【発明の属する技術分野】
本発明は、内燃機関の排気浄化装置(排気浄化用の後処理システム)に関し、特にその再生技術に関する。

【従来の技術】
従来の内燃機関の排気浄化装置として、特開平9−53442号公報に記載の装置がある。
この装置では、ディーゼルエンジンから排出されるNOx(窒素酸化物)と排気微粒子であるPM(Particulate Matter)の浄化処理のため、排気通路に、PMをトラップするPMトラップを配置し、更にその下流側に、流入する排気の空燃比がリーンのときNOxをトラップし、流入する排気の空燃比がリッチになって排気中のO2(酸素)濃度が低下すると排気中の還元成分であるHC(炭化水素)、CO(一酸化炭素)によりトラップしたNOxを還元浄化するNOxトラップ触媒を配置している。

そして、定期的に、NOxトラップ触媒からトラップしたNOxを放出させてNOxトラップ能力を回復させる操作(NOxトラップ触媒の再生操作)と、PMトラップにトラップされたPMを燃焼除去して圧損を低減させる操作(PMトラップの再生操作)とを行うようにしている。
従来のNOxトラップ触媒の再生操作は、数十秒から数分程度の間隔で、短時間、ディーゼルエンジンの通常の燃料噴射に加えて排気行程に燃料噴射を行い、排気空燃比を理論空燃比よりリッチ側(13程度)にし、燃料の未燃成分を排気通路に排出することで実現している。つまり排気空燃比をリッチにして排気中のO2濃度を急激に低下させ、HC、CO成分を増加させてNOxトラップ触媒を再生する。

PMトラップの再生操作は、数十分から数時間の間隔で、数分程度、NOxトラップ触媒の再生と同様、通常の燃料噴射に加えて排気行程に燃料噴射を行うが、排気温度を上昇させてPMトラップの再生を促進するためであり、排気空燃比は20程度のリーンに維持されている。
そして、PMトラップの再生操作中にNOxトラップ触媒の再生操作のタイミングになった場合には、PMトラップの再生操作の間に、NOxトラップ触媒の再生のための排気空燃比のリッチ化が行われる。

【発明が解決しようとする課題】
しかしながら、このような従来の内燃機関の排気浄化装置にあっては、比較的短い時間間隔で短時間の排気空燃比のリッチ化が行われるNOxトラップ触媒の再生操作と、NOxトラップ触媒の再生操作よりも長い時間間隔で長い時間リーン状態を維持して排気温度上昇が行われるPMトラップの再生操作という2種類の再生操作を実施する必要がある。

これらの再生操作は作用が各々独立しており、NOxトラップ触媒の再生に費やされるエネルギー(燃料消費)はNOxトラップ触媒の再生中はPMトラップの再生には利用できず、またPMトラップの再生に費やされるエネルギー(燃料消費)はPMトラップの再生中はNOxトラップ触媒の再生には利用できない。このためエネルギー効率が悪くて燃費悪化が大であるという問題点があった。

本発明は、このような従来の問題点に鑑み、NOxトラップ触媒及びPMトラップを用いて、NOx及びPMの大気への放出を防止すると共に、NOxトラップ触媒及びPMトラップの再生を、夫々独立することなく一度の操作で行えるようにして、トータルの再生時間を短縮し、かつ燃費の大きな犠牲を伴わない内燃機関の排気浄化装置を実現することを目的とする。

【課題を解決するための手段】
このため、本発明では、排気通路にNOxトラップ触媒を配置し、その下流側にPMトラップを配置する。そして、前記NOxトラップ触媒に流入する排気の空燃比を制御可能な空燃比制御装置と、前記PMトラップの上流側排気通路に空気を供給可能な空気供給装置とを用い、前記NOxトラップ触媒の再生時期に、前記NOxトラップ触媒に流入する排気の空燃比をリッチにすると共に、前記PMトラップの上流側排気通路に空気を供給して前記PMトラップに流入する排気の空燃比をリーンにする。

【発明の効果】
本発明によれば、NOxトラップ触媒の再生とPMトラップの再生という2種類の再生操作を夫々個別に行わずに同時に行える。このため、再生に費やされるエネルギーが大幅に低減するので、燃費悪化への影響を最小限にすることが可能となる。

【発明の実施の形態】
以下に本発明の実施の形態を図面に基づいて説明する。
先ず本発明の第1実施形態を説明するが、これに先立って、実施形態レベルで、背景技術について説明する。
従来の自動車用ガソリン機関のように酸化成分と還元成分とがほぼ等しく含まれている排気を浄化するためには、触媒として、三元触媒が広く用いられている。これは、Pt(白金)、Pd(パラジウム)、Rh(ロジウム)等の貴金属成分及びCe(セリア)成分をはじめとする各種成分を担持した活性アルミナを主成分とする触媒であり、排気中の有害成分であるHC、CO及びNOxを高い効率で浄化できる。

一方、近年、燃費の向上、CO2(二酸化炭素)の排出量の削減といった観点から、理論空燃比より高い空燃比でも運転するいわゆるリーンバーンエンジンが注目されている。この種のエンジンの希薄燃焼時の排気は、理論空燃比近傍で運転される従来のエンジンの排気に比較して、酸素含有率が高く、上記の三元触媒では、NOxの浄化が不十分となる。そこで、リーンバーンエンジンにおける希薄燃焼時の排気中のNOxを高効率で除去できる新たな触媒が望まれていた。

その1つとして、流入する排気の空燃比がリーンであるときにNOxをトラップし、流入する排気の空燃比がリッチになるとNOxを還元浄化するNOxトラップ触媒を用いることが提案されている。
一方、NOxトラップ触媒ではNOxは除去できても、PMは除去できないので、PMを放出する内燃機関、例えばディーゼルエンジンにおいては、排気中のPMをトラップするPMトラップを設ける必要がある。

このような背景の下、特開平9−53442号公報では、既に述べたように、排気通路にPMトラップ(DPF;Diesel Particulate Filter )を配置し、更にその下流側に、NOxトラップ触媒(NOx吸収剤)を配置しており、定期的に、NOxトラップ触媒の再生操作と、PMトラップの再生操作とを、別々に行うようにしている。

また、特許2727906号公報や特許2722987号公報では、ウォールフローハニカムタイプのPMトラップ(DPF)の壁面にNOxトラップ触媒(NOx吸収剤)を担持させ、NOxトラップ触媒の再生開始条件であると判定されたときに、吸気絞り弁を閉じて還元剤供給装置から燃料をPMトラップ入口の排気中に供給し、供給された燃料がNOxトラップ触媒の触媒作用によって燃焼して排気中の酸素が消費されることで、排気空燃比をリッチ化し、これによってNOxトラップ触媒を再生する。

次いで、NOxトラップ触媒の再生が終了したと判定されると、還元剤供給装置からの燃料供給を継続し、吸気絞りを解除して多量の空気を供給することで、PMトラップにトラップされているPMを着火燃焼させ、PMトラップを再生する。
更に、特許2727906号公報では、PMトラップの再生が終了したら、吸気絞り弁を再度閉じて還元剤供給装置から燃料を供給し、高温かつリッチな排気条件にして、NOxトラップ触媒からSOx(硫黄酸化物)を放出させ、SOx被毒解消を行う。

したがって、特許2727906号公報や特許2722987号公報でも、各々の再生操作(NOxトラップ触媒の再生操作、PMトラップの再生操作、SOx被毒解消操作)は作用が独立しており、NOxトラップ触媒の再生中は排気がリッチであるためPMトラップは再生できず、PMトラップの再生中は排気がリーンであるためNOxトラップ触媒は再生できず、当然SOx被毒解消操作中にもPMトラップは再生できない。これらは、単に各々の再生操作を順番に行うものである。

以上のように、従来の技術としては、NOxトラップ触媒の再生操作とPMトラップの再生操作とを別々に行うもの(特開平9−53442号公報)と、順番に行うもの(特許2727906号公報や特許2722987号公報)とがあるが、別々又は順番に行われることにより(同時ではないので)、トータルの再生時間が長くなるばかりか、エネルギー効率が悪くて燃費悪化が大であるという欠点がある。

また、特許2727906号公報や特許2722987号公報では、還元剤供給装置から燃料を供給しているので、実用上は再生中のエンジン運転条件の変化によってPMトラップに流入する排気温度が低下すると(例えばアイドリングでは100℃程度)、触媒反応が起こらず、供給燃料が未燃のまま排出される恐れがある。

そこで、本実施形態では、NOxトラップ触媒及びPMトラップの再生を、夫々独立することなく一度の操作で行えるようにして、トータルの再生時間を短縮し、エネルギー効率の向上による燃費の向上を図り得るようにする。
図1は本発明の第1実施形態を示す内燃機関の排気浄化装置(排気浄化用の後処理システム)の構成図である。

図1において、1は内燃機関(ここではディーゼルエンジンとし、以下単にエンジンと称する)の本体、2は吸気通路、3は排気通路である。
排気通路3には、過給機の排気タービン3aの下流に、酸化触媒20aと、流入する排気の空燃比がリーンであるときにNOxをトラップし、流入する排気の空燃比がリッチのときにトラップしたNOxを還元浄化するNOxトラップ触媒20bとを内部に介装するケーシング20が配置される。さらにその下流には、排気中のPM(Particulate Matter)をトラップするPMトラップとしてのDPF(Diesel Particulate Filter )21aを内部に介装するケーシング21が直列に配置される。DPF21aにはその表面上に酸化触媒を担持させることで、酸化機能を持たせてある。

酸化触媒20aとしては、例えば活性アルミナをベースにPdやPt等の貴金属を担持したものや、貴金属(特にPt)をイオン交換したゼオライト、又はこれら両材料を組み合せたものが利用できる。
また、DPF21aは、従来より公知のウォールフローハニカムタイプのものや、筒の部分に多数の孔を設けた有底円筒状の芯部材にセラミックファイバーを幾層にも巻き回したものが利用できる。

NOxトラップ触媒20bの入口部(酸化触媒20aの出口部)には、排気温度T1を検出する排温センサ36が設けられ、DPF21aの入口部には、排気温度T2を検出する排温センサ37と、酸素濃度O2を検出する酸素濃度センサ38とが設けられる。
NOxトラップ触媒20bの出口部には、下流側のDPF21aに空気を供給するため、空気供給源である吸気通路2における過給機の吸気コンプレッサ2b下流の圧力チャンバー部に接続される空気導入通路8の開口部8aが臨む。この空気導入通路8には、エンジン用コントロールユニット30により制御される例えばステッピングモータ駆動の開閉弁9が設けられ、この開閉弁9は空気導入通路8を開閉する他、流路面積を可変にして空気供給量を制御可能である。

排気通路3における過給機の排気タービン3a上流からは、吸気通路2の吸気管2cに、排気の一部を還流するため、EGR通路4が設けられ、このEGR通路4には、エンジン用コントロールユニット30により制御される例えばステッピングモータ駆動のEGR弁5が設けられている。
吸気通路2には上流から、エアクリーナ2a、過給機の吸気コンプレッサ2b、エンジン用コントロールユニット30によりアクチュエータ(例えばステッピングモータ)6を介して開閉駆動される吸気絞り弁7が設けられ、下流側の吸気管2cにより吸入空気をエンジン1の各気筒に分配している。

燃料供給系は、ディーゼル用燃料(軽油)タンク60、ディーゼル用燃料をエンジン1の燃料噴射装置10へ供給するための燃料供給通路16、燃料噴射装置10からのリターン燃料(スピル燃料)を燃料タンク60に戻すための燃料戻り通路19で構成される。
エンジン1の燃料噴射装置10は公知のコモンレール式の燃料噴射装置であって、サプライポンプ11、燃料供給通路12、コモンレール(蓄圧室)14、気筒毎に設けられる燃料噴射弁15からなり、サプライポンプ11により加圧された燃料は燃料供給通路12を介してコモンレール14に一旦蓄えられた後、コモンレール14内の高圧燃料が気筒数分の燃料噴射弁15に分配される。

また、コモンレール14の圧力を制御するため、サプライポンプ11からの吐出燃料の一部は途中に一方向弁18が設けられたオーバーフロー通路17を介して燃料供給通路16に戻される。そして、オーバーフロー通路17の流路面積を変えることのできる圧力制御弁13が設けられ、この圧力制御弁13は、エンジン用コントロールユニット30からのデューティ信号に応じてオーバーフロー通路17の流路面積を変えることでコモンレール14への燃料吐出量を調整することによりコモンレール14の圧力を制御する。

燃料噴射弁15は、エンジン用コントロールユニット30からのON−OFF信号によってエンジン燃焼室への燃料供給通路を開閉する電磁駆動式の噴射弁であって、ON信号によって燃料を燃焼室に噴射し、OFF信号によって噴射を停止する。ここで、燃料噴射弁15へのON信号が長いほど燃料噴射量が多くなるが、後述するようにコモンレール14の燃料圧力によっても燃料噴射量は変化する。

尚、本実施形態では、主噴射の後に少量の燃料を噴射するポスト噴射の可能なコモンレール式の燃料噴射装置10が、NOxトラップ触媒20bに流入する排気の空燃比を制御可能な空燃比制御装置を構成する。また、空気導入通路8及び開閉弁9が、DPF21aの上流側排気通路に空気を供給可能な空気供給装置を構成する。また、エンジン用コントロールユニット30が、再生時期判断手段及び再生制御手段を構成する。

排気空燃比のリッチ化によってNOxトラップ触媒を再生するのに要する時間は、触媒の容量や再生インターバル(NOxトラップ量)によっても異なるが、近年のエンジンでは、おおよそ時間比率で1〜2%程度は必要である。DPFを再生するのに要する時間も、DPFの容量や再生インターバル(PM堆積量)によって異なるが、近年のエンジンでは触媒担持のDPFで、450℃以上の温度での運転頻度が2〜4%程度は必要である。

ステップ707では、DPF21aの入口部の排温センサ37の信号(T2)と酸素濃度センサ38の信号(O2)とに基づいて、空気供給(Qair )のフィードバック制御、つまり上述の所定の空気供給を行ってDPF21aの再生を行うのに適した排気条件(温度とO2濃度)を維持するようにQair の補正を行い、DPF23aの再生を行うのに適した排気条件を維持し、リターンとなる。

ここで、DPF21aに捕集されたPMがほとんどカーボンであるとして、O2による酸化反応でDPF21aを再生する場合に好適な排気条件とは、前述したように、温度としては約450℃以上が必要である。そしてO2濃度としては、最低でも4%程度は必要である。

また、本実施形態によれば、NOxトラップ触媒21bの上流側排気通路に配置され、流入する排気成分を酸化する酸化触媒20aを備えることで、酸化触媒20aの酸化熱を利用できるため、すなわち、排気空燃比のリッチ化のため、エンジンから未燃のまま排出されるHC、COを増加させたときに、O2との触媒反応によって燃焼してさらに温度が上昇するため、排気の温度を制御する際に、この排気温度を低く抑えることができ、これにより再生に費やすエネルギー消費を低下させて、燃費悪化への影響を最小限にすることができる。そして理論混合比よりもリッチな状態でエンジンを燃焼させたのと同じ、O2をほとんど含まず、還元剤としての未燃成分を多く含んだ状態で、高温の排気がNOxトラップ触媒20bに流入する結果、NOxトラップ触媒20bの再生も促進される。

次に、本発明の第2実施形態について説明する。
近年のディーゼルエンジンは、電子制御によるEGRや燃料噴射の制御技術、過給機の装着、あるいはコモンレール式燃料噴射装置等の技術が採用されており、排気の清浄化や燃費の向上が格段に進んでいるため燃焼効率の向上に伴ってその排気温度特性は低下傾向である。

このため近年のディーゼルエンジンでは、エンジンの運転領域が図10に示すようなA1からA3の領域に区分されることになる。
〔領域A1〕
運転頻度の高い常用運転領域であってほとんどの領域は250℃以下の低排温で運転される。また、近年のディーゼルエンジンでは、この領域ではEGRによってNOxが低減されている。

スモークを排出させずに出力特性を向上させることに重点が置かれている領域であって、近年のディーゼルエンジンでは過給機が装着されたり、4弁化技術等の採用によって空気充填率が高められている。また、EGRは少なく、かつ高負荷では停止される。そして当然ながら領域A1に比べて排気温度も高い。

発進加速性能を向上するためにトルクを高めることに重点が置かれている領域であって、スモークが目視できないレベル以下の範囲で許容される最大の燃料をエンジンに供給している。一般的に低回転では空気充填効率が比較的低く、過給機の効率も比較的低い。領域A2と同様に高負荷ではEGRが停止され、排気温度は比較的高めである。

さて、第1実施形態(図7の後処理システム再生制御ルーチン)では、後処理システムの再生のための排気空燃比のリッチ化は運転領域によらずポスト噴射で行うようにした。
但し、前述したように、領域A1は負荷の低い常用運転領域であって、EGRが行われていても空気過剰率は比較的大きい(λ=3〜5程度)。このような負荷の低い運転領域でポスト噴射を行って排気空燃比をリッチ化するためには、主噴射燃料の2倍から4倍の量の燃料をポスト噴射する必要があり、短時間(時間比率で1〜2%程度)であっても燃費悪化率は大きくなる。

このため、この領域A1では排気空燃比のリッチ化を補助するためにEGRの強化(吸気絞り弁開度の減少、EGR弁開度の増大)を併用してポスト噴射を行うのが望ましく、吸気絞りによる吸気量の減少による排気温度上昇や触媒を通過するガス量の低下(SV比の低下)によって、NOxの放出・還元反応が向上する。

また、領域A2、A3は比較的負荷の高い領域であって空気過剰率も比較的小さい(λ=1.5〜3程度)。したがってポスト噴射を行って排気空燃比をリッチ化するのに必要なポスト噴射量は、主噴射燃料の0.5倍から多くても2倍の程度の量の燃料を噴射することで対応できるため、燃費悪化率は比較的小さくて済む。
