本発明はセラミック電子部品の製造方法に関する。

【従来の技術】
セラミック電子部品は、例えば可撓性支持体上にドクターブレード法でセラミック粉、有機バインダー、可塑剤、溶剤等を含むセラミック塗料を未焼成セラミック層状に形成し、その上にパラジウム、銀、ニッケル等の電極をスクリーン印刷により形成する。次に所望の積層構造になるように一枚ずつ積層し、プレス切断工程を経てセラミックグリーンチップを得る。このようにして得られたセラミックグリーンチップ中のバインダーをバーンアウトし、1000℃〜1400℃で焼成し、得られた焼成体に銀、銀−パラジウム、ニッケル、銅等の端子電極を形成し、セラミック電子部品を得る。

ところで、例えば、積層セラミックコンデンサの場合、小型化、大容量化の手法として、1層あたりの誘電体層の厚みを薄くし、積層数を多くすることが考えられる。しかし、未焼成セラミック層を可撓性支持体から剥離し積層する方法では、特に薄い未焼成セラミック層の場合、可撓性支持体から未焼成セラミック層がうまく剥離できず、積層歩留りが非常に悪くなる。また、薄い未焼成セラミック層をハンドリングするため、出来上がった製品にショート等の特性不良が多発する。

このような問題点を解決する手段として、未焼成セラミック層を可撓性支持体が上になるように熱転写する方法も提案されている(特開昭63−188926号など)。しかし、熱転写方式の場合、誘電体層の一面側に位置する上側の電極と他面側に位置する下側の電極の位置合わせが悪く、さらに毎回熱転写するため、設備能力が小さくなってしまう。

更に、未焼成セラミック層が薄くなり、多積層化すればするほど、一種のセラミック電子部品を得るために必要な可撓性支持体の使用量が多くなり、コストアップを招く。

このような問題を改善するため、可撓性支持体上で、誘電体層を形成する工程と、誘電体層上に電極を印刷する工程とを、必要な積層数だけ繰り返すことにより積層体を得る方法が考えられる。しかし、この方法では、積層体の電極パターンの位置ずれを生じやすい。

【発明が解決しようとする課題】
本発明の課題は、未焼成セラミック層を薄くしても、剥離の困難性や製品の特性不良等を生じる確率を著しく小さくし得る高精度、高信頼性のセラミック電子部品の製造方法及び製造装置を提供することである。

本発明のもう一つの課題は、可撓性支持体の使用量が少なくて済み、しかも量産性に優れたセラミック電子部品の製造方法及び製造装置を提供することである。

本発明の更にもう一つの課題は、電極パターンの位置ずれを最小にし得るセラミック電子部品の製造方法及び製造装置を提供することである。

【課題を解決するための手段】
上述した問題点を解決するため、本発明に係るセラミック電子部品の製造方法は、未焼成セラミック層形成工程と、第1のターゲットマーク形成工程と、電極印刷工程とを含む。前記未焼成セラミック層形成工程は、少なくとも一表面に着色領域を有する可撓性支持体上に、セラミック塗料を塗布して、未焼成セラミック層を形成する工程であり、前記第1のターゲットマーク形成工程は、前記未焼成セラミック層を形成した後、前記電極印刷工程より前に、前記可撓性支持体上の、前記未焼成セラミック層が塗布されている面側であって、前記未焼成セラミック層より外側の位置、かつ、前記着色領域の付近またはその領域内にある前記可撓性支持体の幅方向の両端部に、前記着色領域の着色とは異なる着色を有する第1のターゲットマークを、印刷によって形成する工程であり、前記電極印刷工程は、前記第1のターゲットマークの画像処理によって得られた4点の位置情報に基づいて、電極及び第2のターゲットマークの印刷位置決めを行ない、前記未焼成セラミック層上に前記電極及び前記第2のターゲットマークを印刷する工程である。

【発明の実施の形態】
図1は本発明に係る製造方法によって製造される積層セラミックコンデンサの断面図を示す。図1において、1は積層セラミックコンデンサ、2は誘電体層、3は電極、4は端子電極である。図2は本発明に係る製造方法により積層セラミックコンデンサを製造する場合の製造フローチャート、図3は本発明に係る製造方法の別の例を示す製造フローチャートである。

図2の製造フローチャートにおいて、誘電体を塗料化しておき、塗料化されたセラミック塗料を有機質の可撓性支持体上で塗布し、未焼成セラミック層(以下グリーンシートと称する)を形成する。可撓性支持体は、本発明に従い、少なくとも一表面に着色領域を有する。

以上の工程のうち、第1のターゲットマーク形成工程を除き、グリーンシート形成工程から画像処理による電極印刷工程を経て乾燥に至る工程を、必要な設定積層数に達するまで、可撓性支持体上で繰り返す。設定積層数に到達したとき、最上層に位置する電極及びそれを支持するセラミックグリーンシトの表面に、保護層となるグリーンシートを形成する。この後、電極及びグリーンシートの積層体を切断して、積層セラミックコンデンサを取り出し、更に、焼成、端部電極付与等の必要な工程を経て、積層セラミックコンデンサの完成品が得られる。

図2に示した上記製造方法によると、可撓性支持体上で、セラミック塗料を塗布してグリーンシートを形成するグリーンシート形成工程と、グリーンシート上に電極を印刷する印刷工程とを含むから、可撓性支持体の使用量が少なくて済むようになると共に、量産性が向上する。

また、グリーンシートの各々を、可撓性支持体から剥離する必要がないし、ハンドリングする必要もない。また、熱転写工程もない。このため、高精度、高信頼性の積層セラミック電子部品を簡単に製造することができる。また、電極のある部分と無い部分の段差が、グリーンシートの形成と電極印刷との繰り返しにより吸収され、このため、段差によるクラック等の欠陥が改善される。また、複数層のグリーンシートを、電極と共に一体化した積層グリーンチップを得ることができるので、従来問題となっていたプレス後のデラミネーションは見られない。

電極印刷工程では、画像処理によって電極を印刷する。印刷工程より前、または、第1回目の印刷工程と同時に、可撓性支持体上に画像処理用の第1のターゲットマークを形成し、第1のターゲットマークの画像処理によって得られた情報に基づいて電極の印刷位置決めを行なう。これにより、第1のターゲットマークを基準とした所定の位置に、電極を高精度で形成することができる。したがって、複雑な電極積層構造であっても、精度よく、短時間で形成することができる。

図3に示す製造フローチャートにおいて、図2に示した製造フローチャートと異なる点は、グリーンシート形成工程及び印刷工程を複数回実行し、設定積層数に達した後、得られた積層グリーンシートを可撓性支持体から剥離し、次に、剥離して得られた複数の積層グリーンシートを積層することである。積層後にプレスし、更に切断工程、焼成工程及び端部電極付与工程等の必要な工程をへて、積層セラミックコンデンサの完成品が得られる。

図3に示す製造方法による場合、印刷工程は、グリーンシート上に第2のターゲットマークを印刷する工程を含んでおり、第2のターゲットマークの画像処理によって得られた情報に基づいて、積層グリーンシートの積層を行なう。これにより、複数のグリーンシート積層帯を、互いの電極が、第2のターゲットマークを基準とした所定の位置関係となるように、高精度で位置決めし、積層することができる。保護層は別途シート形成し、積層機により積層する。第2のターゲットマークも、第1のターゲットマークと同様に、可撓性支持体の着色領域の着色とは異なる着色を有する。

次に、より具体的な例を参照して、更に詳しく説明する。

<誘電体の塗料化>
粒径が0.1μm〜1.0μm程度のチタン酸バリウム、酸化クロム、酸化イットリウム、炭酸マンガン、炭酸バリウム、炭酸カルシウム、酸化硅素等の粉末を焼成した後、BaTiO3 100モル%として、Cr2O3に換算して0.3モル%、MnOに換算して0.4モル%、BaOに換算して2.4モル%、CaOに換算して1.6モル%、SiO2に換算して4モル%、Y2O3に換算して0.1モル%の組成になるように混合し、ボールミルにより24時間混合し、乾燥後、誘電体原料を得ることができる。この誘電体原料100重量部とアクリル樹脂5重量部、塩化メチレン40重量部、アセトン25重量部、ミネラルスピリット6重量部を配合し、市販のφ10mmジルコニアビーズを用い、ポット架台により24時間混合し、誘電体セラミック塗料を得る。

<グリーンシート形成>
上述のようにして得られた誘電体セラミック塗料を、連続的に供給される可撓性支持体に塗布し、グリーンシートを形成した。図4はグリーンシート形成工程を示す図である。図5は図4のグリーンシート形成工程に用いられた可撓性支持体19の断面図である。可撓性支持体19は、ポリエチレンテレフタレート等でなる基体191の表面に、着色領域となる着色層192を有する。着色層192は着色フィルムを接着し、または着色塗料を塗布する等によって形成できる。着色層192は可撓性支持体19の全面に設けられている。

グリーンシート43は着色層192の表面に形成してある。第1回目のグリーンシート形成工程は可撓性支持体上に保護膜を形成する工程である。保護膜は、図1の積層セラミックコンデンサの場合、最上層または最下層の何れかを構成する外装となる。なお、後で説明するように、グリーンシート43の剥離を考慮し、グリーンシート43を形成する領域に剥離処理を施しておくのがよい。剥離処理は、可撓性支持体19の1面上に例えばSi等でなる剥離用膜を薄くコートすることによって実行することができる。

押し出し式塗布ヘッド10は、セラミック塗料17aを、可撓性支持体19に塗布する。11は繰り出しリール、121〜127は案内ローラ、161、162は蛇行修正ローラ、14は乾燥炉、17は巻き取りリールである。グリーンシート面を均一にするため、サクションローラ151ー152間でテンションをコントロールし、塗布ヘッド10の追い込み寸法、ノズル角度を制御する。

従来は、可撓性支持体19に接触するローラ121〜127、151、152、161、162の内のいくつかが、可撓性支持体19の塗料塗布面に接触するのが普通であったが、この実施例では、可撓性支持体19に接触するローラ121〜127、151、152、161、162の何れも、可撓性支持体19の塗料塗布面には接触しないように配置されている。このような構成であると、グリーンシートに剥離によるピンホールが発生するのを防止できる。

また、図示実施例のように、押し出し式塗布ヘッド10を用いると、非常に面精度がよく、かつ、厚みバラツキの少ない均一なグリーンシートを得ることができる。第1回目の保護膜となるグリーンシートの形成は、押し出し式塗布ヘッドの代わりに、従来のドクターブレード法やリバースロール法を用いてもよい。さらに、数回繰り返して所望の厚みにしても構わない。フィルタ8は最終的に異物を除去するために設置する。

図8に塗布ヘッド10の別の例を示してある。図8に示すノズルは複数のノズル461、462を有する複数系列ノズルを有する。491、492はセラミック塗料だまり、531、532はセラミック塗料だまり491、492への供給口である。この塗布ヘッド10を用いた場合、セラミック塗料だまり491に貯留されたセラミック塗料431がスリット461を通して可撓性支持体19に塗布された後、塗布されたセラミック塗料層431の上にスリット462を通してもう一層のセラミック塗料層432が塗布される。これにより、ピンホールの発生が抑制される。

次に、スジのないグリーンシート43を得るためには粘度の低いセラミック塗料を使用することが望ましい。押し出し式塗布ヘッド10はこのように粘度の低いセラミック塗料のグリーンシート形成に向いている。これは、粘度の低いセラミック塗料は、乾燥縮率が大きいため、同一乾燥後厚みを得るのに、供給量を多くでき、塗布ヘッド10の先端と可撓性支持体19(またはグリーンシート)との間のギャップを大きくとり、塗布ヘッド10によるスジの発生を回避できるためである。

可撓性支持体19は、グリーンシート43の剥離を考慮し、グリーンシート形成面に剥離処理を施しておくのがよい。剥離処理は、可撓性支持体19の1面上に例えばSi等でなる剥離用膜を薄くコートすることによって実行することができる。このような剥離処理を施しておくことにより、必要層数の積層工程が終了した後、可撓性支持体19の上に形成されている最下層のグリーンシート43を可撓性支持体19から容易に剥離することができる。

押し出し式塗布ヘッド10は、前述したように、スジの入らない均一なグリーンシートを形成できるほかに、特筆すべき利点がある。それは、一度形成したグリーンシート43の上に再度グリーンシートを形成するのに非常に有効であるということである。ドクターブレード法においては、ドクターブレードのヘッドのエッジ側が常に可撓性支持体19に接触しているため、第1回目のグリーンシート形成時には問題ないが、第2回目以降のグリーンシート形成時にどうしても第1のグリーンシート43のエッジ側の乾燥面が接触する。このため第1のグリーンシート43のエッジ側が削れるという問題がある。また、積層数が増えるにつれて、トータル厚みが厚くなるため、ブレードの上流側に接触してしまい、最終的には剥離してしまう。

その点、押し出し式塗布ヘッド10においては、予め形成していたグリーンシート43の面上に、次のグリーンシート43を形成する際、予め形成していたグリーンシート43の面に押し出し式塗布ヘッド10が接触することがなく、削れのない良好なグリーンシート43を得ることができる。

グリーンシート43の形成後、可撓性支持体19は乾燥炉14を経て乾燥され、巻き取りリール17に巻き取られる(図4参照)。

<第1のターゲットマーク形成>
次に、電極印刷の前に、グリーンシート43を有する可撓性支持体19上に画像処理用の第1のターゲットマークa1,b1,c1,d1及びピッチマークe1を形成する。図9は第1のターゲットマークa1〜d1及びピッチマークe1の形成された可撓性支持体19の平面図、図10は図9に示した可撓性支持体19の拡大断面図である。実施例において、第1のターゲットマークa1〜d1及びピッチマークe1は、着色層192及びグリーンシート43のある面側であって、グリーンシート43のない可撓性支持体19の幅方向の端部に形成されている。第1のターゲットマークa1〜d1及びピッチマークe1は、スクリーン印刷、グラビヤ印刷もしくはインクジェット印刷等によって形成されたマークであって、画像処理できるマークである。

第1のターゲットマークa1〜d1及びピッチマークe1の形成タイミングは、画像処理による電極印刷を行なう以前であればいつでもよく、最初の電極形成と同時であっても構わない。この実施例では、グリーンシート43を形成した後に、第1のターゲットマークa1,b1,c1,d1及びピッチマークe1を形成する工程を採っている。

次に、可撓性支持体19を巻き取った巻き取りリール17を用いて、可撓性支持体19上のグリーンシート43に電極を印刷する。電極の印刷に当たり、第1のターゲットマークa1〜d1の画像処理によって得られた情報に基づいて電極の印刷位置決めを行なう。

図14は本発明に係るセラミック電子部品製造装置の構成を概略的に示す図である。図示のセラミック電子部品製造装置において、一面側にグリーンシートが形成されている可撓性支持体19は、供給ロール21から、矢印F1で示す方向に引き出され、案内ローラ22を通り、印刷用のテーブル25に導かれる。参照符号23は案内ローラ22を支持する支持体、参照符号24は支持台である。

実施例において、印刷装置Aは、図15に拡大して示すように、印刷用テーブル25と、テーブル駆動装置261〜264を有する。テーブル25は、可撓性支持体19を受ける印刷受け面251を有し、印刷受け面251が真空吸着面を構成している。テーブル駆動装置261〜264はテーブル25を駆動する。この構造によれば、印刷位置決めに当たって、可撓性支持体19をテーブル25の印刷受け面251に位置ずれを生じないように確実に真空吸着し、その上で所定位置に位置決めできる。このため、位置決め精度が高くなる。
