【発明の属する技術分野】
本発明は、複写機やプリンター等の電子写真装置に用いられる現像ロールに関するものである。

【従来の技術】
一般に、電子写真複写機による複写はつぎのようにして行われる。すなわち、軸中心に回転する感光ドラムに原稿像を静電潜像として形成し、これにトナーを付着させてトナー像を形成する。ついで、このトナー像を複写紙に転写することにより複写が行われる。この場合、感光ドラム上の静電潜像を現像し、可視像を形成する現像方法としては、現像ロールを用いた方式(接触現像方式)が採られている。この方式は、現像ロール表面にトナーを付着させた後、現像ロールと感光ドラムとの摺接により、トナーを感光ドラム上の静電潜像に移行させて、静電潜像をトナー像として顕在化させるものである。

上記現像ロールとしては、例えば、軸体の外周面に最内層が形成され、この最内層の外周面に中間層が形成され、さらにこの中間層の外周面に、最外層が形成されたものが用いられている。現像ロールは、その特性として良好な耐トナーフィルミング性とトナー帯電性が要求されるため、最外層の形成材料として、いかなる材料を用いるかは重要である。例えば、アクリロニトリル−ブタジエンゴムのみを用いた場合、それ自体に粘着性があるため、トナーフィルミング(トナーの固着)を生じやすいという欠点がある。そこで、本出願人は、種々検討を重ねた結果、最外層の形成材料として、アクリロニトリル−ブタジエンゴムおよびポリ塩化ビニルを用いた現像ロールを開発し、すでに提案している(特願平10−84794号:平成10年3月30日出願)。このものは、アクリロニトリル−ブタジエンゴムを用いているにもかかわらず、耐トナーフィルミング性が良好になっている。

【発明が解決しようとする課題】
しかしながら、上記提案した現像ロールは、帯電列がマイナス側であるアクリロニトリル−ブタジエンゴムとポリ塩化ビニルを用いているため、マイナス帯電のトナーを用いる電子写真複写機に適用すると、トナー帯電性がやや不充分になるという問題を有しており、さらなる改良が求められている。

本発明は、このような事情に鑑みなされたもので、マイナス帯電のトナーを用いる電子写真装置に適用する場合であっても、良好なトナー帯電性と耐トナーフィルミング性を発揮することができる現像ロールの提供をその目的とする。

【課題を解決するための手段】
上記の目的を達成するため、本発明の現像ロールは、軸体の外周面に、少なくとも二層が形成された現像ロールであって、上記層のうちの最外層が、下記の(A)〜(C)成分を含有する高分子組成物によって形成されているという構成をとる。
(A)アクリロニトリル−ブタジエンゴム。
(B)ポリ塩化ビニル。
(C)下記の(C1 )成分および(C2 )成分のうち少なくとも一方のポリマー。
(C1 )下記の一般式(1)で表わされる繰り返し単位を構成成分とするシリコーングラフトアクリルポリマー。

(C2 )アクリル系単量体から誘導される構造部分と、シロキサンから誘導される直鎖状の構造部分とを構成成分とするアクリルグラフトシリコーンポリマー。

すなわち、本発明者らは、マイナス帯電のトナーを用いる電子写真装置に適用する場合であっても、良好なトナー帯電性と耐トナーフィルミング性とを発揮することができる現像ロールを得るべく、鋭意研究を重ねた。その過程で、帯電列が、A成分であるアクリロニトリル−ブタジエンゴム(NBR)やB成分であるポリ塩化ビニル(PVC)と比較して、よりプラス側である、シリコーン系材料およびアクリル系材料に着目した。すなわち、帯電列がプラス側であるものを添加すれば、トナー帯電性を高めることができると想起した。そこで、種々検討を重ねた結果、NBR(A成分)とPVC(B成分)のブレンド物に、特定のシリコーングラフトアクリルポリマー(C1 成分)および特定のアクリルグラフトシリコーンポリマー(C2 成分)のうち少なくとも一方のポリマー(C成分)を添加すれば、先に提案した現像ロールに比べ、トナー帯電性が良好になることを突き止め、本発明に到達した。そして、上記C成分であるポリマーは、それ自体、トナー離型性がよいものであるため、上記現像ロールは、先に提案した現像ロールに比べ、耐トナーフィルミング性がさらに良好になることを突き止めた。

特に、上記特定のポリマー(C成分)の配合量をNBR(A成分)およびPVC(B成分)の合計量に対し特定の範囲に設定した場合には、さらに良好な結果が得られることを突き止めた。

また、最外層の表面が、上記A〜C成分からなる海−島構造をとり、NBR(A成分)とPVC(B成分)とからなる海中に特定のポリマー(C成分)からなる島が分布した状態になっている場合には、島を構成する特定のポリマー(C成分)が耐トナーフィルミング性を発揮するため、持続力のある現像ロールになることを突き止めた。なかでも、島の平均直径が特定の範囲に設定されている場合には、その効果が高いことを突き止めた。

さらに、軸体の外周面に形成される、最内層、中間層、最外層の各層が、特定の材料で形成されている場合には、マイナス帯電のトナーを用いる電子写真複写機の現像ロールとして最適であることを突き止めた。

【発明の実施の形態】
つぎに、本発明の実施の形態について説明する。

本発明の現像ロールは、軸体の外周に少なくとも二層が形成され、しかも上記層のうちの最外層が、特殊な高分子組成物によって形成されたものである。

本発明の現像ロールの一例を図1に基づいて説明する。この現像ロールは、軸体10と、この軸体10の外周面に沿って形成された最内層11と、この最内層11の外周に形成された中間層12と、この中間層12の外周に形成された最外層13とを備えたものである。

上記軸体10としては、導電性を有するものであれば特に限定されるものではなく、金属製の中実体からなる芯金や、内部を中空にくり抜いた金属製の円筒体が用いられる。上記軸体10の材料としては、アルミニウム、ステンレス等があげられる。

上記軸体10の外周面に沿って形成される最内層11の形成材料としては、例えば、導電剤を含むシリコーンゴム組成物があげられる。このシリコーンゴム組成物は、シリコーンゴムに、導電剤等の各種の添加剤を配合することにより得られる。

上記シリコーンゴムとしては、特に限定するものではないが、ジメチルシリコーンポリマーに架橋サイトとしてビニル基を付加したものに、ジメチルシリコーンオイルを添加したものを用いることが好ましい。

上記シリコーンゴムとともに用いられる導電剤としては、カーボンブラック(ファーネスブラック、アセチレンブラック)等が用いられる。上記導電剤のなかでも、特に高い導電性が必要という点から、表面積が大きく、また吸油量が大きく、ストラクチャ(導電パス)を作り易いファーネスブラック(導電性カーボンブラック:ケッチェンブラック)を用いることが好ましい。上記導電剤の配合量は、シリコーンゴム100重量部(以下「部」と略す)に対して3〜15部の範囲に設定することが好ましい。特に好ましくは、4〜8部である。すなわち、導電剤の配合量が、3部未満では、充分な導電性が得られず、逆に15部を超えると、硬度が高くなってしまう傾向がみられるからである。

そして、上記導電剤を含むシリコーンゴム組成物は、その成形体の硬度が10〜60Hsの範囲内で、電気抵抗値(Rv)が1×103 〜1×108 Ω・cmの範囲内となるものが好ましい。なお、硬度は、JIS−Aに準じて測定される値である。また、電気抵抗値(Rv)は、つぎのようにして測定される値である。すなわち、まず導電剤を含むシリコーンゴム組成物からなるゴムシートを作製し、このシート外表面上に銀ペーストで10mm四方の電極を描き(ガード電極付)、シートの反対側の面に対向電極を設け、電極間(印加電極:100V)の電気抵抗値を測定する。

上記最内層11の外周に形成される中間層12の形成材料としては、例えば、導電剤を含むゴム組成物、導電剤を含む樹脂組成物があげられる。上記ゴム組成物は、ゴムに、導電剤等の各種の添加剤を配合することにより得られる。また、上記樹脂組成物は、樹脂に、導電剤等の各種の添加剤を配合することにより得られる。

上記ゴム組成物の構成成分であるゴムとしては、エピクロルヒドリン−エチレンオキサイドゴム、水素添加アクリロニトリル−ブタジエンゴム(水素化ニトリルゴム)等があげられる。

上記樹脂組成物の構成成分である樹脂としては、ポリアミド樹脂、ポリエステル樹脂、ウレタン樹脂、フッ素樹脂等があげられる。

上記ゴムまたは樹脂とともに用いられる導電剤としては、ケッチェンブラック等のカーボンブラック、金属酸化物、第四級アンモニウム塩等のイオン導電剤が用いられるが、導電性付与の容易さの面からカーボンブラックが好ましい。上記カーボンブラックの配合量は、ゴムまたは樹脂100部に対して15〜50部の範囲に設定することが好ましい。すなわち、上記配合量に設定することにより、中間層を所望の硬度、および電気抵抗値に設定することが可能となるからである。

上記ゴム組成物には、必要に応じて、硫黄等の加硫剤、加硫促進剤、ステアリン酸、亜鉛華(ZnO)、軟化剤等を適宜に添加してもよい。

そして、上記導電剤を含むゴム組成物または導電剤を含む樹脂組成物は、その成形体の電気抵抗値(Rv)が、1×102 〜1×108 Ω・cmの範囲内となるものが好ましい。なお、電気抵抗値(Rv)は、前記の方法に準じて測定される値である。すなわち、前記シリコーンゴム組成物からなるゴムシートに代えて、上記ゴム組成物または樹脂組成物からなるシートを用いて測定される。

上記中間層12の外周に形成される最外層13は、NBR(A成分)と、PVC(B成分)と、特定のシリコーングラフトアクリルポリマー(C1 成分)および特定のアクリルグラフトシリコーンポリマー(C2 成分)のうち少なくとも一方のポリマー(C成分)とを含有する高分子組成物によって形成される。

上記A成分であるNBRとしては、特に限定するものではなく従来公知のものが用いられ、なかでもB成分であるPVCとの相溶性の観点から、アクリロニトリル量の多いものが好ましい。好適には、アクリロニトリル量が、30〜50重量%の範囲内である。

上記NBR(A成分)とともに用いられるPVC(B成分)としては、特に限定するものではなく、従来公知のものが用いられる。

上記NBR(A成分)とPVC(B成分)との重量基準配合比は、A/B=95/5〜40/60の範囲に設定されていることが好ましい。より好ましくは、90/10〜60/40の範囲である。すなわち、NBRが95を超えると、NBRの特性が強くなり過ぎて、粘着性が大きくなり、トナーフィルミングが発生しやすくなるおそれがあるからである。逆に、PVCが60を超えると、PVCの特性が強くなり過ぎて、表面に傷がつきやすくなり、トナーフィルミングの起点を発生しやすくなるおそれがあるからである。

上記NBR(A成分)およびPVC(B成分)とともに用いられる特定のポリマー(C成分)は、特定のシリコーングラフトアクリルポリマー(C1 成分)および特定のアクリルグラフトシリコーンポリマー(C2 成分)のうち少なくとも一方である。すなわち、C成分として、特定のシリコーングラフトアクリルポリマー(C1 成分)のみを用いる場合、特定のアクリルグラフトシリコーンポリマー(C2 成分)のみを用いる場合、両者とも用いる場合の3つの場合がある。

上記一般式(1)で表される構造を備えたシリコーングラフトアクリルポリマー(C1 成分)は、シロキサンから誘導される構造部分を除いたアクリルポリマー部分のガラス転移温度が、−35〜30℃の範囲内であることが好ましく、より好ましくは−30〜0℃の範囲内である。すなわち、上記ガラス転移温度が−35℃未満であると、粘着性が大きくなり摩擦係数も大きくなるためトナーフィルミングが生じ、複写画像が悪くなるおそれがあり、逆に30℃を越えると硬くなりすぎ、スタート時にロールが円滑に回転しなかったり、クリック音が発生する等の問題が生じるおそれがあるからである。

上記アクリルグラフトシリコーンポリマー(C2 成分)において、シロキサンから誘導される直鎖状の構造部分が存在する主鎖の数平均分子量は、1,500〜20,000の範囲に設定するのが好ましく、特に好ましくは3,000〜10,000の範囲である。すなわち、上記主鎖部分の数平均分子量が1,500を下回ると適度な帯電性、低摩擦係数化、離型性等のシリコーンの効果が得られにくくなるおそれがあり、20,000を超えるとシリコーンのべたつきが生じるおそれがあるからである。

本発明の現像ロールは、例えば、つぎのようにして製造される。すなわち、まず、前記最内層11形成材料を構成する各成分をニーダー等の混練機を用いて混練し、コンパウンド状の最内層11形成材料を調製する。また、上記中間層12形成材料および最外層13形成材料となる各コーティング液を作製する。上記各コーティング液は、前記各成分をロール等の混練機を用いて混練し、これに有機溶剤を加えて混合し、攪拌することにより調製される。そして、このようにして調製されたコーティング液の濃度は、形成する各層の厚みに応じて適宜に設定される。なお、上記最外層13形成材料であるコーティング液は、使用する直前に調製することが好ましい。その理由は、上記特定のポリマー(C成分)はPVC(A成分)およびNBR(B成分)との相溶性があまりよくないため、調製後の放置中に分離・凝集が生じて、最外層13の表面が、適度に分散した海−島構造とならないおそれがあるからである。

このようにして得られる現像ロールの最外層13の表面は、図3に示すように、A〜C成分からなる海−島構造になっていることが好ましい。この海−島構造の海21は、NBR(A成分)およびPVC(B成分)から構成され、島22は、特定のシリコーングラフトアクリルポリマー(C1 成分)および特定のアクリルグラフトシリコーンポリマー(C2 成分)のうち少なくとも一方のポリマー(C成分)から構成される。このように、最外層13の表面が、海−島構造をとることにより、長期使用によって摩耗したとしても、島を構成するC成分が常に露呈した状態になるため、耐トナーフィルミング性が劣化するといったことがない。そして、特定のポリマー(C成分)からなる島22は、その平均直径が、1〜20μmの範囲になっていることが好ましい。より好ましくは、1〜10μmの範囲である。すなわち、1μm未満であると、島22が小さすぎて、良好な耐トナーフィルミング性を確保できないおそれがあり、逆に20μmを超えると、複写画像にむらが生じるおそれがあるからである。なお、上記平均直径は、最外層13の表面(もしくは断面)を顕微鏡で観察することにより測定される値であって、その値は任意に抽出した10個の島22の直径の平均とする。
