【発明の属する技術分野】
本発明は、熱電モジュールの製造方法に関し、特に、コストが低く、信頼性が高い熱電モジュールの製造方法に関する。

【従来の技術】
従来、熱電モジュールの製造方法としては、はんだめっき法又はクリームはんだ法等が知られている。図3(a)ははんだめっき法を示す模式図であり、(b)はクリームはんだ法を示す模式図である。

はんだめっき法では、図3(a)に示すように、熱電素子100にはCu電極102との接合面に金属層101が形成されている。この金属層101にははんだめっき層104が形成されている。この熱電素子100と基板103の上に形成されたCu電極102との間にフラックス105を配置して、熱電素子100とCu電極102とを接合している。このはんだめっき法は、はんだの量の制御が容易であると共に、はんだ内に気泡が残りにくいという特徴がある。

一方、クリームはんだ法では、図3(b)に示すように、金属層101が形成された熱電素子100と基板103上に形成されたCu電極102との間にクリームはんだ106を配置して、熱電素子100とCu電極102とを接合している。このクリームはんだ法はコストが安いという特徴を有している。

【発明が解決しようとする課題】
しかし、はんだめっき法では、はんだめっき層104を形成する必要があり、このため、めっき工程に時間がかかり、また、めっき廃液処理にコストがかかるという問題点がある。

一方、クリームはんだ法は、はんだ量の制御が困難であり、はんだ内に気泡が残留し易いという問題点がある。

本発明はかかる問題点に鑑みてなされたものであって、コストが低く、接合部材の量の制御が容易である熱電モジュールの製造方法を提供することを目的とする。

【課題を解決するための手段】
本発明に係る熱電モジュールの製造方法は、熱電材料により形成された基材の両面に金属膜を形成する工程と、急冷法により製造され電極と前記基材とを接続するシート状の接合部材を前記金属膜の表面に接着する工程と、前記基材を複数に分割して熱電素子を得る工程とを有することを特徴とする。

本発明においては、前記接合部材ははんだ部材であり、前記接合部材を前記金属膜の表面に接着する工程は、前記はんだ部材をはんだ用フラックスを含有する接着剤により前記金属膜の表面に接着する工程であることが好ましい。

また、本発明においては、前記基材の両面に金属膜を形成する工程と、前記接合部材を前記金属膜の表面に接着する工程との間に、前記金属膜の上にAu層、Sn層又ははんだ層を形成する工程を有する工程を有することが好ましい。

本発明においては、熱電材料により形成された基材の両面に金属膜を形成し、基板等に形成された電極と前記基材とを接続するための接合部材を金属膜の表面に接着し、その後、前記基材を複数に分割して熱電素子を得ることにより、熱電モジュールの製造に際して接合部材の量の制御が容易になるため、コストを削減することができる。接合部材としてはんだ部材を使用した場合には、はんだ量の制御が容易になると共に、はんだ内に気泡ができにくくなる。また、金属膜の上にAu層、Sn層又ははんだ層を形成することによりはんだ付け性を向上させることができる。

【発明の実施の形態】
以下、本発明の実施例に係る熱電モジュールの製造方法について添付の図面を参照して詳細に説明する。図1(a)乃至(f)は本発明の実施例に係る熱電モジュールの製造方法を工程順に示す模式図である。図2は図1(f)の拡大図である。本実施例においては、図1(a)に示すように、先ず、所定の化学組成を有する熱電材料を使用してホットプレス又は熱電材料を溶融して形成する溶製法により熱電バルク材1を形成する。

次いで、図1(b)に示すように、熱電バルク材1をワイヤーソウ又は内周刃によりスライス切断して基材2を形成する。

次いで、図1(c)に示すように、基材2の両面に例えば、Niからなる金属膜3を例えば、電解めっき法により形成する。

次いで、図1(d)に示すように、各金属膜3の上に接着剤4を介してはんだシート(はんだ部材)5を両面側から加圧して接着する。これにより、ウエハ6を得る。

次いで、図1(e)に示すように、ウエハ6を例えば、ダイシングにより、一面の各辺の長さが0.65mmで高さが1.00mmの大きさに切断する。これにより熱電素子7を得る。

次いで、図1(f)及び図2に示すように、例えば、10mm角の基板10に電極9を形成し、この電極9と熱電素子7との間にフラックス8を配置して、リフロー炉又は両面ホットプレスを使用してはんだ付けをする。これらの工程により、熱電モジュールを作製することができる。

本実施例においては、熱電材料により形成された基材2の両面に金属膜3を形成し、基板に形成された電極9に接続されるはんだシート5を金属膜3の表面に接着し、更に、基材2を複数に分割し熱電素子7を形成することにより、熱電モジュールの製造に際してはんだシート5の制御が容易になるため、はんだ量の制御が容易になり、コストを削減することができると共に、はんだ内に気泡ができにくくなる。

また、本実施例においては、金属膜3をNiで形成したが、特にこれに限定されるものではなく、Ni−P、Ni−B又はAlとしてもよい。また、この金属膜3の形成方法は、無電解めっき法、スパッタ法又は蒸着により形成することができる。更に、はんだ付け性を向上させるため、金属膜3の上にAu層、Sn層又ははんだ層を形成することが好ましい。

更に、本実施例においては、はんだシート5は、例えば、Sn−Pb、Sn−Sb、Pb−Sb又はSn−Ag等を含有するものである。また、このはんだシート5の膜厚は10乃至30μmであることが好ましい。

このはんだシート5の製造方法としては、圧延法が一般的である。しかし、表面の汚れを防止するため、本実施例においては、はんだシート5を急冷法により製造することが望ましい。この急冷法はアモルファス薄帯を作製する単ロール法等を使用して作製する方法である。この急冷法によれば、はんだシート5表面の汚れ又は酸化物等が少ないため、圧延法により作製されたはんだシート5よりもはんだ付け性が良く、この方法には特に最適である。なお、急冷法には単ロール法の他に双ロール法等がある。

更に、接着剤4としては、はんだシート5がはんだであるときには、ロジン等を含むフラックスを主成分とするものであることが好ましい。即ち、はんだ用フラックスを含有する接着剤4を使用することが好ましい。更にまた、接着剤4はシート状とすることが望ましい。このことにより、接着剤4はフラックスの役目も果たす。

なお、ウエハ6の切断はダイシングに限定されるものではなく、マルチワイヤーソウ又はレーザ等により切断することもできる。

更にまた、本実施例においては、熱電素子7と電極9との間にフラックス8を配置してはんだ付けをしているが、フラックス8に限定されるものではなく、フラックスを含むクリームはんだとしてもよい。

以下、本発明の実施例方法により製造された熱電モジュールについて、その特性を比較例と比較して具体的に説明する。

熱電モジュールをめっきはんだ法、クリームはんだ法及び本発明の方法により製造した。製造した熱電モジュールの製造コスト、はんだの空隙の有無及びはんだ量の制御性について評価した。評価は、製造コストについては、クリームはんだ法を100として評価し、極めて良好なものを◎、良好なものを○、不良なものを×とした。はんだの空隙の有無については、空隙が無いものをなしとし、空隙があったものを有りとした。はんだの制御性については、良好なものを○とし、不良なものを×とした。これらの結果を表1に示す。なお、表1中、製造コストの欄の()内の数値はクリームはんだ法を100としたときの製造コストを示す。

上記表1に示すように、本発明の製造方法が総合的最も優れていた。一方、クリームはんだ法ははんだの空隙が有った。めっきはんだ法は製造コストが高かった。

【発明の効果】
以上詳述したように本発明においては、熱電材料により形成された基材の両面に金属膜を形成し、基板に形成された電極と基材とを接続するための接合部材を金属膜の表面に接着し、その後、基材を複数に分割して熱電素子を得ることにより、熱電モジュールの製造に際して接合部材の量の制御が容易になるため、コストを削減することができる。また、接合部材としてはんだ部材を使用した場合には、はんだ量の制御が容易になると共に、はんだ内に気泡ができにくくなる。
