Abstract
Description
a)少なくとも1のエポキシド官能価を有する少なくとも1種類のエポキシド化合物を含むエポキシ成分、
b)少なくとも1種類の硬化剤(curative)(又は硬化剤(hardener))、
c)少なくとも1種類の促進剤、
d)ナノサイズのコア・シェルゴム(CSR)粒子を含む強化用成分、
e)ハロゲンを含有しない難燃性成分、及び
f)組成物の密度を低減するための、低密度充填剤成分、
を含む。
a)エポキシ成分5~60重量%、好ましくは、20~45重量%、
b)硬化剤を合計で1~50重量%、好ましくは20~30重量%、
c)促進剤0.5~1重量%、
d)強化用成分2~40重量%、好ましくは、8~18重量%、
e)ハロゲン不含、難燃性成分3~50重量%、好ましくは25~40重量%及び
f)低密度充填剤成分5~50重量%、好ましくは15~22重量%。
難燃性エポキシ系組成物において有用な有機エポキシド化合物は、開環によって重合可能であるオキシラン環を有するいずれかの有機化合物である。エポキシドとして当技術分野で公知のかかるエポキシド化合物としては、モノマー及びポリマーエポキシ化合物が挙げられ、脂肪族、芳香族、脂環式、又は複素環式化合物であり得る。エポキシド化合物は、1以上、より好ましくは2~4の官能価を有する広い範囲の脂肪族及び芳香族エポキシから選択することができる。本発明に適しているエポキシド化合物は、限定されないが、ビスフェノールA、ビスフェノールF、ビスフェノールS、及びビスフェノールZエポキシ樹脂から誘導される。より好ましくは、本発明のエポキシド化合物は、ビスフェノールA、ビスフェノールF、ビスフェノールS、及びビスフェノールZのジグリシジルエーテルから誘導される。
本明細書で開示される、硬化剤、触媒又は硬化剤としても知られるエポキシ硬化剤は、エポキシ官能基と反応することができる、又はエポキシ官能基を重合することができる反応性材料である。難燃性エポキシ系組成物は好ましくは、一液型システムであることから、組成物が加熱された場合に、組成物中のエポキシ樹脂の架橋又は硬化を達成することができる1種又は複数種のエポキシ硬化剤を含有する。本明細書において詳述される硬化剤は、触媒作用で機能するか、又は一部の実施形態において、エポキシ樹脂の1種又は複数種と反応することによって硬化プロセスに直接関与し得る。一部の実施形態において、2又は3種類の硬化剤の組み合わせが使用される。
本開示の難燃性エポキシ系組成物は、ナノサイズのコア・シェルゴム(CSR)粒子を含む強靭化成分を含む。本明細書で使用される「ナノサイズ」という用語は、1ミクロン未満のナノメートル範囲のサイズを意味する。その強靭化成分は、エポキシ系組成物の硬化から誘導される硬化エポキシマトリックスの機械的強度を高める。さらに、かかる強靭化成分が存在することによって、硬化材料の微小亀裂の形成が排除され、それによって、材料が水分を吸収する傾向が低減されることが判明した。
ハロゲン不含、難燃性成分は、
1)少なくとも1種類のポリマー亜リン酸ベースの難燃性材料;
2)金属ホウ酸塩を含む群から選択される少なくとも1種類の化合物;及び
3)アルカリ土類金属水酸化物及びアルミニウム族水酸化物を含む群から選択される少なくとも1種類の化合物;
の混合物を含む。
難燃性エポキシ系組成物の低密度充填剤成分は、中空無機微小球又はマイクロバルーンから選択される。その微小球は、小さな球形の中空体である。それぞれの微小球は、中空コアを封入する外部シェルからなる。微小球は、直径数百マイクロメートル以下、壁厚約11/2マイクロメートルの範囲で市販されている。好ましくは、現在の難燃性組成物において使用されている直径の範囲は、5~150ミクロンである。微小球は、ガラス、シリカ(SiO2)、ジルコニア、セラミック、及びカーボンなどの様々な材料から製造され得る。官能基で置換されたシロキサン(例えば、Dow Corningから市販のZ-6020及びZ-6040)などの適切なカップリング剤を適用して、マイクロバルーン表面を被覆してその特性を高めることができる。例として、商標Eccospheres(登録商標)でTrelleborgから市販のシリカ微小球が本明細書に開示される目的に適している。
本開示内容の難燃性、ハロゲン不含エポキシ系組成物は、その初期粘度が低いだけでなく、時間が経つにつれて最低粘度が増加するため、押出し成形によって加工することができるという点で、望ましい加工性を有すると特徴付けられる。粘度の増加は、貯蔵寿命及び耐火性組成物の用途を制限し得る。材料が製造された直後の材料の押出し速度として定義される、初期押出し速度は、時間が経つにつれて著しく下がり、それによって材料の貯蔵寿命及び加工能力が制限される。例えば、その配合後の1日又は2日後に、押出し速度が低くなることは、エポキシ系組成物では一般的である。本開示内容の難燃性エポキシ系組成物は、成分の混合後初期には、100g/分を超える押出し速度を示し、その後、8日間まではその速度を維持する。
1. 90秒後に100未満、240秒後に200未満の有炎燃焼煙濃度;
2. 60秒垂直難燃試験における152mm未満の燃焼長さ;
3. 60秒垂直難燃試験における15秒未満の発炎時間;及び
4. 3秒未満のドリップ(drip)発炎時間;
を提供し得る。
Claims (19)
- ハニカムサンドイッチパネルにおけるボイドを充填する方法であって:
複合材料の2枚のシートの間に配置されたハニカムコアを含むハニカムサンドイッチパネルを提供する工程であって、前記ハニカムコアが、ポッティング組成物で充填されるべき1つ又は複数のボイドを含む、工程;
ハニカムコアの1つ又は複数のボイド内にポッティング組成物を導入する工程;
ポッティング組成物を有するハニカムサンドイッチパネルを硬化する工程;
を含み、
ポッティング組成物が、
a)少なくとも1のエポキシド官能価を有する少なくとも1種類のエポキシド化合物を含むエポキシ成分;
b)少なくとも1種類の硬化剤;
c)少なくとも1種類の潜在性硬化促進剤;
d)1ミクロン未満の粒径を有するナノサイズのコア・シェルゴム(CSR)粒子を含む強靭化成分;
e)ハロゲン不含である難燃性成分;及び
f)前記組成物の密度を低減するための中空微小球;
を含む、ハロゲン不含、硬化性エポキシ系組成物であり、
潜在性硬化促進剤が、室温(21~25℃)にて前記エポキシ成分に不溶性であるアミン付加物から選択され、
難燃性成分が、(i)少なくとも1種類のポリリン酸塩;(ii)少なくとも1種類の金属ホウ酸塩;及び(iii)アルカリ土類金属水酸化物及び水酸化アルミニウムから選択される少なくとも1種類の化合物;の混合物を含み、且つ
硬化後、硬化ポッティング組成物が、密度0.8g/cm3未満を有する、方法。 - 強靭化成分がさらに、エラストマー材料を含む、請求項1に記載の方法。
- 強靭化成分がさらに、熱可塑性ポリマーを含む、請求項1に記載の方法。
- 強靭化成分がさらに、エラストマー材料及び熱可塑性ポリマーを含む、請求項1に記載の方法。
- エラストマー材料が、天然ゴム、スチレンブタジエン、ポリイソプレン、ポリイソブチレン、ポリブタジエン、イソプレン-ブタジエンコポリマー、ネオプレン、ブチルニトリル、ポリスルフィドエラストマー、アクリル系エラストマー、アクリロニトリルエラストマー、シリコーンゴム、ポリシロキサン、ポリエステルゴム、ジイソシアネート結合縮合エラストマー、エチレン-プロピレンジエンゴム(EPDM)、クロロスルホン化ポリエチレン、フッ化炭化水素、及びその組み合わせから選択される、請求項2又は4に記載の方法。
- エラストマー材料が、液体エラストマー、好ましくは、アミン末端ブタジエンアクリロニトリル(ATBN)、カルボキシル末端ブタジエンアクリロニトリル(CTBN)、及びカルボキシル末端ブタジエン(CTB)から選択される、請求項2又は4に記載の方法。
- エラストマー材料が、エポキシ-エラストマー付加物である、請求項2又は4に記載の方法。
- 熱可塑性ポリマーが、ポリエーテルスルホン(PES)などの非晶質ポリスルホンから選択される、請求項3又は4に記載の方法。
- 熱可塑性ポリマーが、ポリエーテルスルホン-ポリエーテルエーテルスルホン(PES-PEES)コポリマーである、請求項3又は4に記載の方法。
- 潜在性硬化促進剤が、アミン-エポキシ付加物、アミン-ウレイド付加物、及びアミン-ウレタン付加物、好ましくは、アミン-エポキシ付加物から選択される、請求項1~9のいずれか一項に記載の方法。
- ナノサイズのCSR粒子が、レーザー散乱技術によって決定される、10~300nmの範囲の粒径を有する、請求項1~10のいずれか一項に記載の方法。
- 中空微小球が、異なる密度を有する微小球を含む、請求項1~11のいずれか一項に記載の方法。
- 中空微小球の一部が、0.1~0.4g/cm3の範囲の密度を有し、且つ中空微小球のもう一部が、0.01~0.03g/cm3の範囲の密度を有する、請求項12に記載の方法。
- ポッティング組成物が、組成物の全重量に対して重量パーセンテージ(wt%)で:
a)エポキシ成分を5~60重量%、好ましくは20~45重量%、
b)硬化剤を合計で1~50重量%、好ましくは20~30重量%、
c)潜在性硬化促進剤を0.5~1重量%、
d)強靭化成分を2~40重量%、好ましくは8~18重量%、
e)難燃性成分を3~50重量%、好ましくは25~40重量%、及び
f)中空微小球を5~50重量%、好ましくは15~22重量%、
含む、請求項1~13のいずれか一項に記載の方法。 - 硬化すると、難燃性である低密度、ハロゲン不含エポキシ系組成物であって、
a)少なくとも1のエポキシド官能価を有する少なくとも1種類のエポキシド化合物を含むエポキシ成分;
b)少なくとも1種類の硬化剤;
c)少なくとも1種類の潜在性硬化促進剤;
d)1ミクロン未満の粒径を有するナノサイズのコア・シェルゴム(CSR)粒子を含む強靭化成分;
e)ハロゲン不含である難燃性成分;及び
f)組成物の密度を低減するための中空微小球;
を含み、
潜在性硬化促進剤が、室温(21~25℃)にてエポキシ成分に不溶性であるアミン付加物から選択され、
難燃性成分が、(i)少なくとも1種類のポリリン酸塩;(ii)少なくとも1種類の金属ホウ酸塩;及び(iii)アルカリ土類金属水酸化物及び水酸化アルミニウムから選択される少なくとも1種類の化合物;の混合物を含み、
中空微小球が、密度0.5g/cm3未満を有する、組成物。 - エポキシ成分(a)と中空球(f)の重量比(a)/(f)が1~1.1であり、且つ前記エポキシ成分の重量パーセンテージが、全組成物の50%未満である、請求項15に記載の低密度、ハロゲン不含エポキシ系組成物。
- 強靭化成分がさらに、エラストマー又はエポキシ-エラストマー付加物を含む、請求項15又は16に記載の低密度、ハロゲン不含エポキシ系組成物。
- 強靭化成分がさらに、熱可塑性ポリマーを含む、請求項15~17のいずれか一項に記載の低密度、ハロゲン不含エポキシ系組成物。
- 促進剤が、アミン-エポキシ付加物、アミン-ウレイド付加物、及びアミン-ウレタン付加物、好ましくはアミン-エポキシ付加物から選択される、請求項15~18のいずれか一項に記載の低密度、ハロゲン不含エポキシ系組成物。
