Abstract
Description
本開示の樹脂含有剥離層は、含浸されつつある布の具体的なタイプに応じて、剥離層の総重量を基準として少なくとも20重量%の樹脂含有量を有する。ある種の実施形態において、樹脂含有量は、20重量%〜80重量%又は20重量%〜50重量%の範囲内にある。
複合基材は、これに関連して、プリプレグ又はプリプレグレイアップ(航空宇宙複合構造物を製造するために使用されるものなど)などの、樹脂組成物を含浸させられた又は注入された強化繊維を含有する繊維強化複合材を意味する。用語「プリプレグ」は、本明細書で用いるところでは、硬化性母材樹脂を含浸させられている繊維状材料(例えば、一方向トウ若しくはテープ、不織マット、又は布プライ)の層を意味する。複合基材中の母材樹脂は、未硬化状態又は部分硬化状態にあり得る。繊維強化材料は、織布若しくは不織布プライ、又は一方向テープの形態にあり得る。「一方向テープ」は、同じ方向に配列している、強化繊維の層を意味する。用語「プリプレグレイアップ」は、本明細書で用いるところでは、積み重ね配置にレイアップされている複数のプリプレグプライを意味する。
複合基材を接着させるための接着剤は、未硬化つまり硬化性複合基材と同時硬化させるのに好適な硬化性組成物である。硬化性接着剤組成物は、1種以上の熱硬化性樹脂、硬化剤及び/又は触媒、並びに任意選択的に、強化剤、充填材、流れ制御剤、染料等を含み得る。熱硬化性樹脂には、エポキシ、不飽和ポリエステル樹脂、ビスマレイミド、ポリイミド、シアネートエステル、フェノール樹脂が含まれるが、これらに限定されない。
量に関連して用いられる修飾語「およそ」又は「約」は、表示値を含み、文脈によって決められる意味を有する(例えば、特定の量の測定に関連した誤差の程度を包含する)。接尾語「(s)」は、本明細書で用いるところでは、それが修飾する用語の単数形及び複数形の両方を包含し、それによってその用語の1つ若しくは複数を包含する(例えば、金属(metal(s))は、1つ若しくは複数の金属を包含する)ことを意図する。本明細書で開示される範囲は、包括的であり、独立して組み合わせ可能である(例えば、約25重量%まで、又は、より具体的には、5重量%〜20重量%の範囲は、それらの範囲の終点及び全ての中間値を含む。
Claims (14)
- (a)硬化性母材樹脂を含浸させた強化繊維を含む複合基材を提供する工程と;
(b)除去不可能な織物キャリア及び除去可能な織布がその中に埋め込まれている、硬化性樹脂層を含む樹脂含有剥離層を提供する工程と;
(c)前記樹脂含有剥離層を前記複合基材の表面と接触させて置く工程と;
(d)前記剥離層及び前記複合基材を同時硬化させる工程と;
(e)前記除去可能な織布がいくらかの剥離層の樹脂と一緒に除去されるが、前記除去不可能な織物キャリア及び残留樹脂のフィルムが前記複合基材上に残り、それによって前記複合基材上に改質表面を生み出すように、前記剥離層を前記複合基材の前記表面から除去する工程と
を含む複合基材の表面処理方法であって、
前記織物キャリアが、織布、編布又は不織ベール形態にある方法。 - 前記除去不可能な織物キャリア及び前記除去可能な織布が、ポリエステル、ポリエチレン、ポリプロピレン、ポリアミド(ナイロン)、エラストマー材料、ポリアラミド、ポリイミド、ポリエチレンイミン(PEI)、ポリオキサゾール、ポリベンズイミダゾール(PBI)、ポリエーテルエーテルケトン(PEEK)、ガラス、及びそれらの組み合わせから選択される材料でできている繊維又は糸を含む、請求項1に記載の方法。
- 前記除去不可能な織物キャリアが、目の荒いメッシュニットパターンの編布である、請求項1又は2に記載の方法。
- 前記編布が編まれたポリエステル糸を含む、請求項3に記載の方法。
- 前記除去不可能な織物キャリアが、5gsm〜100gsmの範囲の目付を有する、請求項1〜4のいずれか一項に記載の方法。
- 前記除去不可能な織物キャリアが、10μm〜250μmの範囲の厚さを有する、請求項1〜5のいずれか一項に記載の方法。
- 前記除去可能な織布が、50gsm〜250gsmの範囲内の目付を有する、請求項1〜6のいずれか一項に記載の方法。
- 前記除去可能な織布が、50μm〜250μmの範囲内の厚さを有する、請求項1〜7のいずれか一項に記載の方法。
- 前記剥離層の前記硬化性樹脂層が、
少なくとも2つのエポキシ官能性を有する少なくとも1種のエポキシ化ノボラック樹脂;
多価フェノールのジグリシジルエーテルから選択される二官能性エポキシ樹脂;
アミノフェノールのトリグリシジルエーテルから選択される三官能性エポキシ樹脂;
硬化剤;及び
無機充填材粒子
を含む組成物から形成される、請求項1〜8のいずれか一項に記載の方法であって、
前記樹脂含有剥離層が、前記剥離層の総重量を基準として少なくとも20重量%の樹脂含有量を有する、
方法。 - 前記複合基材が同時硬化後に完全に硬化しているが、前記剥離層の樹脂層が部分的に硬化しているにすぎない、請求項1〜9のいずれか一項に記載の方法。
- (i)硬化性母材樹脂を含浸させた強化繊維を含む第1複合基材を提供する工程と;
(ii)請求項1〜10のいずれか一項に記載の表面処理方法を用いて前記第1複合基材上に改質表面を形成する工程と;
(iii)前記改質表面を持った前記第1複合基材を、前記複合基材間に硬化性接着膜ありで第2複合基材に接合する工程であって、前記接着膜が前記第1複合基材の前記改質表面と接触している工程と;
(iv)前記接合した複合基材を硬化させる工程と
を含む接着方法。 - 前記接着膜が、1種以上のエポキシ樹脂及び硬化剤を含む、請求項11に記載の接着方法。
- 前記第2複合基材が、前記硬化した、第1複合基材に接合される前に硬化させられる、請求項11又は12に記載の接着方法。
- 前記第2複合基材が、前記第1複合基材に接合される前に未硬化又は部分硬化であり、(iv)における硬化中に、前記接着膜及び前記第2複合基材が同時に硬化させられる、請求項11又は12に記載の接着方法。
