[サンプル1〜11(被覆層の有無および種類の評価)]
サンプル1は、55.0体積%のアルミナ粉末と、40.0体積%の炭化タングステン粉末と、5.0体積%のジルコニア粉末とを原料とする基部110と、窒化チタン(TiN)によって構成される被覆層120とを備え、図4の製造方法によって作製されたセラミック部材である。ステップS100では、原料粉末として、平均粒径が0.4μmのアルミナ粉末と平均粒径が0.5μmの炭化タングステン粉末と、平均粒径が約0.7μmのジルコニア粉末(安定化剤として3mol%のイットリア(Y2O3)を含む安定化ジルコニア)と、を用いた。ステップS110では、所定量秤量した各原料粉末を、溶媒(エタノール)と共に樹脂製のミルに投入し、アルミナ球石を用いて混合・粉砕を行なって、スラリを得た。より具体的には、上記アルミナ粉末およびジルコニア粉末に溶媒を加えて20時間予備粉砕し、その後、炭化タングステン粉末と分散剤と溶媒とを加えてさらに20時間混合・粉砕した。分散剤の投入量は、原料粉末全体の重さに対して2重量%とした。ステップS120では、作製したスラリを湯煎乾燥し、篩通しすることで、混合粉末を得た。ステップS130では、焼成温度1750℃、焼成時間1〜2時間、圧力30MPa、アルゴン(Ar)雰囲気下にて焼成することで、焼結体(基部110)を得た。そして、得られた焼結体を用いて、既述した方法により結晶粒界における添加元素の有無を判定すると共に、作製した焼結体から既述した形状の試験片を作製して、各種の機械特性および熱特性を評価した。なお、結晶粒界における添加元素の有無の評価と、各種の機械特性および熱特性の評価とは、被覆層120を形成する前の焼結体を用いて行なったが、上記の性質は、被覆層120の形成の前後においてほとんど変化しない。

また、サンプル1では、上記した焼結体に対して、膜厚1.0μmの窒化チタン(TiN)から成る被覆層120を形成し(ステップS140)、切削工具としてのセラミック部材を作製した。得られた切削工具を用いて既述した切削試験を行ない、加工距離を測定した。なお、サンプル1の他、後述する他のサンプルも、被覆層120はPVD法により形成した。

サンプル3〜10のセラミック部材は、ステップS140で形成する被覆層120の種類が異なる点以外は、サンプル1と同様にして作製し、サンプル1と同様の評価を行なった。サンプル3では、炭窒化チタン(TiCN)から成る膜厚3.0μmの被覆層120を形成した。サンプル4では、窒化チタンアルミ(TiAlN)から成る膜厚1.0μmの被覆層120を形成した。サンプル5では、異なる種類の3層から成る被覆層120を形成した。具体的には、セラミック部材の表面側から膜厚0.5μmの窒化チタン(TiN)の層、膜厚1.0μmの炭窒化チタン(TiCN)の層、膜厚3.5μmの窒化チタンアルミ(TiAlN)の層、の順で形成した3層から成る被覆層120を形成した。サンプル6では、チタンと共にアルミニウムおよびクロムを含有する複合窒化物(TiAlCrN)から成る膜厚1.0μmの被覆層120を形成した。サンプル7では、チタンと共にアルミニウムおよびケイ素を含有する複合窒化物(TiAlSiN)から成る膜厚1.0μmの被覆層120を形成した。サンプル8では、チタンと共にアルミニウムおよびニオブを含有する複合窒化物(TiAlNbN)から成る膜厚1.0μmの被覆層120を形成した。サンプル9では、異なる種類の3層から成る被覆層120を形成した。具体的には、セラミック部材の表面側から膜厚1.0μmの酸化アルミニウム(Al2O3)の層、膜厚0.5μmの酸窒化アルミニウム(AlON)の層、膜厚5.0μmの炭化チタン(TiC)の層、の順で形成した3層から成る被覆層120を形成した。サンプル10では、窒化クロム(CrN)から成る膜厚1.0mmの被覆層120を形成した。

サンプル19〜21の基部110は、既述したように組成が共通しているが、製造工程において、ステップS100で用意する原料の粒径や、ステップS110の混合・粉砕工程が、サンプル1とは異なっている。具体的には、サンプル19は、ステップS110において、予備粉砕を行なうことなく、全ての原料粉末、分散剤、および溶媒を一度に混合して、混合・粉砕の工程を48時間行なった点が、サンプル1とは異なっている。サンプル20は、ステップS110において、サンプル1と同様に予備粉砕を行なったが、予備粉砕の時点で分散剤を混合した点が、サンプル1とは異なっている。サンプル21は、ステップS100において用意したジルコニア粉末の平均粒子径が、1.7μmである点が、サンプル1とは異なっている。さらに、サンプル21は、ステップS110において、予備粉砕を行なうことなく、全ての原料粉末、分散剤、および溶媒を一度に混合して、混合・粉砕の工程を48時間行なった点が、サンプル1とは異なっている。

サンプル22〜36のセラミック部材は、基部110が含有する添加化合物の種類および含有割合と、アルミナの含有割合が異なる点以外は、サンプル1と同様にして作製し、サンプル1と同様の評価を行なった。サンプル22では、添加化合物として酸化イットリウム(Y2O3)を用いた。サンプル23では、添加化合物として酸化ニオブ(Nb2O5)を用いた。サンプル24では、添加化合物として酸化イッテルビウム(Yb2O3)を用いた。サンプル25では、添加化合物として酸化クロム(Cr2O3)を用いた。サンプル26では、添加化合物として酸化スカンジウム(Sc2O3)を用いた。サンプル27では、添加化合物として、酸化ジルコニウム(ZrO2)と酸化イットリウム(Y2O3)とを用いた。サンプル28では、添加化合物として酸化鉄(Fe2O3)を用いた。サンプル29では、添加化合物として酸化カルシウム(CaO)を用いた。サンプル30では、添加化合物として、炭化チタン(TiC)を用いた。サンプル31では、添加化合物として炭化バナジウム(VC)を用いた。サンプル32では、添加化合物として炭化クロム(Cr3C2)を用いた。サンプル33では、添加化合物として炭化ジルコニウム(ZrC)を用いた。サンプル34では、添加化合物として炭化ニオブ(NbC)を用いた。サンプル35では、添加化合物として、酸化ジルコニウム(ZrO2)と炭化ジルコニウム(ZrC)とを用いた。サンプル36では、添加化合物として酸化マグネシウム(MgO)を用いた。なお、基部110における添加元素の含有割合は、いずれのサンプルにおいても0.5体積%とした。ここで、添加化合物として2種類の化合物を用いたサンプル(サンプル27およびサンプル35)においては、各々の添加化合物の含有割合をいずれも0.25体積%として、添加化合物の総量を0.5体積%とした。また、サンプル22〜36のいずれにおいても、基部110におけるアルミナの含有割合は59.5体積%とした。

図7において、サンプル22〜36を比較して分かるように、基部110が含有する添加化合物として、周期表の4〜6族に属する遷移金属(タングステン(W)を除く)の化合物、イットリウム化合物、スカンジウム化合物、およびランタノイド化合物から選択される少なくとも1つの化合物を用いることで、セラミック部材の耐久性が大きく向上することが確認された。上記した添加化合物以外の化合物、例えば酸化鉄、酸化カルシウム、あるいは酸化マグネシウムを用いる場合には、基部110上に被覆層120を形成しても、セラミック部材の耐久性を向上させる十分な効果が得られなかった。なお、図8から分かるように、用いた添加化合物が、上記した化合物以外の化合物、例えば酸化鉄、酸化カルシウム、あるいは酸化マグネシウムである場合には、基部110の機械特性、特に曲げ強度が低くなることがわかった。すなわち、上記した化合物以外の化合物を添加化合物として用いる場合には、サンプル28およびサンプル36のように、第1の結晶粒界40および第2の結晶粒界50に添加元素が存在する場合であっても、基部110を構成する結晶粒子間の結合力を高めて基部110の機械特性を向上させる十分な効果が得られなかった。添加化合物として酸化カルシウムを用いた場合には、第1の結晶粒界40および第2の結晶粒界50のいずれにおいても、添加元素の存在が認められなかった。

サンプル37〜45のセラミック部材は、基部110における添加化合物の含有量、および、その結果としてアルミナの含有量が異なる点以外は、サンプル1と同様の組成を有している。なお、サンプル37〜45は、既述したサンプル1と同様にして作製したが、サンプル42〜45については、ステップS130における焼成温度が、1700℃である点のみが異なっている。

図5および図9において、サンプル1およびサンプル37〜45を比較して分かるように、基部110における添加化合物の含有割合を0.1体積%以上とすることで、セラミック部材の耐久性が大きく向上することが確認された。また、基部110における添加元素の含有割合は、18.0体積%以下であることが好ましく、15.0体積%以下であることがさらに好ましいことが確認された。なお、添加化合物の含有割合が0.05体積%であるサンプル36においては、セラミック部材の耐久性を向上させる十分な効果が得られなかった。その理由は、添加化合物の含有割合を0.05体積%として既述した製造方法によりセラミック部材を作製した場合には、第1の結晶粒界40および第2の結晶粒界50に添加元素が存在せず、基部110の機械特性(曲げ強度)が不十分になるためと考えられる(図9および図10参照)。

[サンプル46〜57(炭化タングステンの含有割合の評価)]
サンプル46〜52のセラミック部材は、基部110における炭化タングステン(WC)の含有割合、および、その結果としてアルミナの含有割合が異なる点以外は、サンプル1と同様の組成を有している。サンプル53〜57のセラミック部材は、さらに、添加化合物である酸化ジルコニウム(ZrO2)の含有割合が2.0体積%である点も、サンプル1とは異なっている。なお、サンプル46〜57のうち、サンプル50およびサンプル51は、既述したサンプル1と同様にして作製したが、他のサンプルは、基部110の焼結状態を適切化するために、ステップS130における焼成温度がサンプル1とは異なっている。具体的には、サンプル46〜49の焼成温度は1700℃であり、サンプル52,53の焼成温度は1800℃であり、サンプル54〜57の焼成温度は1850℃である。また、サンプル53〜57については、ステップS110で用いた分散剤の量が、サンプル1とは異なっている。具体的には、サンプル53は1.5重量%、サンプル54は1重量%、サンプル55は0.5重量%、サンプル56は0.7重量%、サンプル57は0.5重量%とした(図10参照)。
