Abstract
Description
1つまたは複数の実施形態によれば、担体は、DOC触媒の製造に典型的に使用される材料のうちのいずれであってもよく、好ましくは、金属またはセラミックのハニカム構造を含む。任意の好適な担体を用いることができ、たとえば、担体の入口または出口面からそこを通って延在する複数の細く平行なガス流路を有し、流路がそこを通る流体流れを受け入れるような種類のモノリス担体などである。その流体入口からその流体出口まで本質的に直線路である流路は、壁によって画定され、壁の上に、触媒材料が「ウォッシュコート」として被覆され、それにより、流路を通って流れるガスが触媒材料と接触する。モノリス担体の流路は、たとえば、台形、長方形、正方形、正弦形、六角形、楕円形、円形等の任意の好適な断面形状およびサイズであり得る薄い壁のチャネルである。
触媒複合体は、先行技術で周知の方法によって、容易に製造することができる。代表的な方法を以下に記載する。本明細書で使用される場合、「ウォッシュコート」という用語は、基材担体材料、たとえばハニカム型担体部材に塗布される触媒または他の材料の薄い付着性の被覆であって、処理されるガス流がその中を通過するのを許容するよう十分に多孔性である被覆という、当技術分野におけるその通常の意味を有する。
本発明の別の態様は、ディーゼル排気ガス排出物の処理のための本明細書に記載された触媒複合体に加えて1つまたは複数の構成要素を含む、排出物処理システムに関する。例示的な排出物処理システムは、本発明のこの実施形態による排出物処理システム32の概略図を表す図3を参照することによって、より容易に理解され得る。図3を参照すると、ガス状汚染物質(たとえば、未燃焼の炭化水素、一酸化炭素、およびNOx)および粒子状物質を含有する排気ガス流は、ディーゼルエンジンなどの希薄燃焼エンジン34から、排気移送ライン36を介して、本発明の実施形態による触媒複合体の形態であるディーゼル酸化触媒(DOC)38に運ばれる。DOC38において、未燃焼のガス状で揮発性の炭化水素(すなわちVOF)および一酸化炭素は、大部分が燃焼されて、二酸化炭素および水を形成する。加えて、NOx成分のうちのある比率のNOが、DOCにおいてNO2に酸化され得る。排気流は、次に、排気ライン40を介して、排気ガス流内に存在する粒子状物質を捕捉する触媒化煤煙フィルタ(CSF)42に運ばれる。CSF42は、任意選択で、パッシブ再生のために触媒化される。CSF42を介して粒子状物質を除去した後、排気ガス流は、排気ライン44を介して運ばれる。アンモニア前駆体(たとえば尿素水)が、ライン23を介して、排気ライン44に注入される。アンモニアが添加された排気ガス流は、ライン44を介して、NOxの処理および/または変換のための下流の選択的接触還元(SCR)構成要素46に運ばれる。

上部ウォッシュコート層中に存在する成分は、高表面積シリカ−アルミナ、Hベータゼオライト、好適な結合剤(乾燥質量で約4%)、水酸化バリウム(乾燥質量で0.8%)、Pt(乾燥質量で約7.8%)、およびPd(乾燥質量で約0.9%)であり、名目Pt:Pd質量比は9:1であった。上部ウォッシュコート層の総担持量は、1.2g/in3であった。
例1〜5の複合体を以下のように試験した。1”×3”サイズの触媒複合体を、実験室オーブンでのエージングによって、およそ800℃、10%蒸気で16時間エージングした。エージングの後、例1〜5の積層触媒を、一時的実験室反応器において、EURO5試験サイクルを使用して試験した。測定された平均のNO2の形成およびCOの変換を、表1に報告する。
例1、2、および5の複合体を以下のようにさらに試験した。1.5”×4”サイズの触媒複合体を、実験室オーブンでのエージングによって、およそ800℃、10%蒸気で16時間エージングした。エージングの後、例1、2、および5の積層触媒を、一時的実験室反応器において、DOCおよびSCRoFシステムを使用して試験した。DOCと併せて使用したSCRoFは、1.5g/in3のCuCHAゼオライトを担持したウォールフローフィルタである。SCR担持ウォールフローフィルタ(SCRoF)の下流に、別個のSCR触媒は存在しなかった。平均NOx除去性能を、表2に報告する。
例1〜7の複合体を以下のようにさらに試験した。フルサイズの触媒複合体(5.66”D×4”L)を、およそ800℃、10%蒸気で16時間オーブンエージングした。エージングの後、例1〜5の積層触媒を、2.0Lディーゼルエンジンにおいて試験した。規制された欧州NEDC走行サイクルにおける平均のNO2形成、CO変換およびHC変換性能を、表3に報告する。
Claims (15)
- 希薄燃焼エンジンからの排気ガス排出物の削減のための酸化触媒複合体であって、
ある長さ、入口端および出口端を有する担体基材、前記担体上の酸化触媒の触媒材料を含み、前記酸化触媒の触媒材料が、下部ウォッシュコート層および上部ウォッシュコート層を備え、
前記下部ウォッシュコート層が、耐火金属酸化物支持体、白金(Pt)成分、およびパラジウム(Pd)成分を、約4:1から1:4の範囲のPtとPdの質量比で含み、
前記上部ウォッシュコート層が、ゼオライト、Pt、および耐火金属酸化物支持体を含み、前記上部ウォッシュコート層が、パラジウムを実質的に含まず、酸化触媒複合体が、前記希薄燃焼エンジン排気における炭化水素および一酸化炭素の削減ならびにNOのNO2への酸化に有効である、酸化触媒複合体。 - 前記上部ウォッシュコートが、バリウムを実質的に含まず、前記下部ウォッシュコート層が、ゼオライトを実質的に含まない、請求項1に記載の酸化触媒。
- 前記下部ウォッシュコート層が、Pt成分を約5g/ft3から85g/ft3の範囲の量で含み、Pd成分を約5g/ft3から50g/ft3の範囲の量で含む、請求項1または2に記載の酸化触媒。
- 前記複合体が、前記上部層中と前記下部層中に1:1から4:1の範囲の質量比で白金族金属を含有する、請求項1から3のいずれか一項に記載の酸化触媒。
- 前記上部ウォッシュコートが、約60から120g/ft3の範囲の白金を含み、前記下部ウォッシュコート層が、白金およびパラジウムを約1:4から1:1の質量比で含む、請求項1から4のいずれか一項に記載の酸化触媒。
- 前記上部ウォッシュコートが、約10から60g/ft3の範囲の白金を含み、前記下部ウォッシュコート層が、白金およびパラジウムを約1:1から4:1の範囲の白金とパラジウムの比で含む、請求項1から5のいずれか一項に記載の酸化触媒。
- 希薄燃焼エンジンからの排気ガス排出物の削減のための酸化触媒複合体であって、
ある長さ、入口端および出口端を有する担体基材、前記担体上の酸化触媒の触媒材料を含み、前記酸化触媒の触媒材料が、下部ウォッシュコート層および上部ウォッシュコート層を備え、
前記下部ウォッシュコート層が、耐火金属酸化物支持体、白金(Pt)成分、およびパラジウム(Pd)成分を、約9:1から1:4の範囲のPtとPdの質量比で含み、
前記上部ウォッシュコート層が、ゼオライト、耐火金属酸化物支持体、白金成分(Pt)、およびパラジウム成分(Pd)を、約1:1から100:1の範囲のPtとPdの質量比で含み、酸化触媒複合体が、前記希薄燃焼エンジン排気における炭化水素および一酸化炭素の削減ならびにNOのNO2への酸化に有効である、酸化触媒複合体。 - 前記上部ウォッシュコートが、約3〜30g/ft3の範囲の酸化バリウムをさらに含む、請求項7に記載の酸化触媒。
- 希薄燃焼エンジンからの排気ガス排出物の削減のための酸化触媒複合体であって、
ある長さ、入口端および出口端を有する担体基材、前記担体上の酸化触媒の触媒材料を含み、前記酸化触媒の触媒材料が、下部ウォッシュコート層および上部ウォッシュコート層を備え、
前記上部ウォッシュコート層が、耐火金属酸化物、ゼオライト、ならびに白金成分(Pt)およびパラジウム成分(Pd)を、約9:1から1:4の範囲のPtとPdの質量比で含み、
前記下部ウォッシュコート層が、Ptおよび耐火金属酸化物支持体を含み、酸化触媒複合体が、前記希薄燃焼エンジン排気における炭化水素および一酸化炭素の削減ならびにNOのNO2への酸化に有効である、酸化触媒複合体。 - 前記下部ウォッシュコート層が、パラジウムを実質的に含まず、バリウムを実質的に含まない、請求項9に記載の酸化触媒。
- 前記下部ウォッシュコート層が、パラジウム成分をさらに含み、前記白金成分およびパラジウム成分が、約1:1から100:1の範囲のPtとPdの質量比で存在する、請求項9または10に記載の酸化触媒。
- 前記下部ウォッシュコート層が、約3〜30g/ft3の範囲の酸化バリウムをさらに含む、請求項9から11のいずれか一項に記載の酸化触媒。
- 希薄燃焼エンジンからの排気ガスを処理する方法であって、前記排気ガスを、請求項1から12のいずれか一項に記載の酸化触媒複合体で被覆されたハニカム基材を通して流すことを含み、ディーゼル酸化触媒が、前記排気ガス流からのCOおよびHCの削減ならびにNOのNO2への酸化に有効である、方法。
- 炭化水素、一酸化炭素、および他の排気成分を含む希薄燃焼エンジン排気ガス排出物の処理のためのシステムであって、排出物処理システムが、
排気マニホールドを介して希薄燃焼エンジンと流体連通している排気導管と、
請求項1から12のいずれか一項に記載の酸化触媒複合体であり、前記担体基材が、フロースルー基材またはウォールフロー基材である、酸化触媒複合体と、
前記酸化触媒複合体の下流に位置する、触媒化煤煙フィルタおよびSCR触媒組成物と
を含む、システム。 - 前記SCR触媒組成物が、Wドープチタニアに支持されたバナジウム酸化物、または鉄もしくは銅で促進された8員環開口部を有する小細孔ゼオライトを含む、請求項14に記載のシステム。
