Description
本発明の1つの側面は、フォーム積層製品、より詳細には車両の内側での使用に適応された製品に関する。他の側面では、本発明はフォーム積層製品の製造方法に関する。非常に好ましい実施形態では、本発明は、天井材、より詳細には車両天井材に関する。この好ましい実施形態において、本発明の1つの観点は、天井材の製造方法に関する。
エネルギー吸収デバイス(エネルギー制御デバイスとしても知られている)及び構造デバイス(structural device)が知られている。このようなデバイスは、様々な形状及び形態をとり得る。今日、エネルギー吸収デバイス及び/又は構造デバイスの主要な用途のうちの1つは、車両、特には自動車での用途である。このようなデバイスは、車両で使用される際、トリムパネルに含まれ得るか又はトリムパネルの替わりに用いられ得るならば非常に便利であろうし、実際のところ、一般にトリムパネルと呼ばれている。
本発明の目的は、従来技術の上述の欠点の少なくとも1つを回避又は緩和することにある。
互いに反対側に位置する一対の主表面を有するフォームコアと各々の主表面上に配置されたカバー層とを含むブランクを造形デバイス内に置く工程であって、カバー層は少なくとも一対のポリマー層と繊維層とが交互に重なり合った層を含み、ポリマー層と繊維層とは2.5:1より大きい重量比で存在する工程と、
ブランクを、造形デバイスにおいて、(i)ポリマー層を繊維材料層が配置されるところのポリマー基材に形成し且つ(ii)フォームコアを予め決められた形状にするのに十分な圧力で、少なくとも100℃の温度に曝す工程と
を含んだ方法を提供する。
本発明の積層製品のコア部における使用に好ましいフォームは、発泡イソシアネート系ポリマーである。好ましくは、このイソシアネート系ポリマーは、ポリウレタン、ポリ尿素、ポリイソシアヌレート、尿素修飾ポリウレタン、ウレタン修飾ポリ尿素、ウレタン修飾ポリイソシアヌレート及び尿素修飾ポリイソシアヌレートからなる群より選択される。当技術において知られているように、用語「修飾」は、ポリウレタン、ポリ尿素又はポリイソシアヌレートと組み合わせて使用される際、ポリマー骨格を形成する結合の50%以下が置換されていることを意味する。

で表され得る。ここで、iは2以上の整数であり、Qはiの原子価を有する有機ラジカルである。Qは、置換された又は未置換の炭化水素基(例えば、アルキレン基又はアリーレン基)であり得る。さらに、Qは、一般式:

を有するポリマージイソシアネートから選択され得る。ここで、i及びjは両方とも2以上の値を有する整数であり、Q’は多官能性有機ラジカル、及び/又は、反応混合物中の追加の成分として、一般式:

を有する化合物である。ここで、iは1以上の値を有する整数であり、Lは一官能性又は多官能性の原子又はラジカルである。この定義の範囲内にあるイソシアネート化合物の例は、エチルホスフォン酸ジイソシアネート、フェニルホスフォン酸ジイソシアネート、=Si−NCO基を含む化合物、スルホンアミド(QSO2NCO)から誘導された化合物、シアン酸及びチオシアン酸を含む。

イソシアネート NCO反応部位の当量に対してNCO当量の約0.60乃至1.30の比の指標に適当な量。
ポリマーポリオール 20〜100部
ポリオール 0〜80部
架橋剤 総ポリオール100部に対して、5〜15部
触媒 総ポリオール100部に対して、0.5〜1.2部
シリコーン界面活性剤 総ポリオール100部に対して、0.3〜1.1部
H2O 総ポリオール100部に対して、1.75〜2.75部
イソシアネート NCO反応部位の当量に対してNCO等量の約0.8乃至1.1の比の指標に適当な量。
これら例では、以下の材料を使用した(gsm−平方メートル当たりのグラム):
コアフォーム(厚さ=8mm)−立方フィート当たり2.5ポンドの密度を有するポリウレタンフォーム、Woodbridge Foam社から商品名Stratas 225(登録商標)の下で入手した;
ポリマー層−HDPE(高密度ポリエチレン)フィルム、融点128乃至135℃、厚さ1.5〜3ミリ;
繊維補強層#1−玄武岩繊維ベール1−30gsm、Technical Fiber Productsから入手;
繊維補強層#2−玄武岩繊維ベール2−50gsm、Crane Non−Wovensから入手;
繊維補強層#3−炭素/PET−20gsm、ベール炭素:PET(70:30)、Technical Fiber Productsから入手;
繊維補強層#4−34gsm、繊維ガラスベール、Technical Fiber Productsから入手;
繊維補強層#5−ガラス繊維(細断済み)、連続ストランドロービング、Saint−Gobein Vetrotexから入手。
搬送速度: 7m/分;
熱板温度: 200℃〜225℃;
圧着ロールのオフセット: 1.0mm〜1.5mm;及び
冷板温度: 20℃。
検体寸法: 50×150mm;
クロスヘッド速度: 50mm/分;
支点及び装填ノーズは、円筒形状と20mmの径とを有していた;及び
支点間距離(スパン): 100mm
であった。
Claims (51)
- 互いに反対側に位置する一対の主表面を有するフォームコアと、各々の主表面に対して固着されており、ポリマー基材及び繊維材料を含むカバー層とを含む積層製品であって、前記ポリマー基材及び前記繊維材料は、2.5:1より大きい重量比で存在する積層製品。
- 前記フォームコアは、ASTM3574−Dに従って測定した際に約2psi乃至約200psiの範囲において10%たわみにある圧縮力たわみを含む請求項1記載の積層製品。
- 前記フォームコアは、ASTM3574−Dに従って測定した際に約5psi乃至約100psiの範囲において10%たわみにある圧縮力たわみを含む請求項1記載の積層製品。
- 前記フォームコアは、ASTM3574−Dに従って測定した際に約10psi乃至約80psiの範囲において10%たわみにある圧縮力たわみを含む請求項1記載の積層製品。
- 前記フォームコアはイソシアネート系フォームを含む請求項1乃至4記載の積層製品。
- 前記フォームコアはポリウレタンフォームを含む請求項1乃至4記載の積層製品。
- 前記フォームコアは実質的に均一な密度を有する請求項1乃至6記載の積層製品。
- 前記フォームコアは不定の密度を有する請求項1乃至6記載の積層製品。
- 前記フォームコアは、立方フィート当たり約0.5乃至約30ポンドの範囲にある密度を有する請求項1乃至8記載の積層製品。
- 前記フォームコアは、立方フィート当たり約1乃至約20ポンドの範囲にある密度を有する請求項1乃至8記載の積層製品。
- 前記フォームコアは、立方フィート当たり約2乃至約15ポンドの範囲にある密度を有する請求項1乃至8記載の積層製品。
- 前記フォームコアは、立方フィート当たり約2乃至約8ポンドの範囲にある密度を有する請求項1乃至8記載の積層製品。
- 前記繊維材料は多孔質材料層の形態にある請求項1乃至12記載の積層製品。
- 前記カバー層は単層の多孔質材料層を含む請求項13記載の積層製品。
- 前記カバー層は2乃至15層の多孔質材料層を含む請求項13記載の積層製品。
- 前記カバー層は2乃至10層の多孔質材料層を含む請求項13記載の積層製品。
- 前記カバー層は4乃至8層の多孔質材料層を含む請求項13記載の積層製品。
- 前記ポリマー基材は有機ポリマーを含む請求項1乃至17記載の積層製品。
- 前記ポリマー基材は熱可塑性ポリマーを含む請求項1乃至17記載の積層製品。
- 前記ポリマー基材はエラストマー材料を含む請求項1乃至17記載の積層製品。
- 前記ポリマー基材は熱硬化性材料を含む請求項1乃至17記載の積層製品。
- ポリマー基材は、ポリオレフィン、ポリエステル、ナイロン、ポリ(塩化ビニル)、ポリウレタン、ポリアクリレート、ラテックス、スチレン−ブタジエン重合体、ニトリル−ブタジエン重合体、シリコーン重合体、それらの混合物、それらの共重合体及びそれらの相互貫入網目構造からなる群より選択される請求項1乃至17記載の積層製品。
- ポリマー基材はポリオレフィンを含む請求項1乃至17記載の積層製品。
- ポリマー基材は、ポリエチレン、ポリプロピレン、ブチルゴム及びそれらの混合物を含む請求項1乃至17記載の積層製品。
- 前記ポリマー基材はポリエチレンを含む請求項1乃至17記載の積層製品。
- 前記繊維材料は織られた繊維材料を含む請求項1乃至25記載の積層製品。
- 前記繊維材料は不織の繊維材料を含む請求項1乃至25記載の積層製品。
- 前記繊維材料はポリマーからつくられている請求項1乃至27記載の積層製品。
- 前記繊維材料は有機ポリマーからつくられている請求項1乃至27記載の積層製品。
- 前記繊維材料は天然物である請求項1乃至29記載の積層製品。
- 前記繊維材料は合成物である請求項1乃至29記載の積層製品。
- 前記繊維材料は、ガラス、玄武岩、炭素、ポリエステル、セラミックポリアミド、ポリイミド、レーヨン、金属合金、これらの何れかからなるこれらのコポリマーの何れかの混合物、これらの何れかの水素化物及びこれらの何れかの相互貫入網目構造の混合物からなる群より選択される請求項1乃至29記載の積層製品。
- 前記ポリエステルはテレフタル酸系である請求項32記載の積層製品。
- 前記ポリエステルはポリ(エチレンテレフタレート)を含む請求項32記載の積層製品。
- 前記ポリエステルはポリ(芳香族エステル)を含む請求項32記載の積層製品。
- 前記ポリ(芳香族エステル)は、Kevlar(登録商標)、Aramide(登録商標)、Nomex(登録商標)、Spandex(登録商標)及びそれらの混合物からなる群より選択される請求項35記載の積層製品。
- 各々のカバー層は前記フォームコアに付着している請求項1乃至36記載の積層製品。
- 前記主表面の一方に固着された前記カバー層はトリムカバーを含む請求項1乃至36記載の積層製品。
- 前記フォームコアは約2mm以上の厚さを有する請求項1乃至38記載の積層製品。
- 前記フォームコアは、約2mm乃至約20mmの範囲にある厚さを有する請求項1乃至38記載の積層製品。
- 前記フォームコアは、約4mm乃至約15mmの範囲にある厚さを有する請求項1乃至38記載の積層製品。
- 前記フォームコアは、約4mm乃至約12mmの範囲にある厚さを有する請求項1乃至38記載の積層製品。
- 前記ポリマー基材及び前記繊維材料は、2.5:1より大きく約6:1までの範囲にある重量比で存在する請求項1乃至42記載の積層製品。
- 前記ポリマー基材及び前記繊維材料は、約3:1乃至約6:1の範囲にある重量比で存在する請求項1乃至42記載の積層製品。
- 前記ポリマー基材及び前記繊維材料は、約3.5:1乃至約5.5:1の範囲にある重量比で存在する請求項1乃至42記載の積層製品。
- 前記ポリマー基材及び前記繊維材料は、約3.5:1乃至約5:1の範囲にある重量比で存在する請求項1乃至42記載の積層製品。
- 前記ポリマー基材及び前記繊維材料は、約3.5:1乃至約4.5:1の範囲にある重量比で存在する請求項1乃至42記載の積層製品。
- 前記ポリマー基材及び前記繊維材料は、約4:1の重量比で存在する請求項1乃至42記載の積層製品。
- 請求項1記載の何れか1つの積層製品を含む車両天井材。
- 車両の内側に面するように配置されたA−表面と、A−表面とは実質的に反対側に位置するB−表面とを含む車両天井材であって、ASTM3574−Dに従って測定した際に約5ポンド乃至約200psiの範囲において10%たわみにある圧縮力たわみを有するフォーム部材と、前記A−表面に対して固着された第1カバー層と、前記B−表面に対して固着された第2カバー層とを含み、前記第1カバー層及び前記第2カバー層の各々は、繊維層を実質的に包封したポリマー基材を含み、前記ポリマー基材及び前記繊維材料は2.5:1より大きい重量比で存在する車両天井材。
- 予め決められた形状を有するフォーム積層製品の製造方法であって、
互いに反対側に位置する一対の主表面を有するフォームコアと各々の主表面上に配置されたカバー層とを含むブランクを造形デバイス内に置く工程であって、前記カバー層は少なくとも一対のポリマー層と繊維層とが交互に重なり合った層を含み、前記ポリマー層と前記繊維層とは2.5:1より大きい重量比で存在する工程と、
前記ブランクを、前記造形デバイスにおいて、(i)前記ポリマー層を前記繊維材料層が配置されるところのポリマー基材に成形し且つ(ii)前記フォームコアを前記予め決められた形状にするのに十分な圧力で、少なくとも100℃の温度に曝す工程
とを含む方法。
