ビルディングプラットフォーム10と供給側プラットフォーム12は、互いに隣接して配置され、それぞれ独立して昇降可能に支持されている。ビルディングプラットフォーム10上には、射出成形型のベースプレート1が載置され、さらにその上面には一層分の厚さで金属粉末材料11が供給されている。レーザ発振器14から発振されたレーザビーム15は、ミラー16によって反射され、ベースプレート1上に供給された金属粉末材料11の層を燒結させて、ベースプレート1上に射出成形型2を構成するスライス形状2aを成形する(図12の(a))。その後、ビルディングプラットフォーム10と供給側プラットフォーム12は、所定の高低差Hを有するように相対的に昇降移動されると共に、ワイパ13は、供給側プラットフォーム12のビルディングプラットフォーム10と反対側(図12では右方)であって、所定の高さに移動される(図12の(b))。続いて、ワイパ13が供給側プラットフォーム12とビルディングプラットフォーム10上を順次通過するよう図12に示した場合では左方に移動されることにより、供給側プラットフォーム12の金属粉末材料11をビルディングプラットフォーム10の先に燒結された金属粉末材料11の層の上に所定の厚さで均しながら供給して次工程で燒結されることとなる層を形成する(図12の(c))。これらの動作を繰り返し行い、燒結されなかった部分の金属粉末材料11を取り除くことにより、ベースプレート1上に金属粉末材料11の層が部分的に燒結され所定形状に積層されてなる射出成形型2が成形されることとなる。なお、本発明は、この実施の形態に限定されることなく、他の形式のラピッドプロトタイピング装置により後述するような形状の射出成形型を成形することもできる。

本発明の射出成形型の第1の実施の形態を、図1〜図3に基づいて詳細に説明する。なお、図では、例えば相対向して配置される固定型と可動型など、開閉可能な複数射出成形型のうちの一つのみを示すこととする。
本発明の第1の実施の形態における射出成形型2は、概略、ラピッドプロトタイピングにより成形されたもので、成形品の形状に応じて形成されるキャビティ面3と冷却通路4との間部分5を均等な肉厚(距離)N1で形成し、さらに、冷却通路4と型外面6との間の部分7を均等な肉厚N2で形成したものである。

図1に示すように、ベースプレート1は、略矩形板状に形成されてなるもので、その各角部には、相対向する型の凹部と位置合せされて嵌合される突起1aが形成されている。ベースプレート1上の略中央には、上述したように金属粉末材料11を燒結・積層することにより、所定形状のキャビティ面3を有する射出成形型2が形成され、このキャビティ面3の周囲にはその形状に応じて連続する冷却通路4が形成され、また、型外面6がキャビティ面3の形状に応じて形成されている。冷却通路4の両端には、冷却流体を供給・排出するための管路が嵌合接続される接続部4a、4bが形成されている。なお、冷却通路4は、この実施の形態においてはキャビティ面3の底部3aが平坦であるために、ベースプレート1の表面と並行に形成されているが、例えば図6に参照されるように、キャビティ面3の底部3aが凹凸を有する三次元的な形状である場合には、かかる凹凸形状に応じて冷却通路4も三次元的に凹凸形状を有するように形成される。また、ベースプレート1の、金属粉末材料11が燒結・積層される部分以外の部分については、必要に応じて軽量化を図るための肉抜きなどを施すこともできる。
このように構成された射出成形型2では、キャビティ面3の形状に応じて冷却通路4と型外面6がラピッドプロトタイピングにより容易に形成されるため、射出成形型2の軽量化を図ることもできる。そして、冷却通路4とキャビティ面3との間の部分5の距離(肉厚N1)を均一化させたことにより、型閉じすることにより形成されたキャビティ内で成形された成形品は、その熱が冷却通路4に供給循環される水などの冷却流体に伝播して、効率良く均等に冷却される。また、この実施の形態における射出成形型2では、冷却通路4と型外面6との間の部分7の肉厚N2も均一化させて形成されているため、金属粉末材料11に無駄が生じず、ラピッドプロトタイピングによる射出成形型2の成形に必要な時間を短縮化させることができ、したがって、射出成形型2の製造コストを低減させることができ、また、射出成形型2を軽量化させることができる。また、冷却通路4を循環供給される冷却流体の熱を型外部へ均一に放熱させるため、成形品を効率よく冷却することができる。

図4に示した実施の形態では、上述した第1の実施の形態と同様に、冷却通路4がキャビティ面3から略均一化された距離(肉厚N1)を隔てて形成されており、型外面6の多くの部分が冷却通路4から略均一化された距離(肉厚N2)を隔てて形成されている。しかしながら、この実施の形態では、型外面6の一部分(図4においては下方)には冷却フィン8が複数(図4においては5箇所)形成されており、冷却通路4は各冷却フィン8の内部に及ぶように形成されている。すなわち、この実施の形態における射出成形型2は、内部に冷却通路4を有する冷却フィン8が設けられている。
溶融材料をキャビティ内に射出充填するゲートの位置や、溶融材料の温度などによって射出成形型2の温度が部分的に高くなる箇所が出てくる場合がある。また、所定温度に調整された冷却流体が冷却通路4内を供給循環される間に成形品の熱によって大きく温度変化する場合がある。これらのような場合であっても、この実施の形態における射出成形型2では、冷却フィン8によって冷却流体の熱が放熱されることから、成形品を均一に効率良く冷却することができ、したがって、成形に必要なサイクルタイムを短縮することができると共に、成形品を精度良く良好な状態で成形し早期に取り出すことができる。なお、冷却フィン8は、他の射出成形型との型合せに干渉しない位置であれば、型外面6の他の部分またはその全体に形成することもでき、冷却通路4は、冷却フィン8の内部に達しないよう形成することもできる。

本発明の第3の実施の形態における射出成形型2は、概略、ラピッドプロトタイピングにより成形されたもので、キャビティ面3の周囲に配設された冷却通路4を含み、この冷却通路4を流通する冷却流体がキャビティ面3と型外面6の少なくとも一方に浸透し得る程度の密度で成形された冷却流体浸透可能部5a、7aが設けられている。

この実施の形態における射出成形型2は、図6に示すようにキャビティ面3の底部3aが凹凸を有する三次元的な形状に形成されている。そして、冷却通路4は、キャビティ面3の底部3aから所定の深さの位置に、底部3aの形状に応じて均等な距離(肉厚N1)を隔てるように形成されている。図7〜図9は、それぞれ冷却通路4の断面形状の例を説明するために、図6に示した射出成形型2の側方から見た断面図を示したものである。
図7に示した冷却通路4は、キャビティ面3の底部3a全体に対応するように単一で形成されている。冷却通路4の断面形状は、図7に示した楕円形のほかに長円や矩形などとすることもできる。図8に示した冷却通路4は、キャビティ面3の底部3aと対応して、複数が並列に配設されている。そして、各冷却通路4は、キャビティ面3の底部3a近傍側が半円形で反対側が平坦な所謂かまぼこ型に形成されている。図9に示した冷却通路4は、図8に示した冷却通路4と同様に、複数が並列に配設されており、それぞれ所謂かまぼこ型に形成されているが、キャビティ面3の底部3a近傍側が平坦で反対側が半円形に形成されている。これらの冷却通路4の断面形状は、冷却通路4に供給循環させる冷却流体の流量を、従来の切削加工によって形成された断面形状が円形のものと比較して増大させることができる。このような断面形状の冷却通路4は、上述した第1および第2の実施の形態や、後述する第4の実施の形態にも適用することができる。しかしながら、本発明では、この実施の形態に限定されることなく、成形品を全面にわたって効率良く冷却させることができる断面形状であれば、冷却通路4を他の断面形状に形成することができる。
キャビティ面3と冷却通路4との間の部分5、および、キャビティ面3と型外面6との間の部分7は、それぞれ、ラピッドプロトタイピングによる積層燒結の際に、金属粉末材料11に対するレーザビーム15の走査速度を早くすることなどによって、キャビティ内に射出充填された成形材料が浸透することなく、且つ、冷却通路4に供給循環される冷却流体が浸透し得るような低密度で形成されており、冷却流体浸透可能部5a、7aが構成されている。
このように構成された射出成形型2では、キャビティ内に溶融された成形材料を射出充填させて成形された成形品を冷却させるために、冷却通路4に所定の温度に調整された水などの冷却流体を供給すると、冷却通路4から低密度で形成された冷却流体浸透可能部5a、7aを介してキャビティ面3および型外面6に浸透して、射出成形型2の熱によって気化または蒸発して射出成形型2全体と成形品を効率良く冷却することとなる。そして、図10に示すように、射出成形型2に送風することが可能なファン9を設けた場合には、冷却流体浸透可能部5a、7aを介して浸透した冷却流体の気化または蒸発を促進することができるため、射出成形型2全体と成形品をさらに効率良く確実に冷却させることができる。なお、冷却流体浸透可能部5a、7aは、いずれか一方だけ設けても良く、また、キャビティ面3の形状の全面的に亘ってまたは温度分布に応じて部分的にそれぞれ設けることもでき、さらには、必要に応じて、冷却流体が浸透する度合を部分的に異ならせることもできる。

次に、本発明の射出成形型2の第4の実施の形態を、図11に基づいて詳細に説明する。この実施の形態においては、上述した第1〜3の実施の形態と同様または相当する部分については同じ符号を付してその説明を省略し、異なる部分のみを説明することとする。
本発明の第4の実施の形態における射出成形型2は、概略、ラピッドプロトタイピングにより成形されたものであって、キャビティ面3の温度分布に基づいて、その熱伝導率を異ならせたものである。すなわち、この実施の形態における射出成形型2は、キャビティ面3の温度が高くなる傾向にある部分3Hを温度が低くなる傾向にある部分3Lを含む他の部分と比較してその熱伝導率が高くなるように、または、キャビティ面3の温度が低くなる傾向ある部分3Lを温度が高くなる傾向にある部分3Hを含む他の部分と比較してその熱伝導率が低くなるように形成したものである。より具体的には、この実施の形態における射出成形型2は、キャビティ面3の温度が高くなる傾向にある部分3Hと冷却通路4との間の部分を高熱伝導率領域5Hとし、および/または、キャビティ面3の温度が低くなる傾向にある部分3Lと冷却通路4との間の部分を低熱伝導率領域5Lとしたものである。そして、高熱伝導率領域5Hは、ラピッドプロトタイピングによる造形時に、高密度で成形するか、または、低密度で成形した後に高熱伝導率材料を溶浸することにより成形し、一方、低熱伝導率領域5Lは、空気層を形成し得る程度の低密度で成形することにより構成されてなる。

上述の第2の実施の形態で説明したように、射出成形型の温度分布が相対的に高い部分と低い部分とが発生する場合がある。このような場合では、キャビティ面3と冷却通路4との間の部分5を均一化した肉厚N1で成形して、冷却通路4に冷却流体を供給循環させても、成形品を均一に冷却することが困難となる。そこで、この実施の形態では、射出成形型2をラピッドプロトタイピングによって成形する際に、キャビティ面3と冷却通路4との間の部分5において、相対的に高い温度となる傾向にある箇所を、成形品が保有する熱を冷却通路4に供給循環される冷却流体に伝播させて温度を低下させ易いように高熱伝導率領域5Hとし、また、相対的に低い温度となる傾向にある箇所を、成形品が保有する熱を冷却通路4に供給循環される冷却流体に伝播させ難く温度が下がらないように低熱伝導率領域5Lとすることとした。
高熱伝導率領域5Hは、ラピッドプロトタイピングによる積層燒結の際に、金属粉末材料11に対するレーザビーム15の走査速度を遅くすることなどによって燒結による結合を密にして、かかる部分の密度を高めるよう成形するか、または、金属粉末材料11に対するレーザビーム15の走査速度を早くすることなどによって燒結による結合を粗とし、かかる部分の密度を低く成形した後に、銅などの高熱伝導率金属材料を溶浸することにより構成することができる。
一方、低熱伝導率領域5Lは、上述した第3の実施の形態で説明したのと同様に、ラピッドプロトタイピングによる積層燒結の際に、金属粉末材料11に対するレーザビーム15の走査速度を早くすることなどによって燒結による結合を粗とし、かかる部分の密度を低く成形して断熱層とする。
このように構成することによって、本発明の射出成形型2では、全体の温度分布をコントロールして最適化させることができ、したがって、成形品を均一に冷却させて精度良く良好な状態で成形し、取り出すことができる。
