【発明の属する技術分野】
本発明は、液滴重量測定装置および液滴吐出装置に関し、特に、吐出ヘッドから吐出される液滴の重量を測定可能な液滴重量測定手段を備えた液滴重量測定装置および液滴吐出装置に関する。

【従来の技術】
例えば、液晶表示装置のカラーフィルタ、配向膜等の成膜に液滴吐出装置が利用されている。また、液滴吐出装置は、これ以外にも工業上の各種の分野で利用されている。液滴吐出装置は、吐出ヘッドと呼ばれる液滴吐出機構を有している。この吐出ヘッドには、規則的に複数のノズルが形成されている。液滴吐出装置では、これらのノズルから吐出材料の液滴を吐出することにより、何等かの製品の構成要素となる基板上に吐出材料からなるパターンの描画を行う。吐出ヘッドから吐出される液滴の重量を測定する装置としては、例えば、以下の微小液滴重量装置が公知である(例えば、特許文献1参照)。

同装置は、振動板と圧電素子を貼り合わせた圧電振動体にヒーターを設け、圧電振動体にホットメルトインク(固形材料を溶かして液体にしたインク)が付着しても剥離も蒸発もしない温度に圧電振動体をコントロールした状態で、ホットメルトインクジェットを吹き付ける。ホットメルトインクが付着すると、圧電振動体の電気機械的結合係数が変わり、その付着重量に比例して圧電素子のインピーダンスが変化する。そのインピーダンスの変化量から付着重量を算出する。

【発明が解決しようとする課題】
しかしながら、同装置では、振動板と圧電素子を貼り合わせた圧電振動体を使用しているため、圧電振動体の構成が複雑で高コストな構成となる。また、圧電振動体を加熱するヒータを設けて、圧電振動体を温度制御する構成であるので構成が複雑になるとともに制御が複雑となるという問題がある。付言すると、液滴の重量の測定は一瞬で済むものであるため、ヒータや温度制御は不要である。逆に、振動板に与えた熱が圧電素子に伝わることで、熱に弱い圧電素子の場合には測定精度に影響を与えてしまうため、高精度な重量測定を行うことができない。また、間欠印刷性が良くないインク(例えば、金属インク等)を使用した場合には、インクが増粘して吐出ヘッドから液滴を吐出できなかったり、また、その吐出量が少なくなるため、吐出ヘッドから吐出される液滴の重量を高精度に測定することができないという問題がある。

本発明は、上記問題に鑑みてなされたものであり、簡単な構成で高精度に吐出ヘッドから吐出される液滴の重量を測定することが可能な液滴重量測定装置および液滴吐出装置を提供することを課題とする。

【課題を解決するための手段】
上記課題を解決し、目的を達成するために、本発明によれば、吐出ヘッドから吐出される液滴の重量を測定する液滴重量測定手段を備えた液滴吐出装置において、前記吐出ヘッドに駆動信号を印加して液滴を吐出させる吐出ヘッド制御手段と、両面に電極が形成された圧電振動子からなる検出手段と、前記電極に振動電圧を印加して前記圧電振動子を振動させる発振手段と、前記吐出ヘッドから吐出される液滴が前記電極に付着する前後での前記圧電振動子の共振周波数の変化を検出し、当該検出した圧電振動子の共振周波数の変化に基づいて、当該電極に付着した液滴の重量を測定する液滴重量測定手段と、を備え、前記電極に前記吐出ヘッドで液滴を付着させる前に、前記吐出ヘッドでフラッシングエリアにフラッシングを行うことを特徴とする。

検出手段を圧電振動子と当該圧電振動子の両面に形成された電極とで構成する。圧電振動子に形成された電極に、外部から振動電圧を印加して圧電振動子を振動させる。吐出ヘッドから吐出される液滴が圧電振動子に形成された電極に付着する前後で圧電振動子の共振周波数は変化する。この圧電振動子の共振周波数の変化を検出して、当該電極に付着した液滴の重量を測定する。これにより、検出手段の構成を簡単かつ低コストの構成とすることができる。また、吐出ヘッドから液滴を吐出させて圧電振動子に形成された電極に付着させる前に、吐出ヘッドでは、そのノズルや圧力室内で増粘したインクを吐出するために、フラッシングエリアにフラッシング(捨て打ち)を行う。これにより、1発目の液滴を駆動信号に従って精度良く吐出させることができ、吐出ヘッドから吐出される液滴の重量を精度良く測定することができる。この結果、簡単な構成で高精度に吐出ヘッドから吐出される液滴の重量を測定することが可能な液滴重量測定装置を提供することができる。

また、本発明の好ましい態様によれば、前記フラッシングエリアは、前記検出手段の近傍に設けられていることが望ましい。これにより、フラッシングを行った後、直ぐに検出手段の電極に向けて液滴を吐出することができる。

【発明の実施の形態】
以下、添付図面を参照して、本発明にかかる液滴重量測定装置および液滴吐出装置の好適な実施の形態を説明する。
(実施の形態1)
本発明の実施の形態1にかかる液滴吐出装置を、[液滴吐出装置の全体構成]、[吐出ヘッド]、[QCMセンサ]、[液滴重量の測定原理]、[液滴重量の測定フロー]の順に説明する。

[液滴吐出装置の全体構成]
図1は、本発明の実施の形態1にかかる液滴吐出装置100の全体の概略構成を示す図である。実施の形態1の液滴吐出装置100は、QCM(Quartz−Crystal Microbalance)と呼ばれるセンサを搭載した構成となっている。本実施の形態の液滴吐出装置100は、主として、制御部101と、ヘッドキャリッジ102と、吐出ヘッド103R、103G、103Bと、インクタンク104R、104G、104Bと、ステージ105と、QCMセンサ106と、計測部107と、表示部108と、フラッシングステージ109とを備えて構成されている。

制御部101は、CPU(Central Processing Unit)、ROM、RAMなどからなり、液滴吐出装置100全体を制御する。具体的には、制御部101は、ステージ105上に載置された基板等の描画対象物Wに吐出ヘッド103R、103G、103Bで描画する動作の制御や、吐出ヘッド103R、103G、103Bから吐出される液滴の重量を測定する動作の制御を行う。ヘッドキャリッジ102は、制御部101の制御に従って、吐出ヘッド103R、103G、103Bを副走査方向(X軸方向)に搬送する。吐出ヘッド103R、103G、103Bは、ヘッドキャリッジ102に担持されてヘッドキャリッジ102とともに移動し、制御部101から入力される駆動信号に応じて、そのノズルから液滴を吐出する。

インクタンク104R、104G、104Bは、R,G,Bのインクが充填されており、吐出ヘッド103R、103G、103BにR,G,Bのインクをそれぞれ供給する。ステージ105は、基板等の描画対象物Wが載置され、制御部101の制御に従って不図示の駆動機構により主走査方向(Y軸方向)に搬送する。QCMセンサ106は、圧電振動子である水晶振動子からなり、水晶110と当該水晶110の両面に形成された電極110a、110bとで構成されている。このQCMセンサ106は、吐出ヘッド103R、103G、103Bから吐出される液滴の重量を測定する場合に使用される。計測部107は、QCMセンサ106の電極110bに液滴の付着前と付着後の水晶110の共振周波数の変化を検出して、電極110bに付着した液滴の重量を測定し、測定結果を制御部101に出力する。表示部108は、例えば、LCDモニターからなり、制御部101の制御に従って、液滴の重量の測定結果等を表示する。フラッシングステージ109は、QCMセンサ106の近傍に設けられ、液滴重量の測定前に吐出ヘッド103R、103G、103Bのフラッシング(捨て打ち)動作により吐出される液滴を受けるためのフラッシングエリア109aを有している。

[吐出ヘッド]
図2は、図1の吐出ヘッド103Rの詳細な構成を示す図である。吐出ヘッド103Rは、図2に示す如く、圧力室121と、ピエゾ素子122と、ノズル123とを備えて構成されている。圧力室121は、インクタンク104R内と連通し、インクタンク104Rから供給された赤色インクを一時的に貯える。ピエゾ素子122は、周知のように電圧を印加すると、結晶構造が歪んで極めて高速に電気−機械エネルギの変換を行う素子である。ピエゾ素子122は、制御部101から供給される駆動信号に応じて、圧力室121の内面を変形させ、圧力室121内の赤色インクを増減圧する。吐出ヘッド103Rにおいては、このピエゾ素子122による赤色インクの増減圧に応じて、ノズル123から赤色インクを液滴IPとして吐出する。

吐出ヘッド103Gは、吐出ヘッド103Rと同様な構成をしており、制御部101から供給される駆動信号に応じて、インクタンク104Gから供給を受けた緑色インクを液滴として吐出する。同様に吐出ヘッド103Bも、制御部101から供給される駆動信号に応じて、インクタンク104Bから供給を受けた青色インクを液滴として吐出する。この実施形態においては、説明の便宜上、赤色インク、緑色インクおよび青色インクは、それらの液体としての性質(例えば温度に応じた粘度特性など)が略同一に揃えられており、同一条件下では、同様な流体的挙動を示すものとする。したがって、仮に液滴吐出にかかる条件が全く同一であれば、いずれのインクを用いた場合であっても、同量の液滴にて吐出される。なお、以降の説明においては、吐出ヘッド103R、103G、103Bの各々を特に区別する必要のない場合には、吐出ヘッド103と記載し、同様に、インクタンク104R、104G、104Bの各々を特に区別する必要のない場合には、インクタンク104と記載する。

図3は、ピエゾ素子122に印加する駆動信号の駆動波形を制御することで、吐出する液滴IPの大きさを変更する原理を説明するための図である。同図において、横軸は時刻、縦軸は駆動電圧を示している。同図において、時刻「0」から時刻「T1」までの期間においては、ピエゾ素子122に供給される駆動信号は一定値「VM」をとり、この際、ピエゾ素子122は変形しない。続く、時刻「T1」から時刻「T2」まで期間において、駆動信号は、「VM」から「VH」まで上昇する。これを受けてピエゾ素子122は、圧力室121内のインクが減圧されるように変形し、インクタンク104から圧力室121にインクが流入する。

次に、時刻「T2」から時刻「T3」までの間に、駆動信号は、一定値「VH」をとり、続く、時刻「T3」から時刻「T4」までの間において、駆動信号は、「VH」から「VL」まで下降する。この駆動信号の下降により、ピエゾ素子122は、圧力室121内のインクが増圧するように変形し、圧力室121内の赤色インクがノズル123から連なった状態で吐出する。なお、以降の説明においては、時刻「T3」から時刻「T4」まで期間を、電圧下降期間ΔTと称し、当該電圧下降期間ΔTにおいて下降する電圧の量「VH−VL」を、電圧下降量ΔVと称することとする。

次いで、時刻「T4」から時刻「T5」までの間に、駆動信号は、一定値「VL」をとり、続く、時刻「T5」から時刻「T6」までの間において、駆動信号は、「VL」から「VM」まで上昇する。この駆動信号の上昇により、ピエゾ素子122は、圧力室内のインクの圧力が減少するように変形し、上述した電圧下降期間ΔTに一旦吐出されたインクが引き戻され、その一部が液滴IPとして吐出する。

ここで、説明の便宜上、駆動波形における電圧下降期間ΔTあるいは電圧下降量ΔVを調整して、液滴量を変更する技術について説明する。まず、電圧下降期間ΔTを短くすると、溶液の増圧にかかる期間が短縮されて、電圧下降時間ΔT内にノズル123から吐出するインクの勢いが増し、液滴量を増大することができる。逆に、電圧下降期間ΔTを長くすると、ノズル123から吐出するインクの勢いが低下し、液滴量を減少させることができる。

一方、電圧下降量ΔVを大きくすると、インクの増圧量が増大されて、電圧下降時間ΔT内にノズル123から吐出するインクの量が増し、液滴量を増大させることができる。逆に、電圧下降量ΔVを小さくすると、ノズル123から吐出するインク量が減少し、液滴量を減少させることができる。これらの技術は、例えばノズル径などの吐出ヘッド103の機械的構成を変更することなく、液滴量を任意に変更させることができるため、1つのノズル123から複数の量の液滴を選択的に吐出させる場合などに広く用いられている技術である。

[QCMセンサ]
図4は、図1のQCMセンサ106の構成を示す平面図である。水晶110は、略正方形状を呈し、その両面に、一対の電極110a、110bが略対向した状態で取り付けられている。一対の電極110a、110bは、AuやPtの金属で構成することができる。また、絶縁体131は、導電性を有する支持体133a、133bによって、水晶110を振動自在に保持する。支持体133aは、電極110aと導通すると共に、絶縁体131に固定された端子132aと導通している。同様に、支持体133bは、電極110bと導通すると共に、絶縁体131に固定された端子132bと導通している。また、同図において、PEは電極110bの略中央位置を示している。

図5は、水晶110の等価回路を示している。水晶110は、電気的には、図5に示すように、抵抗R1と、コンデンサC1およびCoと、コイルL1とで構成される電気回路と等価である。ここで、並列容量であるCoは、水晶110の両面に設けられた電極110a、110bによって生成される容量成分である等価電極容量である。水晶110は電気的な固有周波数を有しており、水晶110の両側に設けた電極110a、110bを電源に接続すると、回路は固有周波数で発振を開始し、水晶110も発振周波数と同じ周波数で振動する。発振する周波数は、主に、結晶の成長軸に対して水晶110を切り出した角度と、水晶110の厚さとによって定まり、また、水晶110の振動形態は薄板を切り出した角度によって決定される。QCMでは、通常、ATカットと呼ばれる所定の角度で切り出された水晶110が用いられており、ATカットされた水晶110の振動形態は、厚みすべり振動、すなわち水晶110の表面と裏面とが、水晶110の厚み方向と直角方向に、互いにずれるように振動する形態となる。

水晶110は、自身に作用する外力が一定であれば、一定の共振周波数にて振動するが、電極110bに液滴が付着して外力が変化すると、その変化量に応じて共振周波数が変化するという特性を有している。換言すると、電極110bに液滴が付着すると、水晶110は、その液滴の重量および粘度に応じた共振周波数にて振動するという特性を有している。また、水晶110は、電極110bに液体が付着すると、付着した液体の粘度に応じて、その共振抵抗値が変化するという特性を有している。後述するように、計測部107は、これらの水晶110の特性を利用して、液滴の重量および粘度を算出する。

[液滴重量の測定原理]
図6は、図1の計測部107の概念図を示している。本実施の形態の計測部107は外部発振方式を使用している。図6において、計測部107では、水晶110の一方の電極110aに、発振器150で(振動電圧発振部111に対応)振動電圧Vinを印加して水晶110を励起する。RF電圧計151(測定部112に対応)は、励起された水晶110の他方の電極110bから流れる電流Iq=(Vq/RL)を測定する。これにより、印加した振動電圧と水晶110を流れる電流の関係からその周波数に対する水晶110の電気的なインピーダンスを求めることができる。インピーダンスは、共振周波数付近で大きく変化する。そこで、計測部107では、印加する振動電圧の周波数を掃引しながらインピーダンスを測定し、そのインピーダンスが最小となる周波数を求める。この周波数が直列共振周波数(fs)であり、このときの抵抗成分が共振抵抗となる。

図7は、水晶110の共振周波数を測定する場合に使用される帰還型の自励式発振方式(従来方式)の概念図を示している。本実施の形態の外部発振方式を、図7に示す帰還型の自励式発振方式と比較して説明する。図7において、帰還型の自励式発振方式では、水晶110を含む発振回路を共振状態としておき、電極に液滴が付着したことによって変化する共振周波数を周波数カウンタ160で計測する。そして、測定した共振周波数に基づいて、水晶振動子の電極面に付着した物質の重量を測定する。しかしながら、上述したように、水晶110の共振周波数は付着した物質の粘弾性によっても変化する。このため、粘弾性的な特性を併せ持った物質が付着した場合、どちらかの影響によって変化したのか判別することができない。他方、共振抵抗は、主に粘弾性に比例することが知られている。本実施の形態の計測部107では、共振周波数と共振抵抗の両者を測定して、その変化が重量に起因するものか、粘弾性に起因するものかを判別している。

図8は、水晶110のアドミッタンス線図を示している。上記図5の等価回路で表される水晶振動子のインピーダンスについて、周波数特性を測定し、これをX軸にG(コンダクタンス)、Y軸にB(サセプタンス)成分を取ったインピーダンス平面上にプロットしたものである。同図に示すように、等価電極容量Coの影響によって、曲線は、全体がB軸上をωCo分ずれてしまう。帰還型の自励式発振方式の共振点は、位相ずれが「0」になる点、すなわち、B成分が「0」になる点であるので、同図でfrで示している。Coのために共振点は、本来の水晶振動子の共振点であるfs(直列共振周波数)からfr(一般的に共振周波数と言う場合はfrを言う)にずれてしまう。

ここで、重量と周波数の比例関係はあくまでもfsについて成立する。したがって、frを基準とした帰還型の自励式発振方式では、重量と周波数の関係に誤差が生じる。具体的には、同図の(a)に示すように、負荷が小さくGが大きいうちは(共振抵抗Rが小さいうち)、円の半径が大きいためfsとfrの値にはあまり差がない。これに対して、同図の(b)に示すように、負荷が増えてGが極端に小さく(Rが大きく)なると、両者はずれで大きくなる。このため、frを共振周波数として測定する帰還型の自励式発振方式では、負荷が増えるにしたがって直線性が悪化する。これに対して、本実施の形態のような外部発振方式でfsを測定する方式では、このような直線性の劣化は生じない。

さらに、負荷が増えて、同図の(c)のようになると、fr点が消えてしまうため、従来の帰還型の自励発振方式では発振することができなくなる。これに対して、本実施の形態の外部発振方式では、fsを測定するため等価電極容量Coの影響がない。したがって、この場合でも共振点を見つけ出すことが可能となる。すなわち、本実施の形態の外部発振方式では、帰還型の自励発振方式に比して、重負荷での測定が可能となる。また、帰還型の自励発振方式では、発振の安定と精度の両方を得るためには使用する周波数に応じて発振回路をチューニングする必要がある。このため、同じ発振回路で広範な発振周波数に対応することが困難である。これに対して、本実施の形態の外部発振方式では、水晶110を振動させる振動電圧を外部で生成するため、広範な周波数に回路変更なしで対応可能である。

つぎに、図1の計測部107を詳細に説明する。振動電圧発振部111は、QCMセンサ106の一方の電極110aに振動電圧を印加して、水晶110を振動させる。その際、振動電圧の周波数を低周波数から高周波数へと少しずつ変更して周波数の掃引を行う。測定部112は、QCMセンサ106の他方の電極110bから流れる電流Iq=(Vq/RL)を測定し、印加した振動電圧と水晶110を流れる電流の関係からその周波数に対する水晶110の電気的なインピーダンスを算出する。そして、測定部112は、測定したインピーダンスが最小となる周波数(上述の直列共振周波数fs)を共振周波数値として算出し、このときのインピーダンスを共振抵抗値として算出する。測定部112は、算出した共振周波数値および共振抵抗値を演算部113に出力する。この場合、測定部112は、電極110bへの液滴の付着前における共振周波数fbeforeと、付着後における共振周波数fafterを演算部113に出力する。演算部113は、以下のようにして、測定部112から入力される共振周波数fbefore、fafterに基づいて、液滴の重量を算出し、また、測定部112から入力される共振抵抗に基づいて、液滴の粘度を算出する。

演算部113は、測定部112から供給される電極110bへの液滴の付着前における共振周波数fbefore、付着後における共振周波数fafterからその変化量Δfreq=fbefore−fafterを算出した後、変化量Δfreqを上記式(1)に代入して、液滴の重量Imを算出する。また、演算部113は、測定部112から入力される電極110bに液滴の付着後の共振抵抗値Rを、上記式(2)に代入して、液滴の粘度ηを算出する。演算部113は、算出した液滴の粘度ηおよび重量Imを制御部101に出力する。なお、このように、液滴の重量Imは、共振周波数fのみで算出できるが、共振周波数fに加えて、共振抵抗Rも利用することでより精度良く算出することができる。

[液滴重量の測定フロー]
図9は、図1の液滴吐出装置100の液滴重量の測定フローを示す図である。なお、吐出ヘッド103は、QCMセンサ106上になく待機位置にあるものとする。図9において、まず、計測部107では、振動電圧発振部111は、QCMセンサ106の電極110aに振動電圧を周波数掃引しながら印加する(ステップS1)。測定部112は、QCMセンサ106の電極110bに流れる電流を検出してインピーダンスの変化を検出し、QCMセンサ106の電極110aに液滴の付着前の共振周波数fbeforeを算出して、演算部113に出力する(ステップS2)。なお、電極110aに液滴の付着前の共振周波数fbeforeは、毎回測定しないで予め演算部113に記憶しておくことにしても良い。

つぎに、制御部101は、フラッシングステージ109の上方位置まで、ヘッドキャリッジ102により吐出ヘッド103を搬送する(ステップS3)。制御部101は、吐出ヘッド103に含まれるピエゾ素子122にフラッシング(空打ち)のための駆動信号を供給して、吐出ヘッド103からフラッシングステージ109のフラッシングエリア109aに向けてフラッシングさせる(ステップS4)。フラッシングの回数は、何回でも良いが、吐出ヘッド103のノズル123および圧力室121内の液滴がなくなるまでフラッシングを行う。
