【発明が属する技術分野】
本発明は、光通信等で光ファイバの接続に用いる光通信用割スリーブ及びその製造方法に関するものである。

【従来の技術】
光ファイバ同士を接続する光ファイバコネクタの構造は、図4に示すように光ファイバ3を貫通孔2aに挿通し固定したフェルール2の先端面2a同士を光通信用割スリーブ1の両端から挿入して突き合わせるようになっており、上記フェルール2、割スリーブ1の材質として、アルミナやジルコニア等のセラミックスまたは金属、プラスチックス等が用いられている(特許文献1参照)。

また、従来の一般的な割スリーブ1は図5に示すように筒状体で長手方向にスリット1aが設けられ、その内周面1bはフェルールの外径よりわずかに小さく精密研磨されている。この割スリーブ1にフェルールを挿入すると、割スリーブ1が弾性変形して若干広がることにより、割スリーブ1の内周面1bでフェルールを強固に把持することができるようになっている。

また、この割スリーブ1をセラミックスで形成する場合は、セラミック原料を押出成形等によって円筒状に成形し、焼成した後、内周面及び外周面を研削し、加工によりスリット1bを形成して製造していた。

しかし、図5に示すような割スリーブ1では、内面スリット境界部1cがエッジ形状となっているので、フェルールを把持した際にスリット対向部1eとスリット1aの両側の内面スリット境界部1cの3箇所でフェルールと接することになりこれらの部位に集中荷重が働いており、内面スリット境界部1cがエッジ形状となっているので、把持力が不安定になってしまうという問題を生じている。

そこで、図6(a)、(b)に示すように、内面スリット境界部1cを円弧状で内周面と滑らかに連続するような形状とするかもしくは面取りを施すか、または内面スリット境界部1cを円弧状で内周面と滑らかに連続するような形状とすることが提案された(特許文献2、特許文献3参照)。

【発明が解決しようとする課題】
しかしながら、特許文献2、3に示すような割スリーブにおいても、外周面とスリットの境界部がエッジ状となっており、そのエッジの稜線はミクロ的に粗いため、その部分を起点として割れが発生しやすい。

また、割スリーブがジルコニア等のセラミックス製の場合、図7に示すように割スリーブ1に挿入したフェルール2に横荷重をかけると、割スリーブ1が割れ6が発生するという問題を発生させている。特にJIS C5970に規定されているF01形単心光ファイバコネクタのように、コネクタハウジングからフェルールが突出した光ファイバコネクタではその問題が顕著であり、例えば、割スリーブ1を装着した光アダプタが上方に設置されていた場合に、フェルールを先端に配した光プラグを光アダプタに真直ぐに挿入することが容易ではなくなるために、斜めに挿入してしまい、割スリーブ1の割れ問題を発生させることとなっていた。

これは、割スリーブ1は内径、外径の大きさに比べて、その差の半値である肉厚が薄いことと、内部にフェルールを入れることにより、その薄肉部が弾性変形して、割スリーブ1の内周面がフェルールの外周面を把持するために、曲げ応力が常にかかっているために、特に割れが発生しやすくなる。

【課題を解決するための手段】
上記に鑑みて本発明は、筒状体の一方の開口から他方の開口へ通ずる軸方向のスリットを有し、両開口から挿通された光ファイバ同士を接続する光通信用割スリーブであって、上記スリットと内周面との境界部である内面スリット境界部およびスリットと外周面との境界部である外面スリット境界部を、それぞれ内周面または外周面とスリットに連続するような滑らかな円弧断面形状としたことを特徴とする。

また、上記内面スリット境界部の円弧断面形状の曲率半径を0.005〜0.2mmとするとともに、外面スリット境界部の円弧断面形状の曲率半径を0.02〜0.5mmとし、且つ外面スリット境界部の曲率半径が内面スリット境界部の曲率半径以上としたことを特徴とする。

【発明の実施の形態】
以下本発明の実施形態を図面を用いて説明する。

図1は、本発明の光通信用割スリーブの一実施形態を示す図であり、(a)は側面図であり、(b)は平面図である。本発明の光通信用割スリーブ(以下、単に割スリーブと称す)1は、筒状体の一方の開口から他方の開口へ通ずる軸方向のスリット1aを有し、両開口から挿通された光ファイバ同士を接続する光通信用割スリーブ1であって、上記スリット1aと内周面1bとの境界部である内面スリット境界部1cおよびスリット1aと外周面1fとの境界部である外面スリット境界部1dを、それぞれ内周面1bまたは外周面1fとスリット1aに連続するような滑らかな円弧断面形状としている。

本発明の割スリーブ1は、図4に示すように、両側から光ファイバ3を挿通したフェルール2を挿入して当接させることにより、光ファイバ3同士を端面で接続する光ファイバコネクタとして用いられ、割スリーブ1はアルミナやジルコニア等のセラミックス、リン青銅、又はプラスチックス等の材料からなり、筒状体で長手方向にスリット1aが設けられ、その内周面1bは挿入するフェルールの外径よりも僅かに小さな内径となるような円形に精密研磨されている。

この割スリーブ1では、内面スリット境界部1cおよび外面スリット境界部1dを、それぞれ内周面1bとスリット1aまたは外周面1fとスリット1aに連続するような滑らかな円弧断面形状とすることにより、図4に示すような光ファイバコネクタとして用いた際、割スリーブ1に挿入したフェルール2に横荷重をかけた場合においても、割スリーブ1に割れが発生しにくくなる。例えば、割スリーブ1を装着した光アダプタが上方に設置されていた場合に、フェルール2を先端に配した光プラグを光アダプタに真直ぐに挿入することが容易ではなくなるために、斜めに挿入してしまっても、割スリーブ1に割れが発生しにくくなる。

また、上記外面スリット境界部1dの曲率半径R2が内面スリット境界部1cの曲率半径R1よりも大きいか、もしくは同等であることが好ましい。内面スリット境界部1cは、フェルールを挿入した際の把持力を安定させてフェルールからの荷重の集中を防止する作用をなし、外面スリット境界部1dは、フェルールに横荷重をかけた際に、応力集中が生じ割れが発生するのを防止する作用をなすため、フェルールからの荷重が作用しないため曲率半径R2は内面スリット境界部1dの曲率半径R1以上となる。

さらに、上記内面スリット境界部1cの曲率半径を0.005〜0.2mm及び外面スリット境界部1dの曲率半径を0.02〜0.5mmの範囲内とすることが好ましい。

内面スリット境界部1cの曲率半径が0.005mm未満であれば、フェルールを把持した際にスリット対向部1eと内面スリット境界部1cの3箇所でフェルールと接することになりこれらの部位に集中荷重が働き、把持力が不安定になってしまい、また、0.2mmを超えると、外面スリット境界部1dも円弧断面形状であるので割れ発生の開始点の肉厚が薄くなってしまい、逆に割れやすくなってしまう。

外面スリット境界部1dの曲率半径が0.02mm未満であれば、応力集中による割れ発生の確率が高くなってしまうことと、また、0.5mmを超えると、内面スリット境界部1c及び外面スリット境界部1dが滑らかに連続するような円弧断面形状でなくなってしまうからである。

上記外面スリット境界部1dを円弧断面形状にする効果としては、スリーブ1の内部にフェルールを挿入して、フェルールに横荷重をかけた際に、割れ発生に対しての防止効果を有することが最大の効果である。これは、従来のように外面スリット境界部1dにエッジが生じていれば、そのエッジである稜線はミクロ的には様々な凹凸面が存在し、その凹部に応力が集中することにより、曲げ荷重に対して弱くなるからである。特に、上記割スリーブを図4に示すような光ファイバコネクタとして用いる際、割スリーブ1に挿入したフェルール2に横荷重をかけた場合においても、割スリーブ1に割れが発生しにくくなる。

例えば、FC形光ファイバコネクタに用いられている内径φ2.493mm、外径φ3.400mmの割スリーブ1であれば、内面スリット境界部1cと外面スリット境界部1dの曲率半径R1、R2の合計値の最大値は外径と内径の差である0.907mmとなる。また、φ1.25mm用フェルールを用いるJISC5970に規定されているMU形光ファイバコネクタでは、内径φ1.245mm、外径φ1.690mmであるために、内面スリット境界部1cと外面スリット境界部1dの曲率半径R1、R2の合計値の最大値は0.445mmとなる。

例えば、MU形光ファイバコネクタの場合では内面スリット境界部1cの曲率半径R1を0.1mmとすれば外面スリット境界部1dの曲率半径R2の最大値は0.345mmとなる。

なお、上記内面スリット境界部1c及び外面スリット境界部1dの曲率半径R1、R2は、表面形状測定器(東京精密製SURFCOM等)で形状をレコーダに記録するか、もしくは投影機で端面を投影することで、拡大された曲線を表示し、その曲線にテンプレートをあわせて測定する方法を用いることができる。

さらに、上記内面スリット境界部1c及び外面スリット境界部1dの表面粗さは算術平均表面粗さ(Ra)で0.001〜0.2μmの範囲内とすることが好ましい。

算術平均表面粗さ(Ra)で0.001μm未満となると、スリーブ1をセラミックスで形成した場合の現状での研磨技術の限界値であり、しかも測定限界値でもある。また、算術平均表面粗さ(Ra)で0.2μmを超えると、粗すぎるために、その凹部に応力集中し、割れ防止効果を発揮できなくなるからである。

なお、上記算術平均表面粗さ(Ra)は接触式形状測定器を用いて、割スリーブ1の内面スリット境界部1cもしくは外面スリット境界部1dに触針を接触させて移動させることにより該触針の振れを測定する方法を用いる。

また、内面スリット境界部1c及び外面スリット境界部1dを研磨面とすることが好ましく、端面が研削面や焼成面では表面粗さが大きくなりその凹凸部分に応力が集中することにより、割れの発生の危険性が高くなるからである。

なお、割スリーブ1の両端面においても、内周面1b及び外周面1fとの境界部にも連続する滑らかな円弧断面形状とすることが好ましく、その曲率半径を0.01〜0.3mmとし、その表面粗さは、上記内面スリット境界部1c、外面スリット境界部1dと同様に算術平均表面粗さ(Ra)で0.001〜0.2μmの範囲内とすることがより好ましい。

上記割スリーブ1の材質としては、ジルコニア、アルミナ、窒化珪素、炭化珪素、窒化アルミニウム、コージュライト、ムライト等を主成分とする結晶粒子を有するセラミックス、あるいは結晶化ガラスや金属、プラスチックス等の様々な材料を用いることができるが、特にジルコニアを主成分とするセラミックスが最適である。

具体的には、ZrO2を主成分とし、安定化剤としてY2O3、MgO、CaO、CeO2、Dy2O3等の一種以上を含有するもので、正方晶の結晶を主体とした部分安定化ジルコニアセラミックスを用いることが望ましい。

このジルコニアセラミックスは、平均結晶粒径が0.1〜1.0μmであり、かつ気孔率が3%以下であるものを適用することができる。ここで平均結晶粒径が1.0μmを越えると結晶間の空隙が大きくなり良好な外周面が得られずしかも強度が低下するために割れ等破壊しやすくなる。又、原料混合時ボールミル等で粉砕を行う時に安定して0.1μm以下に粒度を調整することが困難であり、焼成後は結晶が粒成長するためさらに粒径が大きくなる為に0.1μm以上が望ましい。気孔率は割スリーブ1の固体中に含まれる空隙の割合を百分率であらわしたもので3%を越えると気孔部分が面粗さを悪化させてしまい、強度の劣化につながる。

ここで、本発明の割スリーブ1の製造方法についてジルコニアセラミックスから成る場合について説明する。

まず、押出成形または射出成形等での成形を行い長い筒状体を得、次いで得られた成形体を所定温度にて焼成する。

なお、セラミックス以外の材質の場合には、りん青銅からなる平板を精密プレス加工で曲げて成形する、又はプラスチックスを精密射出成形で成形する方法等によって筒状体を得ることができる。

しかる後、焼成後の筒状体の内周面を筒状体の軸を中心にダイヤモンド砥粒等を用いて同心に研磨し、外周面研削、長さ加工を行う。外周面研削では外径の寸法を整え、長さ加工では予め長い筒状体に一体成形、焼成していたものを所定の長さに切断し、スリット1a加工を施す。

次に、図2に示すように、ダイヤモンドペースト5を塗布したブラシ4bをスリット1aに挿入し、筒状体の一方の開口から他方の開口へ向かって回転させながら移動させることによって、上記スリット1aの端面に滑らかな円弧断面形状を成す内面スリット境界部1c及び外面スリット境界部1dを形成することができる。

ここで、回転ブラシ4の心金4aをピアノ線等の硬鋼線からなる金属製として、半径方向に孔を設けてブラシ4bを埋め込み固定する方法でも良いし、心金4aとブラシ4bを細線のより線とする方法でよい。また、ブラシ4bはメキシカンファイバと呼ばれるメキシコ製の植物繊維を用いることが望ましい。

ダイヤモンドペースト5は平均粒径2〜5μmのダイヤモンド砥粒を高粘性の油に混合して用いることが望ましい。砥粒の平均粒径が2μm未満であると研磨時間がかかりすぎ、一方、平均粒径が5μmを超えると研磨傷が大きくなり、その傷部分に応力が集中することになり、割れ防止効果を発揮できなくなるからである。

なお、回転ブラシ4の回転数は200〜1000rpmの回転数であることが望ましい。200rpm未満では研磨時間がかかりすぎることと、1000rpmを超えると回転が速すぎてダイヤモンドペースト5が回転ブラシ3に定着しなくなるからである。

また、回転ブラシ4の移動速度は0.01〜0.5m/sが望ましい。0.01m/s未満では、加工時間が長くなってしまいコストアップとなり、0.5m/sを超えると早すぎて、研磨効果がなくなり結局は時間を長くかけなければならなくなるからである。

ここで、回転ブラシ4での加工はスリット1aを1回通すだけではなく、数回往復させる方法を用いてもよい。また。回転ブラシ4に上下運動を加えることにより、研磨効果を高めることも可能である。

以上の方法により、スリット1a及び内面スリット境界部1c及び外面スリット境界部1dを滑らかに連続するような円弧断面形状とすることが可能となり、回転ブラシ4のブラシ4bのとび出した部分によってスリット1aと内周面1b、外周面1fを削る力となるので結果として円弧断面形状を加工することができる。

ここで、曲率半径を内面スリット境界部1cと外面スリット境界部1dとで替える場合はブラシ4bの長さを調整することで可能となる。例えば、外面スリット境界部1dの曲率半径が内面スリット境界部1cの曲率半径より大きい場合には、図2における回転ブラシ4のブラシ4bの長さを下方に向けて短くすることにより容易に達成できる。

このような製造方法によって、容易に内面スリット境界部1c及び外面スリット境界部1dを加工することができ、その曲率半径も回転ブラシ4のブラシ4bの長さを調整することで所望の値に加工することができ、光ファイバコネクタとして用いた場合に、応力集中を有効に防止して割れの発生を防止することができる。

【実施例】
次いで本発明の実施例を示す。

本発明実施例として、図1に示すような割スリーブを作製する。ジルコニアセラミックスからなり、内面スリット境界部及び外面スリット境界部に曲率半径R1、R2を表1に示す如く値とした円弧断面形状とした割スリーブ試料を6種類用意した。

また、比較例として、内面スリット境界部及び外面スリット境界部に加工を施さないエッジ部を有する割スリーブ試料、内面スリット境界部のみに0.3mmの面取り部を有し、外面スリット境界部に加工を施さない割スリーブ試料、内面スリット境界部に曲率半径0.3mm、外面スリット境界部に加工を施さない割スリーブ試料の3種類を用意した。

そして、計9種類の割スリーブ試料は、内径が2.493mm、外径が3.4mm、長さは11.4mmであり、スリットの幅は0.5mmである。

これら各種類の試料を100個ずつ作製し、図3に示すようにスリーブ固定治具7に被破壊用の割スリーブ試料1をそれぞれ挿入して固定し、次に直径2.500mm、長さが10.5mmのフェルール2を被破壊用の割スリーブ試料1に挿入し、フェルール2の後端部に荷重Pをかけて割スリーブ1を破壊させて、その時の荷重を計測した。

この時の条件は、荷重をかける速さを5mm/分、温度25゜C、湿度59%とした。

表1より、従来の内面スリット境界部及び外面スリット境界部に円弧形状断面を有しない割スリーブでは、平均破断荷重が428g、また内面スリット境界部に0.3mm×0.3mmの面取りを有し外面スリット境界部に円弧形状断面を有しない割スリーブでは、平均破断荷重が467g、内面スリット境界部に曲率半径0.3mm外面スリット境界部に円弧形状断面を有しない割スリーブでは、平均破断荷重が479gという値となった。

これに対し、本発明の内面スリット境界部の曲率半径が0.01〜0.7mmであり、かつ外面スリット境界部の曲率半径が0.01〜0.45mmの割スリーブ1では、平均破断荷重が539〜581gとそれぞれ良好な結果が得られた。

【発明の効果】
このように、本発明によれば、筒状体の一方の開口から他方の開口へ通ずる軸方向のスリットを有し、両開口から挿通された光ファイバ同士を接続する光通信用割スリーブであって、上記スリットと内周面との境界部である内面スリット境界部およびスリットと外周面との境界部である外面スリット境界部を、それぞれ内周面または外周面とスリットに連続するような滑らかな円弧断面形状とすることにより、接続損失を小さくすることができ、かつ曲げ応力に対する強度を強めることが可能となり割れの発生を防止することができる。
