【発明の属する技術分野】
本発明は、屈折率の異なる複数の誘電体膜を光学基板上に積層してなる光学バンドパスフィルタに関し、さらに詳しくは挿入損失が低減された光学バンドパスフィルタに関する。

【従来の技術】
WDM(Wavelength Division Multiplexing)技術に用いられる光学バンドパスフィルタは屈折率の異なる誘電体膜をガラス基板上に積層した構造からなり、図1に示すような透過および反射特性を有する。図1において、縦軸は透過率及び反射率(dB)を示し、横軸は波長(nm)を示す。また、実線が透過プロファイルであり、点線が反射プロファイルである。一般に、光学バンドパスフィルタの中心波長は国際電気通信連合が定めるグリッドとよぶチャンネルに合わされ、フィルタの半値幅、透過帯域、阻止帯域等の特性は、使用チャンネル間隔、伝送レート等を勘案して所定の値に設定される。この種のフィルタは、主に3端子デバイスと呼ばれる、図2に示すデバイスに組込んで使用される。この3端子デバイスにおいて、多重化された光は、入力ポート101から入り、デュアルファイバキャピラリ201を通る光ファイバ100を通過して、コリメータレンズ202に入射する。コリメータレンズ202を通過した光は薄膜フィルタ1に入射する。薄膜フィルタ1に入射した光は、薄膜フィルタ1の透過波長にあった所定帯域の波長の光のみが透過してコリメータレンズ202、シングルファイバキャピラリ204を通る光ファイバ100を通過して出力ポート103にでてくる。それ以外の光は、薄膜フィルタ1により反射されて光ファイバ100を介して出力ポート102に出てくる。尚、デュアルファイバキャピラリ201、コリメータレンズ202、薄膜フィルタ1、シングルファイバキャピラリ204は、メタルスリーブケース205に取り付けられる。

図4に示すように、多重化された光をそれぞれのチャンネルに分ける場合は、3端子デバイス21、22、23、24をカスケードに接続する。薄膜フィルタ1で反射されて出てくる出力ポート102の光を、次のデバイスの入力ポート101に入れることを繰り返すことで、それぞれのデバイスの出力ポート103から、分波された所定のチャンネルの光が取り出される。逆に、それぞれ所定のデバイスに透過波長に相当する光を入れることで、多重光の合波を行える。光モジュールの構成については、例えば、下記非特許文献1に開示されている。

このような光学バンドパスフィルタは使用チャンネル間隔により分類されており、例えば200GHz用、100GHz用のフィルタがあるが、データ量の増大にともなって多重化を進めるためチャンネルの間隔をさらに狭帯化し、最近は50GHzの光学バンドパスフィルタが提案されている。

上記の方法で多重化光の合分波を行う場合、各3端子デバイス自体、反射、透過の双方に一定の損失があるため、カスケードに接続して使用すると、接続した順に光量が落ちていく。この光量の減少は、主にフィルタの吸収、散乱によって生じ、誘電体膜の総膜厚が厚くなるほど、この吸収、散乱による光量減少は大きくなる。

また、チャンネル間隔が狭くなるほど、透過帯域幅、阻止帯域幅共に小さくするために干渉の度合いが強くなり、総膜数が増え、結局全膜厚が厚くなることで、吸収、散乱による損失が増す。

例えば、上記において200GHz用の光学バンドパスフィルタでは誘電体膜の総膜厚は、30〜35μm程度、100GHz用では、40μm前後あるが、50GHz用では50μm以上の総膜厚となるため、その厚みの増加による光量の損失の影響が大きくなる。従って、カスケードにこれらの光学バンドパスフィルタからなる分波器を配列すると、反射光は可及的に減少していくため、最終的な光学バンドパスフィルタを透過する光の光量は初期の透過量に比べて損失の程度が大きくなっているという問題がある。
しかしながら、そのような総膜厚の厚い狭帯域フィルタにおいても、膜厚に無関係に所定量の損失以下であることが要望されており、100GHzの光学バンドパスフィルタと同程度の挿入損失に抑える必要がある。

本発明では、挿入損失を抑え、光学特性に優れた光学バンドパスフィルタ及びそれを用いた光通信モジュール、光学バンドパスフィルタの製造方法を提供することを目的とする。

【課題を解決するための手段】
本発明にかかる光学バンドパスフィルタは、屈折率の異なる複数の誘電体膜を光学基板上に積層してなり、前記誘電体膜の総膜厚が50μm以上の光学バンドパスフィルタであって、前記光学基板の誘電体膜を設ける側の表面を測定点間距離が100nm以下の測定点を測定することにより得られた平均表面粗さRaが0.50nm以下であることを特徴とするものである。これにより、挿入損失を低減することができる。

本発明にかかる光通信モジュールは、上述の光学バンドパスフィルタからなる合分波器をカスケードに接続してなるものである。これにより、挿入損失を低減することができる。

本発明にかかる光学バンドパスフィルタの製造方法は、屈折率の異なる複数の誘電体膜を光学基板上に積層してなり、前記誘電体膜の総膜厚が50μm以上の光学バンドパスフィルタの製造方法であって、光学基板を研磨する研磨工程と、前記研磨工程の後に前記光学基板の誘電体膜を設ける側の表面を測定点間距離が100nm以下の測定点を測定することにより平均表面粗さRaを求める測定工程と、前記測定工程により得られた平均表面粗さRaが0.50nm以下かどうかを判定する判定工程とを備え、前記判定工程により平均表面粗さRaが0.50nmよりも大きい場合には、さらに前記研磨工程を実行するものである。

ここで、好適な実施の形態における研磨工程は、少なくともラップ工程、第1ポリッシュ工程及び第2ポリッシュ工程とを備え、前記ラップ工程では、光学基板に対してラップ用研磨液を加えて研磨を行い、前記第1ポリッシュ工程では、ラップされた光学基板に対して第1の研磨液を加えて研磨を行い、前記第2ポリッシュ工程では、第1のポリッシュ工程により研磨された光学基板に対して第2の研磨液を加えて研磨を行う。

【発明の実施の形態】
まず、厚みによる挿入損失の影響について説明する。図5にこのガラス基板上に誘電体を積層した光学バンドパスフィルタにおける誘電体の総膜厚と挿入損失との関係を示す。

図5から分かるように、チャンネル間隔100GHzで利用される膜厚40μm前後での損失と比べ、総膜厚を50μm以上とした場合には挿入損失の変化が急激に劣化する。これは膜厚を厚くしたことにより、入射光が多層膜中で多重干渉を繰り返しながら伝播する際に、吸収、散乱によって光量が低下するためと考えられる。

この損失を低減し、膜厚が薄い場合と同程度の挿入損失とするためには、光量の低減を出来る限り抑える必要がある。

本発明では、上記損失低減のための手段として、原子間力顕微鏡(AFM)により光学基板の誘電体膜を形成する側の10μm×10μmの範囲を走査して得たピッチ成分100nm以下、即ち測定点間隔が100nm以下の平均表面粗さRaが0.50nm以下とすることにより改善するものである。

図6に示すように、光学基板の表面粗さによる挿入損失への影響は膜厚で顕著に異なる。線(a)はチャネル間隔100GHzで利用される膜厚44.5μmの光学基板、線(b)はチャネル間隔50GHzで利用される膜厚54.9μmの光学基板に関する特性を示す。図6より、線(a)に示す従来の誘電体膜の総膜厚が40μm前後では、基板の表面性が変化しても、挿入損失にはそれ程影響していないことが分かる。しかしながら、本発明者等の検討によれば、線(b)に示すように、膜厚が50μm以上の場合、光学基板の表面粗さによって挿入損失が大きく変化する。この理由は膜厚を厚くしたことにより、多重干渉によって生ずる吸収、散乱による損失のある閾値を超え、それが現れてくるためと予測している。

本発明の上記表面粗さは、原子力聞顕微鏡(AFM)を使い、測定領域を10μm×10μmの正方形領域とし、この領域内を256ポイント×256ポイント走査線で、先端半径が5〜10nmのSi針を用い、タッピングモードで測定したものであり、各走査線で求まる表面形状のプロファイル曲線の最大値と最小値の平均を中心線Lとし、この中心線Lとプロファイル曲線f(r)で囲まれる面積を走査線長さで割った値を平均表面粗さRaとしたものである。この例にかかる測定方法によれば、隣接する測定点間の距離は、約39nmとなる。なお、前記タッピングモードでの共振周波数は200〜400Hzであり、走査周波数は0.3Hzである。

本発明にいう表面粗さは、従来の光学干渉式で測定した表面粗さとは異なるものである。すなわち、光学干渉式で測定した測定ピッチ約1μmでの平均表面粗さRaを0.6nm以下としても、総膜厚50μm以上の誘電多層フィルタの損失は改善されないことが分かっている。これは、光学干渉法式では高さ方向の分解能は十分あるが、面内の分解能(走査方向の分解能)がAFMの約10倍(即ち、隣接する測定点間距離が約10倍の長さ以上)と悪く、微小な表面粗さの差が見分けられないためである。一般に透過光の中心波長より非常に小さな凹凸は散乱に影響しないと考えられることから、挿入損失の要因として、そのような微細な光学基板の表面凹凸は考慮されていなかったが、本発明はそのような微小な表面変動も膜厚を増加していった時に挿入損失に大きく影響することを見出した。本発明は、その微細な表面粗さが低減された光学基板を用いることにより、膜厚が薄い場合と同程度の挿入損失に抑制できることを見出したものであり、好ましくは平均表面粗さRaが0.45nm以下であって、下限は特に限定されるものではないが、製造を考慮すれば0.20nm以上である。

光学基板としては、非晶質ガラス、結晶化ガラスもしくは他の光学基板を用いることができる。具体的にはLiNbO3、LiTaO3、TiO2、SrTiO3、Al2O3、MgOなどの酸化物単結晶、多結晶基板、CaF2、MgF2、BaF2、LiFなどのフッ化物単結晶基板、多結晶基板、NaCl、KBr、KClなどの塩化物、臭化物単結晶、多結晶基板等が適用できる。光学基板は、透過率が高い方が好ましく、例えば、99.8%以上の透過率を有することが望ましい。また、光学基板の厚みは、例えば3mm以上20mm以下であり、より好ましくは、5mm以上15mm以下である。

本発明の表面粗さを有する光学基板の作成方法としては、機械研磨により行うことが出来、以下の研磨方法を用いることができる。

研磨方法について図7のフローチャートを用いて説明する。研磨は、ラップ、中間ポリッシュ、最終ポリッシュの順に行う。この場合、ラップと中間ポリッシュは研磨条件を選択することにより、同時に行うことも可能であるし、一方を省略することも可能である。

まず、所定の形状で両面が荒削りの状態のガラス基板(厚みは最終厚み仕様の上限の+20μm〜40μmが好ましい)に、ラップを行う(S101)。この時、金属定盤上に加重5〜25kgでガラス基板を押し当て、研磨液であるダイヤモンドスラリ(ダイヤモンド砥粒径:1〜10μm)を噴霧するとともに、定盤を10〜100rpmで回転させながら研磨を行う。これを、両面に行うが、ラップは、基板全面で荒削り痕がとれ、ダイヤモンドスラリ痕が入ったところで中止する。

次に中間ポリッシュを行う(S102)。中間ポリッシュは、セラミック定盤に加重5〜25kgでラップしたガラス基板を押し当て、研磨液である酸化セリウム液(粒径:0.1μm〜1.0μm)を滴下(滴下量:10〜200ml/h程度)しながら、定盤を回転数10〜100rpmで回転させてポリッシュを行う。ポリッシュ時間は10〜30分である。これも、両面行うが、この時点で、表面粗さは、先に述べた方法で測定して、0.7〜1.5nm程度の表面性とすることができる。

最後に、誘電体多層膜を形成する面に最終ポリッシュを施す(S103)。平板上に発泡ウレタン製のパッドを貼り付けた定盤に加重5〜25kgで中間ポリッシュ済みガラス基板を押し当て、コロイダルシリカ(粒径:0.06〜1.0μm)を含む研磨液10〜300ml/hで滴下しながら、パッド付き定盤を10〜100rpmで回転させて最終ポリッシュを行う。最終ポリッシュは3〜10分程度行う。

最終ポリッシュの後に、さらに最終ポリッシュで用いた研磨液よりも粒径が細かい研磨液を用いて研磨するようにしてもよい。

最終ポリッシュの後に、原子間力顕微鏡(AFM)を用いて平均表面粗さRaを測定する(S104)。次に、測定により得られた平均表面粗さRaが0.50nm以下であるかどうか判定する(S105)。判定の結果、平均表面粗さRaが0.50nm以下である場合には、研磨を完了する。研磨後には、厚さの測定及び修正、旋盤による切断、洗浄等の工程がある。

本発明にかかる光学バンドパスフィルタは上記のようにして製造された光学基板上に誘電体膜を真空成膜法で作製する。真空成膜法には、真空蒸着法、スパッタ法、化学気相成長法、レーザーアブレイション法など各種成膜法を用いることができる。真空蒸着法を用いる場合、膜質を改善するため蒸着蒸気流の一部をイオン化するとともに基板側にバイアスを印加するイオンプレーティング法、クラスターイオンビーム法、イオン銃を用いて基板にイオンを照射するイオンアシスト蒸着法を用いると有効である。スパッタ法としては、DC反応性スパッタ法、RFスパッタ法、イオンビームスパッタ法などがある。また、化学的気相法としては、プラズマ重合法、光アシスト気相法、熱分解法、有機金属化学気相法などがある。

高屈折率層の材料としては、TaOx、TiOx、ZnS、ZnSn、GaP、InP、Si、Ge、SiGex、SiNx、SiCx、ZrOx、NbOx、YOx、およびこれらの混合材などが、低屈折率層の材料としてはSiOx、MgF2、AlOx、SiOx、SiOxNy、MgOx、およびこれらの混合材などがある。フィルタの材料として用いる場合、使用波長帯域で、消衰係数が0.001以下にすることが損失を抑えるためには好ましい。なお、各層の材料が異なっていても問題ない。

図9は本発明の光学バンドパスフィルタの一例を示す図で、N段のキャビティ構成による光学バンドパスフィルタを示す。キャビティ88は光学膜厚がλ/2の整数倍の低屈折率膜からなるスペーサ層82と、スペーサ層82の両側に光学膜厚がλ/4の奇数倍の高屈折率膜84と低屈折率膜85を交互に配置したミラー層86を対称に組合わせた構造で構成されている。なお、図9は本発明を分かりやすくするために表した模式図であり、そのサイズ等は実際とは異なったものとしている。

この光学バンドパスフィルタは、光学基板上81にN個のキャビティ88を低屈折率膜からなるN−1個の結合層83を用いて連結して構成されている。

図9に示すように光学基板81の直上を1段目キャビティ、その上を2段目キャビティ、最終段をN段目キャビティが積層されている。また、各キャビティを連結するのが結合層83である。なお、N段目キャビティの直上には、1ないし複数層からなる入射媒質への整合層87を含んでいても良く、更に、ここでは図示しないが、光学基板81と1段目キャビティとの間には、1ないし複数層からなる光学基板81への整合層を含んでいても良い。キャビティ88は、少なくとも2種類以上の異なる構造を有する。ここで、異なる構造には、例えば、スペーサ層82の厚さが異なる場合、ミラー層86を構成する各層の数が異なる場合、キャビティ88を構成する各層の材料が異なる場合がある。

本発明のミラー層86は、上記のように低屈折率膜からなるスペーサ層82の両側に高屈折率膜84を隣接させ、各キャビティ88の最上層及び最下層も高屈折率膜84としている。従って、各ミラー層86の片側において積層数は2n+1層(nは1以上の整数)となっている。そして結合層83には低屈折率膜を配置した形態としていて、結合層83に隣接する層には高屈折率膜84が配置されている。なお、ミラー層86の構造においては、結合層83を低屈折率膜とするため、積層数を2n層とし、スペーサ層82に高屈折率膜とすることも可能であり、積層数の数が異なる2種のキャビティ88を組合わせて使用することも可能である。

本発明にかかる光学バンドパスフィルタは上記の構造を基本とするが、これは従来のように高屈折率膜をスペーサ層に用いて、2n+1層の積層形態をとると結合層も高屈折率膜となるが、この場合にはキャビティの対称性が崩れるため挿入損失が発生し、狭帯域で利用される光学バンドパスフィルタには適さないことが分かっている。

なお、本発明においてミラー層を構成する各屈折率膜の光学膜厚はλ/4の奇数倍を基本とするが、他の特性との関係でこれらを変更することも可能である。特に整合層と接するキャビティ最上部の複数層について膜厚をλ/4からずらすことにより調整を図ることも可能である。

本発明の光学バンドパスフィルタを上記のようなマルチキャビティ型フィルタに用いる場合には、前記各キャビティ間の結合層の少なくとも1つの光学膜厚Cを、0.1λ≦C≦0.24λ(λは、透過帯域の中心波長である)とすることが好ましい。このような結合層の構成を採用することにより、優れたリフレクションアイソレーションも達成できる。

さらに、本発明の光学バンドパスフィルタは、数チャンネルをまとめて分波するシステムにも利用することが出来る。この種の光学バンドパスフィルタにおいては、阻止帯域が広がりすぎると、透過帯域の両側の数チャンネルが使用不可となり、チャンネルの使用効率が落ちるため、透過帯域幅を狭める必要から膜厚を増加することによる損失が生ずるが、そのような場合に本発明を利用する価値が大きい。

【実施例】
以下、この発明を実施例により説明する。図面の説明においては、同一符号は同一要素を表す。ただし、図の寸法比率は実際と必ずしも一致しない。また、以下に示した実施の形態は、本発明の実施の一例であり、発明の内容をこの実施例に限定するものではない。

(比較例1)
φ100、厚み8.04mmの荒削り結晶化ガラス基板表面を両面ラップ装置にかけて、両面にラップを行った。ラップは、ダイヤモンドスラリ(平均粒径:3.0μm)と銅定盤を用いて行った。定盤の回転数は、50rpmで、加重は10kgとした。前面にダイヤモンドスラリによるキズが入ったことを光学顕微鏡で確認したところで、次のポリッシュを行った。中間ポリッシュも両面ポリッシュ機で行った。比較例1の基板では、平均粒径が1.0μmの酸化セリウム研磨液とセラミック定盤を用いて行った。定盤の回転数は30rpm、加重は10kgとした。石英基板表面に入ったダイヤモンドによるラップ痕が完全に消えたところで、中間ポリッシュを止めた。

(比較例2)
比較例1の基板の作成において、中間ポリッシュを同じく平均粒径が0.5μmの酸化セリウム研磨液とセラミック定盤を用いて行った。中間ポリッシュは、比較例1と同様に、ラップで入った傷が完全に消えたところで止めた。

以上のようにして作成した各光学基板の表面粗さを測定した結果を表1に示す。なお、表面粗さの測定は5回行い、測定に当たって、大きな欠陥をあった場合は、そこを避けて測定した。

次に、上記各光学基板に、図3に模式構成図を示すイオンアシスト付き真空蒸着装置でチャンネル間隔が50GHz(チャンネルスペーシング、約0.4nm)用の誘電多層膜を総膜厚54.9μmで積層し、光学バンドパスフィルタを作成した。誘電体膜は、SiO2とTa2O5を用い、以下の式(1)にもとづいて交互に積層した。SiO2とTa2O5は、それぞれSiO2、Ta2O5を蒸着源として、電子式加熱法で加熱、蒸着を行った。蒸着中、イオンビーム装置からArと酸素の混合イオンビームを基板に照射した。イオンビームは、加速電圧1000V、ビーム電流600mA、Arガス流量5sccm、酸素ガス流量15sccmの条件で照射した。イオンビームを安定させるため、RF型電子線中和装置も使用した。

(参考例1〜5)
比較例1〜3及び実施例1、2で作成した各基板と同様に、表面研磨を施した5種の結晶化ガラス基板を作成した。各光学基板の表面粗さを表1に示す。
この各基板に、同様にイオンアシスト付き蒸着装置でチャンネル間隔が100GHz(チャンネルスペーシング:約0.8nm)用誘電多層膜を総膜厚44.5μmで積層し、光学バンドパスフィルタを作成した。なお、100GHzでの最適化のため積層した誘電多層膜の構造は、式(2)に示す構造で設計した。

実施例1〜2、比較例1〜3及び参考例1〜5の各光学基板の表面粗さと光学バンドパスフィルタの光学特性を測定した。光学特性は、図8に示す光学特性測定装置を用いて測定した。測定のために各基板の裏面と誘電多層膜の上に、それぞれ反射防止膜を形成した。光学特性の測定には、光源にチューナブルレーザー401を、受光側にパワーメータ410を使った。発光側からの光をファイバー402で導き、測定箇所でコリメータレンズ405を使って平行光とし、5軸ゴニオ・サンプルステージに固定されたサンプルの誘電多層膜フィルタ406を通過後、再び同様のコリメータレンズ408を通して収束させてファイバー409に導き、最終的にパワーメータ410で各波長でのパワーを測定して、損失を測定した。また、各光学バンドパスフィルタのリフレクションアイソレーションは、同じ測定装置を用いて、以下の方法で測定した。フィルタ406で反射されて戻ってくる光を発光側コリメータレンズ405で再度発光側光ファイバー402に結合させて光を戻し、戻された反射光は、50:50カップラー404でパワーメータ403に分配し、その強度を測定した。リフレクションアイソレーションは、透過波長帯域内での戻り光強度比(戻り光強度の100%反射光に対する比)の最大値で表せる。透過波長帯域内では、戻り光は小さいほど良いので、リフレクションアイソレーションは大きいほど良いことになる。

前記測定工程により得られた平均表面粗さRaが0.50nm以下かどうかを判定する判定工程とを備え、
