本発明は、液晶表示装置に好適に用いることができるカラーフィルタ、このカラーフィルタを用いた液晶表示装置、及びこのカラーフィルタの製造方法に関するものである。

【従来の技術】
近年、液晶表示装置は、薄型、軽量、低消費電力等の特徴を活かし、ワードプロセッサ、コンピュータ、ナビゲーションシステム用ディスプレイをはじめ、各種のディスプレイとしてより広く市場を拡大している。また、液晶表示装置は、カラー表示にも十分対応できるより表示品位の良いものへと発展してきている。

特に、画素をマトリクス状に配し、各画素に薄膜トランジスタ等の能動素子をスイッチング素子として用いるアクティブマトリクス型の液晶表示装置が主流となってきている。

一般的なアクティブマトリクス型の液晶表示装置では、走査線、階調信号線、スイッチング素子及び画素電極を配置した第1ガラス基板と、ブラックマトリクス、カラーフィルタ及び共通電極を配置した第2ガラス基板とを備えている。この第1及び第2ガラス基板は、互いの間に所定の間隙を保って対向配置され、その間隙に液晶材料を充填し、周囲を熱又は光によって硬化するシール材によりシールする。そして、画素電極と共通電極との間の電圧を画素ごとに制御することにより、画素ごとの階調表示が可能になっている。

この液晶表示装置は、その製造工程の複雑さや部品点数の多さに起因して依然として高価なものである。したがって、液晶表示装置の更なる市場の拡大を進めるためには、最終売価の低減が必須である。このような状況において、液晶表示装置の構成部材のうちで最も効果な部材の1つであるカラーフィルタの低価格化に向けた様々な提案がなされている。

一般に、カラーフィルタの製造には顔料分散法が採用されている。この顔料分散法は、フォトプロセスによりフィルタパターンを形成する。つまり、顔料分散法では、顔料を分散した感光性樹脂をスピンコート法などにより基板全面に塗布し、この感光性樹脂の膜を紫外線によりパターン露光して現像処理を施すことで単一色分のフィルタパターンを形成する。そして、この工程を複数回繰り返すことにより、ブラックマトリクスを含むカラーフィルタ層を形成する。

この顔料分散法では、各色のフィルタパターンを形成する際の現像処理において、顔料を分散した感光性樹脂の大半を除去することになる。そのため、顔料分散法では、材料コストがかさんでしまい、カラーフィルタの製造コストの低減が困難である。

近年、カラーフィルタの製造における材料コストの削減、及び工程数の削減を目的として、インクジェット方式を用いたカラーフィルタの製造方法が、例えば特許文献1などに提案されている。

特許文献1に開示されているカラーフィルタの製造方法を、図8(a)〜(f)に基づいて説明する。なお、図8(a)〜(f)は、以下の工程a〜fに対応している。

工程aでは、基板101上に開口部102aを有する遮光層102(ブラックマトリクス)を形成する。この遮光層102は、ライン状又は格子状にパターニングされた遮光性部材からなり、感光性黒色樹脂層などをフォトリソ工程によりパターニングして形成することができる。ここでは、遮光層102に後述する硬化型インクを塗布する際の隔壁作用を持たせるため、黒色樹脂などを用いて厚さの厚い遮光層を形成する。

工程bでは、遮光層102を形成した基板101全面に感光層103を形成する。この感光層103は、光照射によって親水性が増加或いは発現する層であり、好ましくは、感光性化合物としてTi3O,SnO2,ZnO,WO3,SrTiO3,Bi2O3,Fe2O3の少なくとも一種を含有する。これらの感光性化合物を用いて形成された感光層103に光を照射すると、この光照射によって励起生成した電子と正孔が感光性化合物表面の吸着酸素や水と反応して活性酸素を生成し、光照射領域の表面が親水化される。一方、上記感光性化合物等金属酸化物は元来撥水、撥油性を有するという性質があるため、光照射していない領域では親水性を発現せずにインクをはじく傾向にある。したがって、後述するインクジェット方式による硬化型インクの塗布の際に、隣接する光照射領域(すなわち、親水性領域)間において、光未照射領域(すなわち、非親水性領域)がインクをはじいて混色防止機能を呈するため、異なる色のインクの混色(色材のマイグレーションにより生じる混色も含む)を防止することができる。

上記感光性化合物を用いて感光層103を形成する具体的な方法としては、この感光性化合物を基板上に高温加熱(結晶化以上の温度加熱)によって焼結させる方法や、アルコキシシランとこの感光性化合物をアルコール等溶媒に分散させた組成物を基板101上に塗布して加熱することにより成膜させる方法が挙げられる。

上記焼結方法では、400℃以上の高温加熱を行う必要があり、基板101上に樹脂材料を主原料とする材料を用いてなる遮光層102などが形成されている場合にはこの遮光層102が熱劣化する恐れがあり好ましくない。また、遮光層102がクロム等の金属材料であっても、高温加熱により寸法精度に狂いが生じやすいため好ましくない。したがって、ここではより低温での成膜が可能な上記組成物を塗布して焼成する方法が好ましく用いられる。

上記のようにして形成された感光層103は、パターン露光することにより、露光部分で水分子等が吸着され、親水性が向上する。上記パターン露光に用いる光の波長としては、用いる感光性化合物によって、紫外線領域の比較的短波長の光のみ用いるもの、あるいは、比較的長波長の可視光の光でも感光するもの等があり、最適な波長を種々選択することができる。

感光層103の形成において、上記組成物を塗布する方法としては、スピンコート、ロールコート、バーコート、スプレーコート、ディップコート等の塗布方法を用いることができる。

感光層103の厚さは、0.01〜10μmが好ましく、望ましくは0.01〜5μmである。

工程cでは、基板101の裏面より感光層103を露光し、露光部に親水性が増加又は発現した親水性領域104を形成する。未露光部はこの親水性領域104よりも親水性が低いため、ここでは便宜上非親水性領域105と称する。感光層103は遮光層102を形成した上に形成されているため、遮光層102をマスクとして感光層103を露光することができる。なお、カラーフィルタの白抜け(着色部と遮光層との境界部に生じる色抜け)を防止するためには、遮光層102の開口部102aよりも広い面積にわたって着色部を形成することが望ましく、そのためには感光層103を遮光層102の開口部102aよりも広く露光する必要がある。具体的には、露光の際に照射光として拡散光を用いるのが好ましい。あるいは、オーバー露光を行って反応を拡散させる等の手段も有効である。

なお、ここでは基板裏面からの露光を示しているが、フォトマスクを用いて基板表面から露光してもかまわない。その場合には、上記白抜けを防止するために、遮光層102の開口部102aよりも広い開口部を有するマスクを用いることが望ましい。具体的には、遮光層102の開口部102aのエッジ部から3μm以上内側の遮光層102上に未露光部が形成されるようにすることが望ましい。

このパターン露光は、図9(a)(b)に示すように、ストライプ状又は格子状のいずれで行ってもよい。図9(a)はストライプ状にパターン露光を行った例で、この場合、遮光層102には画素ごとに開口部102aを設けてあるが、着色部107は行方向に連続したストライプ状に形成される。また、図9(b)は遮光層102の開口部102aに対応して格子状にパターン露光を行った例である。

工程dでは、所定の着色パターンに応じて、インクジェット方式によって硬化型インク106を親水性領域104に塗布する。硬化型インク106は通常カラーフィルタを構成する上で、R,G,Bの3色のインクが用いられる。

ここで用いられる硬化型インク106は、感光層103のインク吸収性が低いことから、ポリマー及びオリゴマー等の熱又は光照射による架橋成分、すなわちバインダー成分を含有することが好ましい。このようなポリマー、オリゴマー材料としては、以下の化学式(1)に示した構造単位からなる単量体の単独及び/又は他のビニル系単量体との共重合体が挙げられる。なお、化学式(1)におけるR1、R2は互いに異なっていてもよい置換基である。

上記化学式(1)で表される構造単位からなる単量体としては、N−メチロールアクリルアミド、N−メトキシメチルアクリルアミド、N−エトキシメチルアクリルアミド、N−イソプロポキシメチルアクリルアミド、N−メチロールメタクリルアミド、N−メトキシメチルメタクリルアミド、N−エトキシメチルメタクリルアミド等が挙げられるが、これらに限られるものではない。これらの単量体は、単独、あるいは、他のビニル系単量体と共重合される。他のビニル系単量体としては、アクリル酸、メタクリル酸、アクリル酸メチル、アクリル酸エチル等のアクリル酸エステル、メタクリル酸メチル、メタクリル酸エチル等のメタクリル酸エステル、ヒドロキシメチルメタクリレート、ヒドロキシエチルメタクリレート、ヒドロキシメチルアクリレート、ヒドロキシエチルアクリレート等の水酸基を含有したビニル系単量体、その他スチレン、α−メチルスチレン、アクリルアミド、メタクリルアミド、アクリロニトリル、アリルアミン、ビニルアミン、酢酸ビニル、プロピオン酸ビニル等を挙げることができるが、もちろんこれらに限られるものではない。

また、上記化合物(バインダー成分)の分子量としては、インクジェットによる吐出適性を考慮すると、好ましくは500〜50000、より好ましくは1000〜20000のものを主成分とするのがよい。さらに、インク中含有量としては、0.1〜15重量%、より好ましくは、1〜10重量%とするのがよい。

【発明が解決しようとする課題】
上記カラーフィルタを用いて液晶表示装置を構成する場合、保護層108上に透明電極及び配向膜を形成し、この配向膜上に液晶層が形成されることになる。ここで、保護層108は、この保護層108は、着色部107と感光層103との段差を平坦化するために、着色部107及び感光層103を被うようにして設けられる。

保護層108を設けずに、着色部107と感光層103との段差が平坦化されていないカラーフィルタを用いた場合、図10に示すように、一般に、上記の段差に起因して、液晶層における液晶分子109の配向の向きが本来の配向の向きとは逆転している領域(リバースチルトドメイン)RTDが発生してしまう。これは、透明電極110及びその上に形成された配向膜111が、上記の段差の形状にならって形成されるため、位置によって配向膜111の配向方向が変化するためである。

このように、液晶層にリバースチルトドメインRTDが発生していると、リバースチルトドメインRTDにおいて光漏れが生じ、液晶表示装置の表示品位を低下させてしまうことになる。

したがって、液晶表示装置を構成する場合には、着色部107及び感光層103上に保護層108を形成し、その上に透明電極110及び配向膜111を形成する必要があった。

一方、カラーフィルタのさらなる低価格化を図るためには、保護層108を排除することによる工程の簡略化が有効である。

本発明は、上記の課題に鑑みてなされたものであり、その目的は、液晶表示装置に用いた場合の表示品位を維持しつつ、低価格化を図ることができるカラーフィルタを提供することにある。

【課題を解決するための手段】
本発明のカラーフィルタは、開口部を有する遮光膜と、前記遮光膜の開口部に形成された透明着色膜とを備えたカラーフィルタであって、上記の課題を解決するために、前記透明着色膜は、液状の成膜材料を前記遮光膜の開口部に充填し、乾燥により硬化させて形成されることで、周縁部付近に表面が凸形状となる凸部を有する膜であり、前記透明着色膜の周縁部から凸部の頂点までの部分は、前記遮光膜の上方に位置し、かつ、前記透明着色膜の周縁部において、前記遮光膜の表面に対する前記透明着色膜の表面の傾斜角が45°以下であることを特徴としている。

液状の成膜材料を遮光膜の開口部に充填し、これを乾燥させることにより硬化させて形成した透明着色膜は、その周縁部付近に表面が凸形状となる凸部が形成されるのが一般的である。このようなカラーフィルタを液晶表示装置に用いる場合、リバースチルトドメインの発生による光漏れを防ぐために、表面を平坦化するための膜(平坦化膜)を別途設ける必要があった。しかし、表面を平坦化するための膜を別途設けることは、カラーフィルタのコストアップを招来するという問題があった。

そこで、平坦化膜を別途設けることなく液晶表示装置における光漏れを防ぐために、上記の構成では、透明着色膜の周縁部から凸部の頂点までの部分が、前記遮光膜の上方に位置し、かつ、透明着色膜の周縁部において、遮光膜の表面に対する透明着色膜の表面の傾斜角が45°以下となっている。

この構成では、透明着色膜の周縁部から凸部の頂点までの部分が前記遮光膜の上方に位置することにより、この部分における透明着色膜の表面の傾斜によってリバースチルトドメインが発生したとしても、そのリバースチルトドメインは遮光膜に重なることになる。

また、透明着色膜の周縁部において、遮光膜の表面に対する透明着色膜の表面の傾斜角を45°以下とすることにより、発生するリバースチルトドメインのリバースチルトの度合いを小さく抑え、リバースチルトドメインが遮光膜と重なる部分の外部にまで広がることを防ぐことができる。

したがって、上記構成のカラーフィルタを液晶表示装置に用いることにより、平坦化膜を設けることなく光漏れを抑えることができる。その結果、液晶表示装置に用いた場合の表示品位を維持しつつ、カラーフィルタの低価格化を図ることができる。

本発明のカラーフィルタは、上記のカラーフィルタにおいて、前記遮光膜と透明着色膜との間に介在するように設けられ、前記液状の成膜材料に対する濡れ性が制御可能な機能膜をさらに備え、前記機能膜は、前記透明着色膜に接する部分の濡れ性が他の部分の濡れ性よりも相対的に高くなっている構成であってもよい。

【発明の実施の形態】
本発明の実施の一形態について図1から図7に基づいて説明すれば、以下の通りである。

カラーフィルタ10は、基板(第1基板)11上に形成されており、遮光膜としてのブラックマトリクス12、及び透明着色膜としての着色部17を備えて構成されている。この着色部17は、RGBの三原色に対応するように、赤色着色部17r、緑色着色部17g及び青色着色部17bから構成されている。

ここで、着色部17は、後述するように、インクジェット方式により成膜材料を塗布し、塗布した成膜材料を硬化させることで成膜される膜である。このようにして形成される着色部17は、赤色着色部17r、緑色着色部17g及び青色着色部17bがストライプ状のパターンを形成している。

図3(a)〜(e)に基づいて、本実施形態のカラーフィルタ10の製造方法について説明する。この製造方法では、ブラックマトリクス形成工程、機能膜形成工程、露光工程、成膜材料塗布工程、及び成膜材料硬化工程をこの順に行う。

ブラックマトリクス形成工程では、まず、ガラスなどからなる基板11の全面に、スピンコート法によりカーボンを分散した光感光性樹脂材料を1.5μmの膜厚で塗布し、110℃のオーブンで120秒間のベーク乾燥を行い、光感光性樹脂膜を形成する。その後、プロキシミティ露光により50μmの露光ギャップ(プロキシミティギャップ)を介して、基板11上に形成した光感光性樹脂膜に対して所定の露光パターンによる露光を行い、非感光領域をアルカリ現像液で除去する。このときの露光パターンは、図3(a)に示したブラックマトリクス12のパターンを得るためのパターンである。その後、250℃で90分間の乾燥を行い、図3(a)に示すようにブラックマトリクス12を形成する。

ここでは感光性樹脂材料としてネガ型の材料を用いた。しかし、感光性樹脂材料はこれに限られるものではなく、感光性樹脂膜からなるブラックマトリクス12に要求される特性、つまり基板11との密着性、露光時の解像度、ブラックマトリクスとしての遮光性などの要件を満たすものであれば、ネガ型、ポジ型を問わずどのようなものであってもよい。また、ここでは、ブラックマトリクス12の行方向の幅を8μm、画素の行方向のピッチを108μmとした。

機能膜形成工程(感光膜形成工程)では、ブラックマトリクス12を形成した基板11の全面に、スピンコート方により、光触媒反応を示す酸化チタン(TiO2)を分散した塗布液を0.3μmの膜厚で塗布し、110℃のオーブンで120秒間のベーク乾燥を行い、図3(b)に示すように機能膜13を形成する。この状態における機能膜13の表面は、純水に対する接触角が11°を示す撥水状態となっており、比較的濡れ性の低い状態であった。

露光工程では、図3(c)に示すように、超高圧水銀ランプLaの光Lを特定光として用い、この特定光を基板11の裏面側から照射することで、ブラックマトリクス12を露光マスクとして機能膜13を露光する。このときの光Lの露光強度は、365nmの波長における積算露光量において8J/cm2とした。この特定光に対して、基板11は透光性を有し、ブラックマトリクス12は遮光性を有している。これにより、機能膜13は、ブラックマトリクス12上の一部分が非親和性領域となり、その他の領域は親和性領域となる。

なお、ここでは、ブラックマトリクス12を露光マスクとして用いた裏面露光をおこなっているが、所定の露光マスクを用いて前面露光を行ってもよい。ただし、裏面露光の場合には、ブラックマトリクス12を露光マスクとして用いることができるため、露光マスクを別途準備し、基板11との位置合わせをして露光する、といった手間を省くことができる。

ここで、超高圧水銀ランプLaからの光Lは、平行光ではなく散乱光とする。これにより、機能膜13のブラックマトリクス12上の部分にも、光Lが部分的に回り込むことになる。したがって、ブラックマトリクス12のテーパ部分を含む外周部分をも親和性領域とすることができる。なお、図3(c)では、機能膜13の斜線を付した部分が親和性領域となっている。また、ブラックマトリクス12上に回り込んだ親和性領域を平面的に示すと図4の斜線部のようになり、この回り込みの幅は2.5μmであった。
