本発明は、人工骨材とこれを用いたコンクリートに関する。

【従来の技術】
従来の人工骨材として、膨張頁岩系軽量骨材、独立空隙型軽量骨材、産業副産物を活用した軽量骨材などが知られている。

例えば、膨張頁岩系軽量骨材には、膨張性頁岩や土木汚泥を含有する原料を造粒し、焼成(特許文献1)したものがあり、独立空隙型軽量骨材には、内部に独立空隙を有する無機質粒状物を骨材として成形した(特許文献2)ものがあり、産業副産物を活用した軽量骨材には、石炭灰を原料として焼成処理を経て製造された(特許文献3)ものや、建設汚泥を用いた(特許公報4)ものや、粉砕した発泡スチロール廃棄物の小片をモルタルに混合した(特許文献5)ものがある。

【発明が解決しようとする課題】
このように各種の原料を利用した人工骨材が開発されているが、これらは主に軽量骨材である。したがって、普通骨材・重量骨材を使用する場合には、天然品が一般に用いられている。とりわけ重量骨材は、国内の算出量が少ないために輸入品が大半を占めている。したがって、価格が高く、かつ入手し難い状況にある。また、天然の骨材は、泥状の微粉分が固着していたり、木片などの異物が混入しているために、洗浄などの処理をしないと使用できない。また、天然品であるため品質のばらつきが避けられない。

そして、上記のように樹脂廃材から人工的に骨材を形成することにより、樹脂廃材の再利用化が提案されているが、まだその様な人工骨材は十分に利用されていない。一方、上述したように、近年、自然に採取される普通骨材が枯渇し、算出量も少なくなりつつあり、良質の骨材が入手しにくくなってきているので、普通骨材の代替品として産業副産物である高炉スラグ骨材・フェロニッケルスラグ骨材・銅スラグ骨材などが使用されるようになってきた。

そこで、本発明は、安定供給が可能で、機能性を付加することが可能な人工骨材とこれを用いたコンクリートを提供することを目的とする。

【課題を解決するための手段】
請求項1の人工骨材は、熱溶融した熱可塑性樹脂に添加材を混合した溶融混合物が固化した粒状体からなるものである。

この請求項1の構成によれば、溶融固化した熱可塑性樹脂の粒状体からなる人工骨材は、組織が緻密になるため、空隙が少なく、吸水率も小さく、強度も確保でき、特に、添加材により、従来のものにない機能を人工骨材に付加することができる。

請求項2の人工骨材は、熱溶融した熱可塑性樹脂に添加材を混合した溶融混合物が固化した固形物の破砕体からなるものである。

【発明の実施形態】
以下、本発明の実施例を添付図面を参照して説明すると、図1は本発明の第1実施形態を示し、同図に示すように、原料となる熱可塑性樹脂として発泡スチロール1(EPS:Expanded Poly Styrene)を用い、一例として発泡スチロール1として廃材である魚箱を図示する。尚、発泡スチロール1は廃材に限らず、バージン材でもよい。また、熱可塑性樹脂には、例えば、ビニル樹脂,アクリル樹脂,スチレン樹脂やエチレン樹脂などがあるのでこれらを用いてもよい。

前記発泡スチロール1を破砕(S1:ステップ1)し、この破砕した発泡スチロール1を加熱により熱溶融(S2)すると共に、添加材5を添加した後、その溶融樹脂と添加材5とを混合(S3)し、この溶融混合物を固化(S4)して固形物2を形成し、この固形物2を破砕(S5)し、篩い分けなどにより粒度調整(S6)して軽量骨材3を形成する。したがって、この軽量骨材3は、固形物2の破砕体であり、また熱可塑性樹脂が溶融した溶融樹脂を固化すると共に、粒状に形成した粒状体である。

尚、添加材5は、粉状又は粒子状などにて添加され、図1の混合(S3)前のいずれかに樹脂に添加される。

前記添加材5としては、金属や天然石などの無機材料などの微粉末あるいは微粒子を用いることができる。

以下、各種の添加材5を用いた場合について詳述する。

添加材5が天然石の場合:人工骨材3の表面が比較的滑面になると、人工骨材3とセメントペーストの付着力が低下し、付着強度が低下するとコンクリート強度が低下する。これを解決するため、添加材5として天然石である砕砂,砕石,川砂や川砂利を混合する。こうすることにより、表面に添加材5が露出した状態の人工骨材3を製造することができ、この人工骨材3でコンクリートを製造すると、人工骨材3とセメントペーストの付着強度が大きくなり、コンクリートの強度を向上させることができる。

添加材5が産業副産物であるスラグの場合:スラグには、高炉スラグ、フェロニッケルスラグや銅スラグなどの各種のものがあり、添加材5としてスラグを混合することにより、人工骨材3とセメントペーストの付着強度が大きくなり、コンクリートの強度を向上させることができる。また、密度の大きなスラグを混合すれば、人工骨材3の密度調整を行うことができる。

添加材5が金属である鉄の場合:添加材である鉄を添加せずに、上述したように発泡スチロール樹脂を溶融、冷却固化した固形物2を破砕して製造した人工骨材3の密度は、0.93〜0.98g/cm3であり、鉄の密度は7.86g/cm3である。したがって、発泡スチロール1の溶融物に鉄である鉄粉又は鉄粒子を混合すると、固形物2の密度は大きくなる。そして、鉄の混合割合を変化させて混合すると、種々の密度の固形物2が得られ、これを破砕して、種々の密度の人工骨材3を製造することができる。一般に、普通コンクリートに使用される普通骨材は、砕砂,砕石,川砂,川砂利であるが、コンクリート中のモルタルの密度が2.00g/cm3前後であり、使用される普通骨材の密度は2.55〜2.65g/cm3の範囲のものが多い。したがって、コンクリートの運搬、打ち込み、及び振動締め固めの際に、モルタルと粗骨材の密度の相違により粗骨材が沈下し分離を起こすために、従来のコンクリートでは、この材料分離を避けることができない。そして、極端に材料分離を起こしたコンクリートは、組織が不均一になるため、コンクリートの強度や乾燥収縮の不均一などにより、出来上がった構造物にひび割れなどの欠陥が発生し易い状態になる。したがって、溶融樹脂に添加材5として鉄である鉄粉又は鉄粒子の添加材5を混合し、密度が2.00g/cm3になる人工骨材3を製造し、この人工骨材3をコンクリートの粗骨材として使用すると、材料分離を起こし難いコンクリートを製造することができる。

下記の表1は、熱可塑性樹脂として発泡スチロール1を用い、添加材として鉄粉を用いた人工骨材3の絶乾密度を示し、このように鉄粉添加率により所望の密度の人工骨材3を得ることができる。

また、重力擁壁(L型擁壁、護岸用コンクリートブロック等)は、土圧に対して自重で安定させる構造物であり、この構造物の製作に用いるコンクリートの単位容積質量を、できるだけ大きくしたほうが、構造物の形状寸法を小さくでき、土地の有効利用ができ、また、型枠の組み立て作業を軽減できるなど有利となる。そして、単位容積質量の大きい重量コンクリートを製造するためには、密度の大きな骨材を使用してコンクリートを製造すればよい。したがって、このような用途に使用する人工骨材3の製造方法として、添加材5に鉄を用い、溶融樹脂に鉄粉又は鉄粒子を混合し、密度の大きな人工骨材3を製造し、この人工骨材3をコンクリートの材料に使用することにより、重量コンクリートを製造することができる。

添加材5が金属である銅の場合:普通コンクリートの常温熱伝導率は、1.26kcal/m・h・℃程度で、金属に比べると、熱伝導率が非常に小さい。これは、普通コンクリートの製造に使用している各材料の熱伝導率が小さいことに起因する。現在、積雪寒冷地では、コンクリートを間接的に加熱して消雪するための消雪用コンクリート歩道平板・コンクリート舗装版などが施工されているが、これらのプレキャストコンクリート製品は、一般に普通コンクリートで製造しているため、熱伝導率が小さく、加熱するための熱量が大きくなり、不経済となっている。この問題を解決するためには、従来の普通コンクリートよりも熱伝導率の大きいコンクリートで前記歩道平板や舗装版などを製造できれば解決することができる。熱伝導率の大きいコンクリートを作るためには、熱伝導率の大きな材料を用いてコンクリートを作ればよく、コンクリートの各材料容積のち、約68%から73%を占める骨材に熱伝導率の大きなものを用いればコンクリートの熱伝導率を大きくすることができる。したがって、このような用途に使用する人工骨材3の製造方法として、添加材5として銅を用い、熱可塑性樹脂の溶融物に熱伝導率の大きい銅である銅粉又は銅粒子を混合し、熱伝導率の大きい人工骨材3を製造し、この人工骨材3をコンクリートの材料に使用することにより従来のコンクリートよりも熱伝導率の大きなコンクリートを製造することができる。したがって、このコンクリートで製造した歩道平板・舗装版などは、従来の製品よりも熱効率の良い製品となるため、経済的に優れたものとなる。

添加材5が金属である鉛の場合:放射線遮蔽用コンクリートは放射線の種類(α線、β線、γ線、X線及び中性子線)によりコンクリートの要求性能は異なる。放射線の中でX線やγ線に対する遮蔽を対象とした場合、その遮蔽性能は遮蔽体の厚さが同じであれば、その密度に比例し、また、密度が同じであればその厚さに比例する。したがって、一般にこれらの放射線の遮蔽用コンクリートとして重量コンクリートが使用されている。そこで、添加材5として鉛(密度11.34g/cm3)を用い、熱可塑性樹脂の溶融物に密度の大きい鉛である鉛粉又は鉛粒子を混合し、冷却固化後、固形物2を破砕、粒度調整すれば、放射線遮蔽用コンクリートとして使用することができる。

ここで、表を用いて比較を行うと、下記の表2は、熱可塑性樹脂として発泡スチロール1を用い、添加材として鉛粉を用いた人工骨材3の絶乾密度を示し、下記の表3は、天然の重量骨材の密度を示す。

上記のように、表2の場合では、鉛粉添加率を30vol%以上にすれば、天然の重量骨材と同等又はこれ以上の密度を備えた人工骨材3が得られ、この人工骨材3を用いて遮蔽用コンクリートを製造することができる。

上述した製法による人工骨材3は、工業生産によるものであり、安定的に供給でき、品質的にも安定したものとなる。また、現在、市販の普通骨材は、品質が低下し、特にアルカリ骨材反応が問題になりつつあるが、熱可塑性樹脂を原料とする本件の人工骨材3は、アルカリ骨材反応を起こさない。
