本発明は、ポリフェニレンエーテル樹脂組成物を製造するに際に、ポリフェニレンエーテル粉体供給を安定化させ、HDT、MFRの物性のバラツキを小さくし、且つ、耐衝撃性を向上できる製造方法及びそれから得られるポリフェニレンエーテル樹脂組成物を提供することを目的とする。

【従来の技術】
押出機において、原料供給ホッパーのガス抜きの先行技術は、下記に示すとおりである。
1.粉体供給配管出口を二軸同方向回転押出機二本スクリュ間に配置し、脱気をガス抜き用ベント配管から行う技術が開示されている。(例えば、特許文献1参照)
2.ホッパー内を傾斜した仕切り板で区切り、粉体供給部とガス抜き部に分け、粉体をスクリュ回転する方向側のスクリュとバレルに供給し、ガス抜き部出口には、フィルターを設置する技術が開示されている。(例えば、特許文献2参照)
3.ホッパー内を仕切板で原料フィード部とガス抜き部とを分離する技術が開示されている。(例えば、特許文献3参照)

【発明が解決しようとする課題】
ポリフェニレンエーテル難燃樹脂組成物の製造は、ポリフェニレンエーテルが粉体であるため、ハンドリングが難しく、生産性が低く、粉体供給が不安定であった。
例えば、ポリフェニレンエーテル粉体は、重量式フィーダー内で粉体がフラッシングを起こして、制御不能になったりする。又ポリフェニレンエーテル粉体を押出機に供給する時、例えばポリフェニレンエーテル粉体の供給に重量式フィーダーを使ったとしても、押出機第一供給口ホッパー形状、粉体配管及びガス抜き配管の設置順序が適切でないとポリフェニレンエーテル粉体に同搬するガスを押出機第一供給口ホッパーからうまく抜けないため、押出機への粉体供給が低下し、HDT、MFRのバラツキが大きくなり、押出量を下げざるを得なくなる。

しかしながら、先行技術は、これらの課題に対して十分な解決策とは言えない。
本発明は、ポリフェニレンエーテル樹脂組成物を製造するに際に、ポリフェニレンエーテル粉体供給を安定化させ、HDT、MFRの物性のバラツキを小さくし、且つ、耐衝撃性を向上できる製造方法及びそれから得られるポリフェニレンエーテル樹脂組成物を提供することを目的とする。

【課題を解決するための手段】
粉体供給に関して、上記目的を達成するために鋭意検討した結果、本発明に到達した。
すなわち、本発明は、
1.ポリフェニレンエーテル粉体35〜80重量部、ポリスチレン系樹脂17〜45重量部及び40℃において固形状である難燃剤3〜20重量部を押出機第一供給口から供給する溶融混練法において、下記の設備配置a,b、工程cおよび押出条件dを満たすことを特徴とするポリフェニレンエーテル難燃樹脂組成物の製造方法、

a.ポリフェニレンエーテル粉体が、粉体ストックホッパー、粉体用重量式フィーダーおよび該第一供給口ホッパーの順序で供給される。

【発明の実施の形態】
以下、本発明を更に詳細に説明する。
本発明のポリフェニレンエーテル難燃樹脂組成物中、ポリフェニレンエーテル樹脂は35〜80重量部であり、好ましくは40〜70重量部である。ポリスチレン系樹脂は17〜45重量部であり、好ましくは20〜40重量部である。40℃で固形状難燃剤は3〜20重量部であり、好ましくは3〜18重量部である。

本発明のポリフェニレンエーテル粉体の平均粒径は、30〜800μmの範囲である。本発明のポリフェニレンエーテル粉体の平均粒径測定方法は、コールカウンター測定機、レーザー回析式粒度計等で測定される値である。
本発明のポリフェニレンエーテルは、還元粘度(単位g/dl、クロロホルム溶液、30℃測定)は、耐薬品性の観点から0.25以上であり、樹脂温度が上がりすぎるのを避けるため0.6以下の範囲であり、より好ましくは0.35〜0.55の範囲にあるホモ重合体および/または共重合体である。

本発明のポリフェニレンエーテル(以下、PPEと略することもある)の具体的なものとしては、例えばポリ(2,6−ジメチル−1,4−フェニレンエーテル)、ポリ(2−メチル−6−エチル−1,4−フェニレンエーテル)、ポリ(2−メチル−6−フェニル−1,4−フェニレンエーテル)、ポリ(2,6−ジクロロ−1,4−フェニレンエーテル)等が挙げられ、さらに、2,6−ジメチルフェノールと他のフェノール(例えば、2,3,6−トリメチルフェノールや2−メチル−6−ブチルフェノール)との共重合体が好ましく、中でもポリ(2,6−ジメチル−1,4−フェニレン)エーテル、2,6−ジメチルフェノールと2,3,6−トリメチルフェノールとの共重合体が好ましく、さらに、ポリ(2,6−ジメチル−1,4−フェニレン)エーテルが特に好ましい。

ポリフェニレンエーテルの好ましい分子量分布Mw/Mnは、流動性のバランスの観点から2.3以上であり、耐衝撃性の観点から4.0以下であり、特に好ましい分子量分布Mw/Mnは、2.3〜3.5である。Mwは重量平均分子量であり、Mnは数平均分子量である、ポリフェニレンエーテルの分子量はゲルパーミエションクロマトグラフィー(以下GPC)で測定されるポリスチレン換算量である。

ポリスチレン系樹脂とは、ゼネラルパーパスポリスチレン樹脂、ハイインパクトポリスチレン系樹脂、スチレン・アクリルコポリマー系樹脂、スチレン・アクリル・ブタジエンコポリマー系樹脂等である。特に好ましいポリスチレン系樹脂は、ゼネラルパーパスポリスチレンとハイインパクトポリスチレンである。ハイインパクトポリスチレンのゴム平均粒径は1.0〜2.0μmが好ましく、好ましいゴム濃度は、8〜15重量%である。ハイインパクトポリスチレンのゴムは、ハイシスブタジエンゴム、又は部分水素添加ブタジエンゴムが好ましい。部分水添ブタジエンゴムは、全二重結合の内、5〜70重量%が水添され、しかも1,2−ビニル結合量及び1,4−結合量は各々3重量%以上及び30重量%以下であることが必要である。

40℃で固体状の難燃剤は難燃剤の融点が42℃以上の難燃剤、あるいは40℃で液状である難燃剤をシリカ、ポリフェニレンエーテル等に塗して、40℃で固体状にしたものも含む。上記難燃剤でトリフェニルフォスフェートが難燃性、価格の面から最も好ましい。
本発明では、熱安定剤として酸化亜鉛、硫化亜鉛、リン系の安定剤(例えば、旭電化製のMARK2112、PEP36、PEP45)、ヒンダードフェノール系安定剤が挙げられる。これらを併用あるいは単独に添加することが出来る。本発明には、添加剤として、ポリオレフィン(高密度ポリエチレン、低密度ポリエチレン、線状低密度ポリエチレン、オクテン・エチレン共重合体、プロピレン・エチレン共重合体)、スチレン・ブタジエンブロック共重合体、スチレン・エチレンブチレン・スチレンブロック共重合体、スチレン・イソプレンブロック共重合体、難燃滴下防止剤として、テフロン(登録商標)等を使用することが出来る。

本発明の強化材は、重質炭酸カルシウム、膠質炭酸カルシウム、軟質炭酸カルシウム、シリカ、カオリン、クレー、酸化チタン、硫酸バリウム、酸化亜鉛、アルミナ、水酸化マグネシウム、タルク、マイカ、ガラスフレーク、ハイドロタルサイト、針状フィラー(ウオラストナイト、チタン酸カリウム、塩基性硫酸マグネシウム、セプライト、ゾノトライト、ホウ酸アルミニウム)、ガラスビーズ、シリカビーズ、アルミナビーズ、カーボンビーズ、ガラスバルーン、金属系導電性フィラー、非金属製導電性フィラー、カーボン、ケッチェンバラック、磁性フィラー、圧電・焦電フィラー、摺動性フィラー、封止材用フィラー、紫外線吸収フィラー、制振用フィラー等が使用できる。また、これらの2種以上を併用することも勧められる。
本発明の強化材は、第二供給口から供給することが好ましい。強化材は10重量部〜50重量部の範囲である。

本発明の一例に係るポリフェニレンエーテル粉体から、難燃ポリフェニレンエーテル樹脂組成物を製造する概要図を図1に示す。
図1中において、1はポリフェニレンエーテル粉体を入れたフレコンパックである。2はポリフェニレンエーテル粉体ストックホッパーである。フレコンは、2の上に吊って、フレコン下部を開き、ストックホッパー2に供給する。3は4の重量式フィーダーホッパー遮断弁である。この遮断弁3の機構は、重量式フィーダーホッパー4にホッパー中の原料重量下限値と上限値を設定しておき、原材料が下限値以下になると遮断弁3が開き、原料がストックホッパーから重量式フィーダーホッパー4に投入され、上限値になると遮断弁3が閉まる。5はポリスチレン系樹脂のストックホッパーである。6は遮断弁である。7はポリスチレン系重量式フィーダーである。8はポリフェニレンエーテル粉体中のガスを抜くベント配管である。9は押出機の第一供給口ホッパーである。
10は二軸同方向回転押出機である。11は真空ベントであり、12はスクリーンチェンジャーである。13はダイ部であり、14はストランドバスである。15はストランドカッターであり、16は篩である。17は製品輸送用コンテナ(図示せず)である。

本発明のポリフェニレンエーテル粉体は、図1概要図のようにフレコンパックで供給するかニューマを使って、不活性ガスと共にストックホッパーに供給することが好ましい。ただし、ニューマを使う場合は、2のストックホッパーにガスとポリフェニレンエーテル粉体を分離するフィルターが必要である。ポリフェニレンエーテル粉体を輸送する不活性ガス流量は、ポリフェニレンエーテル粉体1kg当り、1〜100Nm3/hrが好ましい。又、フィルター面積は、時間当たり0.1〜10m2/不活性ガス量Nm3が好ましい。フィルターはバグフィルター等が好ましく、自動逆洗装置が付いているものがさらに好ましい。

本発明のポリフェニレンエーテル粉体ストックホッパーは、不活性ガス(窒素ガス、炭酸ガス等)を使って、酸素濃度を18wt%以下に下げることが好ましい。さらに好ましくは15wt%以下である。
本発明に使われる遮断弁3は、プレートバルブ式やロータリーバルブ式が好ましい。
本発明の重量式フィーダーは、原材料の重量経時減少をロードセル等で測定し、所定の供給量に調整する装置であり、スイス国K−TRON社製、ブラベンダー社、米国アクリソン社、日本国クボタ社のフィーダー等が挙げられる。ポリフェニレンエーテル粉体の重量式フィーダーのスクリュ種は、2軸完全噛み合い方式のスクリュ、オーガタイプの2軸、単軸スクリュが好ましい。ポリスチレン系樹脂のフィーダースクリュは、二軸、単軸どちらでも使えるが、ペレット滑りが少なく堅い場合、単軸のスクリュが好ましい。又ベルト式重量式フィーダーも使用できる。

本発明の該第一供給口ホッパーは、押出機のバレルの上に取り付けるのが好ましい。該ホッパー内に不活性ガス(窒素、炭酸ガス等)を注入し、該ホッパー内の酸素濃度は10wt%未満、好ましくは5wt%未満、さらに好ましくは2wt%未満である。
該ホッパーの壁面の角度は、水平面とホッパー壁面がなす角度が90度より小さい壁面角度60〜85度である。ポリフェニレンエーテル粉体は、該壁面に沿って落とすことが好ましい。ポリフェニレンエーテル粉体がホッパー壁面に貯まることを防ぐため壁面角度が60度以上であり、押出機での食い込み性能の観点から壁面角度が85度以下である。

該ホッパーの配管レイアウトは、ギアボックス側から順にポリフェニレンエーテル粉体供給配管、ガス抜きベント配管と並べるのが好ましい。粉体供給配管とベント配管の位置を逆にすると、粉体の嵩密度低下とガス抜き不良を起こし、押出量の大幅低下を引き起こす。ポリスチレン系樹脂用供給配管は、ベント配管の下流側か、該ホッパーの下部に設置するのが好ましい。すなわち、ホッパー内上部には、ポリフェニレンエーテルに同搬されたガスと微細な粉体が存在しているので、例えば、ベントガス配管とポリスチレン系樹脂供給配管の設置位置を逆にすると、ガス抜きが低下するとともに微細な粉体がポリスチレン系配管又は、重量式フィーダーまで逆流し、粉体が貯まり、ポリフェニレンエーテルの流量が不安定になる。

本発明の難燃剤は、40℃で固体状のものである。40℃で固体状の難燃剤として、トリフェニルフォスフェートが一番好ましいが、40℃で固体状の難燃剤であれば良い。難燃剤は、ポリスチレン系樹脂、添加剤および難燃剤をブレンダーあるいはミキサー等で混合して、ポリスチレン用重量式フィーダーで供給しても良く、難燃剤用重量式フィーダーを用いて単独供給しても良い。この場合、難燃剤フィーダー供給配管は、ポリスチレン用重量式フィーダー供給配管と合流するか、ガス抜き配管の下流側に別途設置する。

本発明に使用される二軸同方向回転押出機の例としては、ドイツ国コペリオン社製ZSKシリーズ、東芝機械TEMシリーズ、日本製鋼所のTEXシリーズが好ましく。なかでもハイトルク型押出機のZSKメガコンパウンダー、TEMSSシリーズ、TEXαIIシリーズが特に好ましい。
本発明の押出機のスクリュ長径Dは、生産性並びに樹脂組成物の発熱の観点からD=43〜150mmが好ましく、D=50〜140mmがさらに好ましい。

本発明の押出機スクリュ構成の一例として、押出機搬送ゾーンは粉体の搬送能力を上げるため、長さL=1.0〜1.5Dの一条ネジを使用し、可塑化ゾーンスクリュ構成は、ポリフェニレンエーテル粉体の濃度が35〜80wt%と幅が広いので、ニーディングディスクライト(略してKR)とニーディングディスクニュートラル(略してKN)、ニーディングディスクレフト(略してKL)、スクリュエレメントレフト(略して逆ネジ)等を組み合わせて用いる。例えば、KR、KR、KR、KN、KLの順番に並べる構成が好ましい。

本発明の押出機の運転条件は、ポリフェニレンエーテル粉体濃度が高いので、ダイ出口の樹脂温度を370℃未満に制御することが必要である。ポリフェニレンエーテル樹脂のダイ出口樹脂温度は、ポリフェニレンエーテル樹脂の架橋反応を避けるため370℃以下である。
そのため、ダイ出口樹脂温度は370℃未満にする必要がある。ダイ出口樹脂温度は370℃未満が好ましく、さらに好ましくは360℃未満である。

本発明の押出機の粉体搬送ゾーンと可塑化ゾーンバレル設定温度は、200〜300℃に設定することが好ましい。バレル温度が200℃より低いとポリフェニレンエーテルの未溶融物が発生する。又300℃より高いとバレル壁面に付着滞留する粉体量が多くなり、滞留した粉体が熱劣化を起こし、異物の原因になるので、好ましくない。
本発明の該押出機の真空ベントは減圧脱気(50mmHg〜750mmHg)した方が好ましい。

本発明のスクリーンチェンジャーは連続運転で切り替えた方が、生産性の観点から好ましいので、押出を連続運転しながら、片方づつ切り替えていく上下2連方式か、プレート方式では、2秒未満内に切り替えられるものが好ましい。スクリーンチェンジャーに付けるブレーカープレートの有効濾過面積は、時間あたりの押出量1kgにつき1〜50mm2が好ましく、2〜40mm2がさらに好ましい。又ダイ圧および樹脂温度上昇防止のため該濾過面積が1mm2以上であり、滞留部で貯まった樹脂が熱劣化し、品質トラブルを防止する観点から該濾過面積が50mm2以下である。

本発明のダイ部は、ストランドカット用ダイ、ホットカット用ダイ、アンダーウォーターカット用ダイが好ましい。ダイホール直径は1〜8mm/ダイホールが好ましい。ダイホール径が1mmより小さいとペレットが小さくなり過ぎ、篩で分別できなくなるので好ましくない。ダイホール径が8mmより大きいと、ストランドの場合に引き取り速度が速くなりすぎるので、好ましくない。
本発明のペレットは、ストランドカット方式の場合、30〜80℃に制御した冷却水を入れたストランドバスでストランドを冷却、又は噴水を掛けるベルトコンベアで冷却、又はドイツ連邦国のSCHEER社のWS WET CUT SYSTEMで冷却し、ペレタイザーで直径が1〜6mm、長さが1〜6mmの円柱状にカットするのが好ましい。又、ホットカット方式とアンダーウォーター方式の場合、ダイ穴から出てきた樹脂を回転刃で1〜6mmの球状にカットするのが好ましい。

本発明のペレットのサイズは、円柱状長さ1〜6mm、直径1〜6mm、球状で直径1〜6mmが好ましい。
本発明の篩は長さが長ペレット、又は短ペレットを除去する装置であり、ペレット中に含まれる連粒ペレット、切り粉(カッターでの、ペレット切りくず)も除去される。特に、切り粉と呼ばれる75μm以下のカッターの切り屑は、ホッパー壁面、搬送壁面に付着し、掃除が大変になるので、ペレットに混入しないように製造するのが常識である。

以下、実施例及び比較例により更に説明する。
二軸同方向回転押出機は、ドイツ連邦共和国クラップ社(旧ワーナー&フライドラー社)の二軸同方向回転押出機ZSK−58(押出機長さ10バレル)を使用した。
スクリュ構成とバレル構成は、次のとおりである。

ポリフェニレンエーテル粉体は、ポリフェニレンエーテル樹脂(Mw/Mn=2.9 還元粘度0.500、平均粒径 523μm)を使用した。ポリフェニレンエーテルの嵩比重は0.5であった。ポリスチレンペレットは、エーアンドエム社製 ゼネラルパーパスポリスチレン685 8重量部 ハイシスポリブタジエンのハイインパクトポリスチレン H9302を18重量部で使用した。安定剤マスターバッチ(685/酸化亜鉛/旭電化社製リン系安定剤PEP36=50/25/25)を1.0重量部添加する。難燃剤は、9.0重量部とし、酸化チタン2重量部とした。685及びH9302及び安定剤及び難燃剤及び酸化チタン2重量部及び添着材としてパラフィンオイル0.1重量部をブレンダーで混合し、ポリスチレン系ストックホッパーに入れ、ポリスチレン系重量式フィーダーで供給した。
