【発明の属する技術分野】
ポリフェニレンエーテル樹脂組成物は、ロットサイズが小さいものから大きいものまであり、且つグレード数が多く、着色も多種である。しかも、ポリフェニレンエーテル樹脂は、粉体で且つハンドリングの難しい樹脂のため、ポリフェニレンエーテル粉体を押出機で溶融混練するには、押出機一台毎に特殊な粉体供給設備を要する。
本発明は、優れた生産性、物性及び着色性を持った難燃ポリフェニレンエーテル樹脂組成物の製造方法及びその樹脂組成物を得ることに関する。

【従来の技術】
従来のポリフェニレンエーテル樹脂の中間体(中間原料)ペレットを造り、ポリフェニレンエーテル樹脂組成物を造る先行技術は、
(1)ポリフェニレンエーテル粉体樹脂とポリスチレン系樹脂の中間体(中間原料ペレット)を製造し、該中間原料とポリスチレン系樹脂を溶融混練して、ポリフェニレンエーテル樹脂組成物を製造する技術が開示されている。(例えば、特許文献1参照。)
(2)ポリフェニレンエーテル粉体樹脂及び難燃剤を溶融混練して、2〜5mm程度の難燃ポリフェニレンエーテル中間原料ペレットを造り、該中間原料及びポリスチレン系樹脂を溶融混練して、難燃ポリフェニレンエーテル樹脂組成物を製造する技術が開示されている。(例えば、特許文献2参照。)
従来のポリフェニレンエーテル樹脂粉体濃度が高い条件で、高生産・高品質で押し出す先行技術は
(3)ポリフェニレンエーテル粉体樹脂を70重量部及びポリスチレン系樹脂30重量部で安定して高生産条件で押し出し、高品質のペレットを造る技術が開示されている。(例えば、特許文献3、4、5および6参照。)

【発明が解決しようとする課題】
ポリフェニレンエーテル粉体からポリフェニレンエーテル樹脂組成物を製造する場合、少なくとも5つの課題を抱えている。
(1)ポリフェニレンエーテル樹脂組成物は、多品種で、ロットサイズも大小様々である。これらの多品種の組成物を造るには、押出機が小さいサイズから大きなサイズまで多数必要である。

(2)ポリフェニレンエーテルは、粉体であり、特にハンドリングが難しい樹脂であるため、特殊な粉体搬送装置を要し且つ粉の流出を防ぐ装置(バグフィルター、集塵ダクト)を各押出機に設置する必要がある。
例えば、
a.粉体の嵩密度がペレットより低いため、押出量が低下する。
b.押出機供給ホッパーにポリフェニレンエーテル粉体を供給するとき、ポリフェニレンエーテル粉体は、隋伴ガスをうまく分離しないと、押出機での粉体の噛み込み不良を起こし、粉体の押出量低下を起こすので、物性のバラツキを起こす。

(3)ポリフェニレンエーテル粉体融点は、290℃であり、且つポリフェニレンエーテルの溶融粘度が高いため、押出加工温度は高くなる。そのため、ハイインパクトポリスチレン中のゴムの劣化とポリフェニレンエーテル樹脂のゲル化による流動性低下を招く。
(4)ポリフェニレンエーテル樹脂は、溶融粘度が高いので、生産性を上げるため、特に押出機搬送ゾーンのバレル温度を上げると、ポリフェニレンエーテル粉体がバレル壁面、スクリュ底部表面に付着し、熱劣化を起こす。その熱劣化したポリフェニレンエーテルは、難燃剤と反応し、着色時、着色不良の原因となる。また、熱安定剤が分解し、ゴムが劣化する。

(5)ポリフェニレンエーテル中間原料の種類が多いと、第一工程では、品種切り替えロスが多くなり、生産性低下を起こし、生産計画が複雑になり、労力が増加する。
これらのポリフェニレンエーテル粉体の課題を解決することが求められている。
しかしながら、先行技術では、これらの課題に対して十分とは言えない。
本発明は、優れた生産性、物性及び着色性を持った難燃ポリフェニレンエーテル樹脂組成物の製造方法及びこれから得られる樹脂組成物を得ることを目的とする。

【課題を解決するための手段】
優れた生産性、物性及び着色性を持った難燃ポリフェニレンエーテル樹脂組成物の製造方法及びその樹脂組成物に関して、上記目的を達成するために鋭意検討した結果、本発明に達した。
すなわち本発明は、ポリフェニレンエーテル粉体70〜99重量部及びポリスチレン系樹脂1〜30重量部および/または難燃剤を、押出機を用いて溶融混練し、中間原料ペレットを造る下記(a)〜(c)の工程からなる第一工程および押出機を用いて、該中間原料ペレット10〜90重量部、ポリスチレン系樹脂90〜10重量部及び該樹脂部100重量部に対して難燃剤5〜30重量部を溶融混練する第二工程からなる難燃ポリフェニレンエーテル樹脂組成物の製造方法。

a)ポリフェニレンエーテル粉体を、粉体ストックホッパー、粉体用重量式フィーダー、押出機第一供給口ホッパーの順序で供給する。
b)ポリフェニレンエーテル粉体供給配管及びガス抜き用配管は該第一供給口ホッパー上部に、またギアボックス側からダイ方向に向かって、ポリフェニレンエーテル粉体供給配管、ガス抜き用配管の順番に配置する。
c)ポリフェニレンエーテル粉体を該粉体供給配管に通し、ギアボックス側の壁面角度60〜85度の第一供給口ホッパー壁面に沿って、押出機第一供給口に供給し、さらに粉体に含まれるガスをガス抜き配管から抜く。

【発明の実施の形態】
以下、本発明を更に詳細に、図面を用いて説明する。
まず始めに図面の説明をする。
本発明の一例に係るポリフェニレンエーテル粉体から中間原料ペレットを造り、難燃ポリフェニレンエーテル樹脂組成物を製造する概要図を図1に示す。
図1中において、1は、ポリフェニレンエーテル粉体を入れたフレコンパックである。2は、ポリフェニレンエーテル粉体ストックホッパーである。フレコンは、2の上に吊って、フレコン下部を開き、ストックホッパーに供給する。3は、4の重量式フィーダーホッパー遮断弁である。この3の遮断弁の機構は、4の重量式フィーダーのホッパーに、ホッパー中の原料重量下限値と上限値を設定しておき、原材料が下限値以下になったら、3の遮断弁が開き、原料がストックホッパーから4の重量式フィーダーホッパーに投入し、上限値になったら、遮断弁は絞まる。4は、ポリフェニレンエーテル粉体用重量式フィーダーである。5は、ポリスチレン系樹脂のストックホッパーである。6は、遮断弁である。7は、ポリスチレン系重量式フィーダーである。8は、ポリフェニレンエーテル粉体中のガスを抜くベント配管である。9は、第一工程押出機の第一供給口ホッパーである。10は、第一工程用二軸同方向回転押出機である。

続いて本発明を、上記で説明した図面の説明などを交えながら説明する。
本発明のポリフェニレンエーテル粉体の好ましい範囲は、70〜99重量部であり、さらに好ましい範囲は80〜99重量部である。ポリスチレン系樹脂の好ましい範囲は、30〜1重量部であり、さらに好ましい範囲は、20〜1重量部である。第一、二工程で用いるポリスチレン系樹脂とは、ゼネラルパーパスポリスチレン樹脂、ハイインパクトポリスチレン系樹脂、スチレン・アクリルコポリマー系樹脂、スチレン・アクリル・ブタジエンコポリマー系樹脂等である。特に好ましいポリスチレン系樹脂は、ゼネラルパーパスポリスチレンとハイインパクトポリスチレンである。ハイインパクトポリスチレンのゴム平均粒径は、1.0〜2.0μm前後が好ましく、好ましいゴム濃度は、8〜15重量%である。ハイインパクトポリスチレンのゴムは、ハイシスブタジエンゴム、又は、部分水素添加ブタジエンゴムが好ましい。部分水添ブタジエンゴムは、全二重結合の内、5〜70重量%が水添され、しかも1,2−ビニル結合量及び1,4−結合量は、各々3重量%以下及び30重量%以上であることが必要である。

また、本発明のポリフェニレンエーテルは、還元粘度(単位g/dl、クロロホルム溶液、30℃測定)が0.25〜0.6の範囲、より好ましくは0.35〜0.55の範囲にあるホモ重合体および/または共重合体である。このPPEの具体的なものとしては、例えばポリ(2,6−ジメチル−1,4−フェニレンエーテル)、ポリ(2−メチル−6−エチル−1,4−フェニレンエーテル)、ポリ(2−メチル−6−フェニル−1,4−フェニレンエーテル)、ポリ(2,6−ジクロロ−1,4−フェニレンエーテル)等が挙げられ、さらに、2,6−ジメチルフェノールと他のフェノール(例えば、2,3,6−トリメチルフェノールや2−メチル−6−ブチルフェノール)との共重合体が好ましく、中でもポリ(2,6−ジメチル−1,4−フェニレン)エーテル、2,6−ジメチルフェノールと2,3,6−トリメチルフェノールとの共重合体が好ましく、さらに、ポリ(2,6−ジメチル−1,4−フェニレン)エーテルが特に好ましい。

本発明のポリフェニレンエーテル粉体は、図1−(a)第一工程概要図のようにフレキシブルコンテナパックで供給するか、ニューマを使って不活性ガスと共にストックホッパーに供給することが好ましい。ただし、ニューマを使う場合は、2のストックホッパーにガスとポリフェニレンエーテル粉体を分離するフィルターが必要である。ポリフェニレンエーテル粉体を輸送する不活性ガス流量は、1時間当たりポリフェニレンエーテル粉体1kgを輸送するのに1〜100Nm3が好ましい。又、フィルター面積は、1時間当たり不活性ガス量1Nm3通気させるには0.1〜10m2が好ましい。フィルターは、バグフィルター等が好ましく、自動逆洗装置が付いているものがさらに好ましい。

また、本発明のポリフェニレンエーテル粉体は、上方向から下方向に向かって、粉体ストックホッパー、粉体用重量式フィーダー、押出機第一供給口ホッパーの順序で供給することが好ましい。
本発明のポリフェニレンエーテル粉体ストックホッパーは、不活性ガス(窒素ガス、炭酸ガス、アルゴンガス等が挙げられる。)を使って、酸素濃度を18wt%以下に下げることが好ましい。さらに好ましくは15wt%以下である。

本発明に使われる3の遮断弁は、プレートバルブ式やロータリーバルブ式が好ましい。
本発明の第一、二工程重量式フィーダーは、原材料の重量経時減少をロードセル等で測定し、所定の供給量に調整する装置であり、スイス国K−TRON社製、ブラベンダー社、米国アクリソン社、日本国クボタ社のフィーダー等が挙げられる。ポリフェニレンエーテル粉体の重量式フィーダーのスクリュ種は、2軸完全噛み合い方式のスクリュ、オーガタイプの2軸、単軸スクリュが好ましい。ポリスチレン系樹脂のフィーダースクリュは、二軸、単軸どちらでも使えるが、ペレット滑りが少なく堅い場合、単軸のスクリュが好ましい。又ベルト式重量式フィーダーも使用できる。

本発明の押出機第一供給口ホッパーは、押出機のバレルの上に取り付けるのが好ましい。該ホッパー内に不活性ガス(窒素ガス、炭酸ガス、アルゴンガス等が挙げられる。)を注入し、該ホッパー内の酸素濃度は、好ましくは10wt%未満、さらに好ましくは、5wt%未満、さらにさらに好ましくは2wt%未満である。

好ましい該ホッパーの壁面の角度は、60〜85度である。ポリフェニレンエーテル粉体は、該壁面に落とすことが好ましい。なお、本発明の言うホッパーの壁面角度とは、水平面とホッパーとの成す角(通常鋭角)のことである。該ホッパーの配管レイアウトは、ギアボックス側から順にポリフェニレンエーテル粉体供給配管、ガス抜きベント配管と並べるのが好ましい。粉体供給配管とベント配管の位置を逆にすると、粉体の嵩密度低下とガス抜き不良を起こし、押出量の大幅低下を引き起こす。ポリスチレン系樹脂用供給配管は、ベント配管の下流側か、該ホッパーの下部に設置するのが好ましい。すなわち、ホッパー内上部には、ポリフェニレンエーテルに随伴されたガスと微細な粉体が存在しているので、例えば、ベントガス配管とポリスチレン系樹脂供給配管の設置位置を逆にすると、ガス抜きが低下するとともに微細な粉体がポリスチレン系配管又は、重量式フィーダーまで逆流し、粉体が貯まり、ポリフェニレンエーテルの流量が不安定になる。

本発明に使用される第一、二工程二軸同方向回転押出機の例としては、ドイツ国コペリオン社製ZSKシリーズ、東芝機械TEMシリーズ、日本製鋼所のTEXシリーズが使用できる。なかでもハイトルク型押出機のZSKメガコンパウンダー、TEMSSシリーズ、TEXαIIシリーズが好ましい。
本発明の押出機のスクリュ長径Dは、D=43〜180mmが好ましく、D=70〜180mmがさらに好ましい。押出機スクリュ長径は、生産性を考慮すると43mm以上が好ましく、発熱を抑え回転数が低くなり過ぎ、生産性が低下することを考慮すると180mm以下であることが好ましい。

本発明の押出機可塑化ゾーンのスクリュ構成は、ポリフェニレンエーテル粉体の濃度が高いので、ニーディングディスクライト(略してKR)とニーディングディスクニュートラル(略してKN)を組み合わせる。例えば、KR、KR、KR、KNの順番に並べる構成が好ましい。
本発明の押出機の運転条件は、ポリフェニレンエーテル粉体濃度が高いので、ダイ出口の樹脂温度を370℃未満に制御することが必要である。ポリフェニレンエーテル樹脂のダイ出口樹脂温度は、370℃以上になるとポリフェニレンエーテルが架橋反応が起こり始め、分子量が上がり、流動性が大幅に低下する。そのため、ダイ出口樹脂温度は、370℃未満にする必要がある。ダイ出口樹脂温度は、370℃未満が好ましく、さらに好ましくは360℃未満である。

本発明の押出機運転条件の内、押出機スクリュ長径とスクリュ回転数の関係は、下記式(1)より求めることができる。

本発明の押出機のバレル設定温度は、粉体搬送ゾーンは、150〜300℃に設定し、可塑化ゾーンのバレル設定温度を250〜300℃に設定する。粉体搬送ゾーンのバレル温度は、ポリフェニレンエーテルと隋伴されるガス量が多くなり、可塑化ゾーンでガスが膨張し、下流側に流れにくくなりポリフェニレンエーテルの搬送能力が低下することを考慮すると150℃以上であることが好ましい。又バレル壁面に付着滞留する粉体量が多くなり、滞留した粉体が熱劣化を起こし、異物の原因になることを考慮すると300℃以下が好ましい。可塑化ゾーンのバレル設定温度は、ポリフェニレンエーテルの溶融を考慮すると250℃以上が好ましい。又、ポリフェニレンエーテルの濃度が高くなりダイ出口樹脂温度が高くなりすぎることを考慮すると300℃以下であることが好ましい。
本発明の押出機の真空ベントは減圧脱気(50mmHg〜750mmHg)した方が好ましい。

本発明のスクリーンチェンジャーは、押出を連続運転しながら、片方づつ切り替えていく上下2連方式か、プレート方式では、1秒以内に切り替えられるものが好ましい。スクリーンチェンジャーは、連続運転で切り替えた方が、生産性の観点から好ましい。スクリーンチェンジャーに付けるブレーカープレートの有効濾過面積は、1時間あたり押出量1kgに対して1〜50mm2が好ましく、2〜40mm2がさらに好ましい。該濾過面積は、樹脂中の異物によるスクリーンチェンジャーの切り替え頻度や、ダイ圧の上昇による樹脂温度の上昇を考慮すると1mm2以上が好ましい。また該濾過面積は、ブレーカープレートが大きくなり、滞留部が増えて、滞留部で貯まった樹脂が熱劣化し、剥がれて、異物となり、品質トラブルを起こすことなどを考慮すると50mm2以下であることが好ましい。

本発明のダイ部は、ストランドカット用ダイ、ホットカット用ダイ、アンダーウォーターカット用ダイが好ましい。ダイホール直径は、1〜8mmが好ましい。ペレットが小さくなり過ぎ、篩で分別できなくなることを考慮するとダイホール径は1mm以上であることが好ましい。また、ストランドの場合、引き取り速度が速くなりすぎ、カッターでカットできなることを考慮するとダイホール径が8mm以下であることが好ましい。

本発明の第一、第二工程のペレットは、ストランドカット方式の場合、30〜80℃に制御した冷却水を入れたストランドバスでストランドを冷却、又は噴水を掛けるベルトコンベアで冷却、又はドイツ連邦国のSCHEER社のWS WET CUT SYSTEMで冷却し、ペレタイザーで直径が1〜6mm、長さが1〜6mmの円柱状にカットするのが好ましい。又、ホットカット方式とアンダーウォーター方式の場合、ダイ穴から出てきた樹脂を回転刃で1〜5mmの球状にカットするのが好ましい。

本発明のペレットのサイズは、円柱状長さ1〜6mm、直径1〜6mm、球状で直径1〜6mmが好ましい。該ペレットは、切り粉と呼ばれる微粉末が増えることを考慮すると、1mm以上が好ましい。又、可塑化が不十分になることを考慮すると該ペレットは6mm以下であることが好ましい。ペレットサイズの分布は、ポリスチレン系樹脂のペレットサイズ分布に合わせることが好ましい。理由は、ポリフェニレンエーテル中間原料ペレットとポリスチレンペレットをブレンド(押出機スクリュでのペレットブレンドも含む)するとき、粒径分布を揃えると分級がなくなるからである。樹脂メーカーの常識では、ペレットサイズ(長さ)の分布は、3mm目標でカッティングするのが常識である。

本発明の第一、第二工程では篩を用いるが、篩は、長さが長すぎるペレット、又は短いペレットを除去する装置であり、ペレット中に含まれる連粒ペレット、切り粉(カッターでの、ペレット切りくず)も除去される。特に、切り粉と呼ばれる75μm以下のカッターの切り屑は、ホッパー壁面、搬送壁面に付着し、掃除が大変になるので、ペレットに混入しないように製造するのが常識である。
本発明のポリフェニレンエーテル粉体は、平均粒径は、30〜800μmの範囲である。本発明のポリフェニレンエーテル粉体の平均粒径測定方法は、コールカウンター測定機、レーザー回析式粒度計等で測定される値である。

また、本発明のポリフェニレンエーテルの好ましい分子量分布(Mw/Mn)は、1.5〜3.5であり、特に好ましい分子量分布(Mw/Mn)は、2.3〜3.5である。Mwは、重量平均分子量であり、Mnは、数平均分子量である、ポリフェニレンエーテルの分子量はゲルパーミエションクロマトグラフィー(以下GPC)で測定し、ポリスチレン換算量である。流動性のバランスを考慮するとMw/Mnは1.5以上が好ましく、又低分子量部分が多くなり、耐衝撃性が低下することを考慮するとMw/Mnは3.5以下であることが好ましい。

さらに本発明の第一工程で熱安定剤として、酸化亜鉛、硫化亜鉛、リン系の安定剤(例えば、旭電化製のMARK2112、PEP36、PEP45等)、ヒンダードフェノール系安定剤なども添加することが出来る。
次に本発明の第二工程について説明する。
本発明の第二工程は、第一工程で得られたポリフェニレンエーテル中間原料ペレット10〜90重量部及びポリスチレン系樹脂90〜10重量部からなる樹脂部100重量部に対し難燃剤5〜30重量部を押出機で溶融混練してポリフェニレンエーテル樹脂組成物を製造する。

本発明の押出機は、単軸押出機又は二軸同方向回転押出機が好ましい。単軸押出機はコペリオン社(旧ブス社)のコニーダー等の押出機が好ましい。該押出機の長さLは、L=20〜48程度が好ましく、強化材をサイドフィードでき、液状難燃剤を添加できる設備になっていることが好ましい。真空ベントは、水分、分解物の除去を行う上で設置することが好ましい。難燃剤が液状の場合は、液状難燃剤を供給する液状添加装置が必要である。液状添加装置とは、液状の難燃剤をギアポンプ、プランジャーポンプ等を使って、押出機のサイドに注入ノズルから供給する装置で、流量の制御は、弁の開度を調節する装置又は、単位時間当たりの重量減を測定し、ポンプの回転数を制御する重量式フィーダーが好ましく、特に重量式フィーダーが好ましい。重量式液状添加フィーダーは、価格が安く、流量精度が高いので、近年良く使われている。

本発明で使用する押出機には、ブレーカープレートに10番から200番の金属メッシュを付けて、異物を除去することが望ましい。ブレーカープレートの濾過面積は、第一工程と同じであることが好ましい。ただし、強化材グレードを造る場合にはメッシュを外すことが必要である。
また、本発明の難燃ポリフェニレンエーテル樹脂に必要に応じてガラスファイバーおよび/または強化材を添加することができる。添加量は、第二工程で得られた樹脂部100重量部に対して5〜60重量部添加することが好ましい。

フレキシブルコンテナからポリフェニレンエーテル粉体を20m3のストックホッパーに5t投入し、ストックホッパーからフィーダーホッパーにREFIL量400kgを仕込んだ。
また、ストックホッパー、フィーダーホッパーおよび第一供給口ホッパーを窒素パージした。
第一工程の押出機の回転数は、300rpmとした。ポリフェニレンエーテル粉体用重量式フィーダーの流量を2550kg/Hに設定し、ポリスチレン系用重量式フィーダーの流量を480kg/Hに設定した。ペレットサイズの平均径が3.1mmのものであった。得られた組成物を中間原料種aとした。詳細を表1に示す。

[製造5]
第一供給ホッパー壁面角度を40度に変えた以外は、製造1と同様に製造した。ポリフェニレンエーテル粉体がホッパー壁面に貯まり、押出量低下が起こり、又貯まったポリフェニレンエーテル粉体が瞬間的に供給されるので、押出量増加繰り返し、時には押出機のトルクオーバーで止まることがあった。詳細を表1に示す。

ポリフェニレンエーテル粉体をフレコンから重量式ホッパーにニューマを使って送った以外は、製造1と同様に製造した。ただし、ポリフェニレンエーテル粉体は、ニューマで搬送するため、重量式ホッパーのガス抜き配管の末端にバグフィルターを設置し、ガスとポリフェニレンエーテル粉体を分離出来るようにした。ニューマで搬送するとポリフェニレンエーテル粉体の嵩密度が下がったため、重量式フィーダースクリュで粉体フラッシィング現象(粉体がガスを含むと嵩密度が低下し、液状化現象)を起こし、第一供給ホッパーにポリフェニレンエーテル粉体が一気に流れ、押出機がトルクオーバーで停止した。詳細を表1に示す。
