【発明の属する技術分野】
本発明は、特定の構造を有するペンタエリスリトールジホスホネート化合物の製造方法に関する。更に詳しくは、難燃剤、結晶核剤、可塑剤等の添加剤として使用でき、殊に樹脂用難燃剤として優れた効果を有するペンタエリスリトールジホスホネート化合物の製造方法に関する。

【従来の技術】
ポリカーボネート樹脂、ポリフェニレンオキシド樹脂、ポリエステル樹脂、ABS樹脂、スチレン樹脂、エポキシ樹脂、ポリアミド樹脂等の樹脂は、その優れた諸物性を活かし、機械部品、電気部品、自動車部品等の幅広い分野に利用されている。一方、これらの樹脂は本質的に可燃性である為、上記用途として使用するには一般の化学的、物理的諸特性のバランス以外に、火炎に対する安全性、すなわち、高度な難燃性が要求される場合が多い。

樹脂に難燃性を付与する方法としては、難燃剤としてハロゲン系化合物、さらに難燃助剤としてアンチモン化合物を樹脂に添加する方法が一般的である。しかしながら、この方法は成形加工時あるいは燃焼時に、多量の腐食性ガスを発生させる等の問題がある。また、特に近年、製品廃棄時における環境影響等が懸念されている。そこで、ハロゲンを全く含まない難燃剤や難燃処方が強く望まれている。

ハロゲン系難燃剤を使用しないで熱可塑性樹脂を難燃化する方法としては、水酸化アルミニウム、水酸化マグネシウムなどの金属水和物を添加することが広く知られている。しかし、充分な難燃性を得る為には、上記金属水和物を多量に添加する必要があり、樹脂本来の特性が失われるという欠点を有していた。

また、トリアリールリン酸エステルモノマーや縮合リン酸エステルオリゴマーの芳香族リン酸エステルも、熱可塑性樹脂に難燃性を付与するための難燃剤として頻繁に用いられてきた。しかし、トリフェニルホスフェートに代表されるトリアリールリン酸エステルモノマーは、樹脂組成物の耐熱性を著しく低下させ、かつ、揮発性が高い為に、押出し時や成形加工時にガスの発生量が多く、ハンドリング性に問題があった。さらに、この化合物は樹脂を高温に加熱するとその少なくとも一部が揮発、あるいはブリード等によって樹脂中から失われるという問題点を有していた。また、縮合リン酸エステルオリゴマーは、揮発性が改善されているものの、その多くが液体であることから、樹脂との混練には液注装置が必要となり、押出し混練時のハンドリング性に問題があった。

一方、二置換ペンタエリスリトールジホスホネートは、樹脂用難燃剤を中心に種々の検討がなされている。この化合物を熱可塑性樹脂に配合することにより、熱可塑性樹脂の難燃化を達成することができる。このホスホネート化合物が配合された熱可塑性樹脂組成物は、難燃剤の配合による耐熱性、および耐衝撃性等の特性が低下することなく、しかも混練の際に化合物が揮発、あるいはブリード等により樹脂中から失われることのない特徴を有する。

上記二置換ペンタエリスリトールジホスホネートの製造法についてはいくつか開示されている。例えば、特許文献1においては、ペンタエリスリトールとフェニルホスホン酸ジクロライドとの反応により、ジフェニルペンタエリスリトールジホスホネートを得る製造例の記載がある。

特許文献2においては、ジエチルペンタエリスリトールジホスファイトとハロゲン化誘導体(例えばベンジルクロライド)との反応により、対応する二置換ペンタエリスリトールジホスホネートを得る製造例の記載がある。

しかしながら、本発明の特定の構造を有するペンタエリスリトールジホスホネートに関して、必ずしも従来通りの製造方法ではかかる目的物を高収率で回収できないという問題があった。また、上記の特許でも製造法の詳細は詳述されておらず、目的物の純度に関する記載もなく、工業的な製造法の見地からも種々の問題が内在していた。

【発明が解決しようとする課題】
本発明の目的は、上記従来技術の問題点を解決し、工業的に有利な生産性に優れたペンタエリスリトールジホスホネートの製造方法を提供することにある。

本発明者は、前記目的を達成すべく鋭意検討した結果、ペンタエリスリトールジホスホネートが高純度、高収率で得られ、しかも生産性に優れた特定の製造方法を見出し、本発明に至った。

【課題を解決するための手段】
すなわち本発明は、三塩化リンとペンタエリスリトールとを、反応に関与しない不活性な溶媒の存在下で反応させた後、続けて、有機塩基化合物の存在下に式(1)で示されるアラルキルアルコールを反応させ式(2)で示されるペンタエリスリトールジホスファイトを含む反応混合物を得て、次いで、該反応混合物から、有機塩基化合物及び有機塩基化合物の塩(以下、有機塩基化合物成分とする)を反応系外に分離除去した後に、有機塩基化合物成分を除去した反応混合物を式(3)に示されるハロゲン化化合物の存在下に、温度80℃から300℃の条件で加熱処理することを特徴とする式(4)で示されるペンタエリスリトールジホスホネートの製造方法に関する。

本発明に用いられる三塩化リンは、その純度が98%以上であることが望ましい。高純度の三塩化リンは、例えば市販品を不活性雰囲気下で蒸留することにより得られる。不活性雰囲気とは本発明で用いる三塩化リンを変性しうる酸素ガス、湿気等が実質的に無い状態の事である。系内の酸素濃度について具体的には5%以下、好ましくは1%以下、更に好ましくは100ppm以下であることが望ましい。具体的な例としては、反応系内を窒素、アルゴン等の不活性ガスで置換後、該不活性ガス気流下もしくは該不活性ガス雰囲気下で蒸留を行う方法等が挙げられる。該酸素濃度はJIS B 7983に規定のジルコニア式分析法等で測定する事ができる。三塩化リンの純度はガスクロマトグラフィーで定量することができ、またJIS K8404−1887に示される様に、化学反応での定量が可能である。

本発明に用いられるペンタエリスリトールは、その純度が98%以上であり、かつ、含水率が1000ppm以下であることが望ましい。好ましくは、含水率が500ppm以下であり、更に好ましくは、含水率が100ppm以下のものである。高純度のペンタエリスリトールは、主として市販品を水から再結晶して、高分子量の不純物を除去することにより得ることができる。また、低含水率のペンタエリスリトールは、反応に用いる直前に加熱乾燥させることにより得ることができる。ペンタエリスリトールの純度はガスクロマトグラフィーで定量可能であり、JIS K1510−1993に示される様に、化学反応での定量化も可能である。ペンタエリスリトールの含水率は、カールフィッシャー法で定量可能であり、前記JIS規格に示されている乾燥減量からも定量が可能である。

本発明のペンタエリスリトールに対する三塩化リンのモル比は、ペンタエリスリトール100モル%に対して、195モル%〜240モル%が好ましい。より好ましくは200モル%〜220モル%である。該モル比が195モル%未満であると、最終的に得られるペンタエリスリトールジホスホネートの回収量が大幅に低下することがある。一方、該モル比が240モル%を越えると、未反応で残る三塩化リンが以後の反応に与える影響が大きくなり、最終的に得られるペンタエリスリトールジホスホネートの回収量が低下することがある。加えて、廃棄物の量が増大し、生産性が大幅に低下することがある。

本発明においては、本発明の反応で生成したペンタエリスリトールジホスファイトから、有機塩基化合物及び有機塩基化合物の塩(有機塩基化合物成分)を反応系外に除去する事が必要である。該有機塩基化合物成分を反応系外に除去する割合としては、望ましくはペンタエリスリトールジホスファイトの合成反応で使用した有機塩基化合物の100モル%に対し、有機塩基化合物成分の90モル%以上であり、更に望ましくは有機塩基化合物成分の95モル%以上である。有機塩基化合物の除去する割合が90モル%未満であると、本発明の加熱処理でペンタエリスリトールジホスホネートを得る際に副反応を誘発し、ペンタエリスリトールジホスホネートの回収量を低下させるおそれがある。該有機塩基化合物成分の除去方法としては、使用する溶媒種や目的物の性質等、様々な条件に依存するため一概には言えないが、一例を挙げると、溶媒としてトルエンを使用した場合、通常、有機塩基化合物はトルエンに実質的に不溶な有機塩基化合物の塩化水素塩を形成し、ろ過等の操作で容易に取り除く事ができる。

また上記の有機塩基化合物成分を除去した後の、ペンタエリスリトールジホスファイト溶液または懸濁液は、特別な処理をする事なしに、本発明のハロゲン化化合物の存在下で加熱処理してペンタエリスリトールジホスホネートを得ることができる。また該ペンタエリスリトールジホスファイト溶液または懸濁液を水やアルカリ水溶液で洗浄処理した後に、本発明のハロゲン化化合物の存在下で加熱処理してペンタエリスリトールジホスホネートを得ることもできる。また有機塩基化合物成分を除去した後の、ペンタエリスリトールジホスファイト溶液または懸濁液から溶媒等の一部を留去等で除去した後、本発明のハロゲン化化合物の存在下で加熱処理してペンタエリスリトールジホスホネートを得ることもできる。生産効率の点から、有機塩基化合物成分を除去した後の、ペンタエリスリトールジホスファイト溶液または懸濁液は、特別な処理をする事なしに、本発明のハロゲン化化合物の存在下で加熱処理してペンタエリスリトールジホスホネートを得る方法、もしくは水やアルカリ水溶液で洗浄処理した後に、本発明のハロゲン化化合物の存在下で加熱処理してペンタエリスリトールジホスホネートを得る方法が好ましい。

また本発明において、有機塩基化合物成分を除去した後でペンタエリスリトールジホスファイトを加熱処理する際に、溶媒を使用することもできる。溶媒を使用する事で、本発明で用いるペンタエリスリトールジホスファイトが該溶媒中に溶解若しくは分散し、攪拌の負荷を軽減できる。また本発明の加熱処理の際に反応系に熱が均一に伝わり易くなるという利点がある。該溶媒としては、芳香族炭化水素、脂肪族炭化水素、ハロゲン含有炭化水素および含酸素炭化水素からなる群より選ばれる1種又は2種以上からなる溶媒が好ましい。更に好ましくは、芳香族炭化水素、脂肪族炭化水素およびハロゲン含有炭化水素からなる群より選ばれる1種又は2種以上からなる溶媒で、かつ常圧下の沸点が100℃以上のものが挙げられる。また該溶媒としては、本発明の三塩化リンとペンタエリスリトールを反応させる際に使用する不活性な溶媒と同じ溶媒種であることが、溶媒の分離回収等の負荷を考えると望ましい。

【実施例】
以下に実施例を挙げて本発明を説明するが、本発明の範囲がこれらの実施例に限定されるものではない。以下の実施例においては、温度は全て摂氏で示した。なお、評価は下記の方法で行った。
(1)HPLC純度
HPLC装置としてWaters社製Separations Module2690、検出器としてWaters社製Dual λ AbsorbanceDetector 2487(UV−260nm)、カラムとして野村化学製ODS−7(300mm×4mmφ)、溶離液としてアセトニトリルと水の6:4混合溶液、測定温度40℃の条件でHPLC測定を行い、目的生成物ピークの面積強度比から純度を求めた。

(2)反応中間体の選択率
Varian社製300MHzNMR測定装置を用い、重クロロホルムもしくは重ジメチルスルホキシドを溶媒とし、室温にて31PNMR測定を行い、得られたスペクトル中の全ピークに対する目的物ピークの相対面積強度比から求めた。

[実施例1]
テフロン製の半月板タイプの攪拌翼を取り付けたテフロンコーティングされている攪拌棒、テフロン製のバキュームシール、及び撹拌器からなる攪拌装置一式、管頂に塩化カルシウム管を付けたガラス製の還流冷却管、均圧管付きの100mL滴下漏斗、アルコール温度計を備えた500mLのガラス製の四口フラスコに、該滴下ロートの上部から塩化カルシウム管を通した乾燥窒素を流しながら、ヒートガンで加熱し器壁の水分を除去した。室温まで放冷後、ペンタエリスリトール27.2g(0.200mol)、キシレン80mL、ピリジン0.783g(9.90mmol)を、この順番で該四口フラスコに加えた。該還流冷却器に−20℃の冷媒を流し、200rpmで攪拌を開始した。滴下漏斗に三塩化リン57.1g(0.416mol)を量りとり、室温下(約24℃)、約20分かけて該三塩化リンを滴下した(系内温度は、滴下開始直後約3℃ほど上昇したが、その後室温付近でほぼ一定であった)。滴下終了後、そのまま室温下で1時間攪拌をつづけた。その後60℃まで加熱し、60℃で30分間保持した後、室温まで放冷し、白色懸濁液を得た。該反応中に発生した塩化水素は、該還流冷却管を通して反応系外の水酸化ナトリウム水溶液に吸収させた。
