RIASSUNTO
Metodo per fare un elemento composto indurito e rinforzato da una miscela di matrice contenente un materiale discontinuo ritirabile per indurimento, per esempio particelle ceramiche, e una quantità prescelta di un riempitivo inorganico in particelle che mostrerà una dilatazione netta relativa rispetto al materiale discontinuo, la miscela essendo dispersa attorno a fibre rinforzanti. Un successivo indurimento di una preforma di tali materiali può essere eseguito sostanzialmente a pressione ambiente, senza applicazione di pressione addizionale, per fornire un perfezionato articolo composto rinforzato.
TESTO DELLA DESCRIZIONE
Questa invenzione riguarda la fabbricazione di elementi o oggetti di particelle indurite di materiate e, più particolarmente, elementi induriti rinforzati fatti a pressione ambiente.
L'uso di ceramiche nella forma di oggetti funzionanti ad alta temperatura, come componenti di apparati generatori di energia comprendenti motori di automobili, turbine a gas, ecc., è attraente a -causa del basso peso e della resistenza ad alte temperature di certe ceramiche. Un tipico componente è un montante di un turbomotore a gas. Tuttavia, strutture ceramiche monolitiche senza rinforzi sono fragili. Senza l’assistenza di addizionali strutture rinforzanti incorporate, tali elementi possono non soddisfare le esigenze di affidabilità per tale uso estremo.
In un tentativo di rimediare a tali inconvenienti, sono stati descritti certi composti di matrici ceramiche resistenti a frattura. Queste contenevano fibre di svariate dimensioni e tipi, per esempio fibre lunghe o filamenti, fibre corte o tagliate, baffi, ecc. Tutti questi tipi sono qui indicati per semplicità come "fibre". Alcune fibre sono state rivestite, per esempio mediante carbonio, nitruro di boro o altri materiali, applicati per impedire che accadano forti reazioni tra il rinforzo e la matrice. Inclusioni di tali fibre entro la matrice ceramica furono fatte per resistere al comportamento di frattura fragile.
Metodi riferiti per un indurimento finale di composti di matrici ceramiche hanno compreso tecniche di pressatura meccanica a caldo o di pressatura isostatica a caldo applicate ad una preforma di matrice ceramica e di fibra rinforzante in uno stampo sagomato e riscaldato o in un’autoclave ad alta pressione e alta temperatura. Tali tecniche richiedono in generale che la matrice contenga delle fasi liquide o dei favoritori di sinterizzazione per consentire al materiale di matrice di scorrere attorno all'architettura di fibre rinforzanti. Tali tecniche sono costose e anche richiedono lungo tempo e si basano su un equipaggiamento intricato e complesso per la produzione di tali composti di matrici ceramiche.
Altre tecniche, per esempio deposizione chimica da vapori o decomposizione di precursori polimerici, non richiedono fasi liquide come favoritori di sinterizzazione. Queste si basano sulla porosità aperta della struttura fibrosa per il trasferimento di matrice attraverso la disposizione rinforzante. In tutte queste tecniche note, si richiedono dei lunghi tempi per tale infiltrazione e in generale risulta una porosità da circa Γ8 al 20%.
Brevemente, in una forma, la presente invenzione fornisce un metodo per fare un elemento composto indurito e rinforzato da una preforma comprendente fibre rinforzanti e una matrice dispersa attorno alle fibre. La matrice è una miscela contenente un materiale discontinuo, per esempio particelle ceramiche, che induriranno e produrranno un determinato grado di ritiro ad una prescelta temperatura di indurimento. Per consentire che Tindurimento venga eseguito sostanzialmente a temperatura ambiente, senza la necessità di applicazione di una pressione addizionale, la miscela contiene un riempitivo organico in particelle che mostrerà <’ >una dilatazione netta rispetto al materiale discontinuo quando viene riscaldato alla prescelta temperatura di indurimento. La porzione del .riempitivo nella miscela viene scelta in modo che la dilatazione del riempitivo contrasti sostanzialmente il ritiro del materiale discontinuo durante l’indurimento. La preforma 6 indurita alla temperatura di indurimento sostanzialmente a pressione ambientale. La forma di elemento composto indurito e rinforzato dalla presente invenzione è identificata dal comprendere nella matrice, dispersa attorno alle fibre rinforzanti, una struttura cristallina di tipo allungato del riempitivo inorganico. In aggiunta, l’elemento è caratterizzato da un ritiro entro il medesimo non superiore a circa il 4%.
La figura 1 ò un paragone grafico di dati di ritiro per prescelti materiali e per un elemento composto indurito.
La figura 2 è una vista parziale, prospettica in sezione di una porzione di un montante di un turbomotore a gas.
La figura 3 è una vista parziale, schematica in sezione di strati di composti di matrice ceramica disposti attorno a blocchi formatori.
La figura 4 è una vista prospettica parziale in sezione dell’elemento di figura 3 disposto in porzioni di stampo formatore.
Composti di matrice resistente a frattura in ceramica rinforzata da fibre offrono ai progettisti di componenti per alta temperatura di turbomotore a gas un’opportunità di formare elementi forti e leggeri. Tuttavia, la fabbricazione di tali componenti può essere complessa, lunga e costosa. Questo è basato almeno in parte sull’equipaggiamento e sui complicato processo richiesti per ottenere un prodotto fidato e di qualità. Una forma di fabbricazione di un composto di matrice ceramica può richiedere lavorazione ad alte temperature per indurire o sinterizzare la matrice attorno alle fibre. Poiché le fibre sono dense, queste si dilateranno durante questo processo di raffreddamento. Tuttavia, la matrice tenderà a ritirarsi e a legarsi alle fibre. Questo disadattamento tra dilatazione e ritiro porta a gravi sollecitazioni tra fibre e matrice, risultando in incrinature di trazione nella matrice perpendicolari alle fibre.
La presente invenzione fornisce un perfezionato, rapido e fidato metodo e un’associata miscela di materiali per evitare problemi noti e per fare un composto di matrice ceramica rinforzata sensa certi di tali apparati complessi.
Una base principale per l’invenzione è di realizzare una miscela -contenente un ingrediente che generalmente si dilata per contrastare il ritiro di indurimento di un altro ingrediente, riducendo perciò significativamente il ritiro netto nell’elemento finito. L'uso di tale miscela di ingredienti elimina la necessità di un complesso apparato finitore a pressione, consentendo all’elemento di essere finito a pressione ambiente.
Tipici delle particelle ceramiche usate per matrici ceramiche sono gli ossidi di elementi come Al, Si, Ca e Zr e loro miscele. Di tali materiali, quelli disponibili commercialmente comprendono
Dimensioni di particelle ceramiche nella gamma tra circa 75 micron e 0,2 micron di diametro sono state provate come matrice nella valutazione della presente invenzione. Ciascuna di tali ceramiche, quando usata come struttura, si ritirerà quando cotta ad alta temperatura di indurimento. Per esempio, una forma di allumina subirà un ritiro lineare nella gamma da circa il 3 al 4% a 1.400*C.
Secondo la presente invenzione, tale ritiro . è, contrastato mescolando ai materiale discontinuo, per esempio particelle ceramiche, prima dell’indurimento, particelle di un riempitivo, inorganico che mostrerà una dilatazione netta rispetto alle particelle ceramiche durante il riscaldamento alla temperatura di indurimento. Come qui usato, il termine "materiale discontinuo" intende significare polvere, particelle, piccoli frammenti, fiocchi di materiale, baffi ecc. Nella valutazione della presente invenzione sono provati i materiali riempitivi inorganici aventi forma cristallina di tipo allungata ed identificati nella seguente tabella I.
Un -paragone di dati di ritiro di una tipica ceramica con materiale riempitivo organico con forma cristallina di tipo allungata e con una miscela dei due, secondo la presente invenzione è mostrato nella -presentazione grafica di figura 1. In quella figura, la ceramica è allumina, nella forma disponibile commercialmente di Allumina Al 5 e il riempitivo organico è pirof illite, nella forma disponibile commercialmente indicata come materiale Pirax. In figura 1 sono comprese non solo i dati di una miscela della ceramica e del riempitivo, ma anche dati per quella miscela come matrice per un elemento composto rinforzato. Nell’elemento composto, le fibre rinforzanti sono stoppini di un materiale disponibile commercialmente, identificato come materiale Sumitomo e fatto di fibre di un alluminosilicato
che si dilata per riscaldamento.
Come si può vedere dalla figura 1, una sinterizzazione di Allumina Al 5 a temperatura di 1400°C porta ad un ritiro lineare del 3,5%. Si è osservato che se fibre, per esempio fibre Sumitomo, sono incorporate nell’Allumina A 15, che diventa una matrice dispersa per una struttura cqmposta e quindi cotte a 1400 °C, il ritiro di allumina del 3,5% sopra indicato porterà a grandi incrinature sviluppantesi nella matrice, generalmente perpendicolari al'asse delle fibre.
La figura 1 mostra anche le caratteristiche di ritiro di una pirofillite commerciata come materiale Pyrax. Quando la pirofillite è cotta fino a 1400 °C, si vede che capita una dilatazione del materiale al di sopra di circa 400°C, raggiungendo una dilatazione masima di circa il 3% a circa 1000C. Al di sopra di quella temperatura, il materiale comincia a ritirarsi ma il ritiro totale a 1400°C è di solo l’l%. Perciò, un materiale pirof il litico, come esempio del materiale riempitivo usato nella presente invenzione, mostrerà una dilatazione netta relativa rispetto al materiale in particelle, qui rappresentato da allumina, quando i due sono riscaldati ad una temperatura come 140C°c.
Miscele di pirofillite e allumina possono essere controllate, come desiderato, entro limiti richiesti, per contrastare il ritiro -deirallumina. Questo è mostrato in figura 1 dalla miscela in peso di, 75% di Allumina Al 5 e 25% di materiale Pyrax. Questa miscela è entro la gamma delTinvenzione di dal 50 al 93% di ceramica e dal 7 al 50% di riempitivo, provata con successo secondo la presente invenzione. Il termine "miscela" rispetto alla presente invenzione e alle sue proprietà non intende comprendere solventi e sistemi leganti generalmente aggiunti alla miscela per ottenere certe forme. In quell'esempio, l'aggiunta di un 25% in peso di un materiale Pyrax riduceva il ritiro a circa 1,5% a 1400°C. Tuttavia, con aggiunta di una fibra come fibra Sumitomo, che sì dilata per riscaldamento, capita una variazione di dati di ritiro drammaticamente più significativa, come mostrato da figura 1. Le dimensioni delle fibre in figura 1 al 35% in volume erano un diametro di 17 micron. Con un composto della miscela di matrice sopra descritto, avendo fibre rinforzanti secondo la presente invenzione, fu osservato che non capitava alcun ritiro. Questo si crede dovuto all'effetto di ritiro delle fibre sulla matrice. Come risultato di questa relazione, una preforma di questi materiali può essere indurita in un elemento o oggetto senza la necessità di un apparato generatore di pressione, generalmente richiesto con metodi noti: rindurimento può essere eseguito sostanzialmente a pressione ambientale.
Tipico di elementi che possono essere fatti secondo la presente invenzione è un montante sagomato a profilo aerodinamico, utile in una sezione calda di un turbomotore a gas e mostrato in vista parziale, prospettica in sezione di figura 2. Il montante, mostrato generalmente con 10, contiene un corpo di montante 12 avente un bordo di attacco 14 e un bordo di uscita 16. Il montante 10 è talvolta chiamato montante cavo a causa della presenza di una pluralità di cavità 18 nel medesimo separate da nervature 20.
Il montante 10 può essere fatto impiegando una pluralità di strati come laminati, fogli, nastri, ecc. fatti distribuendo una miscela di matrice di un materiale in particelle e di un riempitivo inorganico in particelle, secondo la presente invenzione, attorno a fibre rinforzanti, per esempio in forma di tessuto. Nella presente invenzione, si è riconosciuto che le fibre rinforzanti sono comprese nella gamma da circa il 10 al 50% in volume dell’elemento e di preferenza dal 30 al 40% in volume. Meno del 10% in volume fornisce rinforzo insufficiente e a più di circa il 50% in volume le fibre sono distanziate troppo strettamente per la disposizione attorno alle medesime di una matrice adeguata. La vista parziale in sezione di figura 3 è schematica e rappresentativa di una disposizione di tali strati, indicati con 22, attorno a blocchi formatori 24, come di alluminio, come formazione iniziale della configurazione di preforma di una porzione del montante di figura 2 rispetto alla forma di quel montante finito. In realtà, ciascun strato per questo elemento avrà uno spessore dipendente dalla fibra e dalla forma, come è noto nella tecnica. Per esempio spessori tipici sono nella gamma da circa 0,203 a 0,508 mm (da 0,008 a 0,020 pollici). Tuttavia, come è noto nella tecnica, il numero di strati effettivamente richiesti per fornire tale struttura laminata potrebbe essere molto più di quelli presentati per semplicità in figura 3. Addizionali fibre singole 25 sono disposte tra gli strati entro spazi potenziali tra gli strati alle regioni di curvatura di bordo dei blocchi 24 per ridurre i vuoti.
Dopo la formazione dell'elemento di figura 3 assiemato attorno ai blocchi formatori 24, l’assieme è posto entro stampi formatori accoppiati opportunamente sagomati 26A e 26B di figura 4 per lo scopo di laminare l'elemento in una preforma dell'oggetto. Tipicamente, una pressione rappresentata da frecce 28, nella gamma da circa 1,03 a 6,89 MPa (da 100 a 1000 libbre al pollice quadrato) è applicata all'elemento mentre viene riscaldato, per esempio, nella gamma da 63 a 204 C (da 130 a 400 ΐ), per un tempo adeguato a consentire che capiti una corretta laminazione. Tale temperatura non è adeguata a consentire che capiti un indurimento dei materiali di costruzione.
Dopo laminazione, il preformato cosi' fornito è tolto dagli stampi formatori e i blocchi formatori sono rimossi. Il preformato é quindi posto in un forno, senza applicazione al medesimo di pressione in aggiunta a quella ambientale e riscaldato ad una temperatura al di sotto di 1400% in modo controllato per rimuovere leganti e plasticizzanti, e quindi ad una temperatura di indurimento, come 1400% o più, per sinterizzare la preforma in un oggetto composto a matrice ceramica sostanzialmente densa di figura 2. Questa sinterizzazione può essere chiamata sinterizzazione senza pressione per distinguerla dalla sinterizzazione usata con processi noti impieganti pressione esterna. Si può capire che un pregio particolare del metodo della presente invenzione è la sua capacità di indurimento eseguito a pressione ambientale. Tuttavia, se si scegliesse di farlo, il metodo potrebbe essere eseguito a pressione maggiore, benché tale pressione in eccesso non sia necessaria per la realizzazione di questo metodo. In certi particolari esempi valutati con la presente invenzione, la miscela di matrice conteneva dal 50 al 90% in peso di AI2O3 e dal 7 al 50% in peso di pirofillite. Alla miscela furono aggiunti uno o più solventi, per esempio scelti tra alcol etilico, tricloroetano, alcool metilico, toluene e metiletilchetone, in una quantità dal 60 aU'85% in peso della miscela ceramica di A^O^ e pirofillite. Venne usato un sistema legante temporaneo per mantenere gli strati e la preforma in una sagoma prima della sinterizzazione finale. Per esempio, in una serie di valutazioni, venne incluso almeno un legante in una quantità dal 6 al 9% in peso della miscela ceramica ed almeno un plasticizzante in una quantità da circa il 10 al 15% in peso della miscela ceramica. Esempi' di tali leganti e plasticizzanti valutati (e una sorgente commerciale, sono Prestoline Master Mix (P.B.S. Chemical), cellulosa etere (Dow Chemical), polivinilburirrale (Monsanto), butil benzil ftalato (Monsanto) glicole , polialchilenico (Union Carbide) e glicole polietilenico (Union Carbide). Sistemi leganti pure usati erano resine epossidiche, per esempio resine epossidiche per scópi generali fabbricate dalla Ciba-Geigy, siliconi, per esempio polisilossano <GE), RTV (GE) e policarbossilani (Union Carbide). Erano inclusi come richiesto disperdenti come trioleato di glicerolo, olio marino, adipato poliestere, poliacrilato di sodio ed estere fosfato. Quando venne usata una resina epossidica come sistema legante entro la precedente gamma di matrice ceramica, il solvente era dal 15 al 30% in peso e la resina epossidica era dal 15 al 35% in peso rispetto alla miscela.
Con la presente invenzione venne valutata una varietà di fibre rinforzanti ceramiche comprese quelle mostrate nella seguente Tabella II, assieme con ciascuno dei loro coefficienti di dilatazione termica (CTE):
Questi dati e tipici esempi e realizzazioni mostrano la presente invenzione come un perfezionamento significativo nella fabbricazione e realizzazione di un elemenco composto indurito e rinforzato. L’uso di un tale elemento può essere in una varietà di tipi di apparato, funzionanti sotto differenti condizioni di pressione, temperatura, ecc. Gli esperti nel ramo riconosceranno e osserveranno che tali esempi e realizzazioni sono tipici piuttosto che in qualche modo limitativi del camporella presente invenzione.
Claims (1)
- RIVENDICAZIONI 1. In un metodo per fare un elemento composto rinforzato comprendente una matrice e fibre rinforzanti, la matrice contenendo un materiale discontinuo che si indurirà e produrrà un predeterminato grado di ritiro per riscaldamento ad una prescelta temperatura di indurimento, le fasi di: realizzare una miscela di matrice contenente il materiale discontinuo e un riempitivo inorganico in particelle che mostrerà una dilatazione netta rispetto al materiale discontinuo quando riscaldato alla prescelta temperatura dì indurimento, la porzione del riempitivo inorganico nella miscela essendo scelta in modo che la dilatazione del riempitivo contrasti sostanzialmente il ritiro del materiale discontinuo durante l’indurimento dell'elemento; impiegare una pluralità di fibre rinforzanti; distribuire la miscela di matrice attorno alle fibre rinforzanti per fornire una preforma composta rinforzata; indurire la preforma alla prescelta temperatura di indurimento; 2. Il metodo di rivendicazione 1 nella quale l’indurimento della preforma è eseguito sostanzialmente a pressione ambientale. 3. II metodo di rivendicazione 1, nel quale la preforma comprende una pluralità di strati ciascuno di una miscela di matrice attorno a fibre rinforzanti, gli strati essendo sagomati in relazione all’elemento composto. 4. Il metodo di rivendicazione 1, nel quale il materiale discontinuo comprende particelle ceramiche. 5. Il metodo di rivendicazione 1, nel quale le fibre rinforzanti sono tra circa il 10 e il 50% in volume dell’elemento composto. 6. Il metodo di rivendicazione 4, nel quale il riempitivo consiste di materiale inorganico scelto dal gruppo consistente di pirofillite, wollastonite, mica, talco, montmorillonite, chianite e loro miscele. 7. Il metodo di rivendicazione 4, nel quale la miscela di matrice consiste essenzialmente, in peso, dal 50 al 93% di particelle ceramiche e dal 7 al 50% di riempitivo. 8. Il metodo di rivendicazione 7, nel quale le particelle ceramiche sono di allumina e il riempitivo è pirofillite. 9. Il metodo di rivendicazione 1 , nel quale: le fibre rinforzanti si dilateranno rispetto alla miscela di matrice durante la fabbricazione dell'elemento; la proporzione del riempitivo inorganico nella miscela di matrice viene scelta in modo che la dilatazione del riempitivo contrasti il ritiro del materiale discontinuo, per cui non risulta più del 4% di ritiro nell'elemento dopo indurimento. 10. Il metodo di rivendicazione 9 nel quale: il materiale discontinuo comprende particelle di ceramica; il riempitivo consiste di materiale inorganico scelto dal gruppo consistente di pirofillite, wollastonite, mica, talco, montmorillonite, chianite e loro miscele. 11. Il metodo di rivendicazione 10, nel quale il riempitivo consiste essenzialmente di pirofillite. 12. Il metodo di rivendicazione 11, nel quale la miscela consiste essenzialmente, in peso, dal 50 al 93% di allumina e dal 7 al 50% di pirofillite. 13. Il metodo di rivendicazione 10, nel quale il riempitivo consiste essenzialmente di wollastonite. 14. Preforma di elemento composto comprendente: una pluralità di fibre rinforzanti; una miscela di matrice distribuita attorno alle fibre; la miscela di matrice contenendo un materiale discontinuo che si indurirà e produrrà un predeterminato grado di ritito .per riscaldamento a una prescelta temperatura di indurimento e un riempitivo inorganico in particelle che mostrerà una dilatazione netta rispetto al materiale discontinuo quando riscaldato alla prescelta temperatura di indurimento; la proporzione del riempitivo inorganico nella miscela essendo scelta in modo che la dilatazione del riempitivo contrasti sostanzialmente il ritiro del materiale discontinuo dopo indurimento della preforma. 15. La preforma di rivendicazione 14, nella quale le fibre rinforzanti sono tra circa il 10 e il S0% in volume della preforma. . .. 16. La preforma di rivendicazione 14 che comprende una pluralità di strati, ciascuno di una miscela di matrice attorno a fibre rinforzanti, laminati nella preforma. 17. La preforma di rivendicazione 14, nella quale il materiale discontinuo comprende una ceramica. 18. La preforma di rivendicazione 17, nella quale il riempitivo consiste di materiale organico scelto dal gruppo consistente di pirofillite, wollastonite, mica, talco, montmorillonite, chianite e loro miscele. 19. La preforma di rivendicazione 18, nel quale il riempitivo consiste essenzialmente di pirofillite. 20 La preforma di rivendicazione 19, nella quale la miscela di matrice consiste essenzialmente di, in peso, dal 50 al 93% di allumina e dal 7 al 50% di pirofillite. 21. La preforma di rivendicazione 18, nel quale il riempitivo consiste essenzialmente di wollastonite. 22. Elemento composto rinforzato e indurito comprendente fibre rinforzanti e una matrice dispersa attorno alle fibre, nel quale: la matrice è una miscela di un materiale discontinuo e di un riempitivo di materiale inorganico avente forma cristallina di tipo allungato; l’elemento composto è caratterizzato da un ritiro entro il medesimo di non più di circa il 4%. 23. L’elemento di rivendicazione 22, nel quale il materiale discontinuo comprende ceramica. 24. L’elemento di rivendicazione 23, nel quale il riempitivo consiste di materiale inorganico scelto dal gruppo consistente di pirofillite, wollastonite, mica, talco, montmorillonite, chianite e loro miscele. 25. L’elemento di rivendicazione 24, nel quale il riempitivo consiste essenzialmente di pirofillite. 26. L’elemento di rivendicazione 22, nel quale le fibre rinforzanti sono tra circa il 10 e il 50% in volume dell’elemento. 27. L’elemento di rivendicazione 22, che comprende una pluralità di strati, ciascuno di una miscela di matrice attorno a fibre rinforzanti, laminati nell’elemento. 28. L’elemento di rivendicazione 25, nel quale la matrice consiste essenzialmente di, in peso dal 50 al 93% di allumina e dal 7 al 50% di pirofiilite. 29. L’elemento di rivendicazione 24, nel quale il riempitivo consiste essenzialmente di wollastonite.
