Abstract

[Also in Divisions B4 and B5] A composite web the density of which increases from a first surface to the other surface thereof, comprising a base web which is an interlocking fleece of randomly oriented and distributed fibres disposed in a foam material, e.g. polyurethane foam, with void spaces therebetween, one surface of the base web comprising said first surface, and a second fleece mechanically bonded to the other surface of said base web and formed of fibres the denier of which is no greater than the denier of said randomly oriented fibres, said fibres forming the second fleece having fine interstices therebetween and being predominantly in a single plane parallel to the surface of the web, may be made by physically forcing a plurality of fibres into a foam material, e.g. by needling to form the base web, mechanically bonding the second fleece to the base web, e.g. by needling and subjecting the product to a temperature of from 250‹F to 375‹F at a pressure of from 5 to 100 pounds per square inch for from 20 seconds to 5 minutes. A sheet composition suitable for use as an artificial leather may be formed from the composite web by substantially but not completely filling said void spaces and said interstices with a soft, resilient elastomeric filler, e.g. a polyurethane or a butadiene-acrylonitrile copolymer, the filling being optionally followed by a further application of heat and pressure. Alternatively, the exposed surface of the second fleece may be coated with an elastomeric polyurethane. The fibres may be in the form of tow, staple or continuous filaments, may be crimped or uncrimped, may be mixed and may comprise nylon-6,6, nylon-6, polyethylene terephthalate, polydimethylcyclohexyl terephthalate, polyacrylonitrile, polyvinyl chloride, polyvinyl alcohol, rayon, cellulose triacetate or wool.
