Abstract
Die Erfindung betrifft ein Verfahren zur kontinuierlichen Herstellung von Dispersionen, enthaltend dispergierte Teilchen in Konzentrationen im Bereich von 1 bis 70 Gew.-%, bezogen auf das Gesamtgewicht der Dispersion, dadurch gekennzeichnet, dass a) eine zu dispergierende Komponente (disperse Phase) in flüssiger Form durch eine Düse mit 1 bis 500 bar mittels Steuerventil, Extruder und/oder Pumpe über einen ersten Eingang in eine mikrostrukturierte Apparatur bei einer Temperatur von 10 bis 350°C kontinuierlich eindosiert wird, b) ein Dispergens (kontinuierliche Phase) über einen zweiten Eingang in die mikrostrukturierte Apparatur mit einem Druck von 1 bis 500 bar und einer Temperatur von 10 bis 350°C kontinuierlich eindosiert wird, c) wobei ein oder mehrere Dispergatoren entweder der dispersen Phase zugefügt und vermischt, und/oder der kontinuierlichen Phase zugefügt und vermischt wurden, und/oder über einen dritten Eingang in die mikrostrukturierte Apparatur mit einem Druck von 1 bis 200 bar und einer Temperatur im Bereich von 10 bis 350°C kontinuierlich eindosiert werden, d) man die nach a) bis c) entstandene Mischung 0,001 Sekunden bis 10 Minuten in der mikrostrukturierten Apparatur und gegebenenfalls in einem Verweilmodul, das die in der nach a) bis c) entstandenen Mischung vorliegende Temperatur konstant hält, verweilen lässt, wobei eine Vordispersion mit einer Teilchengröße d<SUB>50</SUB> von 1 bis 1000 µm entsteht, f) und die Vordispersion einem Homogenisator zuführt, wobei eine feinteilige Dispersion entsteht, und gegebenenfalls mittels eines Wärmetauschers auf eine Temperatur im Bereich von 10 bis 250°C abkühlt.

Verfahren zur kontinuierlichen Herstellung von Dispersionen in mikrostrukturierten Apparaten
Die vorliegende Erfindung betrifft ein zweistufiges oder mehrstufiges Verfahren zur kontinuierlichen Heisieüuπg von Dispersionen, insbesondere von Wachs-Dispersionen, in mikrostrukturierten Apparaten, bevorzugt in einem Wirbelkammerreaktor.
Wässrige Wachsdispersionen kommen für unterschiedlichste Anwendungen in der Industrie und im alltäglichen Leben zum Einsatz, beispielsweise zur Herstellung von Fußboden-, Stein-, Schuh- und Autopflegemitteln, Druckfarben, Lacken, Verpackungen, Schmierfetten, Ziehmitteln, Verguss- und Isoliermassen für elektrische Teile und von wässrigen Holzlasuren. Sie können in der
Kunststoffverarbeitung und in der Papierherstellung sowie zur Ausrüstung von Geweben und Garnen und zur Lederbehandlung verwendet werden. Nicht zuletzt werden sie in der Gießerei-Industrie als Trennmittel beim Kokillen-, Druck- und Schleuderguss von Buntmetallen in Dauerformen eingesetzt.
Gemäß der DE-A-40 41 118 wird zur Herstellung von Wachsemulsionen eine vorgefertigte Mischung aus flüssigem Wachs und Emulgator in heißes Wasser oder umgekehrt heißes Wasser in diese Mischung eingerührt. In beiden Fällen wird die heiße Emulsion anschließend ohne stärkeres Rühren abgekühlt. In manchen Fällen kann es aber auch vorteilhaft sein, zunächst den Emulgator im Wasser zu lösen und das geschmolzene Wachs unter kräftigem Rühren in dieser Lösung zu verteilen. Je nach Konzentration der Bestandteile sind die Emulsionen flüssig bis pastenförmig, gegebenenfalls thixotrop.
In der DE-A-196 20 810 werden wässrige Wachsemulsionen hergestellt, indem Wachs und Emulgator durch Vermählen mikronisiert und anschließend in Wasser eingerührt werden.
In der US 2006/0165735 wird ein Verfahren zur Herstellung einer Öl-Emulsion beschrieben, bei dem zwei verschiedene Voremulsionen chargenweise in einem zweistufigen Batch-Rührprozess (erst schonendes Vormischen, dann Mischen mit einem Rotor-Stator-System mit hoher Scherung) hergestellt werden. Die beiden Voremulsionen werden dann mit dem Rotor-Stator-System bei hoher Scherung vereint und vorvermischt und anschließend erst dem eigentlichen Hochdruckhomogenisator zugeführt, um das gewünschte feinteiüge Produkt herzustellen.
An das anwendungstechnische Eigenschaftsprofil von Wachsdispersionen werden hohe Anforderungen gestellt. Sie müssen definierte Viskositäten und ein gleichmäßiges Viskositätsverhalten haben und über einen großen Temperaturbereich phasenstabil sein. Bei der Lagerung dürfen sich keine Feststoffe oder gelartigen Stoffe absetzen. Um diese Anforderungen zu gewährleisten, müssen die Wachsdispersionen sehr feinteilig sein mit Teilchengrößen unter 1 μm. Nach dem Stand der Technik können solche feinteiligen Wachsdispersionen z.B. nur in Hochdruckhomogenisatoren in Ultraschallhomogenisatoren oder in so genannten „micro fluidizem" hergestellt werden. Die Herstellung von Wachsdispersionen in den genannten Homogenisatoren kann nicht direkt aus den einzelnen
Komponenten erfolgen. Diese werden in Form einer Vordispersion vorvermischt, als Vordispersion den Homogenisatoren zugeführt und dort in eine stabile feinteilige Dispersion überführt. Diese Vordispersionen, bestehend im Wesentlichen aus der Wachskomponente, Emulgator und Wasser werden üblicherweise in Batch-Verfahren durch
Aufschmelzen von Wachs und gegebenenfalls Emulgator und Vermischen mit Wasser in Rührwerkkesseln hergestellt. Eine Wachs-Vordispersionen zeichnet sich durch eine Teilchengröße von größer als 1 μm, meist zwischen 1 und 1000 μm, aus und ist zeitlich nur begrenzt stabil (Minuten bis Stunden).
Alle bekannten Methoden zur Herstellung von Wachs-Vordispersionen werden chargenweise durchgeführt und liefern unbefriedigende Raum-Zeit-Ausbeuten.
Der Batch-Betrieb bedingt Transport- und Verpackungskosten und erfordert zusätzlichen Zeitaufwand.
Der vorliegenden Erfindung lag die Aufgabe zugrunde, ein technisch zuverlässiges und kostengünstiges Verfahren zur Herstellung von feinteiligen Dispersionen bereit zu stellen, das kontinuierlich betrieben werden kann. Insbesondere sollte die Herstellung einer Wachs-Vordispersϊon direkt mit dem Wachs-Hersteiiprozess verknüpft werden, so dass ein Aufschmelzen der Wachskomponente eingespart wird und eine gute Raum-Zeit-Ausbeute gewährleistet wird.
Es wurde gefunden, dass die Aufgabe überraschenderweise durch nachstehend beschriebenes mindestens zweistufiges Verfahren gelöst werden kann, das in der ersten Stufe die Schritte a) bis d) in einer mikrostrukturierten Apparatur beinhaltet und in der zweiten Stufe e) von einem Homogenisator Gebrauch macht.
Gegenstand der Erfindung ist ein Verfahren zur kontinuierlichen Herstellung von Dispersionen, enthaltend dispergierte Teilchen in Konzentrationen im Bereich von 1 bis 70 Gew.-%, vorzugsweise 5 bis 50 Gew.-%, insbesondere 10 bis 40 Gew.-%, bezogen auf das Gesamtgewicht der Dispersion, dadurch gekennzeichnet, dass a) eine zu dispergierende Komponente (disperse Phase) in flüssiger Form durch eine Düse mit 1 bis 500 bar, bevorzugt 10 bis 200 bar, mittels Steuerventil, Extruder und/oder Pumpe, beispielsweise Zahnradpumpe oder Druckerzeuger, über einen ersten Eingang in eine mikrostrukturierte Apparatur bei einer Temperatur von 10 bis 3500C, vorzugsweise 25 bis 3000C, insbesondere 50 bis 200°C, kontinuierlich eindosiert wird, b) ein Dispergens (kontinuierliche Phase), beispielsweise Wasser oder ein organisches Lösungsmittel, wie z.B. ein flüssiges Alkan, z.B. Hexan, oder ein Alkohol, über einen zweiten Eingang in die mikrostrukturierte Apparatur mit einem Druck von 1 bis 500 bar, bevorzugt 10 bis 200 bar, und einer Temperatur von 10 bis 3500C, vorzugsweise 25 bis 3000C, insbesondere 50 bis 2000C, kontinuierlich eindosiert wird,
c) wobei ein oder mehrere Dispergatoren entweder der dispersen Phase zugefügt und vermischt, und/oder der kontinuierlichen Phase zugefügt und vermischt wurden, und/oder über einen dritten Eingang in die mikrostrukturierte Apparatur mit einem Druck von 1 bis 200 bar, bevorzugt 10 bis 200 bar, und einer Temperatur von 10 bis 3500C, vorzugsweise 25 bis 3000C, insbesondere 50 bis 2000C, kontinuierlich eindosiert werden, d) man die nach a) bis c) entstandene Mischung Ü,ÜÜ1 Sekunden bis 10 Minuten, vorzugsweise 0,01 Sekunden bis 1 Minute, in der mikrostrukturierten Apparatur und gegebenenfalls in einem Verweilmodul, das die in der nach a) bis c) entstandenen Mischung vorliegende
Temperatur konstant hält, verweilen lässt, z.B. einer temperierbaren Rohrleitung oder einem Strömungsrohr, wobei eine Vordispersion mit einer Teilchengröße d50 von 1 bis 1000 μm entsteht, e) und die Vordispersion einem Homogenisator zuführt, wobei eine feinteilige Dispersion entsteht, und gegebenenfalls mittels eines Wärmetauschers auf eine Temperatur im Bereich von 10 bis 2500C abkühlt.
Verweilmodule in d) und Wärmetauscher in e) können z.B. Rohr-, Rohrbündel-, Platten-Wärmetauscher, mikrostrukturierte Wärmetauscher und/oder Kombinationen davon sein.
Als disperse Phase kommen außer Wachs prinzipiell alle organischen und anorganischen Farbstoffe, Pigmente sowie deren Präparationen, Additive wie Duft- bzw. Parfümöle, Seife, Biozide, Silikonöl, Motoröl sowie Schmelzen von Feststoffen in Betracht, beispielsweise zur Additivierung von Biodiesel oder als Frostschutz von Dieselkraftstoffen im Winter.
Eine für das erfindungsgemäße Verfahren geeignete mikrostrukturierte Apparatur ist beispielsweise ein Wirbelkammerreaktor, wie in der WO 2004/037 929 A1 beschrieben. Er ist dadurch gekennzeichnet, dass zwei oder auch mehrere Düsen mit jeweils zugeordneter Pumpe und Zuführleitung zum Eindüsen von jeweils einem flüssigen Medium in eine von einem Gehäuse umschlossene Wirbelkammer vorgesehen sind, dass die Düsen nicht koaxial zueinander
ausgerichtet sind, und dass eine Auslassöffnung zum Abführen der entstehenden Vordispersionen aus der Wirbelkammer vorgesehen ist. In einer bevorzugten Ausführungsform ist eine Temperaturmessvorrichtung an die Wirbelkammer herangeführt. Der Eintrittswinkel der Achse der Düsen, bezogen auf die Innenmantelfläche der Wirbelkammer, kann zwischen 90° (orthogonale
Eindüsung) und 0° (tangentiale Eindüsung) liegen. Es ist weiterhin vorteilhaft, wenn die Achsen der Düsen mit einem Winkel zwischen 0" und 9Cr, bezogen auf die Querschnittsfläche der Wirbelkammer entgegen der Auslassöffnung, die sich zweckmäßigerweise am Kopf der Wirbelkammer befindet, angestellt sind. Die Geometrie der Wirbelkammer kann beliebig sein, vorteilhaft sind jedoch Formen, die keine oder nur geringe Totvolumina zulassen, wie z.B. Kugel oder Zylinder, dessen Boden plan oder konvex nach außen gekrümmt ist. Das Volumen der Wirbelkammer muss auf ein solches Maß begrenzt sein, dass ein turbulenter Strömungszustand aufrechterhalten wird. Zweckmäßig sind 0,1 bis 100 ml, bevorzugt 1 bis 10 ml. Die Wirbelkammer selbst kann durch ein umschließendes Gehäuse thermostatisierbar sein.
Wenn bei erhöhter Temperatur gearbeitet werden soll, kann die für die Erwärmung erforderliche Energie vor dem Austritt aus den Düsen in den zuführenden Leitungen oder über das thermostatisierbare Gehäuse zugeführt werden.
In einer bevorzugten Ausführungsform des erfindungsgemäßen Verfahrens wird das Dispergens, vorzugsweise Wasser, mit einem Volumenstrom zwischen 1 und 20 000 l/h bevorzugt zwischen 5 und 5 000 l/h und besonders bevorzugt zwischen 10 und 1000 l/h, in die Wirbelkammer eingespritzt, und gleichzeitig die zu dispergierende Komponente mit einem Volumenstrom zwischen 1 und 5 000 l/h, bevorzugt zwischen 5 und 1 000 l/h und besonders bevorzugt zwischen 10 und 500 l/h, in die Wirbelkammer eingespritzt.
Die stark unterschiedlichen Volumenströme werden zweckmäßigerweise durch entsprechend dimensionierte Düsenquerschnitte erzielt, beispielsweise 1 ,0 bis 5,0 mm für die Düse(n) des Dispergens und 0,05 bis 1 ,0 mm für die Düse(n) der zu dispergierenden Komponente in Form einer Flüssigkeit, wie z.B. eine Lösung oder Schmelze. Vorzugsweise liegt das Verhältnis der Volumenströme Dispergens zu dispergierter Phase zwischen 100 zu 1 und 1 zu 1 , insbesondere zwischen
50 zu 1 und 1 zu1 , besonders bevorzugt zwischen 30 zu 1 und 1 zu 1. Der Energieeintrag (kinetische Energie der zugeführten Produktströme) kann durch Einsatz kleinerer Düsen (d.h. kleinere Düse für das flüssige Trägermedium, beispielsweise Wasser und/oder kleinere Düse für die Schmelze) im Wirbelkammerreaktor erhöht werden.
Weitere mikrostrukturierte Apparaturen, die für das erfindungsgemäße Verfahren ebenfalls geeignet sind, können beispielsweise ein Raupenmischer oder ein StarLam® von Institut für Mikrotechnik Mainz sein. Raupenmischer im Sinne der vorliegenden Erfindung sind Mikromischer mit raupenartigen Kanatwänden bzw. Führungsstrukturen quer zur Strömungsrichtung, die neben einer konvektiven Quervermischung zusätzlich das Split- und Recombine-Prinzip umsetzen. Dieses zeichnet sich durch Teilschritte aus wiederkehrender Trennung, abwechselnder Einordnung und erneuter Zusammenführung von Fluidströmen aus. Durch die sukzessive Verdoppelung der Lamellenzahl wird der Diffusionsweg gleichzeitig halbiert. Abhängig von den jeweiligen Dispergier-Anforderungen z.B. Viskosität der Edukte oder Zusammensetzung des dispersen Systems, müssen die integrierten Raupenstrukturen stets den Dispergierbedingungen angepasst werden.
Ein besonders bevorzugter Gegenstand der Erfindung ist ein Verfahren zur kontinuierlichen Herstellung von Wachs-Dispersionen, enthaltend dispergierte Wachsteilchen in Konzentrationen im Bereich von 1 bis 70 Gew.-%, bevorzugt 5 bis 50 Gew.-%, insbesondere 10 bis 40 Gew.-%, bezogen auf das Gesamtgewicht der Wachsdispersion, dadurch gekennzeichnet, dass a) eine Wachsschmelze oder eine Wachslösung durch eine Düse mit 1 bis 500 bar, bevorzugt 10 bis 200 bar, mittels Steuerventil, Extruder und/oder Pumpe, beispielsweise Zahnradpumpe oder Druckerzeuger, über einen ersten Eingang in einen Wirbelkammerreaktor mit einem Wirbelkammervolumen von 0,1 bis 100 ml bei einer Temperatur oberhalb des Tropfpunktes des Wachses im Bereich von 10 bis 3500C, vorzugsweise 25 bis 300°C, insbesondere 50 bis 200°C, kontinuierlich eindosiert wird,
b) Wasser als Dispergens über einen zweiten Eingang in den
Wirbelkammerreaktor mit einem Druck von 1 bis 500 bar, bevorzugt 10 bis 200 bar, und einer Temperatur von 10 bis 35O0C, vorzugsweise 25 bis 3000C, insbesondere 50 bis 2000C, kontinuierlich eindosiert wird, c) wobei ein oder mehrere Dispergatoren der Wachsschmelze oder
Wachslösung zugefügt und vermischt, und/oder dem Wasser zugefügt wurden, und/oder über einen dritten Eingang in den WirbeiKammerreaktor mit einem Druck von 1 bis 500 bar, bevorzugt 10 bis 200 bar, und einer Temperatur von 10 bis 3500C, vorzugsweise 25 bis 3000C, insbesondere 50 bis 2000C, kontinuierlich eindosiert werden, d) man die nach a) bis c) entstandene Mischung 0,001 Sekunden bis 10 Minuten, vorzugsweise 0,01 Sekunden bis 1 Minute, in dem Wirbelkammerreaktor und gegebenenfalls in einem Verweilmodul, das die in der nach a) bis c) entstandenen Mischung vorliegende Temperatur konstant hält, verweilen lässt, z.B. einer temperierbaren Rohrleitung oder einem Strömungsrohr, wobei eine Wachs-Vordispersion mit einer Teilchengröße d5o von 1 bis 1000 μm entsteht, e) und die Wachs-Vordispersion einem Homogenisator zuführt, wobei eine feinteilige Wachs-Dispersion entsteht, und auf eine Temperatur unterhalb des Tropfpunktes des Wachses im Bereich von 10 bis 2500C abkühlt.
Das erfindungsgemäße Verfahren ermöglicht die Herstellung von Wachs- Vordispersionen und -Dispersionen im kontinuierlichen Betrieb bei sehr guter Raum-Zeitausbeute. Insbesondere kann die Wachsschmelze unmittelbar vom Herstellreaktor des Wachses in die mikrostrukturierte Apparatur eindosiert werden. In einer Variante des erfindungsgemäßen Verfahrens wird die Vordispersion gemäß d) aus der mikrostrukturierten Apparatur ohne Zwischenisolierung in den Homogenisator eingeleitet.
In einer anderen Variante des erfindungsgemäßen Verfahrens wird die Vordispersion gemäß d) aus der mikrostrukturierten Apparatur mit Zwischenlagerung in den Homogenisator eingeleitet.
Das erfindungsgemäße Verfahren kann insbesondere für Wachse jeder Art eingesetzt werden.
Wachse werden nach „Ulmanns Encyklopädie der technischen Chemie, Band 24, Wachse" folgendermaßen definiert: Wachs ist eine technologische Sammelbezeichnung für eine Reihe natürlicher und künstlich gewonnener Stoffe, welche folgende Eigenschaften haben:
1. Bei 2O0C knetbar, fest bis brüchig hart
2. Grob- bis feinkristallin, durchscheinend bis opak, jedoch nicht glasartig 3. Über 4O0C ohne Zersetzung schmelzend
4. Schon wenig oberhalb des Schmelzpunktes verhältnisgemäß niederviskos
5. Stark temperaturabhängig in Konsistenz und Löslichkeit
6. Unter leichtem Druck polierbar.
Nach ihrer Herkunft teilt man die Wachse in die Gruppen natürliche Wachse, chemisch modifizierte Wachse und synthetische Wachse ein. Zu den natürlichen Wachsen zählen beispielsweise pflanzliche Wachse wie Candelillawachs, Carnaubawachs, Japanwachs, Espartograswachs, Korkwachs, Guarumawachs, Reiskeimölwachs, Zuckerrohrwachs, Ouricurywachs oder Montanwachs, tierische Wachse wie Bienenwachs, Schellackwachs, Walrat, Lanolin (Wollwachs) oder Bürzelfett, Mineralwachse wie Ceresin oder Ozokerit (Erdwachs) oder petrochemische Wachse wie Petrolatum, Paraffinwachse oder Mikrowachse.
Zu den chemisch modifizierten Wachsen zählen beispielsweise Hartwachse wie Montansäurewachse, Montanesterwachse, Sassolwachse oder hydrierte Jojobawachse.
Zu den chemisch modifizierten Wachsen zählen funktionalisierte Polyolefinwachse, worunter man niedermolekulare Polyolefmketten versteht, die Carboxylat-, Keto- und/oder Alkoholgruppen aufweisen. Sie lassen sich durch Luftoxydation von Polyolefinwachsen herstellen. Beispiele sind Hartwachse wie Montansäurewachse und Montanesterwachse, die mittels Extraktion aus der
Braunkohle (Rohmontanwachse) und nachgelagerten Veredelungsschritten zu Säurewachsen und Esterwachsen gewonnen werden.
Unter synthetischen Wachsen werden in der Regel Polyalkylenwachse, oxidierte Polyalkylenwachse und Polyalkylenglykolwachse verstanden. Sie lassen sich z.B. durch Polymerisation von Alkylen, insbesondere Ethylen und/oder Propylen nach dem Verfahren von Ziegler-Natta oder Fischer-Tropsch und/oder unter Verwendung von Metallocen-Katalysatoren oder durch thermischen Abbau hochmolekularer Kunststoffe herstellen. Die erhaltenen Polyaikylenwachse können anschließend einer Oxidation unterzogen werden. Funktionalisierte Polyalkylenwachse sind auch durch Copolymerisation von Ethylen und/oder Propylen mit carboxyhaltigen Monomeren, wie Acrylsäure zugänglich.
Weitere synthetische Wachse sind Amidwachse, Copolymere aus Hexen, Okten, Norbornen, Ethylvinylacetat und Polyethylen, welche gegebenenfalls oxidiert sein können, und Polytetrafluorethylen (PTFE).
Auch die Gruppe der Polypropylen- und Polyethylenwachse, sowie deren Copolymere aus Hexen, Octen, Norbornen, welche durch Pfropfung mit MSA funktionalisiert wurden, kann anhand des erfindungsgemäßen Verfahrens zur Herstellung von Wachsdispersionen verwendet werden.
Ebenfalls zu den Wachsen im Rahmen der vorliegenden Erfindung werden beispielsweise die so genannten Wachsalkohole gerechnet. Wachsalkohole sind höhermolekulare, wasser- unlösliche Fettalkohole mit in der Regel etwa 22 bis 40 Kohlenstoffatomen. Die Wachsalkohole kommen beispielsweise in Form von Wachsestern höhermolekularer Fettsäuren(Wachssäuren) als Hauptbestandteil vieler natürlicher Wachse vor. Beispiele für Wachsalkohole sind Lignocerylalkohol (1-Tetracosanol), Cetylalkohol, Myristylalkohol oder Melissylalkohol. Das erfindungsgemäße Verfahren zur Herstellung von Wachsdispersionen schließt auch Wachsester mit ein, beispielsweise Myristylmyristat, Myristylpalmitat, Myristylstearat, Myristylisostearat, Myristyloleat, Myristylbehenat, Myristylerucat, Cetylmyristat, Cetylpalmitat, Cetylstearat, Cetylisostearat, Cetyloleat, Cetylbehenat, Cetylerucat, Stearylmyristat, Stearylpalmitat, Stearylstearat, Stearylisostearat, Stearyloleat, Stearylbehenat, Stearylerucat,
Isostearylmyristat, Isostearylpalmitat, Isostearylstearat, Isostearylisostearat, Isostearyloleat, Isostearylbehenat, Isostearyloleat, Oleylmyristat, Oleylpalmitat, Oleylstearat, Oleylisostearat, Oleyloleat, Oleylbehenat, Oleylemcat, Behenylmyristat, Behenylpalmitat, Behenylstearat, Behenylisostearat, Behenyloleat, Behenylbehenat, Behenylerucat, Erucylmyristat, Erucylpalmitat, Erucylstearat, Erucylisostearat, Erucyloleat, Erucylbehenat und Erucylerucat.
Bevorzugt sind Wachse, die durch ihre Säurezahl im Bereich von 5 bis 150 über Carboxylgruppen und gegebenenfalls weitere polare funktionelle Gruppen verfügen und Viskositäten von 5 m-Pas bis 2000 m-Pas (bei 1700C) aufweisen, beispielsweise Montanwachssäuren, deren Seifen ein- und zweiwertiger Kationen, Montansäurewachsester von ein- und mehrwertigen Alkoholen, teilveresterte Montanesterwachse, vollveresterte Montanesterwachse, Carnaubawachs, Candellilawachs, Zuckerrohrwachs, Torfwachs, nach verschiedenen Verfahren oxidierte bzw. gepfropfte Kohlenwasserstoffverbindungen, insbesondere oxidierte Polyalkylenwachse, insbesondere oxidierte Polyethylen wachse.
Die nach dem erfindungsgemäßen Verfahren hergestellten Dispersionen enthalten eine oder mehrere Dispergatoren in den Gewichtsmengen von 0,1 bis 20 Gew.-%, bevorzugt von 1 bis 10 Gew.-%, besonders bevorzugt von 2 bis 6 Gew.-%, bezogen auf das Gesamtgewicht der Dispersion.
Als Dispergatoren kommen anionische oder anionaktive, kationische oder kationaktive und nichtionische oder amphotere Substanzen oder Mischungen dieser Mittel in Betracht.
Als anionaktive Substanzen kommen beispielsweise Fettsäuretauride, Fettsäure- N-methyltauride, Fettsäureisethionate, Alkylphenylsulfonate, beispielsweise Dodecylbenzolsulfonsäure, Alkylnaphthalinsulfonate, Alkylphenolpolyglykolethersulfate, Fettalkoholpolyglykolethersulfate, Fettsäureamid-polyglykolethersulfate, Alkylsulfosuccinamate, Alkenylbernsteinsäurehalbester, Fettalkoholpolyglykol-ethersulfosuccinate, Alkansulfonate, Fettsäureglutamate, Alkylsulfosuccinate, Fettsäuresarkoside;
Fettsäuren, beispielsweise Palmitin-, Stearin- und Ölsäure; die Salze dieser anionischen Substanzen und Seifen, beispielsweise Alkalisalze von Fettsäuren, Naphthensäuren und Harzsäuren, beispielsweise Abietinsäure, alkalilösliche Harze, beispielsweise kolophoniummodifizierte Maleinatharze und Kondensationsprodukte auf Basis von Cyanurchlorid, Taurin, N,N'-Diethyiamino- propylamin, p-Phenylendiamin, Alkylsulfate, Alkylethersulfate, Alkylarylsulfonate, Olefinsulfonate, sekundäre Alkansulfonate, Alkylestersulfonate, Alkylcarboxyiate, Alkylphosphate, Alkyletherphosphate, Alkylsulphosuccinate und -taurate in Betracht. Bevorzugt sind Harzseifen, d.h. Alkalisalze von Harzsäuren.
Alkylsulfate sind wasserlösliche Salze oder Säuren der Formel ROSO3M, worin R bevorzugt einen Cio-C24-Kohlenwasserstoffrest, besonders bevorzugt einen Alkyl- oder Hydroxyalkylrest mit 10 bis 20 C-Atomen und insbesondere bevorzugt einen Ci2-Cis-Alkyl- oder Hydroxyalkylrest darstellt. M ist Wasserstoff oder ein Kation, vorzugsweise ein Alkalimetallkation (z.B. Natrium, Kalium, Lithium) oder Ammonium oder substituiertes Ammonium, z.B. ein Methyl-, Dimethyl- und Trimethylammoniumkation oder ein quatemäres Ammoniumkation, wie Tetramethylammonium- und Dimethylpiperidiniumkation und quartäre Ammoniumkationen, abgeleitet von Alkylaminen wie Ethylamin, Diethylamin, Triethylamin und deren Mischungen. Des Weiteren eignen sich
Alkylglycerinsulfate, Fettacylglycerinsulfate, Oleylglycerinsulfate und Alkylphenolethersulfate. Die Alkylethersulfate sind wasserlösliche Salze oder Säuren der Formel RO(A)mSO3M, worin R vorzugsweise einen unsubstituierten CiO-C24-Alkyl- oder Hydroxyalkylrest, besonders bevorzugt einen Ci2-C20-Alkyl- oder Hydroxyalkylrest und insbesondere bevorzugt einen C-ι2-C-ιs-Alkyl- oder
Hydroxyalkylrest darstellt. A ist eine Ethoxy- oder Propoxyeinheit, m ist eine Zahl von größer als 0, typischerweise zwischen ca. 0,5 und ca. 6, besonders bevorzugt zwischen ca. 0,5 und ca. 3 und M ist ein Wasserstoffatom oder ein Kation, vorzugsweise ein Metallkation (z.B. Natrium, Kalium, Lithium, Calcium, Magnesium), Ammonium oder ein substituiertes Ammoniumkation. Beispiele für substituierte Ammoniumkationen sind Methyl-, Dimethyl-, Trimethylammonium- und quaternäre Ammoniumkationen wie Tetramethylammonium und Dimethylpiperidiniumkationen, sowie solche, die von Alkylaminen, wie Ethylamin,
Diethylamin, Triethylamin oder Mischungen davon, abgeleitet sind. Als Beispiele seien genannt Ci2-Ci8-Alkyl-polyethoxylat-(1 ,0)sulfat, Ci2-Ci8-Alkyl-polyethoxylat- (2,25)sulfat, C12-C18-Alkyl-polyethoxylat-(3,0)sulfat, C12-Ci 8-Alkyl-polyethoxyiat- (4,0) sulfat, wobei das Kation Natrium oder Kalium ist.
Ebenso geeignet sind Alkylsulfonate mit geradkettigen oder verzweigten Cβ-C22- Alkylketten, beispielsweise primäre Paraffinsulfonate, sekundäre Parattmsuifonate, Alkylarylsulfonate, beispielsweise lineare Alkylbenzolsulfonate mit C5-C20- Alkylketten, Alkylnaphthalinsulfonate, Kondensationsprodukte aus Naphthalinsulfonat und Formaldehyd, Lignosulfonat, Alkylestersulfonate, d.h. sulfonierte lineare Ester von C8-C2o-Carboxylsäuren (d.h. Fettsäuren), C8-C24- Olefinsulfonate, sulfonierte Polycarboxylsäuren, hergestellt durch Sulfonierung der Pyrolyseprodukte von Erdalkalimetallcitraten.
Ebenso können eingesetzt werden Isethionate wie Acylisethionate, N-Acyltauride, Alkylsuccinamate, Sulfosuccinate, Monoester der Sulfosuccinate (besonders gesättigte und ungesättigte Ci2-Ci8-Monoester) und Diester der Sulfosuccinate (besonders gesättigte und ungesättigte Ci2-Ci8-Diester), Acylsarcosinate, Sulfate von Alkylpolysacchariden, wie Sulfate von Alkylpolyglycosiden, Alkylpolyethoxy- carboxylaten wie denen der Formel RO(CH2CH2O)kCH2COO~M+ worin R eine C8-C22-Alkylgruppe, k eine Zahl von 0 bis 10 und M ein lösliches Salz bildendes Kation ist.
Als nichtionogene und amphotere Substanzen kommen beispielsweise Fettamincarboxyglycinate, Aminoxide, Fettalkoholpolyglykolether,
Fettsäurepolyglykolester, Betaine, wie Fettsäureamid-N-propyl-betaine, Phosphorsäureester von aliphatischen und aromatischen Alkoholen, Fettalkoholen oder Fettalkoholpolyglykolethern, Fettsäureamidethoxylate, Fettalkohol- alkylenoxid-Addukte und Alkylphenolpolyglykolether in Betracht.
Besonders geeignet sind weiterhin Anlagerungsprodukte von 1 bis 30 Mol Alkylenoxid, insbesondere Ethylen-, Propylen- und/oder Butylenoxid an lineare oder verzweigte, gesättigte oder ungesättigte Fettalkohole mit 8 bis 22 C-Atomen,
an Fettsäuren mit 12 bis 22 C-Atomen, an Alkylphenole mit 8 bis 15 C-Atomen in der Alkylgruppe und an Sorbitanester; (Ci2-C18)-Fettsäuremono- und -diester von Anlagerungsprodukten von 0 bis 30 Mol Ethylenoxid an Glycerin; Glycerinmono- und -diester und Sorbitanmono- und -diester von gesättigten und ungesättigten Fettsäuren mit 6 bis 22 Kohlenstoffatomen und gegebenenfalls deren Ethylenoxidanlagerungsprodukte;
Anlagerungsprodukte von 5 bis 60 Mol, vorzugsweise 15 bis öθ Mol, Ethyienoxid an Rizinusöl und/oder gehärtetes Rizinusöl;
Polyol- und insbesondere Polyglycerinester, wie z.B. Polyglycerinpolyricinoleat und Polyglycerinpoly-12-hydroxystearat.
Bevorzugt sind flüssige Fettsäureester, die sowohl ethoxyliert (PEG-10 Polyglyceryl-2 Laurate) als auch nicht ethoxyliert (Polyglyceryl-2 Sesquiisostearate) sein können.
Weiterhin bevorzugt eingesetzt werden Sorbitolester, hergestellt durch Reaktion von Sorbitol mit Fettsäuremethylestern oder Fettsäuretriglyceriden. Der Fettsäurerest in den Fettsäuremethylestern und Fettsäuretriglyceriden enthält im Allgemeinen 8 bis 22 C-Atome und kann geradkettig oder verzweigt, gesättigt oder ungesättigt sein. Beispiele hierfür sind Palmitinsäure, Stearinsäure, Laurinsäure, Linolsäure, Linolensäure, Isostearinsäure oder Ölsäure. Als Fettsäuretriglyceride kommen alle nativen tierischen oder pflanzlichen Öle und Fette in Frage, beispielsweise Olivenöl, Rapsöl, Palmkernöl, Sonnenblumenöl, Kokosöl, Leinöl, Ricinusöl, Sojabohnenöl, gegebenenfalls auch in raffinierter oder hydrierter Form. Da diese natürlichen Fette und Öle normalerweise Mischungen von Fettsäuren mit unterschiedlicher Kettenlänge darstellen, gilt dies auch für die Fettsäurereste in den erfindungsgemäß eingesetzten Sorbitolestern. Die erfindungsgemäß eingesetzten Sorbitolester können auch alkoxyliert, vorzugsweise ethoxyliert, sein.
Des Weiteren in Betracht kommen alkoxylierte, bevorzugt ethoxylierte und nicht ethoxylierte mono-, di- oder tri-Phosphorsäureester, mit Alkylgruppen und/oder Arylgruppen, bevorzugt 2,4,6-Tris(sec-Butyl)phenyl und 2,4,6-Tris(n-Butyl)- phenylgruppen, 2,4,6-Tris(sec-Butyl)phenylpolyethylenglykolphosphorsäureester mit im Mittel 4 Ethylenoxid-Einheiten pro Molekül, Tristyrylphenylgruppen,
insbesondere eine oder mehrere 2,4,6-Tristyrylphenylgruppen, besonders bevorzugt 2,4,6-Tristyrylphenyl-polyethylenglykolphosphorsäureester mit im Mittel 6 Ethylenoxid-Einheiten pro Molekül.
Des Weiteren eignen sich Arylsutfosäureester und alkoxylierte Arylsulfosäureester. Ebenso können kationische Emulatoren wie mono-, di- und tri-Alkylquats und deren polymere Derivate eingesetzt werden. Ebenfalls geeignet sind Gemische von Verbindungen aus mehreren dieser Substanzklassen.
Als kationaktive Substanzen kommen beispielsweise quaternäre Ammoniumsalze, Fettaminoxalkylate, Polyoxyalkylenamine, oxalkylierte Polyamine, Fettaminpolyglykolether, primäre, sekundäre oder tertiäre Amine, beispielsweise Alkyl-, Cycloalkyl oder cyclisierte Alkylamine, insbesondere Fettamine, von Fettaminen oder Fettalkoholen abgeleitete Di- und Polyamine und deren Oxalkylate, von Fettsäuren abgeleitete Imidazoline, Polyaminoamido- oder Polyaminoverbindungen oder -harze mit einem Aminindex zwischen 100 und 800 mg KOH pro g der Polyaminoamido- oder Polyaminoverbindung, und Salze dieser kationenaktiven Substanzen, wie beispielsweise Acetate oder Chloride, in Betracht.
Die nach dem erfindungsgemäßen Verfahren hergestellten Dispersionen können
Additive in Gewichtsmengen von vorzugsweise 0,001 bis 2 Gew.-%, besonders bevorzugt 0,01 bis 1 Gew.-%, und insbesondere 0,05 bis 0,8 Gew.-%, bezogen auf das Gesamtgewicht der Dispersion, enthalten. Beispiele sind Verseifungsmittel, wie Alkalihydroxide, insbesondere NaOH oder KOH, Ammoniumhydroxide, Amine und Carbonate, Monoethylaminoethanol, Diethylaminoethanol oder Triethanolamin, oder Hilfsmittel zur Verbesserung der Lagerstabilität, wie mehrzähnige organische Komplexbildner, beispielsweise N(CH2-COOH)3 Nitrilotriessigsäure, (HOOCCH2)2N-(CH2)2-N(CH2COOH)2 Ethylendiamintetraessigsäure, HN(CH2-PO3H)2 Amidodimethylendiphosphonsäure und (HO3PCH2)2N-(CH2)2-N(CH2PO3H)2 Ethylendiamintetramethylen- tetraphosphonsäure. Die Additive können zusammen mit der dispersen Phase und/oder kontinuierlichen Phase und/oder dem/den Dispergator(en) in die
mikrostrukturierte Apparatur eindosiert werden, vorzugsweise jedoch zusammen mit dem Dispergator.
Die nachfolgenden Beispiele wurden gemäß Schema 1 durchgeführt. Der Wirbelkammerreaktor entspricht der in der WO 2004/037929 beschriebenen Ausführung. Als Homogenisator ist beispielsweise ein Hochdruckhomogenisator in einem Membran-System, wie z.B. mit porösem Membrankontaktor, oder ein Ultraschallhomogenisator geeignet. Hochdruckhomogenisatoren sind beispielsweise in Chemie, Ingenieur Technik (74), 2002, 74, S. 875-880 beschrieben.
Bei allen Prozentangaben handelt es sich um Gewichtsprozent.
Schema 1
Wachs-Schmelze
Beispiel 1 : Herstellung einer wässrigen Montansäureesterwachs-Dispersion
Montansäureesterwachs (Tropfpunkt ca. 800C) 26 %
Fettalkoholpolyglykolether (Tropfpunkt ca. 55°C) 4 % Trinkwasser ad 100 %
Zur Montansäureesterwachs-Schmelze wurde der Fettalkoholpolyglykolether gegeben und mittels 30 bar Kesseldruck und Steuerventil bei ca. 1000C kontinuierlich in den Wirbelkammerreaktor dosiert (15 kg/h). In einen zweiten Eingang des Wirbelkammerreaktors wurde Trinkwasser mit einer Temperatur von ca. 1070C dosiert (35 kg/h). Die Verweilzeit im Wirbelkammerreaktor betrug ca. 0,02 sek. Die Vordispersion wurde anschließend direkt in einen Homogenisator eindosiert, in dem dann eine stabile feinteilige Wachsdispersion bildete. Die Dispersion wurde anschließend in einem Wärmetauscher innerhalb von ca. 1 ,5 sek. auf ca. 36°C abgekühlt (Kühlmedium: Trinkwasser, 25°C, 100 kg/h).
Es wurde eine stabile Dispersion mit Partikelgrößen von D50 = 0,095 μm erhalten, die auch nach 7 Tagen Lagerung bei 25°C und bei 50°C keine Phasentrennung zeigte.
Beispiel 2:
Herstellung einer wässrigen Dispersion eines Montansäureesterwachses:
Montansäureesterwachs (Tropfpunkt ca. 85°C) 26 % Fettalkoholpolyglykolether (Tropfpunkt ca. 55°C) 4 %
Trinkwasser ad 100 %
Zur Montansäureesterwachs-Schmelze wurde Fettalkoholpolyglykolether gegeben und mittels 30 bar Kesseldruck und Steuerventil bei ca. 1000C kontinuierlich in den Wirbelkammerreaktor dosiert (15 kg/h). In einen zweiten Eingang des

Die Dispersion wurde anschließend in einem Wärmetauscher innerhalb von ca. 1 ,5 sek. auf ca. 36°C abgekühlt (Kühlmedium: Trinkwasser, 25°C, 100 kg/h). Es wurde eine stabile Dispersion mit Partikelgrößen von d50 = 0,090 μm erhalten, die auch nach 7 Tagen Lagerung bei 25°C und bei 500C keine Phasentrennung zeigte.
Beispiel 3:
Herstellung einer wässrigen Dispersion eines oxidierten Polyethylenwachses:
Polyethylenwachs, (Tropfpunkt ca. 124°C) 27,6 %
Fettalkoholethoxylat (Schmelzpunkt 2°C) 7,4 %
Dialkylaminoethanol 0,7 %
KOH (50 %ig) 0,3 % Natriumsulfrt 0,2 %
Wasser ad 100 %
Eine Schmelze von oxidiertem Polyethylenwachs (ca. 1400C) wurde mittels Aufheizung durch eine dampfbeheizte Rohrleitung mittels Zahnradpumpe kontinuierlich in den Wirbelkammerreaktor dosiert (12 kg/h). Die
Eintrittstemperatur des Wachses lag dann zwischen 1500C und 195°C. In einen zweiten Eingang des Wirbelkammerreaktors wurde eine Lösung der restlichen Komponenten in E-Wasser mit einer Temperatur von ca. 25°C dosiert (32 kg/h). Mittels Aufheizung durch eine dampfbeheizte Rohrleitung konnte eine Eintrittstemperatur der Lösung zwischen 9O0C und 17O0C eingestellt werden (dampfbeheizte Rohrleitung, Di 4 mm, L = 6 m).Die Verweilzeit im Wirbelkammerreaktor betrug ca. 0.02 sek. Die Vordispersion wurde anschließend direkt in einen Homogenisator eindosiert, worin sich dann eine stabile feinteilige Wachsdispersion bildete. Die Dispersion wurde anschließend in einem Wärmetauscher innerhalb von ca. 1 ,5 sek. abgekühlt (Kühlmedium: Trinkwasser, 25°C, 100 kg/h). Die Austrittstemperatur der Wachsdispersion wurde zwischen 300C und 65°C variiert. Bei Austrittstemperaturen kleiner oder gleich 65°C wurden stabile Dispersionen erhalten. Es wurde eine stabile Dispersion mit Partikelgrößen
von d50 = 0,105 μm erhalten, die auch nach 7 Tagen Lagerung bei 25°C und bei 500C keine Phasentrennung zeigte.

1) Verfahren zur kontinuierlichen Herstellung von Dispersionen, enthaltend dispergierte Teilchen in Konzentrationen im Bereich von 1 bis 70 Gew.-%, bezogen auf das Gesamtgewicht der Dispersion, dadurch gekennzeichnet, dass a) eine zu dispergierende Komponente (disperse Phase) in flüssiger Form durch eine Düse mit 1 bis 500 bar mittels Steuerventil, Extruder und/oder Pumpe über einen ersten Eingang in eine mikrostrukturierte Apparatur bei einer Temperatur von 10 bis 3500C kontinuierlich eindosiert wird, b) ein Dispergens (kontinuierliche Phase) über einen zweiten Eingang in die mikrostrukturierte Apparatur mit einem Druck von 1 bis 500 bar und einer Temperatur von 10 bis 3500C kontinuierlich eindosiert wird, c) wobei ein oder mehrere Dispergatoren entweder der dispersen Phase zugefügt und vermischt, und/oder der kontinuierlichen Phase zugefügt und vermischt wurden, und/oder über einen dritten Eingang in die mikrostrukturierte Apparatur mit einem Druck von 1 bis 200 bar und einer Temperatur im Bereich von 10 bis 3500C kontinuierlich eindosiert werden, d) man die nach a) bis c) entstandene Mischung 0,001 Sekunden bis
10 Minuten in der mikrostrukturierten Apparatur und gegebenenfalls in einem Verweilmodul, das die in der nach a) bis c) entstandenen Mischung vorliegende Temperatur konstant hält, verweilen lässt, wobei eine Vordispersion mit einer Teilchengröße d50 von 1 bis 1000 μm entsteht, e) und die Vordispersion einem Homogenisator zuführt, wobei eine feinteilige Dispersion entsteht, und gegebenenfalls mittels eines Wärmetauschers auf eine Temperatur im Bereich von 10 bis 2500C abkühlt.
2) Verfahren nach Anspruch 1 , dadurch gekennzeichnet, dass die zu dispergierende Komponente ein Wachs ist.
3) Verfahren nach Anspruch 1 oder 2, dadurch gekennzeichnet, dass das Dispergens Wasser, ein flüssiges Alkan oder ein Alkohol ist.
4) Verfahren nach einem oder mehreren der Ansprüche 1 bis 3, dadurch gekennzeichnet, dass die mikrostrukturierte Apparatur ein Wirbelkammerreaktor mit einem Wirbelkammervolumen von 0,1 bis 100 ml ist.
5) Verfahren nach einem oder mehreren der Ansprüche 1 bis 4, dadurch gekennzeichnet, dass a) eine vvacnsscnmelze oder eine Wachslösung durch eine Düse mit 1 bis 500 bar mittels Steuerventil, Extruder und/oder Pumpe, über einen ersten Eingang in einen Wirbelkammerreaktor mit einem Wirbelkammervolumen von 0,1 bis 100 ml bei einer Temperatur oberhalb des Tropfpunktes des
Wachses im Bereich von 10 bis 35O0C kontinuierlich eindosiert wird, b) Wasser als Dispergens über einen zweiten Eingang in den Wirbelkammerreaktor mit einem Druck von 1 bis 500 bar, und einer Temperatur von 10 bis 3500C, kontinuierlich eindosiert wird c) wobei ein oder mehrere Dispergatoren der Wachsschmelze oder
Wachslösung zugefügt und vermischt, und/oder dem Wasser zugefügt wurden, und/oder über einen dritten Eingang in den Wirbelkammerreaktor mit einem Druck von 1 bis 500 bar und einer Temperatur von 10 bis 3500C kontinuierlich eindosiert werden, d) man die nach a) bis c) entstandene Mischung 0,001 Sekunden bis
10 Minuten in dem Wirbelkammerreaktor und gegebenenfalls in einem Verweilmodul, das die in der nach a) bis c) entstandenen Mischung vorliegende Temperatur konstant hält, verweilen lässt, wobei eine Wachs- Vordispersion mit einer Teilchengröße d50 von 1 bis 1000 μm entsteht, e) und die Wachs-Vordispersion einem Homogenisator zuführt, wobei eine feinteilige Wachs-Dispersion entsteht, und auf eine Temperatur unterhalb des Tropfpunktes des Wachses im Bereich von 10 bis 2500C abkühlt.
6) Verfahren nach Anspruch 2 oder 5, dadurch gekennzeichnet, dass eine Wachsschmelze unmittelbar von einem Reaktor, in dem das Wachs hergestellt wird, in die mikrostrukturierte Apparatur eindosiert wird.
7) Verfahren nach einem oder mehreren der Ansprüche 1 bis 6, dadurch gekennzeichnet, dass die Verweilzeit in d) 0,01 Sekunden bis 1 Minute beträgt.
8) Verfahren nach einem oder mehreren der Ansprüche 1 bis 7, dadurch gekennzeichnet, dass die Vordispersion gemäß d) aus der mikrostrukturierten
Apparatur ohne Zwischenisolierung in den Homogenisator eingeleitet wird.
9) Verfahren nach einem oder mehreren der Ansprüche 1 bis 8, dadurch gekennzeichnet, dass die Vordispersion gemäß d) aus der mikrostrukturierten Apparatur mit Zwischenlagerung in den Homogenisator eingeleitet wird.
