Abstract
Die Erfindung betrifft einen offenzelligen Melaminharzschaum, wobei die Oberfläche seines Zellgerüsts ganz oder teilweise mit einer Mischung aus Fluorcarbonharz und modifiziertem Polyisocyanat beschichtet ist: weiterhin betrifft die Erfindung ein Verfahren zur Herstellung dieses Schaums und dessen Verwendung.

Beschreibung
Die Erfindung betrifft einen offenzelligen Melaminformaldehydharzschaumstoff (kurz Melaminharz-Schaum), dessen Zellgerüst mit einer Mischung aus Fluorcarbonharz und modifiziertem Polyisocycanat als Hydrophobierungs- und Oleophobierungsmittel be- schichtet ist.
Offenzellige Schaumstoffe aus Melamin-Formaldehyd-Polykondensationskunststoffen besitzen ein hervorragendes Schallabsorptionsvermögen und ausgezeichnete Wärmedämmeigenschaften. Zusätzlich zeichnen sich solche Schaumkunststoffe durch Brand- Sicherheit und hohe Hitzeresistenz aus. Das niedrige Raumgewicht ergänzt dieses attraktive Eigenschaftsprofil.
Daher werden solche offenzellige Schaumstoffe aus Melamin-Formaldehyd- Polykondensationskunststoffen, kurz Melaminharzschaum, im Bau- und Transportwe- sen eingesetzt mit dem Ziel der Lärmreduzierung und/oder der Energieeinsparung.
Insbesondere der Einsatz im Transportwesen, beispielsweise im Automobilbau, in Schienenfahrzeugen und im Schiffsbau bringt es mit sich, dass der Melaminharzschaum in Kontakt mit flüssigen Medien kommt, zum Beispiel in Form von Schmieröl, Kondens- oder Regenwasser. Auch in Motorenprüfständen und Maschinekapseln, in denen der Melaminharzschaum zur Geräuschreduzierung eingesetzt wird, ist eine Kontaminierung mit flüssigen Medien möglich.
Aufgrund seiner Offenzelligkeit und des Sorptionsverhaltens des Basisproduktes, dem Melaminharz, kann der Schaumkunststoff hohe Flüssigkeitsmengen aufnehmen. Im direkten Kontakt mit Wasser saugt sich der Melaminharzschaum voll, wie beispielsweise ein Reinigungsschwamm. Die Wasseraufnahme beträgt über 90 Volumenprozent (Vol.-%). Gleiches gilt für den Kontakt mit Motorenöl, wenngleich auch hier die Aufnahme aufgrund der höheren Viskosität etwas geringer ausfällt. So wurden beispiels- weise im direkten Kontakt mit Motorenöl der SAE-Viskositätsklasse 10W eine Ölauf- nahme von etwa 80 Vol.-% festgestellt.
Bedingt durch die Flüssigkeitsaufnahme verändern sich sie Akustik- und Wärmedämmeigenschaften, d.h. das Schallabsorptionsvermögen verringert sich, insbesonde- re in den hohen Frequenzbereichen größer 1000Hz und die Wärmedämmeigenschaften werden von den Wärmeleitfähigkeitswerten der absorbierten flüssigen Medien dominiert, die in der Regel ungünstiger sind als die des reinen Melaminharzschaumstoffs.
Um die Flüssigkeitsaufnahme zu reduzieren, können Schaumkunststoffe durch Imprägnierung mit geeigneten Chemikalien wasser- oder ölabweisend ausgerüstet werden.
So ist beispielsweise die Oleophobierung von einem offenzelligen Melaminharzschaum in US 6,607,817 B1 und DE 100 11 388 A1 beschrieben. Als Oleophobierungsmittel wird Fluorcarbonharz benannt, das neben der ölabweisenden Wirkung auch hydrophobe Eigenschaften aufweist.
In DE 100 11 388 A1 wurde als Fluorcarbonharz Dipolit® 480 von Fa. Rotta eingesetzt, um offenzellige Melaminharzschaumstoffe wasser- und ölabweisend auszustatten. Dabei wurde Dipolit 480 in Wasser verdünnt und durch Nassimprägnierung appliziert. Der Feststoffgehalt dieser Emulsion kann 0,1 bis 20%, vorzugsweise 0,2 bis 2% betragen, um eine hervorragende wasser- und ölabweisende Wirkung zu erzielen.
So sinkt die Wasseraufnahme von Basotect® mit Raumgewicht 9 g/l , das in einer Dipolit® 480-Emulsion mit einem Feststoffgehalt von 0,2 Gew.-% imprägniert und anschließend bei Temperaturen >20°C, vorzugsweise 120-1600C getrocknet worden ist, bei einem Schwimmtest über 150 min von etwa 99 Vol.-% auf etwa 0,07 Vol.-%. Diese Versuche wurden mit Basotect Proben in den Abmessungen 100 x 100 x 20 mm durchgeführt. Die Proben waren in der Dipolit 480-Emulsion vollständig getränkt, die überschüssige Flüssigkeit in einem Zweiwalzenstuhl anschließend ausgedrückt worden. Die Ölaufnahme sinkt durch oben beschriebene Imprägnierung von etwa 80 VoI.- % auf etwa 0,1 Vol.-%.
Ein wesentlicher Nachteil bei der Beschichtung mit Fluorcarbonharz allein ist, dass die Beschichtung von flüssigen Medien wie Wasser leicht ausgewaschen werden kann. Dieses Problem tritt insbesondere im Fahrzeug oder Flugzeugbau auf, wenn die Oberfläche des hydro- und oleophob ausgestatteten Melaminharzschaums mit Spritzwasser oder Kondenswasser beaufschlagt wird. Beispielsweise wird der Melaminharzschaum Basotect® im Motorraum von Kraftfahrzeugen zur Geräuschdämmung eingesetzt und ist dort unter Umständen Spritzwasser ausgesetzt. Gleiches gilt für den Flugzeugbau, wo Melaminharzschaum zur thermo-akustischen Isolierung der Kabinen eingesetzt wird. Auch beim Einsatz als Schallabsorber in Hallenbädern oder im Schiffsbau muss mit einer Beaufschlagung durch Spritzwasser gerechnet werden.
Eine Wasserbeaufschlagung des Schaums führt in der Regel zum Auswaschen der hydro- und oleophobierenden Schutzschicht. In Folge dessen kann bei einer weiteren Beaufschlagung Wasser ungehindert eintreten. Das beaufschlagende Wasser kann die gewünschte Schallabsorpion und Wärmedämmung behindern.
Ein Druckwasserspültest über 5 Minuten zeigt, dass sich die hydrophoben Eigenschaften signifikant verschlechtern, bzw. verloren gehen. Die in dem oben beschriebenen Verfahren mit Fluorcarbonharzharzdispersion imprägnierten Melaminharzproben mit
Raumgewicht 9 bis 10 g/l - der Feststoffgehalt betrug dabei 0,2 Gew.-% - waren in dem mit Wasser beaufschlagten Bereich nicht mehr hydrophob. Die nach der Rücktrocknung durchgeführten Versuche in Form von Wassertropfentests zeigen, dass die Tropfen wie bei unbehandeltem Melaminharzschaum ungehindert in den Schaum ein- dringen können.
Das Ziel der vorliegenden Erfindung war demnach, den Melaminharzschaum mit einer hydro- und oleophoben Beschichtung zu versehen, die bei einer Beaufschlagung mit flüssigen Medien über einen längeren Zeitraum auswaschresistent ist.
Das Problem wurde dadurch gelöst, dass zur Hydro- und Oleophobierung ein Gemisch aus einem a) Fluorcarbonharz und b) einem modifizierten Polyisocyanat eingesetzt wird.
Als modifiziertes Polyisocanat (Komponente b) eignen sich beispielsweise b1 ) hydrophilierte Polyisocyanate und b2) nichtionogene Polyurethane wie insbesondere Evo® Gard XL (Fa. DyStar entspricht Rotal® 444 der Fa. Rotta).
Als Polyisocyanate können insbesondere Toluol-2,4-diisocyanat, Toluol-2,6- diisocyanat, Naphthalin-1 ,5-diisocyanat, 4,4'-Diphenylmethandiisocyanat, Isophorondii- socyanat und Hexamethylendiisocyanat, aber auch andere aromatische oder aliphati- sche Polyisocyanate eingesetzt werden.
Unter Modifizierung versteht man insbesondere eine Hydrophilierung des Isocyanats, wie sie durch Umsetzung des Polyisocyanats mit Polyethern, Fettsäuren, Silanen, A- minoethansulfonsäuren, Urethanen (Allophanatmodifizierung) oder Polyolen (nichtionogene Polyurethane) erhalten werden kann. Üblicherweise wird bei der Herstellung der modifizierten Polyisocyanate ein molaren Überschuss an Diisocyanat eingesetzt und somit modifizierte Polyiisocyanate mit freien Isocyanatgruppen erhalten. Diese freien Isocyanatgruppen werden vorzugsweise zumindest partiell blockiert. Zur Blockierung der Isocyanatgruppen können Verbindungen mit sauren Wasserstoffatomen verwendet werden. Beispielsweise eignen sich als Blockierungsmittel Dimethylpyrazol, Diacetyl, Caprolactam oder unsubstituierte oder substituierte Phenole. Besonders bevorzugte Blockierungsmittel sind Ketonoxime, insbesondere Butanonoxim, Acetonoxim oder Methylisobutylketonoxim. Die Herstellung der modifizierten Polyisocyanate ist in der Literatur beschrieben.
Als Beispiele werden Evo® Gard XL (Fa. DyStar entspricht Rotal® 444 der Fa. Rotta) angeführt. Diese lassen sich mit Fluorcarbonharz homogen mischen und in den übli- chen Applizierverfahren auftragen, d.h. Nassimprägnierung durch Sprühauftrag oder im Tauchbad, bzw. im Schaumauftragverfahren.
Geeignete Fluorcarbonharze (Komponente a) sind partiell oder vollständig fluorierte Ci-Cio-Ester der Methacrylsäure, der Poly(meth)acrylsäure, der Phosphorsäure oder
der d-Cβ- Fettsäuren oder auch von Cs-Cβ-Alkandicarbonsäuren. Vorzugsweise sind die Alkylgruppen der Ester und /oder der Alkoholkomponente perfluoriert. Als Beispiele sind Evo®Gard FCS (Fa. DyStar entspricht Dipolit® CS 97382 der Fa. Rotta) oder E- vo®Gard FSU (Fa. DyStar entspricht Dipolit® 480 der Fa. Rotta) aufgeführt.
Die erfindungsgemäße Hydro- und Oleophobierung des Melaminharzschaums wird bevorzugt durch Imprägnieren des Schaums mit einer wässrigen Imprägnierlösung, die 0,1 bis 10 Gew.-% vorzugsweise 0,2 bis 2 Gew.-% Komonente a) und die 0,1 bis 10 Gew.-% vorzugsweise 0,2 bis 2 Gew.-% Komonente b) enthält, realisiert. Insbeson- dere bevorzugt ist eine Imprägnierlösung der folgenden Zusammensetzung I (Feststoffanteil in Gew.-%):
a) Fluorcarbonharz (Evo® Gard FCS) 0,5 Gew.-% b) Modifiziertes Polyisocyanat (Evo® Gard XL) 0,5 Gew.-% Wasser 99,0 Gew.-%
Effizient sind natürlich auch ähnliche Imprägnierlösungen, wobei auch andere Feststoffe in gegebenenfalls anderen Mischungsverhältnissen zum Einsatz gelangen. Vorzugsweise werden Imprägnierlösungen auf Wasserbasis eingesetzt, wobei auch ande- re Lösungsmittel wie Ketone, Alkohole oder Ester geeignet sind. Die Lösungsmittel können auch als Gemische mit Wasser eingesetzt werden. Wasser kann auch in Form von destilliertem Wasser verwendet werden. Es hat sich gezeigt, dass mit destilliertem Wasser besonders homogene Imprägnierlösungen erhalten werden können.
Die Schäume weisen im beschichteten Zustand einen Gehalt von 0,01 bis 10 Gew.-%, vorzugsweise 0,1 bis 5 Gew.-% jeweils an Beschichtungskomponente a und b auf. In der Regel werden die beiden Komponenten a und b in ungefähr äquimolaren Mengen eingesetzt. Eine gut Auswaschresistenz erhält man auch mit Proben, die mit dem 4 bis 10fachen auf das Gewicht bezogenen Überschuss von Komponente a beschichtet wurden.
Anwendungsbeispiel
Beispiel 1
Als besonders auswaschresistent erwiesen sich die mit Imprägnierlösung I a) Fluorcarbonharz (Evo® Gard FCS) 0,5 Gew.-% b) Modifiziertes Polyisocyanat (Evo® Gard XL) 0,5 Gew.-% Wasser 99,0 Gew.-% imprägnierten Schäume.
Die damit im Tauchverfahren imprägnierten ultraleichten Basotect Proben mit einem Raumgewicht von 6g/l und in den Abmessungen 200 x 150 x 20mm wurden in einem
Zweiwalzenstuhl auf < 5% ihrer Ausgangshöhe von 20mm gepresst und anschließend in einem Umluftofen bei 1600C bis Vorliegen der Gewichtskonstanz getrocknet.
Danach wurde ein kurzzeitiger Auswaschtest durchgeführt und die Proben getrocknet. Zu diesem Zweck wurden die imprägnierten Proben in ein Wasserbad gelegt. Die Höhe des Wasserspiegels betrug 10cm. Die hydro- und oleophoben Proben wurden bis auf den Boden des Wasserbades gedrückt und so stark komprimiert, sodass die in den Proben eingeschlossene Luft vollständig entweichen konnte. Nach der Entnahme aus dem Wasserbad erfolgte wiederum eine mechanische Kompression der Proben, bis kein Wasser mehr aus ihnen tropfte. Dieser Waschvorgang wurde zehnmal hintereinander durchgeführt. Die anschließende Rücktrocknung erfolgte bei 1600C bis zur Gewichtskonstanz der Proben. Der abschließende Kurzzeittauchtest ergab eine Wasseraufnahme von 0,9 Vol.-% und entsprach damit dem Niveau der nicht ausgewaschenen Referenzprobe. Bei dem Kurzzeittauchtest wurden die Proben mit Hilfe eines Metallgit- ters unter die Wasseroberfläche gedrückt. Die Eintauchtiefe betrug 13 cm, die Eintauchdauer 15 min. Mit Hilfe einer Waage wird die Massenänderung der Proben infolge der Wasseraufnahme und der damit verbundenen Änderung der Auftriebskräfte registriert.
Vergleichsbeispiel 2
In einem Vergleichsversuch wurde der Schaum mit einer Imprägnierlösung bestehend aus 99 Gew.-% Wasser und 1 Gew.-% Evo® Gard FCS (jedoch ohne Evo® Gard XL) in der gleichen Vorgehensweise wie in Beispiel 1 imprägniert. Auswaschtest und Kurzzeittauchtest wurden wie in Beispiel 1 durchgeführt. Der Schaum des Vergleichsbeispiels 2 wies eine Wasseraufnahme von 1 ,2 Vol.-% auf. Dies entsprach einem um 33% höheren Wert.
Wie die obengenannten Beispiele verdeutlichen, kann das Auswaschverhalten der be- schichteten Melaminharzschäume durch die erfindungsgemäße Beschichtung entscheidend verbessert werden. Dadurch erhöht sich die Sicherheit beim Einsatz hydro- und olephobem Melaminharz in den relevanten Anwendungen unter ähnlichen Belastungssituationen.
Claims
1. Melaminharz-Schaumstoff, dadurch gekennzeichnet, dass die Oberfläche seines
Zellgerüsts ganz oder teilweise mit einer Mischung aus a) Fluorcarbonharz und b) modifiziertem Polyisocyanat beschichtet ist.
2. Melaminharz-Schaumstoff nach Anspruch 1 , wobei der beschichtete Schaum 0,01 bis 10 Gew.-% Fluorcarbonharz und 0,01 bis 10 Gew.-% modifiziertes PoIy- isocyanat enthält.
3. Melaminharz-Schaumstoff nach Anspruch 1 , wobei modifiziertes Polyisocyanat ein nichtionogenes Polyurethan ist.
4. Verfahren zur Herstellung eines Schaums gemäß den Ansprüchen 1 bis 3, dadurch gekennzeichnet, dass man den Schaumstoff mit einer wässrigen Dispersion eines Fluorcarbonharzes und eines modifizierten Polyisocyanats einsprüht oder tränkt, überflüssige Flüssigkeit abpresst und den Schaumstoff bei 120 bis 200 0C trocknet.
5. Verfahren nach Anspruch 4, dadurch gekennzeichnet, dass die Dispersion 0,1 bis 10 Gew.-% Feststoffanteil jeweils eines Fluorcarbons und eines modifizierten Polyisocyanats hat.
6. Verwendung der Schaumstoffe gemäß den Ansprüchen 1 bis 3, zur Schallabsorption und Wärmedämmung im Kraftfahrzeug-, Eisenbahn-, Schiffs- und Flugzeugbau und in der Raumfahrt.
