Description
- Die Erfindung betrifft ein Verfahren zum Aufbringen einer füllstoffhaltigen Kunststoffschicht auf eine Oberfläche, insbesondere eine geformte Oberfläche.
- Die Erfindung betrifft insbesondere ein Verfahren zum Aufbringen einer Schwerschicht auf eine, geformte Oberfläche, zur Herstellung einer schallisolierenden Mehrschichtwandverkleidung, wie sie beispielsweise bei Fahrzeuginnenverkleidungen eingesetzt werden.
- Schalldämmende Mehrwandschichtverkleidungen, die konturfolgend dem Fahrzeuginnenraum angepasst sind, sind bereits seit längerem bekannt.

DE-PS 11 86 648 -
DE 28 00 914 beschreibt schalldämmende Mehrschichtwandverkleidungen für die Wände von Fahrzeugen oder Maschinen, die aus einer der zu verkleidenden Wand zugeordneten Schwerschicht besteht, die durch mehr als 40 Gew.-% Füllstoffe enthaltende Bindemittel gebildet und auf einer weichelastischen Zwischenschicht angeordnet ist. Zur Herstellung dieser Mehrschichtwandverkleidungen sind verschiedene herkömmliche Verfahren beschrieben, denen gemeinsam ist, dass man aus einer Mischung aus weichgemachtem Bindemittel, Füllstoff und gegebenenfalls weiteren Zuschlagstoffen mit Hilfe eines Extruders oder Kalanders eine schwere Dämmschicht herstellt. Diese wird entweder direkt in der gewünschten Form zum Erstarren gebracht oder man lässt sie erst aushärten und bringt sie anschließend durch ein geeignetes Verfahren wie Tiefziehen oder Vakuumverformung in die gewünschte Form. - Aus der
US 5,964,418 ist ein Verfahren sowie eine Vorrichtung zum kombinierten Auftrag eines flüssigen Kunstharzes und eines Metallpuders bekannt. Durch eine Düse der Sprühvorrichtung wird ein Freistrahl eines flüssigen Kunstharzes erzeugt. In diesen Freistrahl wird mittels eines Paars von diametral angeordneten Auslässen ein Füllstoff in Form eines Metallpuders zudosiert. Dabei wird die Zudosierung zu dem Paar Auslässen so vorgenommen, dass sich eine gleichmäßige Durchmischung des Strahls ergibt. - Nachteilig an den herkömmlichen Spritzgießverfahren ist, dass die Schwerschichten ein relativ hohes Gewicht haben und dass die zur Herstellung dieser Schichten verwendeten Vorrichtungen schnell verschleißen und insbesondere die Mischköpfe häufig ausgetauscht werden müssen.
- Ausgehend von diesem Stand der Technik liegt der Erfindung die Aufgabe zugrunde, ein verbessertes Verfahren bereitzustellen mit dem man eine feststoffhaltige Kunststoffschicht in gewünschter Weise auf eine insbesonders geformte Oberfläche aufbringen kann.
- Diese Aufgabe wird durch ein Verfahren mit den Merkmalen nach Anspruch 1 gelöst. Vorteilhafte Ausgestaltungen und Weiterbildungen der Erfindung sind Gegenstand der Unteransprüche 2 bis 7.
- Der Erfindung liegt die Erkenntnis zugrunde, dass sich eine wesentliche Gewichtseinsparung ergibt, wenn die Schwerschicht so ausgebildet wird, dass sie entsprechend den örtlichen konstruktiven und akustischen Gegebenheiten die jeweils erforderliche Dicke und/oder Dichte aufweist. Dadurch kann beispielsweise an den Stellen im Fahrzeug, wo nur eine geringe Schalldämmung erforderlich ist, die Schwerschicht mit einer geringeren Dicke und/oder Dichte ausgebildet werden. Andererseits können Bereiche mit hoher Schallübertragung verstärkt isoliert und gedämmt werden. Insgesamt ermöglicht die Erfindung somit eine bessere Schallisolierung, da jeder Bereich der Verkleidung entsprechend den akustischen Vorgaben individuell bestmöglich ausgestaltet werden kann, die z. B. ausgehend von Messungen bestimmt werden.
- Die Erfindung stellt nun ein verbessertes Verfahren bereit, mit dem sich solcher Schichten mit insbesondere örtlich unterschiedlicher Dichte und/oder Dicke auf einfache Weise herstellen lassen.
- Die steuer- und veränderbare Ausbildung der Schwerschicht wird erfindungsgemäß dadurch erreicht, dass eine füllstoffhaltige Kunststoffschicht auf eine insbesonders geformte Oberfläche aufgesprüht wird, wobei man zunächst aus einem Bindemittel oder Bindemittelgemisch einen Freistrahl zum Sprühauftrag erzeugt. Der Füllstoff wird erst anschließend in den Freistrahl des noch nicht aus polymerisierten Bindemittels bzw. Bindemittelgemisch zudosiert.
- Die Zudosierung des Füllstoffs erfolgt über mehrere einzeln ansteuerbare Feststoffdüse(n) und kann dadurch zielgenau gesteuert und wunschgemäß reguliert werden. Die Zudosierung des Füllstoffs ist durch das erfindungsgemäße Verfahren auch während des Sprühvorgangs variabel einstellbar.
- Der Füllstoff ist vorzugsweise ein rieselfähiger Feststoff hoher Dichte und sollte in einer Menge von 10 bis 90 Gew.-%, vorzugsweise 50 bis 80 Gew.-%, bezogen auf die Endmischung zudosiert werden.
- Als Bindemittel können in dem erfindungsgemäßen Verfahren alle zur Herstellung von Masse-Feder-Systemen geeigneten herkömmlichen Bindemittel in den üblichen Mischungsverhältnissen eingesetzt werden. Vorzugsweise sollten Komponenten verwendet werden, welche die aktuellen Anforderungen der Recyclingfähigkeit erfüllen und am Ende des Produktlebenszyklus möglichst problemlos wiederverwertet werden können. Erfindungsgemäß bevorzugte Bindemittel sind Bindemittel auf Polyurethan-Basis, insbesondere solche die auf Basis eines Polyol-Isocyanat-Gemisches herstellbar sind. Es können jedoch auch andere geeignete Bindemittel verwendet werden.
- Die örtliche Dichte und Dicke der aufgesprühten Schicht lassen sich durch Regulierung bzw. Steuerung der Füllstoffzufuhr erfindungsgemäß auch während des Verfahrens variabel steuern.
- Es wurde gefunden, dass sich durch das erfindungsgemäße Verfahren die Erosion also der Verschleiß der Vorrichtung, insbesondere des Mischkopfs wesentlich verringert. Dadurch verringert sich auch der Drift in der Mischgüte, was sich wesentlich auf die Sicherstellung einer gleichbleibenden Produktqualität auswirkt.
- Eine Vorrichtung zum Sprühauftragen einer feststoffhaltigen Kunststoffschicht auf eine Oberfläche gemäß dem erfindungsgemäßen Verfahren mit einem Mischkopf, der eine erste Einrichtung zum Erzeugen eines Freistrahls des Bindemittelgemisches und mehrere zweite Einrichtungen zum dosierten Zuleiten eines Füllstoffs aufweist, zeichnet sich dadurch aus, dass die zweiten Einrichtungen zum dosierten Zuleiten des Füllstoffs so angeordnet sind, dass der Füllstoff in den aus dem Mischkopf austretenden Freistrahl dem Bindemittelgemisch zudosiert wird.
- Die Vorrichtung hat mehrere zweite Einrichtungen zum dosierten Zuleiten des Füllstoffs, die bezüglich der ersten Einrichtung rotationssymetrisch angeordnet sind. Vorzugsweise hat die Vorrichtung drei zweite Einrichtungen, die in einem Winkelabstand von etwa 120° um die erste Einrichtung angeordnet sind.
- Die zweiten Einrichtungen bestehen vorzugsweise aus einzeln unabhängig oder gekoppelt ansteuerbaren Feststoffdüsen. Gemäß einer bevorzugten Ausführungsform bestehen sie ferner aus einem besonders verschleißfesten Material, beispielsweise Keramikmaterial.
- Die Erfindung wird nachstehend anhand der in den Zeichnungen dargestellten Ausführungsbeispiele erläutert. Es zeigen:

Fig. 1 eine schematische Darstellung zur Erläuterung einer Vorrichtung zum erfindungsgemäßen Aufbringen einer Kunststoffschicht auf eine insbesondere geformte Oberfläche; -
Fig. 2 eine schematische Darstellung zur Erläuterung der Füllstoffzufuhr am Beispiel einer Ausführungsform mit drei symmetrisch angeordneten Füllstoffdüsen; -
Fig. 3 eine schematische Darstellung zur Erläuterung der Füllstoffverteilung auf der zu besprühenden Oberfläche bei einer Anordnung der Feststoffdüsen wie inFigur 2 gezeigt. - Bei dem erfindungsgemäßen Verfahren werden füllstoffhaltige Kunststoffschichten auf eine insbesonders geformte Oberfläche aufgesprüht. Das Verfahren eignet sich insbesondere zur Herstellung von Schwerschichten für schalldämmende bzw. - dämpfende Komponenten, die nach dem bekannten Masse-Feder-System wirken. Durch das erfindungsgemäße Verfahren werden Schwerschichten durch Sprühauftrag direkt auf der Schaum- oder Federschicht oder gegebenenfalls einer weiteren Zwischenschicht ausgebildet.
- Die Schaum- oder Federschicht besteht bei üblichen Masse-Feder-Systemen aus einem offen- oder geschlossen zelligen Schaumstoff, aus einem imprägnierten Faserstoff aus organischen, natürlichen oder synthetischen Fasern, oder auch aus anorganischen, natürlichen oder synthetischen Fasern. Durch das Sprühverfahren kann die füllstoffhaltige Kunststoffschicht auf beliebig geformte Oberflächen aufgetragen werden.
- Das erfindungsgemäße Verfahren wird nun ausführlich anhand des Ausführungsbeispiels in
Fig. 1 erläutert. - Bei dem erfindungsgemäßen Verfahren wird zunächst mit Hilfe eines Mischkopfes mit Düsen aus einem Bindemittel bzw. einem Bindemittelgemisch ein Freistrahl erzeugt. Der Düsendurchmesser sollte 0,1-5mm, bevorzugt 0,5-3mm betragen.
- Als Bindemittel können Thermoplaste, z.B. Polyvinylacetat, Polyvinylpropionat, Polyacrylsäureester, Polymetacrylsäureester, Polystyrol, Polyethylen als Homo- oder Copolymere oder Gemische davon, Zweikomponenten-Kunstharze, z.B. Polyurethan, Epoxidharz, Polyester und dergleichen, Bitumen, Pech, Wachs, Baum- oder Wurzelharze, natürliche und künstliche Gummi, Gummiregenerat oder Mischungen davon verwendet werden. Bevorzugte Bindemittel sind Zweikomponenten-Kunstharze, insbesondere Bindemittel auf Polyurethan-Basis.
Als günstig für insbesondere schalltechnische Anwendungen zeigen sich PolyolIsocyanat-Gemische mit einem Druckbereich von 20-250 bar, bevorzugt 60-150 bar, und einem Temperaturbereich des Polyols von 10-150°C, bevorzugt 20-100°C, und des Isocyanats von 10-100°C, bevorzugt 20-60°C. Das Mischungsverhältnis Polyol/Isocyanat beträgt 100/5 bis 100/90, bevorzugt 100/8 bis 100/80. - Nach Austritt des Freistrahls 3 aus dem Mischkopf 1 wird ein Füllstoff außerhalb des Mischkopfes 1 in das noch nicht auspolymerisierte Bindemittelgemisch etwa in einem Bereich eindosiert. Die Zufuhr des Füllstoffes erfolgt mit Hilfe eines üblichen Füllstoffförderers, der einen rieselfähigen Füllstoff im Dickstrom fördern kann.
- Der Füllstoff ist vorzugsweise ein rieselfähiger Feststoff hoher Dichte. Die Dichte erfindungsgemäß geeigneter Füllstoffe liegt im Bereich über 2 g/cm3, vorzugsweise über 4,5 g/em3. Die Menge des zudosierten Füllstoffs bzw. Feststoffs hängt insbesondere von dem verwendeten Bindemittel und der gewünschten Dichte der aufzubringenden Schicht ab. Das Mischungsverhältnis von Bindemittel zu Füllstoff lässt sich für den Fachmann auf einfache Weise z. B. mittels Versuchen ermitteln, wobei der Spritzabstand, d. i. der Abstand zwischen Mischkopf und der zu beschichtenden Oberfläche, bei 20-500mm, bevorzugt 100-250mm liegen sollte, um eine gleichmäßige Vermischung im Sprühstrahl 8 zu gewährleisten. Der Füllstoff sollte vorzugsweise in einer Menge Füllgrad von 10 bis 90 Gew.-%, vorzugsweise 50 bis 80 Gew.-%, bezogen auf die Endmischung zudosiert werden.
- Der Füllstoff kann aus ein oder mehreren partikelförmigen Materialien bestehen, die mindestens eine, vorzugsweise mehrere der nachstehenden Eigenschaften aufweisen: ein spezifisches Gewicht von mehr als 2 g/cm3 haben, feingemahlen sind, ein Schüttgewicht von mehr als 600 g/l haben und eine Korngröße (Partikeldurchmesser) zwischen 10 und 500mm, vorzugsweise zwischen 50 und 250mm aufweisen. Die erfindungsgemäß verwendeten Füllstoffe sollten gut schüttbar sein. Bevorzugte Füllstoffe sind körnige, blättchenförmige oder pulverförmige Teilchen, beispielsweise aus Bariumsulfat (BaSO4).
- Die Zudosierung des Füllstoffs erfolgt über mehrere Feststoffdüsen 5 insbesondere bis zu 16, vorzugsweise 2 bis 6 Feststoffdüsen, die symmetrisch am Mischkopf 1 angeordnet sind. Besonders bevorzugt wird der Füllstoff über 3 Feststoffdüsen, die im Winkelabstand von etwa 120° angeordnet sind, zugeführt. Dadurch erreicht man eine optimale Vermischung und Verbindung von Bindemittel und Füllstoff im Sprühstrahl, so dass auch im fertigen Produkt eine gleichmäßigen Verteilung des Füllstoffs und damit eine gleichmäßige Dichteverteilung erreicht wird. Der Durchmesser der Feststoffdüsen 5 sollte 0,1-10mm, bevorzugt 1-5mm betragen.
- Die Zudosierung des Füllstoffs ist durch das erfindungsgemäße Verfahren variabel steuerbar, insbesondere auch während des Sprühvorgangs. Der Füllstoffgehalt im Sprühstrahl 8 kann frei gewählt und je nach Erfordernis der zu beschichtenden Oberflächenbereiche fortlaufend neu eingestellt und verändert werden. Durch die Steuerung des Füllstoffgehalts im Sprühstrahl 8 kann die Dichte der aufgesprühten Schicht bestimmt werden.
- Die Füllstoffzufuhr in den Sprühstrahl erfolgt zweckmäßig mittels Druckluft oder einem anderen Druckfluid, das vorzugsweise mit dem beteiligten Materialien nicht reagiert. Ferner macht man sich bei dem erfindungsgemäßen Verfahren den negativen Druckgradienten in Richtung zum bzw. in den Freistrahl 3 zunutze. Das Bindemittel, das in Form des Freistrahls 3 aus dem Mischkopf 1 austritt, reißt den zudosierten Füllstoff beim Austritt aus der Füllstoffdüse 5 in der Stromlinie mit, wodurch ein homogener Sprühstrahl 8 entsteht.
- Weitere vorteilhafte Wirkungen, die durch das erfindungsgemäße Verfahren erzielt werden, sind, dass im Sprühstrahl 8 eine optimale Vermischung und Verbindung von Bindemittel und Füllstoff entsteht, was zu einer gleichmäßigen Füllstoffverteilung und damit Dichteverteilung im fertigen Produkt führt. Auf diese Weise können auch Produkte mit sehr hohen Dichten hergestellt werden.
- Neben dem negativen Druckgradienten wird das erfindungsgemäße Verfahren durch das Zerwellen und Zerstäuben des Füllstoffs im Freistrahl 3 gefördert. Der Füllstoff wird beim Zudosieren in den Freistrahl 3 durch die inneren Turbulenzen der Flüssigkeit vom Strahl aufgenommen und darin gleichmäßig vermischt.
- Ferner wird das Risiko des Oversprays und Strahlzerfalls dadurch verringert, dass man die Geschwindigkeit des Bindemittel-Freistrahls 3 aufgrund der Impulserhaltung und des hohen spezifischen Gewichts des Füllstoffs verringern kann. Dadurch lässt sich die Auftraggenauigkeit des Bindemittels bzw. des Bindemittelgemisches und des eingemischten Füllstoffs erhöhen.
- Schließlich trägt das Verfahren dazu bei, dass die verwendete Sprühvorrichtung einer geringeren Abnutzung ausgesetzt ist, da der Abrieb verursachende partikelförmige Füllstoff weder in den Mischkopf 1 noch in damit verbundenen Rohre gelangt. Zum einen verlängert sich dadurch die Lebensdauer der Gerätschaften, was erhebliche Kosten einspart, und zum anderen wird die Produktqualität über einen längeren Zeitraum aufrechterhalten. Bei herkömmlichen Verfahren wurde dagegen nach einer gewissen Betriebzeit ein Drift der Mischgüte beobachtet, der vermutlich auf Erosion des Mischkopfs zurückzuführen ist.
- Das Verfahren kann auch in einer dem Fachmann bekannten Weise abgewandelt oder ergänzt werden. So können dem Bindemittelgemisch beispielsweise neben den genannten Komponenten weitere Hilfs- oder Zusatzstoffe, die im Stand der Technik bekannt sind, zugesetzt werden.
- Eine Vorrichtung zum Sprühauftragen einer feststoffhaltigen Kunststoffschicht auf eine mit Erhebungen und Vertiefungen geformte Oberfläche, die anhand von
Fig. 1 beschrieben wird, besteht aus einem Mischkopf 1, der eine erste Einrichtung 2 zum Erzeugen eines Freistrahls 3 des Bindemittels bzw. des Bindemittelgemisches und zumindest eine zweite Einrichtung 4 zum dosierten Zuleiten eines Füllstoffs besitzt. Die erste Einrichtung 2 weist vorzugsweise eine Düse 5 zum Zuführen bzw. Ausstoßen des Bindemittelgemisches auf. - Die Zudosierung und Steuerung der Füllstoffzufuhr über eine Zuleitung 6 kann dabei auf an sich übliche Weise mittels Druckluft erfolgen, die über eine weitere Zuleitung 7 auferlegt wird und den zugegebenen Füllstoff in den Freistrahl 3 mitreißt. Weiter unterstützt wird die Zudosierung des Füllstoffs durch den oben beschriebenen negativen Druckgradienten.
- Die zweite Einrichtung 4 zum dosierten Zuleiten des Füllstoffs 5 ist erfindungsgemäß so angeordnet, dass der Füllstoff in den aus dem Mischkopf 1 austretenden Freistrahl 3 dem Bindemittelgemisch zudosiert wird. Zur gleichmäßigen Füllstoffzufuhr besitzt die Vorrichtung vorzugsweise mindestens zwei, weiter bevorzugt drei zweite Einrichtungen 4 zum dosierten Zuleiten des Füllstoffs. Diese sollten bezüglich der ersten Einrichtung 2 rotationssymetrisch angeordnet sein.
- Eine besonders bevorzugte Ausführungsform ist in
Fig. 2 gezeigt, wobei drei zweite Einrichtungen 4 im Winkelabstand von etwa 120° um die erste Einrichtung 2 angeordnet sind. Mit dieser Anordnung lässt sich die bestmögliche Füllstoffverteilung im Sprühstrahl 8 erreichen. Die mit dieser bevorzugten Vorrichtung theoretisch erreichbare Füllstoffverteilung im Sprühkreis ist inFig. 3 dargestellt. - Die zweiten Einrichtungen 4 sollten so angeordnet sein, dass die Füllstoffzufuhr möglichst direkt in nur kurzem Abstand nach dem Austritt des Freistrahls 3 aus der ersten Einrichtung 2 in den Freistrahl 3 erfolgt. Mit zunehmenden Abstand vergrößert sich die Streuung des Sprühstrahls 8. Dies führt zu einer schlechteren Vermischung und einer ungenaueren Auftragsgenauigkeit der im Sprühstrahl 8 gebildeten füllstoffhaltigen Kunststoffmischung.
- Die zweiten Einrichtungen 4 weisen vorzugsweise einzeln unabhängig oder gekoppelt ansteuerbare Feststoffdüsen 5 auf. Die unabhängige Ansteuerbarkeit ist insbesondere bei Anwendungen vorteilhaft, bei denen der Sprühwinkel nicht senkrecht zur Auftragsoberfläche ist. Insbesondere bei stark geformten Oberflächen oder Oberflächen mit größeren Erhebungen und Vertiefungen trifft der Sprühstrahl 8 häufig in einem spitzen oder stumpfen Winkel auf die Oberfläche auf. Aufgrund des hohen Dichteunterschieds zwischen Bindemittel bzw. Bindemittelgemisch und Füllstoff käme es dabei leicht zu einer Teilentmischung des Sprühstrahls 8 und damit zu einer ungleichmäßigen Verteilung des Füllstoffs im Produkt. Mit dem erfindungsgemäßen Verfahren lassen sich die einzelnen Feststoffdüsen 5 einzeln ansteuern, so dass die Füllstoffzufuhr über die jeweiligen Düsen 5 unabhängig eingestellt und reguliert werden kann. Dadurch kann auch unter extremen Sprühwinkeln ein gleichmäßiger Auftrag sichergestellt werden.
- Zur Verringerung der Erosion durch die Füllstoffteilchen können die Einrichtungen 4 ganz oder zumindest im Bereich der Füllstoffdüsen 5 aus einem beständigen Material, beispielsweise aus einem Keramikmaterial hergestellt sein.
- Das Verfahren eignet sich zur Herstellung zahlreicher Kunststoffschichten, insbesondere solcher, die partiell unterschiedliche Dichten und/oder Dicken aufweisen. Besonders geeignet ist das Verfahren zur Herstellung von Zweikomponentenpolyurethan-Systemen mit einer oder mehreren Schichten, schalldämmender oder - dämpfender Komponenten mit einer oder mehreren Schichten und Schwerschichten für schallisolierende Masse-Feder-Systeme wie sie in der Automobilindustrie zur Schallisolierung verwendet werden.
- Die erfindungsgemäß hergestellten Produkte weisen sich durch eine besonders gleichmäßige Füllstoffverteilung in den jeweiligen Bereichen, die von unterschiedlichen Dicken und/oder Dichten sein können, aus.
Claims (7)
- Verfahren zum Aufbringen einer füllstoffhaltigen Kunststoffschicht auf eine Oberfläche, wobei- eine Mischung, welche ein Bindemittel oder Bindemittelgemisch und einen Füllstoff enthält, auf die Oberfläche aufgesprüht wird,- aus dem Bindemittel bzw. dem Bindemittelgemisch ein Freistrahl zum Sprühauftrag erzeugt wird und der Füllstoff über mehrere Feststoffdüsen in den Freistrahl des noch nicht auspolymerisierten Bindemittels bzw. Bindemittelgemisch zudosiert wird, und wobei- die Zudosierung des Füllstoffs während des Verfahrens variabel einstellbar ist,dadurch gekennzeichnet, dass- die Oberfläche Erhebungen und Vertiefungen aufweist und- die Feststoffdüsen jeweils einzeln unabhängig voneinander ansteuerbar sind,wodurch die Füllstoffzufuhr über die jeweiligen Düsen unabhängig eingestellt und reguliert werden kann.
- Verfahren nach Anspruch 1,
dadurch gekennzeichnet,
dass der zudosierte Füllstoff ein rieselfähiger Feststoff hoher Dichte ist. - Verfahren nach Anspruch 2,
dadurch gekennzeichnet,
dass die Dichte über 2 g/cm3, bevorzugt über 4,5 g/cm3 liegt. - Verfahren nach einem der vorstehenden Ansprüche,
dadurch gekennzeichnet,
dass der Füllstoff in einer Menge von 10 bis 90 Gew.-%, bezogen auf die Endmischung zudosiert wird. - Verfahren nach einem der vorstehenden Ansprüche,
dadurch gekennzeichnet,
dass der Füllstoff in einer Menge von 50 bis 80 Gew.-%, bezogen auf die Endmischung zudosiert wird. - Verfahren nach einem der vorstehenden Ansprüche,
dadurch gekennzeichnet,
dass das Bindemittel ein Bindemittel auf Polyurethan-Basis ist. - Verfahren nach einem der vorstehenden Ansprüche,
dadurch gekennzeichnet,
dass die Dichten und/oder Dicken der aufgesprühten Schicht während des Verfahrens variabel steuerbar sind.
