Description
- Die Erfindung betrifft ein induktives Bauelement, auf dessen elektrisch leitende Wicklung Band aus weichmagnetischem Material aufgewickelt ist.
- Übliche induktive Bauelemente haben einen weichmagnetischen Kern, der beispielsweise aus Band gewickelt oder aus Blechen geschichtet sein kann, und eine auf diesen Kern aufgebrachte elektrische Wicklung. Bei Ringbandkernen wird die Wicklung meist in Form eines Toroids auf den Kern aufgewickelt. Schnittbandkerne oder Kerne aus geschichteten und gegebenenfalls geklebten Blechpaketen können in die fertige Wicklung eingeschoben werden.
- Es sind jedoch auch bereits induktive Bauelemente, beispielsweise Transformatoren, Drosseln und Wandler, bekannt, bei denen der bandförmige Kernwerkstoff aus weichmagnetischem Material auf die vorgefertigte elektrische Wicklung aufgewickelt ist. Dabei wird in der Regel der bandförmige Kernwerkstoff zunächst vor dem Aufbringen auf die Wicklung auf einen ähnlichen Durchmesser vorgewickelt, wie er später auf die Wicklung zu liegen kommt, anschließend zur Beseitigung der mechanischen Spannungen wärmebehandelt und schließlich, gegebenenfalls nach nochmaligem Umwickeln, auf die Wicklung aufgewickelt.
- Der fertige Wickelkern, der die Form eines Ringbandkerns besitzt, umschließt dann jeweils einen seiner Bandbreite entsprechenden Teil der elektrischen Wicklung (DE-C-711770, 722211, 727 073, 729918, 737 787 und 915 588). Obwohl beim Wickeln die Krümmungsänderung der Bänder auf ein Mindestmaß beschränkt wird, ist nicht zu vermeiden, daß sich die magnetischen Eigenschaften beim Wickeln nach der Wärmebehandlung verschlechtern. Die Verschlechterung kann bei Silizium-Eisen-Legierungen noch in tragbaren Grenzen gehalten werden, bei den magnetisch hochwertigen Nickel-Eisen-Legierungen muß jedoch eine bedeutende Qualitätsminderung in Kauf genommen werden (R. Bauer, »Der Meßwandler«, Berlin/Göttingen/Heidelberg [Springer-Verlag], 1953, Seite 55, Absatz 3).
- Aufgabe der Erfindung ist es, ein induktives Bauelement, auf dessen elektrisch leitende Wicklung Band aus weichmagnetischem Material aufgewickelt ist, weiter zu verbessern.
- Dies wird erfindungsgemäß dadurch erreicht, daß die elektrisch leitende Wicklung ringförmig ausgebildet ist und daß das weichmagnetische Band aus einer amorphen Legierung besteht und toroidförmig derart auf die Wicklung aufgewikkelt ist, daß es diese weitgehend umschließt.
- Diese Bauart hat zunächst den Vorteil, daß das toroidförmig aufgewickelte amorphe weichmagnetische Band ähnlich wie ein Schalenkern gleichzeitig als magnetische Schirmung wirkt. Ferner lassen sich weichmagnetische Bänder aus amorphen Legierungen viel einfacher als Bänder aus kristallinen Legierungen auf die elektrisch leitende Wicklung aufwickeln, ohne daß dabei die magnetischen Eigenschaften des weichmagnetischen Materials nachteilig beeinflußt werden. Dies wird im folgenden noch näher erläutert werden.
- Besonders geeignet für das erfindungsgemäße Bauelement sind amorphe Bänder mit nicht zu großer Breite, beispielsweise mit einer Breite von bis zu 5 mm, wie sie leicht unmittelbar aus der Schmelze hergestellt werden können. Diese Bänder können dann in einer oder mehreren Lagen ähnlich auf die vorgefertigte elektrisch leitende Wicklung aufgebracht werden, wie beispielsweise bei herkömmlichen induktiven Bauelementen die elektrisch leitende Wicklung auf einen vorgefertigten Ringbandkern aufgewickelt wird.
- Amorphe Metallegierungen lassen sich bekanntlich dadurch herstellen, daß man eine entsprechende Schmelze so rasch abkühlt, daß ein Erstarren ohne Kristallisation eintritt. Die Legierungen können dabei gleich in Form dünner Bänder gewonnen werden, deren Dicke beispielsweise einige hundertstel Millimeter und deren Breite mehrere Millimeter betragen kann. Von den kristallinen Legierungen lassen sich die amorphen Legierungen durch Röntgenbeugungsmessungen unterscheiden. Im Gegensatz zu kristallinen Materialien, die charakteristische scharfe Beugungslinien zeigen, verändert sich bei amorphen Metallegierungen die Intensität im Röntgenbeugungsbild nur langsam mit dem Beugungswinkel, ähnlich wie dies auch bei Flüssigkeiten oder gewöhnlichem Glas der Fall ist.
- Je nach den Herstellungsbedingungen können die amorphen Legierungen vollständig amorph sein oder ein zweiphasiges Gemisch des amorphen und des kristallinen Zustandes umfassen. Im allgemeinen versteht man unter einer »amorphen Metallegierung« eine Legierung, die zu wenigstens 50%, vorzugsweise zu wenigstens 80%, amorph ist.
- Für jede amorphe Metallegierung gibt es eine charakteristische Temperatur, die sogenannte Kristallisationstemperatur. Erhitzt man die amorphe Legierung auf oder über diese Temperatur, so geht sie in den kristallinen Zustand über. Bei Wärmebehandlungen unterhalb der Kristallisationstemperatur bleibt dagegen der amorphe Zustand erhalten.
- Die bislang bekannten weichmagnetischen amorphen Metallegierungen haben die Zusammensetzung MyXi-y, wobei M wenigstens eines der Metalle Eisen, Kobalt und Nickel und X wenigstens eines der sogenannten glasbildenden Elemente Bor, Kohlenstoff, Silizium und Phosphor bedeutet und y zwischen etwa 0,60 und 0,95 liegt. Zusätzlich zu den Metallen M können die amorphen Legierungen auch noch weitere Metalle, insbesondere Titan, Zirkon, Hafnium, Vanadin, Niob, Tantal, Chrom, Molybdän, Wolfram, Mangan, Palladium, Platin, Kupfer, Silber oder Gold enthalten, während zusätzlich zu den glasbildenden Elementen X oder gegebenenfalls auch an Stelle von diesen die Elemente Aluminium, Gallium, Indium, Germanium, Zinn, Arsen, Antimon, Wismut oder Beryllium vorhanden sein können (vgl. zum Beispiel DE-A-2 546 676, 2 553 003, 2 605 615, 2 628 362 und 2 708151).
- Allgemein gilt bei weichmagnetischen amorphen Legierungen, daß sie bezüglich ihrer magnetischen Eigenschaften gegen Verformungen, wie sie etwa beim Aufwickeln des Bandes auf eine elektrisch leitende Wicklung auftreten, weniger empfindlich sind als Bänder aus kristallinen weichmagnetischen Legierungen.
- Speziell eine Reihe von kobalthaltigen amorphen Legierungen, wie sie etwa aus der DE-A-2 546 676 und der DE-A-2 708 151 bekannt sind, haben eine Magnetostriktion, die nahe bei Null liegt. Diese Legierungen können vorzugsweise die Zusammensetzung CoaFebNicSidBePfC9Alh haben, wobei

- Sie sprechen jedoch bereits auf eine Entspannungswärmebehandlung bei verhältnismäßig niedrigen Temperaturen von etwa 150 bis 400° C an. Die Ummagnetisierungsverluste bei hohen Frequenzen, beispielsweise bei 20 kHz, sind bei diesen Legierungen nach der Wärmebehandlung verhältnismäßig niedrig. Bei Verwendung solcher Legierungen kann daher das Bauelement nach dem Aufwickeln des amorphen weichmagnetischen Bandes auf die vorgefertigte elektrisch leitende, mit einer Isolation versehene Wicklung einer Wärmebehandlung zwischen 150 und 400°C unterzogen werden, sofern auch die übrigen für das Bauelement verwendeten Werkstoffe bei diesen Temperaturen beständig sind.
- Die elektrisch leitende Wicklung kann vorteilhaft aus Aluminium hergestellt werden, wodurch sich gegenüber Kupfer eine erhebliche Gewichtsersparnis ergibt. Außerdem lassen sich dabei die einzelnen Windungen durch eine ®Eloxalschicht an ihrer Oberfläche in einfacher Weise temperaturbeständig gegeneinander isolieren. Insbesondere bei größeren Bauelementen kann man natürlich auch Folien, beispielsweise aus Kunststoffen mit entsprechender Temperaturbeständigkeit, zur Isolation verwenden.
- Falls es auf eine Gewichtsersparnis nicht entscheidend ankommt, kann man natürlich für die elektrisch leitende Wicklung auch Kupfer verwenden, beispielsweise mit temperaturbeständigem Lack oder einer Glasfaserumspinnung isoliert.
- Besonders günstig kann man die elektrisch leitende Wicklung aus Bandmaterial, vorzugsweise Aluminiumband, herstellen, das dann ähnlich gewickelt werden kann wie Ringbandkerne bei einem üblichen Bauelement. Bei einer solchen Bandwicklung läßt sich ein besonders hoher Füllfaktor und damit eine besonders kompakte Bauart erzielen.
- Vorzugsweise wählt man für die elektrisch leitende Wicklung einen etwa rechteckigen Querschnitt mit einem Seitenverhältnis der zur Wickelachse parallelen zu der zur Wickelachse senkrechten Seite von etwa 2,5 : 1 bis 1 : 1.
- Die Wicklung kann auch aus mehreren elektrisch voneinander getrennten Teilwicklungen bestehen, beispielsweise der Primär- und Sekundärwicklung eines Transformators oder Übertragers.
- Um eine hohe Leistung bei möglichst kleinem Materialeinsatz zu erzielen, ist es besonders vorteilhaft, für die mit einer toroidförmigen Wicklung aus weichmagnetischem Band versehene elektrisch leitende ringförmige Wicklung einen etwa quadratischen Querschnitt zu wählen. Ferner ist es zweckmäßig, das Wickelpaket aus weichmagnetischem Band so dick zu machen, daß der halbe Durchmesser des Wickelloches der elektrisch leitenden Wicklung von weichmagnetischem Material ausgefüllt ist. Ferner sollten die Füllfaktoren der beiden Wicklungen möglichst groß gewählt werden, wenn bei vorgegebener Maximalleistung des Bauelementes ein möglichst kleines Bauvolumen erzielt werden soll. Die maximale Leistung, bezogen auf die Volumeneinheit, nimmt nämlich mit wachsenden Füllfaktoren zu. Bei einer Wicklung aus Aluminiumband lassen sich etwa Füllfaktoren bis zu 0,9 erreichen, bei der weichmagnetischen toroidförmigen Wicklung etwa Füllfaktoren bis zu 0,3. Um gleichzeitig auch eine möglichst hohe maximale Leistung, bezogen auf das Gewicht, zu erreichen, ist es ferner vorteilhaft, das Verhältnis von Außendurchmesser zu Innendurchmesser der elektrisch leitenden Wicklung zwischen 1,3 und 3,5, vorzugsweise zwischen 1,5 und 2,5, zu wählen. Im Vergleich zu herkömmlichen Bauelementen läßt sich dabei auch teures weichmagnetisches Material auf Kosten von billigerem Leitermaterial einsparen. Unter den vorstehend angegebenen Voraussetzungen für die geometrische Gestaltung des Bauelementes nimmt nämlich bei den anmeldungsgemäßen Bauelementen mit wachsendem Verhältnis zwischen Außen- und Innendurchmesser der elektrisch leitenden Wicklung die pro Leistungseinheit erforderliche Menge an weichmagnetischem Material ab und die entsprechende Menge an Leitermaterial zu. Bei herkömmlichen Bauelementen, beispielsweise bei einem mit einer toroidförmigen, elektrisch leitenden Wicklung versehenen Ringbandkern, ist dies umgekehrt.
- Anhand einiger Figuren und Beispiele soll die Erfindung noch näher erläutert werden:
- Figur 1 zeigt eine bevorzugte Ausführungsform eines erfindungsgemäßen Bauelementes in Draufsicht.
- Figur 2 zeigt das Bauelement nach Figur 1 schematisch im Querschnitt.
- Figur 3 zeigt das Verhältnis von Masse zu Leistung in Abhängigkeit vom Verhältnis des Außendurchmessers zum Innendurchmesser der elektrisch leitenden Wicklung für ein Bauelement gemäß Figuren 1 und 2 sowie Vergleichskurven für ein herkömmliches Bauelement.
- Figur 4 zeigt das Verhältnis von Masse zu Leistung und das Verhältnis von Volumen zu Leistung in Abhängigkeit vom Verhältnis des Außendurchmessers zum Innendurchmesser der elektrisch leitenden Wicklung für ein Bauelement gemäß Figuren 1 und 2 sowie Vergleichskurven für ein herkömmliches Bauelement.
- Figur 5 zeigt schematisch im Querschnitt eine weitere Ausführungsform eines erfindungsgemäßen Bauelementes.
- Im folgenden Ausführungsbeispiel wird anhand der Figuren 1 und 2 ein Transformator näher erläutert, dessen ringförmige, in zwei Teilwicklungen, nämlich eine Primär- und eine Sekundärwicklung, unterteilte, elektrisch leitende Wicklung einen quadratischen Querschnitt hat und von einer Wicklung aus weichmagnetischem, amorphem Band toroidförmig umgeben ist.
- Der Transformator ist ausgelegt für eine Primärspannung (Rechteckspannung) von 300 V, eine Sekundärspannung von 48 V und eine übertragbare Leistung von 670 W bei einer Frequenz von 20 kHz. Die Umgebungstemperatur soll 60°C betragen, die zugelassene Übertemperatur 60 K. Die Ummagnetisierungsverluste der weichmagnetischen Wicklung betragen 28 W/kg.

- Im einzelnen wurde der Transformator aufgebaut aus einer Primärwicklung 1 mit 122 Windungen aus 0,08 mm dickem und 18 mm breitem Aluminiumband und einer Sekundärwicklung 2 mit 20 Windungen aus 0,45 mm dickem und 18 mm breitem Aluminiumband. Als Isolation wurde zwischen die Windungen eine 19 mm breite, 0,2 mm dicke Polyimidfolie eingelegt, die in Figur 2 aus Gründen der besseren Übersichtlichkeit nicht eigens dargestellt ist. Der Füllfaktor, der aus den beiden Teilwicklungen 1 und 2 bestehenden Wicklung, die einen quadratischen Querschnitt besitzt, ist etwa 0,85. Das Verhältnis von Außendurchmesser d2 zu Innendurchmesser d, der Wicklung ist 2,4.
- Als Deckisolation der elektrisch leitenden Wicklung 1, 2 dient wiederum eine Polyimidfolie 3, die beispielsweise durch Tiefziehen auf die Wicklung aufgebracht werden kann.
- Um die so isolierte Wicklung 1, wurden dann 900 Windungen 4 aus 2 mm breitem und 0,05 mm dickem Band aus der weichmagnetischen amorphen Legierung Fe0,40Ni0,40P0,14B0,06 derart herumgewickelt, daß sie die elektrisch leitende Wicklung 1, 2 toroidförmig umschließen. Lediglich die Stelle, an der die elektrischen Anschlüsse 5 der Primärwicklung 1 und der Sekundärwicklung 2 herausgeführt sind, ist nicht von der weichmagnetischen Wicklung überdeckt. Zur Sicherung der weichmagnetischen Wicklung kann das freie Ende des amorphen Bandes einfach unter eine benachbarte Windung gesteckt werden. Die weichmagnetische Wicklung, deren Füllfaktor etwa 0,2 beträgt, füllt etwa den halben Durchmesser d1 des Wickelloches der elektrisch leitenden Wicklung aus.
- Zur mechanischen Entspannung und zur Verbesserung der dynamischen Eigenschaften, insbesondere zur Herabsetzung der Ummagnetisierungsverluste, der weichmagnetischen Wicklung wurde der fertig gewickelte Transformator etwa eine Stunde lang bei einer Temperatur zwischen etwa 300 und 350°C an Luft wärmebehandelt und anschließend mit einer Abkühlungsgeschwindigkeit von etwa 100 bis 250°C pro Stunde kontrolliert bis auf eine Temperatur unterhalb 200° C und weiter unkontrolliert abkühlen gelassen. Bei dieser Wärmebehandlung entsteht außerdem auf dem Band aus der amorphen Legierung eine dünne Oxidschicht, die zur Isolation der einzelnen Windungen gegeneinander zum Zwecke der Vermeidung von Wirbelströmen ausreicht. Nach der Wärmebehandlung kann als zusätzlicher Schutz beispielsweise auf die weichmagnetische Wicklung noch eine Kunststoffolie aufgebracht werden.
- Bei dem beschriebenen Transformator hat das Aluminium ein Gewicht von 138 g und das Band aus der amorphen Legierung ein Gewicht von 69 g. Das Gewicht des Magnetwerkstoffes ist demnach viel niedriger als das des Leiterwerkstoffes.
- Daß sich bei den anmeldungsgemäßen Bauelementen mit wachsendem Verhältnis von Außen- zu Innendurchmesser der elektrisch leitenden Wicklung teures weichmagnetisches Material auf Kosten von billigerem Leitermaterial einsparen läßt, ist aus Figur 3 zu ersehen.
- In dieser Figur ist an der Ordinate das Verhältnis von Masse bzw. Gewicht m zur Leistung P in g/W, an der Abszisse das Verhältnis von Außendurchmesser d2 zu Innendurchmesser di aufgetragen. Die durchgezogenen Kurven 11, 12 und 13 gelten für anmeldungsgemäße Bauelemente. Dabei ist vorausgesetzt, daß die elektrisch leitende Wicklung aus Aluminium besteht und einen quadratischen Querschnitt und einen Füllfaktor von 0,85 besitzt und daß die weichmagnetische Wicklung aus amorphem Material toroidförmig ausgebildet ist, einen Füllfaktor von 0,2 besitzt und die Hälfte des Durchmessers di des Wickelloches der elektrisch leitenden Wicklung ausfüllt. Für den Magnetwerkstoff werden für die Eisenverluste 28 W/kg bei einer Induktion von 0,2 T und eine Frequenz von 20 kHz angenommen. Die Dimensionierungen beziehen sich auf eine Umgebungstemperatur von 60°C und eine Übertemperatur von 60 K.
- Kurve 11 zeigt die Masse des weichmagnetischen Materials, Kurve 12 die Masse des elektrisch leitenden Materials und Kurve 13 die Gesamtmasse, jeweils bezogen auf die Leistung. Wie man bei einem Vergleich der Kurven 11 und 12 leicht sieht, ist bei Durchmesserverhältnissen d2/di oberhalb etwa 1,9 die Masse des erforderlichen Magnetmaterials kleiner als die Masse des erforderlichen Leitermaterials, jeweils bezogen auf die Leistung.
- Die unterbrochen gezeichneten Kurven 14, 15 und 16 sind Vergleichskurven, die sich auf herkömmliche Bauelemente beziehen. Dabei ist vorausgesetzt, daß die weichmagnetische Wicklung ein Ringbandkern ist, der bezüglich Geometrie und Füllfaktor der elektrisch leitenden Wicklung der anmeldungsgemäßen Bauelemente entspricht und daß die elektrisch leitende Wicklung aus Kupferdraht besteht und hinsichtlich Geometrie und Füilfalctor der weichmagnetischen Wicklung der anmeldungsgemäßen Bauelemente entspricht. Kurve 14 zeigt die Masse des weichmagnetischen Materials, Kurve 15 die Masse des Leitermaterials, Kurve 16 die Gesamtmasse, jeweils bezogen auf die Leistung, in Abhängigkeit vom Verhältnis des Außendurchmessers d2 zum Innendurchmesser d1 des Ringbandkernes. Man sieht aus einem Vergleich der Kurven 14 und 15, daß bei den herkömmlichen Bauelementen die Masse des Magnetmaterials, bezogen auf die Leistung, zunimmt, die Masse des Leitermaterials, bezogen auf die Leistung, dagegen abnimmt. Außerdem zeigt ein Vergleich der Kurven 13 und 16, daß bei gegebenem Durchmesserverhältnis die Masse pro Leistung bei den herkömmlichen Bauelementen erheblich größer ist als bei den anmeldungsgemäßen Bauelementen.
- In Figur 4 sind die erwähnten Kurven 13 und 16 nochmals eingezeichnet. Außerdem enthält die Figur 4 noch zwei weitere Kurven, von denen die Kurve 17 das Volumen Vder anmeldungsgemäßen und die Kurve 18 das Volumen V der herkömmlichen Bauelemente, jeweils bezogen auf die Leistung P in Abhängigkeit vom Durchmesserverhältnis d2/d1, darstellt. Die vorausgesetzten Eigenschaften der Bauelemente sind die gleichen wie bei Figur 3. Die Kurven 17 und 18 zeigen, daß bei gegebenem Durchmesserverhältnis das Volumen pro Leistung bei den anmeldungsgemäßen Bauelementen etwas größer ist als bei den herkömmlichen Bauelementen. Im Hinblick auf die erheblichen, aus Figur 3 ersichtlichen Einsparungsmöglichkeiten an weichmagnetischem Material auf Kosten von Leitermaterial bei den anmeldungsgemäßen Bauelementen fällt dies jedoch nicht allzusehr ins Gewicht. Ferner ersieht man aus Figur 4, daß bei Durchmesserverhältnissen zwischen etwa 1,3 und über 3 hinaus bis etwa 3,5 bei den anmeldungsgemäßen Bauelementen sowohl die Masse als auch das Volumen, bezogen auf die Leistung, besonders niedrig sind. Günstig sind dabei insbesondere Durchmesserverhältnisse zwischen etwa 1,5 und 2,5, wobei mit wachsendem Durchmesserverhältnis der bereits erwähnte Vorteil hinzukommt, daß weichmagnetisches Material eingespart werden kann.
- Bislang wurden in den Ausführungsbeispielen nur Bauelemente beschrieben, bei denen die elektrisch leitenden Wicklungen den besonders günstigen quadratischen Querschnitt aufweisen. Die Erfindung ist hierauf jedoch nicht beschränkt, vielmehr können die etektrisch leitenden Wicklungen auch andere Querschnittsformen besitzen. So kann der Querschnitt beispielsweise auch rechteckförmig sein, wobei jedoch das Verhältnis zwischen der zur Wickelachse parallelen und der zur Wickelachse senkrechten Seite, wie bereits erwähnt, vorzugsweise zwischen 2,5 : 1 und 1 : 1 liegen sollte.
- Ferner kann insbesondere bei Bauelementen mit mehreren elektrisch leitenden Teilwicklungen die elektrisch leitende Wicklung aus Teilen unterschiedlicher Höhe bestehen. Ein Ausführungsbeispiel hierfür ist schematisch in Figur 5 dargestellt. Die elektrisch leitende Wicklung besteht aus einer Primärwicklung 21 und zwei Sekundärwicklungen 22 und 23, beispielsweise aus Aluminiumband, deren Höhe von außen nach innen abnimmt. Durch die Verringerung der Höhe der einzelnen Teilwicklungen nach innen ist im Wickelloch mehr Platz für die Wicklung 24 aus einem Band aus einer weichmagnetischen amorphen Legierung, so daß die Umrißlinien des Querschnittes der weichmagnetischen Wicklung 24 sich stärker einem gerundeten Rechteck annähern als bei dem Bauelement gemäß Figur 3.
