Abstract
Die Erfindung betrifft ein additives Fertigungsverfahren auf Basis von Polyisocyanaten, einen nach dem Verfahren hergestellten dreidimensionalen Gegenstand sowie ein für das additive Fertigungsverfahren geeignetes neuartiges Material. Das erfindungsgemäße additive Fertigungsverfahren, bei dem ein Material Schicht für Schicht aufgetragen und so ein dreidimensionaler Gegenstand hergestellt wird, wobei das aufgetragene Material in der Schicht durch eine chemische Reaktion ausgehärtet wird, zeichnet sich dadurch aus, dass das Material der aufgetragenen Schicht die folgenden Komponenten enthält:a) ein Polyisocyanat und/oder ein Prepolymer aus einem Polyisocyanat und einem Polyol, Polyamin oder Polythiol;b) einen zur Trimerisierung von Isocyanaten zu 1,3,5-Hexahydrotriazin-2,4,6-trionen geeigneten Katalysator; undc) optional, Hilfsstoffe, Additive, Füll- und Verstärkungsstoffe.
Description
- Die Erfindung betrifft ein additives Fertigungsverfahren auf Basis von Polyisocyanaten, einen nach dem Verfahren hergestellten dreidimensionalen Gegenstand sowie ein für das additive Fertigungsverfahren geeignetes neuartiges Material.
- Technologischer Hintergrund
- Additive Fertigungstechniken, wie 3D-Druck, betreffen Verfahren, bei denen Material Schicht für Schicht aufgetragen und so dreidimensionale Gegenstände erzeugt werden. Dabei erfolgt der schichtweise Aufbau computergesteuert aus einem oder mehreren flüssigen oder festen Werkstoffen nach vorgegebenen Maßen und Formen. Typische Werkstoffe für das 3D-Drucken sind Kunststoffe, Kunstharze, Keramiken und Metalle.
- In

WO 2016/125170 A1 - Dennoch besteht ein anhaltender Bedarf an schnell, ohne Energiezufuhr von außen reagierenden Systemen, die im 3D-Druckverfahren, d. h. in additiver Fertigung, eingesetzt werden können und schnell die gewünschte Form annehmen können. Besonders wünschenswert wäre ein Material für die additive Fertigung, das im wesentlichen aus einer Komponente mit der Möglichkeit der Aktivierung zur Verfügung stehender reaktiver Gruppen besteht und das in kurzer Zeit ohne Zufuhr äußerer Energie Schicht für Schicht auch in Gegenwart von Füllstoffen aushärtet.
- Zusammenfassung der Erfindung
- Ein oder mehrere der geschilderten Nachteile des Standes der Technik können mit Hilfe des erfindungsgemäßen additiven Fertigungsverfahrens, bei dem ein Material Schicht für Schicht aufgetragen und so ein dreidimensionaler Gegenstand hergestellt wird, wobei das aufgetragene Material in der Schicht durch eine chemische Reaktion ausgehärtet wird, behoben oder zumindest gemindert werden. Das additive Fertigungsverfahren zeichnet sich dadurch aus, dass das Material der aufgetragenen Schicht die folgenden Komponenten enthält oder aus diesen besteht:
- a) ein Polyisocyanat und/oder ein Prepolymer aus einem Polyisocyanat und einem Polyol, Polyamin oder Polythiol;
- b) einen zur Trimerisierung von Isocyanaten zu 1,3,5-Hexahydrotriazin-2,4,6-trionen geeigneten Katalysator; und
- c) optional, Hilfsstoffe, Additive, Füll- und Verstärkungsstoffe.
- Gemäß der Erfindung wird demnach ein Materialstrom aus Monomeren und/oder Prepolymeren mit reaktionsfähigen Isocyanatgruppen durch in diesen befindliche oder einzuarbeitende Katalysatoren unter Trimerisierung der Isocyanatgruppen zu 1,3,5-Hexahydrotriazin-2,4,6-trionen umgesetzt. Die katalytische Umsetzung kann insbesondere schon bei Temperaturen zwischen 10 und 150°C unter Nutzung der Reaktionswärme erfolgen. Die (nahezu) vollständige Aushärtung der Schicht erfolgt innerhalb sehr kurzer Zeit nach der Auftragung.
- Überraschend wurde also gefunden, dass bei Verwendung geeigneter Katalysatoren endständige oder an einer Molekülkette befindliche Isocyanatgruppen sehr schnell, d. h. innerhalb von weniger als einer Sekunde, zu 1,3,5-Hexahydrotriazin-2,4,6-trionen (Isocyanuraten) trimerisiert werden können und durch die Trimerisierung bei geeigneter Isocyanatkomponente elastische bis ultraharte Formteile hergestellt werden können, wobei in die Isocyanate vor ihrer Trimerisierung geeignete Füllstoffe zur Einstellung bestimmter Eigenschaften eingearbeitet werden können.
- Bevorzugt wird der Katalysator unmittelbar vor oder beim Auftragen der Schicht in das Material eingetragen. Alternativ hierzu enthält das Material Mikrokapseln, die mit dem Katalysator gefüllt sind, und die Mikrokapseln werden unmittelbar vor oder beim Auftragen der Schicht mechanisch, thermisch oder reaktiv zerstört. Alternativ können verkappte Katalysatoren eingesetzt werden. Eine besondere Form der Katalysatoren sind solche, die durch eine Isocyanatreaktion Nanoteilchen bilden, wobei deren Hülle durch die Verarbeitung entweder mechanisch oder durch weitere Reaktion mit Isocyanatgruppen oder thermisch zerstört wird. Der Katalysator kann somit beispielsweise direkt in den Materialstrom eingedüst werden, als partikulärer Feststoff zugesetzt werden oder in Form von Mikrokapseln, die durch mechanische - geeignete - Mittel innerhalb der zur Durchführung der Auftragung verwendeten Fertigungsvorrichtung zerstört werden, eingesetzt werden.
- Nach einer ersten Variante ist also besonders bevorzugt, dass der Katalysator erst unmittelbar vor dem oder beim Auftragen der Schicht in das Material eingetragen wird. Insbesondere wird der Katalysator dazu in eine Düse des 3D-Druckers oder Extruders eingespritzt, die zum Auftragen der Schichten verwendet wird. Katalysator und Polyisocyanate werden also erst unmittelbar vor dem oder beim Schichtauftrag in einem gemeinsamen Materialstrom zusammengeführt. Der eingetragene Katalysator kann beispielsweise in flüssiger oder dispergierter Form (zum Beispiel als Lösung oder Dispersion in einem Glycol oder tertiären Amin) oder als partikulärer Feststoff vorliegen (zum Beispiel an ein Trägermaterial gebundenes Alkalisalz organischer Säuren).
- Nach einer zweiten Vorzugsvariante enthält das Material Mikrokapseln, die mit dem Katalysator gefüllt sind, und die Mikrokapseln werden beim oder unmittelbar vor dem Auftragen der Schicht mechanisch zerstört. So können beispielsweise als Katalysatoren durch eine Isocyanatreaktion verkapselte Lösungen von Alkalisalzen organischer Säuren in Glykolen eingesetzt werden. Katalysator und Polyisocyanate liegen demnach schon vor dem Auftragen im Material vor, sind jedoch durch die Verkapselung voreinander getrennt. Der Auftrag des Materials erfolgt nun derart, dass die Verkapselung zerstört wird, also beispielsweise infolge eines hohen Druckes in einer Düse des 3D-Druckers oder Extruders.
- In einer weiteren Variante werden Katalysatoren, zum Beispiel Polyamine mit mindestens einer primären und einer tertiären Aminogruppe mit Diisocyanaten soweit umgesetzt, dass durch Harnstoffgruppen verkapselte nanoskalige Teilchen, insbesondere Teilchen im Bereich mittlerer Durchmesser (z. B. gemessen über Laserlichtstreuung) von 1 bis 300 nm, bevorzugt 2 bis 50 nm und besonders bevorzugt 2 bis 25 nm, gebildet werden.
- Der zur Trimerisierung von Isocyanaten zu 1,3,5-Hexahydrotriazin-2,4,6-trionen geeignete Katalysator ist vorzugsweise ein Salz einer Carbonsäure, ein tertiäres Amin oder Ammoniumsalz, ein quartäres Ammoniumsalz oder ein Gemisch aus mehreren der genannten Katalysatoren. Diese Katalysatoren sind kostengünstig, leicht zu verarbeiten, im gängigen Temperaturbereich additiver Fertigungsverfahren stabil und der Verbleib in der ausgehärteten Schicht ist unbedenklich.
- Besonders bevorzugt ist der Katalysator ein tertiäres oder quartäres Ammonium- oder Alkalisalz einer Carbonsäure. Das quartäre Ammoniumsalz kann beispielsweise aus eine Verbindung mit einer Betainstruktur sein. Als Betaine wird eine Stoffklasse organischchemischer Verbindungen bezeichnet, die in ihrer Molekülstruktur sowohl eine positive als auch eine negative Ladung tragen, nach außen hin also ungeladen sind. In Betainen können sich diese Ladungen, anders als bei Zwitterionen, nicht durch Protonenwanderung ausgleichen.
- Weiterhin werden besonders bevorzugt Hydrofluoride von tertiären Aminen eingesetzt.
- Bevorzugt ist ferner, wenn der Katalysator als Dispersion oder Lösung in einem Diol, insbesondere einem Glycol, zugesetzt wird. Bevorzugte Glycole umfassen Ethylenglycol, Propylenglycol, Diethylenglycol, Dipropylenglycol, und Triethylenglycol. Die Dispersionen/Lösungen enthalten vorzugsweise 3 bis 70 Gew.% des Salzes. Das Diol bildet mit den Isocyanaten in der Regel eine schützende Hülle um die aktive Spezies, die erst unter den spezifischen Bedingungen der Auftragung beseitigt wird (siehe zum Beispiel weiter oben, zweite Vorzugsvariante). Die Herstellung einer solchen Katalysatorlösung kann beispielsweise unter Dispersionsbedingungen bei sehr hohen Rührergeschwindigkeiten (40.000 min-1 oder mehr), ggf. unter Zusatz von Lösungsmitteln, die in einem Folgeschritt durch beispielsweise Vakuumtrocknung wieder entfernt werden, erfolgen. Als Katalysator für die Herstellung von Dispersionen oder Lösungen sind Salze der Carbonsäuren bevorzugt. Besonders bevorzugt werden Gemische aus Dispersionen/Lösungen von Alkalisalzen von Carbonsäuren und tertiärer oder quartärer Amine in Glycolen eingesetzt. Besonders bevorzugt werden Alkalisalze langkettiger Alkansäuren mit 6 bis 18 C-Atomen in gerader und/oder verzweigter Kette.
- Die Katalysatoren, insbesondere quartäre Ammoniumsalze, können vorzugsweise auch als Oberflächenbeschichtung von nanoskaligen Feststoffen, wie Böhmit, pyrogener Kieselsäure (AerosileⓇ der Evonik SE) und Metallmischoxiden (beispielsweise Indium-Zink-Oxid), vorliegen. Die Addition Salze der Carbonsäuren und/oder tertiären bzw. quartären Ammoniumsalze an Feststoffe kann ebenfalls unter den obig genannten Dispersionsbedingungen erfolgen.
- Beispiele bevorzugter Katalysatoren umfassen:
- • Alkalisalze von Carbonsäuren, bevorzugt ein Natrium-, Kalium- oder Lithiumsalz einer linearen oder verzweigten, aliphatischen oder ungesättigten C1-C10-Carbonsäure, besonders bevorzugt Kaliumformiat, Kaliumacetat, Kaliumpropionat, Kaliumoctoat, Kalium-2-ethyl-hexanoat, Kaliumthioglykolat, Natriumacetat, Natriumformiat, Lithiumacetat;
- • Alkalisalze von fluorierten Carbonsäuren, bevorzugt ein Natrium-, Kalium- oder Lithiumsalz einer linearen oder verzweigten, aliphatischen oder ungesättigten fluorierten C1-C10-Carbonsäure, besonders bevorzugt Natrium-3,3,3-trifluorpropionat und Kalium-4,4,4,3,3-pentafluorbutanat;
- • Salze der zuvor genannten Carbonsäuren und fluorierten Carbonsäuren, die durch Umsetzung mit tertiären Aminen, wie insbesondere Triethylamin, 1,8-Diazabicyclo[5.4.0]undecen-7, N-Methylimidazol, Dimorpholinodiethylether, Triethylendiamin (DABCO), N,N-Dimethylcyclohexylamin, N,N,N',N'-Tetramethylguanidin, Tris(3-dimethylarnino)propylamin und N-Methyl-dicyclohexylamin, erhältlich sind;
- • tertiäre Amine, wie 2,4,6-substituierte Hexahydro-1,3,5-triazine, wobei der Substituent ein Alkylrest mit einer tertiären Aminfunktion ist, insbesondere Tris-2,4,6-(dimethylaminopropyl)-hexahydro-1,3,5-triazin, Tris-2,4,6-(diethylaminopropyl)-hexahydro-1,3,5-triazin, Tris-2,4,6-(dimethylaminobutyl)-hexahydro-1,3,5-triazin; und
- • quartäre Ammoniumsalze, wie N,N,N,-Trimethyl-N-benzylammoniumfluorid, Tetra-n-butyl-ammoniumfluorid und Tetra-n-butyl-ammoniumfluorid.
- Das Polyisocyanat ist vorzugsweise ein aliphatisches, cycloaliphatisches, araliphatisches oder aromatisches Diisocyanat. Besonders geeignete Diisocyanate umfassen Hexamethylendiisocyanat (HDI), Isophorondiisocyanat (IPDI), Octamethylendiisocyanat, Pentamethylendiisocyanat, 2,2,4- und/oder 2,4,4-Trimethyl-hexamethylendiisocyanat, 1,10-Decamethylendiisocyanat, 1,5-Diisocyanato-2-methylpentan, sowie aromatische Diisocyanate, wie 4,4'-Diphenylmethandiisocyanat (4,4'-MDI), 2,4'-Diphenylmethandiisocyanat (2,4'-MDI), 2,2'-Diphenylmethandiisocyanat (2,2'-MDI), 1,5-Naphthylendiisocyanat (1,5-NDI), Toluol-2,4-diisocyanat (2,4-TDI), Toluol-2,6-diisocyanat (2,6-TDI) und Xylylendiisocyanate.
- Vorzugsweise werden Prepolymere aus einem oder mehreren Diisocyanaten und einem oder mehreren Diolen oder Dithiolen und ggf. einem oder mehreren Triolen oder Trithiolen verwendet. Besonders bevorzugt ist das Prepolymer ein Prepolymer aus
- a) mindestens einem aliphatischen, cycloaliphatischen oder aromatischen Diisocyanat; und
- b) mindestens einem Polyol aus der Gruppe umfassend Polyetherdiol, Polyesterdiol, Polycaprolactondiol und Polycarbonatdiol oder einem Polythiol aus der Gruppe der Mercaptoglycolate, wie Di-2-mercaptoglycolat, oder Mercaptopropionate.
- So können zum Beispiel Polyetherdiole mit Diisocyanaten bei Temperaturen unter 75°C unter Bedingungen umgesetzt werden, die Nebenreaktionen weitgehend ausschließen. Weiterhin können als spezielle Polyetheralkohole Polytetrahydrofurane oder Block-Polyetheralkohole aus Propylen- und Ethylenoxid mit endständigen Hydroxylgruppen eingesetzt werden. Weiterhin sind Polyesteralkohole und spezielle Polycaprolactondiole oder Poly(caprolactontetrahydrofuran)diole geeignet. Eine besondere Gruppe von Prepolymeren für das erfindungsgemäße Verfahren wird aus Polycarbonatdiolen der Molmasse 500 bis 3000 D und aliphatischen und/oder cycloaliphatischen Diisocyanaten hergestellt. Eine weitere geeignete Gruppe sind Prepolymere aus Polythiolverbindungen, zum Beispiel Dipropylenglykolbis(thiopropionat), Diethylenglykol-bis(thiopropionat), Glycerin-tris(thiopropionat), Penaerythrit-tetrakis(thiopropionat), Dipropylenglykol-bis(thioglykolat) und Glycerintris(thioglykolat).
- Polymere werden nur in Ausnahmefällen als reine Stoffe eingesetzt. Zur Beeinflussung der Verarbeitbarkeit, der Struktur und der Eigenschaften werden in der Regel Hilfsstoffe, Additive, Füll- und Verstärkungsstoffe. Hierzu gehören Gleitmittel, Trennmittel, Stabilisatoren, Antistatika, leitfähige Zusatzstoffe, (feste) Flammschutzmittel, Farbmittel, Pigmente, Schlagzähmacher, Weichmacher, Haftvermittler und Verstärkungsmittel. Weitere Beispiele umfassen nanoskalige Stoffe als partikuläre, faserförmige (einschließlich Kohlenstoff-Fasern oder -Nanoröhrchen) oder zweidimensionale Gebilde (z. B. Graphen oder modifizierte Graphene). Die Gesamtheit aller zugesetzten Hilfsstoffe, Additive, Füll- und Verstärkungsstoffe weist vorzugsweise einen Gewichtsanteil am Material von 0,01 bis 50 Gew.-% auf.
- Beispielsweise können den Polyisocyanaten bzw. deren Prepolymeren feste Füllstoffe zugesetzt werden, um besondere Eigenschaften zu erzielen. Geeignete Füllstoffe sind Oxide von Metallen oder Halbmetallen, Oxidhydroxide von Metallen, Metall- oder Halbmetallcarbide, Metallmischoxide, Metallpulver, Pulver von Metalllegierungen, Keramiken etc.
- Weiterhin können Farbstoffe einschließlich löslicher Farbstoffe oder Pigmente zugesetzt werden.
- Insbesondere werden die festen Füllstoffe mit mittleren Partikelgrößen zwischen 1 nm und 1000 µm verwendet, wobei eine mittlere Partikelgröße von 20 nm bis 20 µm bevorzugt wird.
- Bei Verwendung von Metallpulvern, Rußen, Graphen oder modifizierten Graphen-Typen können elektrisch leitfähige Formteile erhalten werden. Bei Einsatz von zum Beispiel 5 Gew.% eines Kupferpulvers der mittleren Teilchengröße 52 nm in einem Prepolymeren auf der Basis eines Polycarbonatdiols der Molmasse 2000 und Hexamethylendiisocyanat, das mittels N,N,N,-Trimethyl-N-benzylammoniumfluorid trimerisiert wird, wird ein Elastomer der Shore-A-Härte von 65 und einem spezifischen Widerstand von 0,5 Ω/cm erhalten.
- Werden zum Beispiel Pulver von Legierungen, wie Neodym-Bor-Eisen-Legierungen, eingesetzt, so werden magnetische Kompositwerkstoffe und Permanentmagnete erhalten. Bei Einsatz von 12,5 Gew.% einer solchen Legierung mit einem mittleren Teilchengröße 52 nm in einem Prepolymeren auf der Basis eines Polycarbonatdiols der Molmasse 2000 und Hexamethylendiisocyanat, das mittels N,N,N,-Trimethyl-N-benzylammoniumfluorid trimerisiert wird, wird ein Elastomer der Shore-A-Härte von 65 und einer magnetischen Energiedichte von (BH)max bei 215 kJ/m3 erhalten. Das erfindungsgemäße Material eignet sich ganz besonders für das homogene Auftragen pulverförmiger magnetischer Werkstoffe, da die geringe Viskosität und die schnelle Aushärtung ein Verklumpen der einzelnen magnetischen Partikel durch die magnetischen Anziehungskräfte unterbindet.
- Bei Einsatz von Halbmetallcarbiden, insbesondere Siliciumcarbid, oder Halbmetallnitriden, zum Beispiel Bornitrid, werden wärmeleitende Elastomere oder Feststoffe erhalten.
- Zur Erhöhung der Festigkeit können partikuläre Feststoffe, faserförmige Feststoffe, wobei die Fasern aus anorganischem oder organischem oder Kohlenstoff-Material bestehen können, eingesetzt werden, Die Fasern können Durchmesser von 1 nm bis 2 µm bei Längen von 0,1 µm bis 5 mm aufweisen. Insbesondere können Kohlenstoff-Nanoröhrchen (carbon nanotubes, CNT) mit einfacher oder mehrfacher Wandung eingesetzt werden. Weiterhin können Graphen oder modifiziertes Graphen sowie tafelförmige Metalloxide, wie Ferrite, oder Metalle, wie Aluminium, eingesetzt werden.
- Die Viskosität der Systeme kann zum Beispiel über die Zusammensetzung der Prepolymeren und hier insbesondere dem Verzweigungsgrad, der Kettenlänge der Polyole, Polythiole, Polyamine und/oder der Art des Diisocyanats gesteuert werden.
- Die Verarbeitung sollte bei möglichst niedrigen Temperaturen erfolgen, da durch die Reaktionswärme der Trimerisierung sehr hohe Temperaturen auch bei kleinen Mengen des Systems entstehen können, so dass sich die hergestellten Schichten in ihrer Struktur und in ihrem Aussehen durch thermischen Abbau verändert werden könnten. Vorzugsweise werden daher Vorratsbehälter für das Material und/oder Mischkammern der für das Fertigungsverfahren verwendeten Apparaturen (zum Beispiel 3D-Drucker oder Reaktionsextruder) auf eine Temperatur im Bereich von 10°C bis 60°C gekühlt.
- Das additive Fertigungsverfahren wird vorzugsweise mit einem 3D-Drucker oder einem Reaktionsextruder durchgeführt. Es können zum Beispiel herkömmliche 3D-Drucker mit geeigneten Düsen oder mit Vormischern und nachgeschalteter Düse verwendet werden. Herkömmliche Reaktionsextruder mit Rund- oder zweckmäßiger mit Breitschlitzdüse sind ebenfalls für die Verarbeitung geeignet.
- Bei der 3D-Drucktechnik (auch Tintenstrahltechnik oder ink jet printing genannt) wird das reagierende System als Schicht auf das Substrat aufgetragen und in der Folge immer neue Schichten wieder auf die vorhergehende Schicht aufgetragen. Die Viskosität des aufgetragenen Materials sollte bei dieser Technik möglichst gering sein und vorzugsweise zwischen 20 und 1000 mPas (gemessen mit einem Viskosimeter gemäß EN ISO 3219 gemessen bei 25°C) betragen. Eine Viskosität im Bereich von 20 bis 300 mPas ist bevorzugt.
- Das Material kann aus einer einzigen Düse des 3D-Druckers oder Extruders ausgetragen werden. Da eine Mischung des Materials mit dem Katalysator entweder vor Eintritt in die Düse (im Falle von partikulären oder verkapselten Katalysatoren) oder unmittelbar vor oder in der Düse durch eine spezielle Verteilungsdüse erfolgt, setzt die Reaktion entweder bereits in der Düse oder unmittelbar nach Austrag ein, so dass innerhalb von weniger als einer Sekunde ein Viskositätsanstieg erfolgt. Dadurch kann die ausgetragene Schicht nicht mehr verlaufen. In einer weiteren Ausführungsform kann der Katalysator auch in den Materialstrahl bei Verlassen der Düse des 3D-Druckers eingesprüht werden. Dieses Verfahren wird insbesondere dann angewendet, wenn durch den verwendeten Katalysator die Reaktion gestartet wird und diese dann autokatalytisch weiter abläuft.
- Als Reaktionsextruder können Einschnecken- und Doppelschneckenextruder eingesetzt werden. Bei Verwendung eines Einschneckenextruders wird bevorzugt, das Polyisocyanat über die Einzugsöffnung einzugeben, ein festes Additiv über einen Trichter für Zusatzstoffe in der berechneten Menge zuzugeben und den Katalysator unmittelbar vor der Düse durch eine Verteilerdüse zuzugeben, wobei die Düse vorzugsweise als Breitschlitzdüse mit einer Breite von 8 cm bis 100 cm und mit einer Schlitzhöhe von 0,1 bis 5 mm ausgerüstet sein kann. Beim Doppelschneckenextruder können die Komponenten Polyisocyanat und festes Additiv über zwei Versorger gemeinsam in die Schneckenzone eingegeben werden. Der oder die Katalysatoren werden auch hier unmittelbar vor der Düse über einen ringförmigen oder in den Kanal integrierten Verteiler eingedüst, so dass die Reaktion unmittelbar bei Verlassen der Düse mit einem starken Viskositätsanstieg beginnt und in kürzester Zeit abgeschlossen ist. Als Düse wird auch hier vorzugsweise eine Breitschlitzdüse mit einer Breite von 3 cm bis 120 cm und mit einer Schlitzhöhe von 0,1 bis 5 mm. eingesetzt.
- Weiterhin ist es möglich, gemeinsam mit dem Katalysator ein Gas, zum Beispiel Luft, Stickstoff oder Kohlendioxid, oder eine niedrig siedende Verbindung, zum Beispiel Propan, Butan, Methylenchlorid, Trichlorfluormethan, Hexafluorbuten, Tetrafluorethan oder ähnliche, zuzugeben, so dass die aufgetragene Schicht Mikroblasen enthält und einzelliges Produkt hergestellt wird.
- Die Erfindung betrifft ferner einen dreidimensionalen Gegenstand, der mittels des zuvor geschilderten additiven Fertigungsverfahrens hergestellt wurde. Die erfindungsgemäßen Verfahrensprodukte können als Formkörper vorzugsweise in der Elektronik, zum Beispiel als kurze, korrosionsbeständige Leiter, als Permanentmagneten, in der Automobilindustrie zum Beispiel als Dichtungen oder Verkleidungen, in der Freizeitindustrie als elastische, dauerhaft beständige Verkleidungen, Teile oder komplette Ausrüstungsgegenstände eingesetzt werden.
- Schließlich betrifft die Erfindung die neuartige Verwendung eines Materials (neuen Reaktionsharzes) für ein additives Fertigungsverfahren, das die folgenden Komponenten umfasst:
- a) ein Polyisocyanat und/oder ein Prepolymer aus einem Polyisocyanat und einem Polyol, Polyamin oder Polythiol;
- b) einen zur Trimerisierung von Isocyanaten zu 1,3,5-Hexahydrotriazin-2,4,6-trionen geeigneten Katalysator; und
- c) optional, Hilfsstoffe, Additive, Füll- und Verstärkungsstoffe.
- Weitere bevorzugte Ausgestaltungen der Erfindung ergeben sich aus den Unteransprüchen und der nachfolgenden Beschreibung.
- Detaillierte Beschreibung der Erfindung
- Die Erfindung wird nachfolgend anhand von Ausführungsbeispielen näher erläutert.
- Beispiel 1
- Herstellung eines Prepolymeren
- In einen 10 I Edelstahlreaktor werden 1105 g Hexamethylendiisocyanat gegeben und unter Rühren auf 50°C erwärmt. Über eine Flüssigkeits-Dosierpumpe werden unter Rühren und Stickstoff-Beschleierung 0,3 g Orthoameisensäureethylester und in Portionen 5880 g Polypropylenglycol 2000 (Lupranol® 1000 der BASF SE) derart zugegeben, dass die Temperatur 75°C nicht übersteigt. Nach beendeter Zugabe wird noch vier Stunden bei 70°C gerührt und abgefüllt.
Isocyanat-Äquivalente nach der Umsetzung: 1219 g/Äquivalent
Viskosität (40°C): 18560 mPas
Monomeranteil nach GC-MS: 0,36 Gew.-% - Herstellung eines Elastomeren
- Das Prepolymer wird im Test mit unterschiedlichen Mengen des Katalysators Kaliumoctoat (als 25%ige Lösung in Diethylenglykol) bei 40°C versetzt und über den Temperaturanstieg die Härtung verfolgt. Die Zeit bis zur Verfestigung und die Maximaltemperatur bei Ansätzen von 20 g Prepolymer werden in der folgenden Tabelle 1 dargestellt. Tabelle 1

- Zur Herstellung von elastischen Formteilen als Versuchsmuster wurde ein Prodways ProMaker V6000 verwendet, jedoch mit einer veränderten Düse mit zusätzlicher seitlich angesetzter Injektionsspritze und ohne den UV-Belichtungsteil. Der Düsenverschluss der Hauptdüse und der seitlichen Injektionsdüse wurde über Piezotechnik getaktet. Der Bauteilträger wurde auf Oszillation eingestellt.
- Es wurden mit dem Prepolymer und der Katalysatormischung, die auf 3,5 Gew.-% berechnet wurde, Formteile auf der Granitplatte mit einer Grundform von 50 x 68 mm vorgegeben und zunächst eine Schicht von 150 µm aufgetragen, dieses Verfahren 14 x wiederholt, so dass ein flächiges Formteil von ca. 2 mm Stärke erhalten wurde. Dieses Material wies zwei Glasübergangstemperaturen bei -56°C und +32°C (DSC) auf, wodurch die Trimerisierung (Tg bei 32°C) nachgewiesen wurde. Die Shore-A-Härte des Materials betrug 61.
- Beispiel 2
- Herstellung eines Prepolymeren
- In einen 10 I Edelstahlreaktor werden 1105 g Hexamethylendiisocyanat und 175 g 2,4-Toluylendiisocyanat gegeben und unter Rühren auf 40°C erwärmt. Über eine Flüssigkeits-Dosierpumpe werden unter Rühren und Stickstoff-Beschleierung 0,3 g Orthoameisensäureethylester und in Portionen 6470 g Polypropylenglycol 2000 (Lupranol® 1000 der BASF SE) derart zugegeben, dass die Temperatur 75°C nicht übersteigt. Nach beendeter Zugabe wird noch vier Stunden bei 70°C gerührt und abgefüllt.
Isocyanat-Äquivalente nach der Umsetzung: 1111 g/Äquivalent
Viskosität (40°C): 23450 mPas
Monomeranteil nach GC-MS: 0,36 Gew.-% - Herstellung eines Elastomeren
- Das Prepolymer wird im Test mit unterschiedlichen Mengen des Katalysators Kaliumoctoat (als 25%ige Lösung in Diethylenglycol) bzw. des Katalysatorgemisches aus 70 % einer 55 %igen Lösung von Kaliumacetat in Diethylenglycol und 30 % Tris-2,4,6-(dimethylaminopropyl)-hexahydro-1,3,5-triazin bei 40°C versetzt und über den Temperaturanstieg die Härtung verfolgt. Die Zeit bis zur Verfestigung und die Maximaltemperatur bei Ansätzen von 20 g Prepolymer werden in den folgenden Tabellen 3 und 4 dargestellt. Tabelle 3

- Zur Herstellung von elastischen Formteilen als Versuchsmuster wurde ein Prodways ProMaker V6000 verwendet, jedoch mit einer veränderten Düse mit zusätzlicher seitlich angesetzter Injektionsspritze und ohne den UV-Belichtungsteil. Der Düsenverschluss der Hauptdüse und der seitlichen Injektionsdüse wurde über Piezotechnik getaktet. Der Bauteilträger wurde auf Oszillation eingestellt.
- Es wurden mit dem Prepolymer und der Katalysatormischung, die auf 3,0 Gew.-% berechnet wurde, Formteile auf der Granitplatte mit einer Grundform von 50 x 68 mm vorgegeben und zunächst eine Schicht von 150 µm aufgetragen, dieses Verfahren 14 x wiederholt, so dass ein flächiges Formteil von ca. 2 mm Stärke erhalten wurde. Dieses Material wies zwei Glasübergangstemperaturen bei -55°C und +39°C (DSC) auf, wodurch die Trimerisierung (Tg bei 32°C) nachgewiesen wurde. Die Shore-A-Härte des Materials betrug 67.
- Beispiel 3 - Herstellung von gefüllten Elastomeren durch Extrusion
- Zur Herstellung von permanentmagnetischen Elastomeren wurde ein Prepolymer analog Beispiel 1 verwendet, bei dem jedoch an Stelle des Polypropylenglycols 2000 ein Polycarbonatdiol der Molmasse 2000 (ETERNACOLLⓇ der UBE Corp.) verwendet wurde. Die Viskosität des Prepolymeren bei 40°C betrug > 25.000 mPas. Die Versuche wurden bei 55°C durchgeführt.
- Als Extruder wurde ein Einschnecken-Extruder (Brabender GmbH) mit einer 22,5 mm Schnecke und einem I/d-Verhältnis von 25 verwendet. Der Füllstofftrichter wurde mit einem Neodym-Bor-Eisen-Pulver mit einem mittleren Partikeldurchmesser von 800 nm gefüllt und auf einen Durchfluss von 2 g/min eingestellt, so dass die Beladung des Prepolymeren 4,5 Gew.-% betrug. In die Breitschlitz-Düse (80 x 1 mm) des Extruders wurde eine Injektionsspritze mit einer sechsfachen Verteilung eingearbeitet, durch die über eine Piezosteuerung die Katalysatorlösung derart zugegeben wurde, dass die Menge einer Konzentration von 2,75 % entsprach. Das Transportband wurde auf Oszillation eingestellt und durch 8-faches Überschichten ein Formkörper von 80 x 100 x 20 mm hergestellt.
- Dieses Material wies zwei Glasübergangstemperaturen bei -34°C und +42°C (DSC) auf, wodurch die Trimerisierung (Tg bei 42°C) nachgewiesen wurde. Die Shore-A-Härte des Materials betrug 76. Das Material hatte permanentmagnetische Eigenschaften.

Claims (10)
- Additives Fertigungsverfahren, bei dem ein Material Schicht für Schicht aufgetragen und so ein dreidimensionaler Gegenstand hergestellt wird, wobei das aufgetragene Material in der Schicht durch eine chemische Reaktion ausgehärtet wird, dadurch gekennzeichnet, dass das Material der aufgetragenen Schicht die folgenden Komponenten enthält: a) ein Polyisocyanat und/oder ein Prepolymer aus einem Polyisocyanat und einem Polyol, Polyamin oder Polythiol; b) einen zur Trimerisierung von Isocyanaten zu 1,3,5-Hexahydrotriazin-2,4,6-trionen geeigneten Katalysator; und c) optional, Hilfsstoffe, Additive, Füll- und Verstärkungsstoffe.
- Verfahren nach
Anspruch 1 , bei dem der Katalysator unmittelbar vor oder beim Auftragen der Schicht in das Material eingetragen wird. - Verfahren nach
Anspruch 1 , bei dem das Material Mikrokapseln enthält, die mit dem Katalysator gefüllt sind, und die Mikrokapseln unmittelbar vor oder beim Auftragen der Schicht mechanisch, thermisch oder reaktiv zerstört werden. - Verfahren nach einem der vorhergehenden Ansprüche, bei dem der zur Trimerisierung von Isocyanaten zu 1,3,5-Hexahydrotriazin-2,4,6-trionen geeignete Katalysator ein Salz einer Carbonsäure, ein tertiäres Amin oder Ammoniumsalz, ein quartäres Ammoniumsalz oder ein Gemisch aus mehreren der genannten Katalysatoren ist.
- Verfahren nach einem der vorhergehenden Ansprüche, bei dem der Katalysator als Dispersion oder Lösung in einem Diol dem Material zugesetzt wird.
- Verfahren nach einem der vorhergehenden Ansprüche, bei dem das Polyisocyanat ein aliphatisches, cycloaliphatisches, araliphatisches oder aromatisches Diisocyanat ist.
- Verfahren nach einem der vorhergehenden Ansprüche, bei dem das Prepolymer ein Prepolymer aus a) mindestens einem aliphatischen, cycloaliphatischen oder aromatischen Diisocyanat; und b) mindestens einem Polyol aus der Gruppe umfassend Polyetherdiol, Polyesterdiol, Polycaprolactondiol und Polycarbonatdiol oder mindestens einem Polythiol aus der Gruppe der Mercaptoglycolate oder Mercaptopropionate ist.
- Verfahren nach einem der vorhergehenden Ansprüche, bei dem das Verfahren mit einem 3D-Drucker oder einem Reaktionsextruder durchgeführt wird.
- Dreidimensionaler Gegenstand, hergestellt mittels eines additiven Fertigungsverfahrens nach einem der vorhergehenden Ansprüche.
- Verwendung eines Materials für ein additives Fertigungsverfahren, wobei das Material die folgenden Komponenten umfasst: a) ein Polyisocyanat und/oder ein Prepolymer aus einem Polyisocyanat und einem Polyol, Polyamin oder Polythiol; b) einen zur Trimerisierung von Isocyanaten zu 1,3,5-Hexahydrotriazin-2,4,6-trionen geeigneten Katalysator; und c) optional, Hilfsstoffe, Additive, Füll- und Verstärkungsstoffe.
