Description
The present invention relates to a process for the preparation of benzyl ether resins and of mixtures of molding materials containing such benzyl ether resins for the phenolic resin-polyurethane cold box process (PUCB process) and / or the phenolic resin polyurethane no bake process (PUNB). Method), wherein the benzyl ether resins have a low residual content of free formaldehyde. Furthermore, the invention relates to a process for the production of molding material mixtures and a kit for the production of molding material mixtures for the production of cores and casting molds for metal casting or for the coating of fertilizers in granular form.
The inventors have set themselves the task of reducing the residual content of free formaldehyde in such benzyl ether resins, without at the same time increasing the residual content of free phenol, because to avoid formaldehyde is otherwise working with an excess of the phenol compound.
The problem could be solved by the subject matter of the independent claims. Advantageous developments are subject of the dependent claims or described below.
The invention thus provides a process for reducing the residual content of free formaldehyde in benzyl ether resins by oxidation of the free formaldehyde with hydrogen peroxide. It is also understood that the hydrogen peroxide is not added but is generated in situ by the addition of e.g. Sodium percarbonate or sodium perborate. Although the addition of other inorganic peroxides is possible in principle, it has disadvantages compared to the use of hydrogen peroxide or initu generated hydrogen peroxide.
All conventionally used phenolic compounds are suitable for the preparation of the benzyl ether resins. In addition to unsubstituted phenols, substituted phenols or mixtures thereof can be used. The phenolic compounds are preferably unsubstituted either in both ortho positions or in an ortho and in the para position. The remaining ring carbon atoms may be substituted. Examples of substituted phenols are alkyl-substituted, alkoxy-substituted, aryl-substituted and aryloxy-substituted phenols.
The abovementioned substituents have, for example, 1 to 26, preferably 1 to 15, carbon atoms. Examples of suitable phenols are o-cresol, m-cresol, p-cresol, 3,5-xylenol, 3,4-xylenol, 3,4,5-trimethylphenol, 3-ethylphenol, 3,5-diethylphenol, p-butylphenol, 3,5-dibutylphenol, p-amylphenol, cyclohexylphenol, p-octylphenol, p-nonylphenol, cardanol, 3,5-dicyclohexylphenol, p-crotylphenol, p-phenylphenol, 3,5-dimethoxyphenol and p-phenoxyphenol.
Particularly preferred is phenol itself, in particular greater than 50 mol% of the monomers incorporated in the benzyl ether resin with aromatic ring and at least one hydroxy function on the aromatic ring go back to phenol. Also, higher condensed phenols, such as bisphenol-A, are suitable. In addition, polyhydric phenols are also useful as an optional component having more than one phenolic hydroxyl group.
Preferred polyhydric phenols have 2 to 4 phenolic hydroxyl groups. Specific examples of suitable polyhydric phenols are pyrocatechol, resorcinol, hydroquinone, pyrogallol, phloroglucinol, 2,5-dimethylresorcinol, 4,5-dimethylresorcinol, 5-methylresorcinol or 5-ethylresorcinol.
Mixtures of various mono- and polyhydric and / or substituted and / or condensed phenolic components can also be used for the preparation of the polyol component.
In one embodiment, phenols of general formula I: used for the preparation of the benzylic ether resin component, wherein A, B and C are independently selected from: a hydrogen atom, a branched or unbranched alkyl radical, which may have, for example 1 to 26, preferably 1 to 15 carbon atoms, a branched or unbranched alkoxy radical, the for example, may have 1 to 26, preferably 1 to 15 carbon atoms, a branched or unbranched alkenoxy, which may for example have 1 to 26, preferably 1 to 15 carbon atoms, an aryl or alkylaryl, such as bisphenols.
To obtain the benzylic ether resins, it is preferable to use an at least equivalent number of moles of the aldehyde compound, based on the number of moles of the phenol compound. The molar ratio of aldehyde to phenol is preferably 1: 1.0 to 2.5: 1, more preferably 1.1: 1 to 2.2: 1, particularly preferably 1.2: 1 to 2.0: 1.
The benzylic ether resins have, for example, the following formula: the formula does not mean that the units n and m necessarily occur only in blocks. These can also be statistically distributed. Also, the formula does not mean that the units are only ortho-linked, but the joins are mostly ortho (greater than 50%). Furthermore, the formula does not mean that the units are based solely on phenol and formaldehyde, but in each case more than 50 mol% of the units are based on phenol or formaldehyde, and the remainder on the aldehyde or phenol compounds described herein. The ratio of n to m is 1:10 to 10: 1, preferably 2: 8 to 8: 2. Also not shown are the optional alkoxymethylene groups described below.
The preparation of the benzyl ether resin is carried out by reacting the phenol and the aldehyde in the presence of a divalent metal ion, at temperatures of preferably less than 130 ° C. The resulting water is distilled off. For this purpose, the reaction mixture, a suitable entraining agent may be added, for example toluene or xylene, or the distillation is carried out at reduced pressure. The reaction is preferably carried out under essentially anhydrous conditions.
The benzylic ether resin is chosen so that crosslinking with the polyisocyanate component is possible. For the construction of a network, benzyl ether resins comprising molecules having on average at least two hydroxyl groups in the molecule are necessary.
The benzyl ether resins are prepared by condensation of phenols with formaldehyde in weakly acidic medium (e.g., pH range 4-6) using appropriate catalysts. Suitable catalysts for the preparation of benzylic ether resins are salts of divalent ions of metals such as Mn, Zn, Cd, Mg, Co, Ni, Fe, Pb, Ca and Ba. Preferably, zinc acetate is used. A suitable amount of metal catalyst is 0.02 to 0.3% by weight, preferably 0.02 to 0.20% by weight, based on the total amount of phenol (including phenol derivative) and aldehyde.
Benzyl ether resins are obtained under metal catalysis when the reaction with the aldehyde takes place under catalysis in the pH range 4 to 6. The benzyl ether resin according to the invention preferably has a water content of <1% by weight after the preparation and after the hydrogen peroxide treatment. The viscosity is preferably above 1000 mPas at 20 ° C. The benzyl ether resin according to the invention is not water-miscible and is free of alkali.
The benzyl ether resins prepared by the processes known from the prior art all have a residual content of free phenol (including phenol derivative) and free formaldehyde which, depending on the phenol chosen (including phenol derivative): formaldehyde molar ratio ( P: F ratio) is between 16% by weight and 1% by weight (phenol) or, before the peroxide treatment, between 0.2% by weight and 2% by weight (formaldehyde) (% by weight based on the weight the benzyl ether resin). The free formaldehyde manifests itself in the mixing of the binder whose polyol component contains these resins, with the molding material by a pungent odor. In addition, since formaldehyde is suspected of being carcinogenic, it is desirable to reduce its concentration in the vehicle. The change of the molar ratio in favor of phenol does not lead to a satisfactory result. Although this measure lowers the residual content of free formaldehyde, at the same time the residual content of free phenol increases. However, this is also not desirable.
The oxidation of formaldehyde to formic acid and / or CO 2 is known, it is carried out both in the gas phase and in the liquid, ie aqueous phase. Of the large number of possible oxidizing agents, only a few are mentioned, such as Cu II compounds, per compounds such as sodium perborate, sodium percarbonate or potassium permanganate, organic hydroperoxides such as butyl hydroperoxide or cumene hydroperoxide and hydrogen peroxide.
The applications of hydrogen peroxide (H 2 O 2 ) as an oxidizing agent are manifold, they play for example in the purification of combustion gases or wastewater a role. However, a treatment of benzyl ether resins to reduce the residual content of free formaldehyde is not yet known. Of the chemical oxidants mentioned, hydrogen peroxide is surprisingly particularly suitable. In addition, it is inexpensive, can be handled well, has a high proportion of active oxygen and the decomposition forms only water, a product that is already present in small quantities already in the benzylic ether resin and, if necessary, can be removed by distillation.
The addition of the hydrogen peroxide to the benzyl ether resin is carried out at temperatures greater than 90 ° C, preferably greater than 100 ° C and more preferably less than 130 ° C and, independently thereof, generally at or toward the end of the benzyl ether resin preparation.
The end of the benzylic ether resin preparation can be determined by measuring the refractive index. The refractive index indicates the progress of the reaction. The oxidative formaldehyde degradation by means of hydrogen peroxide takes place very rapidly at the temperatures prevailing at this time of more than 90 ° C., in particular over 100 ° C., so that a longer residence time until the subsequent charging of the solvents is not necessary. The reaction time with H 2 O 2 is preferably up to 20 minutes.
The hydrogen peroxide reaction is preferably carried out in the presence of the divalent metal compounds described above and a pH of less than 7, in particular 4 to 6.
The benzyl ether resin preferably has a water content of <2% by weight after preparation and before the addition of hydrogen peroxide.
But it is also possible to carry out the oxidation at an earlier time and only then to distill to the desired refractive index. The disadvantage of this approach, however, is that at the time of oxidation even more free formaldehyde is present than in the subsequent addition. The reverse procedure, i. the addition of the hydrogen peroxide at a time when at least a portion of the solvents have already been charged is also possible. It is advantageous to divide the amount of hydrogen peroxide in several smaller individual additions.
In order not to introduce too much water into the resin with the hydrogen peroxide, it is preferable to use hydrogen peroxide solutions containing 35% by weight or more of hydrogen peroxide. However, the desired oxidation is possible even with less concentrated solutions, a short repeated distillation to remove water may be advantageous in this case.
As a rule, amounts are sufficient whose content of active oxygen (calculated as O 2 ) is about 0.01% by weight to about 5% by weight, preferably about 0.01% by weight to about 3% by weight. and more preferably from about 0.02% to about 1% by weight, based on the amount of benzyl ether resin.
It has been found that the content of free formaldehyde still present in the benzyl ether resin after the oxidation is lower than would have been expected on account of the stoichiometry. This surprising effect can z.Zt. not yet explained. It is known that phenols with two or more hydroxy groups such as saligenin are attacked by H 2 O 2 . In the benzylic ether resin, however, the content of saligenin formed during the reaction (formaldehyde plus phenol) surprisingly does not change or only very slightly changes. This is also surprising and a major reason for the success of the process according to the invention, because the properties of the benzylic ether resins and their intermediates, such as saligenin, are not affected by the hydrogen peroxide treatment.
The isocyanate component of the binder system comprises an aliphatic, cycloaliphatic or aromatic polyisocyanate, preferably having 2 to 5 isocyanate groups per molecule. Depending on the desired properties, it is also possible to use mixtures of isocyanates.
Suitable polyisocyanates include aliphatic polyisocyanates, e.g. Hexamethylene diisocyanate, alicyclic polyisocyanates such as e.g. 4,4'-dicyclohexylmethane diisocyanate and dimethyl derivatives thereof. Examples of suitable aromatic polyisocyanates are toluene-2,4-diisocyanate, toluene-2,6-diisocyanate, 1,5-naphthalene diisocyanate, triphenylmethane triisocyanate, xylylene diisocyanate and methyl derivatives thereof, as well as polymethylene polyphenyl isocyanates. Particularly preferred polyisocyanates are aromatic polyisocyanates, particularly preferred are polymethylene polyphenyl polyisocyanates such as e.g. technical 4,4'-diphenylmethane diisocyanate, i. 4,4'-diphenylmethane diisocyanate with a proportion of isomers and higher homologs.
The polyisocyanates may also be derivatized by reacting dihydric isocyanates with one another such that some of their isocyanate groups are derivatized to isocyanurate, biuret, allophanate, uretdione or carbodiimide groups. Interesting are e.g. Uretdione group-containing dimerization products, e.g. from MDI or TDI.
Preferably, the polyisocyanate is used in an amount such that the number of isocyanate groups is from 80 to 120%, based on the number of free hydroxyl groups of the resin.
The benzyl ether resin component or the isocyanate component of the binder system is preferably used as a solution in an organic solvent or a combination of organic solvents. Solvents may therefore be required, for example, to bind the components of the binder in one sufficiently low-viscosity state to keep. This is required, inter alia, in order to obtain a uniform crosslinking of the refractory molding material and its flowability.
As the solvent for the benzylic ether resin component, besides the e.g. Under the name of solvent naphtha known aromatic solvents continue to be used oxygen-rich polar, organic solvents. Dicarboxylic acid esters, cyclic ketones and cyclic carbonates are preferably used.
The proportion of oxygen-rich polar solvents in the total binder can be up to 30%.
Typical dicarboxylic acid esters have the formula R 1 OOC-R 2 -COOR 1 , wherein each R 1 independently represents an alkyl group having 1 to 12, preferably 1 to 6, carbon atoms and R 2 is an alkylene group having 1 to 4 carbon atoms. Examples are dimethyl esters of carboxylic acids having 4 to 6 carbon atoms which are obtainable, for example, under the name Dibasic Ester from DuPont.
Typical glycol ether esters are compounds of the formula R 3 -OR 4 -OOCR 5 where R 3 is an alkyl group of 1 to 4 carbon atoms, R 4 is an alkylene group of 2 to 4 carbon atoms and R 5 is an alkyl group of 1 to 3 carbon atoms, eg Butyl glycol acetate, preferred are glycol ether acetates.
Typical glycol diesters correspondingly have the general formula R 3 COO-R 4 -OOCR 5 , where R 3 to R 5 are as defined above and the radicals are each selected independently of one another (for example propylene glycol diacetate). Preferred are glycol diacetates. Glycol diethers can be characterized by the formula R 3 -OR 4 -OR 5 in which R 3 to R 5 are as defined above and the radicals are each selected independently of one another (for example, dipropylene glycol dimethyl ether).
Typical cyclic ketones, cyclic esters and cyclic carbonates of 4 to 5 carbon atoms are also suitable (e.g., propylene carbonate). The alkyl and alkylene groups may each be branched or unbranched.
Geeignet sind auch Fettsäurester wie z.B. Rapsölfettsäuremethylester oder Ölsäurebutylester. Also suitable are fatty acid esters, e.g. Rapeseed oil fatty acid methyl ester or oleic acid butyl ester.

Auch Fettsäureester und Kieselsäureester sind geeignet. The solvents used for the polyisocyanate are either aromatic solvents, the abovementioned polar solvents or mixtures thereof. Also fatty acid esters and silicic acid esters are suitable.

It has been found that when hydrogen peroxide is used more than stoichiometrically, based on the residual content of formaldehyde before the hydrogen peroxide treatment, the moisture resistance of the molds and cores can be reduced. It is therefore preferred to use hydrogen peroxide substoichiometrically.
