Description

技术领域
本发明涉及一种用作机械紧固件带柱杆的卷材结构物。更具体地说,本发明涉及具有离散的柱杆区的卷材结构物及其制造方法。
发明的背景
带柱杆的卷材(例如钩圈紧固件)已有多年使用历史。这些卷材一般有固定在该卷材上的柱杆。常将该柱杆制成与圈材料互锁的钩的形状。在本说明书中,将能与例如织物或聚合物小圈或网孔啮合的小突起称为钩,不管其实际上具有钩子的形状还是具有其它形状。钩的常见形状是蘑菇形的并还可作为机械紧固件用于啮合其它钩子。
美国专利4,056,593、4,959,265和5,077,870公开了带柱杆的聚合物卷材的制造方法。在这些专利中,将热塑性树脂挤出至具有空腔阵列的模具中。从模具中脱模后,热塑性树脂形成柱杆阵列。随后压延所述柱杆,在柱杆的顶部形成较宽的头部。头部的形状、大小和角度以及柱杆的密度决定了对抓住圈的俘获和紧握的容易程度。同样,美国专利5,393,475公开了一种在卷材两面具有柱杆的带柱杆卷材的制备方法。该专利公开了将两种不同的材料挤出成两个基底部分,在该材料穿过两个压辊的同时使材料填入压辊的空腔中形成钩子。
尽管这些专利公开了可接受的带柱杆的卷材,但是它们不能满足许多不同用途和目的的要求。
发明的概述
本发明涉及一种至少具有两个主表面的材料卷材。至少在第一主表面上该卷材包括多个离散的区域,许多柱杆从各个离散区域伸出。许多柱杆至少融合并形成在卷材的第一主表面上。可构造柱杆使之适用作机械紧固件,并且柱杆可具有一个或多个不同的构造和取向。例如,柱杆可具有钩子的形状,适合与另一种钩子或圈互锁。或者,柱杆可以是大致蘑菇状的。柱杆可垂直卷材取向,或者可与卷材成小于90°的夹角取向。在一个实例中,卷材限定一个局部的平面,许多柱杆与该局部平面呈多个角度取向。在这种角度下,当以与该局部表面平行方向对的角度的柱杆施加力时,柱杆提供改进的机械紧固效果。在某些实例中,构造并排列卷材的至少一部分以便与所述许多柱杆相啮合。
可使用各种聚合物或聚合物混合物来制备所述许多柱杆,该聚合物能流入柱杆成形模具(参见下面描述)并在卷材拉离模具前骤冷或固化。合适的聚合物通常是热塑性材料,包括聚氨酯、聚烯烃(例如聚丙烯和聚乙烯)、聚苯乙烯、聚碳酸酯、聚酯、聚甲基丙烯酸酯、乙烯-乙酸乙烯酯共聚物、乙烯-乙烯醇共聚物、聚氯乙烯、丙烯酸酯改性的乙烯-乙酸乙烯酯共聚物和乙烯-丙烯酸共聚物。卷材可包括至少一种弹性材料,例如天然或合成橡胶;含异戊二烯、丁二烯或乙烯(丁烯)嵌段的苯乙烯嵌段共聚物;茂金属催化的聚烯烃,聚氨酯和聚二有机硅氧烷。或者,卷材可以是与柱杆相同的聚合物,或者可以是圈材料,例如织造或非织造材料。
本发明还涉及一种具有许多伸出卷材离散区即小区的柱杆的卷材的制造方法。该方法包括提供卷材和离散量的处于软化状态的聚合物材料。将该离散量的聚合物材料融合在卷材上;在各个离散量的融合聚合物材料中形成许多柱杆。离散量或小区的聚合物材料是在与形成柱杆基本相同的时间融合在卷材上的。可将间断量的熔融聚合物挤出在卷材上形成离散量的聚合物材料,其形状为点状至横跨卷材的条纹。或者,可使用一个或多个旋转切割刀形成离散量的聚合物材料。
本发明另一个实例包括制造带有离散柱杆区的卷材,该离散区的形状为连续条状或带状。在本实例中,离散区可排列成连续的带状,以直的或之字形沿卷材纵向延伸。在条状离散区之间是卷材表面无柱杆的部分。
在另一个实例中,本发明方法包括提供聚合物卷材和模具,该模具的表面具有许多排列在离散区域中形成柱杆的孔即空腔。模具全部表面的一部分具有这种排列在离散区域中的孔,而在含孔区之间的表面部分是光滑的。或者,如果全部表面均带有孔,则部分形成柱杆空腔被掩盖。在压力下用模具表面压制带有一量超过可填入空腔量的聚合物材料的卷材,在卷材表面上形成柱杆区或小区,各个小区粘结在卷材上。

发明的详细描述
本发明卷材的至少一个主表面上具有多个离散的小区或区域,从中突起有许多柱杆。所述小区或区域之间是很少含有(如有的话)柱杆的中间离散区或中间区。
图1所示的卷材10带有柱杆12,它排列在卷材表面18上的许多离散小区或区域中。柱杆12的离散小区或区域14被中间区16相互隔开。柱杆12是伸出卷材10的突起物,卷材10是基材,其结构用于形成并保持柱杆12。在图1中,离散区14仅通过卷材10相互连接。因此,中间区16暴露卷材10的露出部分,未被用于形成柱杆12的热塑性材料所阻档。
在图1中,柱杆12仅置于卷材10的上表面18上,未位于下表面19上。但是可以理解在本发明不同实例中可将柱杆12置于上表面18和下表面19的任何一个表面上或者同时置于两个表面上。同样,可形成柱杆12使之成为机械紧固件的有用部分。例如,柱杆12可以是用于钩-圈紧固件的钩子。或者,可将柱杆12制成蘑菇状的机械紧固件。在本发明另一个实例中,可以与卷材10限定的局部平面的一个或多个角度对柱杆12进行取向。
在本发明的具体实例中,离散区14占其放置的卷材10表面的20-80%。在其它实例中,离散区占其放置的卷材10表面的1-99%、5-70%、10-50%或5-25%。离散区14可相互间隔不同距离。例如,离散区14之间可平均间隔约0.05-30厘米,或者平均间隔1-4厘米。在某些实例中,离散区14之间的距离用柱杆间距的倍数表示,例如相邻柱杆中心距的10倍。因此例如当离散区中柱杆间距是0.05厘米时,离散区间隔0.5厘米。在其它实例中,离散区的间距是柱杆中心距的2倍、50倍、300倍或更高。在某些实例中,离散区14在一个方向是连续的,例如以之字形或直线形沿卷材纵向呈带状。
中间区16可包括用于与柱杆12锁合的圈结构,或者可露出不适合与柱杆12锁合的卷材10部分。在卷材10本身含有圈结构(例如织造或非织造纤维)的实施方式中,中间区16提供锁住柱杆12的位置。另外,可构造柱杆12以便与卷材10背面19锁合。
卷材10例如是织造或非织造的,并可以是连续的膜或由许多纤维组成。卷材材料的选择将影响最终产品的性能,例如弹性、挠性、贴合性、透气性、孔隙度和刚性。在某些实例中,卷材10是由纤维(例如纤维素、尼龙、聚丙烯或棉)制成的。在其它实例中,卷材是单层或多层膜,例如热塑性膜。卷材10任选地由弹性材料制成,例如天然或合成橡胶;含异戊二烯、丁二烯或乙烯(丁烯)嵌段的苯乙烯嵌段共聚物;茂金属催化的聚烯烃;聚氨酯和聚二有机硅氧烷。或者,卷材10是金属片或者是各种纤维或膜的复合物。因此,可以理解本发明适合需要各种挠性和非挠性的卷材材料的用途。
图2所示的卷材20带有柱杆22。与图1相反,图2中形成柱杆22的热塑性材料在区域24之间是连续的或者是基本连续的,卷材20和柱杆22可以是相同的材料。因此,中间区26包括叠合在卷材20上的热塑性材料薄膜。但是应注意图1和图2中中间区16和26不含任何柱杆。即便当中间区26含有热塑性材料(如图2),中间区26也最好不含柱杆22。在具体的实例中,卷材20是弹性的,并且中间区26足够薄从而当拉伸卷材20时中间区可拉伸并被拉断。在另一个实例中,卷材是热塑性材料,在其至少一个表面上的离散区内部分卷材再成形成柱杆。
图3和图4给出本发明两个实例,其中柱杆置于离散区域中。在图3中,所示的卷材30中的柱杆排列在大致圆形的离散区34中(未示出各个柱杆)。每个离散区34至少含有3个柱杆,较好至少10个柱杆,更好至少50个柱杆。离散区34之间的中间区36不含任何柱杆。在图4中,卷材40的柱杆排列在离散区44a和44b中,这些区域具有装饰字符“4H”。
在本发明方法中,将间断量的熔融聚合物挤出在卷材上形成离散量的聚合物材料。随后将该离散量的聚合物材料融合在卷材上并形成柱杆。或者,可用一个或多个旋转切割刀形成离散量的或点状聚合物材料。另外,提供的聚合物材料可以是横跨卷材主表面的带子或连续条纹。
可如美国专利5,077,870(在此引为参考)所述在柱杆的顶部形成蘑菇顶或者使之弯曲,使柱杆形成钩子。使柱杆的顶端与加热表面接触以改变柱杆的形状。
还可成形柱杆以提供方向性的钩性能。通过沿选定的方向进行紧固并沿相反的方向松脱,可使用方向性钩子使钩圈紧固结构具有方向稳定性。可将聚合物材料压制在这样的模具上以形成方向性柱杆,即该模具具有许多成角度的或沿同一方向或多个方向倾斜的孔,这些孔沿卷材的纵向或横向以各种结构进行排列。柱杆可沿卷材纵向或横向倾斜,柱杆小区或区域可沿卷材纵向或横向排列成排或可具有其它结构排列,例如排成六边形、圆形或者如图4所示的图案。
可采用激光器形成模具孔,它可对模具表面或切线钻成各种角度,例如45°或60°。使用激光在热固性模具上钻孔的方法可参见美国专利5,792,411(在此引为参考),它包括用激光能量机械加工模具表面,在基材上形成许多几何结构。每个几何结构相当于一个形成柱杆的位置。用这种模具形成的柱杆无需顶部加工就可啮合圈表面,因为它们是倾斜的。将形成的带有倾斜柱杆的紧固件表面拉开以脱开机械啮合的柱杆,随后将其松开以便形成机械啮合,这种紧固件表面可使本发明卷材更紧紧地抓合。柱杆可沿多于一个方向形成角度。当钩子沿多于一个方向形成角度时,与圈材料形成的机械啮合可防止侧滑。
图5显示用装置51制造卷材50。装置51用于在卷材50上形成柱杆52。柱杆52排列在离散的小区或区域54中。装置51包括聚合物材料源53。材料源53较好将聚合物材料加热至其熔点,随后将熔融的聚合物材料沉积在卷材50上形成离散部分55。在所示的实例中,材料源53包括挤出机,在压力下将聚合物材料挤出在卷材50上。
离散部分55与卷材50一起往前移动,直至与模具辊56接触。模具辊56具有连续的圆柱模具表面57,它带有许多形成柱杆的空腔(图中未表示)。可任选地采用外部真空装置(图中未显示)对这些空腔抽真空。当聚合物材料的离散部分55与圆柱模具辊56的表面57接触时,离散部分55被压入空腔中并同时融合在卷材50上。
在所示的实例中,在聚合物材料冷却时流延辊58向卷材50的背面提供压力,从而帮助将聚合物材料压入模具辊56的模具表面57的空腔中,并将聚合物材料融合在卷材50上。在到达脱模点59以前卷材50贴合模具辊56,在脱模点59卷材50被拉离模具表面57,并且固化的聚合物材料从模具辊56上剥离,露出新形成的柱杆52。在本实例中,聚合物材料的各个离散部分55形成单独的柱杆52的离散小区或区域54。可采用本领域已知的粘合剂、连接层或表面处理方法增加基材50和小区或离散区54之间的粘合。
选择装置的操作温度是本领域熟知的。在作出本发明的实验中,辊56和58上无温度控制。可采用宽的温度范围,尽管太高的温度会对柱杆从模具表面57上剥离的能力产生不利影响。
通过改变聚合物部分55的位置和大小,可控制和操纵柱杆的最终构型和位置。较大的聚合物部分相当于大的离散区域,小的聚合物部分相当于小的离散区域。在本发明的一个实例中,材料源53以连续的线状或条状例如以之字形的线将聚合物部分55沉积在卷材上。形成的卷材50沿其长度方向具有一条或多条连续的柱杆带。在另一个实例中,材料源53将聚合物部分55沉积成一系列沿卷材横向的线条。这些沿卷材横向的线条使柱杆52的离散区54沿卷材的长度方向以卷材横向带的形式延伸。
聚合物材料源53可包括许多单独的喷嘴以便将聚合物材料施加在卷材上。在一个实例中,聚合物材料从一系列电磁阀控制的喷嘴中挤出,各个喷嘴单独操作。根据所需的柱杆区的最终位置,利用例如定时器开启和关闭单个喷嘴以适当地放置聚合物材料。可以理解喷嘴能沉积一种或多于一种类型的聚合物材料。材料源53还可以是网印机。
参见图6,它显示另一种柱杆离散区的制造方法。图6显示用与图5类似的装置61制造卷材60。装置61包括聚合物材料源63。材料源63将聚合物材料抛入旋转刀67的路径中。刀67切割聚合物材料并将其分散在卷材60上。在一个具体的实例中,刀67长1-4英寸,以500-1000rpm的速度旋转。旋转刀67切割聚合物材料,将该材料沉积在卷材60上,随后形成许多柱杆62。根据刀的转速、聚合物材料的粘度和其它性能,聚合物材料被分散成大致圆形的颗粒、长的线料或许多其它形状和大小。在与模具辊66接触以前聚合物材料以离散部分65的形式与卷材60一起往前移动。模具辊66具有连续的圆柱形模具表面69,该表面含大量空隙(图中未显示)以便在离散区64形成柱杆62。在聚合物材料的离散部分65与模具辊66接触时,离散部分65被压入空腔并同时与卷材60融合,随后冷却成非熔融状态。
图7所示的方法包括提供聚合物卷材70、来自材料源73的聚合物材料和具有模具表面79的模具辊76。模具表面79具有许多形成柱杆的孔。模具辊76的模具表面79覆盖有掩模77,它覆盖除表面79离散部分以外的所有区域。聚合物材料75被置于模具辊76的覆盖掩模的表面上。可任选地将材料75施加在卷材70上,用压力将其压制在覆盖掩模的模具表面79上,在卷材70的表面上形成柱杆区。这些离散部分相当于柱杆区74。柱杆区74形成的原因是在两个辊之间的间隙中仅仅这些区域与模具76的带掩模表面接触。聚合物材料75可任选地多于一层。
如果不经顶部加工,倾斜的柱杆顶端较好具有足以穿透相对稠密的圈材料的形状,从而拓宽圈材料的选择范围。通过拖曳卷材的末端可绷紧或抓合本发明带倾斜柱杆的卷材,无需使之从配合物或圈材料上完全脱离。
本发明卷材可使用很少的原材料形成柱杆或钩子表面,因为整个表面未完全覆盖钩子或柱杆。它们还具有逐步紧固(以便绷紧或松开)的优点以及双面卷材功能(双面功能)。
本发明带柱杆的卷材可用于其它带柱杆的卷材适用的任何用途,尤其适合于用于整形外科的压迫缠绕制品或绷带。例如,弹性紧固件可作为弹性缠绕物用于固定电缆、整形外科制品、尿布、运动防护器械、衣物或包装材料。可制成医用缠绕物即绷带使之具有特定用途所需的强度、弹性和紧固性能,不存在与使用粘结和粘合医用缠绕物和绷带有关的缺点。粘结或粘合医用缠绕物通常不易除去,一旦使用后难以调节。例如,粘合医用缠绕物一旦施加在患者身上以后难以绷紧或松弛。
参见图8,图8的显微照片显示一部分卷材80,它带有含许多柱杆82、83的小区或区域84。由图8可见,该实例的柱杆基本沿两个方向取向或倾斜,柱杆82的取向与柱杆83的取向相反。柱杆82和83相反的取向使区域84具有两个不同方向的抓合力。
下列实施例进一步说明本发明,它不是对本发明范围的限定。在实施例中除非另有说明,否则所有份、比例和百分比均是以重量计的。使用下列试验材料和试验方法。

实施例1和2
实施例1和2说明使用透气弹性基材和双方向的柱杆结构。
在实施例1中先如下所述制得基材A(一种弹性透气基材)。使固态粘合剂通过一个栅格熔融系统(J & M Laboratories,Inc.Dawsonvillc,Georgia),随后以2.0kg/hr的速率通过一个30.5厘米宽的吹塑微纤(blown microfiber,BMF)模头制得由HL-8156嵌段共聚物压敏粘合剂(PSA)(HB Fuller Company,St.Paul.Minnesota)制成的吹塑微纤压敏粘合剂(BMF-PSA)卷材。栅格熔融系统的料斗容量为40kg,熔融能力为40kg/hr。熔体泵体积为1.68cc/rev,加工温度为135℃。将BMF-PSA从熔体吹塑模头中出料,该模头带有光滑表面的圆孔(8个/cm),该孔位于两个40.6cm宽涂覆硅氧烷的辊形成的垂直辊隙点上方约10cm处。
将一层聚丙烯纺粘非织造材料(15g/m2基重,产品号No.150A0299A,FirstQuality Products,Inc.,McElhattan,Pennsylvania)加至BMF模头上游辊隙的下辊处。同时,将第二层聚丙烯纺粘非织造材料(产品号No.150A0299A)、穿纬聚酯纱布(产品号No.924864,Milliken Company,Spartanburg,SouthCarlina)和一层280旦尼尔GlospanTM弹性长丝(Globe Manufactaring Company,Gastonia,North Carolina)从BMF模头的“下游”侧加至辊隙的上辊处。聚酯纱布纵向为18×40旦尼尔纱线/2.5cm,横向为9×15旦尼尔纱线/2.5cm。
弹性长丝的横向密度为2.75根长丝/cm,拉伸比为2∶1。长丝位于非织造层的顶部,从而BMF-PSA吹塑在非织造物的“上游”层上,随后与弹性长丝接触,将整个复合物粘合在一起。沿30.5cm宽的复合物辊隙力为418N,辊隙速度为9.1m/min。通过辊隙后,基材结构为非织造物/BMF-PSA/弹性长丝/非织造物,第一表面靠近BMF内层,第二表面靠近弹性长丝层。从辊隙中输出后,使基材松弛,从而使长丝收缩。观察到低基重非织造外层(“卷材外层”)和挠性BMF-PSA纤维容易弯曲成软的褶。在纸板(cardboard)筒上收集形成的松紧弹性基材。
使可形成柱杆的材料(AspunTM 6806)以0.5kg/hr的速率通过栅格熔融系统,随后通过一个带有16个珠状顶部喷嘴的30.5cm宽的模头。珠状顶部喷嘴的圆形出口的直径为1.5mm,它以每秒5次的频率气动脉冲喷射。熔体泵的体积为1.68cc/rev,加工温度为205℃。将熔融的Aspun 6806材料以点状从模头直接出料在基材A上。随后以4.6m/min的速率将卷材传输约20厘米进入由两根40.6cm宽的涂覆硅氧烷的辊形成的垂直辊隙中。沿30.5cm宽的卷材辊隙力为1.7kN。第一个辊具有模具表面,该模具表面带有直径约0.25mm、深度超过约0.80mm并且间距约0.635mm的空腔,形成柱杆密度约为248个/cm2(约1600个/英寸2)的柱杆阵列。空腔以交变方向与辊平面切线的夹角为45°。第二根辊具有光滑表面。将上述弹性基材A层加至光滑辊的辊隙处,使第二表面朝光滑辊的表面。形成柱杆材料的点或离散区朝模具表面,并在进入辊隙时与基材接触。从模具表面取出形成的卷材,形成带柱杆表面的卷材,柱状的柱杆在形成柱杆的材料区上突起,每个柱杆直径约为0.25mm,高约0.6mm,从卷材表面上伸出。柱杆排列成排,与和卷材表面垂直并且平行于卷材纵向横截面的平面的法向成45°或-45°。各个区域稍呈圆形,面积为0.2-0.3cm2,包含50-75个柱杆。各个区域与相邻区域的距离约为1.0-1.5cm。
带柱杆表面的卷材是透气(即多孔)的并具有弹性。当以任一方向缠绕物体并将两侧压在一起紧固时,卷材的抓合作用适合作为压迫缠绕结构。钩子或柱杆小区的基底的硬度比弹性基材上的柱杆或钩子高,能与圈更好啮合。
如实施例1那样制得实施例2试样,但是基材中的BMF-PSA以4.0kg/hr的流量通过栅格熔融系统并且结构中不包括聚酯纱布。形成的层合物呈现稍许粘性,当缠绕在物体上并且与其自身紧固时,形成的带柱杆表面的卷材基本不发生侧滑。
实施例3-5
实施例3-5说明具有另一种柱杆区形状的结构。实施例3-5的柱杆区沿卷材横向是连续的并且基本垂直于卷材的纵向。
用与实施例1相似的方式和与实施例1相同的基材制得实施例3的试样。但是,使用顶端装有单排圆形光滑表面孔(8个/cm)的小孔模头而非珠状顶端喷嘴沉积形成柱杆的材料。小孔模头顶端具有的圆形光滑表面孔(8个/cm)的直径为0.51mm。形成柱杆的材料以0.7kg/hr的速率沉积。
得到的约0.5cm宽带柱杆表面区域的横向条纹,相互隔开约2cm。沿各条纹区的宽度方向平均约具有8个柱杆,沿卷材横向为16排/cm。卷材具有良好的伸展性和透气性,当沿任一方向缠绕物体时它能自身紧固。
如实施例3制得实施例4的试样,但是使用间隙为0.25mm的狭缝顶端代替多孔模头顶端并且形成柱杆的材料的流量为0.8kg/hr。得到的带柱杆表面的区域是横向条纹,宽约0.6cm,与最接近的柱杆区的间距约2cm。卷材具有良好伸展性和透气性,当沿任一方向缠绕物体时它能自身紧固。
如实施例3那样制得实施例5的试样,但是使用横向运动珠状顶部喷嘴代替间歇静置的模头顶部。形成柱杆的材料以1.8kg/hr的速率沉积并以6条/秒的频率沿卷材横向来回移动。基材以9.1m/min的速度移动。得到的带柱杆表面的区域是横向条纹,宽约0.3cm,相互间隔约1.5-2.0cm。卷材具有良好伸展性和透气性,当沿任一方向缠绕物体时它能自身紧固。
实施例6
实施例6说明具有非弹性基材的结构和另一种制备形成柱杆的材料的离散区的方法。
使形成柱杆的材料(MorthaneTM440)通过一粘合剂用喷枪(以PAM 600SpraymaticTM购自Fastening Technology,Inc,Charlotte,North Carlina)。喷枪的圆形出口的直径约1.5mm,加工温度约232℃。在喷枪以1.0次/秒的频率重复开启和关闭的同时熔融材料从喷枪以离散量的方式出料。离散量或点状材料直接沉积在基材B上。随后以4.6m/min的速度将卷材输送约20cm,进入由两个40.6cm宽的硅氧烷涂覆辊形成的垂直辊隙处。沿30.5cm宽的卷材辊隙力为1.7kN。第一根辊具有模具表面,该表面所含的空腔直径约为0.25mm,深度超过约0.80mm,间距约为0.635mm,形成柱杆的密度约248个/cm2(约1600个/英寸2)的柱杆阵列。空腔在纵向与辊表面的切线呈45°夹角并且每隔一排以另一种方向倾斜。第二根辊具有光滑的表面。
将基材B加至辊隙的光滑辊处,使第二表面朝光滑辊的表面。将形成柱杆的材料朝模具表面并在进入辊隙时使其与基材接触。将形成的卷材从模具表面上移出以形成带柱杆的卷材,其中杆状柱杆从形成柱杆的材料区突起,各个柱杆的直径约0.25mm,高约0.6mm,从膜表面上伸出。柱杆排列成排,与和卷材表面垂直并且和卷材纵向横截面平行的平面的垂直方向呈+45°或-45°。各个离散区具有稍许圆形的形状,面积为1.0-1.5cm2,包含约240-370个柱杆。各个离散区与其相邻区域隔开约4-5cm。带柱杆表面的卷材是透气的和挠性的。
实施例7-11
实施例7-11说明具有各种非弹性基材的结构。
用与实施例1相同的方法制得实施例7的试样,但是改变基材并使用不同的模头顶端。基材为基材C(一种非弹性非织造卷材),模头顶端是实施例3使用的小孔模头顶端。得到的带柱杆表面的卷材的柱杆区与实施例3所述的柱杆区相似。带柱杆表面的卷材是透气的、挠性的并且在沿任一方向缠绕时可自身紧固。
在实施例8中,如实施例7那样制得带离散柱杆表面的膜,但是基材为基材D。带柱杆表面的卷材是透气的、挠性的并且在沿任一方向缠绕时可自身紧固。
用与实施例1相似的方法制得实施例9的试样,但是材料不同并且模具表面也不同。基材为基材E(纺粘的聚丙烯)并且形成柱杆的材料为EscoreneTM3505。模具表面所含的空腔直径约280微米(11密尔),深度超过约2.5mm(100密尔)并且间距约813微米(32密尔),得到柱杆密度约140个/cm2(900个/英寸2)的柱杆阵列。空腔垂直于辊表面的切线。第二根辊具有光滑表面。将基材E层加至辊隙的光滑辊处,第二表面朝光滑辊表面。形成柱杆的材料的离散区朝模具表面并在进入辊隙时与基材接触。从模具表面取出形成的卷材,得到具有柱杆表面的卷材,杆状的柱杆从形成柱杆的材料的区域突起,各个柱杆的直径约为0.3mm,高约0.7mm,从卷材表面上伸出。通过将带柱杆的表面置于加热至138℃(280°F)的辊而在带柱杆表面的卷材的柱杆上形成顶盖。该带柱杆表面的卷材是透气的,挠性的并且可自身紧固。
用与实施例9相似的方法制得实施例10的试样,但是基材为基材F(一种微孔薄膜)并且随后不在柱杆上形成顶盖。该带柱杆表面的卷材的透气性和挠性比实施例9的试样差。

实施例12
实施例12说明制备离散区的另一种方法。
将形成柱杆的材料(DowlexTM 3445聚丙烯)加至单螺杆挤出机,该挤出机的直径约32mm(1.25英寸)、L/D为24/1,螺杆速度为15rpm,温度分布最高升至约215℃。使热塑性Dowlex 3445材料通过挤出机并在至少为0.7MPa(100psi)的压力下通过一加热颈管连续出料并进入一个三层可调叶片进料头(CLOERENTM86-120-398型,购自Cloeren Incorporated,of Orange,Texa,并设定为2层)的一个端口中,该进料头安装在25.4cm(14英寸)宽薄膜模头(CLOERENTM EBRIII 96-151,也购自Cloeren Co.)上。将弹性材料(VectorTM4111)加至第二个单螺杆挤出机中,该挤出机直径约为64mm(2.5英寸),L/D为24/1,螺杆速度为5rpm,温度分布稳定地增加至约215℃。随后在至少约1.4MPa(200psi)的压力下使该弹性材料通过一根加热的颈管连续出料,并进入所述三层进料头的第二个端口。将进料头和模头设定在约215℃。模头间隙设定在约0.5mm(20密尔)。将两层熔融结构从模头上出料并以约1.5m/min(5fpm)滴加至由两个辊形成的辊隙中,辊隙压力约为0.2KPa(30psi)。第一个辊具有加热至55℃的模具表面,它所含的空腔直径约280微米(11密尔),深度超过约2.5mm(100密尔),间距约813微米(32密尔),形成柱杆密度约140个/cm2(900个/英寸2)柱杆阵列。将一个带有7×7mm正方金刚石型开孔的TeflonTM网状掩模置于模具表面上,以掩蔽图案覆盖部分孔。第二个辊具有也加热至55℃的镀铬表面。结构的热塑性材料朝模具表面,弹性层朝镀铬表面。从模具表面取出形成的流延膜,得到的具有柱杆表面的薄膜上的金刚石形区域具有柱状柱杆突起,各个突起的直径约300微米,高度约700微米,从薄膜的表面上伸出。各个区域通过压纹隔开。
当拉伸如此形成的带柱杆表面的薄膜时,压纹处形成柱杆的材料发生断裂(破裂),使金刚石形区域相互隔开。
实施例13
实施例13说明形成离散区的另一种方法。
将形成柱杆的材料(DowlexTM 3445)加至装有模头(它带有曲面模唇和6.3mm(0.25英寸)直径孔)的单螺杆挤出机,将熔融材料从该挤出机出料。将材料滴入飞转的切割装置。该装置具有一根直径为12.5mm(0.5英寸)的金属棒和通过两个螺丝沿轴固定在棒一端上的不锈钢刀片。该刀片以与棒表面垂直并平行于该棒长轴的方式从棒上朝外伸出。通过马达使轴以约700rpm的速度旋转。随着刀片的旋转,它相对模头的模唇倾斜,切削一片熔融材料。当刀片越过模头,它弹起并将熔融材料抛在移动卷材上。使基材G通过如实施例1所述设置的辊隙中。卷材带着熔融材料(直径约3mm的点)进入辊隙,使聚丙烯材料点朝模具表面。辊隙压力将熔融材料压入模具表面的孔中,在孔中材料固化。同时聚合物与卷材的纤维表面熔融缠结,形成有效的粘结。
形成的具有柱杆表面的薄膜是透气的和挠性的。

Claims (16)

1.一种至少具有两个主表面的材料卷材,该卷材包括:
至少在该卷材第一主表面上的多个离散的区域;和
伸出各个离散区域的许多柱杆;
其中许多柱杆至少融合并形成在该卷材的第一主表面上。
2.如权利要求1所述的卷材,其特征在于所述许多柱杆是由热塑性材料组成的,所述热塑性材料选自聚氨酯、聚烯烃、聚苯乙烯、聚碳酸酯、聚酯、聚甲基丙烯酸酯、乙烯-乙酸乙烯酯共聚物、乙烯-乙烯醇共聚物、聚氯乙烯、丙烯酸酯改性的乙烯-乙酸乙烯酯共聚物和乙烯-丙烯酸共聚物。
3.如权利要求1所述的卷材,其特征在于所述离散区占卷材第一主表面的5-25%。
4.如权利要求1所述的卷材,其特征在于卷材的至少一部分构造并排列以与所述许多柱杆啮合。
5.如权利要求1所述的卷材,其特征在于卷材包括弹性材料。
6.如权利要求5所述的卷材,其特征在于所述弹性材料选自天然或合成橡胶;含异戊二烯、丁二烯或乙烯(丁烯)嵌段的苯乙烯嵌段共聚物;茂金属催化的聚烯烃,聚氨酯和聚二有机硅氧烷。
7.如权利要求1所述的卷材,其特征在于该卷材限定一个局部平面,所述许多柱杆的方向与所述局部平面成各种夹角。
8.如权利要求1所述的卷材,其特征在于一个或多个柱杆的形状能提供方向性的钩性能。
9.一种卷材的制造方法,该卷材具有许多伸出卷材离散区的柱杆,该方法包括:
(a)提供卷材;
(b)在高于聚合物材料软化点的温度上形成离散量的聚合物材料;
(c)将该离散量的聚合物材料融合在卷材上;和
(d)在各个离散量的聚合物材料中形成许多柱杆。
10如权利要求9所述的方法,其特征在于在各个离散量的聚合物材料中形成柱杆的同时将离散量的聚合物材料融合在卷材上。
11.如权利要求9所述的方法,其特征在于通过以选自间断的量和连续的条带的方式挤出熔融聚合物,形成离散量的聚合物材料。
12.如权利要求9所述的方法,其特征在于用一个或多个旋转切割刀形成离散量的聚合物材料,所述切割刀置于聚合物材料源和卷材之间,其中切割刀将聚合物材料切割成离散量。
13.如权利要求9所述的方法,它还包括用加热表面使柱杆变形以使柱杆具有增大的顶部。
14.如权利要求9所述的方法,它还包括用加热表面对柱杆进行再取向。
15.一种卷材的制造方法,该卷材具有许多伸出卷材至少一个表面的柱杆,该方法包括:
(a)提供聚合物卷材,它包括一种处于其软化点以上温度的聚合物;
(b)提供模具,该模具表面具有许多构造在离散区域中的形成柱杆的孔;
(c)在压力下使卷材通过模具表面,在卷材表面上形成柱杆区。
16.如权利要求15所述的方法,其特征在于所述形成柱杆的孔的离散区是掩盖步骤(b)的模具中部分形成柱杆的孔而形成的。
