Abstract

技术领域
本公开总体上涉及一种改进的薄毡整理工艺。更确切地,本公开涉及一种用于改进的薄毡整理的印刷工艺和一种具有带薄毡的基垫的纤维板,所述薄毡上具有图案化涂层。
背景技术
纤维板,例如吊顶板材和隔音板,通常是层压结构,包括带有非织造玻璃或玻璃混合薄毡的基垫,以实现改进的结构和声学性能。此外,薄毡具有当前室内设计中通常要求的均匀平坦的外观。为了获得所需的光反射性能和整体白色外观,薄毡涂有喷涂层。所述涂层被喷涂成多层,以提供具有未涂覆区域的非重叠饰面,从而允许足够的声透射到板材中并穿过板材。然而,喷涂工艺会导致层不均匀,从而出现连续生产操作相关问题,包括美学饰面的不可复制性和涂层材料的浪费。
发明内容

本公开提供了一种纤维板,包括基垫和设置在基垫至少一侧上的多孔薄毡,所述薄毡具有与基垫一侧接触的第一表面和与第一表面相对的第二面层表面,其中图案化涂层设置在薄毡的第二面层表面上,所述图案化涂层包括没有任何涂层的限定区域和具有至少单层涂层的限定区域。
有利地,本公开的纤维板具有期望的光反射性能和具有未涂覆区域的非重叠饰面,从而允许足够的声透射到板中并穿过板。通过控制薄毡上的涂层的图案,可以制备具有限定的和可复制的饰面的纤维板,并且可以减少涂层材料的浪费。此外,可以在纤维板上可复制地获得基本上整体的(完全涂覆的)外观涂层,同时保持足够的孔隙率以允许声透射穿过涂层。目前,当纤维板的面层侧被完全涂覆以提供整体涂层时,涂层将声音反射回房间,抵消了基垫的设计声学特性。
本文使用的术语板和板材应该被认为是可互换的。
在实施例中,具有至少单层涂层的限定区域包括具有单层涂层的限定区域和具有多层涂层的限定区域。在实施例中,具有至少单层涂层的限定区域被布置成通过图案化涂层提供未涂覆区域,使得多孔薄毡的孔是可接近的。如图1和2所示,基垫1具有设置在基垫至少一侧的薄毡2,薄毡2具有与基垫1一侧接触的第一表面和与第一表面相对的第二面层表面,薄毡2具有设置在第二面层表面上的图案化涂层5,图案化涂层5包括没有任何涂层4的限定区域和具有至少单层涂层3的限定区域。如图1所示,图案化涂层可以是规则重复的图案。进一步地,如图1所示,图案化涂层可以是具有第一涂层3a、第二涂层3b和第三涂层3c的多层涂层。如图2所示,图案化涂层可以包括没有任何涂层的限定区域、具有单层涂层的限定区域和具有多层涂层(例如两层或三层)的限定区域。
可选地,在实施例中,图案化涂层提供约20至99%的声透射。在实施例中,图案化涂层提供约100至2500l/m2/s的孔隙率,其通过气流孔隙率测试测量得到。在实施例中,图案化涂层包括每平方英尺0.5个未涂覆区域。可选地,薄毡表面的至少3%涂有至少单层涂层。进一步可选地,图案化涂层的图案是规则重复的。
在实施例中,根据前述权利要求中任一项所述的纤维板,其中所述薄毡包括非织造玻璃纤维或玻璃纤维混合材料。在实施例中,设置在薄毡的第二面层表面上的图案化涂层中的没有任何涂层的限定区域的至少一个尺寸大于多孔薄毡材料的孔的直径。在实施例中,纤维板是吊顶板材或声音吸收体。
本公开的另一方面提供了一种制造根据本公开的纤维板的方法,包括提供纤维板,所述纤维板包括基垫和设置在基垫至少一侧上的多孔薄毡,所述薄毡具有与基垫一侧接触的第一表面和与第一表面相对的第二面层表面;和在薄毡的第二面层表面上印刷图案化涂层,其中图案化涂层包括没有任何涂层的限定区域和具有至少单层涂层的限定区域。在实施例中,印刷包括印刷方法,所述印刷方法选自由以下组成的群组:胶版印刷、苯胺印刷、喷墨印刷、静电复印、轮转凹版印刷、丝网印刷及其组合。在实施例中,印刷包括胶版印刷。
纤维板
本公开涉及一种具有多孔薄毡的纤维板(例如隔音板或吊顶板材),所述薄毡具有与纤维板的一侧接触的第一表面和与第一表面相对的第二面层表面,以及设置在薄毡的第二面层表面上的图案化涂层。根据本公开的纤维板包括具有背衬侧和面层侧的基垫。所述板包括至少与板的面层侧接触的薄毡和在薄毡的与板接触侧相对的一侧上的图案化涂层。在吊顶板材系统中,板的背衬侧可以是朝向板上方的吊顶板材系统中的集气室的一侧。可替代地,当墙壁上设有隔音板时,背衬侧可以是朝向板后面的墙壁的一侧。因此,本文使用的术语“面层侧”或“面层表面”是指当设置在吊顶板材系统中或作为隔音墙板时,板或薄毡的朝向房间中心的一侧或表面。
美国专利第1,769,519号中描述了制作基垫的示意流程。在一方面,基垫包括矿棉纤维和淀粉。在本公开的另一方面,淀粉组分可以是淀粉凝胶,其作为矿棉纤维的粘合剂,如美国专利第1,769,519、3,246,063和3,307,651号中公开的。在本公开的另一方面,基垫可以包括玻璃纤维板。
本公开的纤维板的基垫还可以包括多种其它添加剂和试剂。例如,基垫可以包括硫酸钙材料(例如灰泥、石膏和/或硬石膏)、硼酸和六偏磷酸钠(SHMP)。制造隔音砖时,高岭土和瓜尔胶可以代替灰泥和硼酸。
本公开的纤维板的基垫可以使用多种技术来制备。在一个实施例中,如美国专利第4,911,788和6,919,132号中所述,基垫通过湿法制毡或水制毡工艺制备。在另一实施例中,基垫是通过在水中混合淀粉和各种添加剂以生成浆料来制备的。将浆料加热以蒸煮淀粉并产生淀粉凝胶,然后将淀粉凝胶与矿棉纤维混合。将凝胶、添加剂和矿棉纤维的混合物(称为“纸浆”)以连续过程计量送入托盘。装有计量纸浆的托盘底部可选地包含背衬层(例如,漂白纸、未漂白纸或牛皮纸背衬铝箔,以下称为牛皮纸/铝箔),其用于帮助材料从托盘中剥离,但仍作为成品的一部分。纸浆的表面可以被图案化,并且包含纸浆的托盘随后可以被干燥,例如通过将其输送通过对流隧道干燥器。接下来,干燥的产品或板坯可以被送入整理生产线,在那里可以被切割成一定的尺寸以获得基垫。然后可以通过应用本公开的薄毡和图案化涂层将基垫转换成本公开的板。在又一实施例中,基垫是根据美国专利第7,364,015号中描述的方法制备的,其通过引用并入本文。具体地,基垫包括隔音层,所述隔音层包括凝固石膏的互锁基质,其可以是单层或多层复合材料。理想地,基垫在传统的石膏墙板生产线上制备,其中通过在传送带上将水、煅烧石膏、发泡剂和任选的纤维素纤维(例如纸纤维)、轻骨料(例如膨胀聚苯乙烯)、粘合剂(例如淀粉、乳胶)和/或增强材料(例如三偏磷酸钠)的混合物进行浇铸形成隔音板前体的条板。
在实施例中,基垫包括背衬片(例如纸、金属箔或其组合),其任选地涂覆有薄棉布层(例如纸、织造或非织造玻璃纤维)和/或致密层前体,所述前体包括煅烧石膏并具有至少约35lbs/ft3的密度。在又一实施例中,基垫根据湿法制毡工艺制备。在湿法制毡工艺中,将包括矿棉、膨胀珍珠岩、淀粉和少量添加剂的成板材料的含水浆料沉积在移动的筛网上,例如长网造纸机或圆筒成形机。在长网造纸机的筛网上,通过重力使含水浆料脱水,然后任选通过真空抽吸,形成湿垫。湿垫在压辊之间被压至期望的厚度,以进一步脱水。将压制好的垫子在烘箱中干燥,然后切割成隔音板。然后,基垫可以通过应用本公开的薄毡和图案化涂层组合物而被转换成本公开的板。通常,在将薄毡设置在基垫的至少一侧之后应用图案化涂层,但是也可以先将图案化涂层应用到薄毡上,然后将薄毡层压到基垫上。
在另一实施例中,基垫可以包括一种或多种无甲醛杀生物剂作为防腐剂,如美国专利申请公开2007/0277948 A1所述,其通过引用并入本文。合适的无甲醛杀生物剂包括1,2-苯并异噻唑啉-3-酮,可使用GXL或CRL(奥麒化工)、(纳尔科)、CanguardTM BIT(陶氏化学)和RocimaTM BT 1S(罗门哈斯)。其它异噻唑啉-3-酮包括1,2-苯并异噻唑啉-3-酮和2-甲基-4-异噻唑啉-3-酮的混合物,可使用MBS(Acti-Chem公司)。其它异噻唑啉-3-酮包括5-氯-2-甲基-4-异噻唑啉-3-酮、2-甲基-4-异噻唑啉-3-酮及其混合物。5-氯-2-甲基-4-异噻唑啉-3-酮和2-甲基-4-异噻唑啉-3-酮的混合物可使用KathonTM LX(罗门哈斯)、K14(特洛伊化学)和251(德鲁化学)。另一合适的无甲醛杀生物剂包括1-羟基-2(1H)-吡啶硫酮锌,可使用Zinc(奥麒化工),并且优选地在干态和湿态下都有效。1-羟基-2(1H)-吡啶硫酮锌也可以与氧化锌一起使用,可使用Zinc乳液。其它合适的无甲醛杀生物剂包括2-正辛基-4-异噻唑啉-3-酮,可使用KathonTM 893和M-8(罗门哈斯);以及2-(4-噻唑基)-苯并咪唑,可使用TK-100(朗盛)。
如前所述,根据本公开的纤维板可以可选地包括背衬层。许多材料可以用作背衬层,包括未漂白纸、漂白纸、牛皮纸/铝箔等。阻燃背涂层可选地与漂白或未漂白纸背衬结合应用,以改善产品的表面燃烧特性。阻燃背涂层可以包括多种组分,例如水、阻燃剂和杀生物剂。背衬层也可以用于改善抗下垂性和/或声音控制。此外,也可以在背衬层上应用一个或多个填充涂层。填充涂层可以包括多种组分,例如水、填料、粘合剂和多种其它添加剂,例如消泡剂、杀生物剂和分散剂。
具有薄毡和薄毡上的图案化涂层的基垫是本领域已知的并且通过本领域已知的方法制备的任何合适的纤维板(例如隔音板或吊顶板材),包括通过水制毡法制备的隔音板。根据本公开使用的合适的商用吊顶板材包括例如伊利诺伊州芝加哥的USG室内设计公司提供的RadarTM牌吊顶板材。RadarTM牌板材是一种水制毡矿渣棉或矿棉纤维板,厚度为5/8″,成分如下:1到75重量%的矿渣棉纤维、5到75重量%的膨胀珍珠岩、1到25重量%的纤维素、5到15重量%的淀粉、0到15重量%的高岭土、0到80重量%的二水硫酸钙、小于2重量%的石灰石或白云石、小于5重量%的结晶二氧化硅和小于2重量%的醋酸乙烯酯聚合物或乙烯醋酸乙烯酯聚合物。矿棉纤维的直径在相当大的范围内变化,例如0.25到20μm,并且大多数纤维的直径在3到4μm的范围内。矿棉纤维的长度范围为约1mm到约8mm。例如,隔音板和其制备在例如美国专利第1,769,519号、3,246,063号、3,307,651号、4,911,788号、6,443,258号、6,919,132号和7,364,015号中有所描述,这些专利均通过引用并入本文。基垫可以具有任何合适的孔隙率以实现所需的声学性能,例如,孔隙率在约100l/m2/s到约2500l/m2/s、约500l/m2/s到约2000l/m2/s、约1000l/m2/s到约1500l/m2/s、约100l/m2/s到约1500l/m2/s、约500l/m2/s到1000l/m2/s、约1000l/m2/s到2500l/m2/s、或约1500l/m2/s到2000l/m2/s的范围内。
薄毡
合适的多孔薄毡材料是本领域已知的。在实施例中,薄毡包括多孔、非织造玻璃纤维或玻璃纤维混合材料。薄毡可以是非织造、短或中股、连续玻璃纤维类型的材料,其具有多向和随机、重叠的纤维取向,从而使其在所有方向上具有显著的透气性和流动性。薄毡材料的孔的孔径可以在约0.001mm到约1.5mm、约0.01mm到约1.5mm、约0.1mm到约1.5mm、约0.5mm到约1.5mm、约1mm到约1.5mm、约0.001mm到约1mm、约0.01mm到约1mm、约0.1mm到约1mm、约0.5mm到约1mm的范围内、约0.001mm到约0.5mm、约0.001mm到约0.1mm、或约0.001mm到约0.01mm的范围内。薄毡可以具有合适的孔隙率,以允许至基垫的气流和声透射。例如,薄毡的孔隙率可以在100到约2500l/m2/s的范围内。
图案化涂层
本公开的纤维板包括薄毡,其中薄毡具有设置在薄毡的面层侧上的图案化涂层。图案化涂层包括没有任何涂层的限定区域,还包括具有至少单层涂层的限定区域。在实施例中,具有至少单层涂层的限定区域包括具有单层涂层的限定区域和具有多层涂层的限定区域。具有单层涂层的限定区域和/或具有多层涂层的限定区域被布置成提供未涂覆区域,使得多孔薄毡的孔是可接近的。通过图案化涂层形成的未涂覆区域允许声透射和气流穿过图案化涂层,并进入和穿过薄毡层,最终进入和穿过基垫本身。
在纤维板上涂覆薄毡的现有技术方法,例如喷涂,提供了没有任何涂层的随机区域、具有单层涂层的随机区域和/或具有多层涂层的随机区域。因此,涂覆量和通过涂层形成的未涂覆区域的量因板而异,并且不能从一个板到另一个板复制限定的声透射和气流阻力。进一步地,涂层何时足以提供整体外观涂层是通过逐个板的视觉检查来确定的。通过提供根据本公开的图案化涂层,其具有没有涂层的限定区域和具有至少单层涂层的限定区域,例如通过在薄毡上印刷涂层,未涂覆区域的尺寸、数量和图案(排列)可以被有利地和可复制地控制,以提供穿过涂层的限定声透射、穿过涂层的限定空气流量和/或可以从一个板复制到另一个板的整体外观涂层。
纤维板的声透射可以根据ASTM E1414(CCAC试验)确定。纤维板的声音吸收可以根据ASTM C423确定。空气流量可以根据气流孔隙率测试ASTM D737确定。气流孔隙率测试基于通过薄毡的空气的恒定压力。当应用涂层时,电阻随着没有涂层的限定区域尺寸和/或数量的减小而增加。

在实施例中,通过涂层形成的未涂覆区域的直径大于多孔薄毡材料的孔的直径。通过涂层形成的未涂覆区域的直径可以在约0.5mm到约5.0mm的范围内,或约0.5mm到约3.0mm的范围内,例如,约0.5mm、约1.0mm、约1.5mm、约2.0mm、约2.5mm、约3.0mm、约3.5mm、约4.0mm、约4.5mm或约5.0mm。
方法
本公开还涉及一种制造根据本公开的纤维板的方法。制造根据本公开的纤维板的方法可以包括提供纤维板,所述纤维板包括基垫和设置在基垫至少一侧上的多孔薄毡,所述薄毡具有与基垫一侧接触的第一表面和与第一表面相对的第二面层表面;和在薄毡的第二面层表面上印刷图案化涂层,所述薄毡具有与基垫的至少一侧接触的第一表面,其中图案化涂层包括没有任何涂层的限定区域和具有至少单层涂层的限定区域。特别地,印刷可以选自由以下组成的群组:胶版印刷、苯胺印刷、喷墨印刷、静电复印、轮转凹版印刷、丝网印刷及其组合。在实施例中,印刷包括胶版印刷。
通过印刷第一层获得图案化涂层,使得薄毡具有没有任何涂层的限定区域和具有单层涂层的限定区域。在第一层(和/或后续层)上可以涂覆其它层,使得所得涂层是多层涂层,包括没有任何涂层的限定区域、具有单层涂层的限定区域和具有多层涂层的限定区域。通过选择每一层的图案,可以限定通过涂层形成的未涂覆区域的数量、尺寸和排列,以实现期望的穿过涂层的声透射和/或空气流量。第一层和后续层可以使用不同的印刷方法印刷。例如,第一层可以胶版印刷,至少一个后续层可以喷墨印刷。或者,可以使用相同的印刷方法印刷第一层和所有后续层。例如,第一层可以胶版印刷,所有后续层均可以胶版印刷。可以使用一系列连续的涂布台沉积多个层。通常,每一层涂层都能够在涂布台和后续层的沉积之间干燥。可以实现超过500英尺/分钟的高速,从而实现低成本,高精度的操作。此外,印刷工艺有利地减少了材料浪费(过度喷涂),并且在实现基本上整体外观的板方面具有更好的可复制性。
上述描述仅仅是为了帮助理解,而不应该从中得出不必要的限制,因为本公开范围内的修改对于本领域普通技术人员来说是显而易见的。
Claims (15)
1.一种纤维板,其包括:
基垫和设置在所述基垫至少一侧上的多孔薄毡,所述薄毡具有与所述基垫的所述一侧接触的第一表面和与所述第一表面相对的第二面层表面,其中图案化涂层设置在所述薄毡的所述第二面层表面上,所述图案化涂层包括没有任何涂层的限定区域和具有至少单层涂层的限定区域。
2.根据权利要求1所述的板,其中所述具有至少单层涂层的限定区域包括具有单层涂层的限定区域和具有多层涂层的限定区域。
3.根据权利要求1或权利要求2所述的纤维板,其中所述具有至少单层涂层的限定区域被布置成通过所述图案化涂层提供未涂覆区域,使得所述多孔薄毡的所述孔是可接近的。
4.根据前述权利要求中任一项所述的纤维板,其中所述图案化涂层提供约0.55至约1.2NRC的声音吸收,如通过ASTM C423测量得到。
5.根据前述权利要求中任一项所述的纤维板,其中所述图案化涂层提供约24至约36的声传播损失(CAC),如通过ASTM E1414测量得到。
6.根据前述权利要求中任一项所述的纤维板,其中所述图案化涂层提供约100至2500l/m2/s的气流阻力,如通过气流孔隙率测试ASTM测量得到。
7.根据前述权利要求中任一项所述的纤维板,其中所述薄毡包括非织造玻璃纤维材料。
8.根据权利要求3至7中任一项所述的纤维板,其中设置在所述薄毡的所述第二面层表面上的所述图案化涂层中的所述没有任何涂层的限定区域的至少一个尺寸大于所述多孔薄毡材料的所述孔的直径。
9.根据前述权利要求中任一项所述的纤维板,其中所述图案化涂层的图案是规则重复的。
10.根据权利要求3至9中任一项所述的纤维板,其中所述图案化涂层包括每平方英尺0.05个未涂覆区域。
11.根据前述权利要求中任一项所述的纤维板,其中所述薄毡的至少3%的表面涂覆有至少单层涂层。
12.根据前述权利要求中任一项所述的纤维板,其中所述纤维板是吊顶板材或声音吸收体。
13.一种制造根据前述权利要求中任一项所述的纤维板的方法,其包括提供一种纤维板,所述纤维板包括基垫和设置在所述基垫至少一侧上的多孔薄毡,所述薄毡具有与所述基垫的所述一侧接触的第一表面和与所述第一表面相对的第二面层表面;以及在所述薄毡的所述第二面层表面上印刷所述图案化涂层,其中所述图案化涂层包括没有任何涂层的限定区域和具有至少单层涂层的限定区域。
14.根据权利要求13所述的方法,其中所述印刷包括印刷方法,所述印刷方法选自由以下组成的群组:胶版印刷、苯胺印刷、喷墨印刷、静电复印、轮转凹版印刷、丝网印刷及其组合。
15.根据权利要求13或权利要求14所述的方法,其中所述印刷包括胶版印刷。
