Abstract

旋转电机
技术领域
本发明涉及一种旋转电机,该旋转电机与扭矩转换器串联地配置在例如发动机的曲柄轴与变速器的主轴之间以将发动机的动力传递至变速器,尤其涉及能实现转子毂的低刚性及应力分散的转子毂结构。
背景技术
在现有的混合动力车辆的动力传递装置中,将电动发电机与扭矩转换器串联连接在发动机的曲柄轴与变速器的主轴之间,通过使电动发电机起到发电机的作用,从而对蓄电池进行充电或是进行由再生制动实现的能量回收,并且通过使电动发电机起到电动机的作用,从而启动发动机或是协助发动机的输出(例如,参照专利文献1)。
然而,由于在专利文献1所记载的现有的混合动力车辆的动力传递装置中,发动机、电动发电机和扭矩转换器串联配置在一条直线上,因此,从发动机至扭矩转换器的直线距离变长。因而,由发动机引起的作用于扭矩转换器的载荷、尤其是弯曲力矩的载荷会变大,可能会使扭矩转换器发生损伤。
鉴于上述情况,提出一种现有的混合动力车辆的动力传递装置,该动力传递装置将扭矩转换器收纳于电动发电机的转子的内部(例如,参照专利文献2)。在上述专利文献2所记载的现有的混合动力车辆的动力传递装置中,由于能缩短从发动机至扭矩转换器的直线距离,因此,由发动机引起的作用于扭矩转换器的载荷变小,可抑制扭矩转换器发生损伤。

发明内容
发明所要解决的技术问题
然而,在专利文献2所记载的现有的混合动力车辆的动力传递装置中,由于扭矩转换器收纳于电动发电机的转子的内部,因此,存在转子的径向尺寸增大而使电动发电机大型化这样的技术问题。
本发明为解决上述技术问题而作的,其目的在于获得一种旋转电机,该旋转电机是使转子和扭矩转换器串联地配置在发动机的曲柄轴与变速器的主轴之间的结构,该旋转电机能通过转子毂来吸收由发动机引起的载荷,从而能减小作用于扭矩转换器的载荷,能抑制转子的径向尺寸的增大,并且能抑制扭矩转换器发生损伤。
解决技术问题所采用的技术方案
本发明的旋转电机包括转子,该转子与发动机的曲柄轴连接,从而通过上述发动机的动力驱动而旋转。上述转子包括:圆筒状的转子铁芯,该转子铁芯将电磁钢板层叠而制作成圆筒状;磁体,该磁体沿轴向贯穿上述转子铁芯的外周侧,并收纳于在周向上形成有多个的各个磁体收纳孔,上述磁体通过粘接剂固接于上述转子铁芯;以及转子毂,该转子毂具有圆筒状的转子环、环状的安装部及连接板,其中,上述转子环对上述转子铁芯进行保持,上述安装部同轴地配置于上述转子环内的轴向一端侧,并且与上述曲柄轴连接,上述连接板将上述转子环与上述安装部连接,上述连接板形成为朝上述转子毂的轴向一侧或轴向另一侧凸出的弯曲形状,且上述连接板的壁厚从内径侧向外径侧或从外径侧向内径侧连续地或是不连续地减小。
发明效果
根据本发明,由于连接板的壁厚从内径侧向外径侧或从外径侧向内径侧连续地或是不连续地减小,因此,连接板的靠转子环一侧或是靠安装部一侧成为最薄壁部。此外,当由发动机引起的载荷作用于转子毂时,连接板的最薄壁部会发生变形而吸收该载荷。因而,在上述旋转电机的转子和扭矩转换器串联地配置在发动机的曲柄轴与变速器的主轴之间的情况下,由发动机引起的载荷会通过连接板的最薄壁部的变形而被吸收,从而使传递至扭矩转换器一侧的载荷减小。因而,无需将扭矩转换器收纳于转子的内部,能抑制转子的外径尺寸的增大。
此外,由于连接板形成为朝转子毂的轴向一侧或轴向另一侧凸出的弯曲形状,因此,集中于连接板与转子环的连接部处以及集中于连接板与安装部的连接部处的应力被分散,从而能提高疲劳强度。

具体实施方式
以下,使用附图,对本发明的旋转电机的优选实施方式进行说明。
实施方式1
图1是表示本发明实施方式1的电动发电机的单侧剖视图,图2是对本发明实施方式1的电动发电机的转子毂的制造方法进行说明的图。
在图1中,作为旋转电机的电动发电机100包括:定子1;转子5,该转子5与定子1同轴地配设于定子1的内部;以及传感器部20,该传感器部20对转子5的转速进行检测。
定子1包括圆环状的定子铁芯2和安装于定子铁芯2的定子线圈3。定子铁芯2是通过将电磁钢板层叠一体化而制作成的,并通过压入或热压嵌合插入并保持于圆筒状的铁制的框架4。
转子5包括:圆筒状的转子铁芯6,该转子铁芯6的直径比定子铁芯2的直径小;永磁体7,该永磁体7安装于转子铁芯6,并构成磁极;以及转子毂10,该转子毂10对转子铁芯6进行保持。转子铁芯6是将冲裁成圆环状的电磁钢板层叠一体化制作而成的。在转子铁芯6上,磁体收纳孔8分别沿轴向贯穿转子铁芯6,并在周向上以等角度间距形成多个。此外,永磁体7被插入各个磁体收纳孔8,并通过粘接剂9固定于转子铁芯6。
转子毂10是由铁系材料制作而成的,该转子毂10包括:圆筒状的转子环11,该转子环11对转子铁芯6进行保持;圆环状的安装部12,该安装部12同轴地配置于转子环11内的轴向一侧,并通过螺栓紧固固定于曲柄轴50;以及连接板13,该连接板13形成为从安装部12的另一侧缘部向径向外侧延伸直至转子环11的内周面的一端侧,以将转子环11与安装部12连接。
转子环11包括:具有恒定的厚度、例如4mm的壁厚的圆筒部11a;以及定位用檐部11b,该定位用檐部11b向径向外侧突出并以遍及整个周向的方式形成于圆筒部11a的外周面的另一端侧。连接板13的包含转子毂10的轴芯在内的截面形状呈朝转子毂10的轴向另一侧凸出的弯曲形状,且上述连接板13的壁厚从内径侧向外径侧连续地减小。即,连接板13的包含转子毂10的轴芯在内的截面形状是由第一曲率半径的圆弧和比第一曲率半径大的第二曲率半径的圆弧围成的圆弧形状,且上述连接板13的靠转子环11一侧的壁厚最薄。在此,最薄壁部A的壁厚小于4mm。
传感器部20包括:圆环状的传感器板21;以及传感器轮22,该传感器轮22固定于传感器板21的外周部。此外,冲压螺母23被压入并保持于传感器板21。
在组装转子5时,首先,将永磁体7插入各个磁体收纳孔8,并通过粘接剂9将永磁体7固接于转子铁芯6。接着,将从非磁性的金属板冲裁成具有与转子铁芯6的内径相等的内径的圆环状的端板14、15配置于转子铁芯6的轴向两端,将转子铁芯6从轴向一侧压入转子环11的圆筒部11a,直到端板14与定位用檐部11b抵接。藉此,转子5组装完成。接着,圆环状的传感器板21以与定位用檐部11b抵接的方式从轴向另一侧以外嵌状态安装于转子环11的圆筒部11a,并通过焊接固接于转子环11。另外,符号24是焊接部。
在以上述方式组装完成的转子5中,端板14、15被制作成将磁体收纳孔8覆盖的外径尺寸,从而防止永磁体7的飞散。此外,通过使端板14与定位用檐部11b抵接,可高精度地确保转子铁芯6的轴向位置。另外,通过将转子铁芯6和端板14、15的层叠体以外嵌状态压入转子环11的圆筒部11a,从而能对转子铁芯6的周向及轴向的移动进行限制。
另外,当电动发电机100的环境温度变高时,转子铁芯6和端板14、15的压入固定力会减小,在转子5高速旋转时,存在转子铁芯6和端板14、15无法与转子环11共同旋转的可能性。因而,较为理想的是,在转子铁芯6和端板14、15的层叠体的内周面以从轴向一端至另一端的方式形成朝径向内侧突出的键部,并在转子环11的圆筒部11a的外周面凹陷设置沿轴向延伸的键槽,在压入转子铁芯6时使键部与键槽嵌合,从而可靠地对转子铁芯6的周向的移动进行限制。
在此,参照图2,对转子毂10的制造方法进行说明。
首先,如图2的(a)所示,例如对通过热锻造法制作而成的坯料进行切削加工,以制作由转子环11、安装部12和连接板13’构成的转子毂前驱件18,其中,上述连接板13’将安装部12的另一侧外周缘部与转子环11的内周面的一端侧连接。另外,连接板13’形成为壁厚从内径侧向外径侧连续地减小的环状平板,并以与转子环11的轴心正交的方式配置,从而将转子环11与安装部12之间封堵。接着,如图2的(b)所示,通过冲压加工,使连接板13’成型为朝转子环11的轴向另一侧凸出的弯曲形状,从而制作成转子毂10。
如图1所示,上述电动发电机100通过螺栓(未图示)将转子毂10的安装部12紧固固定于发动机(未图示)的曲柄轴50。另外,以将螺栓52紧固于冲压螺母23的方式将扭矩转换器51固定于冲压传感器21,从而构成车辆的动力传递装置。藉此,电动发电机100的转子5和扭矩转换器51在一条直线上串联配置于发动机的曲柄轴50与变速器的主轴53之间。
在以上述方式构成的动力传递装置中,当发动机运转时,发动机的动力会经由曲柄轴50和转子毂10输入至扭矩转换器51。然后,发动机的动力通过扭矩转换器51的转换动作而被放大,从而被传递至变速器的主轴53。此外,通过使电动发电机100起到发电机的作用,可对蓄电池进行充电或是进行由再生制动实现的能量回收。此外,通过使电动发电机100起到电动机的作用,可启动发动机或是协助发动机的输出。
根据本实施方式1,由于连接板13形成为壁厚从内径侧向外径侧连续地减小的截面圆弧形,因此,连接板13的与转子环11的圆筒部11a连接的连接部一侧成为低刚性的最薄壁部A。因而,当发动机在缸内燃烧时产生的轴向载荷或弯曲力矩经由曲柄轴50作用于转子毂10时,由于连接板13的最薄壁部A会发生变形,因此,由发动机引起的上述载荷不会传递至扭矩转换器51一侧。这样,即使将电动发电机100的转子5和扭矩转换器51呈一直线地串联配置在发动机的曲柄轴50与变速器的主轴53之间,也能减小由发动机引起的作用于扭矩转换器51的载荷。因而,无需将扭矩转换器51收纳于转子5的内部,能减小转子5的径向尺寸。另外,能抑制扭矩转换器51产生损伤,从而能降低报废损失费(日文:仕損費)。
此外,由于连接板13形成为壁厚从内径侧向外径侧连续地减小的、朝轴向另一侧凸出的弯曲形状,因此,集中于连接板13与转子环11的圆筒部11a的连接部处以及集中于连接板13与安装部12的连接部处的应力被分散。即,集中于连接板13的面向轴向一侧的表面与转子环11的圆筒部11a的连接部处、集中于连接板13的面向轴向另一侧的表面与转子环11的圆筒部11a的连接部处、集中于连接板13的面向轴向一侧的表面与安装部12的连接部处、以及集中于连接板13的面向轴向另一侧的表面与安装部12的连接部处的应力被分散。因而,作用于连接板13与转子环11的圆筒部11a的连接部处,以及作用于连接板13与安装部12的连接部处的应力集中得到缓和,从而能提高疲劳强度。藉此,无需对连接板13的最薄壁部A进行热处理,能降低转子毂10的加工费。
另外,在上述实施方式1中,转子铁芯6被压入转子环11的圆筒部11a,但也可以将转子铁芯6与转子环11的圆筒部11a间隙嵌合。在这种情况下,需要对转子铁芯6的周向和轴向的移动进行限制。作为对转子铁芯6的周向的移动进行限制的方法,例如存在如下方法:在转子铁芯6和端板14、15的层叠体的内周面以从轴向一端至另一端的方式形成朝径向内侧突出的键部,并将沿轴向延伸的键槽凹陷设置在转子环11的圆筒部11a的外周面,在安装转子铁芯6时,使键部与键槽嵌合。此外,作为对转子铁芯6的轴向的移动进行限制的方法,例如存在如下方法:对转子环11的轴向一端侧进行铆接。在此,也可以将键槽形成于转子铁芯6与端板14、15的层叠体的内周面,并将键部形成于圆筒部11a的外周面。
此外,在上述实施方式1中,转子铁芯6通过压入转子环11的圆筒部11a而被保持,但也可以通过使转子铁芯6通过热压嵌合而保持于转子环11的圆筒部11a。
此外,在上述实施方式1中,连接板13通过冲压加工制作成弯曲形状,但连接板13也可以通过切削加工制作成弯曲形状。
此外,在上述实施方式1中,定位用檐部11b连续地形成在圆筒部11a的外周面的同一圆周上,但定位用檐部也可以不连续地形成在圆筒部11a的外周面的同一圆周上。
实施方式2
图3是表示本发明实施方式2的电动发电机的转子的单侧剖视图。
在图3中,转子毂10A包括:转子环11;安装部12;以及连接板13A,该连接板13A将转子环11与安装部12连接。连接板13A形成为在壁厚连续地减小的同时从安装部12的另一侧缘部向径向外侧延伸,接着,维持壁厚并朝径向外侧延伸,然后在壁厚连续地减小的同时朝径向外侧延伸,直至转子环11的圆筒部11a的内周面的一端侧。
另外,其它结构构成为与上述实施方式1相同。
转子5A除了使用转子毂10A代替转子毂10这一点以外,与转子5同样地构成。此外,转子毂10A的连接板13A由截面圆弧形状的内径侧弯曲部30、截面圆弧形状的外径侧弯曲部31以及恒定壁厚的环状平板部32构成,其中,上述内径侧弯曲部30的壁厚从内径侧向外径侧连续地减小,上述外径侧弯曲部31的壁厚从内径侧向外径侧连续地减小,上述环状平板部32将内径侧弯曲部30与外径侧弯曲部31连接。即,连接板13A的壁厚从内径侧向外径侧不连续地减小。上述环状平板部32与转子毂10A的轴心正交。此外,外径侧弯曲部31的靠转子环11一侧成为最薄壁部A。此外,连接板13A的包含转子毂10A的轴心在内的截面形状呈朝转子毂10A的轴向另一侧凸出的弯曲形状。
在本实施方式2中,连接板13A形成为包含转子毂10A的轴心在内的截面形状呈朝转子毂10A的轴向另一侧凸出的弯曲形状,并且形成为使内径侧弯曲部30和外径侧弯曲部31的壁厚从内径侧向外径侧连续地减小,外径侧弯曲部31的靠转子环11一侧成为最薄壁部A。因而,在本实施方式2中,也能获得与上述实施方式1相同的效果。
在此,加工工具的动作具有再现性,若连接板13A的轴向高度确定,则连接板13A的内径侧弯曲部30和外径侧弯曲部31的形状(尺寸)确定。此外,由于连接板13A的内径侧弯曲部30和外径侧弯曲部31呈弯曲形状,因此,无法简单地测定内径侧弯曲部30和外径侧弯曲部31的尺寸。
根据本实施方式2,连接板13A的径向中央部为与转子毂10A的轴心正交的环状平板部32。即,由于连接板13A的径向中央部为与转子毂10A的轴心正交的平坦面,因此,能简单且高精度地测定连接板13A的转子毂10A的轴向高度。此外,通过对连接板13A的转子毂10A的轴向高度进行管理,从而能对内径侧弯曲部30和外径侧弯曲部31的尺寸进行管理。因而,由于能在转子毂10A成型后省略很难进行测定的内径侧弯曲部30和外径侧弯曲部31的尺寸的测定工序,因此,能减少尺寸检测成本,从而实现转子毂10A的成本降低。
实施方式3
图4是表示本发明实施方式3的电动发电机的转子的单侧剖视图。
在图4中,转子5B省略了端板14、15,仅转子铁芯6以外嵌状态压入并保持于转子环11的圆筒部11a。
另外,其它结构构成为与上述实施方式1相同。
在本实施方式3中,由于使用转子毂10,因此,也能获得与上述实施方式1相同的效果。此外,在转子5B中,由于永磁体7通过粘接剂9固接于转子铁芯6,因此,避免在转子5B旋转时永磁体7发生飞散这样的情况。
根据本实施方式3,省略了端板14、15,仅转子铁芯6以外嵌状态保持于转子环11的圆筒部11a。因而,由于使得部件数减少,因此,能使部件成本降低,并且重量减少,惯性减小。
实施方式4
图5是表示本发明实施方式4的电动发电机的转子的单侧剖视图。
在图5中,转子毂10C包括:转子环11C;安装部12;以及连接板13,该连接板13将转子环11C的内周面的一端侧与安装部12的另一侧外周缘部连接。转子环11C包括:圆筒部11a;定位用檐部11b,该定位用檐部11b形成在圆筒部11a的外周面的另一端侧;以及作为铆接部的铆接用檐部11c,该铆接用檐部11c的外径与圆筒部11a的外径相等,并且该铆接用檐部11c形成为壁厚比圆筒部11a薄的圆筒状,且从圆筒部11a的一端面同轴地突出。
此外,转子铁芯6从轴向一侧被压入转子毂11C的圆筒部11a,直至与定位用檐部11b抵接。然后,没有将磁体收纳孔8覆盖的外径尺寸的端板16从轴向一侧被压入转子环11C的圆筒部11a,直至与转子铁芯6的一端面抵接。然后,铆接用檐部11c在外径侧被铆接,从而组装成转子5C。
另外,其它结构构成为与上述实施方式1相同。
在本实施方式4中,铆接用檐部11c的铆接力以经由端板16将转子铁芯6向定位用檐部11b按压的方式施加。藉此,端板16和转子铁芯6被加压夹持在定位用檐部11b与铆接用檐部11c之间,从而牢固地限制转子铁芯6的轴向的移动。此外,在转子5C中,由于永磁体7通过粘接剂9固接于转子铁芯6,因此,避免了在转子5C旋转时永磁体7发生飞散这样的情况。
在此,在端板16形成为将磁体收纳孔8覆盖的外径尺寸的情况下,需要通过非磁性材料来制作端板16。其结果是,端板16与转子毂10的热膨胀系数不同,当环境温度变高时,端板16的压入固定力会减小。
在本实施方式4中,由于端板16形成为没有将磁体收纳孔8覆盖的外径尺寸,因此,能通过与转子毂10C相同的磁性材料来制作端板16。因而,端板16与转子毂10的热膨胀系数相同,即使环境温度变高,也可抑制端板16的压入固定力减小。
此外,由于省略了上述实施方式1中的端板15,并且使用外径尺寸较小的端板16来代替端板14,因此,能实现部件的成本降低。
另外,在本实施方式4中,也可以将朝径向内侧突出的键部以从轴向一端至另一端的方式形成在转子铁芯6和端板16的内周面,并且将沿轴向延伸的键槽凹陷设置在转子环11的圆筒部11a的外周面,在压入转子铁芯6和端板16时,使键部与键槽嵌合,来对转子铁芯6和端板16的周向的移动进行限制。
实施方式5
图6是对应用于本发明实施方式5的电动发电机的转子的转子毂的制造方法进行说明的图。
在本实施方式5的转子毂的制作方法中,首先,如图6的(a)所示,制作出外径侧部件41和内径侧部件45,其中,上述外径侧部件41的定位用檐部43形成于圆筒部42的外周面的轴向另一侧,上述内径侧部件45的圆环状的安装部46一体形成于连接板47的内周端,上述连接板47将壁厚从内径侧向外径侧连续地减小的环状平板成型为朝轴心方向的另一侧凸出的弯曲形状。接着,如图6的(b)所示,通过焊接使连接板47的外周端与圆筒部42的内周面的轴向一端侧接合,并将外径侧部件41与内径侧部件45连接,从而制作出转子毂40。另外,符号48是焊接部。
根据本实施方式5,由于在制作出相当于转子环的外径侧部件41以及安装部46和连接板47成为一体地形成的内径侧部件45之后,通过焊接将外径侧部件41和内径侧部件45连接,来制作出转子毂40,因此,增加了圆筒部42(转子环)、安装部46以及连接板47的加工方法的选项。因而,能针对各部件选择最佳的加工方法,从而能实现成本降低。此外,能通过轧制锻造法代替热锻造法来制作坯料,从而能提高生产率,并且能提高材料成品率。
另外,在各上述实施方式中,连接板形成为壁厚从内径侧向外径侧连续地减小,但连接板也可以形成为壁厚从外径侧向内径侧连续地减小。
此外,在各上述实施方式中,连接板形成为朝转子毂的轴向另一侧凸出的弯曲形状,但连接板也可以形成为朝转子毂的轴向一侧凸出的弯曲形状。

Claims (17)

1.一种旋转电机,包括转子和扭矩转换器,所述转子和所述扭矩转换器串联地配置在发动机的曲柄轴与变速器的主轴之间,
其特征在于,
所述转子包括:
圆筒状的转子铁芯,该转子铁芯将电磁钢板层叠而制作成圆筒状;
磁体,该磁体沿轴向贯穿所述转子铁芯的外周侧,并收纳于在周向上形成有多个的各个磁体收纳孔,所述磁体通过粘接剂固接于所述转子铁芯;以及
转子毂,该转子毂具有圆筒状的转子环、环状的安装部及连接板,其中,所述转子环对所述转子铁芯进行保持,所述安装部同轴地配置于所述转子环内的轴向一端侧,并且与所述曲柄轴连接,所述连接板将所述转子环与所述安装部连接,
所述连接板形成为朝所述转子毂的轴向一侧或轴向另一侧凸出的弯曲形状,且所述连接板的壁厚从内径侧向外径侧或从外径侧向内径侧连续地或是不连续地减小。
2.如权利要求1所述的旋转电机,其特征在于,

3.如权利要求1或2所述的旋转电机,其特征在于,
所述转子毂包括:内径侧部件,该内径侧部件一体地形成有所述安装部和所述连接板;以及外径侧部件,该外径侧部件由所述转子环构成,所述转子毂通过焊接将所述连接板与所述转子环接合而构成。
4.如权利要求1或2所述的旋转电机,其特征在于,
所述连接板通过冲压成型形成为弯曲形状。
5.如权利要求3所述的旋转电机,其特征在于,
所述连接板通过冲压成型形成为弯曲形状。
6.如权利要求1或2所述的旋转电机,其特征在于,
在所述转子环的外周面的轴向另一侧形成有定位用檐部,
所述转子铁芯与所述定位用檐部接触,并以外嵌状态保持于所述转子环。
7.如权利要求3所述的旋转电机,其特征在于,
在所述转子环的外周面的轴向另一侧形成有定位用檐部,
所述转子铁芯与所述定位用檐部接触,并以外嵌状态保持于所述转子环。
8.如权利要求4所述的旋转电机,其特征在于,
在所述转子环的外周面的轴向另一侧形成有定位用檐部,
所述转子铁芯与所述定位用檐部接触,并以外嵌状态保持于所述转子环。
9.如权利要求5所述的旋转电机,其特征在于,
在所述转子环的外周面的轴向另一侧形成有定位用檐部,
所述转子铁芯与所述定位用檐部接触,并以外嵌状态保持于所述转子环。
10.如权利要求6所述的旋转电机,其特征在于,
仅所述转子铁芯保持于所述转子环。
11.如权利要求7所述的旋转电机,其特征在于,
仅所述转子铁芯保持于所述转子环。
12.如权利要求8所述的旋转电机,其特征在于,
仅所述转子铁芯保持于所述转子环。
13.如权利要求9所述的旋转电机,其特征在于,
仅所述转子铁芯保持于所述转子环。
14.如权利要求6所述的旋转电机,其特征在于,
端板位于比所述磁体收纳孔更靠内径侧,且所述端板与所述转子铁芯的轴向一端面接触,并以外嵌状态安装于所述转子环,
所述端板和所述转子铁芯被加压夹持在所述转子环的朝轴向一端部的外径侧的铆接部与所述定位用檐部之间,从而对轴向的移动进行限制。
15.如权利要求7所述的旋转电机,其特征在于,
端板位于比所述磁体收纳孔更靠内径侧,且所述端板与所述转子铁芯的轴向一端面接触,并以外嵌状态安装于所述转子环,
所述端板和所述转子铁芯被加压夹持在所述转子环的朝轴向一端部的外径侧的铆接部与所述定位用檐部之间,从而对轴向的移动进行限制。
16.如权利要求8所述的旋转电机,其特征在于,
端板位于比所述磁体收纳孔更靠内径侧,且所述端板与所述转子铁芯的轴向一端面接触,并以外嵌状态安装于所述转子环,
