一种用于汽车灯具制造中消除厚壁光导件缩痕、缩孔的注塑 工艺
技术领域
本发明涉及汽车灯具制造领域,具体是一种使厚壁(厚度在10mm-15mm之间)光导在注塑过程中消除其缩痕、缩孔的工艺方法。
背景技术
汽车照明行业是近百年来随着汽车工业的迅速发展起来的一个新兴产业,这几年保持快速的增长态势。车灯在历史的洗礼中,经历了一代又一代的改变,从最原始的白炽灯、卤钨灯以及近几年出现的HID、LED灯,先后经历一百多年的发展,相关技术日趋成熟。
光导件运用在汽车照明系统中,除了使用寿命长、照明效果更佳外,更是大大起到美化汽车外观的优点。察觉到这一点,变革与创新便立刻成为各大车灯厂商的发展主题。越来越多形状各异的光导件被应运到车灯零件上。
其中最为常见的就是内配光镜,采用光导作为内配光镜不仅能降低车灯的成本,而且可在保证相同的功能条件下降低能源消耗,另外,车灯样式也因为导光条的使用而变得美观。
作为光导件的一种,厚壁内配光镜一般采用PC(聚碳酸酯)材料制成,厚度可达10mm以上。由于其壁厚较大,内部温度过高且热量难以散去,导致内部收缩较大,出模时易形成缩痕、缩孔,严重影响外观以及成型质量。
现有技术主要通过调机来解决缩痕、缩孔问题,共有两种措施。
第一种:采用高保压工艺,减小产品体积收缩。该方案会导致产品体积膨胀,容易黏模,脱模困难且脱模后产品容易开裂,合格率低下;
第二种:加强冷却,减低冷却液温度并加长冷却时间,通过减小产品温度减小收缩。但过低的模温会导致产品成型质量较差且花纹面产生流痕,过长的冷却时间导致成型周期过长,生产率低下。
因此急需一种有效地工艺方法来解决厚壁光导件在出模时因收缩较大导致的缩痕、缩孔现象。
发明内容
本发明所要解决的技术问题在于提供一种用于汽车灯具制造中可有效消除壁厚光导件缩痕、缩孔的注塑工艺。
其所要解决的技术问题可以通过以下技术方案来实施例。
一种用于汽车灯具制造中消除厚壁光导件缩痕、缩孔的注塑工艺,其特点为,该注塑工艺的模温为125℃-135℃,料温为255℃-265℃,保压时间为20s-30s,保压压力为140MPa-150MPa。
作为本发明的优选实施例,该注塑工艺的模温为130℃,料温为260℃,冷却时间为200s。
作为上述技术方案的进一步改进,冷却方式采用常温水冷却。
作为本技术方案的进一步改进,采用多段保压。
其中,所述多段保压为三段式,按保压时间先后,保压的压力渐大。
进一步,多段保压的第一段和第二段的保压时间均为5s。
还作为本发明的优选实施例,所述厚壁光导件的最厚部分的光导厚度为10mm-15mm。
也作为本发明的优选实施例,所述壁厚光导件采用一次注塑模和一模两腔的注塑工艺。
又作为本发明的优选实施例,所述壁厚光导件的注塑材料选用牌号为PC-LC1500。
采用上述技术方案的注塑工艺,在用于汽车灯具制造中消除厚壁光导件缩痕和缩孔时,相对于现有技术具有如下优点:
1.能消除缩痕、缩孔,改善成型及外观质量。
2.操作简单。
3.节约成本。
4.减小生产周期,提高生产效率。

具体实施方式
下面结合附图通过具体实施方式来对本发明进行进一步说明。
本发明旨在提供一种厚壁光导内配光镜的注塑工艺方案,解决厚壁光导件注塑时由于收缩太大所导致的缩痕、缩孔现象。
借助于MOLDFLOW软件对厚度在10mm-15mm之间的PC厚壁光导进行多次分析模拟,通过不断优化工艺参数,找到最佳注塑工艺。使产品在开模时,内部的体积收缩率不超过5%(即1/4壁厚处的体积收缩率不超过5%),相邻收缩率不超过2%,确保其在出模时较好凝固,避免产生缩痕、缩孔。进而解决在注塑过程中,由于厚壁件内部收缩过大而导致的缩痕、缩孔现象。
具体为对螺杆曲线、保压压力、保压时间、模温、料温以及冷却时间进行DOE分析,使零件最大收缩小于5%,相邻收缩小于2%则可消除缩痕、缩孔现象。
首先,为使聚合物流速均匀,发明人采用18mm/s-20mm/s的匀速螺杆曲线,注塑时间为17s-20s,V/P切换设置为100%。在保压阶段,我们初始选择单一的160MPa的保压压力,保压时间为20s,但分析时发现一些卡扣等壁厚浇薄区域体积收缩为负值,这样顶出时体积发生膨胀,导致容易碎裂。
因为过大的保压压力会导致出模时零件体积膨胀,强度变差甚至发生断裂;同时过长的保压时间以及冷却时间会导致成型周期过长,生产效率低下。经多次测试,最终采用多段保压,延长保压时间的保压曲线,确保无碎裂现象发生。此外,若采用材料推荐的温度(模温80℃,料温300℃),则导致成型周期过长,生产效率低下。因此,我们采用降低料温,加强冷却的工艺来减小成型周期。
具体步骤如图1所示:
经过上述操作,最终得到满足条件的工艺参数范围为:模温125℃-135℃,料温255℃-265℃,保压时间20s-30s,保压压力140MPa-150MPa,常温水冷却200s的成型工艺来减小成型周期。
而通过大量分析验证,得出最佳工艺参数为:模温130℃,料温260℃,冷却200s以及如图2所示的保压曲线。图2中采取了三段式保压操作,分别保压5s、5s和20s。三段的保压压力逐渐升高,依次为140MPa、145MPa和150MPa。
如图3所示为一种常见的光导内配光镜,拟采用一模两腔的一次注塑模成形,注塑材料牌号为PC-LC1500,其光导件最厚处的厚度为14mm,将其导入MOLDFLOW软件,对其进行分析模拟,初始采用软件默认工艺。分析完毕查看图4所示的断面100的收缩情况,若最大体积收缩率大于5%或相邻体积收缩率大于2%则重新按图1更改工艺设置。最终在采用模温130,料温250,保压30s,保压压力140-150MPa时收缩合格。试模时未发生缩痕、缩孔现象。

1.一种用于汽车灯具制造中消除厚壁光导件缩痕、缩孔的注塑工艺,其特征在于,该注塑工艺的模温为125℃-135℃,料温为255℃-265℃,保压时间为20s-30s,保压压力为140MPa-150MPa。
2.根据权利要求1所述用于汽车灯具制造中消除厚壁光导件缩痕、缩孔的注塑工艺,其特征在于,该注塑工艺的模温为130℃,料温为260℃,冷却时间为200s。
3.根据权利要求2所述用于汽车灯具制造中消除厚壁光导件缩痕、缩孔的注塑工艺,其特征在于,冷却方式采用常温水冷却。
4.根据权利要求1至3任一权利要求所述用于汽车灯具制造中消除厚壁光导件缩痕、缩孔的注塑工艺,其特征在于,采用多段保压。

8.根据权利要求1至3任一权利要求所述用于汽车灯具制造中消除厚壁光导件缩痕、缩孔的注塑工艺,其特征在于,所述壁厚光导件采用一次注塑模和一模两腔的注塑工艺。
