技术领域
本发明涉及建筑材料和系统,更特别地涉及一种用于构建整体天花板和内墙的吸声面板。
背景技术
建筑物中的吸声通常使用悬吊网格上承载的天花板板块而实现。通常,通过材料选择和/或面向房间的表面的特性而实现板块的吸声能力。天花板板块设施具有提供到达天花板上方空间的便利途径的优点,但即使当隐蔽网格时,板块之间的分隔也保持可见。建筑师和室内设计师长期寻求吸声天花板中的整体无纹理外观,特别是当不预期需要到达天花板上方空间的途径时。普通的石膏面板干式墙天花板构造不会获得具有吸声资格的足够高的降噪系数(NRC)。穿孔石膏面板可获得可接受的NRC水平,但它们的外观并非整体。
发明内容
本发明在于如下发现:可修改普通石膏面板(如干式墙片材),以构造具有整体单一表面和出乎意料的吸声性质的吸声天花板或墙壁。这种面板可获得0.70或更大的NRC。
根据本发明,石膏芯制备为具有分布于其整个平面区域中的大量穿孔或孔穴。将穿孔或孔穴限制为优选地在前表面具有经涂漆的非织造多孔稀松布织物或遮蔽物,且任选地在背面具有非织造多孔吸声织物。
石膏面板可例如通过如下方式制得:将干式墙的标准片材穿孔,之后用另外的层合片材或层覆盖所述片材的穿孔侧。这些穿孔和层合步骤可由干式墙片材的初始制造者进行,或者可由独立于初始干式墙制造者的单独实体进行。

所公开的石膏基面板可以以与普通干式墙相同的方式或类似的方式安装。对于天花板应用,本发明的吸声面板可拧紧至在通常用于商业应用中的黑铁槽钢上承载的网格T形件(grid tee)或“帽式槽钢(hat channel)”的常规干式墙悬吊系统或者它们可以安装到更经常在住宅建筑物中使用的木制框架上。可通过将本发明的吸声面板附接至充当间隔的支撑元件的竖直墙筋而构建吸声墙。可以看出,本发明的面板可使用相同或类似的材料、设备、工具和技术,如同普通干式墙那样容易地用胶带粘贴或涂漆,以产生光滑的整体天花板或墙壁。

具体实施方式
现在参照图1,显示了一种吸声整体天花板设施10的示意性部分视图。剥离天花板10的层的部分以揭示构造细节。天花板10为包括本领域已知的干式墙网格11的悬吊系统,所述干式墙网格11包括中心距为4英尺的主T形件12和中心距为16英寸或2英尺的交叉的横T形件13。本文所用的尺寸通常为标称尺寸,并旨在包括工业公认的米制等价值。与横T形件13联锁的主T形件12由附接至上层建筑(未显示)的线材14悬吊。网格11的周边通常由固定至分别的墙壁16的槽形模制件15形成。
使用自钻孔螺钉21将吸声面板20附接至网格T形件12、13的下侧。所示的吸声面板的平面尺寸为4英尺x8英尺,但可根据需要或实践为更长、更短和/或具有不同宽度。面板20的尺寸和网格T形件12和13的间距允许面板的边缘位于网格T形件之下,并直接附接至网格T形件,从而确保这些边缘被良好支撑。
参照图2,本发明的吸声面板20的特征在于具有穿孔石膏芯24。提供芯24的一种方法是通过如下方式改变干式墙的标准市售片材:通过前纸表面23、石膏芯24和后纸侧面或表面25而将所述干式墙的标准市售片材穿孔。穿孔28可通过钻孔、冲压、或使用其他已知的造孔技术而形成。穿孔28优选均匀间隔;举例而言,穿孔可为中心距为16mm的8mm直径的圆形孔。该设置产生基本上等于面板20的全部平面面积的20%的穿孔总面积。可使用其他孔尺寸、形状、图案和密度。例如,测试显示总面积的9%的孔密度可获得良好的结果。边缘区域以及对应于支撑网格的中心、片材的托梁或壁骨的中间区域可保持无孔,以保持紧固点处的强度。
将片材29、30层合至穿孔干式墙片材的两个完整侧面,由此至少部分封闭穿孔28的两端。在干式墙的后侧,衬垫片材或网30优选为吸声天花板面板领域中已知的吸声非织造织物。举例而言,衬垫织物可为由科德宝非织造物KG公司(Freudenberg VliesstoffeKG)以商标销售的那个。其具有.2至.3mm的标称厚度和63g/m2的标称重量。具体地,该非织造织物例子的主要组分为纤维素和E-玻璃,并具有合成树脂粘结剂,如聚丙烯酸酯、聚(乙烯-CO-醋酸乙烯酯)。或者,例如,衬垫片材30可为多孔纸张层。片材30可设置有合适的粘合剂,以将其粘结至经改变的干式墙片材22的后纸侧25。
在干式墙片材22的前侧,使用合适的粘合剂附接非织造织物稀松布层29形式的片材或网。表面层或片材29为多孔的,用于该应用的合适的材料为作为用于常规吸声天花板面板的覆盖面或表面而在商业上使用的材料。此类遮蔽物材料的一个例子为以产品码A125EX-CH02由荷兰欧文斯科宁遮蔽物公司(Owens Corning Veil Netherlands B.V.)销售的那个。该稀松布织物包含水合氧化铝玻璃纤维长丝、聚乙烯醇和丙烯酸酯共聚物。未经涂漆的稀松布29具有125g/m2的标称重量和1900l/m2sec的在100Pa下的空气孔隙率。为了避免堵塞表面稀松布29,可最初将粘合剂施用至面板或片材22。表面片材29应足够坚固,以承受下述现场精整操作。其也应该与干式墙接合化合物或类似的材料以及市售油漆(通常为水基油漆,例如下述的那些)可相容。
其他可用的遮蔽物29包括作为A135EX-CY07(标称重量135g/m2,在100Pa的空气孔隙率为1050l/m2/sec)和A180EX-CX51(标称重量180g/m2,在100Pa的空气孔隙率为600l/m2/sec)由荷兰欧文斯科宁遮蔽物公司(Owens-Coming Veil Netherlands B.V.)销售的非织造玻璃纤维产品。全部所述遮蔽物为半透明的,除非使用如本文公开的涂层涂敷或涂布,否则不能在视觉上隐藏穿孔28。
与其他相同面板一起的面板20以与安装普通干式墙相同的方式悬挂于网格11上。类似地,如图1所示,以与用胶带粘贴常规干式墙相同的方式用胶带粘贴接合部33。通过将干式墙接合化合物或类似的材料34直接施用至片材29并施用至胶带35上以隐藏胶带,从而使用干式墙接合化合物或类似的材料34将胶带或类似的材料35附接至两个邻接面板20的相邻边缘。通常,面板20的长边为锥形,以在面板表面的主要部分的平面下方接收接合胶带35。接合化合物34可为常规干式墙接合化合物,胶带35可为常规干式墙纸或网格胶带。将面板20固定至形成网格11的间隔的支撑元件12、13的螺栓21为埋头的(如干式墙构造中常规的),并使用接合化合物34隐藏,以与施用至普通干式墙时相同的方式用刮刀或泥刀施用所述接合化合物34。当构造墙壁时,面板20可粘合附接至竖直墙筋支撑件。当干燥时,接合化合物34可被砂磨或用湿海绵擦拭,以将其共混至表面片材29的表面平面中。
在接合化合物34已被砂磨或海绵擦拭平滑之后,使用用于涂敷吸声板块的市售吸声油漆31涂敷前片材29和剩余的接合化合物。合适的水基油漆(有时称为非阻塞油漆)可以以商标ProCoustic购自美国缅因州霍尔布鲁克的专业涂料产品公司(ProCoat Products,Inc.ofHolbrook,Maine USA)。一种可选择的非阻塞或非桥接透声油漆或涂料31可具有如下配方:

用于该涂料的最佳珍珠岩集料粒度分布对于其体积的60%-80%之间居中于大约10-100目,堆积密度可为6至8lbs/立方英尺。涂料31可以以总共40至160g/平方英尺以两个涂层施用,湿润且约80g/平方英尺的覆盖率为理想的。
该涂料配方的颗粒可产生等同于约30至约60粒度(根据CAMI和FEPA标准)之间的中等至粗的砂纸的略微纹理化的外观。所述低纹理可用于视觉上有效地隐藏面板之间的接合部。为了改进天花板的最终外观的均匀度,在涂漆之前,胶带粘结的接合部可用足够宽以覆盖接合化合物的遮蔽物织物29的条覆盖。油漆施用应留下如需要那样多的通过层29的孔隙率,但应留下对肉眼为基本上无孔表面的外观,从而看不见穿孔28。更具体地,油漆或涂料31应为能够润湿遮蔽物29的纤维,但不产生桥接遮蔽物的纤维之间的膜的非桥接或非阻塞型。或者,当不需要高NRC时,可通过使用常规底漆和内用乳胶漆31的涂层来完成天花板10的安装,从而获得令人满意的结果。当术语整体在本文使用时,其表示天花板或墙壁的基本上整个可见表面显示为无缝广阔区域而无接合部。
具有所述穿孔设置和前后片材20、30以及面板后的常规空间的1/2或5/8英寸的干式墙基面板20可显示高达0.70和高于0.70的NRC值,其为等同于更好级别的吸声天花板板块的性能的评级。

测试I的面板E具有基重为263.50gm/m2,17.22密耳的尺寸,0.60c/m3的密度和58.97秒的孔隙率的重马尼拉纸表面。该测试样品显示,尽管多孔但具有过高的流阻率的表面不适用于本发明。测试I的面板BB表明,具有比经涂漆的稀松布表面更高流阻率(参见上表)的表面可获得令人满意的NRC。
本发明的吸声面板可以以另外的方式以不同的构造,但保持穿孔有效局限于完整面板的至少表面(房间)侧而制得。例如,当不需要高NRC时,可省略后层30。多孔纸可替代非织造层29、30中的任一者。
已进一步发现,可通过使穿孔与面板平面倾斜取向而可测量地增加NRC。这种构造示于图3中。穿孔28可例如偏离垂直于面板平面的线20度而取向。所述改进的吸声性能的一个或多个原因目前不完全了解,但可能是更大的穿孔体积和/或由于倾斜角度而产生的声波的内反射,和/或在表面处更大的有效开放区域的结果。

方形边缘干式墙面板40和非收缩可凝固接合化合物的使用降低了构造本发明的天花板或墙壁的时间和劳力。胶带43的纵向边缘与面板遮蔽物29的边缘44之间的空间可填充优选为快速凝固的非收缩型的接合化合物。然后使用上述油漆或涂料材料31中的一种,优选通过喷雾来涂布覆盖面板40的遮蔽物29、43。
图5-7示出了修改的吸声面板50,其与关于图4描述的面板40仅不同在于遮蔽物29的尺寸和位置。遮蔽物29的平面尺寸略小于其附接的面板50的矩形主体或剩余部分51的对应的平面尺寸。另外,遮蔽物29沿着两个交叉边缘52、53从主体51偏移,使得这些边缘为悬臂式或自由的,且不直接附接至主体。
面板50与相同的面板组装以构造墙壁、天花板等吸声屏障。与边缘52相关的交叉接合部可相对于在边缘53处接合的相邻面板交错。可以看出,遮蔽物29的悬臂部分或边缘52和53桥接相邻邻接的面板的主体51之间存在的实际接合部。在设置面板50(其将提供上覆的遮蔽物边缘52、53)之前,未被之前设置的面板50的遮蔽物29覆盖的边缘区域54由合适的粘合剂(如上述)涂布。在设置所述下一面板50之后,其自由遮蔽物边缘52、53可被挤压于之前设置的面板50的边缘54上的粘合剂上。面板50的偏移遮蔽物设置可消除用胶带粘接面板之间的接合部的劳力,并具有产生对观察者的眼睛不可见或几乎不可见的接合部的潜力。接合的面板50的遮蔽物的相邻边缘之间仅存在极小的间隙,所述极小的间隙通常等于遮蔽物29与主体51相比的所选的小的尺寸差异。尽管各种附图示出了一个平面维度比垂直的维度更大的矩形面板,但应了解,方形面板旨在被涵盖于术语“矩形”的含义内。
前述公开涉及改变常规干式墙片材,以将其转化为本发明的吸声面板。然而,在本发明的吸声面板最初形成或在其形成之后,并在将一个或两个覆盖片材或层(如果有的话)附接至其前表面和后侧之前,本发明的吸声面板可最初制造为在石膏芯中具有穿孔。例如,可将穿孔浇铸至石膏本体中。当未钻孔时,在各个公开实施例中穿孔的横截面可为非圆形的(accircular)。
明显的是本说明书为举例的方式,可在不偏离本说明书中所包含的教导的清楚范围下通过增加、修改或去除细节而进行各种改变。因此,除了局限于如下权利要求书所必须限制的程度之外,本发明不限于本说明书的特定细节。

Claims (10)

1.一种用于形成天花板或墙壁的吸声面板,所述面板以至少1/2英寸的标称厚度在矩形区域上延伸,所述面板具有主要由石膏制得的芯,所述芯与面板区域基本上同延,使得其具有两个相对的侧面,每个所述侧面具有基本上等于面板面积的面积,所述芯具有大致在其侧面之间延伸的大量穿孔,所述穿孔在所述芯的完整区域上基本上均匀分布,并在所述芯的表面侧和后侧为开放的,当涂漆时,所述芯的表面侧由有效地视觉上无孔的多孔层覆盖,所述穿孔由所述芯的后侧的多孔覆盖物限制,所述芯的表面侧的多孔层适用于由常规干式墙接合化合物和水基非阻塞油漆粘附,在使用所述非阻塞油漆涂漆所述芯的表面侧的多孔层和接合化合物之后,所述面板适于呈现0.50或更大的NRC。
2.根据权利要求1所述的吸声面板,其中所述面板的长边略微锥形,以用于接收接合胶带和接合化合物。
3.根据权利要求1所述的吸声面板,其具有4英尺的标称宽度和至少8英尺的标称长度。
4.一种用于形成天花板或墙壁的吸声面板,所述面板以至少1/2英寸的标称厚度在矩形区域上延伸,所述面板具有主要由石膏制得的芯,所述芯与面板区域基本上同延,使得其具有两个相对的侧面,每个所述侧面具有基本上等于面板面积的面积,所述芯具有大致在其侧面之间延伸的大量穿孔,所述穿孔在所述芯的完整区域上基本上均匀分布,并在所述芯的表面侧和后侧为开放的,当使用非阻塞油漆涂漆时,所述芯的表面侧由有效地视觉上无孔的多孔非织造层覆盖,所述穿孔由多孔吸声非织造织物限制于所述芯的后侧,所述芯的表面侧的多孔非织造层适用于由常规干式墙接合化合物和水基非阻塞油漆粘附,当安装所述面板,且覆盖所述芯的表面侧的多孔非织造层用能够隐藏所述接合化合物的非阻塞油漆涂漆时,所述面板适于呈现0.50或更大的NRC。
5.根据权利要求1所述的吸声面板,其中所述面板的后侧包括有效限制所述芯穿孔的多孔纸层。
6.根据权利要求1所述的吸声面板,其中所述芯的表面侧和后侧由相应的纸层覆盖,所述相应的纸层具有与所述芯穿孔对准的穿孔。
7.一种吸声整体天花板或墙壁构造,其包括间隔的平行支撑元件的总体平面的网格、多个吸声面板,所述多个吸声面板以使得面板各自桥接所述支撑元件之间的空间的方式在它们的后侧固定至所述支撑元件,所述面板在相邻面板之间形成接合部,所述接合部上覆相应的支撑元件,每个面板具有形成面板厚度的主要部分的石膏芯,所述芯具有基本上在芯的完全区域上分布的大量间隔的穿孔,所述芯穿孔在所述面板的后侧为开放的或仅部分受限的,多孔层覆盖所述芯的表面侧上的穿孔,其中当涂漆时,所述多孔层是有效地视觉上无孔的,在所述面板表面处的面板之间的接合部由所述多孔层上的胶带和接合化合物,以及由在所述面板的完全表面上的油漆的连续非阻塞涂层隐藏,其中所述面板的完全表面包括在它们的接合部处的胶带和接合化合物,同时保持所述多孔层的吸声有效孔隙率,由此所述构造呈现至少0.50的NRC。
