技术领域
本发明涉及一种具有蜂窝状芯部和遮盖覆层(外层)的夹层式部件,及其制造方法。
背景技术
随着汽车构造采用旨在降低燃料消耗和二氧化碳排放的轻量化策略,具有夹层式结构的部件越来越多地得到应用,由于芯部材料的密度较小,这类部件的重量远小于传统部件,且其通过适当选择遮盖层材料而能提供足够的强度值。这类夹层式结构在热属性和声学属性方面也具有优势。
DE 10 2010 005 456 A1公开一种由低成本材料构成的、机械属性和/或表面品质有所提高的夹层式部件。该案所描述的夹层式部件包括由例如如纸的纤维素基材料构成的蜂窝状芯部,以及至少一个纤维增强热塑性遮盖覆层。其中,蜂窝状芯部的基边在其与遮盖覆层的连接位置上容置到遮盖覆层的热塑性塑料基质中,从而建立夹层式部件的复合体。这种夹层式部件的制造方式是:将相互交叠布置的夹层定位于压模中,在该压模中对该布置结构进行加热,从而在该压模中的压力下使得热塑性基质至少部分熔化,以便将蜂窝状芯部的基边容置到遮盖覆层中。

发明内容
有鉴于上述现有技术,本发明的目的是,在避免因所用支承体而产生的表面缺陷的情况下,提供一种层合的夹层式部件。
本发明用以达成上述目的的解决方案是一种具有如下所述特征的夹层式复合部件。
本发明的另一目的是,提供一种针对这种层合式部件的低成本制造方法。
本发明用以达成上述目的的解决方案是一种具有如下所述特征的方法。
所述夹层式复合部件以及所述方法的改进方案也在下文中描述。
本发明的夹层式部件具有蜂窝状芯部,以及两侧至少一个纤维增强热塑性遮盖覆层,所述遮盖覆层利用热塑性材料(例如可以是所述遮盖覆层的热塑性塑料,或附加设置的热塑性材料)与所述蜂窝状芯层连接;本发明的夹层式部件在至少一侧上具有布置于所述遮盖覆层上的装饰层。为避免制造过程中在表面上产生的蜂窝状芯部缺陷处通过所述装饰层显现出来,所述夹层式部件包括至少在夹层式部件的可见侧上布置于所述遮盖覆层与所述装饰层之间的泡沫层,所述泡沫层与所述遮盖覆层以及与所述装饰层连接。其中特别优选地,所述泡沫层直接并以材料接合的方式与所述遮盖覆层以及与所述装饰层连接。根据具体要求,所述夹层式部件可以仅单侧地,即仅在部件的可见侧或A侧上配设有装饰层以及位于所述装饰层下的泡沫层;但也可以两侧均配设有装饰层,其中一个(可见侧)或两个装饰层通过泡沫层与所述遮盖覆层隔开。
所述泡沫层可以由发泡热塑性塑料构成,以便例如促进与所述纤维增强热塑性遮盖覆层的连接。建议应用低成本的聚烯烃,如聚丙烯和聚乙烯。应用热塑性塑料的优势是,泡沫能够熔化和与遮盖覆层熔合。这一点特别是在边缘区域很重要。优选地,在所述夹层式部件的边缘区域内将所述遮盖覆层与泡沫层或其热塑性部分熔合,从而实现对边缘的密封。例如通过在热压机中为所述边缘区域施加较大的压紧力来实现这一点。应用于可见区域时,这一点有利于紧贴部件轮廓将边缘端压平。此举一方面实现对部件的修整,另一方面近乎平坦地将外部覆层接合,从而实现高品质的部件修整。这样就能实现一流的修整。在此情形下形成某种夹层式部件,其边缘通过将遮盖覆层与泡沫层熔合而被密封,即朝向外部被封闭。遮盖覆层和泡沫层由热塑性聚合物构成,因此,这种熔合至少局部会形成聚合物混合。
在优选技术方案中,所述遮盖覆层由利用玻璃纤维网进行过纤维增强的聚丙烯(PP)构成,所述泡沫层由发泡的聚丙烯或聚对苯二甲酸乙二醇酯(PET)构成。
优选选择聚酯作为装饰层。其中,所述装饰层的聚酯至少在表面上或在可见面上不具有可识别的熔合部。在边缘区域和成形区域内,所述泡沫层将装饰表面上的缺陷显现减轻或对其进行层合处理。这样便使得所述装饰面的边缘区域和成形区域也具有与剩余区域相同的视觉外观。
对所述边缘的密封特别有利,因为这样能防止水分进入纸制蜂窝状芯部并在边缘碰撞时实现较高的机械负载。
在此情形下,已证实的是,对表面不规则性的层合处理取决于泡沫的容积质量即密度,和厚度。所述泡沫的容积质量优选大于45kg/m3。优选厚度大于1mm,优选处于1至5mm的范围内。在缺陷较大或表面不规则性较高时,需要上调所述容积质量以及所述泡沫厚度。针对采用压制法进行的所述部件制造而言,需要选择具有较高复位特性,即具有较低压缩变形余量的泡沫。
所述泡沫层可以利用某种热塑性材料与所述遮盖覆层连接,该热塑性材料已存在于所述遮盖覆层中或所述泡沫层中,或存在于两者中。所述泡沫层可以利用所述泡沫层的热塑性材料,或者利用附加的粘合层与所述装饰层连接。所述泡沫层视情况也可以利用粘合层与所述遮盖覆层连接。
为了改善所述蜂窝状芯层与所述纤维增强热塑性遮盖覆层的连接,所述夹层式部件可以在所述蜂窝状芯层与所述遮盖覆层之间具有另一热塑性中间层。根据有利方案,所述遮盖覆层的热塑性塑料的物理-化学属性,如熔化温度或玻璃化温度,相似或相应。
此外,所述蜂窝状芯层可以低成本地由纤维素基材料、优选由纸或纸板构成。
本发明的夹层式部件的制造方法包括以下步骤:在形成至少包括蜂窝状芯层和位于所述蜂窝状芯层两侧的用于形成所述遮盖覆层的热塑性纤维材料层的夹层式结构体后,(a)对所述夹层式结构体进行加热,直至所述纤维材料层的热塑性材料至少开始流动,其中,获得夹层式半成品。随后,(b)在经加热的夹层式半成品的至少一侧上布置装饰层,以及,至少在所述装饰层中的一个(其设置用于形成所述夹层式部件的A侧)与所述夹层式半成品之间布置泡沫层。(c)将所述经加热的夹层式半成品转移至视情况经过预热的、温度显著低于所述热塑性基质的熔化温度的成形压模中,并将其放置到型腔中,使得所述夹层式半成品的设有所述泡沫层以及所述装饰层的一侧形成该夹层式部件的A侧/可见侧。其中,只有在冷的模具型腔中,才将所述泡沫层和所述装饰层贴靠到所述温度尚高的夹层式半成品上。随后,(d)在实施冷却的同时将所述经加热的夹层式半成品与所述泡沫层以及所述装饰层压制成所述夹层式部件,从而使得所述热塑性材料固结,并制成所述复合体。(e)随后便可将所述制成的、经过裁切的夹层式部件脱模。
利用所述制造方法,能够通过应用泡沫层来价廉地实现对所述夹层式部件的就地层合,从而避免表面缺陷显现在所述装饰层上。
优选在加热工具,特别是热压机中进行加热,以便利用其所产生的压紧力使得所述热塑性纤维材料层附着在所述蜂窝状芯部上。
优选将所述夹层式结构体加热至一高于所述遮盖覆层的热塑性基质塑料的熔化温度的温度,从而至少在所述蜂窝状芯部的基边上贴靠有所述纤维材料层的位置上,在所述热压机中的压力的作用下使得所述热塑性基质塑料熔化。视情况也可以将所述整个基质塑料转化成可流动状态或熔化状态。其中,热压工具的加热温度通常至少为熔化温度。
通过使所述蜂窝状芯部基边的端缘被所述遮盖覆层的热塑性基质材料容置,便可借助将所述热塑性塑料基质至少局部熔化来实现蜂窝状芯部与遮盖覆层之间的良好连接。
根据所述泡沫层与所述遮盖覆层或者所述泡沫层与所述装饰层的具体连接方式,所述方法的步骤(b)可以包括:在所述泡沫层与所述装饰层之间布置粘合层。也可以预先将所述泡沫层层合到所述装饰层上,从而形成“泡沫-装饰叠层”,用于布置在经加热的夹层式半成品上。视情况在所述泡沫层与所述遮盖覆层之间也可以设有粘合层,但是,优选通过所述经加热的夹层式半成品的遮盖覆层的基质热塑性塑料来建立所述泡沫层与所述遮盖覆层之间的连接。此外,也可以在步骤(b)前加热所述泡沫层,直至所述泡沫层的热塑性材料软化,从而使得所述泡沫层的热塑性材料具有粘附性,并可以建立与所述装饰层以及与所述遮盖覆层的连接。
若在所述夹层式结构中设有热塑性中间层,则在步骤a)前将所述热塑性中间层(优选是热塑膜)布置到所述蜂窝状芯部与形成所述遮盖覆层的热塑性纤维材料层之间。
在上述情形下,同样借助将所述热塑性塑料基质至少局部熔化来为蜂窝状芯部与遮盖覆层之间建立良好连接,其中,这里仅将所述蜂窝状芯部基边的端缘容置在所述中间层的热塑性基质材料中,所述中间层将蜂窝状芯部与遮盖覆层相连,同时防止纤维材料进入蜂窝状空腔,进而防止所述遮盖覆层中的纤维比例降低。
若采用由例如为纸的纤维素基材料构成的蜂窝状芯层,可采用以下方案:特别是在所述夹层式部件成形时成形度较高的情况下,在将所述蜂窝状芯层润湿后,在步骤(a)前,根据部件形状在压力和温度的作用下对所述蜂窝状芯层进行预成形,从而改善所述纤维素基材料的可成形性。
优选可以用水以喷洒或水汽的方式进行润湿,另一方面,可以在压模中利用施压和热效应(在40℃至200℃的范围内)进行预成形。在所述经预成形的蜂窝状芯部与所述纤维材料层(视情形还与热塑性中间层)形成所述夹层式结构体后,便可以执行本发明的处理步骤。

具体实施方式
除蜂窝状芯部和纤维增强热塑性塑料遮盖覆层外,本发明的夹层式部件包括至少一个位于部件的可见侧上的装饰层,其中,将泡沫层用作装饰层(例如可以是纺织品)与夹层式结构遮盖覆层之间的中间层,从而对表面缺陷进行层合处理。
在成形压模20中进行就地层合,这被证明是低成本的制造过程。图1示意性示出夹层式部件10的制造过程。
在步骤a)中,在加热工具30(例如热压机)中对一多层结构体进行加热,该多层结构体由用于形成遮盖覆层3的纤维增强热塑性塑料层与布置于这些热塑性塑料层之间的蜂窝状芯层4构成。例如可以将有机板或者由增强纤维与基质纤维构成的混合型纺织品用作纤维增强热塑性塑料层,出于成本和重量原因,优选可以将纤维素基蜂窝状芯部用作蜂窝状芯层4。“蜂窝”这一表述并不仅限于表示蜂窝状芯部的结构,也指由基边构成的密度小且刚度高的结构。适宜的蜂窝状芯部结构包括典型的六角形“蜂窝结构”以及波浪形、圆形、菱形或矩形的褶皱结构,以及不规则的具“有机”感的结构。其中可以将纸和纸板用作所述蜂窝状芯部的纤维素基材料。
用于形成所述遮盖覆层3的纤维增强热塑性塑料层的增强纤维可以采用纤维网、具有定向纤维的无规纤网或纤维毡、织物、编织布、基布的形式,其既可以为单向又可以为多向。所述增强纤维可以在热塑性基质中预先固结成平板状,这种半成品也称作有机板。此外,也可以采用混合纱线或混合纺织品,在此情况下,所采用的是包含热塑性纤维以及增强纤维的纤维半成品,所述热塑性塑料纤维形成所述基质。其中,所述增强纤维指的是自然纤维、玻璃纤维、碳纤维、聚合物纤维(特别是芳族聚酸胺纤维),也可以采用不同纤维的组合。
此外,所述多层结构体可以包括热塑膜,其作为纤维增强热塑性塑料层与蜂窝状芯层4之间的用于改善遮盖覆层结合的中间层。其中,特别适合采用由热塑性塑料构成的、熔化属性与所述遮盖覆层的热塑性基质材料相同的薄膜,以便所述中间层同时与所述遮盖覆层连接,以及结合至所述蜂窝状芯层。所述薄膜热塑性塑料和所述遮盖覆层的热塑性基质可以是相同的热塑性材料。采用的热塑性塑料例如为聚酰胺、丙烯腈-丁二烯-苯乙烯共聚物、聚丙烯或其他聚烯烃。
在加热工具30中,施加与所用热塑性塑料的类型相关的温度,所述热塑性塑料在该温度下至少会软化,优选会熔化,从而借助于基质热塑性塑料或所述中间层的热塑性塑料将形成遮盖覆层3的纤维层粘附在蜂窝状芯层4上。
在步骤b)中,可以在打开加热工具30后,将通过上述方式制成并加热的、由蜂窝状芯层4与遮盖覆层3(以及视情况位于这两者间的热塑膜)所构成的夹层式半成品取出,并转移至成形压模20中,其中,根据部件形状将装饰层1、1'布置到经加热的夹层式半成品的对应侧上(步骤c)。视情况可仅将所述部件的可见侧(A侧)与装饰层1层合。
为避免显现表面缺陷,至少在形成所述部件的可见侧的装饰层1与遮盖覆层3之间内置一泡沫层2,以便获得A侧的良好的表面品质。该泡沫层2可以预先与装饰层1层合。也可以单独提供泡沫层2。在此情形下,在转移经加热的夹层式半成品时,先布置(若干)泡沫层,再贴放(若干)装饰层。
泡沫层2通过因加热而具流动性的基质塑料粘附在遮盖覆层3上。为了连接装饰层1,同样也可以将可以由发泡热塑性塑料构成的泡沫层2加热。视需要可以一起加热夹层式半成品,或者单独加热,从而不仅实现与遮盖覆层3的热塑性基质的材料连接,而且实现与装饰层1的连接。在此过程中仅需将所述泡沫层软化并使其具有粘附性,但不使其熔化,以免失去泡沫结构。替代方案是,可以利用附加的粘合层将泡沫层2特别是与装饰层1连接,视情况也可以与遮盖覆层3连接。在此情形下,也可以将其他材料用作所述泡沫层的热塑性塑料。
针对由热塑性塑料构成的泡沫层2而言,可以根据所述热塑性塑料中间膜,选择熔化属性与所述遮盖覆层的热塑性基质材料相应的热塑性塑料,从而使得所述泡沫层在受热时与所述遮盖覆层连接。这样便能用聚酰胺、丙烯腈-丁二烯-苯乙烯共聚物、聚丙烯、聚乙烯或其他聚烯烃等热塑性塑料来制造所述泡沫层。也可以根据熔化属性来选择用于形成所述泡沫层的热塑性塑料,使其与所述遮盖覆层的热塑性塑料相比具有更高的熔化温度或玻璃化温度,以免所述泡沫层在与经加热的夹层式半成品接触时失去泡沫结构。
压模20的温度远低于所述热塑性遮盖覆层的熔化温度,因此在闭合该模具20时,不仅实施成形从而形成部件10,同时还通过对所述热塑性材料进行冷却来为所述材料层之间建立连接(步骤d)。利用泡沫层2能够对特别是产生于待成形区域内的、由蜂窝状芯层4的成形所致的缺陷处进行层合处理。这样便能在所述表面上对例如因所述蜂窝状芯部的巢室壁裂缝而导致的缺陷显现进行层合处理。打开压模20后,可以将制成的部件10脱模。
将泡沫层2用作中间层,便能利用低成本的就地层合来制造夹层式部件10。
图2以根据本发明所构建的夹层式材料的剖面的相片示出夹层式结构。在此,所述部件的可见侧(A侧)由纺织装饰物1形成,其下方设有用于层合的泡沫层2,该泡沫层通过遮盖覆层3的热塑性纤维网(此处为聚丙烯制玻璃纤维)与纸制蜂窝状芯层4隔开。在部件10的底面上,纸制蜂窝状芯层4上设有用作遮盖覆层3的热塑性纤维网和形成B侧的纺织装饰物1'。其中,在遮盖覆层3与B侧装饰层1'之间无泡沫层;不过在一般情形下,所述夹层式部件的两侧均可在所述装饰层下设有用于层合的泡沫层。

Claims (8)

1.一种用于制造夹层式部件(10)的方法,所述夹层式部件具有两个纤维增强热塑性遮盖覆层(3),以及布置于所述遮盖覆层之间的蜂窝状芯层(4),其中,所述遮盖覆层利用热塑性材料与所述蜂窝状芯层(4)连接,且其中所述夹层式部件(10)的至少一侧具有布置于所述遮盖覆层(3)上的装饰层(1、1'),所述夹层式部件(10)还包括至少一个布置于所述遮盖覆层(3)与所述装饰层(1、1')之间的由发泡热塑性塑料构成的泡沫层(2),其中,所述泡沫层(2)与所述遮盖覆层(3)以及与所述装饰层(1、1')连接,其中,所述夹层式部件(10)的边缘被密封,即朝向外部被封闭,所述方法包括以下步骤:
a)对至少包括蜂窝状芯层(4)以及两个用于形成遮盖覆层(3)的热塑性纤维材料层的夹层式结构体进行加热,直至所述纤维材料层的热塑性材料至少开始流动,由此获得夹层式半成品,
b)在经加热的所述夹层式半成品的至少一侧上布置装饰层(1、1'),以及,至少在所述装饰层(1、1')中的一个用于形成所述夹层式部件(10)的A侧/可见侧的装饰层与所述夹层式半成品之间布置泡沫层(2),
c)将配设有所述至少一个泡沫层(2)以及所述至少一个装饰层(1、1')的、经加热的所述夹层式半成品转移至未经加热的压模(20)中,以及,将所述夹层式半成品放置到型腔中,使得所述夹层式半成品的设有所述泡沫层(2)以及所述装饰层(1、1')的一侧形成所述夹层式部件(10)的所述A侧/可见侧,
d)将配设有所述至少一个泡沫层(2)以及所述至少一个装饰层(1、1')的、经加热的所述夹层式半成品压制成所述夹层式部件(10),在此同时进行冷却并为所述夹层式部件(10)的材料层之间建立连接,
e)将所述夹层式部件(10)脱模。
2.根据权利要求1所述的方法,其中,在加热工具(30)中进行加热。
3.根据权利要求1或2所述的方法,包括以下步骤:
在步骤b)中,在所述泡沫层(2)与所述装饰层(1)和/或与所述遮盖覆层(3)之间布置粘合层,或者
在步骤b)前,将所述泡沫层(2)层合至所述装饰层(1)上,或者对所述泡沫层(2)进行加热,直至所述泡沫层(2)的热塑性材料软化,从而使得所述泡沫层(2)的热塑性材料具有粘附性。
4.根据权利要求1或2所述的方法,包括以下步骤:
在步骤a)前,在所述蜂窝状芯层(4)与所述热塑性纤维材料层之间布置热塑性中间层。
5.根据权利要求1或2所述的方法,包括以下步骤:
在步骤a)前,将由纤维素基材料构成的所述蜂窝状芯层(4)润湿,以及,根据部件形状在压力和温度作用下对所述蜂窝状芯层(4)进行预成形。
6.根据权利要求1或2所述的方法,其特征在于,在加热直至在所述夹层式部件的边缘区域内的热塑性材料发生软化时,所述泡沫层(2)与所述遮盖覆层发生熔合并导致对所述边缘的密封。
7.根据权利要求2所述的方法,其中,所述加热工具(30)是热压机。
8.根据权利要求4所述的方法,其中,所述热塑性中间层是热塑膜。
