Description
本发明涉及一种包含纳米多孔颗粒的复合材料,更具体而言是一种气凝胶复合材料,涉及用于制备所述复合材料的方法和组合物,以及所述复合材料的用途。
气凝胶和微粉硅胶(aerosil)是高度多孔固体,因为其体积的主要部分由孔组成。气凝胶可例如基于硅酸盐,也可基于塑料或碳。气凝胶孔的直径在纳米范围内。由于其高孔容,气凝胶特别是可用作绝缘材料,该材料将出色的绝缘性能与低密度相结合。气凝胶最初作为颗粒存在,并可使用粘合剂通过例如挤压进行成形加工以形成板。
在文献中气凝胶也描述为以空气为分散介质的凝胶。气凝胶可通过干燥合适的凝胶获得。本发明中的气凝胶也包括干凝胶(xerogel)和冻凝胶(cryogel)。气凝胶的成形加工终止于溶胶-凝胶转变期间。一旦固体凝胶结构已经形成,外部形式仅可通过粉碎(例如碾磨)而改变。
EP-A-0340707公开了密度为0.1至0.4g/cm3的绝缘材料,其具有良好的热绝缘能力和足够高的抗压强度,该材料通过使用有机或无机粘合剂将二氧化硅气凝胶颗粒粘附在一起获得。合适的无机粘合剂的实例为水泥、石膏、石灰或水玻璃。
EP489319A2公开了基于二氧化硅气凝胶颗粒和苯乙烯聚合物泡沫的复合泡沫。US-A-6121336公开了通过掺入二氧化硅气凝胶改善聚氨酯泡沫的性能。DE4441567A1公开了得自气凝胶和无机粘合剂的复合材料,其中气凝胶颗粒的微粒直径小于0.5mm。EP672635A1公开了得自二氧化硅气凝胶和粘合剂的成形制品,其额外使用了页硅酸盐或粘土矿物。US-A-6143400公开了得自气凝胶颗粒和粘合剂的复合材料,其使用直径小于0.5mm的气凝胶颗粒。DE10533564A1公开了包含气凝胶颗粒、粘合剂和纤维剂的复合材料。WO2007/011988A2公开了具有所谓的混合气凝胶颗粒和粘合剂的组合物,其中气凝胶颗粒可与粘合剂形成共价键。
然而,制备此类成形制品通常需要使用高粘合剂含量。此外,很多性能特征例如热导率或断裂强度仍需要改善。通常还存在成形制品的制备问题。大量有机粘合剂由于其高粘度而不能使用。低粘度分散体的使用通常需要用水性溶剂过度稀释,其缺点在于,由于气凝胶表面未润湿,分散体中的粘合剂不与通常为疏水性的二氧化硅气凝胶颗粒发生任何结合。
因此,本发明解决的问题是提供可将较低的粘合剂含量与改善的低的热导率和低密度相结合的复合材料。该复合材料也可以简单方式——例如通过改善有机粘合剂的使用——而获得。
本发明提供了一种复合材料,包含纳米多孔(更具体而言是粒状的)颗粒(更具体而言是气凝胶)以及基于粘合剂和交联剂的交联粘合剂,其中所述粘合剂是被氨基类基团取代的聚合物。
本发明还提供了一种用于制备复合材料的方法,其包括将纳米多孔(更具体而言是粒状的)颗粒(更具体而言是气凝胶)、粘合剂和交联剂混合,通过交联剂与粘合剂的氨基类基团反应进行交联,并将由此获得的材料:
a)直接进行成形操作并任选固化,或
b)制粒、存储并根据需要或当需要时进行成形和固化。
本发明还提供一种用于制备复合材料的组合物,其包含纳米多孔(更具体而言是粒状的)颗粒(更具体而言是气凝胶)、粘合剂和交联剂,其中粘合剂是被氨基类基团取代的聚合物。
在本发明中,除非另有指明,所使用的术语定义如下并且所提及的参数如下进行测量:
颗粒:颗粒或者为单块的微粒(即由一块组成);或者基本上包含直径小于微粒的颗粒,其任选地通过合适的粘合剂粘结或通过挤压结合在一起以形成更大的微粒。
孔隙度:孔隙体积与全部体积的比例,其通过氮吸附和解吸(<100mm)和压汞法(>100mm)测量。
疏水性:本发明中的疏水性物质是室温下与水的接触角大于90°的物质。
纳米多孔:应理解为意指颗粒中孔的尺寸为0.1至500nm,更特别是<200nm且更优选<100nm(d50),并且孔隙度为50至99,更特别为70至99且更优选80至99。
粒状:应理解为意指微粒以0.1μm至100mm的尺寸存在且优选1μm至30mm(d50),并且颗粒最长轴与最短轴的比例优选为4:1至1:1。
微粉硅胶:应理解为意指可由四氯化硅水解获得的火成二氧化硅(pyrogenous silica),并且优选具有5-50nm(d50)的一次粒径。
分子重量:所报道的分子量基于数均分子量Mn。
D50值:50%的颗粒比其小且50%的颗粒比其大的尺寸。
现将描述本发明的优选实施方案,同时也可结合具体描述的实施方案。
复合材料中的纳米多孔颗粒的比例优选在1体积%至99.9体积%的范围内,更优选在5%至99%的范围内,甚至更优选在20%至99%的范围内。
纳米多孔颗粒
优选的纳米多孔颗粒是粒状的。纳米多孔颗粒在进一步优选的实施方案中为气凝胶或微粉硅胶。所述纳米多孔颗粒可为有机、无机或有机-无机的纳米多孔颗粒。
气凝胶
适用于本发明复合材料的气凝胶更特别为基于氧化物——更特别是二氧化硅和金属氧化物(更特别为氧化铝、二氧化钛和氧化锆)——的气凝胶,或基于有机物质的气凝胶,例如三聚氰胺-甲醛缩合物(US-A-5,086,085)、间苯二酚-甲醛缩合物(US-A-4,873,218)以及可由糠醛与酚醛清漆树脂(phenolic novolak resin)聚合得到的气凝胶。特别合适的是适用于溶胶-凝胶技术的化合物,例如参见WO97/10188A1第7页第1段,例如硅或铝化合物。然而,所述气凝胶也可基于上述材料的混合物。优选使用包含硅化合物的气凝胶。特别优选包含SiO2的气凝胶,更特别为SiO2气凝胶,其任选地经过有机改性。
优选的气凝胶具有以下参数:
孔隙度: 50至99%,特别是70至99%,更优选80至99%
密度: 30至300g/L,优选≤150g/L
粒径: 0.1至100μm,优选1至30μm(d50)
孔径: 0.1至500μm,特别是<200nm,更优选<100nm。
此外,气凝胶的热导率随着孔隙度的提高和密度的降低(低至0.1g/cm3左右的密度)而降低。因此,优选孔隙度大于60%以及密度介于0.1和0.4g/cm3之间的气凝胶。粒状气凝胶的热导率应当优选低于40mW/m*K,更优选低于25mW/m*K。
特别优选的气凝胶是基本上由无定形二氧化硅组成的二氧化硅气凝胶,但根据其制备方法,所述气凝胶还可包含有机化合物。
二氧化硅气凝胶颗粒可以已知方式由水玻璃溶液经以下步骤获得:二氧化硅水凝胶、溶剂交换以及随后进行超临界干燥。通常存在的珠状形式是由于从专门设计的模具喷雾的快速胶凝硅溶胶以及飞行中的液滴胶凝所致。其进一步的具体内容记载于DE-A-2103243中。将水凝胶水替换为对二氧化硅呈化学惰性的其它液体记载于例如US-A-2,093,454、US-A-3,977,933和JP-A-53/025295。
气凝胶颗粒可以单峰、双峰或多峰分布使用。
在一个优选的实施方案中,气凝胶颗粒在其表面上具有疏水基团。适于持久疏水化的基团例如通式-Si(R)3的三取代甲硅烷基,优选三烷基甲硅烷基和/或三芳基甲硅烷基,其中每个R独立地为非反应性有机基团例如C1-C18烷基或C6-C14芳基,优选C1-C6烷基或苯基,更特别为甲基、乙基、环己基或苯基,所述非反应性有机基团可额外被官能团取代。使用三甲基甲硅烷基对于持久疏水化气凝胶是特别有利的。引入这些基团可通过气凝胶和例如活性的三烷基硅烷衍生物(例如三烷基氯硅烷或六烷基二硅氮烷)之间的气相反应而实现(参见R.IIer,The Chemistry ofSilica,Wiley&Sons,1979)。
官能化纳米多孔颗粒
纳米多孔颗粒(更具体而言是气凝胶)可固定于粘合剂中。纳米多孔颗粒在粘合剂中的固定可通过将反应性基团引入纳米结构中或通过掺入少量粘合剂而增强。
官能化的化合物,例如烷氧基硅烷(如3-氨基丙基三乙氧基硅烷或3-氨基丙基三甲氧基硅烷)可用于例如使纳米结构化学官能化。这些反应基团在第一步中通过硅烷单元结合至气凝胶以及在第二步中氨基基团使得与粘合剂化学连接。
用于官能化的合适体系以极大篇幅记载于WO2005103107A1,第9页第18行至第15页第4行,其通过引用的方式直接纳入本申请中。
可用的粘合剂包括聚合物,例如三聚氰胺-甲醛树脂。合适的聚氨酯树脂、聚酯树脂或环氧树脂是本领域技术人员已知的。所述树脂参见例如Encyclopedia of Polymer Science und Technology(Wiley)的以下章节:a)Polyesters,unsaturated:Edition3,Vol.11,2004,p.41-64;b)Polyurethanes:Edition3,Vol.4.2003,p.26-72和c)Epoxy resins:Edition3,Vol.9,2004,p.678-804。此外,Ullmann’s Encyclopedia of IndustrialChemistry(Wiley)包括以下章节:a)Polyester resins,unsaturated:Edition6,Vol.28,2003,p.65-74;b)Polyurethanes:Edition6,Vol.28,2003,p.667-722和c)Epoxy resins:Edition6,Vol.12,2003,p.285-303。还可以使用氨基官能化或羟基官能化的聚合物,更特别是聚乙烯胺或聚乙烯醇。基于三聚氰胺和酚醛树脂以及丙烯酰胺的实例记载于EP0451535B1和DE19649796A1。
粘合剂
本发明使用的粘合剂为具有胺官能团的聚合物。其应理解为意指被氨基类基团取代的聚合物。所述氨基类基团优选为伯胺基。在一个特别优选的实施方案中,粘合剂包含重复的下式的乙烯胺单元
-CH2-CHNH2-
在一个极特别优选的实施方案中,所述粘合剂为聚乙烯胺,更优选具有10000至500000[g/mol]的摩尔质量并且优选10至400000。除了氨基类基团,聚合物链还可具有其他取代基,更特别为甲酰胺基团。
在一个优选实施方案中,聚乙烯胺通过自由基或阳离子引发的乙烯基甲酰胺的聚合以及甲酰胺基团在酸性或碱性区域内的水解而获得。水解可以为完全水解或部分水解。
除了本发明的粘合剂,其它有机或无机粘合剂可以0.1-5重量%的量使用,基于氨基官能化粘合剂计。其它合适的有机粘合剂为例如由EP672635A1已知的粘合剂,例如反应性粘合剂如环氧树脂粘合剂、反应性聚氨酯粘合剂、苯酚-甲醛树脂、间苯二酚-甲醛树脂、脲-甲醛树脂和三聚氰胺-甲醛树脂、硅树脂粘合剂、聚酰亚胺和聚苯并咪唑树脂;热熔性粘合剂如乙烯-乙酸乙烯酯共聚物和聚酰亚胺,石蜡,以及水性分散粘合剂如苯乙烯-丁二烯和苯乙烯-丙烯酸酯共聚物。所述粘合剂还可包含页硅酸盐和/或粘土矿物,如EP0672625A1所述。
为了在使用固体粘合剂时实现粘合剂在高气凝胶含量下在填隙空间内的良好分布(disbursement)以及极好的粘附性,固体粘合剂的颗粒应优选小于气凝胶颗粒。在加工时可能同样需要采用高压。
对于热熔性粘合剂或反应性粘合剂(例如三聚氰胺-甲醛树脂),当粘合剂必须在高温下加工时,必须选择粘合剂使得其熔融温度不超过纤维的熔融温度。
粘合剂通常以1体积%至50体积%复合材料的量使用,优选以1体积%至30体积%的量使用。必须根据复合材料对机械和热的要求以及防火要求来选择粘合剂。
交联剂
使用交联剂以通过与粘合剂的氨基类基团反应获得交联粘合剂。所述交联粘合剂形成嵌入气凝胶的基质。在一个特别优选的实施方案中,粘合剂和交联粘合剂是亲水的。因此,粘合剂和交联粘合剂即使渗入疏水性气凝胶中也仅是较小程度的渗入。可用的交联剂包括所有能与本发明所用的粘合剂反应的化合物,更特别是醛、异氰酸酯、环氧化物、丙烯酸酯、丙烯酰胺、酯和二乙烯磺酸酯类化合物。乙二醛和乙二醇二甲醚是特别有用的交联剂。
添加剂
复合材料可包含有效量的其它添加剂,例如染料、颜料、填料、阻燃剂、阻燃剂增效剂、抗静电剂、稳定剂、增塑剂和IR遮光剂。
为了降低辐射对热导率的影响,泡沫可包含IR遮光剂例如金属氧化物、非金属氧化物、金属粉末(例如铝粉末)、碳(例如炭黑、石墨、金刚石)或有机染料和颜料,这特别是对于高温下使用有利。特别优选炭黑、二氧化钛、铁氧化物或二氧化锆。上述材料在每种情况下不仅可单独使用也可结合使用,即以两种或多种材料的混合物的形式使用。
对于剥离强度和断裂强度,还有利的是使复合材料含有纤维。作为纤维材料,可以使用有机纤维例如聚丙烯、聚酯、尼龙或三聚氰胺-甲醛纤维和/或无机纤维,例如玻璃、矿石以及SiC纤维和/或碳纤维。
干燥后获得的复合材料的防火级别可通过气凝胶和无机粘合剂的防火级别以及视情况任选的纤维材料的防火级别决定。为了达到复合材料极有利的防火级别(低可燃性或非易燃),纤维应当由不易燃的材料(例如矿石、玻璃或SiC纤维)组成。
为避免由于添加纤维而增加热导率
a)纤维的体积分数应为0.1至30%,优选1至10%,以及
b)纤维材料的热导率应当优选<1W/m*K。
对纤维直径和/或材料的适当选择可降低辐射对热导率的影响并提高机械强度。为此,纤维直径应当优选在0.1至30μm的范围内。
辐射对热导率的影响可在使用碳纤维或含碳纤维时被特别地降低。
机械强度还可受到复合材料中的纤维长度和分布的影响。优选使用长度为0.5至10cm的纤维。纤维的织物也可用于板形制品。
复合材料还可包含其它辅助材料,例如甲基纤维素、淀粉、聚乙烯醇和/或蜡乳液。所述辅助材料在现有技术中以大型工业规模用于陶瓷组合物的成形。
复合材料还可包含用于其制备方法和/或形成于其制备方法的添加剂,例如用于压缩模塑的平滑剂(例如硬脂酸锌)、或在使用树脂的情况下的酸性或酸分离固化促进剂的反应产物。
复合材料的防火级别由气凝胶、纤维和粘合剂以及其它任选存在的物质的防火级别决定。为了达到复合材料极有利的防火级别,优选使用非易燃型的纤维,例如玻璃或矿物纤维,或低可燃性类型纤维,例如TREVIRA C或三聚氰胺树脂纤维;基于无机物以及更优选基于SiO2的气凝胶;以及低可燃性粘合剂,例如无机粘合剂或脲-甲醛树脂或三聚氰胺-甲醛树脂、硅树脂粘合剂、聚酰亚胺树脂和聚苯并咪唑树脂。
加工
当所述材料以片体形式,例如板或垫的形式使用时,可在其至少一侧上层压至少一层覆盖层以便改善其表面性能,例如提高耐用性,使其成为蒸汽屏蔽层或保护蒸汽屏蔽层使其不易受污染。覆盖层也可改善复合模塑的机械稳定性。当覆盖层以双面使用时,所述覆盖层可以相同或不同。
可用的覆盖层包括本领域技术人员已知的任何材料。其可为多孔的并因此用作蒸汽屏蔽层,例如聚合物箔,优选反射热辐射的金属箔或金属化的聚合物箔。但是,也可使用允许空气渗入材料内并从而产生更好声绝缘性的多孔覆盖层,例如多孔箔、纸张、织物或非织造物。
层压还可例如以基本保持声学性能进行,即以所谓“开放”系统,例如多孔板。
覆盖层本身也可由两层或多层组成。可使用粘合剂使覆盖层牢固,纤维和气凝胶颗粒通过粘合剂粘结至覆盖层并彼此粘结,但也可使用一些其他胶粘剂。
复合材料的表面可闭合并通过将至少一种合适的材料引入表层中而加固。可用的材料包括例如热塑性聚合物如聚乙烯或聚丙烯,或树脂如三聚氰胺-甲醛树脂。
本发明的复合材料具有10至100mW/mK的热导率,优选在10至50mW/mK范围内,更优选在15至40mW/mK范围内。
制备复合材料
本发明的复合材料优选通过以下方法制备:将气凝胶、粘合剂和交联剂互相混合,所述粘合剂为被氨基类基团取代的聚合物;保持所述混合物在优选60-100℃的温度下以使交联剂与粘合剂反应,并且优选将产物(mass)在模具中固化。
中值直径dm为0.001至8mm的二氧化硅-气凝胶颗粒用一种水悬浮液涂覆和/或与之混合,并将产物在模具中固化,所述水悬浮液含有页硅酸盐和/或粘土矿物以及至少一种有机或无机粘合剂。
在本发明方法的一个优选实施方案中,模具是透湿性的并且其内表面是疏水性的。
这可通过例如叠加金属筛网和合适的聚合物箔而实现。
在一个优选实施方案中,本发明的复合材料与其他泡沫结合,例如聚氨酯和/或聚苯乙烯泡沫。在一个特别优选的实施方案中,本发明的复合材料与发泡聚苯乙烯层压。在另一个特别优选的实施方案中,本发明的复合材料与聚苯乙烯泡沫混合,更特别是与发泡聚苯乙烯混合。混合比例易于根据具体需求进行调整并且可例如为10:90至90:10的体积比。
本发明的复合材料具有出色的机械性能(例如断裂强度增强)和热绝缘性能(通常可达到低于0.025W/m*K的热导率),因此可用于广泛的多种领域。
所述领域的实例为建筑、燃油锅炉、冷却装置、烤炉(参见EP-A-0475285)、加热管、区域供热线、液化气容器、夜间蓄热炉的热绝缘以及各种技术装置中的真空绝缘。
更特别地,本发明的复合材料可用于内绝热以实现低能耗标准,用于外绝热——任选地与水泥和无机胶粘剂结合——以及作为基础抹灰、增强砂浆和顶部抹灰组合物的部分,用于屋顶绝缘,以及在冰箱、运输箱、多层元件、管道绝缘和工艺泡沫中的技术应用。
此外,本发明的复合材料的另一个优点是其表面均匀且光滑。所述复合材料还特别易于通过锯切、喷砂或切割而加工/机加工。单个的气凝胶颗粒在过程中不会分离,使得加工/机加工表面也具有均匀的外观。
实施例
实施例1(本发明)
将200g有机改性的SiO2气凝胶(99.2体积%)、300g Lupamin型9095聚乙烯胺(10%水溶液)、20g水和1.7g作为交联剂的乙二醛混合并引入模具中(底面积:20cm*20cm)。粒状气凝胶的粒度为0.1至4.0mm、体积密度为80至100kg/m3以及热导率为约18mW/m*K。将制得的板在70℃下于干燥的室内干燥。所得的成形制品为机械稳定的板(20cm*20cm*4cm),其密度为130g/l且热导率为16.7mW/m*K。
实施例2(比较例)
将780g Lupamin型9095聚乙烯胺(10%水溶液)与780g得自实施例1的有机改性的SiO2气凝胶、78g水和7g作为交联剂的乙二醛混合。将由此获得的产物引入50cm*50cm*5cm的模具中并在两个热板之间挤压(在90℃下)。3小时后,将板脱模并在70℃下于干燥的室内干燥至恒重。
所得的成形制品为机械稳定的板(50cm*50cm*5cm),其密度为140g/l且热导率为16.2mW/m*K。
将该板进行物理测量,其结果总结在以下表中:
λ值: 16.2mW/m*K
抗压强度: 194kPa
抗弯强度: 100kPa
密度: 140g/l
实施例3
由实施例1的板(密度130g/l)切割下厚度为2cm的圆盘,并在其顶部和底部粘附厚度为1cm的Neopor板。其密度和机械性能进一步得到改善:
λ值: 22.4mW/m*K
密度: 60g/l
抗弯强度: 222kPa
抗压强度: 170kPa
实施例4
将100g有机改性的SiO2气凝胶(约45体积%)、200g Lupamin型9095聚乙烯胺(10%水溶液)、20g水和1.7g作为交联剂的乙二醛混合并引入具有30g Neopor型P5300(约55体积%)的模具(底面积:20cm*20cm)中。将制得的板在60℃下于干燥的室内干燥。
所得的成形制品为机械稳定的板(20cm*20cm*4cm),具有如下值:
λ值: 24mW/m*K
密度: 100g/l
Claims (19)
1.一种复合材料,包含纳米多孔颗粒和基于粘合剂和交联剂的交联粘合剂,其中所述粘合剂是被伯胺基取代的聚合物,其中每100重量份纳米多孔颗粒存在10至25重量份的粘合剂和0.5至5重量份的交联剂。
2.根据权利要求1的复合材料,其中所述纳米多孔颗粒为任选被有机改性的SiO2气凝胶。
3.根据权利要求1或2的复合材料,其中所述纳米多孔颗粒的D50值为0.1至100μm。
4.根据权利要求3的复合材料,其中所述纳米多孔颗粒的D50值为1-30μm。
5.根据权利要求1或2的复合材料,其中所述纳米多孔颗粒的孔隙度为50至99%。
6.根据权利要求1或2的复合材料,其中所述粘合剂包括重复的乙烯胺聚合单元。
7.根据权利要求1或2的复合材料,其中所述粘合剂是聚乙烯胺。
8.根据权利要求7的复合材料,其中聚乙烯胺具有10000至500000g/mol的摩尔量。
9.根据权利要求1或2的复合材料,其中所述交联剂具有与所述粘合剂的胺基反应的基团。
10.根据权利要求1或2的复合材料,其中所述交联剂是乙二醛。
11.用于制备权利要求1或2的复合材料的组合物,其包含纳米多孔颗粒、粘合剂以及交联剂,其中所述粘合剂是被伯胺基取代的聚合物。
12.根据权利要求11的组合物,其中每100重量份纳米多孔颗粒存在10至25重量份的粘合剂和0.5至5重量份的交联剂。
13.一种用于制备权利要求1或2的复合材料的方法,其包括将所述纳米多孔颗粒、粘合剂和交联剂混合,通过使所述交联剂与所述粘合剂的胺基反应而进行交联,并将所得的材料
a)直接进行成形操作并任选固化,或
b)制粒、存储并根据需要或当需要时进行成形和固化。
14.一种成形制品,其基于权利要求1的复合材料以及其它泡沫。
15.根据权利要求14的成形制品,其是一种板。
16.根据权利要求14的成形制品,其中所述其它泡沫被层压在权利要求1或2所述的复合材料上。
17.根据权利要求14的成形制品,其中将所述其它泡沫与权利要求1或2所述的复合材料混合。
18.权利要求1或2的复合材料用于热绝缘或声绝缘的用途。
19.权利要求14或15的成形制品用于热绝缘或声绝缘的用途。
