Description

在致密包装品中具有颗粒的超薄层合体
本发明的领域
本发明一般涉及含有颗粒的薄层合材料,该层合材料作为连续运转包装品(continuous running packages)被供应到加工(converting)过程中,以及涉及制造它们的工艺和粘结方法。此类材料包括吸收性芯材料,其用于制造极薄的一次性女性卫生吸收性制品(disposable femininesanitary absorbent article)和类似物。
发明背景
一次性吸收性制品,如卫生巾,是现有技术中大家所熟知的并且典型地包括液体可渗透的面对身体的表面层(cover layer)、液体不可渗透的衣服面对层和设置在表面层和衣服面对层之间的吸收性芯结构。任选地,此类制品可进一步包括设置在表面层和芯之间的转移层。
用于一次性吸收性制品中的吸收性芯结构典型地主要由亲水性纤维材料如纤维素纤维制成。此类吸收性芯结构也可包括与此类纤维材料混合的水凝胶化吸收性材料,以便提高芯结构的吸收容量。此水凝胶化吸收性材料是能够吸收大量液体的聚合物,因此通常已知为“超吸收性聚合物”或“SAP”。
本发明的发明人已经发现,具有高的超吸收性聚合物含量的普通多层芯结构典型地具有较弱的结构完整性性能,这归因于以下事实:超吸收性聚合物倾向于阻止组成芯层的有效粘结。当吸收性芯吸收液体时这一问题进一步加剧,因为超吸收性聚合物在液体的吸收时发生溶胀,因此进一步降低芯结构的结构完整性。含有高水平的超吸收性材料的普通芯结构的较弱结构完整性会引起含有该芯的吸收性制品在制造或使用过程中发生结构破坏。令人吃惊地,根据本发明的吸收性芯结构具有高度的结构完整性,尽管含有高水平的超吸收性聚合物。包含本发明的芯结构的本发明吸收性制品是极薄的、高度吸收性的并且在使用之前和过程中保持高水平的结构完整性。
在加工如上所述的制品的技术方面,有利的是分开该从具有显著不同的运转参数的加工步骤(converting process)制造吸收性芯的方法。这是通过在单独的步骤中生产芯并且将芯作为连续运转包装品如卷材或长环悬挂的(festooned)包装品提供到加工操作中来实现的,因此该包装品的内含物能够以不间断的网幅供应到该方法中。生产具有高包装密度的包装品能够降低运输成本并且在改变包装品之前增加各包装品在加工机器(converting machine)上的运行时间,这在高速操作中是有利的。令人吃惊地,发现这里所述的吸收性芯材料当在包装品中时具有的材料密度显著高于在从包装品中除去该芯材料之后对其所测量的材料密度。这一优点不受在层合体材料中所使用的颗粒状材料的类型限制。
本发明的概述

本发明的详细说明
本发明一般涉及含有颗粒的层合材料,它们作为连续运转包装品如卷材或长环悬挂的包(festooned bales)的形式的原材料被提供到加工操作(converting operations)中。此类材料包括吸收性芯材料,其适合于一次性吸收性制品如卫生巾,护垫(pantiliner),失禁用的吸收性产品,以及接近于穿用者身体所穿着的其它一次性吸收性制品。虽然本发明在这里参考卫生巾10来描述,但是本发明适用于以连续运转预包装形式供应到加工操作中的其它一次性卫生吸收性制品或包括含有颗粒的层合材料的任何其它加工制品。

表面层
表面层12可以是相对低密度、松厚的(bulky)、高膨松性的(high-loft)无纺织物网幅材料。表面层12可以仅仅包含(composed of)一种类型的纤维如聚酯或聚丙烯或它可包括多于一种的纤维的混合物。该表面可以包含(composed of)具有低熔点组分和高熔点组分的双组分或共轭纤维。该纤维可以选自各种的天然和合成材料,如尼龙,聚酯,人造丝(与其它纤维结合),棉,丙烯酸类纤维等等,以及它们的组合。优选,表面层12具有约10gsm至约75gsm之间的基重。
双组分纤维可以由聚酯层和聚乙烯皮组成。合适双组分材料的使用会导致得到可熔融的无纺织物。此类可熔融的织物的例子已描述在1985年11月26日公布的、授权于Chicopee的美国专利No.4,555,430中。使用可熔融的织物增加了将表面层布置(mount to)在下面的吸收层上和/或阻隔层上的容易性。
表面层12优选具有较高程度的可润湿性,虽然构成该表面的各纤维不必是特别亲水性的。覆盖材料材料应该还含有大量的相对大的孔隙。这是因为表面材料12意欲快速地吸收体液并且输送其远离身体和沉积点。因此,表面层有助于卫生巾花费很少的时间吸收给定量的液体(穿透时间)。
理想地,构成表面层12的纤维当被润湿时不应该损失它们的物理性能,换句话说当遇到水或体液时它们不应该扁瘪或丧失失它们的回弹性。表面层12可以进行处理以便让液体容易地穿过它。表面层12也具备将该液体迅速地转移到下面的制品吸收层的功能。因此,表面层12有利地是可润湿的、亲水性的和多孔的。当包含(composed of)合成疏水性纤维如聚酯或双组分纤维时,表面层12可以用含有亲水性整理剂的或已用表面活性剂处理而赋予所需程度可润湿性的纤维来生产。
可替代地,表面层12也可以由具有大孔隙的聚合物膜构成。因为如此高的孔隙度,膜发挥出快速转移体液到吸收系统的内层中的功能。有孔的(Apertured)共挤塑薄膜如描述在美国专利No.4,690,679中的那些能够在本发明的制品中用作表面层。
表面层12可以被压花到下面的该制品的吸收系统上,以便通过将该表面材料熔合到下面的吸收层以助于促进亲水性。该熔合可以局部地进行,在多个部位或在表面层和吸收系统的整个接触表面上进行。另外地,表面层12可以利用其它方式如通过粘合被结合至该吸收系统。
在本发明的一个特定的实施方案中,表面层12是50gsm(g/m2)水刺材料(spunlace material),其包括70wt%聚酯纤维和30wt%聚丙烯纤维。合适的商购聚酯纤维包括从Reliance Fibers Ltd.,Mumbai,India获得的Reliance PET 298G或从Far Eastern Textile Ltd.,Taipei,Taiwan获得的PET SN26530W3。合适的商购聚丙烯纤维是从ES Fibervisions,Inc.,Athens,Georgia获得的可润湿的聚丙烯纤维,FV Hywettable T135。
转移层
在内侧上邻近于表面层12并且粘结于表面层12的是任选的转移层14。该转移层14提供了从表面层12中接受体液并且保持它直到下面的吸收性芯结构16有机会吸收该液体为止的途径。
转移层14优选含有具有大空腔的大孔隙,使得该层迅速地吸收大量的液体并保持它远离表面层12的外侧,由此防止所述液体再润湿该表面层12和它的表面。以这种方法,该转移层14用于迅速地吸收液体和然后将该液体传输到下面的吸收性芯结构16中。
任选的转移层14可以包含纤维状材料如木浆,聚酯,人造纤维,柔性泡沫,等等,或它们的组合所组成。转移层14也可以包括热塑性纤维,用以稳定该层并且维持它的结构完整性。该转移层14可以在其一侧上或两侧上用表面活性剂处理以提高它的可润湿性,虽然一般该转移层14是相对亲水性的并且也可不需处理。该转移层14优选在两面上粘结到相邻层即表面层12和下面的吸收性芯结构16。
在本发明的一个特定的实施方案中,转移层14是45gsm热风法粘结的材料,它包括40wt%5.0旦尼尔聚丙烯/聚乙烯双组分纤维和60wt%2.0旦尼尔聚丙烯/聚乙烯双组分纤维。另一种合适转移层14是45gsm热风法粘结的材料,它包括60%的2.2分特聚丙烯/聚乙烯双组分纤维和40%的6.7分特聚丙烯纤维,其可从Shalag Industries,Upper Galilee,Israel以产品编码STA1PBL45购买。
吸收性芯
在图4-6中能够最佳地看出,根据本发明的吸收性芯结构16是多层芯构造,其包括第一基材层22,第二基材层24,以及设置在所述基材层22,24之间的超吸收性聚合物和粘合剂的混合物26。制造吸收性芯结构16的优选方法在下面的“制造吸收性芯结构的方法”部分中进行描述。
优选,该混合物26包括约50wt%-约98wt%超吸收性材料(superabsorbent)和约50wt%-约2wt%的粘合剂。尽管有较高量的超吸收性材料存在于根据本发明的芯结构中,但是该芯结构令人吃惊地具有优异的结构完整性性能。对于本发明的目的,该术语“超吸收性材料”或“超吸收性聚合物”(或“SAP”)是指这样的材料,它能够在0.5psi压力下吸收并保留至少约10倍它们的重量的体液。本发明的超吸收性聚合物颗粒可以是无机或有机交联的亲水性聚合物,如聚乙烯醇,聚氧化乙烯,交联淀粉,瓜尔胶,黄原胶,等等。该颗粒可以呈现粉末,微粒,细粒,或纤维的形式。用于本发明的优选的超吸收性聚合物颗粒是交联的聚丙烯酸酯类。
在本发明的一个特定的实施方案中,基材层22和24各自是从薄织物(tissue)和尤其从East Hartford,Connecticut的Cellu Tissue获得的3207所形成的。另一种合适的商购的薄织物材料是从Little RapidsCorp.,Green Bay,Wisconsin商购的Little Rapids型号2004湿法成网薄织物。
用于本发明的优选的超吸收性材料包括从Sumitomo SeikaChemicals Co.,Ltd.,Osaka,Japan商购的Sumitomo BA40B和SumitomoSA70。
优选地,热熔粘合剂用作混合物26中的粘合剂。特别合适的粘合剂是从HB Fuller Company,St.Paul,MN商购的HB Fuller NW1023热熔性粘合剂。
混合物26优选遍布于大于相邻层(混合物26施加于它之上)的表面积的80%的、更优选大于90%的表面积上,并且最优选遍布在相邻层的100%的表面积上。参考在图4中所示的本发明的实施方案,混合物26被施加于基材层24上并遍布在基材层24的100%表面积上。在其中混合物26被施加在两种不同尺寸的直接相邻的基材层之间的那些情况下,两种基材层中较小一种的表面积应该用于确定上述百分比。
混合物26优选不含任何纤维材料,如纤维素或合成纤维材料。在本发明的优选实施方案中,混合物26完全地由(composed of)超吸收性聚合物和粘合剂组成。
正如在图4中最佳地看出,混合物26优选以连续层形式被施加在基材层24上,即,该混合物26被施加于基材层24上使得没有不存在该混合物26的不连续区段或区域。优选,施加混合物26使得它遍布在大于2500mm2的面积上,和更优选遍布在3000mm2和15000mm2之间的面积上。混合物26优选是以约5gsm(g/m2)和约150gsm(g/m2)之间的添加量(add on amount)被施加到基材层24上。
在图7中最佳地看出,构成混合物26的一部分的粘合剂将形成由许多的互联点阵区段32形成的三维点阵结构30。每一个的点阵区段32优选具有在约0.02mm和约0.08mm范围的直径。此类点阵区段32的直径能够使用本领域中技术人员已知的普通显微技术来测量。如图7中所示,超吸收性颗粒状材料34悬浮在由三维点阵结构30所限定(defined)的基质中。
根据本发明的吸收性芯结构16优选具有低于1.5mm,更优选低于1.2mm和最优选低于1.0mm的厚度。
在本发明的一个特定的实施方案中,吸收性芯结构16包括第一17gsm湿法成网的薄织物层(作为Little Rapids type 2004湿法成网的薄织物,从Little Rapids Corp.,Green Bay,Wisconsin商购)、第二17gsm湿法成网的薄织物层(作为型号3207,从Cellu Tissue,East Hartford,Conn商购)、包含80gsm超吸收性材料(Sumitomo SA70,从SumitomoSeika Chemicals Co.,Ltd.,Osaka,Japan商购)的粘合剂/超吸收性材料混合物和6gsm热熔性粘合剂(HB Fuller NW1023热熔性粘合剂,从HBFuller Company,St.Paul,MN商购),该粘合剂/超吸收性材料混合物被设置在两种薄织物层之间,使得混合物连续遍布在两种不同尺寸的薄织物层的100%表面积上。
在本发明的另一个特定的实施方案中,吸收性芯结构16包括第一17gsm湿法成网的薄织物层(作为Little Rapids type 2004湿法成网的薄织物,从Little Rapids Corp.,Green Bay,Wisconsin商购),第二17gsm湿法成网的薄织物层(作为型号3207,从Cellu Tissue,East Hartford,Conn商购),包含20gsm超吸收性材料(Sumitomo SA70,从SumitomoSeika Chemicals Co.,Ltd.,Osaka,Japan商购)的粘合剂/超吸收性材料混合物和3gsm热熔性粘合剂(HB Fuller NW1023热熔性粘合剂,从HBFuller Company,St.Paul,MN商购),该粘合剂/超吸收性材料混合物被设置在两种薄织物层之间,使得混合物连续遍布在两种不同尺寸的薄织物层的100%表面积上。
在制造与本发明相关的吸收性女性卫生保健产品时,有利的是接受预制包装品(package)形式的芯材料。以这种方法,与制造芯相关的制造过程与加工流水线分离开,因为这两种过程具有不同的运行参数。这些包装品能够采取裁切卷材(slit rolls)、长环悬挂盒(festooned boxes)或卷盘卷(spooled rolls)的形式。有两种理由表明,将包装品制造得尽可能致密则是重要的优点。首先,当包装品的尺寸是较小的时,运输成本能够降低。其次,在给定尺寸的包装品中的可利用线性米数(availablenumber of lineal meters)会增加,这会降低当其输出时为拼接成新包装品的需要频率。尽管在高速加工设备上拼接的实施是本领域中的那些技术人员所熟知的,但是仍然具有由于缺失的拼接所导致的效率不高问题,以及与执行拼接相关的处理时间。另外,含有该拼接的产品常常需要拣选,产生流水线废料。
用本发明的芯材料运作时的出乎意外的发现是,在该包装品中贮存之后垂直剥离强度会提高。还出乎意料地发现,在该包装品中该芯材料的密度显著高于在它从包装品中取出之后该材料的密度。将这一性能与该材料是非常薄的事实相结合,结果是获得了这样的包装品,该包装品含有出乎意料地高的线性米数的材料。有用的是确定一些定义,用它们来描述这些发现:

将0.075m×0.3m材料样品放入到具有0.0725psi的脚步压力和2.2英寸的直径的Emveco Model 200A测厚仪(microgage)中,然后该机器进行周期运转,以便在样品的6个位置上测量和存储厚度读数(毫米)。平均厚度通过使用Emveco的平均函数来报道的。

卷绕层厚度(对于卷材(roll)):
这是在卷材中卷绕的单层材料的计算厚度。该卷材的圆形正面(face)的面积等于构成该正面的材料的切开边缘(slit edge)的面积。环形卷材正面的面积能够通过卷材直径的圆的面积减去芯直径的第二个圆的面积来近似计算。构成卷材正面的各相继卷绕边缘的面积能够通过将该卷绕物中材料的长度乘以它的卷绕厚度来近似计算。各相继的卷绕物的面积然后被加起来得到总和。两种近似计算都变得准确,因为所考虑的卷绕层的厚度是小的并且它们对于这一定义是足够的。

如上所述的吸收性芯的材料实施例1的三十五(35)个卷材是以1075mm的直径生产的。在每一卷材上材料的直线米数能够从切条机读出数据记录。卷绕层厚度是根据以上公式对于各卷材所计算的并测量和记录从各卷材取得的材料样品的厚度。卷材的平均值被记录在下表1中:

在卷材中的平均材料密度是脱离该卷材的材料的密度的3.2倍。
以上所述的吸收性芯的材料实施例2的二十九(29)个卷材被制备和卷绕成1075mm的直径。在每一卷材上材料的直线米数能够从切条机读出数据记录。卷绕层厚度是根据以上公式对于各卷材计算的并进行测量和记录从各卷材取得的材料样品的厚度。这些卷材的平均值被记录在下表2中。

在卷材上的平均材料密度是脱离该卷材的材料的平均密度的5倍。
根据以上所述的吸收性芯的材料实施例1的材料被制成卷材,然后通过使用Santex型号CH9555 Tobel长环悬挂器(festooner)运行入7个长环悬挂盒中。长环悬挂盒具有92cm×114cm×95cm深度的内部尺寸。在盒中材料的平均填充密度被计算为在材料样品被长环悬挂之前从卷材上取得的材料样品的平均密度。这些值与从这些平均值获得的密度比一起记录在下表3中:

在长环悬挂盒中材料的平均填充密度比脱离该盒的材料的密度高1.7倍。
进一步出乎意料地发现,在材料从该卷材上移除之后材料的密度非常类似于在材料被制成卷材之前该材料的密度。根据材料实施例1制备的样品在其被卷绕之前具有0.14g/cc的密度。该材料在该卷材上贮存4个月,并且当从该卷材移除时测量另一个样品且密度仍然是在0.14g/cc。结果表明,在卷绕之前和之后的表观密度是非常类似的并且SAP颗粒在卷筒中不会破碎。
为了进一步理解高密度比的性质,根据材料实施例1生产含有1000直线米数的材料的卷材。该卷材被允许平衡大于3天的时间。在从卷材的外部切掉一片的大约1英寸的总卷绕厚度的材料之后,取出一片材料,其含有9层的材料。该片被小心地切割成120mm长度的片段,小心地保持该片段中的这些嵌套层(nested layer)彼此完全啮合(engage)。测量该片的厚度,然后将所述层分离,然后每一层的厚度通过使用Emveco Model 200A测厚仪来测量。获得各片的厚度和从各片材取得的各分离层的厚度的总和。然后,各层的厚度的总和除以所述片的厚度,得到厚度比。这些报道在下表4中:

因为当各层从该片上移除时基重不会变化,厚度比也可以是在啮合片与所述单独层之间的平均密度比。在没有维持任何压力的情况下,所述片具有的密度比在所述单独层被移除之后的平均密度大2.2倍。
不希望受任何特殊理论束缚,可以相信在填充压力下,芯材料再成形以产生最大的啮合作用,这允许压敏粘合剂点阵达到它的最高粘结功能。在包装品中的所述层在表面结构方面是非常粗糙的,并且当在包装品的压力下保持彼此接触而在包装品中嵌套在一起时该粗糙表面自身再成形。可以相信,压敏粘合剂点阵形成了新的粘结并且随着时间的推移该表面设想为嵌套形状,这允许这些表面保持啮合并且在再成形发生之后在没有施加压力情况下大部分维持更高的填充密度。以所看到的密度比为基础,以上理论表明,在该包装品中的一个层上的突起可以突出超过多达两个或甚至更多相邻层的平面。再次,不希望受任何特殊理论束缚,可以认为,该卷材的卷绕压力将相对刚性的颗粒加压到更紧密堆积的状态,并且含有颗粒的非常柔性(compliant)的基材简单地符合于新颗粒位置。可以相信的是,如果需要的话,能够实现高达约7的密度比。
此行为不认为是随着包含该颗粒的材料类型而改变,并且本发明的范围不仅仅限于含有超吸收性聚合物的材料。
图9和10是根据本发明所形成的层合件的图解视图,该视图举例说明了该方法的最后步骤的效果,在该步骤中该层合材料在压力下被形成为包装品并且被贮存。图9和10表示层合件的剖视图,其中颗粒52表示聚集物型SAP的簇状球。底部薄织物层在53处显示,和顶部薄织物层在54处显示。为了清楚起见,粘合纤维已经省略。图10显示了被认为在该材料在包装品中贮存之后所发生的附加的材料表面粗糙度和粘结,这会导致在从该工艺步骤得到的VDS的所列举的提高。
图11、12和13是举例说明表面嵌套将如何出现的现有看法的层合件图解视图,其中图11是材料的层合件的单个层的剖视图,显示了厚度AA。图12表示在卷绕层厚度BB(它低于AA)的包装品中3层的层合件的剖视图,显示了被认为通过本发明的实施来实现的嵌套效果。图13举例说明在颗粒的分布上产生和促进均匀性的本发明方法的特征的重要性,显示了表示在包装品中2层的层合件的剖视图,其中一个层合层含有更高SAP基重的区域56,它导致卷绕层厚度CC比BB更厚。它也在卷材中产生相邻的低密度区域57。如果重质区域56是在纵向上走向的颗粒的条痕(heavy streak),这一效果将是最具分裂性(disruptive)的。
阻隔层
在吸收性芯16之下的是阻隔层18,它包括液体不可渗透性的膜材料以便防止截留在吸收性体系16中的液体流出该卫生巾并污染穿用者的内衣。该阻隔层18优选是由聚合物膜构成的,虽然它可以由液体不可渗透性的、空气可渗透性的材料如拒斥剂(repellent)处理的非织造织物或微孔膜或泡沫体构成。
该阻隔层可以是透气性的,即,允许蒸气蒸散。用于此目的的已知材料包括非织造材料和微孔膜,其中微孔(microporosity)尤其通过拉伸取向膜来产生。提供曲径和/或其表面特征为液体穿透提供液体表面拒斥性的单层或多层的可渗透性膜、织物、熔喷材料和它们的组合也可用于提供透气性背片(backsheet)。表面层12和阻隔层18沿着它们的边缘部分而接合,以便形成可维持吸收性芯结构16为捕获性的一种包封(enclosure)或凸缘密封。该接合可通过粘合剂,热粘结,超声波粘结,射频密封,机械压接(mechanical crimping),等等和它们的结合来实现。
在本发明的一个特定的实施方案中,阻隔层18是以产品码XP3471A从Pliant Corporation,Schaumburg,Illinois商购的聚丙烯膜材料。
本发明的吸收性制品可包括或不包括翼片(wings),折翼(flaps)或用于将吸收性制品固定于内衣上的垂片(tabs)。翼片,也称作折翼或垂片,和它们在卫生防护制品中的使用已描述在美国专利No.4,687,478(VanTilburg);美国专利No.4,589,876(VanTilburg),美国专利No.4,900,320(McCoy),和美国专利No.4,608,047(Mattingly)。这些专利的公开物以它们的全部内容被引入这里供参考。如在以上文件中所公开,翼片一般而言是挠性的并且构造成可以被折叠在内衣的边缘上,使得翼片位于内衣边缘与穿用者之间。
本发明的吸收性制品可以通过将面对衣服的表面放置在衣服的裤裆的内表面上而施加于该裤裆上。可以采用附着该吸收性制品的各种方法。例如,化学方式,例如,粘合剂,和机械附着方式,例如,夹子,束带,系带,和互锁装置类例如,勾扣,钮扣,VELCRO(Velcro USA,Inc.,Manchester,NH),拉链,等等,是本领域中技术人员可采用的各种选择的例子。
粘合剂可以包括作为带条、涡旋或波形等施加的压敏粘合剂。在这里使用的术语压敏粘合剂是指任何可剥离的粘合剂或可剥离的粘滞装置(releasable tenacious means)。合适的粘合剂组合物,包括,例如,水基的压敏粘合剂如丙烯酸酯粘合剂。另外地,该粘合剂组合物可包括以下列组分为基础的粘合剂:天然或合成聚异戊二烯,苯乙烯-丁二烯,或聚丙烯酸酯,乙酸乙烯酯共聚物或它们的组合的乳液或溶剂型粘合剂;以合适的嵌段共聚物-适合用于本发明中的嵌段共聚物-为基础的热熔性粘合剂包括具有通式(A-B)x的线性或星形共聚物结构,其中嵌段A是聚乙烯基芳烃嵌段,嵌段B是聚(单烯基)嵌段,x表示聚合物分支的数量,和其中x是大于或等于1的整数。合适的嵌段A聚乙烯基芳烃包括,但不限于聚苯乙烯,聚α-甲基苯乙烯,聚乙烯基甲苯,和它们的组合。合适的嵌段B聚(单烯基)嵌段包括,但不限于共轭二烯弹性体,例如聚丁二烯或聚异戊二烯或氢化弹性体如乙烯-丁烯或乙烯-丙烯或聚异丁烯,或它们的组合。这些类型的嵌段共聚物的商购例子包括从ShellChemical Company获得的KratonTM弹性体,从Dexco获得的VectorTM弹性体,从Enichem Elastomers获得的SolpreneTM和从Firestone Tire&Rubber Co.获得的StereonTM;以烯烃聚合物和共聚物为基础的热熔性粘合剂,其中烯烃聚合物是乙烯和共聚单体如乙酸乙烯酯、丙烯酸、甲基丙烯酸、丙烯酸乙酯、丙烯酸甲酯、丙烯酸正丁酯、乙烯基硅烷或马来酸酐的三元共聚物。这些类型的聚合物的商品例子包括Ateva(ATplastics的聚合物),Nucrel(DuPont的聚合物),Escor(从exxon Chemical获得)。
当使用粘合剂时,可以在将该吸收性制品附着于裤裆上之前施加防粘条来保护在吸收性制品上的粘合剂。防粘条能够从任何合适的片状材料形成,它以足够的粘滞性粘附于粘合剂以便在使用之前保持原位,但是当使用该吸收性制品时它能够容易地被除去。任选地,涂层可以被施加于防粘条上以便改进防粘条从粘合剂上除去的容易性。能够实现这一效果的任何涂层都能够使用,例如,有机硅(silicone)。
任何或全部的覆盖材料、转移层、吸收性芯结构、阻隔层和粘合剂层都可以着色。该着色包括,但不限于,白色,黑色,红色,黄色,蓝色,橙色,绿色,紫色,和它们的混合物。根据本发明可以通过染色、着色和印刷来赋予颜色。根据本发明使用的着色剂包括染料以及无机和有机颜料。该染料包括,但不限于,蒽醌染料(溶剂红111,分散紫1,溶剂蓝56,和溶剂绿3),占吨染料(溶剂绿4,酸性红52,碱性红1,和溶剂橙63),吖嗪染料(Jet black),等等。无机颜料包括,但不限于,二氧化钛(白色),炭黑(黑色),铁氧化物(红色,黄色,和棕色),氧化铬(绿色),亚铁氰化铵铁(蓝色),等等。
有机颜料包括,但不限于联苯胺黄(diarylide yellow)AAOA(颜料黄12),联苯胺黄AAOT(颜料黄14),酞菁蓝(颜料蓝15),立索红(颜料红49:1),红色色淀C(颜料红),等等。
吸收性制品可以包括其它已知的材料,层,和添加剂,如,泡沫体,网状材料,芳香剂,药物或药剂,润湿剂,气味控制剂,等等。吸收性制品能够任选被压花以形装饰图案。
吸收性制品可以作为未包覆(unwrapped)的吸收性制品包装在纸箱、盒或袋中。消费者根据需要而抽出即可使用的制品。吸收性制品也可以单独包装(各吸收性制品被包覆在外包装之内)。
本发明也考虑的是具有平行纵向边缘、狗骨形或花生形的不对称和对称的吸收性制品,以及为丁字裤(thong)式样内衣所使用的具有逐渐变细(tapered)构造的制品。
制造该吸收性芯结构的方法
制造可用于本发明的吸收性制品中的吸收性芯结构16的优选方法参考图8在下面进行描述。
该吸收性芯结构是通过首先提供薄织物基材的连续移动网幅来制造的。该方法在图8中进行图解。薄织物的卷材(在图8中的57处)在固定速度下退绕和输入该工序中。将材料的卷材退绕并将它们以控制方式输送到工序中的实践是本领域中的那些技术人员所熟知的。退绕和拼接设备是可从市场上买得到的,并且理想地经过设计可以适合于卷材尺寸和工艺速度。
热熔粘合纤维的连续帘从热熔施涂器67中挤出,该热熔施涂器对准该移动基材。通过首先由均匀间隔列的孔挤出熔融的粘合剂来生产粘合纤维。空气射流然后冲击在粘合剂流上,导致它们加速和成波形或螺旋形。这会使该粘合剂拉伸成细的纤维,并且该波形被设计得足够宽以使得相邻纤维彼此重叠,以及当沉积在基材上时产生热熔纤维毡以使该覆盖是基本均匀的。热熔粘合纤维应用系统是可从市场上买得到的,其中特别理想的系统是从Hendersonville TN的ITW Dynatec公司商购的Equity UFD机头(head),还有合适尺寸的热熔进料系统来匹配该速度和加工参数。
在距机头的合适距离处,该纤维达到这样的点:它们处于预期的变细程度和它们重叠以形成纤维的最均匀分布。移动薄织物基材65应该被放置在该距离处以便让热熔纤维沉积到该表面之上。
颗粒的扁平、均匀流或帘(在图8中的69)被引导与热熔纤维流相交。计量颗粒(操作)是本领域中的那些技术人员所熟知的,如各种体积计量设备如固定速率螺杆送料机,以及重量损失系统(其中进料料斗设置在载荷传感器(load cell)上),它控制螺杆的速度。此类系统可以从诸如K-Tron或Acrison之类的公司商购。该颗粒然后通过使用各种设备如振动进料机或简单地说有角度的斜槽(chute)被成形为扁平流(flat stream)。
该颗粒与热熔纤维混合并且沉积到该网幅之上。所希望的是纤维足够地变细以便生产直径比大部分的颗粒都小的纤维,以及以便生产足够的纤维,使得大部分的颗粒被粘合纤维捕获在规定的混合区段中,并且不允许翻滚通过混合区段和达到该网幅(web)上。不希望受特殊组的理论束缚,申请人相信:令人想望的是将基材表面上粒度分布的均匀性最大化,避免凝块和品质不均(streaking),这些现象会在该表面上产生高和低颗粒基重区域,这些也许会干涉材料表面如何嵌套在一起,以及产生在液体送运性能(fluid handling properties)上的非均匀性。已经发现,如果混合的区域(在图8中的73)保持非常接近于基材,则该均匀性得到改进。最令人想望地,两个流或帘的轴应该在基材上方约1.0厘米高度处交叉,可以理解的是各流或帘具有增稠剂,并且该流或帘应该保持足够扁平,使得大部分的所述流进行混合的限定区域保持在基材上方不超过约2.5厘米处。
在将颗粒和粘合纤维的混合物施加于第一薄织物层后,第二薄织物层从卷材66引入并与该第一层结合,形成了包括两个薄织物层且在它们之间具有颗粒和粘合纤维的混合物层的层合体,其中粘合纤维粘附于颗粒和所述两种基材以及相互粘合,从而形成了前面提及的点阵结构。该层合体通过具有橡胶辊面的轧辊70以大约0.5N/直线厘米的压力进行加压,所述橡胶辊面足够柔性使得在通过轧辊之后该网幅的厚度减少了低于5%。特别令人想望的是从海绵聚氨酯橡胶的12mm厚度表面(cover)形成的辊面。
该网幅然后卷绕成卷材而形成包装品,该包装品能够提供到加工操作。特别有利的卷绕器是表面驱动的,当卷材形成时,通过使用驱动转筒(drum)71来驱动该卷材。该转筒不仅在所需的表面速度下驱动该材料和卷材,它还利用所述卷材在辊隙处提供压力以便让该卷材内的相邻层的表面啮合而引起它们嵌套。材料72的包装品在足够压力下被加压贴合驱动辊71以使得卷材密度达到当该材料从卷材上移除时该材料密度的至少1.5倍的水平,以及最令人想望地接近所运行的特殊等级的最高可能值,但是不足以施加使得该卷材不稳定或损坏该材料的压力。
该材料然后保留在包装品中以便在卷绕压力下平衡。在这一时间中,观察到垂直剥离强度显著地提高。如前面所述,生产出第一个特定实施方案的1000直线米数的卷材,它紧接着在卷绕之后具有约3N的VDS值,并且在它平衡72小时后,该VDS值是14N。在这一段时间中,也观察到,卷绕层的互锁嵌套表面-其允许所述卷材具有比从卷材上移除之后该材料的密度高得多的密度-变得永久地贴合于(conform to)彼此,并且能够从该卷材上裁切包括多个层的材料片,当辊压力释放时不会很大地提高该嵌套层的厚度。
本发明的材料也能够利用现有技术中熟知的任何方法和设备被制成长环悬挂的包装品。所希望的是,在盒中的填充深度是足够的深以使得材料的分配重量施加足够的压力以导致包装品密度超过在该材料从包装品中移除之后的密度的至少1.5倍。其它卷绕包装品如卷盘(spools)能够按照与卷材类似的方式来形成,只要在包装品中的内压力足以引起这些层的表面如以上所述那样发生嵌套就行。
测定改进的圆形弯曲挺度(MCB)的程序
根据本发明的吸收性制品是高度挠性的,因此为用户提供提高的舒适性。以下所述的改进圆形弯曲挺度(MCB)试验方法被设计成测量吸收性制品的多向挠性。根据本发明的吸收性制品优选具有低于150g,更优选低于100g,和最优选低于50g的MCB挺度。
改进的圆形弯曲挺度(MCB)是通过仿照ASTM D 4032-82圆形弯曲程序的试验来测定的,该程序显著地改进和如下进行。圆形弯曲程序是材料的同时多向变形,其中试样的一个面变成凹形和另一个面变得凸出。圆形弯曲程序获得与抗挠性有关的力值,在全部方向上同时对挺度取平均值。
圆形弯曲程序所需的装置是具有下列部件的改进的圆形弯曲挺度试验机:
1.光滑抛光的钢板平台,它是102.0mm×102.0mm×6.35mm尺寸,具有18.75mm直径孔。该孔的搭接边缘(lap edge)应该相对于4.75mm深度成45度角;
2.具有72.2mm的总长度、6.25mm的直径的柱塞(plunger),具有2.97mm的半径的球头(ball nose)以及从其延伸0.88mm、具有0.33mm基圆直径(base diameter)的针点(needle-point)和具有低于0.5mm的半径的点,该柱塞与该孔同中心安装并且在各侧上具有相等的间隙。需要指出的是,该针点仅仅防止在试验过程中试样的侧向运动。因此,如果该针点显著地负面影响试样(例如,穿刺可充气的(inflatable)结构),则不应该使用该针点。该柱塞的底部应该被设定远远高于该孔板的顶部。从这一位置,球头的下行冲程是达到该板孔的精确底部;
3.测力计和更具体地说Instron反转压缩负载传感器(Instroninverted compression load cell)。该负载传感器具有约0.0到约2000.0g的负载范围;
4.致动器(actuator)和更具体地说具有反转压缩负载传感器的Instron Model No.1122。Instron 1122是由the Instron EngineeringCorporation,Canton,Mass制造的。
为了进行这一试验的程序,如以下所解释,对于所试验的每一种制品而言需要三个代表性产品样品。所要试验的卫生巾或其它吸收性制品的位置是位于纵向延伸中心线15和横向延伸中心线17的交点处的该吸收性制品的部分。
从三种产品样品的每一种上裁切37.5mm×37.5mm试样。在裁切试样之前,任何防粘纸或包装品从产品样品上被除去,并且任何暴露的粘合剂如衣服定位粘合剂被非粘性的粉末如滑石或类似物覆盖。该滑石不应该影响MCB测量。试样不应该被试验者折叠或弯曲,并且试样的装卸处置必须保持在最小限度和限于边缘,以避免影响抗挠性性能。
圆形弯曲程序的程序是如下。这些试样是通过将它们在21℃±1℃和50%±2.0%相对湿度的房间中保留2小时的时间来进行调理的。
试样是以柱塞下方的孔平台为中心,使得试样的身体面对层是面向该柱塞以及试样的阻隔层面向该平台。该柱塞速度被设定在50.0cm/每分钟/每个完整冲程长度。如果必要,检查和调节指针零(indicator zero)。该柱塞被启动。应该避免在试验过程中触碰该试样。记录读出至最接近克数的最高力。以上步骤进行重复,直到全部三种试样已经试验为止。从所记录的三种试验值取平均值,得到平均MCB挺度。
测量液体渗透时间的程序
根据本发明的吸收性制品在使用过程中迅速地吸收液体。以下所述的液体渗透时间试验方法测量吸收性制品如何迅速地吸收液体,根据本发明的吸收性制品优选具有低于40秒,和更优选低于30秒,和最优选低于15秒的液体渗透时间。
液体渗透时间是通过将待试验的样品放置在液体渗透试验孔板之下而测量的。该孔板是由0.5英寸(1.27cm)厚度聚碳酸酯的6.0英寸(15.24cm)(长度)×3.0英寸(7.62cm)(宽度)板构成,在板的中心具有0.5英寸(1.27cm)直径圆孔。该孔板被设置在所要试验的产品样品上,使得该孔的中心设置在纵向延伸中心线15和横向延伸中心线17的交点。
用于本发明试验方法中的试验液体是由下列混合物组成来模拟体液:49.5%的0.9%氯化钠溶液(VWR catalog#VW 3257-7),49.05%甘油(Emery 917),1%苯氧基乙醇(Clariant Corporation Phenoxetol TM)和0.45%氯化钠(Baker氯化钠晶体#9624-05)。
含有1ml的试验液体的有刻度的10cc注射器保持在孔板之上,使得注射器的出口在孔上方的约3英寸(7.62cm)。该注射器保持水平,平行于试验板的表面。该液体然后以一定速率从注射器中排出,该速率使得该液体以垂直于试验板的流形式流入该孔中并且当该液体首先接触到所要试验的样品时启动秒表。当样品表面的一部分首先变得显露在该孔内的剩余液体之上时,停止秒表。在秒表上的经过时间是液体渗透时间。通过取三种产品样品的平均值来计算平均液体渗透时间(FPT)。
测量再润湿潜力的程序
用于以上所述的液体渗透时间(FPT)程序的三种产品样品被用于如下所述的再润湿潜力试验。
再润湿潜力是当卫生巾含有较大量的液体和经受外部机械压力时,卫生巾或其它制品将液体容纳在其结构中的能力的量度。根据本发明的吸收性制品优选具有低于0.80g,更优选低于0.65g,和最优选低于0.50g的再润湿潜力。再润湿潜力通过下列程序来测定和定义。
再润湿潜力试验的装置与以上对于FPT试验所描述的相同并且进一步包括一定量的2英寸×4英寸(5.08cm×10.16cm)矩形的Whatman#1滤纸(Whatman Inc.,Clifton,NJ)和称量机或天平,其能够称量达到±0.001g的精确度、2.0kg的标准重量,具有4.0英寸(10.16cm)(长度)×2.0(5.08cm)(宽度)×1.92英寸(4.87cm)(高度)的尺寸。
对于这里所述的试验程序,用于液体渗透试验中的相同的三种产品样品应该用于该再润湿潜力试验。在试验液体在以下所述的FPT试验中被施加在孔板之内后,和一旦该卫生巾的表面层首先透过该液体的顶面而显现,除去该板以便开始如下所述的再润湿潜力试验。
预称重的滤纸的十(10)层堆叠体被放置在润湿区域上并在该区域上居中,将标准2.0kg砝码放置在滤纸之上。该滤纸和砝码被设置在吸收性制品上使得它们在施加液体的区域上居中。设置该滤纸和砝码,使得它们的较长尺寸与该产品的纵向对齐。在将滤纸和砝码放置于该产品上之后,立即启动秒表并且在15秒间隔已经经过之后迅速地除去标准砝码和滤纸。测量滤纸的湿重并且记录达到最接近0.001克。再润湿值然后作为在湿的10层滤纸的重量和干燥的10层滤纸的重量之间的差异(g)来计算。
该测量值应该具有至少三次重复测试值和,如果需要的话,在每次操作之前将砝码擦拭干净。然后从三次测量值计算平均再润湿值(R)。
测量卫生制品的厚度的程序
在从任何包装品中取出产品样品、已经除去任何防粘纸之后和在该产品已经用滑石或类似物洒粉之后,在进行如上所述的MCB试验之前应该针对三种产品样品进行如下所述的厚度测量程序。在待试验的吸收性制品的纵向延伸中心线15和横向延伸中心线17的交点处进行厚度测量。
根据本发明的吸收性制品优选具有低于3.0mm,更优选低于2.0mm,和最优选低于1.5mm的厚度。下面描述测量吸收性制品的厚度的程序。
为了测量卫生巾的厚度所需要的装置是可从Ames公司获得的具有支撑架(stand)的带支脚的刻度盘(厚度)计,它具有2”直径支脚,在0.07psig的压力下和读出数据精确到0.001”。数字型装置是优选的。如果该卫生巾样品被各自折叠和包封,则样品被打开并且用手小心地展平。从样品上除去防粘纸并且它被温和地横跨该定位用粘合线再放置回去以致不压缩样品,确保防粘纸横跨样品平放。当取得厚度读数时不被考虑折翼(如果有的话)。
测量计的底脚被升高,然后将产品样品放置于平台上,使得测量计的底脚大致以产品样品上所述的位置为中心。当降低该底脚时,必须小心操作以防止底脚掉落到样品上或防止施加过度的力。将0.07p.s.i.g.的负载施加于样品上,让读出稳定大约5秒。然后取得厚度读数。这一程序在三种产品样品上重复进行,然后计算平均厚度。
测量吸收性芯混合物的垂直剥离强度的程序
根据本发明的吸收性芯结构16令人吃惊地具有优异的结构完整性能,尽管含有高水平的超吸收性聚合物。以下所述的垂直剥离强度(VDS)试验测量芯结构的结构完整性能。根据本发明的吸收性芯结构优选具有大于9N,更优选大于11N,和最优选大于13N的VDS。
该VDS试验如下进行。吸收性制品,或待测试的材料首先被评价来测定在此类制品中存在的超吸收性聚合物/粘合剂混合物的位置。此后,从此类制品中取得材料样品,使得该样品包含超吸收性聚合物/粘合剂混合物以及待测试的制品或材料的两个直接相邻的材料层。必要的是从吸收性制品上除去所述层,以分离超吸收性聚合物/粘合剂混合物和2个直接相邻的材料层。对于以上参考图4-6所描述的吸收性芯结构,所测试的样品因此包括第一基材层22,第二基材层24,以及位于基材层之间的超吸收性聚合物和粘合剂的混合物26。如果待评价的具体制品的芯结构不包括直接邻接该超吸收性聚合物/粘合剂混合物的层,则该制品的直接邻接该混合物的材料层应该用于以下所述的试验。取决于制品的具体结构,这些层可包括表面层,转移层(如果存在),和/或阻隔层。
将一条的Spectape ST01双面粘合胶带粘附于待测试的材料的一个表面上。通过使用从Associated Pacific Company of Camarillo,CA商购的Atom Model SE 20C冲切机和合适尺寸的冲切模,从贴胶带的部分上裁切50mm圆形样品。通过使用从德国Ulm的Zwick/Roell公司获得的Zwick Model Z005拉伸试验机或等同设备来进行试验。在该机器的较低压缩部分中,50mm直径圆形台板被连接在移动式横梁上的负载传感器之上,并将第二个较大的固定式圆形台板安装到下方的框架上,与该50mm移动式台板相对。将防粘纸从贴胶带的样品上除去,然后通过使用粘合表面将样品粘附于50mm移动式台板上。将第二个双面胶带条施加于该下台板表面(lower platen surface)和同样地除去该防粘纸。所述台板一起达到35N的力,将样品表面粘附于它们两者上。然后该移动式台板在75mm/min下向上移动,同时记录当样品层离时的最大力。该最大力是垂直层离力。破坏样品的检查揭示了该破坏是否由样品的破坏所引起,或者是否是由于样品强度超过胶合的粘结点(taped bonds)之一的强度。如果样品强度超过该胶带粘结力(tape bond),和最高测量值超过9N,则测量值应该作为最高测量值来记录。如果由于该胶带粘结的破坏,最高测量值不超过9N,则该胶带应该被置换并且对于同一材料样品重复试验。以上描述的方法对于全部三种样品都重复进行,计算平均VDS。

材料实施例1
17gsm的从位于East Hartford,Conn的Cellu Tissue公司获得的3207型Tissue的网幅是以85m/min从未驱动的纺轴(spindle)上退绕。它是在与喷孔之间有大约60mm的距离处,在具有Omega喷嘴的ITWDynatec UFD热熔性粘合剂喷头(hot melt glue head)下方运行的。该粘合剂流设定成在350F的施涂器温度和20psi的空气压力下,以200mm宽的图案从HB Fuller上输送约6gsm的NW1023热熔性粘合剂。从日本大阪的Sumitomo Seika Ltd获得的SA 70超吸收性聚合物的200mm宽的流经过计量以一定的速率流下倾斜板以便将80gsm沉积到该移动网幅上。SAP流轴线被引导在移动薄织物的表面上方约1cm点处与热熔性粘合剂流轴线交叉,所得SAP和粘合纤维的混合物立即被沉积到该薄织物上。第二17gsm的从位于East Hartford,Conn的Cellu Tissue公司获得的3207型薄织物网幅从第二个未驱动的纺轴退绕,并且被层合到第一网幅上,粘附于被SAP和粘合纤维的混合物覆盖的表面。合并的层合体然后用覆盖了海绵橡胶的辊在0.5N/直线厘米的压力下进行压制。通过使用具有表面驱动辊的重绕机和足以产生约0.45g/cc的卷材密度的包装品压力(package pressure),将网幅形成为卷材。让该材料在卷材上平衡72小时。
材料实施例2:
类似于材料实施例1,只是SAP添加是20gsm,粘合剂添加是3gsm,和网幅速度是184m/min。包装品压力经过调节足以产生约0.40g/cc的卷材密度。

假定关于表面嵌套的申请人理论是正确的,下列是一些观察结果和预测估计,这些可用于优化本发明的效果。该密度比被发现随着在被卷绕的卷材(72,图8)和驱动辊(71,图8)之间的压力增大而提高。然后令人想望的是在不致于使得该卷材不稳定的最大压力值下采用这一压力,本领域中的那些技术人员知道它与狭缝宽度和辊直径(roll diameter)以及其它参数相关。因为在所列举的实施例的情况下这没有优化,能够实现附加的更高密度比。
第二个理论预测估计是,如果相对于薄织物基材的厚度而言,颗粒的厚度是较大的,则密度比会提高。用于材料实施例1和2中的单层的SA70SAP,当展开到Emveco Microgage的平台上时,具有约0.589mm的平均厚度。测得单层的Cellu 3207薄织物为约0.114mm。相反地,对于给定的颗粒,较轻的薄织物是有利的,只要它具有足够的完整性以满足其它材料要求就行。
在平均卷绕层厚度和从卷材上取下的材料的平均厚度之间的扣除差异对于在材料实施例1和2之间是类似的,一种具有80gsm SAP和另一种具有20gsm SAP。观察到具有20gsm SAP的实施例2包括颗粒的一般间隔粒料(spaced-apart granules)的层,并且该层比80gsm材料更薄。如果在具有较少颗粒的较薄的变型和具有较多颗粒的较厚变型之间由于嵌套而减少的厚度量没有大幅度变化,则该密度比对于具有较低颗粒负载量的较薄变型而言将是最高的,使得产生间隔颗粒的层(layer ofspaced particles)。再次,这些优化假设该嵌套理论是正确的。
将会认识到,通过让根据本发明所形成的吸收性材料在压力下平衡长达72小时(如以卷材或包形式)所实现的一个优点是,在不依靠附加的粘合材料的使用的情况下,层离强度的预期提高。本发明的实施允许具有较低的粘合剂与超吸收性聚合物的比率,低至3.75%或更低,的吸收性材料的形成,同时显示出所希望的吸收性和层离强度。
本发明提供了通过粘合材料的有效分布所实现的增强的粘合剂粘结,和材料的组分的有效粘结。本发明的形成技术令人想望地用于确保有效的粘合剂分布,而优选的二级粘结/压实,例如通过卷材卷绕或包压缩,增强了组分粘结。
二级粘结的优选方法如通过卷材形成(或其它压实)被认为是特别有效的,因为它用于利用热熔性粘合剂的冷流产生该材料的三维结构的表面再形成,因此维持超吸收性聚合物的完整性。尽管可以想到,吸收性芯结构的层合能够通过例如软泡沫轧辊或类似设备来进行,但是可以相信,这会限制层合压力,同时该泡沫体卷材具有较短的使用寿命。尽管高强度的层合粘结能够另外通过扁平、钢制的轧辊的使用在高压下进行,但是可以相信这能够不利地导致超吸收性材料/粘合剂混合物的结块和降低超吸收性材料效力。
因此,本发明实现了所希望的芯材料性能和完整性,同时令人想望地最大程度地减少粘合剂的使用。该粘合剂不仅是相对昂贵的,而且它通常对于产品吸收性具有负面影响,并且能够阻止超吸收性聚合物根据需要发生溶胀。特别地,本发明提供热熔性粘合剂的高度有效的点阵结构,具有增强的粘合剂分布。利用优选进行的二级粘结作用,在较低的热熔性粘合剂添加量上实现了令人想望的高的层离强度。在由本发明的实施所允许的低的热熔性粘合剂添加量下显示了颗粒状超吸收性材料的从极低到没有之间的“粉尘化(dusting)”。在卷材/包包装品中的材料与从包装品中移除的材料之间的高表观密度比率令人想望地得以实现。此外,在附加的卷材卷绕或包压缩之后,未发生该材料厚度的任何显著变化显示了避免了超吸收性材料的不希望的破碎。
本发明的含有颗粒的层合体的包装品的应用不仅包括一次性吸收性制品如卫生防护、失禁、医用和其它健康护理用途,而且能够适用于利用含有该颗粒作为原材料的层合材料的任何制品,其中该材料作为连续运转的包装品被提供到制造该制品的制造或加工操作中。因此,希望本申请覆盖本发明的改进和变化,前提条件是它们是在所附权利要求的范围和它们的等同范围之内。

7.根据权利要求2的包装品,其中所述包装品是长环悬挂的包装品,其容纳大于2000平方米的材料。
