发明背景
众所周知,向衣服中掺入可透气并且防水的膜可在赋予衣服透气性的同时使衣服防水,从而让使用者感觉更加舒适。例如膨胀的聚四氟乙烯(ePTFE)膜已被用于该应用中。
随着时间的推移,身体油脂和流出物形式的污垢可堵塞薄膜中的孔,从而严重影响膜的性能。人们曾尝试通过向所述膜涂覆允许水蒸汽通过的聚合物以便对该膜进行保护,但这会导致衣服的透气性下降。因此,需要在寿命和舒适性之间进行权衡。

发明概述

发明详述
当术语“外”被用于描述层的位置时,其是指朝向远离穿着者方向的衣服表面。术语“内”是指面向使用者的一侧。
术语“纳米纤维层”和“纳米纤维网”在本文中可互换使用。纳米纤维网为包含纳米纤维的非织造材料。
如本文所用,“纳米纤维”是指具有小于约1000nm、甚至小于约800nm、甚至介于约50nm和500nm之间、以及甚至介于约100nm和400nm之间的数均直径或横截面的纤维。如本文所用,术语“直径”包括非圆形形状的最大横截面。
所谓“衣服”是指由使用者穿着以保护使用者身体的某些部位免受气候或体外环境中的其他因素影响的任何物件。例如外套、夹克、裤子、帽子、手套、鞋子、袜子和衬衫均被认为是符合该定义的衣服。
术语“非织造材料”是指包括多根无规分布的纤维的纤维网。纤维通常可以彼此结合,或者可以不结合。纤维可以是短纤维或连续纤维。纤维可包含一种材料或多种材料,也可以是不同纤维的组合或者是分别包含不同材料的类似纤维的组合。
“压延”是使纤维网穿过两个辊之间的辊隙的过程。辊可以彼此接触,或者可以在辊表面之间有固定的或可变的间隙。“无图案的”辊是指在制造它们的过程中具有平滑表面的辊。当纤维网穿过辊隙时,没有点或图案使得可在纤维网上特意生成图案,这不同于点结合辊。
本发明的衣服包含复合纤维网,该复合纤维网由一种或多种纳米纤维层与微孔膜相结合的纳米纤维网制成。可通过用粘合剂来将纳米纤维网层压到膜上,或通过在纳米纤维网纺丝工艺中直接在膜上形成纳米纤维层以形成膜/纳米纤维层结构的方式来制备该组合。还可以机械缠结的方式将纳米纤维层粘附到膜上。膜的实例可包括多种微孔膜,例如拉伸的填充的聚合物和膨胀的聚四氟乙烯(ePTFE),对膜的使用没有限制,只要能使纳米纤维层添加到基底上。
初生纳米纤维网主要包含或仅包含纳米纤维,纳米纤维可方便地通过静电纺纱例如传统的静电纺纱或电吹以及在某些情况下通过熔喷法或其他此类适用的方法进行制备。传统的静电纺纱是在全文并入本文中的美国专利4,127,706中所述的技术,其中向聚合物溶液施加高电压以生成纳米纤维和非织造垫。然而,静电纺纱方法中的总生产能力太低,以致无法商业化生产较重基重的纤维网。
“电吹”法在世界专利公布WO 03/080905中有所公开,其全文以引用方式并入本文。包含聚合物和溶剂的聚合物溶液流从储罐被送至喷丝头的一系列纺丝喷嘴,向喷嘴施加有高电压,并且聚合物溶液从中通过而排出。同时,任选加热的压缩空气由空气喷嘴排出,该空气喷嘴设置在纺丝喷嘴的侧面中或周边上。通常向下引导空气以形成吹气流,吹气流包裹住新排出的聚合物溶液并使其向前,并且有助于形成纤维网,纤维网被收集在真空室上方的接地多孔收集带上。电吹法使得可在相对短的时间周期内形成商用尺寸和数量的纳米纤维网,其基重超过约1gsm,甚至高达约40gsm或更大。
可在收集器上布置基底或稀松布,以收集和结合在基底上捻成丝状的纳米纤维网。基底的实例可包括多种非织造布,例如熔喷非织造布、针刺或水刺非织造布、织造布、针织布、纸材等,对其使用没有限制,只要能将纳米纤维层添加到基底上。非织造布可包含纺粘纤维、干法成网或湿法成网纤维、纤维素纤维、熔喷纤维、玻璃纤维、或它们的共混物。
对可用于形成本发明的纳米纤维网的聚合物材料没有具体限制,其包括加聚物和缩聚物材料,例如聚缩醛、聚酰胺、聚酯、聚烯烃、纤维素醚和酯、聚亚烷基硫、聚亚芳基氧、聚砜、改性的聚砜聚合物,以及它们的混合物。这些种类中优选的材料包括交联和非交联形式的、不同水解程度(87%至99.5%)的聚(氯乙烯)、聚甲基丙烯酸甲酯(和其他丙烯酸类树脂)、聚苯乙烯、以及它们的共聚物(包括ABA型嵌段共聚物)、聚(偏二氟乙烯)、聚(偏二氯乙烯)、聚乙烯醇。优选的加聚物倾向于玻璃制品(Tg大于室温)。聚氯乙烯和聚甲基丙烯酸甲酯、聚苯乙烯聚合物的组合物或合金或低结晶度的聚偏氟乙烯和聚乙烯醇材料便是如此。一类优选的聚酰胺缩聚物为尼龙材料,例如尼龙-6、尼龙-6,6、尼龙6,6-6,10等。当通过熔喷法形成本发明的聚合物纳米纤维网时,可使用能够熔喷形成纳米纤维的任何热塑性聚合物,包括聚烯烃,例如聚乙烯、聚丙烯和聚丁烯;聚酯,例如聚(对苯二甲酸乙二酯);以及聚酰胺,例如上面所列的尼龙聚合物。
向上述多种聚合物中加入本领域已知的增塑剂是有利的以便降低纤维聚合物的Tg。适合的增塑剂取决于将被静电纺纱或电吹的聚合物,并且取决于纳米纤维网具体的最终应用。例如,尼龙聚合物可用水或甚至用静电纺纱或电吹工艺中的残余溶剂来增塑。可用于降低聚合物Tg的本领域已知的其他增塑剂包括但不限于脂族乙二醇类、芳族磺胺类、邻苯二甲酸酯类,其中邻苯二甲酸酯类包括但不限于那些选自以下的化合物:邻苯二甲酸二丁酯、邻苯二甲酸二己酯、邻苯二甲酸二环己酯、邻苯二甲酸二辛酯、邻苯二甲酸二异癸酯、邻苯二甲酸双十一酯、邻苯二甲酸双十二酯,以及邻苯二甲酸二苯酯等。由George Wypych编辑,2004年Chemtec出版的“TheHandbook of Plasticizers”以引用方式并入本文,其公开了可用于本发明的其他聚合物/增塑剂组合。
本发明的初生纳米纤维网可经受压延以便为本发明的织物赋予所需的物理特性,如提交于2006年9月20日的共同未决的美国专利申请11/523,827中所公开,该专利申请全文以引用方式并入本文。初生纳米纤维网可被喂入到介于两个无图案辊之间的辊隙中,其中一个辊是无图案的软辊,另一个辊是无图案的硬辊,硬辊的温度保持为介于Tg和Tom之间的温度,其中本文将Tg定义为聚合物由玻璃状态向橡胶状态转变时经受的温度,将Tom定义为聚合物开始熔融时的温度,使得纳米纤维网的纳米纤维在穿过压延辊隙时处于塑性状态。辊的组成和硬度可以变化以生成所需的织物最终使用性能。一个辊可以是硬金属,例如不锈钢;另一个辊是软金属或聚合物涂覆的辊或硬度小于Rockwell B 70的复合材料辊。纤维网在两个辊之间的辊隙中的停留时间由纤维网的线速度来控制,所述线速度优选介于约1m/min和约50m/min之间,并且两辊之间的占有面积为纤维网与双辊同时接触时的纵向距离。该占有面积受施加在两辊之间的辊隙处的压力控制,并通常以辊的每线性横向尺寸上的力来衡量,优选介于约1mm和约30mm之间。
非织造纤维网还可以被拉伸,任选地同时被加热至介于纳米纤维聚合物的Tg和最低Tom之间的温度。拉伸可以在将纤维网喂入压延辊中之前和/或之后进行,可以在纵向或横向上进行,或在这两个方向上同时进行。
纳米纤维网还可包含抗静电剂。例如,已知可通过将聚(亚烷基醚)二醇作为试剂添加到缩合混合物中或熔融的聚酰胺中来获得防静电聚酰胺基成型制品,例如纤维或长丝(参见例如美国专利3,329,557、3,374,288和3,966,835;提交于1969年1月9日的德国专利1,286,683、比利时专利631,199、瑞士专利456,029,它们的全文以引用方式并入本文)。通过添加例如炭黑、导电性金属纤维、金属粉末、或陶瓷粉末作为抗静电导电性填料来制造常规的防静电产品,以增强它们的有效抗静电特性。上述产品具有成本低廉和导电性高的优势并且也适用于本发明中。
美国专利5,364,582中公开了制造改性的防静电高分子量纤维和织造材料的另一种方法,其中添加了0.8至约2.5重量%的低分子量氨基-烯烃作为抗静电剂,以增强防静电特性、抗紫外光性、染色能力和染料的摄取特性。本领域的技术人员应当认识到,其他抗静电剂也可以用于本发明。
可使用化合物来对纳米纤维网进行进一步的处理,以使其表面具有疏油性或疏水性。本领域的技术人员应当了解适用的化合物。此类处理的实例是例如共同转让的美国专利申请序列号11/592,644(提交于2006年11月3日)中所述的Zonyl氟化表面活性剂(DuPont,Wilmington,DE),该专利的全文以引用方式并入本文。
纳米纤维网与微孔膜相邻并且任选地与之结合。膜可以是膨胀的PTFE(ePTFE),或本领域的技术人员已知的任何其他类型的微孔膜。在本发明所使用的膜中,ePTFE可以是烧结的或未烧结的。
可通过多种不同的已知方法来制备ePTFE膜,但优选的是通过膨胀聚四氟乙烯来制备ePTFE,如美国专利4,187,390、4,110,239和3,953,566中所述,以上专利均以引用方式并入本文。所谓“多孔的”是指膜在20mm水标时具有至少0.05立方米/分钟/平方米(m/min)的透气率。可以使用在20mm水标或更高时具有200m/min透气率的膜。孔为ePTFE的节点和纤丝之间形成的微孔。
同样,可以使用以下专利中任何一项所述的膜:美国专利5,234,751、5,217,666、5,098,625、5,225,131、5,167,890、4,104,394、5,234,739、4,596,837,以及JPA 1078823和JPA 3-221541,其中对挤出的或成型的未膨胀PTFE进行加热以对制品进行烧结或半烧结。然后对烧结或半烧结的制品进行拉伸以形成所需的孔隙率和所需的特性。
就具体的应用而言,可向PTFE提供填料材料以便针对具体的应用来修改PTFE的特性。例如,从美国专利4,949,284中可知,可将陶瓷填料(SiO2)和限量的微玻璃纤维掺入到PTFE材料中;并且在EP-B-0-463106中提及了二氧化钛、玻璃纤维、炭黑、活性炭等作为填料。
由高度填充的聚合物通常是聚烯烃来制备微孔膜的技术是已知的。此类纤维网也适合用作本发明的膜。通常将聚烯烃的组合物与填料进行配混,并对其进行挤压和拉伸成薄膜以形成微孔膜,其中聚烯烃通常为聚乙烯,而填料通常为CaCO3。
适合用作本发明的过滤膜的微孔膜的实例包括美国专利4,472,328、4,350,655和4,777,073中描述的那些,这些专利均以引用方式并入本文。
微孔膜和纳米纤维网可任选地彼此结合,例如通过溶剂结合、粘合剂结合、热结合和超声波结合,但也可采用本领域的技术人员已知的任何方法进行结合。在一个优选的实施方案中,使用例如适用的层压技术将膜结合到纳米纤维网上,例如在足以使涂覆到膜或纤维网上的粘合剂熔融的温度下使材料通过热辊隙。其中一个辊的表面可具有浮雕图案以便在层压体中形成结合图案。
在进行层压之前,可使用不同的方法用粘合剂涂覆纳米纤维网或膜。例如,首先可使用粘合剂涂覆纳米纤维网中需涂覆的区域,然后将ePTFE膜置于所涂覆织物的粘合剂侧上。向膜侧施加传导热和足够的压力,使粘合剂流入膜孔内。如果粘合剂为可交联的,则粘合剂会因为受热而交联,从而导致膜机械附着在基底上。
作为由含氟聚合物和非氟化聚合物的层压体以及一种层压方法形成的制品的另一个实例,美国专利5,855,977公开了一种多层制品,该制品包含基本上非氟化的层和包含交聚单体单元的含氟聚合物的氟化层。该多层制品还包含脂族二胺或多胺。与不包含脂族二胺或多胺的多层制品相比,脂族二胺或多胺使得各层之间的粘附性增加。
可使用多种其他方法来提高氟化聚合物层和聚酰胺之间的粘附性。例如,可在两个聚合物层之间加入粘合剂层。美国专利5,047,287公开了一种适用于机动车应用的隔膜,该隔膜包括基底织物,该基底织物具有通过粘合剂结合到至少一个表面上的氟橡胶层,该粘合剂包含具有氨基的丙烯腈-丁二烯或丙烯腈-异戊二烯橡胶。
有时也采用对一个或两个层进行表面处理来辅助结合。例如,有些文献提出用带电气体气氛来处理含氟聚合物层(例如电晕处理),并且随后施加一层第二种材料,例如热塑性聚酰胺。例如,欧洲专利申请0185590(Ueno等人)和0551094(Krause等人)以及美国专利4,933,060(Prohaska等人)和5,170,011(Martucci)。
在某些情况下,将含氟聚合物和相异层自身的共混物用作中间层,以帮助将这两个层结合在一起。欧洲专利申请0523644(Kawashima等人)公开了一种塑性层压体,该层压体具有聚酰胺树脂表面层和氟树脂表面层。
在将非含氟聚合物层结合到含氟聚合物层的方法的另一个实施例中,美国专利6,869,682描述了一种制品,该制品包含与第二层结合的第一层,第一层由含氟聚合物组成,第二层由基本上可熔融加工的非氟化聚合物、基料、和冠醚的混合物组成。
在将非含氟聚合物层结合到含氟聚合物层的方法的又一个实施例中,美国专利6,962,754描述了一种结构体,该结构体包含含氟聚合物层和直接连接到含氟聚合物层某一侧的连接层,该连接层包含聚酰胺结合树脂,该结合树脂来自于单体的缩合,所述单体主要包含特定组成的至少一种二元酸和至少一种二胺。
将各层结合到一起的方法(例如共挤或层压)中所采用的温度和压力可足以在层之间提供足够的结合力。然而,可能期望对所得的多层制品进行进一步的处理,例如使用附加的热量、压力或两者同时使用,以在各层之间提供更大的粘合剂结合强度。当通过挤出来制备多层制品时,一种提供附加热量的方法是延缓共挤后层压体的冷却。作为另外一种选择,可通过在高于仅加工这几种组件所需的温度下将各层进行层压或共挤压,从而将附加热能加入到多层制品中。作为另一种选择,可将成品层压体在高温下保留较长时间。例如,可将成品多层制品置于单独的装置例如烤箱或加热的液体浴中以提高制品的温度。也可使用此类方法的组合。
纳米纤维网和膜的层压体位于衣服中,与外织物层和可选的内织物层相邻。多种天然和合成织物是已知的并且可用作本发明的一个或多个织物层,例如用于制成运动服、耐用外衣和户外用品、防护服等(例如手套、围裙、皮套裤、裤、靴子、防潮鞋罩(gators)、衬衫、夹克、外套、袜子、鞋、内衣、背心、高筒防水胶靴或裤、帽子、橡胶长手套、睡袋、帐篷等)。通常,设计用作耐用外衣的衣服由相对疏松织造的织物构成,该织物由具有相对低强度或韧度的天然和/或合成纤维(例如尼龙、棉、聚酯、聚丙烯酸类、聚丙烯等)制成,每种纤维可具有小于约8克/旦尼尔(gpd),更典型地小于约5gpd,并且在某些情况下小于约3gpd的拉伸强度或韧度。此类材料可具有多种有益特性,例如可染性、透气性、亮度、舒适度,以及在某些情况下的耐磨性。
可使用不同的编织结构和不同的编织密度来形成几种可供选择的织造复合织物,以作为本发明的组成。编织结构例如平纹结构、增强平纹结构(具有双或多经线和/或纬纱)、斜纹结构、增强斜纹结构(具有双或多经线和/或纬纱)、缎面结构、增强缎面结构(具有双或多经线和/或纬纱)均可使用。拉伸织造织物、格子布、多臂织物、和提花织物也适用于本发明。
作为另外一种选择,非织造织物可用作外织物层和可选的内织物层。非织造织物的实例包括纺粘纤维网、熔喷纤维网、多方向多层粗梳纤维网、气流法纤维网、湿法纤网、射流喷网、以及包括一种以上的非织造片材的复合纤维网。合适的纺粘纤维网包括聚烯烃纤维,尤其是聚乙烯或聚丙烯。此类聚烯烃纤维可包含微量的其他共聚单体单位。如本文所用,术语“纺粘纤维网”是指由长丝形成的非织造纤维网,这些长丝被挤出、拉伸并沉积在连续的收集表面上。可通过任何若干种方法进行结合,方法包括点结合或图案结合、在高压下压延非织造织物或使非织造织物穿过饱和蒸汽室。合适的纺粘聚烯烃薄片材料的实例为闪纺聚乙烯,该材料可以商品名

可将纳米纤维网/薄膜层压体结合到织物层的表面的一部分上,并且可通过本领域的技术人员已知的任何方式结合到织物层,例如通过粘合、加热、使用超声场、缝编(stitching)或通过溶剂结合。
可任选地使用一种或多种粘合剂来将纳米纤维网和微孔膜或层压体结合到内织物或外织物上。一种适用的粘合剂是热塑性粘合剂,在若干次加热和冷却循环中,该粘合剂在受热时会软化,然后在冷却时硬化。此类热塑性粘合剂的一个实例是“热融”粘合剂。在一个实施方案中,纳米纤维网使用聚合物粘合剂的溶液例如聚氨酯结合性地结合,然后使溶剂蒸发。在另一个实施方案中,当纳米纤维网直接静电纺纱至织物上时,纺成纳米纤维网的溶剂用于实现溶剂结合。
用于将多孔的ePTFE膜层压到内织物或外织物上的粘合剂也可以是多种含氟化合物分散体或合成胶乳中的一种,包括丁二烯丙烯腈共聚物、基于丙烯酸酯的共聚物、和通过乳液聚合作用制备的氯乙烯和偏二氯乙烯聚合物共聚物、苯乙烯-丁二烯共聚物、以及丁二烯、苯乙烯和乙烯基吡啶的三元共聚物的含水阴离子分散体。
在本发明的一个实施方案中,可将垫片稀松布插入到薄膜和外织物层之间,并且任选地结合到膜和外织物层中的一个或两者上。“稀松布”为支撑层,并可以是能够与纳米纤维网结合、粘附、或层合的任何平面结构。有利的是,可用于本发明的稀松布层是纺粘非织造层,但可由非织造纤维的梳理纤维网等制成。
实施例
对于本文中所述的实施例,使用弗雷泽测量法(ASTM D737)来测量织物的透气率。在该测量方法中,向适当夹紧的织物样本施加124.5N/m2(0.5英寸水柱)的压差,由此测得的气流速率称为弗雷泽透气率,或简称为“弗雷泽”,以m3/m2-min为单位进行记录。
纤维直径按照如下方式测定。在5,000×的放大倍数下,每个纳米纤维层样本拍摄十张扫描电镜(SEM)图像。可以在照片中测量十一(11)个清晰可辨的纳米纤维的直径,并进行记录。不包括缺陷(即,纳米纤维块、聚合物滴状物、纳米纤维的交合部)。对每个样本的平均纤维直径进行计算。
对于这些实施例,按WO 03/080905中所述,通过电吹法将24%的聚酰胺-6,6甲酸溶液纺成丝状以形成纳米纤维网。数均纤维直径为大约400nm。在尼龙和钢辊间对纳米纤维网进行压延。
表1示出了四种具有25微米厚ePTFE薄膜的纳米纤维网的层压体。在层压之前,任选地对纳米纤维网进行压延。
