Description
费-托(FT)合成涉及一氧化碳和氢气向高级烃产物的转化。在低温费-托(LTFT)合成中,蜡是倒数第二的产物。通过氢化裂化,蜡转化成用作高质量运输燃料(主要是柴油燃料)的短链(shorter chains)。
背景技术
在LTFT方法中,反应器一般为浆态鼓泡塔反应器(SBCR)。通过液塔对合成气(即,一氧化碳和氢气的混合物)进行鼓泡,其中催化剂粒子悬浮在浆态鼓泡塔反应器中。悬浮在液塔中的催化剂对合成气的转化进行催化,从而主要形成液态的高级烃。通过液-固分离方法(一般使用过滤)将这些液态烃(蜡产物)从SBCR中除去。可以将过滤器安装在SBCR的内部或外部。一般在特定范围内仔细选择催化剂粒径和过滤器网目大小,使它们相互补偿(compliment),确保将催化剂留在SBCR中或者在外置过滤器的情况中将催化剂循环回SBCR。还要求液态产物不能包含过量催化剂。
由于SBCR中的极端水动力,催化剂粒子易遭到磨损。磨损使细微粒子(<25微米)的数量增加,且使平均粒径减小。存在催化剂细屑(fine)导致分离困难,能够使过滤器过早堵塞,且导致催化剂穿过过滤器,使催化剂被液流带走。这种包含粒子的高级烃(液蜡产物)的进一步加氢操作将会导致过早失活、污染和该加氢操作催化剂的最终堵塞。
根据费-托(FT)催化剂的现有技术,费-托催化剂一般负载在各种各样的耐火材料载体上,例如氧化铝、二氧化硅和二氧化钛。使用耐火材料负载(refractory supported)的VIII族金属催化费-托(FT)反应,这些金属包括钴、铁、镍和钌。可以将促进剂添加到催化剂中,且促进剂可以包括钌、钯或铂、铼、镧和锆。
虽然氢化裂化是一种众所周知且广泛使用的技术,但是从加氢操作物料(hydroprocessing feed)中清除微粒的相关现有技术均基于原油物料(feed),它们不能满足源于费-托(FT)的物料(feed)。源于费-托的物料与天然物料差别巨大,因为它们基本由线性的链烷烃组成,不含硫和氮,但是它们可能包含痕量的包括钴和铝(氧化铝)的催化剂细屑(catalyst fine)。
现有技术方法涉及使用各种类型的过滤器介质过滤物料。能够除去约1微米以下的粒子,但是需要使用大的过滤器表面且要经常更换过滤器介质。对于连续操作来说,不希望出现后者,因为小孔过滤器难免被堵塞。
已经发现现有的技术工艺不适合除去催化剂超细屑(ultra fine)和可溶解的催化剂金属部分。
发明内容
本发明提供一种从烃料流(hydrocarbon stream)中除去催化剂粒子的方法,该烃料流源于合成气与粒状费-托催化剂在费-托反应器中的反应,所述方法包括:
1)使用过滤器的初级分离步骤,其中该过滤器的孔径大小为费-托催化剂粒子的平均粒径的70%至95%,优选80%至95%,更优选90%至95%,从而形成包含细催化剂粒子的初级过滤的烃料流;和
2)第二分离步骤,该步骤将细催化剂粒子从所述初级过滤的烃料流中除去以得到包含催化剂细屑的料流(stream)和包含烃产物的料流。
初级分离步骤可以在费-托反应器内进行,或者在费-托反应器外进行。
优选地,初级分离步骤在费-托反应器内进行。初级分离步骤通常在位于费-托反应器内的初级过滤器中进行,该初级过滤器位于反应器的中间至75%顶部之间(以高度计),优选位于费-托反应器的中间(以高度计)。
第二分离步骤优选通过交叉流动过滤装置的多孔膜进行。
交叉流动过滤装置的多孔膜优选具有1微米以下的公称孔径大小,一般为70纳米或更小,优选为50纳米或更小,最优选为40纳米。
一部分来自第二分离步骤的烃产物可以循环回费-托反应器。
可以从来自第二过滤步骤的保留物(retenate)中回收催化剂细屑,并循环该催化剂细屑以恢复金属含量。

具体实施方式
参照附图,向费-托浆态鼓泡塔反应器(SBCR)10供给合成气12。在本发明的具体实施方案中,反应器10装有包含负载在氧化铝上的钴的催化剂。该催化剂详细描述于WO 2006/010936和US 4,880,763中。催化剂粒子悬浮在蜡中,使用反应器10鼓泡合成气,从而使合成气与催化剂反应以提供烃产物料流14。反应器10中蜡的温度可以在200至250℃之间,一般在220至235℃之间。使烃产物14通过初级分离器16。初级分离器16可以位于反应器10的内部,或者位于反应器10的外部。在本发明优选的具体实施方案中,分离器16位于反应器10的内部。当位于反应器10的内部时,初级过滤器可以位于从反应器的中间至75%顶部之间(以高度计),更优选应位于反应器10的中间(以高度计)。初级分离器16可以是如烧结的金属网过滤器或由精织钢丝网构成的过滤器。根据本发明,所述过滤器的孔径大小比反应器10内的费-托催化剂粒子的平均粒径小,其为费-托催化剂粒子的平均粒径的70%至95%,优选80%至95%,更优选90%至95%(根据激光衍射法测试)。在本发明的具体实施方案中,费-托催化剂具有75微米的平均粒径和所述过滤器(例如Pall RigimeshTM过滤器)具有70微米的孔径大小(费-托催化剂粒子的平均粒径的93%)。选择这种过滤器孔径大小的好处是其能够减少积累在初级分离器16的过滤器上的细屑。这样致使得到对蜡流(wax flow)更具渗透性的多孔滤饼。这种包含有限量细屑的滤饼更易于通过反冲洗(back-flushing)来保持,从而在反冲洗周期中除去催化剂滤饼。
然后来自初级分离器16的初级过滤的烃料流18流经第二分离器20以除去来自料流18的其余催化剂细屑。根据本发明优选的具体实施方案,第二分离器是交叉流动过滤装置。
该交叉流动过滤装置包括具有多孔膜表面的管。可以通过多孔膜表面从管内部向管外部过滤或者从管外部向管内部过滤(优选从管内部向管外部过滤);而该产物在平行于管长度的方向上循环。管内部与管外部之间的压力差驱动悬浮催化剂的分离。该压力差被称作跨膜压(trans-membrane pressure)并形成关键操作变量。交叉流动过滤装置的多孔膜优选具有0.1微米以下的公称孔径大小,一般为70纳米或更小,优选为50纳米或更小,最优选为40纳米。流过交叉流动过滤装置的蜡的温度为200至250℃,通常为220至235℃;且其跨膜压为5-45psig。
多孔膜开孔(pore opening)的催化剂污染由交叉流动管内的湍流控制,由此创造一种由于高的边界层湍流而不易形成表面滤饼的环境。否则,在该膜表面或附近形成的催化剂细屑将被高速流不断冲走。
交叉流动过滤技术可以分成以下部分:
·液体蜡物料渗入所述膜管
·蜡穿过多孔膜表面,现在称作渗透(permeate)
·载有催化剂细屑的蜡溶液被膜表面所保留,同时高的管内速度保持膜表面不积累催化剂。现在这种被称作保留物的料流(stream)与原始料流相似,仅细屑含量增加。该保留物一般通过该膜进行循环。
·在通过膜的多次循环后,能够释放具有高催化剂浓度的保留物。
·如果表面需要再生,可以偶尔进行反冲洗。
由第二分离器20获得烃料流形式的渗透液22,已经将细催化剂粒子从该渗透液中除去(通常包含2ppm以下的催化剂细屑),该渗透液要经受下游的操作,例如加氢操作。来自交叉流动过滤装置20的保留物24中的催化剂细屑可以在交叉流动过滤装置20中循环,或者将其返回反应器10中和/或通过例如离心或加压叶过滤的其它方法回收。通常循环回收的催化剂细屑以恢复金属含量。
催化剂的粒子大小分布(psd)在初级过滤体系16的操作中起重要作用。优选地,应从反应器10中连续除去10-25微米以下的催化剂粒子。从反应器10中除去的蜡(包含催化剂)的量直接正比于能够除去的催化剂细屑的量。一段时间以后,催化剂细屑的积累导致从反应器中除去的蜡的量减少,从而导致除去的细屑减少。这样导致反应器停工以清理过滤器或者更换过滤器或者更严重地不得不更换整批催化剂。这个问题可以通过将由第二分离器20获得的产物料流22的一部分26循环回反应器10从而增加初级分离器16过滤的蜡的量来解决。这样将增加对来自反应器10的催化剂细屑的冲洗(purge)。
任选地,可以在初级分离器16和第二分离器20之间提供中间分离器,例如离心机,以减轻第二分离器20的负担。
实施例
进行实验室试验模拟:
在SBCR中装上由负载在氧化铝上的钴组成的催化剂(根据激光衍生测得平均粒径为75微米)并在连续基(continuous basis)上操作。制备该催化剂的现有技术详细地描述于WO 2006/010936 A1和US4,880,763中。
使用安装在SBCR内的一系列70微米孔径大小的Pall RigimeshTM过滤器从SBCR中除去过量的蜡。在除去蜡的过程中,过滤温度为235℃。该步骤称作初级过滤步骤。
蜡的密度为690kg/m3,粘度为0.55cP,且每千克蜡包含89ppm的钴和167ppm的铝,蜡的颜色为灰色。蜡产物组合物分布在C10和C60之间。C21在所有碳数的烃中浓度最高。蜡中50%粒子部分的大小在10微米以下,而37%部分的大小在5微米以下。

使用Pall公司的AccuSepTM不锈钢膜构建膜组件(membranemodule),该不锈钢膜涂有专有的亚微米涂料以得到70纳米的公称孔径大小。单个膜的ID为0.4”,长度为45”,得到0.388ft2的膜表面积。该膜在1/2”管末端处具有入口(滤液)和出口(保留物),且渗透口位于该装置的正中央。
在混合槽中,将195升蜡加热到200℃的操作温度,并在试验过程中将其保持在那里。热跟踪过滤管道和产物管线直至正好到200℃以上。使用隔膜泵(progressive cavity type pump)抽取产物,该隔膜泵能够在35psig压力下抽送达到40升/分钟。
操作条件设为:
操作温度 200℃
循环流速 5.4加仑/分钟(20.4升/分钟)
跨膜压 5-45psig
注意:该跨膜压是指横跨膜管入口和膜出口的压力差。
将渗透液循环回供应槽以模拟连续过滤。
195升蜡能够生产出153升澄清的渗透液,该渗透液具有小于2ppm的钴和小于0.1ppm的铝。
在跨膜压为45psig时,试验的单个膜能够获得280GFD(1060升/天)的流量。
在试验过程中,获得4.7以上的体积浓度因子(volume concentrationfactor)。
催化剂废品率或者保留在膜中的部分在99%以上。

Claims (13)
1.一种从烃料流中除去催化剂粒子的方法,该烃料流源于合成气与粒状费-托催化剂在费-托反应器中的反应,所述方法包括:
1)使用过滤器的初级分离步骤,其中该过滤器的孔径大小为费-托催化剂粒子的平均粒径的70%至95%,优选80%至95%,更优选90%至95%,从而形成包含细催化剂粒子的初级过滤的烃料流;和
2)第二分离步骤,该步骤将细催化剂粒子从所述初级过滤的烃料流中除去以得到包含催化剂细屑的料流和包含烃产物的料流。
2.根据权利要求1所述的方法,其中所述初级过滤器的过滤器孔径大小优选为费-托催化剂粒子的平均粒径的80%至95%。
3.根据权利要求2所述的方法,其中所述初级过滤器的过滤器孔径大小优选为费-托催化剂粒子的平均粒径的90%至95%。
4.根据前述任一项权利要求所述的方法,其中所述初级过滤步骤在费-托反应器内进行。
5.根据权利要求4所述的方法,其中所述初级分离步骤在位于费-托反应器内的初级过滤器中进行,该初级过滤器位于反应器的中间至75%顶部之间(以高度计)。
6.根据权利要求5所述的方法,其中所述初级过滤器位于费-托反应器的中间(以高度计)。
7.根据前述任一项权利要求所述的方法,其中所述第二过滤步骤通过交叉流动过滤装置的多孔膜进行。
8.根据权利要求7所述的方法,其中所述交叉流动过滤装置的多孔膜具有1微米以下的公称孔径大小。
9.根据权利要求8所述的方法,其中所述交叉流动过滤装置的多孔膜具有70纳米或更小的公称孔径大小。
10.根据权利要求9所述的方法,其中所述交叉流动过滤装置的多孔膜具有50纳米或更小的公称孔径大小。
11.根据权利要求10所述的方法,其中所述交叉流动过滤装置的多孔膜具有40纳米的公称孔径大小。
12.根据前述任一项权利要求所述的方法,其中一部分来自第二分离步骤的烃产物循环回费-托反应器。
13.根据前述任一项权利要求所述的方法,其中循环从来自第二过滤步骤的保留物回收的催化剂细屑以恢复金属含量。
