Abstract

技术领域
本发明涉及一种适于用作隔音或吸声板的轻重量石膏板。本发明提供一种经济且便于使用的低密度吸声石膏板及其制造方法,其中该石膏板具有与传统吸声板相当的吸声特性。
背景技术
吸声板用于形成隔音的内部表面。它们通常为顶板、墙板和隔板(例如,办公室隔间的隔板)的形式,并且被用在商业建筑、居住建筑、公共建筑、礼堂中等。该板通常为平坦的且包括吸声特性,该吸声特性源自为了其制造而选择的材料,以及源自其能够接受声音吸收穿孔而不会不利地影响其耐久性的性能。
多数常用的吸声板是基于矿物棉的,并且还可包括玻璃纤维、膨胀珍珠岩、纸纤维和粘结剂诸如淀粉。矿物棉是现有吸声板中最普遍的和重要的成分。矿物棉基的吸声板具有非常多的孔,这产生了它们良好的吸声性能。填料,诸如膨胀珍珠岩,可加入到基于矿物棉的吸声板以减少最终产品的重量。另外,基于矿物棉的吸声板通常是多孔的,以进一步增加其声音吸收。
目前,吸声板以类似于传统造纸工艺中所使用的方式进行制造,该传统造纸工艺通过水毡化(water-felting)稀释矿物棉、珍珠岩、粘结剂和所期望的其它成分的水分散体。在该工艺中,分散体流到移动的穿孔支撑线,诸如用于脱水的Fourdrinier或Oliver毡片成型机的穿孔支撑线,如本领域的普通技术人员所理解的。该分散体首先通过重力排水进行脱水,随后通过负压吸引脱水。所产生的已脱水但是仍然湿的毡片(mat)在对流加热炉中进行烘干,烘干后的材料被切割成所需尺寸,并且施加多层涂层以获得成品板。
吸声板还可由湿纸浆模塑或铸造工艺制成,如美国专利No.1,769,519中所描述的工艺。根据该工艺,准备包括颗粒状矿物棉纤维、纤维、着色剂、如烹熟过的淀粉的粘结剂、和水的模塑合成物,用于模塑或铸造该板。该合成物被放置在由纸或平装的金属薄片覆盖的适当的盘中,随后利用成型板将该合成物刮至所需厚度。也可由刮平棒或压花辊提供装饰表面,诸如具有随机拉长裂纹的表面。填充有矿物棉合成物的盘随后被放置在炉中烘干。
用于制备吸声板的水毡化技术和盘铸造技术都不能完全令人满意,原因在于其复杂性及费用。除了原材料成本之外,这些工艺需要大量的水和能量。另外,根据这些方法所制备的板可能松垂(sag),尤其是如果该板在高湿度条件下被存储时或者当将该板水平安装在较宽间隔的支撑构件上时。当存在诸如再循环纸纤维或淀粉的吸湿粘结剂时,松垂的趋势加剧。另外,由于所使用材料的吸收性,为了在最终的吸声板中实现适当的外观,通常需要数层表面涂层。另外,在板被穿孔处必须小心不能使最终的涂层覆盖或阻塞所穿的孔。例如,在穿孔之后,必须通过喷涂而不是较简单的、比较便宜的辊施加涂层工艺来施加涂层,以避免所穿的孔被阻塞。
包含夹在纸护板之间的凝固石膏(脱水硫酸钙)的传统石膏墙板,由于其耐久性、耐火特性且经济,所以通常被用于施工应用中。然而,由于多个原因,这种纸覆盖的石膏墙板过去并没有被考虑用于吸声顶板中。首先,这种石膏墙板本身并没有好的吸声属性。即使以与传统的基于矿物棉的吸声板相同的方式将其穿孔或打孔,也只是实现极少量或没有显著的吸声改善。另外,对传统的纸覆盖石膏墙板穿孔致使大量石膏尘土被损耗并从所穿的孔脱落。(传统的吸声板也表现出部分灰尘(粉尘)遗落)。另外,传统的石膏墙板可能很重,约40bls/ft3(“pcf”),且该重量使传统的墙板不适用于多数吸声应用中。甚至由本发明人Mirza A.Baig在美国专利No.5,922,447中描述的最近开发出的轻重量石膏板,典型地具有大于或等于约21pcf的密度,其超过了传统的基于矿物棉的吸声板的约12-20pcf的典型密度。因此,声音吸收不足、高密度和石膏尘土遗落的问题阻碍了传统的或轻重量面板状的石膏板在吸声瓷砖(tile)应用中使用。
Englert等人的公开号为2004/0231916A1的美国专利申请中讨论了一种基于盘铸石膏的吸声板。这个申请主要针对不同于传统墙板的优选地没有顶正面纸层的板。在Engler等人的次优选的实施方式中,使用了顶正面纸,但是并没有关于在干燥之后穿孔的暗示,这并不奇怪,因为可以预见到穿孔已干燥的板将产生大量尘土。
现有技术的传统石膏墙板是平坦的且光滑的,不具有显著的视觉表面纹理。另一方面,已知的吸声板典型地具有大量三维纹理。如果能找出制造吸声石膏板的方法,其中该石膏板能实现与在传统基于矿物棉的吸声板中发现的视觉效果(以及声音吸收属性)相同而实际上不添加纹理以及从而不破坏板正面纸的外表面,则这将是对现有技术的另一有效贡献。
因此,如果能找出一种方法使得传统制造出的石膏墙板型产品具有能用于吸声应用中的充分低的密度以及充分良好的吸声属性,将是有利的。如果能找出一种方法,使得这种具有可接受的声音吸收属性的石膏墙板型产品没有脱落石膏灰尘的问题,实现与已知纹理化的吸声板相同的视觉效果,并且还具有与传统基于矿物棉顶板相同或更好的抗松垂性,将是尤其有利的。
发明内容
本发明包括具有顶护板和底护板低密度吸声石膏板,该石膏板加工相对便宜,并且可在现有石膏板生产线上有效地大量生产。这些低密度吸声石膏板抵抗如松垂的永久变形,且具有与传统的吸声板相同的声音吸收性能。低密度石膏吸声板被穿孔且不存在落下石膏灰尘的问题。另外,本发明可选地提供顶护板,该顶护板被施加有视觉图案以使得表面呈现纹理,尤其是当从远处观看时(即,当人站在房间的地板上向上看天花板时)。本发明的这些和其他优点,以及其它本发明的特征,通过本发明在此提供的说明将变得明显。

具体实施方式
在本发明的一个实施方式中,本发明的低密度吸声石膏板包括凝固石膏内层结构,该凝固石膏内层结构用包括半水合硫酸钙(灰泥)、珍珠岩、纸纤维和淀粉的内层配方制成。低密度吸声石膏板的凝固石膏内层夹在两个基本平行的顶护板和底护板之间,诸如纸护板,以提供基本平坦的、平面的顶表面和底表面。另外,低密度吸声石膏板包括穿过板的顶(外)表面形成的穿孔,其中该穿孔穿过延伸穿过护板并进入到凝固石膏内层。在优选实施方式中,穿孔一般是井状的小圆孔,其大体垂直于板的顶部外表面延伸,并穿过顶护板且进入凝固石膏内层。在另一优选实施方式中,穿孔的顶护板的暴露表面印有图案。低密度吸声石膏板大体上以与传统墙板相同的方式制造,其改良将在以下讨论。
优选地,本发明的低密度吸声石膏板展示出根据ASTM C 423-02的至少大约0.5的噪音降低系数(NRC),以及更优选地,为或接近1.0的噪音降低系数。在一些实施方式中,低密度吸声石膏板具有根据ASTM C 423-02的至少大约0.55的噪音降低系数,甚至更优选地高达至少大约0.7。
现在转到图1,其提供了一种根据本发明的一个实施方式的低密度吸声石膏板10。吸声石膏板10包括具有顶表面14和底表面16的凝固石膏内层12。凝固石膏内层12形成在正面护板20与背面护板30之间,护板(20,30)粘结到内层。大量的穿孔40延伸穿过正面护板20和顶表面14,并进入凝固石膏板12。
图2示出了根据本发明的一个实施方式的示例性图案50,该图案被应用到正面护板20a的外表面。在该实施例中,当从充分远的距离或远景观看时,例如,通过站在房间地板上的人向上看天花板时,图案对人眼产生纹理的视觉外观。
图3是图1的低密度吸声石膏板10的平面图,其顶表面覆盖有图2的具有图案的正面护板20a且包括穿过正面护板20a并进入到凝固石膏内层12形成的大量穿孔40。
凝固石膏内层12由在以下表1中列出的关键内层组分的含水浆液制成。以下主要描述可添加进浆液的其它传统成分,诸如分散剂、强度添加剂(例如,偏磷酸盐)和促进剂。

本发明的吸声石膏板具有不高于约20pcf的板密度。在优选实施方式中,本发明的吸声石膏板具有约17至约19pcf的板密度,并且最优选地本发明的吸声石膏板将具有不高于约16pcf的板密度。
优选地,珍珠岩被用于内层配方中(以有助于降低板密度),尽管在次优选的实施方式中,内层配方可不含珍珠岩。然而,在内层配方中存在珍珠岩可降低最终吸声石膏板的估计噪音降低系数(NRC)值。另一方面,纸纤维也可被用于内层配方中以实现更低的板密度同时提供增加的NRC值,弥补由珍珠岩造成的噪音降低的有害损失。因此,在优选实施方式中,如以下所讨论的,提高珍珠岩的量由纸纤维的增加量来平衡。
在优选实施方式中,将使用至少约5%的内层配方的重量百分比的量的珍珠岩。另外,在这个优选实施方式中,珍珠岩和纸纤维都必须存在于内层配方中,并且珍珠岩与纸纤维的重量比率将在约1:1.1到约1:2的范围内。在又一更优选实施方式中,珍珠岩与纸纤维的重量比率将在约1:1.4到约1:1.6的范围内。
例如,在一个实施方式中,基于内层配方的总重量,内层配方包含:
灰泥 85%重量比
珍珠岩 5%重量比
纸纤维 8%重量比;以及
淀粉 2%重量比。
珍珠岩与纸纤维的重量比率为1:1.6。通过结合具有10pcf泡沫密度(在内层配方自身全部的100%固体重量之外)的肥皂泡(将在以下讨论),该内层配方可用于使吸声石膏板具有低至大约17.0pcf的密度。在内层配方自身全部的100%固体重量之外,可以包括其它添加剂(即以下讨论的促进剂、分散剂和强度添加剂)。
本发明的低密度吸声石膏板必须被打孔以产生基本清除石膏尘土或粉尘的大量穿孔。已知以相同的方式对传统石膏板进行打孔时,会释放出大量石膏灰尘,那么实现这种清洁穿孔是相当出乎意料的。例如,在图1和图3中示出了本发明的板中的穿孔。如在图中所示,穿过正面纸对吸声石膏板打孔以产生延伸到凝固石膏内层但是没有穿透背面纸的孔。如图所示,孔的方向优选地大体垂直于第一护板或正面纸的平坦的表面。因而,在关键方面,当与基本清除石膏灰尘的穿孔结合时,总的凝固石膏内层提供低密度吸声石膏板中的声音吸收属性。
可使用约1800针/平方英尺的针数(100%尖针)、0.062英寸的针直径的穿孔针对低密度吸声石膏板打孔。也可使用其它的针数和针直径,如本领域的普通技术人员所能理解的。例如,可使用约1850/平方英尺、约1750/平方英尺或约1566/平方英尺的针数,并且可使用约0.050英寸和约0.045英寸的针直径。另外,可使用任何类型的针,包括尖的、钝的、及其组合。本领域的普通技术人员将能理解,可改变针数和针类型、样式,并且可改变直径,或使用其组合,从而实现所需的声音降低属性。所打的孔深度可在约1/4英寸到约1/2英寸的范围内。
可根据成批处理或以连续处理来制造及穿孔该板。穿孔或打孔步骤可作为标准商用墙板生产线上的一部分来实施,在干燥被纸覆盖的板产品之后。
护板20和30可以和传统石膏墙板一样由纸制成,然而也可使用现有技术中已知的其它可用的护板材料。纸护板提供了吸声石膏板中的强度属性。可用的护板纸包括可从United States Gypsum Corporation,Chicago,Illinois购得的Manila 7-ply和News-line 7-ply;以及可从Caraustar,Newport,Indiana购得的Grey-Back 3-ply和Manila Ivory 3-ply。纸护板包含顶护板或正面纸,以及底护板或背面纸。优选的背面护板纸为News-line。优选的正面护板纸为Manila7-ply。
基于石膏的产品具有在高湿度条件下松垂的趋势。背面纸的适当选择有助于减少制成的吸声石膏板松垂。为此,本发明的低密度吸声石膏板中的优选的背面纸为News-line 7-ply。另外,强度添加剂诸如三偏磷酸钠,可添加到内层配方中,以进一步减少松垂。另外,可对吸声石膏板的背面纸施加甲醛基涂层,以进一步减少松垂。
可使用无图案的正面纸,或者可对正面纸施加图案,如上所讨论且在图2中所示的。多种不同的图案和图案颜色可用于正面纸上。还可适当地使用带色彩的纸,并且可采用彩印或喷墨来施加图案。可通过对指定的设计拍照以及在正面纸上印刷该设计来形成如在图2中所示的图案、以及其它图案。另外,可以在生产过程中,优选地在烘干正面纸之后,在生产线上进行正面纸的印刷。另外,在印刷图案之后,可以在正面纸的外表面施加保护性涂层,以保护所印刷的图案免受磨损和环境条件影响。
为了减小最终制成的板的密度,在制造本发明的低密度吸声石膏板中需要肥皂泡。肥皂泡沫密度可在约5.0pcf到约12.0pcf的范围内;优选的肥皂泡沫密度为大约10pcf,以实现最终制成的板的密度不高于约20pcf。所使用的肥皂泡沫的量在内层配方自身全部的100%固体重量之外。例如,当用于产生肥皂泡并在内层配方自身全部的100%固体重量之外被加入到如表1中的内层配置中时,可以每大约1000g总固体使用约2g到约3g的肥皂(或基于总固体的按重量计大约0.2%至大约0.3%)。用于产生肥皂泡沫的可用的肥皂包括可从Stepan Chemical Company,Northfield,Illinois购得的FA 403-Agent X-2332。
内层配方中泡沫的存在可能会不利地影响凝固石膏内层与纸护板之间的粘结。由于大约1/3体积的石膏板可能由泡沫组成,所以泡沫可能妨碍凝固石膏内层与纸护板之间的粘结。因而,在形成石膏板之前,可在正面纸和背面纸的凝固石膏内层接触表面上提供非泡沫的粘结层。该层配方通常与内层配方相同,除了省略泡沫之外。为了形成该层,可从内层配方中机械性地去除泡沫,或可以对凝固石膏/正面纸界面使用的不同的无泡沫配方。
内层配方的主要成分是半水合硫酸钙或煅烧的石膏,还涉及灰泥。煅烧的石膏可以是α-半水合硫酸钙、β-半水合硫酸钙、水溶性无水硫酸钙或其混合物形式。在优选实施方式中,煅烧的石膏为β-半水合硫酸钙形式。有效的煅烧石膏为可从United States Gypsum Corp.,Chicago,Illinois购得的CKS干燥灰泥。煅烧的石膏以对于在最终的覆盖有纸的板中能形成凝固石膏的连接体来说足够的量存在于内层配方的含水浆液中。在用于制造凝固石膏内层的内层配方中,灰泥存在的量在基于内层配方总(固体)重量的按重量计约75%至约90%重量百分比的范围内;优选地,灰泥的量在基于内层配方总重量的按重量计约80%到约85%重量百分比的范围内。
如之前提到的,优选地为在内层配方中使用珍珠岩。在用于制造凝固石膏内层的内层配方中,珍珠岩存在的量可达到基于内层配方总(固体)重量的按重量计约15%重量百分比;优选地,珍珠岩存在的量在基于内层配方总重量的按重量计约5%至约8%重量百分比的范围内。
在本发明的实施中,珍珠岩密度必须在大约3至大约8.5pcf的范围内。珍珠岩可由多个商业渠道获得。在以下所讨论的实施例中,使用可从位于Hodgkins,Illinois的Silbrico购得的Type 3-S牌珍珠岩。该珍珠岩典型地具有大约3至大约5.0pcf的密度。
珍珠岩是类似于黑曜石的玻璃质岩石形态。其大体上包含65-75%的SiO2、10-20%的Al2O3、2-5%的H2O、以及较少量的苏打、碳酸钾和石灰。当珍珠岩被加热至其软化点时,其膨胀以形成类似于浮石的轻的蓬松的材料。在制备珍珠岩用于本发明过程中,首先研磨成比200网目更精细的尺寸。然后将研磨的珍珠岩加热至大约1500°-1800℉的温度,并且优选地为大约1750℉。通过首先加热空气并随后将精细研磨的珍珠岩引入热空气中来实施该工艺得到珍珠岩膨胀体。由于通过空气实施,其被加热并像爆米花一样爆开以形成膨胀的珍珠岩。膨胀的珍珠岩包含更多的细裂纹和裂缝,并且当与水接触放置时,水渗透到裂纹和裂缝并进入到填充珍珠岩空穴的空气中,从而显著增加粒子的重量。
为了产生本发明的低密度吸声板,不以会使得单独的珍珠岩粒子不透水或甚至防水的任何方式涂敷或处理珍珠岩是很重要的。如果这样进行处理,则防水涂层或处理将导致珍珠岩在内层配方的含水浆液中非均匀分布,并且石膏晶体与珍珠岩颗粒的渗透和内连结即使不是不可能的,也将是非常困难的。
在内层配方中必需使用纸纤维。一种可用的纸纤维是水生纸浆化的新闻用纸或水生纸浆化的废纸。可单独地或与水生纸浆纸纤维相结合地使用其它有纤维质的纤维性材料,诸如木质纤维或干燥的纤维化的石膏墙板纸或Kraft纸。在用于制造凝固石膏内层的内层配方中,纸纤维的量在基于内层配方总(固体)重量的按重量计约2%至约12%的重量百分比范围内;优选地,纸纤维的量在基于内层配方总重量的按重量计约6%至约10%的重量百分比的范围内。
在内层配方中必须使用淀粉。例如,可使用小麦淀粉。在另一实施方式中,可使用颗粒状淀粉,其为由玉米、马铃薯和/或小麦原料制成的淀粉的已知组合。在与内层配方混合之前,可以未加工的形式或者单独部分地或完全地烹熟的形式提供淀粉。在本发明的工艺中,一旦淀粉和水浆温度达到150℉就认为淀粉部分烹熟。一旦淀粉浆液达到至少185℉的温度就认为淀粉完全烹熟。通过部分地或完全烹熟,颗粒状淀粉由本质上迁移转化为本质上不迁移。当不迁移时,在凝固之前,淀粉保持在板的内层部分中。淀粉在内层中的存在还有助于正面纸粘结到内层。淀粉的也被预期的可选源为包括由位于Montreal,Canada的Ogilive制成的Gypset的酸改性淀粉,和由ArcherDaniels Midland of Dodge City,Kansas供应的面粉制成的常用淀粉,LC-211。在两种情形的后者中,淀粉为迁移型。另一种有效的淀粉为酸改性玉米淀粉,如可从Bunge,St.Louis,Missouri购得的H1-BOND。该淀粉具有以下的典型分析:10.0%的水分、1.4%的油、17.0%的可溶物、98.0%的碱性流度、30lb/ft3的松密度、以及产生4.3PH的20%浆液。
在根据表1中的内层配方准备的浆液中尤其可使用预胶化淀粉。优选的预胶化淀粉为预胶化玉米淀粉,例如可从Bunge,St.Louis,Missouri购得的预胶化玉米淀粉,其具有以下的典型分析:7.5%的水分、8.0%的蛋白质、0.5%的油、0.5%的粗纤维、0.3%的灰分;具有0.48psi的湿强度;以及具有35.0lb/ft3的松密度。在用于制造凝固石膏内层的内层配方中,淀粉存在的量在从基于内层配方总(固体)重量的按重量计约0.5%至约5%重量百分比的范围内;优选地,淀粉存在的量在基于内层配方总重量的按重量计约0.5%至约2%重量百分比的范围内。
可将促进剂添加到本发明的内层配方中,举例来说,如Yu等人在美国专利No.6,409,825中描述的湿石膏促进剂(WGA),在此引入该专利作为参考。一种期望的耐热促进剂(HRA)可由石膏粉(二水合硫酸钙)干研磨制成。少量的添加剂(通常大约5%重量百分比)诸如糖、葡萄糖、硼酸和淀粉可被用于制造这种HRA。目前糖或葡萄糖是优选的。另一有效的促进剂是在美国专利No.3,573,947中描述的“气候稳定型促进剂(climate stabilizedaccelerator)”或“气候稳定的促进剂(climate stable accelerator)”(CSA),在此引入该专利作为参考。举例来说,当在内层配方自身全部的100%固体重量之外被添加到如表1的内层配方中时,可使用约5g/1000g总固体(或基于总固体重量按重量计约0.5%)的量的促进剂(HRA或CSA)。
分散剂可被添加到本发明的内层配方中。可用的分散剂包括可从Boremco Laboratories,River Falls,Massachusetts获得的聚萘磺酸盐和BOREM。举例来说,当在内层配方自身全部的100%固体重量之外被添加到如表1的内层配方中时,可使用约0.9g/1000g总固体(或基于总固体重量按重量计约0.1%)的量的分散剂。
可被用于本发明的萘磺酸盐分散剂包括聚萘磺酸及其盐(聚萘磺酸盐)以及衍生物,其是萘磺酸和甲醛的缩合产物。尤其理想的聚萘磺酸盐包括聚萘磺酸钠和聚萘磺酸钙。聚萘磺酸盐的平均分子量的范围可以是约3000~20000,尽管优选的分子量是约8000~10000。较高分子量的分散剂具有较高的粘性,并在配方中产生较大的需水量。可用的萘磺酸盐包括可从HenkelCorporation获得的LOMAR D,可从GEO Specialty Chemicals,Cleveland,Ohio获得的DILOFLO,以及可从Hampshire Chemical Corp.,Lexington,Massachusetts的DAXAD。萘磺酸盐优选以水溶液形式被使用,例如,在大约40~45%的固体含量的范围内。

例如,当在内层配方自身全部的100%固体重量之外被添加到如表1的内层配方中时,可使用约0.9g/1000g总固体(或者基于总固体按重量计约0.1%)的量的萘磺酸盐分散剂。

如在以下实施例中所示,利用表1的内层配方制备低密度吸声石膏板。除了所指出的之外,无论无图案还是具有所应用图案的Manila 7-ply纸被用作顶护板或正面板。无泡沫粘结层(如以上所述)被应用到背面纸和正面纸的凝固石膏内层接触表面。面板的平均厚度为0.54英寸。此外,对每个吸声石膏板被穿过正面板进行穿孔。穿孔深度是1/2英寸(除了所指出的之外),并且穿孔针数(100%尖针)是每平方英尺1800针,针直径为0.062英寸。

实施例1A
制备低密度吸声石膏板
低密度石膏板样本通过根据美国专利No.5,922,447的铸造工艺使用表1的内层配方并将高密度肥皂泡沫(例如,10pcf)结合入内层配方的浆液中而制备。
实施例1B
通过连续工艺制备低密度吸声石膏板
低密度吸声石膏板样本通过根据Yu等人的美国专利No.6,342,284和Yu等人的美国专利No.6,632,550的连续工艺来制备,在此结合上述专利作为参考。这包括单独产生高密度泡沫(例如,10pcf)以及将泡沫引入到如这些专利的实施例5中所述的其他成分的浆液中。
实施例2
低密度吸声石膏板——纸纤维和高密度泡沫的评估
步骤1,按照如表2中所述的含水浆液制备以下的内层配方。

每个配方样本的肥皂泡如下进行制备。肥皂(2.0g),可从StepanChemical Company,Northfield,Illinois获得的FA403—Agent X-2332产品,与水(148g)在高剪切力的Hamilton Beach搅拌机中混合10秒。所产生的泡沫体积为900ml;泡沫密度为10磅每立方英尺。该肥皂泡被结合到表2的内层配方中。
步骤2,通过实施例1A中的铸造工艺利用表2的内层配方制备样品板,并进行穿孔,如以上所讨论的。穿孔深度为1/2英寸,并且穿孔针数(100%尖针)为1800针每平方英尺,针直径为0.062英寸。

低密度吸声石膏板——包括施加到凝固石膏内层接触表面的无泡沫粘结层的纸护板的评估
两组三个板的每一个都使用以下的内层配方制备,以形成浆液(固体按重量百分比计):
灰泥 84.5%
珍珠岩 5.0%
纸纤维(水生纸浆) 7.5%
纤维化的玉米淀粉 3.0%
使用具有5.0pcf的肥皂泡沫。除了以上的所有固体之外,还包括有其它添加剂:基于总固体的按重量计0.5%的CSA;基于总固体的按重量计0.1%的Borem;以及基于总固体的按重量计0.1%的三偏磷酸钠。水/固体比率为2.4:1。第一组(组A)样本板被铸造,并穿孔(除了在0.375英寸深度),如实施例2的步骤2一样。对于第二组(组B)样本板,在铸造之前,利用4.0英寸宽的刷子,将无泡沫粘结层(由除去泡沫的相同的内层配方制备)手动施加到背面纸和正面纸两者的凝固石膏内层接触表面,随后铸造并穿孔(除了在0.375英寸深度)第二组(组B)样本板,如实施例2的步骤2一样。对于所有的板铸造,设定时间大约为11.0分钟。在以下的表11中,结果表示为平均值。

组B的板拥有在板干燥之后与纸护板和与凝固石膏内层的良好粘结。如在表11中所示,凝固石膏内层和纸护板之间的粘结被显著改善,而不会在正面纸被穿孔之后不利地影响估算的NRC。无泡沫粘结层的存在提供本发明的低密度吸声石膏板中纸护板和凝固石膏内层之间的更好的粘结,而不会不利地影响顶表面护板(正面纸)穿孔之后的估算NRC值。在两组(组A和组B)板中的较低评估NRC值归因于较低的穿孔深度。
实施例8
抗永久变形性—低密度吸声石膏板抗松垂性的评估
根据实施例3-6制成的低密度吸声石膏板显示出对诸如松垂的永久变形的抵抗力。对2×4英尺板样本的测试松垂如下。从上述的样本切下3英寸宽×24英寸长的板条,并在104℉/95%R.H.条件下进行测试。板条被水平放置于粘结到支撑框架上的两个1/4英寸宽的支撑物上,支撑框架的长度延伸过板的全部3英寸宽度,在板的每端部有一个支撑物。与支撑框架接触的3英寸宽的端部通过重量压在该支撑物上被夹到该支撑物上。在104℉和95%相对湿度的持续环境条件下,板条在该位置被保持指定的时间周期(在该实施例中为3天)。随后,通过以英寸为单位测量板的顶表面中心与在板的端部顶边缘之间延伸的虚构水平面,即相当于在暴露于测试条件之前的板表面的平面,之间的距离,确定板的松垂程度(松垂缺陷)。在3天测试周期之后,测量出测试条的松垂缺陷在0.122-0.218英寸范围内,其大大优于传统的顶板,在相同测试条件下传统顶板的松垂缺陷一般为0.3-0.5英寸。
根据实施例3-6制成的低密度吸声石膏板通过了指示性的火焰蔓延试验并满足Class-A等级。
对根据实施例3-6制成的低密度吸声石膏板进行MOR强度(psi)测试。所得到的平均MOR强度达到约200psi或更高。
根据实施例3-6制成的低密度吸声石膏板与传统吸声板相比不易碎。使用机械切割锯时,这些低密度吸声石膏板的可切割性能包括边缘细节良好。边缘细节,即凸缘,通过研磨引入。

Claims (19)
1、一种基于石膏的吸声板,具有设置在两个基本平行的护板之间的凝固石膏内层,该基于石膏的吸声板包括:
由一内层配方制成的凝固石膏内层,该内层配方具有:基于所述内层配方总重量的按重量计大约75%到大约90%的灰泥、基于所述内层配方总重量的按重量计大约0到大约15%的珍珠岩、基于所述内层配方总重量的按重量计大约2%到大约12%的纸纤维、以及基于所述内层配方总重量的按重量计大约0.5%到大约5%的淀粉;以及
延伸穿过一护板并进入所述凝固石膏内层的大量声音吸收穿孔。
2、根据权利要求1所述的吸声板,其特征在于,所述内层配方包括:基于所述内层配方重量的按重量计大约80%到大约85%的量的灰泥、基于所述内层配方重量的按重量计大约5%到大约8%的量的珍珠岩、基于所述内层配方重量的按重量计大约6%到大约10%的量的纸纤维、以及基于所述内层配方重量的按重量计大约0.5%到大约2%的量的淀粉。
3、根据权利要求1所述的吸声板,其特征在于,所述珍珠岩具有从大约3.0pcf到大约5.0pcf的密度。
4、根据权利要求1所述的吸声板,其特征在于,所述纸纤维为水生纸浆。
5、根据权利要求1所述的吸声板,其特征在于,所述淀粉为纤维化的玉米淀粉。
6、根据权利要求1所述的吸声板,其特征在于,包括护板,所述护板包括正面纸和背面纸,所述穿孔延伸穿过所述正面纸、进入到但没有穿透所述凝固石膏内层。
7、根据权利要求6所述的吸声板,其特征在于,所述正面纸具有当从远距离看时产生纹理视觉外观的图案。
8、根据权利要求1所述的吸声板,其特征在于,所述穿孔具有大约0.062英寸的直径且存在为大约1800针/平方英尺。
9、根据权利要求1所述的吸声板,其特征在于,所述板为大约0.54英寸厚且所述穿孔为大约1/4英寸至大约1/2英寸深。
10、根据权利要求1所述的吸声板,其特征在于,所述板密度为大约16pcf到大约20pcf。
11、根据权利要求1所述的吸声板,其特征在于,所述板密度为大约16pcf到大约17pcf。
12、根据权利要求1所述的吸声板,其特征在于,其具有大约0.50到大约0.65的NRC值。
13、根据权利要求1所述的吸声板,其特征在于,所述内层配方中的珍珠岩以大约1:1.1至大约1:2的珍珠岩与纸纤维的重量比率存在。
14、根据权利要求1所述的吸声板,其特征在于,所述内层配方中的珍珠岩以大约1:1.4至大约1:1.6的珍珠岩与纸纤维的重量比率存在。
15、一种基于石膏的吸声板,其具有设置在正面纸和背面纸之间的凝固石膏内层,该吸声板包含:
由一内层配方制成的凝固石膏内层,该内层配方具有:基于所述内层配方总重量的按重量计大约75%到大约90%的灰泥/基于所述内层配方总重量的按重量计大约0到大约15%的珍珠岩、基于所述内层配方总重量的按重量计大约2%到大约12%的纸纤维、以及基于所述内层配方总重量的按重量计大约0.5%到大约5%的淀粉;以及
延伸穿过所述正面纸、进入到但没有穿透所述凝固石膏内层的大量声音吸收穿孔。
16、一种制备基于石膏的吸声板的方法,该方法包括以下步骤:
(a)混合浆液,所述浆液具有水、基于总固体重量的按重量计大约75%到大约90%的量的灰泥、基于总固体重量的按重量计达到大约15%的量的珍珠岩、基于总固体重量的按重量计大约2%到大约12%的量的纸纤维、和基于总固体重量的按重量计大约0.5%到大约5%的量的淀粉;
(b)向所述浆液添加具有约10pcf密度的肥皂泡沫;
(c)在第一护板上沉积所述浆液;
(d)在足以使所述灰泥形成凝固石膏内层的条件下,保持所述浆液;
(e)在所述凝固石膏内层上放置第二护板,以形成吸声板;
(f)干燥所形成的板;
(g)切割干燥后板;以及
(h)以使穿孔延伸到但不穿透所述凝固石膏内层的方式对干燥后的板的其中一个护板进行穿孔。
17、根据权利要求16所述的方法,其特征在于,还包括在步骤(g)之前,在第二护板上施加图案。
18、一种制备基于石膏的吸声板的方法,包括以下步骤:
(a)混合浆液,所述浆液包括水、基于总固体重量的按重量计大约75%到大约90%的量的灰泥、基于总固体重量的按重量计达到大约15%的量的珍珠岩、基于总固体重量的按重量计大约2%到大约12%的量的纸纤维、以及基于总固体重量的按重量计大约0.5%到大约5%的量的淀粉;
(b)向所述浆液添加具有大约10pcf密度的肥皂泡沫;
(c)在第一护板上沉积所述浆液;
(d)在足以使所述灰泥形成凝固石膏内层的条件下,保持所述浆液;
(e)在所述凝固石膏内层上放置第二护板,以形成吸声板;
(f)干燥所形成的板至恒定的重量,以产生具有不高于大约20pcf的密度的干燥后的板;
(g)切割所述干燥后的板;以及
(h)以使穿孔延伸到但不穿透所述凝固石膏内层的方式,使用针数为大约1800针每平方英尺且针直径为大约0.062英寸的针,对干燥后的板的其中一个护板进行穿孔。
19、根据权利要求18所述的方法,其特征在于,还包括在步骤(g)之前,在第二护板上施加图案。
