Phenolharze sind für viele Verwendungen zu spröde. Deshalb plastifiziert man sie durch chemischen Einbau von nichtphenolischen Verbindungen. Verätherungen, Veresterungen und andere Umsetzungen der Phenolharze, beispielsweise mit fetten Ölen, Fettsäuren, natürlichen und künstlichen Harzen, Terpenen, Alkoholen und Kautschuk werden in der Literatur beschrieben. Zur Elastifizierung von Phenolharzen setzt man auch Polyphenole ein, das sind Phenole mit mindestens drei phenolischen OH-Gruppen, die durch elastische Zwischenglieder miteinander verbunden sind.
Die Modifikation der Phenolharze mit nichtphenolischen Substanzen schwächt ihren phenolischen Charakter. Die Harze beziehungsweise ihre Härtungsprodukte werden dadurch zwar mehr oder minder flexibel, sie härten aber nur langsam oder unvollständig und haben die hervorragende chemische Beständigkeit der reinen Phenolharze weitgehend eingebüsst.
Es ist bekannt, Phenole und Formaldehyd so miteinander zu kondensieren, dass sie ohne Einbau weichmachender oder elastifizierender Gruppen flexibel sind. So wurde z. B. die Kondensation von sterisch gehindertem Alkylphenol, z. B.
iso-Propylphenol mit Formaldehyd vorgeschlagen. Diese Harze müssen in der Hitze gehärtet werden und eignen sich wie die aus langkettigen Polyphenolverbindungen als Harze für Pressmassen. Für den Oberflächenschutz reicht das plastische Verhalten dieser Harze jedoch nicht aus. Überdies sind die Kondensate gegen Chemikalien zu wenig beständig.
Schliesslich ist es bekannt, Alkylphenole mit einer längerkettigen Alkylgruppe, die z. B. eine Kettenlänge von 8 bis 18 C-Atomen hat, einer Mischkondensation mit Phenol und Form aldehyd in Gegenwart von Säuren, Alkali oder Ammoniak zu unterwerfen, um den weichmachenden Einfluss der Kohlenwasserstoffkette der Alkylphenole auszunützen. Die Schlagfestigkeit der daraus hergestellten Filme ist jedoch für manche Verwendungszwecke nicht befriedigend. Ausserdem müssen diese Mischkondensati: bei 190 bis 200ob 10 bis 20 Minuten eingebrannt werden.
Es wurde überraschend gefunden, dass man das flexible Verhalten von Phenol-Alkylphenol-Formaldehyd-Mischkondensaten erheblich steigern kann, wenn bei einem Verfahren zur Herstellung flexibler Phenolharze durch Mischkondensation von Vorkondensaten aus Formaldehyd mit di- oder trifunktionellen Alkylphenolen und Phenolen als Vorkondensate aus Alkylphenolen und Formaldehyd Dimethylolalkylphenolen, deren Alkylgruppe 1 bis 20 C-Atome aufweist, mit Methylolverbindungen polyfunktioneller Phenole als Vorkondensaten aus Formaldehyd und der Phenolkomponente, bei denen mindestens die Hälfte der reaktiven H-Atome durch Methylolgruppen ersetzt ist und deren Methylolgruppen zumindest teilweise mit ein- oder mehrwertigen aliphatischen Alkoholen mit bis zu 20 C-Atomen veräthert sein können, kondensiert werden,
wobei auf 1 Mol Dimethylolalkylphenol
1,4 bis 6 Methylolgruppen der polyfunktionellen Phenole kommen. Unter polyfunktionellen Phenolen sind solche mit
3 oder mehr funktionellen Gruppen zu verstehen. Nach dem erfindungsgemässen Verfahren erhält man Produkte mit erhöhter mechanischer Beständigkeit. Diese ist nicht durch die weichmachende Wirkung der Alkylgruppe, sondern offenbar durch den Vernetzungszustand des Härtungsproduktes bedingt. Ferner braucht der Alkylrest nicht einmal eine besondere weichmachende Wirkung zu besitzen, denn es können die Dimethylolverbindungen von Phenolen sowohl mit kurzen (1 bis 7 C-Atomen) als auch mit langen (8 bis 20 C-Atomen), vorzugsweise verzweigten Alkylresten, z.
B. 2,6-Dimethylol-p tert.-butylphenol, Dimethylol-p-kresol, Dimethylolnonylphenol, ferner die Dimethylolverbindungen von p-Octylphenol, p
Amylphenol sowie von 3,5-Diisopropylphenol und 3-Methyl
5-isopropylphenol eingesetzt werden. Nur wenn die Mischkon densate in der erfindungsgemässen Zusammensetzung und dem genannten Mengenverhältnis vorliegen, macht sich zusätzlich ein weichmachender Einfluss der Kettenlänge des Alkylphenols als Nebenwirkung bemerkbar. Als Polymethylolverbindungen werden solche mindestens trifunktioneller Phenole wie Phenol, m-Kresol, 3,5-Xylenol, 3-Äthyl-5-methylphenol, Di- oder Triphenylolalkane, z. B. Di-phenylolpropan- oder methan, Triphenylolpropan oder -methan verwendet.
Ein ausserhalb des angegebenen Bereichs liegender höherer oder niedrigerer Anteil des Dimethylolalkylphenols führt gewöhnlich zu Versprödungen. Das Molverhältnis zwischen Dimethylolalkylphenol und der Methylolverbindung des trifunktionellen vernetzbaren Phenols liegt zweckmässig zwischen 1:0,5 und 1:3, insbesondere zwischen 1:0,6 und 1:2. Die gegenüber Formaldehyd reaktiven Wasserstoffatome des trifunktionellen Phenols sind vorzugsweise zu mindestens 60 % durch Methylolgruppen ersetzt. Diese reaktiven Wasserstoffatome sitzen in der Regel in o- und/oder p-Stellung. Auf ein Mol Dimethylolalkylphenol kommen vorzugsweise 1,7 bis 4 Methylolgruppen des polyfunktionellen Phenols. Je nach dem verwendeten Phenol kann dieses Verhältnis innerhalb des beanspruchten Bereichs schwanken.
Die Methylolverbindungen können als solche vorliegen.
Manchmal ist es aber aus Verträglichkeitsgründen und zum Angleichen der Härtungsgeschwindigkeiten zweckmässig, die Methylolgruppen wenigstens teilweise mit ein- oder mehrwertigen aliphatischen Alkoholen mit z. B. bis zu 20 C-Atomen zu veräthert, z. B. mit Amyl-, Hexyl- oder Octylalkohol, Äthylenglykol, Glycerin, Glykoläther, vorzugsweise jedoch n- oder Isobutanol. Die eingesetzten Methylolverbindungen sollen keine wesentlichen Anteile an Selbstkondensaten enthalten.
Die Härtungsprodukte sind sonst spröde und anfällig gegen chemische Einflüsse und Lösungsmittel. Geringe, bei der technischen Herstellung der Methylolverbindungen unvermeidbare Beimengungen verursachen aber keine wesentlichen Störungen.
Gemäss der Erfindung erhält man in jedem Falle Mischkon densate, in denen die beiden Komponenten statistisch gleichmässig miteinander abwechseln. Die Methylolverbindungen, deren Gemisch der Mischkondensation unterworfen werden soll, können entweder nach an sich bekannten Verfahren, jeweils für sich getrennt hergestellt und dann miteinander vermischt werden oder man kann sie nacheinander in einem
Reaktionsgefäss herstellen. Es ist z. B. möglich, in einem einzigen Reaktionsgefäss zunächst das Alkylphenol mit Form aldehyd zu methylolisieren und darauf das vernetzbare Phenol mit Formaldehyd zur Polymethylolverbindung umzusetzen und das Gemisch dann unter Erwärmen der Mischkondensation zu unterwerfen.
Bei der Mischkondensation ist zu beachten, dass die als Ausgangsmaterial verwendeten Methylolverbindungen keine Homokondensate von 3, 4 oder mehr Monomeren sind, um eine statistische Verteilung der verschiedenartigen mono meren Komponenten in dem herzustellenden Mischkondensat zu gewährleisten (vgl. Beispiel 5). Wenn man dagegen von in sich vorkondensierten Methylolverbindungeum bestehend aus mindestens drei oder mehr monomeren Methylolverbindungen ausgeht, so erhält man Mischkondensate, in denen die ursprünglich monomeren Methylolverbindungen auf Grund ihrer zwischenzeitlichen Vorkondensation blockartig, aber nicht statistisch verteilt sind (siehe Vergleichsbeispiel 5). Der artige Mischkondensate besitzen aber nicht die vorteilhaften
Eigenschaften wie die erfindungsgemäss erhaltenen Produkte.
Während der Herstellung der Methylolverbindungen sowie bei der etwaigen Verätherung mit Alkoholen müssen aus den genannten Gründen Bedingungen gewählt werden, die die
Selbstkondensation unterdrücken oder äusschliessen. So wird die Anlagerung von Formaldehyd an die Phenole zu Methylol gruppen z. B. in an sich bekannter Weise in Gegenwart von grösseren Mengen Alkali, vorzugsweise von 0,1 bis 1,0 Äqui valent Natriumhydroxyd (bezogen auf Phenole) und vorteilhaf bei Temperaturen zwischen 0 und 80, zweckmässig bei 25 bis 65 C durchgeführt.
Die Mischkondensation kann in Gegenwart eines Katalysators bei etwa 70 bis etwa 150, vorzugsweise bis etwa 130, und ohne Katalysator bei etwa 150 bis 190oC erfolgen. Geeignet sind saure Katalysatoren, vorzugsweise Säuren, wie Salzsäure, Schwefelsäure, Phosphorsäure und deren saure Derivate, z. B.
Alkyl- und Arylderivate, Phenolsulfonsäure und deren Chloride. Die Mischkondensation kann auch z. B. beim Einbrennen von Anstrichen oder beim Erhitzen zur Herstellung von Schichtkörpern erfolgen.
Nach einer Ausführungsform der Erfindung kann die gegebenenfalls unvollständige Mischkondensation der Methylolverbindungen im Anschluss an ihre Herstellung in einem Gefäss vorgenommen werden. Sie bedarf keines Katalysators und kann nur durch Erwärmen der Komponenten erfolgen, gegebenenfalls unter Zusatz von Lösungsmitteln, wie aromatischen Kohlenwasserstoffen, Alkoholen oder anderen polaren Lösungsmitteln und eventuell unter Entfernung des bei der Kondensation entstehenden Wassers. Die endgültige Auskondensation der Mischkondensate kann später, z. B. beim Einbrennen, erfolgen. Die Mischkondensate können als Festhan oder als Harzlösung mit unterschiedlichen, wunschgemäss eingestelltem Kondensationsgrad hergestellt werden. Die vollständige Kondensation kann dann z. B. nach dem Auftragen der Produkte auf eine Oberfläche erfolgen.
Im Gegensatz zu anderen, modifizierten Resolen härten die erfindungsgemässen Kondensate bei erheblich niedrigeren Temperaturen und/oder in erheblich kürzeren Zeiten, z. B. bei
1600C innerhalb von 5 bis 10 Minuten. Die bekannten (nach Houben-Weyl, Methoden der organischen Chemie , Band XIV 2 (1963) Seiten 281 bis 285, Beispiel 29, 30, 39 und 40) mit Butanol, Alkydharzen, Polymerisaten und langkettigen Polyphenolen modifizierten Resole müssen demgegenüber 1 bis 2 Stunden bei 1800C gehärtet werden. Die Härtung selbst der erfindungsgemäss hergestellten Harze bedarf bei erhöhter Temperatur keines Katalysators, doch können Säuren zugesetzt werden. In Gegenwart starker Säuren kann die Härtung sogar bei Raumtemperatur erfolgen.
Als Schleppmittel beim Abdestillieren des Lösungsmittels für die Kondensationsreaktion sind z. B. Xylol, Butanol, Toluol, Benzol, Diäthylbenzol oder dergleichen geeignet.
Ein weiterer Vorzug der neuen Harze liegt darin, dass die Härtungsprodukte bei bestimmten Ausführungsweisen sehr hellfarbig sein können. Dies betrifft besonders Mischkondensate aus p-Alkylphenolen mit einer Alkylkette von weniger als 6 C-Atomen und vollständig oder weitgehend methylolpolisierten vernetzbaren Phenolen, z. B. Polymethylolphenol mit mehr als 2,5 Methylolgruppen.
Die Löseeigenschaften der Mischungen der Methylolverbindungen, aber auch die der mischkondensierten, noch nicht vernetzten Harze sind besonders interessant. Während Dimethylolphenol mit einem Alkylrest von mehr als 6 C-Atomen mit Polymethylolphenol nicht in jedem Gewichtsverhältnis mischbar sind und erst durch Mischkondensation ein einheitliches Harz ergeben, lösen sich die Dimethylolverbindungen von kurzkettigen Alkylphenolen sehr gut in Polymethylolverbindungen des Phenols. Diese Systeme lösen sich nicht nur in allen polaren Lösungsmitteln und in aromatischen Kohlenwasserstoffen, sie vertragen überraschenderweise sogar einen erheblichen Wasserzusatz, selbst wenn die verwendeten Lösungsmittel nicht oder nur teilweise mit Wasser mischbar sind.
Beispielsweise können derartige Lösungen in n-Butanol mit Wasser verdünnt werden ohne dass eine Wasserunlöslichkeit - auch vom Butanol - auftritt.
Infolge ihrer Verträglichkeit mit Wasser können die erfindungsgemäss hergestellten Mischungen der Methylolverbin dungen auch als wasserlösliche oder mit Wasser verdünnbare Bindemittel z. B. für Anstrichmittel oder dergleichen verwen det werden. Hand in Hand mit der guten Löslichkeit geht aber auch eine gute Verträglichkeit mit den meisten in der Kunstharztechnik üblichen Zusätzen.
Durch die schnell ablaufenden Härtungsreaktionen, die auch in Gegenwart von Elastomeren, gegebenenfalls maleinischen, Ölen und deren Salzlösungen, Harzen, Estern und anderen mehr durchgeführt werden können, sind die neuen Mischkondensate vorzüglich als Pressmassen, Lacke und Bindemittel für Papier, Mineralfasern, Textilien und anderes mehr geeignet.
Beispiele 1 bzs 4
Man gibt zu 94 g Phenol 50 g 30%igen wässrigen Formaldehyd und kühlt auf 25 C ab. Man lässt unter Kühlen 60 g Natronlauge (33 %ig) zulaufen und gibt 53 g Paraformaldehyd (90 %ig) zu. Die Temperatur lässt man zunächst auf 34 bis 36OC ansteigen und hält sie 30 Minuten durch Kühlen. Darauf wird der Ansatz bei 40OC gerührt, bis der Formaldehydgehalt bei 0,5 bis 0,7 % liegt. Das Dauert etwa 4 Stunden. Dann gibt man 135 g iso-Butanol und 75 g Xylol zu und stellt mit etwa 40 g 60 %iger Schwefelsäure einen pH-Wert von 6,4 bis 6,0 ein, wobei die Temperatur durch Kühlen auf 40OC gehalten wird. Dann trennt man die wässrige Phase ab und verwirft sie.
Darauf wird unter Zusatz eines Schleppmittels, z. B. Xylol unter vermindertem Druck bei 50 bis 500C destilliert. Das gleichzeitig übergehende Wasser wird abgetrennt, und das Schleppmittel wird in die Reaktionsmischung zurückgeführt (kurz mit im Umlauf bezeichnet). Das gelöste Wasser wird so aus dem Ansatz entfernt und dieser durch anschliessende Filtration von den sich abscheidenden Salzen befreit. Man erhält 330 g Lösung. Darin löst man 210 g Dimethyl-p-tert.butylphenol, Schmelzpunkt 72 bis 740C, hergestellt gemäss Journal für praktische Chemie (2) 153 (1939). Dieser Ansatz entspricht Beispiel 2 in der nachstehenden Tabelle.
Diese Lösung von Dimethyl-p-tert.-butylphenol und Polymethylolphenol ist hellgelb und besitzt bei 20OC eine Viskosität von 210 cp. Die Bestimmung des Rückstandes bei 170ob ergibt einen Feststoffanteil von 57%. Die Lösung stellt, z. B.
nach Verdünnung mit Isobutanol und Wasser, einen hitzehärtenden Lack für Bleche dar, der aufgrund seiner ausgezeichneten flexiblen Eigenschaften besonders plötzliche Verformungen aushält und gute chemische Beständigkeit aufweist.
Um den Einfluss der Molverhältnisse der Ausgangsprodukte auf die Eigenschaften der Härtungsprodukte zu demonstrieren, wird der Gehalt an Dimethylol-p-tert.-butylphenol abgewandelt. Die Mengenverhältnisse sind aus Tabelle 1 ersichtlich.

Durch Zugabe von 5 g Äthylenglykolmonoäthyläther und
20 bis 40 g Wasser auf je 100 g Lösung werden die 4 Lösun gen auf eine Viskosität von 16 DIN-Sekunden bei 20OC einge stellt. Mit diesen Lacklösungen werden 0,31 mm starke ver zinnte Stahlbleche durch einmaliges Tauchen lackiert. Nach einer Trockenzeit von 10 Minuten werden die Bleche 6 Minu ten bei 1800C eingebrannt. Nach dem Einbrennen hat die hellgoldfarbene Lackschicht eine Dicke von 11 Il.
Prüfung der Filme
Bei der Behandlung der Lackfilme mit einem Gemisch aus gleichen Volumenteilen Xylol und Äthylenglykolmonoäthyl äther wird bei den Beispielen 1 bis 4 die Oberfläche nicht angegriffen. Nochmaliges Einbrennen dieser Lackfilme bei 190ob verändert ihr Verhalten nicht.
Bei der Prüfung der Schlagtieffestigkeit an den Proben gemäss den Beispielen 1 bis 4 mit dem Gerät nach Niesen, ( Farbe, Lacke, Anstrichstoffe 1949, Seite 10; ein 2 kg
Gewicht mit einer Halbkugel-Spitze von 20 mm Durchmesser fällt auf das festgespannte, hohl aufliegende Prüfblech) wird die Fallhöhe einer Halbkugel ermittelt, die die Lacke ohne äusserlich erkennbare Verletzung aushalten. Anschliessend werden die mechanisch belasteten Bleche eine Stunde in 2 %iger Essigsäure gekocht. Die Ergebnisse sind in Tabelle 2 zusammengestellt.

Wie die Prüfergebnisse zeigen, besitzen die erfindungsgemäss hergestellten Filme eine gute Beständigkeit gegen Essigsäure und eine gute Schlagtieffestigkeit.
Beispiel 5
Herstellung von Dimethylol-nonylphenol
220 g Nonylphenol, 50 g Xylol, 50 g wässriger Formaldehyd (30 %ig) und 50 g Paraformaldehyd (90 %ig) werden unter
Rühren bei 40 C gelöst bzw. suspendiert und innerhalb einer halben Stunde 80 g Natronlauge (33 %ig) zugegeben. Dabei steigt die Temperatur auf 60OC an. Diese Temperatur hält man anfangs durch Kühlen, später durch Heizen, bis der Gehalt an freiem Formaldehyd auf 1,8 bis 2% gesunken ist. Das dauert etwa 4 bis 5 Stunden. Dann gibt man 75 g Xylol zu, kühlt auf
400C ab und stellt mit zirka 105 g 60 %iger Schwefelsäure einen pH-Wert von 8,0 bis 7,5 ein. Dabei muss durch Kühlen die Temperatur von 40 C gehalten werden. Anschliessend stellt man mit zirka 2 bis 3 g 50%iger Phosphorsäure einen pH-Wert zwischen 6,4 und 6,6 ein.
Man lässt die wässrige
Phase absitzen, trennt ab und verwirft sie. Die Lösung von
Dimethylolnonylphenol wird nach Zusatz von Xylol als
Schleppmittel durch Umlaufdestillation unter vermindertem
Druck bei einer Sumpftemperatur zwischen 50 und 60CC von
Wasser und durch anschliessende Filtration von anorganischen
Salzen befreit. Es fallen 390 g der Lösung an.
Herstellung von Dimethylphenol
Man löst 94 g Phenol in 100 g Natronlauge (33 %ig) und gibt bei 25oC 50 g wässrigen Formaldehyd (30 %ig) und 50 g
Paraformaldehyd (90 %mg) zu. In exothermer Reaktion erhitzt sich die Mischung zunächst langsam. Sind 40OC erreicht, kühlt man und hält diese Temperatur, bis der Formaldehydgehalt unter 1% liegt. Das dauert etwa 1,5 bis 2,0 Stunden. Man gibt
100 g iso-Butanol zu und stellt mit zirka 80 g 35 %iger Salz säure bei 40oC unter Kühlen den Ansatz auf einen pH-Wert von 8,0 bis 8,5, anschliessend mit zirka 5 bis 10 g Ameisen säure den Ansatz auf pH 6,5 ein, lässt die wässrige Phase absitzen und verwirft sie.
Die Lösung von Dimethylolphenol in iso-Butanol wird durch Umlaufdestillation unter vermindertem
Druck bei 50 bis 55oC vom Wasser und durch Filtration von der anorganischen Substanz befreit. Es fallen 240 g der Lösung an.
Mischkondensation
300 g der Dimethylolnonylphenollösung und 210 g der
Dimethylolphenollösung werden vereint und die Mischung unter Normaldruck am Umlauf destilliert. Nach Einsetzen des
Umlaufs scheiden sich innerhalb einer Stunde bei einer auf 115oC ansteigenden Sumpftemperatur 15,3 ml Wasser ab. Man kühlt ab und erhält 460 g einer Lösung des Mischkondensats aus Dimethylolnonylphenol und Dimethylolphenol
Eigenschaften: Viskosität bei 20ob: 1 600 cp
Rückstand: 62% (1 g Harzlösung wird 1 Stunde lang bei 1700C getrocknet.)
100 g der Harzlösung werden mit 80 Teilen Diäthylbenzol und 35 g iso-Butanol auf eine Viskosität von 17 DIN-Sekunden (20CC) eingestellt und mit dieser Lösung 0,31 mm starke ver zinnte Stahlbleche durch einmaliges Tauchen lackiert.
Nach einer Trockenzeit von 10 Minuten wird bei 1700C eingebrannt.
Nach dem Einbrennen hat die hellgold-farbene Lackschicht eine Dicke von 14 a. Die Prüfung der Schlagtieffestigkeit ergibt Beständigkeit bei einer Fallhöhe von 90 cm. Die ver formten Lackfilme sind 2 Stunden lang beständig gegen
Kochen mit 2 %iger Essigsäure.

Mischkondensation von vorkondensiertem
Dimethylolnonylphenol und Dimethylolphenol
300 g der Dimethylolnonylphenollösung aus Beispiel 5 werden am Umlauf bei einer Sumpftemperatur von 95 bis 1050C erhitzt, bis sich 3,5 ml Wasser abgeschieden haben.
Ebenso wird mit 210 g der Dimethylolphenollösung aus Bei spiel 5 verfahren. Anschliessend vereint man beide Lösungen der jeweils getrennt hergestellten Homokondensate und destil liert sie weiter am Umlauf, bis sich erneut 8,3 ml Wasser abge schieden haben. Man erhält 470 g einer Harzlösung.
Eigenschaften: Viskosität bei 20ob: 1 300 cp
Rückstand 63 %
Durch Verdünnen von 100 g dieser Lösung mit 80 Teilen
Xylol und 35 Teilen iso-Butanol stellt man einen Tauchlack mit einer Viskosität von 14 DIN-Sekunden ein. 0,31 mm starke Stahlbleche werden tauchlackiert und wie im Beispiel 5 eingebrannt. Der 10 a dicke Film ist spröde, anfällig gegen
Lösungsmittel und wird bei Behandlung mit 2%iger siedender
Essigsäure nach wenigen Minuten zerstört. Der Versuch zeigt, dass bei Verwendung eines Gemischs von Homokondensaten ein Überzug mit unzureichenden Eigenschaften erhalten wird.
Beispiel 6
123 g 2,4,6-Trimethylolphenol ( Angewandte Chemie ,
Band 64, Seite 399) werden bei 40 C nach und nach in 60 g
Wasser und 40 g iso-Butanol gelöst. Dann gibt man bei der gleichen Temperatur 225 g 2,6-Dimethylol-p-tert.-butylphenol ( Journal für praktische Chemie (2) 153 (1939) zu. Man erhält eine zähe Lösung mit einer Viskosität von 6000 cP bei 200C. Sie kann mit Wasser oder polaren Lösungsmitteln wei terverdünnt und als Bindemittel für Schichtstoffe verwendet werden. Die Mischkondensation erfolgt beim Herstellen der
Schichtstoffe in einer Phase durch 20 Minuten langes Erhitzen auf 1700C unter einem Druck von 80 at.
Beispiel 7
Herstellung von Dimethylol-p-kresol
216 g p-Kresol werden geschmolzen, 200 g wässriger Form aldehyd (30 %mg) und 66 g Paraformaldehyd (91 %mg) eingetra gen; dann wird auf 35 C abgekühlt und innerhalb einer Stunde
120 g 33 %ige Natronlauge unter Rühren eingetragen. Die exotherme Reaktion wird bei 40oC abgefangen und der Ansatz 41/2 Stunden bei 40oC gerührt. Der Gehalt an freiem Formaldehyd liegt dann bei 0,8%.
Methylolisierung von Phenol
218 g einer Mischung aus 86 g Phenol und 14 g wässrigem Formaldehyd (30 %ig) werden mit 200 g wässrigem Formaldehyd (3 %ig) und 60 g Paraformaldehyd (91 %mg) unter Rühren gemischt und bei 250C 120 g Natronlauge (33 %ig) zugegeben.
Die bei Zugabe der Natronlauge einsetzende exotherme Reaktion wird bei 35 C abgefangen. Man rührt eine Stunde bei 35oC, lässt dann die Temperatur auf 40OC ansteigen und rührt weiter, bis der Gehalt an freiem Formaldehyd unter 1% gesunken ist. Das dauert etwa 3 Stunden.
Mischkondensation
Man vereint beide Lösungen, gibt 100 ml iso-Butanol zu, neutralisiert die vereinten Ansätze mit zirka 195 g 50%iger Schwefelsäure (pH 7,2 bis 7,8). Dann stellt man mit etwas verdünnter Phosphorsäure einen pH-Wert von 6,4 bis 6,6 ein.
Beim Neutralisieren muss die Temperatur um 400C liegen.
Man lässt die wässrige Phase absitzen, trennt sie ab und verwirft sie.
Da aus der Harzphase beim Abkühlen das Dimethylol-pkresol auskristallisiert, destilliert man den Ansatz nach Zugabe von 10 g Toluol bei 1200C am Umlauf, bis die Viskosität 600 bis 800 cP/20'C erreicht hat und aus einer Probe kein Dimethylol-p-kresol auskristallisiert. Die Harzlösung wird durch heisses Filtrieren von den Resten anorganischer Substanz befreit. Die Lösung, von der 570 g anfallen, hat eine Viskosität von 600 bis 800 cP/200C und nach einstündiger Trocknung bei 1700C einen Rückstand von 73%.
Mit der Harzlösung werden verzinnte Stahlbleche von
23 mm Dicke walzlackiert. Nach 12 Minuten langem Einbrennen bei 170ob erhält man einen 8 11 dicken Lackfilm. Die Prüfung der Schlagtieffestigkeit (siehe Beispiel 1) ergibt Beständigkeit bei einer Fallhöhe von 90 cm. Die verformten Lackfilme sind 2 Stunden gegen Kochen mit 2 %iger Essigsäure beständig.
Vergleichsversuch 1
Die Beispiele 1, 2 und 3 des amerikanischen Patents 3 227 686 wurden nachgearbeitet. Hierbei wurden Phenol, ein p-Alkylphenol und Formaldehyd in Gegenwart von Triäthylamin bzw. Salzsäure bei erhöhter Temperatur kondensiert, die Harze mit Butanol verdünnt, durch einmaliges Tauchen auf verzinntes Stahlblech (0,31 mm Stärke) aufgebracht und bei 190oC eingebrannt. Die Dicke der eingebrannten Filme wurde auf 11 I1 und auf 14 Fa eingestellt.
Bei der Schlagtiefprüfung halten die Lacke einer Fallhöhe von maximal 30 cm für 11 F dicke Filme und um 20 cm für 14 dicke Filme stand.

Durch Vergleich der Filme nach dem bekannten Verfahren mit denjenigen von Beispielen 1 bis 5 der Erfindung geht hervor, dass sowohl die Lackfilme der Mischkondensate von Dimethylolbutynol und Dimethylolphenol bei einer Schicht dicke von 11 y als auch diejenigen aus Dimethylolnonylphenol und Dimethylolphenol bei 14y Schichtdicke eine Fallhöhe von
90 cm standhalten können. Sie sind somit den bekannten Filmen hinsichtlich ihrer Schlagtieffestigkeit überlegen.
Beispiel 8
Herstellung von Dimethylol-butylphenol
750 g p-tert.-Butylphenol, 300 g Xylol, 250 g wässriger Formaldehyd (30%ig) und 250 g Paraformaldehyd werden unter Rühren bei 400C gelöst bzw. suspendiert und dazu innerhalb einer halben Stunde 300 g Natronlauge (33 %ig) zugege ben. Dabei erhöht sich die Temperatur auf 60 C. Diese Temperatur hält man anfangs durch Kühlen, später durch Heizen, bis der Gehalt an freiem Formaldehyd auf 1,6 bis 1,8% absinkt. Das beansprucht etwa 2,5 bis 3,5 Stunden.
Methylolisierung von Phenol
Man kühlt den Ansatz auf 400C, gibt 470 g Phenol sowie
665 g Paraformaldehyd (90%mg) zu und rührt eine Stunde bei 400C. Dann lässt man innerhalb einer Stunde 300 g Natronlauge (33 %mg) zulaufen und hält bei 40 C, bis der Gehalt an freiem Formaldehyd unter 1,5% liegt. Das dauert nochmals 3 bis 4 Stunden, von Zugabe des Paraformaldehyds an gerechnet.
Mischkondensation
Durch Zugabe von etwa 820 g verdünnter Schwefelsäure (60 %ig) stellt man den Ansatz auf einen pH-Wert zwischen
6,4 bis 6,6 ein. Dabei muss durch Kühlen die Temperatur von 4( > C halten werden. Man lässt die wässrige Phase absitzen, trennt sie ab und verwirft sie. Zur organischen Phase gibt man 700 g Xylol und entfernt durch Vakuumumlaufdestillation das gelöste Wasser und durch Filtration die anorganischen Salze unter Rückführung des Xylols.
Im Vakuum wird das Xylol von der Lösung ab destilliert und der Ansatz bei einer Sumpftemperatur von 105"C gehalten bis der Schmelzpunkt auf 60 bis 65 C angestiegen ist. Dann wird das Harz in eine Pfanne geleert. Ausbeute: 1 480 g, Schmelzpunkt 640C. 40 g des erhaltenen Mischkondensats werden in 60 g Äthylenglykolmonoäthyläther gelöst und die Lösung auf verzinntes Stahlblech zu einem Film von 6 F Dicke aufgewalzt.
Nach einer Trockenzeit von 10 Minuten werden die Bleche 25 Minuten bei 1800C eingebrannt. Man erhält einen elastischen und hellen Überzug, der beispielsweise für Konservendosenlacke geeignet ist.
PATENTANSPRUCH I
Verfahren zur Herstellung flexibler Phenolharze durch Mischkondensation von Vorkondensaten aus Formaldehyd mit di- oder trifunktionellen Alkylphenolen und Phenolen, dadurch gekennzeichnet, dass als Vorkondensate aus Alkylphenolen und Formaldehyd Dimethylolalkylphenole, deren Alkylgruppe 1 bis 20 C-Atome aufweist, mit Methylolverbindungen polyfunktioneller Phenole als Vorkondensate aus Formaldehyd und der Phenolkomponente, bei denen mindestens die Hälfte der reaktiven H-Atome durch Methylolgrup .pen ersetzt ist und deren Methylolgruppen mindestens teilweise mit ein- oder mehrwertigen aliphatischen Alkoholen mit bis zu 20 C-Atomen veräthert sein können, bei erhöhter Temperatur zu Mischkondensaten, in denen die einzelnen Methylolverbindungen statistisch verteilt sind, kondensiert werden,
wobei auf 1 Mol Dimethylolalkylphenol 1,4 bis 6 Methylolgruppen der polyfunktionellen Phenole kommen.
UNTERANSPRÜCHE
1. Verfahren nach Patentanspruch I, dadurch gekennzeichnet, dass bei den Methylolverbindungen der polyfunktionellen

Phenolic resins are too brittle for many uses. That is why they are plasticized by chemically incorporating non-phenolic compounds. Etherifications, esterifications and other reactions of phenolic resins, for example with fatty oils, fatty acids, natural and synthetic resins, terpenes, alcohols and rubber, are described in the literature. Polyphenols are also used to make phenolic resins elastic. These are phenols with at least three phenolic OH groups that are connected to one another by elastic links.
Modifying phenolic resins with non-phenolic substances weakens their phenolic character. The resins or their hardening products become more or less flexible as a result, but they harden only slowly or incompletely and have largely forfeited the excellent chemical resistance of the pure phenolic resins.
It is known to condense phenols and formaldehyde with one another in such a way that they are flexible without incorporating plasticizing or elasticizing groups. So was z. B. the condensation of sterically hindered alkylphenol, e.g. B.
iso-propylphenol with formaldehyde proposed. These resins have to be hardened in the heat and, like those made from long-chain polyphenol compounds, are suitable as resins for molding compounds. However, the plastic behavior of these resins is not sufficient for surface protection. In addition, the condensates are insufficiently resistant to chemicals.
Finally, it is known to use alkylphenols with a relatively long-chain alkyl group which, for. B. has a chain length of 8 to 18 carbon atoms, to subject a co-condensation with phenol and formaldehyde in the presence of acids, alkali or ammonia in order to exploit the softening influence of the hydrocarbon chain of the alkylphenols. However, the impact resistance of the films produced therefrom is unsatisfactory for some uses. In addition, these mixed condensates must be baked in for 10 to 20 minutes at 190 to 200ob.
It has surprisingly been found that the flexible behavior of phenol-alkylphenol-formaldehyde mixed condensates can be increased significantly if, in a process for the production of flexible phenolic resins, mixed condensation of precondensates from formaldehyde with di- or trifunctional alkylphenols and phenols as precondensates from alkylphenols and formaldehyde Dimethylolalkylphenols, the alkyl group of which has 1 to 20 carbon atoms, with methylol compounds of polyfunctional phenols as precondensates of formaldehyde and the phenol component, in which at least half of the reactive H atoms are replaced by methylol groups and their methylol groups at least partially with monohydric or polyhydric aliphatic alcohols can be etherified with up to 20 carbon atoms, be condensed,

3 or more functional groups. The process according to the invention gives products with increased mechanical resistance. This is not due to the softening effect of the alkyl group, but apparently due to the state of crosslinking of the hardening product. Furthermore, the alkyl group does not even need to have a special softening effect, because the dimethylol compounds of phenols with both short (1 to 7 carbon atoms) and long (8 to 20 carbon atoms), preferably branched alkyl groups, e.g.

5-isopropylphenol can be used. Only when the mixed condensates are present in the composition according to the invention and in the stated quantity ratio does a softening effect of the chain length of the alkylphenol also become noticeable as a side effect. Polymethylol compounds are at least trifunctional phenols such as phenol, m-cresol, 3,5-xylenol, 3-ethyl-5-methylphenol, di- or triphenylolalkanes, eg. B. Di-phenylolpropane or methane, triphenylolpropane or methane is used.
A higher or lower proportion of the dimethylolalkylphenol outside the specified range usually leads to embrittlement. The molar ratio between dimethylolalkylphenol and the methylol compound of the trifunctional crosslinkable phenol is expediently between 1: 0.5 and 1: 3, in particular between 1: 0.6 and 1: 2. The formaldehyde-reactive hydrogen atoms of the trifunctional phenol are preferably replaced by methylol groups to an extent of at least 60%. These reactive hydrogen atoms are usually in the o- and / or p-position. There are preferably 1.7 to 4 methylol groups of the polyfunctional phenol per mole of dimethylolalkylphenol. Depending on the phenol used, this ratio can vary within the claimed range.
The methylol compounds can be present as such.
Sometimes, however, for reasons of compatibility and to adjust the curing rates, it is advisable to at least partially remove the methylol groups with mono- or polyhydric aliphatic alcohols with z. B. etherified up to 20 carbon atoms, z. B. with amyl, hexyl or octyl alcohol, ethylene glycol, glycerin, glycol ether, but preferably n- or isobutanol. The methylol compounds used should not contain any significant amounts of self-condensates.
The hardening products are otherwise brittle and susceptible to chemical influences and solvents. Small additions, which are unavoidable in the industrial production of the methylol compounds, do not, however, cause any significant disturbances.
According to the invention, mixed condensates are obtained in each case in which the two components alternate with one another statistically evenly. The methylol compounds, the mixture of which is to be subjected to co-condensation, can either be prepared separately by processes known per se and then mixed with one another, or they can be used one after the other in one
Prepare the reaction vessel. It is Z. B. possible to first methylolize the alkylphenol with formaldehyde in a single reaction vessel and then react the crosslinkable phenol with formaldehyde to form the polymethylol compound and then subject the mixture to co-condensation with heating.
In the case of co-condensation, it should be noted that the methylol compounds used as starting material are not homocondensates of 3, 4 or more monomers in order to ensure a statistical distribution of the different types of monomeric components in the co-condensate to be produced (see Example 5). If, on the other hand, precondensed methylol compounds consisting of at least three or more monomeric methylol compounds are used, mixed condensates are obtained in which the originally monomeric methylol compounds are distributed in blocks, but not statistically, due to their intermediate precondensation (see Comparative Example 5). Such mixed condensates do not have the advantageous ones
Properties like the products obtained according to the invention.
During the preparation of the methylol compounds as well as any etherification with alcohols, conditions must be selected for the reasons mentioned, which the
Suppress or exclude self-condensation. So the addition of formaldehyde to the phenols to methylol groups z. B. in a manner known per se in the presence of large amounts of alkali, preferably 0.1 to 1.0 equi valent sodium hydroxide (based on phenols) and advantageously at temperatures between 0 and 80, conveniently carried out at 25 to 65 C.
The co-condensation can take place in the presence of a catalyst at about 70 to about 150, preferably up to about 130, and without a catalyst at about 150 to 190 ° C. Acid catalysts, preferably acids such as hydrochloric acid, sulfuric acid, phosphoric acid and their acidic derivatives, eg. B.
Alkyl and aryl derivatives, phenolsulfonic acid and its chlorides. The mixed condensation can also, for. B. take place when baking paints or when heating to produce laminates.
According to one embodiment of the invention, the possibly incomplete co-condensation of the methylol compounds can be carried out in a vessel following their preparation. It does not require a catalyst and can only take place by heating the components, if appropriate with the addition of solvents such as aromatic hydrocarbons, alcohols or other polar solvents and possibly with removal of the water formed during the condensation. The final condensation of the mixed condensates can later, for. B. when baking, take place. The mixed condensates can be produced as a solid or as a resin solution with different degrees of condensation set as desired. The complete condensation can then, for. B. after the products have been applied to a surface.
In contrast to other, modified resols, the condensates according to the invention harden at considerably lower temperatures and / or in considerably shorter times, e.g. B. at
1600C within 5 to 10 minutes. The known (according to Houben-Weyl, Methods of Organic Chemistry, Volume XIV 2 (1963) pages 281 to 285, Examples 29, 30, 39 and 40) modified with butanol, alkyd resins, polymers and long-chain polyphenols, on the other hand, have to take 1 to 2 hours be hardened at 1800C. The curing itself of the resins prepared according to the invention does not require a catalyst at an elevated temperature, but acids can be added. In the presence of strong acids, curing can even take place at room temperature.
As entrainers when distilling off the solvent for the condensation reaction, for. B. xylene, butanol, toluene, benzene, diethylbenzene or the like are suitable.
Another advantage of the new resins is that the curing products can be very light in color in certain designs. This applies in particular to mixed condensates of p-alkylphenols with an alkyl chain of less than 6 carbon atoms and completely or largely methylol-polished crosslinkable phenols, e.g. B. Polymethylolphenol with more than 2.5 methylol groups.
The dissolving properties of the mixtures of methylol compounds, but also those of the mixed-condensed, not yet crosslinked resins are particularly interesting. While dimethylolphenol with an alkyl radical of more than 6 carbon atoms is not miscible with polymethylolphenol in every weight ratio and only results in a uniform resin through mixed condensation, the dimethylol compounds of short-chain alkylphenols dissolve very well in polymethylol compounds of phenol. These systems not only dissolve in all polar solvents and in aromatic hydrocarbons, they surprisingly even tolerate a considerable addition of water, even if the solvents used are not or only partially miscible with water.
For example, such solutions can be diluted with water in n-butanol without water insolubility, including butanol, occurring.
As a result of their compatibility with water, the mixtures of the methylol compounds prepared according to the invention can also be used as water-soluble or water-dilutable binders such. B. can be used for paints or the like. Hand in hand with good solubility, however, is also good compatibility with most of the additives commonly used in synthetic resin technology.
Due to the rapid hardening reactions, which can also be carried out in the presence of elastomers, possibly Malean oils and their salt solutions, resins, esters and others, the new mixed condensates are excellent as molding compounds, varnishes and binders for paper, mineral fibers, textiles and others more suitable.
Examples 1 and 4
50 g of 30% strength aqueous formaldehyde are added to 94 g of phenol and the mixture is cooled to 25.degree. While cooling, 60 g of sodium hydroxide solution (33%) are run in and 53 g of paraformaldehyde (90%) are added. The temperature is first allowed to rise to 34 to 36 ° C and is held for 30 minutes by cooling. The batch is then stirred at 40 ° C until the formaldehyde content is 0.5 to 0.7%. This takes about 4 hours. 135 g of isobutanol and 75 g of xylene are then added and a pH of 6.4 to 6.0 is set with about 40 g of 60% strength sulfuric acid, the temperature being kept at 40 ° C. by cooling. The aqueous phase is then separated off and discarded.
Then with the addition of an entrainer such. B. xylene distilled under reduced pressure at 50 to 500C. The water which passes over at the same time is separated off and the entrainer is returned to the reaction mixture (referred to for short as in circulation). The dissolved water is removed from the batch and this is freed from the salts which separate out by subsequent filtration. 330 g of solution are obtained. 210 g of dimethyl-p-tert-butylphenol, melting point 72 to 740 ° C., prepared in accordance with Journal für Praxis Chemie (2) 153 (1939), are dissolved therein. This approach corresponds to Example 2 in the table below.
This solution of dimethyl-p-tert-butylphenol and polymethylolphenol is light yellow and has a viscosity of 210 cp at 20OC. The determination of the residue at 170ob gives a solids content of 57%. The solution is e.g. B.
After dilution with isobutanol and water, it is a heat-curing lacquer for metal sheets, which, thanks to its excellent flexible properties, can withstand particularly sudden deformations and has good chemical resistance.
In order to demonstrate the influence of the molar ratios of the starting products on the properties of the hardening products, the content of dimethylol-p-tert-butylphenol is modified. The proportions are shown in Table 1.

By adding 5 g of ethylene glycol monoethyl ether and
20 to 40 g of water for every 100 g of solution, the 4 solutions are set to a viscosity of 16 DIN seconds at 20 ° C. Examination of the films
When the paint films are treated with a mixture of equal parts by volume of xylene and ethylene glycol monoethyl ether, the surface is not attacked in Examples 1 to 4. Baking these paint films again at 190ob does not change their behavior.
When testing the impact strength on the samples according to Examples 1 to 4 with the device according to Niesen, (paint, varnish, paint 1949, page 10; a 2 kg
Weight with a hemispherical tip of 20 mm diameter falls onto the clamped, hollow test sheet) the height of fall of a hemisphere is determined, which the paint can withstand without externally recognizable damage. The mechanically stressed trays are then boiled in 2% acetic acid for one hour. The results are shown in Table 2.
