Description
本開示は、ワイヤーハーネスおよびワイヤーハーネスの製造方法に関する。
電気接続に用いるケーブルを螺旋形状に巻いて、伸縮性を付与したカールコードが公知である。螺旋形状を利用することで、長手方向への伸縮のみならず、曲げやねじり等、三次元的な複雑な運動に対しても、ケーブルを構成する導体や被覆材への損傷を小さく抑えながら、ケーブルを追随させることができる。螺旋形状によってケーブルに伸縮性を付与した例として、特許文献1に、自動車のスライドシート給電構造において、電源およびシートを電気的に繋ぐためのハーネスのハーネス中間部を、伸縮性を有する螺旋状の部分に形成する形態が開示されている。ここで、ハーネスは、電源線およびGND線と、それら電源線およびGND線を一括して被覆するシースとを備えている。
上記のように、螺旋形状に成形されたカールコードは、ワイヤーハーネスを伸縮等の運動に追随させる目的で、主に用いられてきたが、自動車等において、それら運動への追随以外の目的にも、螺旋形状への成形を利用することが考えられる。例えば、ワイヤーハーネスに螺旋形状の箇所を設けることで、ワイヤーハーネスを配策する際の配策経路への適合、つまり配策経路やワイヤーハーネスの公差の吸収、またワイヤーハーネスの余長の吸収に、螺旋形状の箇所の伸縮を利用することができる。また、振動の吸収にも、螺旋形状の箇所を利用することができる。それらのように、大きな運動への追従を要さない場合に、ワイヤーハーネスの全域ではなく、一部の領域に螺旋形状を設けておけば十分である。このような観点から、長手方向の中途部の一部の領域にのみ螺旋形状を設けたワイヤーハーネスを製造することが考えられる。
特許文献1の形態のように、複数の電線を含むワイヤーハーネスを螺旋形状に成形して伸縮性を付与したカールコードにおいては、電線束の外周を被覆するシースも、螺旋形状を安定に保持し、伸縮性を高めるのに寄与する。しかし、配策経路への適合や振動の吸収等を目的として、ワイヤーハーネスの長手方向の一部の領域にのみ、螺旋形状の部位を形成する場合に、螺旋形状を設けた領域以外においては、シースは必ずしも必要ではない。むしろ、部材の使用量を削減する観点や、ワイヤーハーネスを構成する各電線を機器等の部材に接続する際の利便性等の観点からは、螺旋形状を設けた領域以外には、シースが設けられない方が好ましい。
通常、カールコードに設けられるシースは、複数の電線を束にした外周に、ポリマー組成物を押出成形することによって形成される。詳細には、線状の電線束の外周にシースを押出成形したワイヤーハーネスを螺旋形状に巻き、さらに必要に応じてシースを加熱して螺旋形状に癖付けすることによって、カールコードが製造される。この場合に、ワイヤーハーネスの一部の領域にのみシースを押出成形することは現実的ではないので、長手方向の中途部の一部の領域にのみ螺旋形状が形成され、その螺旋形状が形成された領域以外の箇所にはシースが設けらないワイヤーハーネスを得ようとすれば、いったん押出成形によって設けたシースを、螺旋形状が形成された領域以外において、電線束の外周から除去することになる。あるいは、短い長さで形成したカールコードの両端に、シースを設けていない電線束を接合することになる。いずれの方法をとると場合にも、ワイヤーハーネスの製造に必要な工程が多くなり、製造コストも高くなる。
以上に鑑み、長手方向に沿って一部の領域に、電線束の外周が被覆材によって被覆され、かつ螺旋形状に巻かれた構造を有し、簡便に製造することができるワイヤーハーネス、およびそのようなワイヤーハーネスを製造できる製造方法を提供することを課題とする。
本開示のワイヤーハーネスは、複数の電線を集合させた電線束と、前記電線束の軸線方向に沿って一部の領域にあたる被覆域において、前記電線束の外周を被覆するチューブ状の被覆材と、を有し、前記被覆域の少なくとも一部が、前記電線束と前記被覆材の集合体が螺旋形状に巻かれた螺旋部となっており、前記被覆材は、前記螺旋部において、螺旋形状に癖付けされている。
本開示のワイヤーハーネスの製造方法においては、複数の電線を集合させた電線束の軸線方向に沿って一部の領域において、前記電線束の外周に、チューブ状の被覆材を配置して被覆域を形成する被覆工程と、前記被覆域の少なくとも一部において、前記電線束と前記被覆材の集合体を螺旋形状に巻く螺旋化工程と、前記被覆材を加熱して螺旋形状に癖付けする癖付け工程と、をこの順に実施する。
本開示のワイヤーハーネスおよびワイヤーハーネスの製造方法は、長手方向に沿って一部の領域に、電線束の外周が被覆材によって被覆され、かつ螺旋形状に巻かれた構造を有し、簡便に製造することができるワイヤーハーネス、およびそのようなワイヤーハーネスを製造できる製造方法となる。

[1]本開示の実施形態にかかるワイヤーハーネスは、複数の電線を集合させた電線束と、前記電線束の軸線方向に沿って一部の領域にあたる被覆域において、前記電線束の外周を被覆するチューブ状の被覆材と、を有し、前記被覆域の少なくとも一部が、前記電線束と前記被覆材の集合体が螺旋形状に巻かれた螺旋部となっており、前記被覆材は、前記螺旋部において、螺旋形状に癖付けされている。
上記ワイヤーハーネスにおいては、電線束の軸線方向に沿って一部の領域のみにおいて、電線束の外周に被覆材を設け、被覆域としている。そして、その被覆域の少なくとも一部の領域を螺旋形状に巻いて螺旋部としている。螺旋部の螺旋形状を、伸縮、曲げ、ねじり等の運動への追随、また配策経路への適合、振動の吸収等の目的に利用することができる。螺旋部において、電線束の外周に被覆材が設けられていることで、電線束が螺旋形状を安定に保持することができ、また被覆材が螺旋部の伸縮性を補助するものとなる。被覆材が螺旋部の螺旋形状に癖付けされていることで、それら螺旋形状の安定保持および伸縮性の補助の効果が特に高く得られる。一方で、螺旋部を含む被覆域以外の箇所においては、電線束の外周に被覆材が設けられていないことで、被覆材の使用量を少なく抑えることができる。また、電線束を構成する電線を機器に接続する等の目的で、螺旋部以外の領域で被覆材を除去する操作の必要性が排除される。
ここで、被覆材が、チューブ状の部材として構成されていることで、シースとして構成される場合とは異なり、押出成形等の方法で電線束の外周に直接形成することを要さない。代わりに、あらかじめ所定の長さを有するチューブ状の部材として形成しておいた被覆材を電線束の外周に被せる操作によって、被覆域を簡便に形成することができる。さらに、その被覆域の少なくとも一部の領域を螺旋形状に巻いて成形したうえで、加熱等によって被覆材を螺旋形状に癖付けすれば、一部の領域に螺旋部を有するワイヤーハーネスを簡便に製造することができる。
[2]上記[1]の態様において、前記被覆材は、熱可塑性ポリマーを含むとよい。すると、チューブ状の被覆材を電線束の所定の領域に被せて被覆域を形成し、その被覆域の少なくとも一部の領域を螺旋形状に巻いた後、被覆材を加熱することで、被覆材の軟化と再固化を利用して、螺旋形状への被覆材の癖付けを、簡便に、かつ強固に行うことができる。熱可塑性ポリマーは、加熱による軟化を経ても変性を起こしにくいため、熱可塑性ポリマーを含む被覆材は、加熱による癖付けを経て、螺旋部の伸縮の補助に高い効果を示す。
[3]上記[1]または[2]の態様において、前記被覆材は、熱収縮チューブとして構成されており、熱収縮された状態で、螺旋形状に癖付けされているとよい。すると、熱収縮前の外径が大きい状態の被覆材を、余裕をもって電線束の外周に配置したうえで、その被覆材を熱収縮させて、所定の箇所に固定した状態で、螺旋形状への成形を行うことができる。そのため、電線束の外周への被覆材の配置と、電線束と被覆材の集合体の螺旋形状への成形を、ともに、高い操作性をもって進めることができる。
[4]上記[1]から[3]のいずれかの態様において、前記被覆材は、前記軸線方向に直交する断面が、前記螺旋形状のターンが隣接する隣接方向に長い扁平形状をとっているとよい。この場合には、電線束を構成する複数の電線が、被覆材に被覆された領域内で、螺旋形状の面内に位置する隣接方向に広い幅を占めて、螺旋部を形成することになる。その分、電線束が螺旋形状の径方向に占める高さが小さくなり、電線の本数が多くなっても、ワイヤーハーネスにおける螺旋部の径を小さく抑えることができる。螺旋部の径を小さく抑えることで、ワイヤーハーネスを狭小な空間にも配策しやすくなる。
[5]上記[4]の態様において、前記被覆材は、中空部が前記隣接方向に沿って複数の分割領域に区画されており、前記電線束を構成する複数の前記電線が、複数の前記分割領域に分かれて収容されているとよい。この場合には、電線束を構成する電線を、隣接方向に沿って広い範囲に配置することが、さらに行いやすくなる。その結果、螺旋部の径を小さく抑えやすくなる。
[6]上記[5]の態様において、複数の前記分割領域のそれぞれが、前記断面において、前記隣接方向に長い扁平形状をとっているとよい。この場合には、電線束を構成する電線を隣接方向に沿って広い範囲に配置することで、螺旋部を小径化する効果が、さらに高くなる。
[7]本開示の実施形態にかかるワイヤーハーネスの製造方法においては、複数の電線を集合させた電線束の軸線方向に沿って一部の領域において、前記電線束の外周に、チューブ状の被覆材を配置して被覆域を形成する被覆工程と、前記被覆域の少なくとも一部において、前記電線束と前記被覆材の集合体を螺旋形状に巻く螺旋化工程と、前記被覆材を加熱して螺旋形状に癖付けする癖付け工程と、をこの順に実施する。
上記ワイヤーハーネスの製造方法では、被覆工程においてチューブ状の被覆材を電線束の外周に配置して被覆域を形成したうえで、螺旋化工程において、その被覆域の少なくとも一部を螺旋形状に巻いて螺旋部を形成する。そのため、必要とされる領域にのみ、被覆材が配置され、かつ螺旋形状に巻かれた構造を有するワイヤーハーネスを、簡便に製造することができる。さらに、加熱によって被覆材を螺旋形状に癖付けする癖付け工程を実施することで、被覆材が螺旋部を含む所定の箇所に安定に保持され、螺旋形状の伸縮を補助する状態を、簡便に形成することができる。
[8]上記[7]の態様において、前記被覆材は、熱可塑性ポリマーを含むとよい。この場合には、癖付け工程において、加熱によって被覆材を軟化させたあと、放冷することで、簡便に、かつ強固に、被覆材を螺旋形状に癖付けすることができる。また、そのように加熱を経て形成された螺旋部において、被覆材の寄与も含めて、高い伸縮性を得やすくなる。
[9]上記[7]または[8]の態様において、前記被覆材は、熱収縮チューブとして構成されており、前記被覆工程で、前記電線束の外周に配置した前記被覆材を熱収縮させたうえで、前記螺旋化工程および前記癖付け工程を実施するとよい。この場合には、被覆工程において、熱収縮前の径が大きい状態で被覆材を電線束の外周に配置したうえで、被覆材を熱収縮させて、所定の被覆域の位置に被覆材を固定し、次の螺旋化工程における螺旋形状への成形を行うことができる。そのため、電線束の外周への被覆材の配置と、電線束と被覆材の集合体の螺旋形状への成形を、ともに簡便に実施することができる。
[本開示の実施形態の詳細]
以下に、本開示の実施形態にかかるワイヤーハーネスおよびワイヤーハーネスの製造方法について、図面を用いて詳細に説明する。

<ワイヤーハーネスの構成>
まず、本開示の一実施形態にかかるワイヤーハーネスの構成について説明する。図1に、本開示の一実施形態にかかるワイヤーハーネス1を側面図にて示す。ワイヤーハーネス1は、電線束2と、被覆材3とを含んでいる。また、ワイヤーハーネス1は、長手方向(ワイヤーハーネス1全体としての中心軸が延びる方向;図では左上から右下に延び、さらに左から右、左上から右下に延びる方向)に沿って、被覆域11と、露出域12を含んでいる。また、被覆域11の少なくとも一部が、螺旋部13となっている。図2に、被覆域11において、ワイヤーハーネス1を電線束2の軸線方向に垂直に切断した断面を示している。
まず、本開示の一実施形態にかかるワイヤーハーネスの構成について説明する。図1に、本開示の一実施形態にかかるワイヤーハーネス1を側面図にて示す。ワイヤーハーネス1は、電線束2と、被覆材3とを含んでいる。また、ワイヤーハーネス1は、長手方向(ワイヤーハーネス1全体としての中心軸が延びる方向;図では左上から右下に延び、さらに左から右、左上から右下に延びる方向)に沿って、被覆域11と、露出域12を含んでいる。また、被覆域11の少なくとも一部が、螺旋部13となっている。図2に、被覆域11において、ワイヤーハーネス1を電線束2の軸線方向に垂直に切断した断面を示している。
電線束2は、複数の電線20を集合させたものである。電線束2を構成する電線20の本数は特に限定されるものではないが、図示した形態では、3本としている。電線20の種類も特に限定されるものではなく、図示した形態のように、それぞれ、導体21の外周に絶縁被覆22を形成した単体の絶縁電線として構成されても、あるいは、複数の絶縁電線を組み合わせた複合電線として構成されてもよい。電線束2において、複数の電線20は、図示したように、単に軸線方向を揃えて並べるのみで集合されていても、さらに結束部材の使用や撚り合わせ等によって、集合状態が保持されていてもよい。ただし、電線束2の外周には、シース等、ポリマー組成物の押出成形による部材は設けられない。
被覆材3は、チューブ状、つまり中空筒状の部材であり、電線束2の軸線方向(電線束2が延びる方向)に沿って、一部の領域にあたる被覆域11において、電線束2の外周を被覆している。チューブ状の被覆材3の中空部に、電線束2が挿通された状態となっている。被覆材3の構成材料は特に限定されるものではなく、ポリマーを含む絶縁性の材料より構成されるとよい。好ましくは、被覆材3は、熱可塑性ポリマーを含み、全体として熱可塑性を有しているとよい。被覆材3を構成する熱可塑性ポリマーとして、ポリ塩化ビニル、ポリエチレン等のポリオレフィン、ポリウレタン、フッ素系樹脂等の各種樹脂、ポリエステル系、ポリオレフィン系、ポリスチレン系等の各種エラストマー、シリコーンゴム等の各種ゴムを例示することができる。さらに好ましくは、被覆材3は、熱収縮チューブとして構成されているとよい。この場合に、完成品としてのワイヤーハーネス1において、熱収縮チューブよりなる被覆材3は、熱収縮された状態にある。本実施形態においては、電線束2の軸線方向に直交する被覆材3の断面の形状が、円形に近似できるものとなっている(図2および図4A参照)。
ワイヤーハーネス1において、長手方向の一部の領域のみが、被覆材3が電線束2の外周に配置された被覆域11となっている。被覆域11以外の領域は、電線束2が被覆材3に被覆されずに露出した露出域12となっている。被覆域11および露出域12の具体的な位置は特に指定されるものではないが、図示したように、ワイヤーハーネス1の長手方向に沿って、被覆域11の両端に、それぞれ露出域12が設けられている形態が好ましい。また、ワイヤーハーネス1の長手方向に沿って、露出域12の総長が、被覆域11の総長に対して、0.5倍以上、さらには1倍以上、2倍以上となっていると好ましい。
ワイヤーハーネス1において、被覆材3が配置された被覆域11の少なくとも一部は、螺旋部13となっている。螺旋部13においては、電線束2と被覆材3の集合体が螺旋形状に巻かれている。螺旋部13においては、被覆材3も、電線束2の外周を被覆した状態で、電線束2とともに、螺旋形状をとっている。螺旋部13は、螺旋形状の中心軸の方向に相当するワイヤーハーネス1の長手方向に沿って、伸縮可能となっている。螺旋部13は、被覆域11の少なくとも一部として設けられていれば、被覆域11の全域を占めていても、一部のみを占めていてもよい。しかし、螺旋部13の形成および保持を安定に行う等の観点から、図1に示すとおり、被覆域11の一部を占めて螺旋部13が形成され、螺旋部13の両端に、螺旋形状に巻かれていない被覆域11が残されているとよい。露出域12は、全域が、螺旋形状に巻かれず、電線束2が線状に伸びた状態に維持される。
被覆材3は、螺旋部13において、螺旋形状に癖付けされている。詳細には、被覆材3は、螺旋部13を含め、被覆域11において、電線束2の外周に密着している。そして、螺旋部13において、電線束2がとる螺旋形状に沿って、被覆材3も、被覆材3自体の形状として、螺旋形状を保持している。つまり、螺旋部13に対して、伸縮や曲げ、ねじり等の変形を加えた際に、被覆材3が、単独でも、ある程度の復元力を発揮し、もとの螺旋形状を維持しようとする。被覆材3が熱収縮チューブとして構成されている場合には、その被覆材3が熱収縮された状態で、さらに螺旋形状に癖付けされている。
このように、被覆材3は、螺旋部13を含む被覆域11において、電線束2の外周に密着しているが、チューブ状の部材として構成され、次のワイヤーハーネス1の製造方法の項でも詳細に説明するように、電線束2の外周に被せられていることから、被覆材3と電線束2の間には、ある程度の空隙が残される。また、電線束2に被覆材3が密着している箇所においても、被覆材3は、電線束2に対して強固に付着するものとはならず、手作業等により、容易に電線束2の表面から被覆材3を剥がすことができる(ただし、被覆材3が接着剤付きの熱収縮チューブより構成される場合等、電線束2と被覆材3の間に接着剤が使用される場合は除く)。例えば、図3Aに、チューブ状の被覆材を用いて構成した被覆域について、被覆材を切断した断面に対して撮影を行った写真を示すが、矢印で示す箇所に、大きな空隙が生じている。なお、被覆材を、ポリマー組成物を押出成形したシースとして構成するとすれば、図3Bに同様に断面写真を示すように、シースは、電線束との間に空隙をほとんど残さずに、電線束の表面に強固に付着する。チューブ状の被覆材3と電線束2の間に形成される空隙の大きさとしては、被覆域11を電線束2の軸線方向に垂直に切断した断面において、被覆材3の内周面に囲まれた領域に占める面積割合として、10%以上、あるいは20%以上を例示することができる。
<ワイヤーハーネスの製造方法>
次に、本開示の一実施形態にかかるワイヤーハーネスの製造方法として、上に構造を説明したワイヤーハーネス1を製造する方法の一例について説明する。本製造方法においては、被覆工程、螺旋化工程、癖付け工程をこの順に実施する。
次に、本開示の一実施形態にかかるワイヤーハーネスの製造方法として、上に構造を説明したワイヤーハーネス1を製造する方法の一例について説明する。本製造方法においては、被覆工程、螺旋化工程、癖付け工程をこの順に実施する。
被覆工程においては、電線束2の外周の所定の位置に被覆材3を配置し、被覆域11を形成する。具体的には、まず、複数の電線20をまとめて電線束2を準備するとともに、被覆材3を準備する。被覆材3としては、押出成形等によって、チューブ状に成形した材料を、形成すべき被覆域11に対応する長さに切り出しておけばよい。そして、準備した被覆材3を、電線束2の外周に被せて、つまり被覆材3の中空部に電線束2を挿通して、被覆域11を形成すべき位置に、被覆材3を配置する。さらに、被覆材3が熱収縮チューブとして構成されている場合には、電線束2の所定の位置の外周に被覆材3を配置した状態で、その被覆材3を加熱し、熱収縮させておく。これにより、被覆材3が所定の位置に固定される。この被覆工程において用いる被覆材3の寸法としては、被覆材3が熱収縮性を有さない場合には、中空部の内径を、電線束2を挿通するのに十分大きく、かつ後の癖付け工程を経て、電線束2の外周に密着させられる程度に小さく設定おけばよい。一方、被覆材3が熱収縮チューブとして構成されている場合には、電線束2を十分余裕をもって挿通できる大きな内径のものを用いるとよい。
次に、螺旋化工程において、被覆工程で形成した被覆域11の少なくとも一部に、螺旋部13を形成する。この際、棒状の軸部材の外周に、電線束2と被覆材3の集合体を巻き付けることで、その集合体を螺旋形状に巻いた状態に成形すればよい。露出域12をはじめ、螺旋部13を形成する領域以外は、電線束2を線状に伸びた状態で放置しておく。
最後に、癖付け工程を実施し、被覆材3を、螺旋化工程において形成した螺旋形状に癖付けする。癖付け工程は、被覆材3を加熱し、その後放冷することで、実施できる。被覆材3を構成するポリマー材料が、加熱を受けて、その時にとっている螺旋形状を維持するようになることで、被覆材3の癖付けが行われる。特に、被覆材3が熱可塑性を有する場合には、被覆材3を構成する熱可塑性ポリマーの軟化温度よりも高温に被覆材3を加熱したうえで、放冷することで、いったん軟化した被覆材3が、螺旋形状をとったまま固化し、螺旋形状を強固に保つものとなる。被覆材3が熱収縮チューブとして構成されており、先の被覆工程において熱収縮されている場合についても、螺旋化工程の後に、再度の加熱による癖付け工程を実施する。癖付け工程の加熱は、例えば、加熱炉等を用いて行えばよい。また、先の螺旋化工程において、軸部材を用いて螺旋形状への成形を行っている場合には、加熱は、電線束2と被覆材3の集合体を軸部材の外周に巻き付けた状態のまま行っても、軸部材を除去してから行ってもよい。癖付け工程における加熱温度は、被覆材3が、中空部を有するチューブ形状を保てる範囲に抑えておくことが好ましい。
<ワイヤーハーネスの用途と特性>
本実施形態にかかるワイヤーハーネス1は、電線束2が螺旋形状に巻かれた螺旋部13を有するため、螺旋部13の変形を利用して、伸縮、曲げ、ねじり等、種々の運動に追随して、変形することができる。そのため、自動車のスライドシート等、相互間で運動する部材の間の電気接続にワイヤーハーネス1を利用することで、電気接続を安定に保持したまま、それらの運動にワイヤーハーネス1を追随させることができる。また、それら運動への追随の他に、螺旋部13を利用することで、ワイヤーハーネス1を配策経路に適合させることができる。配策経路への適合としては、ワイヤーハーネス1や配策経路の長さにおける公差の吸収、またワイヤーハーネス1の余長の吸収を挙げることができる。例えば、わずかに配策経路に対してワイヤーハーネス1の長手方向の寸法が短い場合に、螺旋部13を伸長させることで、その配策経路に適合させればよい。また、配策経路に対してワイヤーハーネス1の長手方向の寸法が長い場合でも、ワイヤーハーネス1が螺旋部13を有することで、ワイヤーハーネス1の余長部分が、大きく撓んだり周囲の部材と干渉したりするのを、抑制することができる。また、配策されたワイヤーハーネス1に振動が加えられた際に、その振動を、螺旋部13において、伸縮等の変形によって吸収し、ワイヤーハーネス1や接続された機器等への振動の影響を軽減することができる。これら配策経路への適合や、振動の吸収は、自動車内等、ワイヤーハーネスを配策できる空間の制約が大きく、かつ振動の影響を受けやすい用途において、効果的に利用することができ、ワイヤーハーネス1の配策の利便性および耐振動性の向上に寄与する。

上記のように、配策経路への適合や振動の吸収等、大きな運動への追随を目的としない用途で螺旋部13を設ける場合には、螺旋部13が伸縮等の変形をそれほど大きく起こす必要はない。つまり、ワイヤーハーネス1において、螺旋部13は、必ずしも、長手方向の全域やそれに近い大きな領域を占めている必要はなく、一部の領域のみを占めて形成されていれば十分である。本実施形態にかかるワイヤーハーネス1は、長手方向の一部の領域にのみ、螺旋部13が設けられており、それらの用途に適している。螺旋部13を設ける領域をワイヤーハーネス1の一部の領域に限定することで、ワイヤーハーネス1を構成する電線束2の実長を短く抑えることができる。また、螺旋部13によってワイヤーハーネス1が大きな空間を占める範囲も短く抑えることができる。
螺旋部13において、電線束2の外周に被覆材3を配置した状態で、電線束2と被覆材3の集合体を螺旋形状に成形していることで、電線束2を構成する電線20をばらけさせることなく、電線束2が螺旋形状を形成した状態を、安定に保つことができる。さらに、被覆材3自体も、螺旋部13のばね性を高めて、伸縮を補助し、螺旋部13が伸縮を繰り返しても高い伸縮性を維持しやすくする役割を果たす。特に、被覆材3が螺旋形状に癖付けされていることで、これら螺旋形状の安定保持および伸縮の補助の効果が高く得られる。このように、被覆材3は螺旋部13に対して機能を付与するものとなるが、螺旋部13以外においては、被覆材3を設ける意義が低い。むしろ、螺旋部13以外の領域においては、被覆材3を設けない方が、被覆材3の使用量を少なく抑えられる。また、電線束2を構成する各電線20を、各種機器等に接続する際に、電線束2の集合状態を解消する必要があるが、被覆材3が当初から配置されない露出域12が設けられていることで、被覆材3やシース等、電線束2の外周を被覆し、複数の電線20をまとめている部材を除去する必要が生じない。
被覆材3を、チューブ状の部材として構成し、電線束2の外周に被せて配置する形態とすることで、押出成形によってシースを形成する場合とは異なり、ワイヤーハーネス1の製造工程において、電線束2のうち必要な領域にのみ、被覆域11を形成し、他の領域は露出域12として残す操作を、簡便に実施することができる。また、その被覆材3に対して、螺旋部13を含む領域で癖付けを行い、電線束2の外周に密着させることで、所定の被覆域11に被覆材3を安定に保持することができる。特に、被覆材3が、熱可塑性ポリマーを含んでいる場合には、加熱によって、その癖付けを、簡便に、また強固に行うことができる。熱可塑性ポリマーは、癖付け工程の加熱を経ても、材料物性が変化しにくいため、材料本来の物性を、螺旋部13の伸縮性の補助等に利用することができる。さらに、被覆材3が熱収縮チューブとして構成されている場合には、熱収縮前の径が大きい状態の被覆材3を、電線束2の外周に余裕をもって被せることができるので、被覆材3の配置を特に簡便に行うことができる。一方で、所定の位置に配置した被覆材3を熱収縮させることで、その所定の位置に被覆材3を安定に固定した状態で、螺旋形状への成形を、高い操作性をもって実施することができる。
<変形形態にかかるワイヤーハーネス>
ここで、本開示のワイヤーハーネス1の変形形態として、被覆材3が多様な形態をとる場合について示す。上で詳細に説明した実施形態においては、被覆材3の断面形状が円形に近似できるものとなっていた。図4Aにその円形の被覆材3の断面形状を模式的に示す。しかし、被覆材3の断面形状は、そのように円形のものに限られない。様々な形状の被覆材3について、図4B~4Gに、断面形状を模式的に示す。以下、特記しなくても、被覆材3の断面とは、ワイヤーハーネス1において電線束2の軸線方向に直交する被覆材3の断面、つまり被覆材3のチューブ形状の軸に直交する断面を指す。また、被覆材3が熱収縮チューブとして構成される場合に、断面形状は、主に熱収縮される前の形状を指す。
ここで、本開示のワイヤーハーネス1の変形形態として、被覆材3が多様な形態をとる場合について示す。上で詳細に説明した実施形態においては、被覆材3の断面形状が円形に近似できるものとなっていた。図4Aにその円形の被覆材3の断面形状を模式的に示す。しかし、被覆材3の断面形状は、そのように円形のものに限られない。様々な形状の被覆材3について、図4B~4Gに、断面形状を模式的に示す。以下、特記しなくても、被覆材3の断面とは、ワイヤーハーネス1において電線束2の軸線方向に直交する被覆材3の断面、つまり被覆材3のチューブ形状の軸に直交する断面を指す。また、被覆材3が熱収縮チューブとして構成される場合に、断面形状は、主に熱収縮される前の形状を指す。
円形以外の断面形状をとる被覆材3の好適例として、断面が扁平形状になったものを挙げることができる。この場合には、被覆材3の断面形状が、螺旋部13において、螺旋形状のターンが隣接する方向である隣接方向(A方向)に、長い形状をとる。つまり、被覆材3の断面が、隣接方向Aの寸法が、隣接方向Aに直交する方向である螺旋形状の径方向の寸法よりも大きくなった形状をとる。なお、図4A~4Gにおいては、図の横方向が隣接方向Aとなっている。
断面が扁平形状をとる被覆材3の例を、図4B~4Dに示す。被覆材3の断面形状が、図4Bでは楕円形、図4Cでは長円形(長方形の両端に半円を接合した形状;陸上競技トラック形状)、図4Dでは長方形になっている。これらのように、被覆材3の断面において、中空部が隣接方向Aに長い扁平形状をとることで、電線束2を構成する複数の電線20を、被覆材3の中空部の中で、螺旋形状の面内を占める隣接方向Aに沿って、幅広い領域に配置することができる。すると、その分、螺旋形状の面外に向いた径方向に沿って、それら電線20が占める高さ(厚さ)が小さくなる。これにより、ワイヤーハーネス1において、螺旋部13の径を小さく抑えることができる。その結果、電線束2を構成する電線20の本数が多い場合でも、ワイヤーハーネス1を狭小な空間に配策できるようになる。また、ワイヤーハーネス1の省スペース性が高くなる。被覆材3の断面の扁平形状の縦横比、つまり螺旋形状の径方向の寸法に対する隣接方向Aの寸法の比は、特に限定されるものではないが、例えば2以上とすることが好ましい。
さらに、断面が扁平形状をとる被覆材3において、チューブ形状の中空部が、隣接方向Aに沿って、複数の分割領域3Aに区画されていることが好ましい。換言すると、複数の中空状の分割領域3Aが、隣接方向Aに複数並んで設けられた構造として被覆材3が構成されており、それら複数の分割域3Aを内包する被覆材3の全体として断面形状が、隣接方向Aに長い扁平形状となっているとよい。そのように、被覆材3の中空部が複数の分割領域3Aに区画されている形態の例を、図4E~4Gに示す。図4Eでは、複数のチューブ状の被覆材(サブチューブ)が、隣接方向Aに並べられて、相互に接合されている。サブチューブの接合は、接着剤による接着、熱による融着、溶剤によって表面の一部を溶解させて接合する方法等によって、行うことができる。図4Fでは、チューブ形状が複数連結された形状が、ポリマー材料の押出成形等によって、一体に形成されている。図4Gでは、全体として隣接方向Aに長い平滑な板状の部材に、複数の貫通孔を設けた形状の押出成形体として、被覆材3が形成されている。
このように、中空部が複数の分割領域3Aに区画された被覆材3においては、電線束2を構成する複数の電線20が、複数の分割領域3Aに分かれて収容されている。つまり、複数の分割領域3Aのそれぞれに、1本または複数本ずつ、好ましくは複数本ずつ、電線20が収容されている。このように、複数の分割領域3Aに分けて複数の電線20を収容できることで、図4B~4Dのように扁平な中空部が連続した1つの空間として構成されている場合よりもさらに、電線束2を構成する電線20を、隣接方向Aに広い空間を占めて配置しやすくなる。すると、ワイヤーハーネス1において、螺旋部13の径を小さく抑える効果も得られやすくなる。なお、図4Eのように、複数のサブチューブが接合された被覆材3を用いる場合に、各サブチューブに電線20を挿通してからサブチューブの接合を行っても、複数のサブチューブを接合してから各サブチューブに電線20を挿通しても、いずれでもよい。
さらに、それら複数の分割領域3Aのそれぞれが、断面において、隣接方向Aに長い扁平形状をとっていてもよい。つまり、各分割領域3Aを構成するサブチューブや中空部、貫通孔が、円形ではなく、図4B~4Dに示した被覆材3と同様に、隣接方向Aに長い扁平形状をとっていてもよい。この場合には、被覆材3を特に隣接方向Aに長い形状に形成しやすくなる。そのため、電線束2を構成する電線20を、隣接方向Aに広い空間を占めて配置し、螺旋部13の径を小さく抑える効果が、特に高く得られる。
本発明は上記実施形態に何ら限定されるものではなく、本発明の趣旨を逸脱しない範囲で種々の改変が可能である。

Claims (9)
- 複数の電線を集合させた電線束と、
前記電線束の軸線方向に沿って一部の領域にあたる被覆域において、前記電線束の外周を被覆するチューブ状の被覆材と、を有し、
前記被覆域の少なくとも一部が、前記電線束と前記被覆材の集合体が螺旋形状に巻かれた螺旋部となっており、
前記被覆材は、前記螺旋部において、螺旋形状に癖付けされている、ワイヤーハーネス。 - 前記被覆材は、熱可塑性ポリマーを含む、請求項1に記載のワイヤーハーネス。
- 前記被覆材は、熱収縮チューブとして構成されており、熱収縮された状態で、螺旋形状に癖付けされている、請求項1に記載のワイヤーハーネス。
- 前記被覆材は、前記軸線方向に直交する断面が、前記螺旋形状のターンが隣接する隣接方向に長い扁平形状をとっている、請求項1から請求項3のいずれか1項に記載のワイヤーハーネス。
- 前記被覆材は、中空部が前記隣接方向に沿って複数の分割領域に区画されており、
前記電線束を構成する複数の前記電線が、複数の前記分割領域に分かれて収容されている、請求項4に記載のワイヤーハーネス。 - 複数の前記分割領域のそれぞれが、前記断面において、前記隣接方向に長い扁平形状をとっている、請求項5に記載のワイヤーハーネス。
- 複数の電線を集合させた電線束の軸線方向に沿って一部の領域において、前記電線束の外周に、チューブ状の被覆材を配置して被覆域を形成する被覆工程と、
前記被覆域の少なくとも一部において、前記電線束と前記被覆材の集合体を螺旋形状に巻く螺旋化工程と、
前記被覆材を加熱して螺旋形状に癖付けする癖付け工程と、をこの順に実施する、ワイヤーハーネスの製造方法。 - 前記被覆材は、熱可塑性ポリマーを含む、請求項7に記載のワイヤーハーネスの製造方法。
- 前記被覆材は、熱収縮チューブとして構成されており、
前記被覆工程で、前記電線束の外周に配置した前記被覆材を熱収縮させたうえで、前記螺旋化工程および前記癖付け工程を実施する、請求項7または請求項8に記載のワイヤーハーネスの製造方法。
