Abstract
【課題】強化繊維への含浸性に優れ、硬化物の架橋構造を高次に制御し、高弾性率と高靭性を両立したエポキシ樹脂組成物、およびTgDRYに対しTgH/Wの低減が抑制され、かつ過酷な環境下においても耐水性に優れ長期間使用可能で高い機械特性を発現する繊維強化複合材料を提供する。
【解決手段】以下の成分(A)~(D)を含み、かつ成分(C)がアニオン種としてクロライドを含むエポキシ樹脂組成物。
(A):エポキシ樹脂
(B):酸無水物

Description
本発明は、繊維強化複合材料に用いられるエポキシ樹脂組成物、繊維強化複合材料用成形材料、繊維強化複合材料、およびそれらを用いた構造部材に関するものである。
熱硬化性樹脂は、硬化前は液状で取り扱いやすく、加熱硬化により架橋構造を形成し、不溶不融の樹脂となり、優れた耐熱性や耐薬品性を発現することから、様々な分野で使用されている。中でも、エポキシ樹脂は、硬化時のアウトガスがなく、硬化収縮も小さく、硬化後に優れた接着性、剛性、靱性等を発現することから、塗料、電気電子材料、土木建築材料、接着剤、繊維強化複合材料等に幅広く使用される。
エポキシ樹脂を硬化させるために使用する硬化剤として、アミン硬化系、フェノール硬化系、酸無水物硬化系の硬化剤が汎用的に用いられている。近年は、繊維強化複合材料の市場が拡大するのに伴い、一日当たりの生産数量および部品サイズが増加傾向にある。そのため、大量生産が可能な速硬化性と長時間使用可能な粘度安定性に優れた樹脂が望まれている。さらに、航空機や自動車等のモビリティ分野の繊維強化複合材料には、安全性の観点から極めて高い水準の機械特性や過酷な環境下での耐水性が要求されている。
上述の要求を満たすエポキシ樹脂組成物を開発するために、従来から以下の検討がなされている。特許文献1では、酸無水物硬化剤と硬化促進剤の配合量を調整した樹脂組成物が開示されている。また、特許文献2では、ゴム状態弾性率が10MPa以下かつTgが95℃以上であることを特徴とした、酸無水物硬化剤を使用したエポキシ樹脂組成物が示されている。特許文献3では、グリシジルエーテル型エポキシ樹脂と酸無水物、コアシェルゴム粒子を併用した樹脂組成物が開示されている。特許文献4では、エポキシ樹脂と酸無水物、ジアザビシクロウンデセンまたはジアザビシクロノネン、有機化合物との塩、およびコアシェルゴム粒子を併用した樹脂組成物が開示されている。
また、特に炭素繊維と組み合わせた繊維強化複合材料用成形材料としては、これまで以下の検討がなされている。前述の特許文献1では、酸無水物硬化エポキシの硬化促進剤としてホスホニウム塩等が用いられ、炭素繊維にはトレカT300-3Kが用いられている。また、前述の特許文献2では、酸無水物硬化エポキシの硬化促進剤として3級アミン等が用いられ、炭素繊維にはトレカT700SC-12Kが用いられている。前述の特許文献4では、酸無水物硬化エポキシの硬化促進剤としてDBU錯体等が用いられ、炭素繊維にはトレカT700SC-12Kが用いられている。
特許文献1に記載のエポキシ樹脂組成物は速硬化性と粘度安定性に優れるが、当該エポキシ樹脂組成物から得られる硬化物は、依然として耐水性と曲げ弾性率が不十分であった。
特許文献2に記載のエポキシ樹脂組成物の硬化物は、機械特性に優れるが、この硬化物は依然として耐水性は不十分であった。
特許文献3に記載のエポキシ樹脂組成物は低粘度でありながら、エポキシ樹脂組成物の硬化物は高い靭性改質効果を発現するが、依然として耐水性と曲げ弾性率が不十分であった。
特許文献4に記載のエポキシ樹脂組成物の硬化物は機械特性のバランスに優れるが、この硬化物は依然として耐水性が不十分であった。
本発明の第一の目的は、以下の特性を有するエポキシ樹脂組成物および繊維強化複合材料を提供することにある。提供されるエポキシ樹脂組成物は、上記従来技術の欠点を改良し、強化繊維への含浸性に優れる。また、提供されるエポキシ樹脂組成物を硬化して得られる硬化物は、靭性が高く、かつ乾燥した状態でのTgに対して含水した状態でのTgの低下が抑制される。また、当該エポキシ樹脂組成物を用いた繊維強化複合材料は、過酷な環境下においても優れた耐水性を示し、高い機械特性を維持したまま長期間使用可能である。
また、前述の特許文献1に記載の繊維強化複合材料用成形材料は、脱型後にクラックが発生しにくい成形品が得られるものの、圧縮強度が不十分であり、成形品の軽量化に繋がらなかった。
前述の特許文献2に記載の繊維強化複合材料用成形材料は、含浸性に優れ、脱型後にクラックが発生しにくい成形品が得られるものの、湿熱時の圧縮強度が不十分であり、依然として成形品の軽量化に繋がらなかった。
前述の特許文献4に記載の繊維強化複合材料用成形材料は、含浸性に優れ、脱型後にクラックが発生しにくい成形品が得られるものの、湿熱時の圧縮強度が不十分であり、依然として成形品の軽量化に繋がらなかった。
本発明の第二の目的は、上記従来技術の欠点を改良した繊維強化複合材料用成形材料を提供することである。この成形材料は強化繊維への樹脂の含浸性に優れ、これを用いることで脱型後にクラックが発生しにくい成形品が得られ、かつ常温乾燥時および湿熱時の両条件において高い圧縮強度を有する繊維強化複合材料を実現できる。
上記課題を解決するための本発明は、次の構成を有する。
[1]以下の成分(A)~(D)を含み、かつ成分(C)がアニオン種としてクロライドを含むエポキシ樹脂組成物。
(A):エポキシ樹脂
(B):酸無水物
(C):4級アミン塩および/または4級ホスホニウム塩
(D):コアシェルゴム粒子
[2]前記成分(A)として、グリシジルアミン型エポキシ樹脂を含む[1]に記載のエポキシ樹脂組成物。
[3]エポキシ樹脂組成物を以下の硬化処理条件により硬化して得られる硬化物が以下の式1を満たす[1]または[2]に記載のエポキシ樹脂組成物。
硬化処理条件:エポキシ樹脂組成物を120℃にて2時間加熱処理したのち、150℃の温度で1時間加熱処理してから、80℃かつ真空の条件下で8時間乾燥させる

本発明のエポキシ樹脂組成物は、強化繊維への含浸性に優れ、このエポキシ樹脂組成物が硬化した硬化物の靭性が高く、かつ乾燥した状態でのTgに対して含水した状態でのTgの低減が抑制されたエポキシ樹脂組成物であり、本発明のエポキシ樹脂組成物を用いることにより過酷な環境下においても耐水性に優れ長期間使用可能で高い機械特性を発現する繊維強化複合材料を与える。
また、本発明の成形材料は、強化繊維への樹脂の含浸性に優れ、当該成形材料を硬化して得られる繊維強化複合材料を脱型する際にクラックが発生しにくい。さらに、本発明の成形材料を硬化して得られる繊維強化複合材料は、常温乾燥時において繊維方向の高い圧縮強度を示すにとどまらず、湿熱環境下においても繊維方向の高い圧縮強度を維持することができる。
まず、本発明の第1の態様であるエポキシ樹脂組成物について説明する。本発明のエポキシ樹脂組成物は、以下の成分(A)~(D)を含み、かつ成分(C)がアニオン種としてクロライドを含むエポキシ樹脂組成物である。
成分(A):エポキシ樹脂
成分(B):酸無水物
成分(C):4級アミン塩および/または4級ホスホニウム塩
成分(D):コアシェルゴム粒子。

成分(A)は、エポキシ樹脂である。成分(A)として使用されるエポキシ樹脂は、分子内にエポキシ基を有する化合物であれば特に限定されない。具体的には、ビスフェノールA型エポキシ樹脂、ビスフェノールF型エポキシ樹脂、アミン型エポキシ樹脂、脂肪族エポキシ樹脂等が例として挙げられる。これらのエポキシ樹脂は、単独で使用することも、複数種類を組み合わせて使用することも可能である。
ビスフェノールA型エポキシ樹脂の市販品としては、例えば、“jER(登録商標)”825、“jER(登録商標)”828(以上、三菱ケミカル(株)製)、“エポトート(登録商標)”YD-128、“エポトート(登録商標)”YD-8125、(以上、日鉄ケミカル&マテリアル(株)製)、“DER(登録商標)”331、“DER(登録商標)”332(以上、ダウケミカル(株)製)等が挙げられる。
ビスフェノールF型エポキシ樹脂の市販品としては、例えば、“jER(登録商標)”806、“jER(登録商標)”807、“jER(登録商標)”4004P(以上、三菱ケミカル(株)製)、“EPICLON(登録商標)”830(DIC(株)製)、“エポトート(登録商標)”YD-170、“エポトート(登録商標)”YDF-8170C(以上、日鉄ケミカル&マテリアル(株)製)等を使用することができる。
アミン型エポキシ樹脂としては、例えば、テトラグリシジルジアミノジフェニルメタン、トリグリシジルアミノフェノール、ジグリシジルアニリン等が挙げられる。
脂肪族エポキシ樹脂としては、例えば、エチレングリコールジグリシジルエーテル、プロピレングリコールジグリシジルエーテル、ネオペンチルグリコールジグリシジルエーテル、1,4-ブタンジオールジグリシジルエーテル、1,6-ヘキサンジオールジグリシジルエーテル、水添ビスフェノールAジグリシジルエーテル、ポリエチレングリコールジグリシジルエーテル、ポリプロピレングリコールジグリシジルエーテル等が挙げられる。
上記に挙げた脂肪族エポキシ樹脂の市販品としては、例えば、“デナコール(登録商標)”EX-810、“デナコール(登録商標)”EX-841、“デナコール(登録商標)”EX-211、“デナコール(登録商標)”EX-212、“デナコール(登録商標)”EX-214、“デナコール(登録商標)”EX-252、“デナコール(登録商標)”EX-931(以上、ナガセケムテックス(株)製)、“アデカグリシロール(登録商標)”ED-503、“アデカグリシロール(登録商標)”ED-523、“アデカグリシロール(登録商標)”ED-506(以上、(株)ADEKA製)等が挙げられる。
上記で挙げたエポキシ樹脂の中でも、グリシジルアミン型エポキシ樹脂、特にジグリシジルアニリンは、エポキシ樹脂組成物の粘度と、得られる硬化物の曲げ弾性率や強度等の力学物性とのバランスに優れることから、本発明のエポキシ樹脂組成物における成分(A)として好ましく用いられる。エポキシ樹脂組成物がグリシジルアミン型エポキシ樹脂を含有することにより得られる硬化物の力学物性が改良される効果の大きさを考慮すると、成分(A)100質量%中に、グリシジルアミン型エポキシ樹脂を15~100質量%含むことが好ましく、25~100質量%含むことがより好ましく、35~100質量%含むことがさらに好ましい。
成分(B)は、酸無水物であり、具体的には、成分(A)のエポキシ基と反応可能な酸無水物基を一分子中に1個以上有する化合物を指し、エポキシ樹脂の硬化剤として作用するものである。具体例としてはカルボン酸無水物が挙げられる。
成分(B)に含まれる酸無水物基は、一分子中に4個以下であることが好ましい。

成分(B)は、フタル酸無水物や無水コハク酸のように、脂環式構造を有さない酸無水物であってもよいが、脂環式構造を有する酸無水物は低粘度な液状で取り扱いやすいこと、またこれを用いて得られる硬化物の機械的特性が良好であることから、脂環式構造を有する酸無水物が用いられることが好ましく、脂環式構造を有する酸無水物の中でもシクロアルカン環またはシクロアルケン環を有する化合物がより好ましく用いられる。
このような脂環式構造を有する酸無水物の具体例としては、ヘキサヒドロフタル酸無水物、メチルヘキサヒドロフタル酸無水物、メチルジヒドロナジック酸無水物、1,2,4,5-シクロペンタンテトラカルボン酸二無水物、1,2,3,6-テトラヒドロフタル酸無水物、メチル-1,2,3,6-テトラヒドロフタル酸無水物、ナジック酸無水物、メチルナジック酸無水物、ビシクロ[2,2,2]オクト-7-エン-2,3,5,6-テトラカルボン酸二無水物、および4-(2,5-ジオキソテトラヒドロフラン-3-イル)-3-メチル-1,2,5,6-テトラヒドロフタル酸無水物などが挙げられる。これらの中でも、ヘキサヒドロフタル酸無水物、テトラヒドロフタル酸無水物、ナジック酸無水物およびそれらのアルキル置換タイプから選ばれる酸無水物は、これらを用いたエポキシ樹脂組成物の粘度と、当該組成物から得られる硬化物の曲げ弾性率、強度等の力学物性とのバランスに優れることから、成分(B)として好ましく用いられる。
成分(A)と成分(B)の配合比率は、成分(B)中の酸無水物基数(H)と、成分(A)中のエポキシ基総数(E)の比、H/E比が0.8~1.2の範囲を満たすことが好ましく、0.85~1.15の範囲を満たすことがより好ましく、0.9~1.1の範囲を満たすことがさらに好ましい。H/E比が0.8を下回る場合、成分(A)のエポキシ樹脂が過剰に存在し、これらのエポキシ樹脂同士の重合が進み、硬化物の物性の低下を招く場合がある。また、H/E比が1.2を上回る場合も同様に、成分(B)の硬化剤成分が過剰に存在することで、得られる硬化物の機械的特性の低下を招く場合がある。
ここで、酸無水物基数(H)、およびエポキシ基数(E)は、特に測定する手法を限定しないが、例えば滴定などの方法で得ることができる。
成分(C)は、4級アミン塩および/または4級ホスホニウム塩であり、中でもアニオン種としてクロライドを含むものである。これらは、エポキシ樹脂組成物において速硬化性を発現させる硬化促進剤として作用する。
クロライドをアニオン種とする、4級アミン塩および/または4級ホスホニウム塩を適用すると、エポキシ樹脂組成物の硬化物の架橋構造中に存在する酸無水物構造の数が少なくなり、耐水性の高い硬化物を得られることを新規に見いだした。
赤外吸収分光法(IR)にてエポキシ樹脂組成物の硬化物を測定して得られるスペクトルにおける、酸無水物の特性吸収帯である1780cm-1の伸縮振動吸収スペクトルの吸光度をAbs1、エステル基の特性吸収帯である1730cm-1の伸縮振動吸収スペクトルの吸光度をAbs2としたとき、これらの比であるAbs1/Abs2によって、硬化後の酸無水物構造の比率を定量化することができる。Abs1/Abs2の値は0より大きく0.100以下であることが好ましい。IR測定に供する硬化物は、エポキシ樹脂組成物を120℃にて2時間加熱処理したのち、150℃の温度で1時間加熱処理してから、80℃かつ真空の条件下で8時間乾燥させて得られる硬化物を用いるものとする。また、IR測定は、フーリエ変換赤外分光光度計を用い、実施例に記載の条件で測定を行うものとする。
本発明のエポキシ樹脂組成物は成分(C)として、アンモニウムクロライド、イミダゾリウムクロライド、ピリジニウムクロライド、およびホスホニウムクロライドからなる群から選択される少なくとも一つを含むことが好ましい。コストの観点から、成分(C)として、アンモニウムクロライド、ピリジニウムクロライド、およびホスホニウムクロライドからなる群から選ばれる少なくとも一つを含むことがより好ましい。そして低融点で取り扱い性に優れる点から、成分(C)として、アンモニウムクロライドおよび/またはピリジニウムクロライドを含むことがさらに好ましい。それから保管安定性の観点から、成分(C)として、アンモニウムクロライドを含むことが特に好ましい。上記の成分(C)の化合物は単独で使用してもよいし、2種類以上併用して使用してもよい。
アンモニウムクロライドの例としては、例えば、テトラエチルアンモニウムクロライド、トリブチルメチルアンモニウムクロライド、テトラブチルアンモニウムクロライド、フェニルトリエチルアンモニウムクロライド、ベンジルトリエチルアンモニウムクロライドなどが挙げられる。
イミダゾリウムクロライドの例としては、例えば、1-ブチル-3-メチルイミダゾリウムクロライド、1-ブチル-2,3-ジメチルイミダゾリウムクロライド、1,3-ジメチルイミダゾリウムクロライドなどが挙げられる。
ピリジニウムクロライドの例としては、例えば、1-ドデシルピリジニウムクロライド、1-ブチル-4-メチルピリジニウムクロライド、1-(シアノメチル)ピリジニウムクロライド、1-アセトニルピリジニウムクロライドなどが挙げられる。
ホスホニウムクロライドの例としては、例えば、トリブチル(シアノメチル)ホスホニウムクロライド、テトラフェニルホスホニウムクロライド、ベンジルトリフェニルホスホニウムクロライド、メトキシメチルトリフェニルホスホニウムクロライドなどが挙げられる。
成分(C)の含有量としては、成分(A)の質量を100質量部としたとき、0.1質量部以上25質量部以下であることが好ましい。成分(C)の含有量が0.1質量部以上、より好ましくは3.0質量部以上、さらに好ましくは6.0質量部以上であることにより、成分(C)を含まない場合と比較して、より短い硬化時間で目的の繊維強化複合材料を得ることができる。また、25質量部以下、より好ましくは15質量部以下、さらに好ましくは10質量部以下であることにより、各成分を調合した後の粘度安定性に優れたエポキシ樹脂組成物を得ることができる。上記の上限と下限のいずれを組み合わせてもよい。
一方、成分(C)の代わりにホスフィンやアミンを触媒として用いた場合、エポキシ樹脂組成物の硬化物において、未反応の酸無水物構造の総数が多くなり、耐水性の低い硬化物が得られてしまう。
成分(D)は、コアシェルゴム粒子である。成分(D)が有する靱性を改良する効果により、得られる硬化物は靱性および耐衝撃性に優れる。
成分(D)を配合したエポキシ樹脂組成物の取扱いやすさと、成分(D)による硬化物の靭性を改良する効果のバランスから、本発明のエポキシ樹脂組成物は、成分(A)の質量を100質量部としたとき、成分(D)を0.5~30質量部含むことが好ましく、1~25質量部含むことがより好ましく、2~20質量部含むことがさらに好ましく、3~15質量部含むことが特に好ましい。
本発明のエポキシ樹脂組成物と、強化繊維とを含む繊維強化複合材料用成形材料、およびこの繊維強化複合材料用成形材料から得られる繊維強化複合材料もまた本発明の一側面である。本発明の繊維強化複合材料用成形材料は、強化繊維と上記のエポキシ樹脂組成物を含むものであれば特に限定されず、強化繊維の全体にエポキシ樹脂組成物が完全に含浸された状態でも、強化繊維の一部のみにエポキシ樹脂組成物が含浸した状態でも構わない。また、エポキシ樹脂組成物が未反応の状態でも、エポキシ樹脂組成物の一部が反応しBステージ化された状態でも構わない。
上記の繊維強化複合材料用成形材料において、強化繊維の含有率は40質量%以上90質量%以下の範囲であることが好ましい。強化繊維の含有率が40質量%以上であれば、得られる繊維強化複合材料の質量が過大とならず、得られる繊維強化複合材料が、比強度および比弾性率に優れるという繊維強化複合材料の利点を十分に発揮しやすくなる。また、強化繊維の含有率が90質量%以下であれば、エポキシ樹脂組成物の強化繊維への含浸性に優れる。
また、繊維強化複合材料とは、上記の繊維強化複合材料用成形材料が硬化されてなる繊維強化複合材料のことを指す。
上記の強化繊維としては、ガラス繊維、アラミド繊維、炭素繊維、ボロン繊維などが好適に用いられる。中でも、炭素繊維は、軽量でありながら、これを用いることで強度や、弾性率などの力学物性に優れる繊維強化複合材料が得られるという理由から、好適に用いられる。
上記の強化繊維は、短繊維、連続繊維のいずれであってもよく、両者を併用してもよい。力学特性に優れ、かつ強化繊維質量含有率の高い繊維強化複合材料を得るためには、連続繊維が好ましい。
強化繊維として、連続繊維を使用する場合は、例えば、一方向に引き揃えられた長繊維、単一のトウ、織物、ニット、不織布、マットおよび組紐などの繊維構造物が例示され、平均繊維径は3μm以上12μm以下であるものが好適に使用される。
繊維強化複合材料においては、強化繊維はストランドの形態で用いられることもあるが、強化繊維をマット、織物、ニット、ブレイド、一方向シートなどの形態に加工した強化繊維からなる基材が好適に用いられる。中でも、織物は高い繊維体積含有率(以降、本明細書では繊維体積含有率を「Vf」と略記する場合もある)の繊維強化複合材料が得やすく、かつ取扱い性に優れることから好適に用いられる。
繊維強化複合材料の成形方法は特に限定されないが、生産性に優れるRTM(Resin Transfer Molding:樹脂注入成形)法、フィルムバッグ成形法、プルトルージョン法、プレス成形法などの方法が好ましく用いられる。
次に、本発明の第2の態様である繊維強化複合材料用成形材料について説明する。本発明の繊維強化複合材料用成形材料は、以下の成分(A)~(C)を含むエポキシ樹脂組成物と、次の条件[a]~[c]を満たす炭素繊維からなる。
(A):エポキシ樹脂
(B):酸無水物
(C):4級アミン塩および/または4級ホスホニウム塩
[a]:ストランド引張強度が4GPa以上8GPa以下である
[b]:ストランド引張弾性率が230GPa以上350GPa以下である
[c]:表面比酸素濃度O/Cが0.05以上0.20以下である。

上記繊維強化複合材料用成形材料において、成分(A)および(B)の詳細は、本発明の第1の態様で説明した通りである。
上記繊維強化複合材料用成形材料において、成分(C)は、カチオン種として4級アンモニウム、4級イミダゾリウム、4級ピリジニウム、4級ホスホニウムからなる群から選択される少なくとも一つを含む化合物であることが好ましく、成形性と硬化物特性のバランスの観点から、カチオン種として4級アンモニウム、4級ホスホニウムのうち少なくとも一つを含む化合物であることがより好ましい。
上記繊維強化複合材料用成形材料において、成分(C)の塩を構成するアニオン種は特に限定されず、クロライド、ブロマイド、フルオライドなどのハライド、テトラフルオロボレートなどのボレート、ヘキサフルオロホスフェートなどのホスフェート、オクチレートなどのカルボキシレート、サルフェートなどがアニオン種として好適に使用される。
中でも、クロライドとブロマイドはアニオン種として好ましく使用される。特に、クロライドをアニオン種として使用すると、本発明の第1の態様で説明した通り、エポキシ樹脂組成物の硬化物中の架橋構造中に存在する酸無水物構造の数が少なくなり、耐水性の高い硬化物が得られ、その結果、硬化物は湿熱環境下でも高い弾性率を保持するものとなる。一方、ブロマイドをアニオン種に適用すると、ブロマイドを使用した場合に形成される架橋構造に起因して、硬化物は常温乾燥時において高い弾性率を発現する。
上記繊維強化複合材料用成形材料において、エポキシ樹脂組成物は、(D):コアシェルゴム粒子を含むことが好ましい。(D):コアシェルゴム粒子の詳細については本発明の第1の態様で説明した通りである。
上記繊維強化複合材料用成形材料において、エポキシ樹脂組成物は、成分(A)がグリシジルアミン型エポキシ樹脂を含むことが好ましい。グリシジルアミン型エポキシ樹脂の詳細については本発明の第1の態様で説明した通りである。
上記繊維強化複合材料用成形材料において、炭素繊維は、ストランド引張強度が4GPa以上8GPa以下であり、5GPa以上8GPa以下であることが好ましい。炭素繊維のストランド引張強度が4GPaに満たない場合、得られる繊維強化複合材料の強度特性が不十分となり、部材の軽量化に繋がらない。一方、炭素繊維のストランド引張強度は高ければ高いほど好ましいが、通常8GPaあれば充分である。
上記繊維強化複合材料用成形材料において、炭素繊維は、ストランド引張弾性率が230GPa以上350GPa以下である。炭素繊維のストランド引張弾性率が230GPaに満たない場合、得られる繊維強化複合材料の剛性が不十分となり、部材の軽量化に繋がらない。一方、炭素繊維のストランド引張弾性率が350GPaを超える場合、繊維強化複合材料の強度特性が不十分となり、やはり部材の軽量化に繋がらない。
上記繊維強化複合材料用成形材料において、炭素繊維は、表面比酸素濃度O/Cが0.05以上0.20以下であり、0.08以上0.20以下であることが好ましく、0.10以上0.20以下であることがより好ましい。ここで、表面比酸素濃度は、X線光電子分光法において、O1sピーク面積[O1s]と、C1sピーク面積[C1s]から表面比酸素濃度O/C=([O1s]/[C1s])/(感度補正値)を算出することにより特定される。表面比酸素濃度O/Cを上記範囲とするための手段としては、例えば、電解酸化処理時の電気量を変更する方法が挙げられる。炭素繊維の表面比酸素濃度O/Cが0.05に満たない場合、炭素繊維と樹脂との接着が不足し、脱型後にクラックが発生したり、繊維強化複合材料の強度特性が不十分となる場合がある。
上記繊維強化複合材料用成形材料において、炭素繊維は、その断面形状が実質的に真円状であることが好ましい。炭素繊維の断面形状が実質的に真円状であることにより、樹脂の含浸性が向上し、繊維強化複合材料の繊維体積含有率(Vf)をより高めることができ、部材の軽量化に繋がる。ここで、炭素繊維の断面形状は、光学顕微鏡を用いて測定される単糸の断面の長径Rと短径rの比(r/R)を指標とすることができる。長径Rとは、単糸の断面形状の外接円の直径を指し、短径rとは、単糸の断面形状の内接円の直径を指す。炭素繊維の断面形状が実質的に真円状であるとは、r/Rが0.9以上であることを指し、炭素繊維の断面形状が扁平であるとは、r/Rが0.9未満であることを指す。
以下に実施例を示し、本発明をさらに具体的に説明するが、本発明はこれら実施例の記載のみに限定されるものではない。
<樹脂原料>
本実施例において、各成分として用いた原料は以下の通りである。

<エポキシ樹脂組成物の調製方法>
ポリ容器に、成分(A):エポキシ樹脂、成分(D):コアシェルゴム粒子を添加し、添加した各成分が相溶するまで適宜混練してエポキシ主剤液を得た。
本実施例において、各成分として用いた原料は以下の通りである。

・“GAN(登録商標)”(N,N’-ジグリシジルアニリン、日本化薬(株)製)

<エポキシ樹脂組成物の調製方法>
ポリ容器に、成分(A):エポキシ樹脂、成分(D):コアシェルゴム粒子を添加し、添加した各成分が相溶するまで適宜混練してエポキシ主剤液を得た。
別のポリ容器に、成分(B):酸無水物、成分(C):4級アミン塩または4級ホスホニウム塩を添加して硬化剤液を得た。この際、必要に応じて硬化剤液を加熱して硬化剤液中の各成分を相溶化させた。所定量のエポキシ主剤液と硬化剤液を混合し、万能撹拌機で2分間混練することにより、エポキシ樹脂組成物を得た。各実施例および比較例のエポキシ樹脂組成物の組成は、表1~表4に示した通りである。
<エポキシ樹脂組成物の硬化物の作製方法>
上記<エポキシ樹脂組成物の調製方法>に従って得られたエポキシ樹脂組成物を2mm厚または6mm厚の“テフロン(登録商標)”製スペーサーにより厚さが2mmまたは6mmになるように設定したモールド中で、120℃にて2時間加熱処理したのち、150℃の温度で1時間加熱処理して、厚さ2mmまたは6mmの樹脂硬化物を得た。その後、得られた樹脂硬化物を測定に適したサイズに加工して、80℃かつ真空の条件下で一晩乾燥させ、硬化物を得た。
上記<エポキシ樹脂組成物の調製方法>に従って得られたエポキシ樹脂組成物を2mm厚または6mm厚の“テフロン(登録商標)”製スペーサーにより厚さが2mmまたは6mmになるように設定したモールド中で、120℃にて2時間加熱処理したのち、150℃の温度で1時間加熱処理して、厚さ2mmまたは6mmの樹脂硬化物を得た。その後、得られた樹脂硬化物を測定に適したサイズに加工して、80℃かつ真空の条件下で一晩乾燥させ、硬化物を得た。
<エポキシ樹脂組成物の動的粘弾性測定>
動的粘弾性測定装置(ARES-G2:TAインスツルメント社製)を用い、プレート間ギャップ1.0mm、ねじり振動周波数6.28rad/s、歪み5.0%、温度25℃の測定条件で、上記<エポキシ樹脂組成物の調製方法>に従い調製したエポキシ樹脂組成物の調製直後の粘度(以下、「初期粘度」という)、および調製から2時間経過後の粘度(以下、「2時間後粘度」という)の測定を行った。ここで調製直後とは、調整後5分以内の範囲での測定を言う。
動的粘弾性測定装置(ARES-G2:TAインスツルメント社製)を用い、プレート間ギャップ1.0mm、ねじり振動周波数6.28rad/s、歪み5.0%、温度25℃の測定条件で、上記<エポキシ樹脂組成物の調製方法>に従い調製したエポキシ樹脂組成物の調製直後の粘度(以下、「初期粘度」という)、および調製から2時間経過後の粘度(以下、「2時間後粘度」という)の測定を行った。ここで調製直後とは、調整後5分以内の範囲での測定を言う。
<エポキシ樹脂組成物の硬化物の動的粘弾性測定>
動的粘弾性測定装置(ARES-G2:TAインスツルメント社製)を用い、ねじり振動周波数6.28rad/s、歪み0.08%、昇温速度5℃/minの測定条件で、上記<エポキシ樹脂組成物の硬化物の作製方法>に従い作製した12.7mm×2mm×45mmの硬化物のねじりモードでの動的粘弾性(DMA:Dynamic Mechanical Analysis)を測定した。この動的粘弾性測定で得られた貯蔵弾性率G’の変曲点での温度を、乾燥した状態でのTg(以下、本明細書では、TgDRYと表記する)とした。また、上記と同じサイズの別の硬化物試験片を98℃の水に48時間浸した後、上記と同じ測定条件で動的粘弾性を測定し、貯蔵弾性率G’の変曲点での温度を含水した状態でのTg(以下、本明細書では、TgH/Wと表記する)とした。

<エポキシ樹脂組成物の硬化物の動的粘弾性測定>と同様の条件で、上記<動的粘弾測定用繊維強化複合材料の作製方法>に従い作製した12.7mm×2mm×45mmの繊維強化複合材料のねじりモードでの動的粘弾性(DMA)を測定し、貯蔵弾性率G'の変曲点から、TgDRYとTgH/Wを算出した。

5kN万能材料試験器(TAインスツルメント社製)を用い、JIS K 7171:2016に準拠した測定条件で、上記<エポキシ樹脂組成物の硬化物の作製方法>に従い作製した10.0mm×2mm×60mmの硬化物の曲げ弾性率を測定した。

フーリエ変換赤外分光光度計(FT-IR8400S:島津製作所製)を用い、ATR法にて、アポダイズ関数Happ-Genzel、積算回数10回、分解4cm-1の測定条件で、上記<エポキシ樹脂組成物の硬化物の作製方法>に従い作製した厚さが2mmの硬化物の赤外吸収スペクトルを測定した。ベースライン補正後の1780cm-1の吸光度の値をAbs1、1730cm-1の吸光度の値をAbs2とし、Abs1/Abs2を算出した。

<炭素繊維のストランド引張強度、ストランド引張弾性率の測定>
測定対象の炭素繊維束に、ユニオンカーバイド(株)製、“ベークライト(登録商標)”ERL-4221を1,000g(100質量部)、三フッ化ホウ素モノエチルアミン(BF3・MEA)を30g(3質量部)およびアセトンを40g(4質量部)混合した樹脂組成物を含浸させ、次に樹脂を含浸させた炭素繊維束を130℃で、30分間加熱し、樹脂を硬化させ、樹脂含浸ストランドを得た。樹脂含浸ストランド試験法JIS R 7601:1986によりストランド引張強度とストランド引張弾性率を求めた。試験サンプル数n=10とし、その平均値を採用した。
測定対象の炭素繊維束に、ユニオンカーバイド(株)製、“ベークライト(登録商標)”ERL-4221を1,000g(100質量部)、三フッ化ホウ素モノエチルアミン(BF3・MEA)を30g(3質量部)およびアセトンを40g(4質量部)混合した樹脂組成物を含浸させ、次に樹脂を含浸させた炭素繊維束を130℃で、30分間加熱し、樹脂を硬化させ、樹脂含浸ストランドを得た。樹脂含浸ストランド試験法JIS R 7601:1986によりストランド引張強度とストランド引張弾性率を求めた。試験サンプル数n=10とし、その平均値を採用した。
<炭素繊維の表面比酸素濃度O/Cの測定>
表面比酸素濃度O/Cは、次の手順に従ってX線光電子分光法により求めた。

まず、測定対象の炭素繊維束から溶媒を用いてサイジング剤等を除去し、その後、5mm程度にカットしてステンレス製の試料支持台上に拡げて並べた後、下記条件にて測定した。

・試料チャンバー内真空度:1×10-8Torr
次に、測定時の帯電に伴うピークの補正のため、C1Sの主ピークの結合エネルギー値B.E.を284.6eVに合わせた。

次いで、C1sピーク面積[C1s]は、282~296eVの範囲で直線のベースラインを引いて求め、O1sピーク面積[O1s]は、528~540eVの範囲で直線のベースラインを引いて求めた。
表面比酸素濃度O/Cは、上記O1sのピーク面積[O1s]、C1sのピーク面積[C1s]の比、および装置固有の感度補正値より、次式により求めた。
O/C=([O1s]/[C1s])/(感度補正値)
尚、ここでは、測定装置として島津製作所(株)製、ESCA-750を用い、この装置(ESCA-750)固有の感度補正値を2.85とした。試験サンプル数n=3とし、得られた表面比酸素濃度O/Cの値の平均値を採用した。
O/C=([O1s]/[C1s])/(感度補正値)
尚、ここでは、測定装置として島津製作所(株)製、ESCA-750を用い、この装置(ESCA-750)固有の感度補正値を2.85とした。試験サンプル数n=3とし、得られた表面比酸素濃度O/Cの値の平均値を採用した。
<炭素繊維の平均繊維径の測定>
炭素繊維束を包埋用エポキシ樹脂で包埋し、サンドペーパーを用いて包埋した試料を繊維と直交方向に研磨した後、光学顕微鏡で、倍率1,000倍にて炭素繊維の断面を観察した。視野の中から無作為に単糸20本を選択し、それらの単糸断面の長径Rと短径rを測定し、それぞれの平均値を算出し、{(Rの平均値)+(rの平均値)}/2を平均繊維径とした。また、単糸断面の(rの平均値)/(Rの平均値)が0.9を超える場合、炭素繊維の断面形状が実質的に真円状であると判断した。

<炭素繊維の作製>
下記製法により炭素繊維[I]~[V]を作製した。

<炭素繊維[I]>
アクリロニトリル99.4mol%とメタクリル酸0.6mol%からなる共重合体を用いて、乾湿式紡糸法により単繊維繊度0.08tex、フィラメント数12,000のアクリル系前駆体繊維を得た。

このアクリル系前駆体繊維を空気中240~280℃で、延伸比1.05で加熱し、耐炎化繊維に転換した。次いで、耐炎化繊維をさらに窒素雰囲気中300~900℃の温度領域での昇温速度を200℃/分とし、延伸比1.10で加熱した後、1,400℃まで昇温して、焼成し炭化を進めた。
次に、濃度1.0mol/Lの炭酸水素アンモニウム水溶液を電解液として電気量30C/g・槽で電解酸化処理した。次いで、この電解酸化処理後の炭素繊維を水洗し、150℃の空気中で乾燥し、炭素繊維[I]を得た。
炭素繊維[I]のストランド引張強度は6.1GPa、ストランド引張弾性率は294GPa、表面比酸素濃度O/Cは0.18、断面形状はr/Rが0.95であり実質的に真円状であった。

電解酸化処理時の電気量を3C/g・槽とした以外は、炭素繊維[I]と同一の条件で作製し、炭素繊維[II]を得た。

電解酸化処理時の電気量を1C/g・槽とした以外は、炭素繊維[I]と同一の条件で作製し、炭素繊維[III]を得た。

炭素繊維[III]のストランド引張強度は6.0GPa、ストランド引張弾性率は294GPa、表面比酸素濃度O/Cは0.03、断面形状はr/Rが0.95であり実質的に真円状であった。
<炭素繊維[IV]>
得られたアクリル系前駆体繊維の単繊維繊度が0.07texであり、また炭化時の延伸比を1.00に変更し、かつ炭化時の最高温度を1,200℃に変更した以外は、炭素繊維[II]と同一の条件で作製し、炭素繊維[IV]を得た。

<炭素繊維[V]>
アクリル系前駆体繊維の紡糸法を湿式紡糸法に変更し、得られたアクリル系前駆体繊維の単繊維繊度が0.08texであった以外は、炭素繊維[IV]と同一の条件で作製し、炭素繊維[V]を得た。

<強化繊維基材の作製>
上記<炭素繊維の作製>で得られた炭素繊維を一方向に配列し、配列した炭素繊維をステッチ糸で縫合一体することで、目付が190g/m2の強化繊維基材を得た。なお、ステッチ糸には、融点Tmaが260℃の24本フィラメントからなる56dtexのポリエステル糸を用いた。編組織は、ステッチ長2.3mm、ゲージ長5mmの1×1変則トリコット編とした。
上記<炭素繊維の作製>で得られた炭素繊維を一方向に配列し、配列した炭素繊維をステッチ糸で縫合一体することで、目付が190g/m2の強化繊維基材を得た。なお、ステッチ糸には、融点Tmaが260℃の24本フィラメントからなる56dtexのポリエステル糸を用いた。編組織は、ステッチ長2.3mm、ゲージ長5mmの1×1変則トリコット編とした。
<0°圧縮試験用繊維強化複合材料の作製>
400mm×400mm×2mmの板状キャビティーを持つ金型に、上記<強化繊維基材の作製>で得られた強化繊維基材を395mm×395mmに切り出したものを、炭素繊維方向を揃えて、11枚積層したものを金型にセットし、プレス装置で金型の型締めを行った。次に、金型を50℃に保持し、真空ポンプにより、大気圧-0.1MPaに減圧し、予め50℃に加温しておいた上記<エポキシ樹脂組成物の調製方法>で得られたエポキシ樹脂組成物を0.2MPaの圧力で注入した。120℃に昇温して2時間加熱処理したのち、さらに金型を150℃の熱風オーブン内に1時間静置した後、金型を開き、脱型し、繊維体積含有率(Vf)が58%の繊維強化複合材料を得た。
400mm×400mm×2mmの板状キャビティーを持つ金型に、上記<強化繊維基材の作製>で得られた強化繊維基材を395mm×395mmに切り出したものを、炭素繊維方向を揃えて、11枚積層したものを金型にセットし、プレス装置で金型の型締めを行った。次に、金型を50℃に保持し、真空ポンプにより、大気圧-0.1MPaに減圧し、予め50℃に加温しておいた上記<エポキシ樹脂組成物の調製方法>で得られたエポキシ樹脂組成物を0.2MPaの圧力で注入した。120℃に昇温して2時間加熱処理したのち、さらに金型を150℃の熱風オーブン内に1時間静置した後、金型を開き、脱型し、繊維体積含有率(Vf)が58%の繊維強化複合材料を得た。
<含浸性の評価>
上記<0°圧縮試験用繊維強化複合材料の作製>において、得られた成形品の断面を観察することによりボイド率を評価した。本測定におけるボイド率とは、成形品の研磨断面を光学顕微鏡によって観察した場合の任意の領域の面積に対する、ボイド部分が占める面積の割合の百分率である。かかるボイド部分とは、成形品の内部ボイドの他、表面ピット、樹脂枯れ、含浸不良部などの空隙全般を指す。含浸性は、良、中、悪の3段階で評価とし、ボイド率が0.3%未満であれば良、0.3%以上1.0%未満であれば中、1.0%以上であれば悪とした。
上記<0°圧縮試験用繊維強化複合材料の作製>において、得られた成形品の断面を観察することによりボイド率を評価した。本測定におけるボイド率とは、成形品の研磨断面を光学顕微鏡によって観察した場合の任意の領域の面積に対する、ボイド部分が占める面積の割合の百分率である。かかるボイド部分とは、成形品の内部ボイドの他、表面ピット、樹脂枯れ、含浸不良部などの空隙全般を指す。含浸性は、良、中、悪の3段階で評価とし、ボイド率が0.3%未満であれば良、0.3%以上1.0%未満であれば中、1.0%以上であれば悪とした。
<脱型後クラックの評価>
上記<0°圧縮試験用繊維強化複合材料の作製>において、脱型後、常温まで降温した成形品の外観観察により成形品のクラックを評価した。倍率10倍の実体顕微鏡を用いて、端部を含めた全体に存在するクラックの数を計測した。脱型後クラックは、良、中、悪の3段階評価とし、成形品1枚当たり、クラックが1個未満であれば良、1個以上5個未満であれば中、5個以上であれば悪とした。

上記<0°圧縮試験用繊維強化複合材料の作製>で作製した厚さが2mmの繊維強化複合材料から、ダイヤモンドカッターを用いて、幅12.5mm、長さ78mmのサンプルを切り出した。このサンプルについて、インストロン万能試験機(インストロン社製)を用い、JIS K 7076:1991に従って、繊維強化複合材料の0°圧縮試験を実施し、圧縮強度を測定した。乾燥後常温の0°圧縮強度は、80℃で1日間真空乾燥したサンプルを、23℃の温度条件で圧縮試験することにより取得した。吸水後高温の0°圧縮強度は、71℃の温水に14日間浸漬したサンプルを、82℃の温度条件で圧縮試験を実施し、圧縮強度を取得した。
上記<0°圧縮試験用繊維強化複合材料の作製>で作製した厚さが2mmの繊維強化複合材料から、ダイヤモンドカッターを用いて、幅12.5mm、長さ78mmのサンプルを切り出した。このサンプルについて、インストロン万能試験機(インストロン社製)を用い、JIS K 7076:1991に従って、繊維強化複合材料の0°圧縮試験を実施し、圧縮強度を測定した。乾燥後常温の0°圧縮強度は、80℃で1日間真空乾燥したサンプルを、23℃の温度条件で圧縮試験することにより取得した。吸水後高温の0°圧縮強度は、71℃の温水に14日間浸漬したサンプルを、82℃の温度条件で圧縮試験を実施し、圧縮強度を取得した。
以下に、各実施例におけるサンプルの作製方法、および測定結果について記載する。
(実施例1)
成分(A)として“EPICLON(登録商標)”830を91.5質量部、成分(D)として“カネエース(登録商標)”MX-267を13.5質量部、成分(B)として“MHAC-P(登録商標)”を100質量部、成分(C)としてベンジルトリエチルアンモニウムクロライドを6質量部用いて、上記<エポキシ樹脂組成物の調製方法>の通りにエポキシ樹脂組成物を得た。なお、硬化剤液中の各成分を相溶化させる際には、硬化剤液を80℃で加熱した。

得られたエポキシ樹脂組成物を用いて、上記<エポキシ樹脂組成物の硬化物の作製方法>に従って硬化物を作製した。この硬化物について、上記<エポキシ樹脂組成物の硬化物の動的粘弾性測定>、<エポキシ樹脂組成物の硬化物の曲げ弾性率測定>、<エポキシ樹脂組成物の硬化物のIR測定>、<エポキシ樹脂組成物の硬化物のKIC測定>に従って測定を実施し、得られた測定結果を表1に示す。
得られたエポキシ樹脂組成物を硬化した硬化物は、曲げ弾性率と靭性のバランスが良く、TgDRY141℃に対しTgH/W130℃と含水時におけるTg低下が小さく、十分な耐水性を有することが確認できた。
(実施例2~5)
樹脂組成を表1の通りにした以外は、実施例1と同様にエポキシ樹脂組成物の調製および各種評価を実施した。

実施例2~5のエポキシ樹脂組成物はいずれも曲げ弾性率と靭性のバランスが良好であり、TgDRYに対しTgH/Wが低下しにくいことが確認できた。また、“GAN(登録商標)”を配合することで曲げ弾性率が向上し、その配合量を多くするほど、さらなる向上が見られた。
結果を表1に示す。

樹脂組成を表3の通りにした以外は、実施例1と同様にエポキシ樹脂組成物の調製を実施し、実施例1と同様の各種評価に加えて上記<エポキシ樹脂組成物の動的粘弾性測定>に従った測定も実施した。

実施例13~17のエポキシ樹脂組成物はいずれも曲げ弾性率と靭性のバランスが良好であり、TgDRYに対しTgH/Wが低下しにくいことが確認できた。
また、実施例13~16は粘度安定性が優れていた。
実施例13~17の中でも、速硬化性の観点からは実施例13~15が特に優れていた。
一方、実施例17は粘度安定性に課題が生じる可能性が示唆された。
結果を表3に示す。
(実施例18)
成分(A)として“EPICLON(登録商標)”830を100質量部、成分(B)として“MHAC-P(登録商標)”を104質量部、成分(C)としてベンジルトリエチルアンモニウムクロライドを6質量部用いて、上記<エポキシ樹脂組成物の調製方法>の通りにエポキシ樹脂組成物を得た。なお、硬化剤液を相溶化させる際には80℃で加熱した。得られたエポキシ樹脂組成物について、上記<炭素繊維の作製>に従って作製した炭素繊維[II]を用い、上記<0°圧縮試験用繊維強化複合材料の作製方法>に従って繊維強化複合材料を作製した。
成分(A)として“EPICLON(登録商標)”830を100質量部、成分(B)として“MHAC-P(登録商標)”を104質量部、成分(C)としてベンジルトリエチルアンモニウムクロライドを6質量部用いて、上記<エポキシ樹脂組成物の調製方法>の通りにエポキシ樹脂組成物を得た。なお、硬化剤液を相溶化させる際には80℃で加熱した。得られたエポキシ樹脂組成物について、上記<炭素繊維の作製>に従って作製した炭素繊維[II]を用い、上記<0°圧縮試験用繊維強化複合材料の作製方法>に従って繊維強化複合材料を作製した。
この繊維強化複合材料について、上記<含浸性の評価>、<脱型後クラックの評価>、<0°圧縮強度の評価>に従って評価した結果を表4に示す。含浸性と脱型後クラックはいずれも良好であり、0°圧縮強度は乾燥後常温、吸水後高温いずれにおいても良好であった。
(実施例19)
成分(A)として“EPICLON(登録商標)”830の50質量部をGANに置き換えた以外は、実施例18と同様にエポキシ樹脂組成物の調製および各種評価を実施した。含浸性は良好であり、脱型後クラックは中であり、0°圧縮強度は乾燥後常温、吸水後高温いずれも優れていた。
成分(A)として“EPICLON(登録商標)”830の50質量部をGANに置き換えた以外は、実施例18と同様にエポキシ樹脂組成物の調製および各種評価を実施した。含浸性は良好であり、脱型後クラックは中であり、0°圧縮強度は乾燥後常温、吸水後高温いずれも優れていた。
(実施例20~22)
成分(C)を置き換えた以外は、実施例18と同様にエポキシ樹脂組成物の調製および各種評価を実施した。含浸性と脱型後クラックはいずれも良好もしくは中であり、0°圧縮強度は乾燥後常温では優れており、吸水後高温でも問題ないレベルであった。

(実施例23)
成分(D)として“カネエース(登録商標)”MX-267を13.5質量部配合し、炭素繊維[IV]を用いた以外は、実施例19と同様にエポキシ樹脂組成物の調製および各種評価を実施した。脱型後クラックは良好なレベルに改善し、0°圧縮強度は乾燥後常温、吸水後高温いずれも優れていた。
成分(D)として“カネエース(登録商標)”MX-267を13.5質量部配合し、炭素繊維[IV]を用いた以外は、実施例19と同様にエポキシ樹脂組成物の調製および各種評価を実施した。脱型後クラックは良好なレベルに改善し、0°圧縮強度は乾燥後常温、吸水後高温いずれも優れていた。
(実施例24)
炭素繊維[I]を用いた以外は、実施例19と同様にエポキシ樹脂組成物の調製および各種評価を実施した。脱型後クラックは良好なレベルに改善し、0°圧縮強度は乾燥後常温では優れており、吸水後高温でも良好であった。

成分(C)の代わりに“キュアゾール(登録商標)”1,2-DMZを用いた以外は、実施例18と同様にエポキシ樹脂組成物の調製および各種評価を実施した。含浸性と脱型後クラックはいずれも良好ではなく、0°圧縮強度も乾燥後常温では不十分なレベルであった。
成分(C)の代わりに“キュアゾール(登録商標)”1,2-DMZを用いた以外は、実施例18と同様にエポキシ樹脂組成物の調製および各種評価を実施した。含浸性と脱型後クラックはいずれも良好ではなく、0°圧縮強度も乾燥後常温では不十分なレベルであった。
(比較例8)
炭素繊維[III]を用いた以外は、実施例21と同様にエポキシ樹脂組成物の調製および各種評価を実施した。炭素繊維との接着性が低下したことから、脱型後クラックが悪化すると共に、0°圧縮強度も吸水後高温では不十分なレベルとなった。

(比較例9)
炭素繊維[V]を用いた以外は、実施例21と同様にエポキシ樹脂組成物の調製および各種評価を実施した。使用した炭素繊維[V]の断面形状が扁平となったことから、含浸性が悪化すると共に、ストランド引張強度が低下したことから、0°圧縮強度は乾燥後常温で低下し、吸水後高温では不十分なレベルとなった。
炭素繊維[V]を用いた以外は、実施例21と同様にエポキシ樹脂組成物の調製および各種評価を実施した。使用した炭素繊維[V]の断面形状が扁平となったことから、含浸性が悪化すると共に、ストランド引張強度が低下したことから、0°圧縮強度は乾燥後常温で低下し、吸水後高温では不十分なレベルとなった。
(比較例10)
成分(C)の代わりに“U-CAT(登録商標)”SA102を用いた以外は、実施例18と同様にエポキシ樹脂組成物の調製および各種評価を実施した。含浸性および脱型後クラックが悪化すると共に、0°圧縮強度は吸水後高温では不十分なレベルとなった。

本開示のエポキシ樹脂組成物は、エポキシ樹脂組成物が十分に基材へ含浸した繊維強化複合材料用成形材料を与えることができる。この繊維強化複合材料用成形材料を用いることにより、RTM成形による高速生産に対応可能となり、従来の材料と比較して、得られる繊維強化複合材料は曲げ弾性率と靭性のバランスが良好であり、かつ耐水性に優れたものとなる。本発明の優れた特性により、耐環境特性が求められる航空・宇宙用途、自動車用途の他、スポーツ・産業用途全般に繊維強化複合材料の適用が進み、軽量化による輸送機器の燃費向上を通じて、化石燃料を中心とするエネルギー消費量の削減に繋がり、地球温暖化問題への貢献が期待できる。
Claims (14)
- 以下の成分(A)~(D)を含み、かつ成分(C)がアニオン種としてクロライドを含むエポキシ樹脂組成物。
(A):エポキシ樹脂
(B):酸無水物
(C):4級アミン塩および/または4級ホスホニウム塩
(D):コアシェルゴム粒子 - 前記成分(A)として、グリシジルアミン型エポキシ樹脂を含む請求項1に記載のエポキシ樹脂組成物。
- エポキシ樹脂組成物を以下の硬化処理条件により硬化して得られる硬化物が以下の式1を満たす請求項1に記載のエポキシ樹脂組成物。
硬化処理条件:エポキシ樹脂組成物を120℃にて2時間加熱処理したのち、150℃の温度で1時間加熱処理してから、80℃かつ真空の条件下で8時間乾燥させる
0<Abs1/Abs2≦0.100・・・(式1)
Abs1:赤外吸収分光法(IR)で得られるスペクトルにおける1780cm-1の吸光度
Abs2:赤外吸収分光法(IR)で得られるスペクトルにおける1730cm-1の吸光度 - 前記成分(A)100質量%中にグリシジルアミン型エポキシ樹脂を15質量%以上100質量%以下含む請求項2に記載のエポキシ樹脂組成物。
- 前記成分(A)の質量を100質量部としたとき、前記成分(C)を0.1質量部以上25質量部以下含む請求項1に記載のエポキシ樹脂組成物。
- 前記成分(C)として、アンモニウムクロライド、イミダゾリウムクロライド、ピリジニウムクロライド、およびホスホニウムクロライドからなる群から選択される少なくとも一つを含む請求項1に記載のエポキシ樹脂組成物。
- 請求項1に記載のエポキシ樹脂組成物と強化繊維を含む繊維強化複合材料用成形材料。
- 前記強化繊維が炭素繊維である請求項7に記載の繊維強化複合材料用成形材料。
- 以下の成分(A)~(C)を含むエポキシ樹脂組成物と、次の条件[a]~[c]を満たす炭素繊維と、からなる繊維強化複合材料用成形材料。
(A):エポキシ樹脂
(B):酸無水物
(C):4級アミン塩および/または4級ホスホニウム塩
[a]:ストランド引張強度が4GPa以上8GPa以下である
[b]:ストランド引張弾性率が230GPa以上350GPa以下である
[c]:表面比酸素濃度O/Cが0.05以上0.20以下である - 前記エポキシ樹脂組成物がさらに次の成分を含む請求項9に記載の繊維強化複合材料用成形材料。
(D):コアシェルゴム粒子 - 前記成分(A)がグリシジルアミン型エポキシ樹脂を含む請求項9に記載の繊維強化複合材料用成形材料。
- 前記炭素繊維がさらに次の条件を満たす請求項9に記載の繊維強化複合材料用成形材料。
[d]:断面形状が実質的に真円状である - 請求項7~12のいずれかに記載の繊維強化複合材料用成形材料が硬化されてなる繊維強化複合材料。
- 請求項13に記載の繊維強化複合材料からなる構造部材。
