Abstract
サイクル特性を向上する。正極は、正極集電体と、正極集電体に設けられた正極活物質層とを備える。正極活物質層は、正極活物質の粒子同士が部分的に接合し、細孔を有する正極活物質焼結体と、細孔内の正極活物質焼結体の表面の少なくとも一部を被覆し、導体からなる被覆層とを含む。
Description
本発明は、正極、二次電池および正極の製造方法に関する。
特許文献1には、正極活物質の焼結体を用いた正極が開示されている。
しかし、特許文献1に示す正極は、正極活物質の粒子間の電気伝導性が低下することでサイクル特性が低下する可能性があった。
本発明は、上記課題を鑑みてなされたものであって、サイクル特性を向上することを目的とする。
本発明の一態様に係る正極は、正極集電体と、前記正極集電体に設けられた正極活物質層とを備える。前記正極活物質層は、正極活物質の粒子同士が部分的に接合し、細孔を有する正極活物質焼結体と、前記細孔内の前記正極活物質焼結体の少なくとも一部を被覆し、導体からなる被覆層とを含む。
本発明の一態様に係る二次電池は、本発明の一態様に係る正極と、負極と、電解質とを備える。
本発明の一態様に係る正極の製造方法は、正極活物質を含む材料を焼成して正極活物質焼結体を作製する工程と、前記正極活物質焼結体に、原子層堆積法で導体からなる被覆層を形成する工程とを含む。
本発明によれば、サイクル特性を向上できる。
以下に、本発明の実施形態を説明する。なお、この実施形態により本発明が限定されるものではない。
(二次電池)
図1は、実施形態に係る二次電池の一例を示す断面図である。図1に示す二次電池1は、ラミネート形リチウムイオン二次電池である。図1に示すように、二次電池1は、電池素子20と、外装部材30と、密着材32とを備える。

電池素子20は、外装部材30の内部に設けられる。図1に示すように、電池素子20は、電極体200と、正極リード21と、負極リード22とを備える。正極リード21は、後述する正極210から外装部材30の外部に引き出された端子である。すなわち、正極リード21は、二次電池1のプラス極となる端子である。図1において、正極リード21は、電極体200の端面に設けられる。負極リード22は、後述する負極220の内部から外装部材30の外部に引き出された端子である。すなわち、負極リード22は、二次電池1のマイナス極となる端子である。図1において、負極リード22は、電極体200の端面に設けられる。電極体200の詳細は、後述する。
外装部材30は、電池素子20が収容されるケースである。外装部材30は、2枚の外装シート30a、30bを含む。外装シート30a、30bは、絶縁層と、金属層と、最外層とを備える。図1の例では、外装シート30aには、窪み31が設けられている。これにより、窪み31に電池素子20を収容して、外装シート30a、30bの周縁部を接着することで、電池素子20が外装部材30内に収容される。
外装シート30a、30bは、内側、すなわち電池素子20が設けられる側から、絶縁層、金属層、最外層の順に積層し、ラミネート加工などにより貼り合わせた構造となっている。外装シート30a、30bの絶縁層は、例えば、ポリエチレン、ポリプロピレン、変性ポリエチレン、変性ポリプロピレン、エチレンまたはプロピレンを単量体として含むポリオレフィン樹脂などの樹脂からなる。これにより、外装シート30a、30bは、二次電池1の水分透過性を低くすることができ、気密性を向上できる。外装シート30a、30bの金属層は、アルミニウム、ステンレス、ニッケル、鉄などの金属板材または箔材である。最外層は、任意の材料としてよいが、例えば、絶縁層と同様の樹脂、ナイロンなど破れや突き刺し等に対する強度が高い材料からなることが好ましい。
密着材32は、外装部材30を気密とするための部材である。密着材32は、外装部材30と正極リード21および負極リード22との間に設けられる。密着材32の材料は、正極リード21および負極リード22に対して密着性を有することが好ましい。例えば、正極リード21および負極リード22が金属材料により構成される場合、密着材32は、ポリエチレン、ポリプロピレン、変性ポリエチレン、変性ポリプロピレンなどのポリオレフィン樹脂が用いられる。これにより、密着材32は、外装部材30と正極リード21および負極リード22との間の空隙を密閉することができるので、外装部材30内を気密とすることができる。
図2は、図1に係る電極体の断面の一部を示す拡大断面図である。より詳しくは、図2は、電極体200のうち、1層の正極210および1層の負極220の一部を示す断面図である。図2に示すように、電極体200は、正極210と、負極220と、セパレータ230を備える。二次電池1において、電極体200は、正極210と負極220とが、セパレータ230を介して厚さ方向に積層した構造となっている。電極体200に含まれる正極210、負極220は、実施形態に係る二次電池の充放電反応のための層状の部材である。
図3は、実施形態に係る正極を示す模式的な断面図である。図2および図3に示すように、正極210は、正極集電体211と正極活物質層212とを備える。図2の例では、正極210において、正極集電体211は、正極活物質層212の間に積層される。
正極集電体211は、導体であり、例えば、アルミニウム箔を用いることができる。図1の例では、正極集電体211の形状は、厚さ方向に平面視して、正極リード21側に突起を有する矩形のシートとなっている。正極集電体211の突起は、正極リード21に接続される。
正極活物質層212は、正極活物質を含む層である。図3に示すように正極活物質層212は、正極活物質を含む正極活物質焼結体213と導体からなる被覆層214とを含む。
正極活物質焼結体213は、焼結体である。本開示において、焼結体であるとは、複数の粒子が部分的に接合した構造を有することを指す。実施形態では、正極活物質焼結体213では、正極活物質の粒子同士が部分的に接合している。これにより、二次電池1のレート特性を向上できる。正極活物質焼結体213が焼結体であるか、すなわち複数の粒子が部分的に接合した構造を有するか否かは、正極活物質層212の断面に対するTEM(Transmission Electron Microscope)-EDX(Energy Dispersive X-ray Spectroscopy)で観察することで判断できる。より詳しくは、正極活物質焼結体213の断面に対するTEM観察像において、部分的に接合している正極活物質の粒子が少なくとも2つあれば、正極活物質焼結体213が正極活物質の焼結体、すなわち複数の正極活物質の粒子が部分的に接合した構造を有するといえる。なお、図3の例では、一部の正極活物質の粒子が他の正極活物質の粒子と結合していないが、これは、当該一部の正極活物質の粒子が図3に係る断面ではなく他の位置で他の正極活物質の粒子と結合しているためである。
正極活物質焼結体213に含まれる正極活物質は、Ni、Co、AlおよびMnから選択される少なくとも1種を含むリチウム複合酸化物であることが好ましい。これにより、二次電池1の容量を大きくすることができる。リチウム含有複合酸化物は、リチウムおよび1種類以上のリチウム以外の元素を構成元素として含む酸化物である。リチウム含有複合酸化物は、例えば、層状岩塩型またはスピネル型の結晶構造を有する。リチウム含有複合酸化物の具体例は、LiNiO2、LiCoO2、LiCo0.98Al0.01Mg0.01O2、LiNi0.5Co0.2Mn0.3O2、LiNi0.8Co0.15Al0.05O2、LiNi0.33Co0.33Mn0.33O2、Li1.2Mn0.52Co0.175Ni0.1O2、Li1.15(Mn0.65Ni0.22Co0.13)O2、LiMn2O4などである。正極活物質はNiを含むことがより好ましく、Co、NiおよびMnを含むいわゆるNCA系の正極活物質であることがさらに好ましい。これにより、コストを低減しつつ、容量を大きくすることができる。正極活物質の組成は、正極活物質層212の断面に対するTEM-EDXのEDXマッピングで定量分析することで特定できる。なお、正極活物質焼結体213は、正極活物質からなることに限られず、例えば、可塑剤、結着剤、導電剤および分散剤をさらに含んでいてもよい。
正極活物質焼結体213は、細孔213aを有する。本開示において、正極活物質焼結体213の細孔とは、正極活物質焼結体213の正極活物質の粒子で囲まれた空間を指す。正極活物質焼結体213の細孔の有無は、正極活物質層212の断面をTEMで観察することで判断できる。正極活物質層212の断面のTEM観察像において、正極活物質焼結体213の正極活物質の粒子で囲まれた領域が存在すれば、正極活物質焼結体213は細孔213aを有するといえる。
正極活物質焼結体213の平均細孔径は、10μm以下であることが好ましい。これにより、エネルギー密度を高くすることができる。正極活物質焼結体213の平均細孔径は、正極活物質層に対する水銀ポロシメーターで測定できる。
被覆層214は、正極活物質焼結体213の表面の少なくとも一部を被覆する層である。被覆層214は導体からなる。本開示において、導体からなるとは、室温(20℃)における電気抵抗率が1.0×10-6Ω・m以下である材料からなることを指す。これにより、正極活物質粒子間の電子伝導性を向上できるので、正極活物質の結晶構造が劣化することを抑制でき、サイクル特性を向上できる。
被覆層214は、Ru、RuO2、Pt、Pd、RhおよびTiNから選択される少なくとも1種を含むことが好ましい。これにより、後述する原子層堆積法(ALD:Atomic Layer Deposition)による被覆層214の形成を良好に行うことができ、かつ被覆層214の導電性を高くすることができ、正極活物質粒子間の電子伝導性を向上できる。
ここで、被覆層214の存在および組成は、正極活物質層212の断面に対するSEM(Scanning Electron Microscope)-EDXで測定できる。まずSEMで正極活物質層212が含まれる範囲を特定し、当該範囲についての正極活物質層212のEDXマッピングを取得する。ここで、EDXマッピングは、正極活物質焼結体213が含まない元素であって、被覆層214が含む元素、例えば、Ru、Pt、Pd、RhおよびTiについて行う。これにより、取得したEDXマッピングにおいて、当該被覆層214が含む元素が検出限度以上で検出されていれば、被覆層214が存在するといえる。また、同じ領域でその他の元素、例えばO、NについてのEDXマッピングを行い、被覆層214の占める領域と対照することで、被覆層214の組成がわかる。
図3に示すように、被覆層214は、細孔213a内の正極活物質焼結体213の表面の少なくとも一部を被覆している。これにより、より多くの正極活物質粒子の表面に被覆層214が被覆されているといえるので、サイクル特性をより向上できる。
図3に示すように、被覆層214は、正極集電体211と接することが好ましい。これにより、正極活物質粒子の表面と正極集電体211の正極活物質層212側の面211aとが被覆層214によって電気的に接続されるので、正極活物質粒子と正極集電体211との電子伝導性を向上でき、正極活物質の結晶構造が劣化することを抑制でき、サイクル特性を向上できる。
図3に示すように、被覆層214は、正極活物質層212の一方の主面から他方の主面にわたって連続して存在することが好ましい。実施形態では、正極活物質層212の一方の主面とは、正極活物質層212の正極集電体211に対向する面に相当し、正極活物質層212の他方の主面とは、正極活物質層212の正極集電体211と反対側の面に相当する。これにより、正極活物質層212側の面211aから正極210の負極220側の面までにわたって被覆層214を通る導電経路が存在するといえるので、正極活物質粒子と正極集電体211との電子伝導性を向上でき、正極活物質の結晶構造が劣化することを抑制でき、サイクル特性を向上できる。
ここで、被覆層214の分布は、正極活物質層212の断面に対するSEM-EDXで測定できる。以下、測定方法を詳細に説明する。まずSEMで正極活物質層212の一方の主面から他方の主面にわたって含まれる範囲を特定し、当該範囲についての正極活物質層212のEDXマッピングを取得する。ここで、EDXマッピングは、正極活物質焼結体213が含まない元素であって、被覆層214が含む元素、例えば、Ru、Pt、Pd、RhおよびTiについて行う。取得したEDXマッピングにおいて、当該被覆層214が含む元素が一方の主面から他方の主面までにわたり、検出限度以上で検出されていれば、「一方の主面から他方の主面まで被覆層214が存在する」といえる。
被覆層214は、正極活物質焼結体213の表面の40面積%以上を被覆することが好ましく、50面積%以上を被覆することがより好ましい。すなわち、正極活物質焼結体213の表面の面積に対する、被覆層214の面積が40%以上であることが好ましく、50%以上であることが好ましい。ここで、正極活物質焼結体213の表面とは、正極活物質焼結体213の正極活物質の粒子の表面のうち、他の正極活物質の粒子と接合していない表面を指し、細孔213a内にある正極活物質焼結体213の正極活物質の粒子の表面を含む。これにより、正極活物質焼結体213の表面に十分な電気伝導性を付与できるので、サイクル特性を向上できる。以下の説明において、正極活物質焼結体213の表面の面積に対する被覆層214の面積を、被覆層214の被覆率として説明することがある。
ここで、被覆層214の被覆率は、正極活物質層212の断面に対するSEM-EDXで測定できる。以下、測定方法を詳細に説明する。まずSEMで正極活物質層212の一方の主面から他方の主面にわたって含まれる範囲を特定し、当該範囲についての正極活物質層212のEDXマッピングを取得する。ここで、上述した方法と同様、EDXマッピングは、正極活物質焼結体213が含まない元素であって、被覆層214が含む元素、例えば、Ru、Pt、Pd、RhおよびTiについて行う。取得したEDXマッピングにおいて、当該被覆層214が含む元素が検出限度以上で検出されている箇所に、被覆層214が存在しているといえる。以上の方法で被覆層214の分布を特定して、当該領域における、被覆層214の正極活物質焼結体213側の表面の輪郭の長さの二乗を、正極活物質焼結体213の表面の輪郭の長さの二乗で除した値を被覆率として算出できる。
被覆層214の厚みは、20nm以下であることが好ましい。この範囲とすることで、正極活物質層212へのリチウムイオンの脱離挿入が被覆層214によって阻害されることを抑制でき、出力性能を向上できる。被覆層214の厚みは、0.4nm以上であることがより好ましい。この範囲とすることで、正極活物質焼結体213の表面に十分な電気伝導性を付与できるので、サイクル維持率を向上できる。
ここで、被覆層214の厚みは、正極活物質層212の断面に対するTEM-EDXで測定できる。以下、測定方法を詳細に説明する。まずTEMで正極活物質層212の一方の主面から他方の主面にわたって含まれる範囲を特定し、当該範囲についての正極活物質層212のEDXマッピングを取得する。ここで、上述した方法と同様、EDXマッピングは、正極活物質焼結体213が含まない元素であって、被覆層214が含む元素、例えば、Ru、Pt、Pd、RhおよびTiについて行う。取得したEDXマッピングにおいて、当該被覆層214が含む元素が検出限度以上で検出されている箇所に、被覆層214が存在しているといえる。以上の方法で被覆層214の分布を特定して、当該領域における、被覆層214の厚みの算術平均を被覆層214の厚みとして算出できる。
負極220は、負極集電体221と負極活物質層222とを備える。負極220において、負極集電体221は、負極活物質層222の間に積層される。
負極集電体221は、導体であり、例えば銅箔などを用いることができる。図1の例では、負極集電体221の形状は、厚さ方向に平面視して、負極リード22側に突起を有する矩形のシートとなっている。負極集電体221の突起は、負極リード22に接続される。
負極活物質層222は、負極活物質を含む層である。負極活物質層222は、負極活物質のみからなることに限られず、例えば、導電剤と結着剤とを含んでいてもよい。
負極活物質とは、例えば、炭素材料、金属、半金属、ケイ素の合金または化合物、スズ(Sn)の合金または化合物など、充放電反応により二次電池1の電荷キャリアを吸収脱離可能な還元剤を指す。
ケイ素を含む負極活物質は、例えば、単体のケイ素、ケイ素の合金、ケイ素の化合物を含む。負極活物質として用いることができるケイ素の合金としては、例えば、ケイ素以外の第2の構成元素として、スズ(Sn)、ニッケル(Ni)、銅(Cu)、鉄(Fe)、コバルト(Co)、マンガン(Mn)、亜鉛(Zn)、インジウム(In)、銀(Ag)、チタン(Ti)、ゲルマニウム(Ge)、ビスマス(Bi)、アンチモン(Sb)およびクロム(Cr)からなる群のうち、少なくとも1種を含むものが挙げられる。また、負極活物質として用いることができるケイ素の化合物としては、例えば、酸化ケイ素(SiOx)や、炭化ケイ素(SiC)等、酸素(O)または炭素(C)を含むものが挙げられ、ケイ素に加えて、上述した第2の構成元素を含んでいてもよい。また、負極活物質は、Liがドープされてもよい。負極活物質が、SiOxである場合、負極の作製工程でLiをドープすることで、Liがプレドープされていることが好ましい。これにより、負極活物質としてのSiOxの不可逆容量を小さくできる。また、負極活物質は、Siと炭素等の他の物質との複合体、Si合金と炭素等の他の物質との複合体であってもよい。この場合、不可逆容量を小さくすることができる。また、負極活物質の粒子表面は、一部または全部を炭素で被覆されていることが好ましい。これにより、負極活物質の粒子表面の電子導電性を向上できる。
負極活物質として用いることができる炭素材料としては、例えば、MCMB(MesoCarbon MicroBeads)、人造黒鉛、天然黒鉛、難黒鉛化性炭素、易黒鉛化炭素などが挙げられる。より具体的には、負極活物質として用いることができる材料は、例えば、熱分解炭素類、コークス類、ガラス状炭素繊維、有機高分子化合物焼成体、活性炭、カーボンブラック類などが含まれる。コークス類は、ピッチコークス、ニードルコークス、石油コークスなどが含まれる。ここで、有機高分子化合物焼成体は、フェノール樹脂、フラン樹脂などの高分子化合物を適当な温度で焼成し、炭素化したものである。
なお、負極活物質は、以上で挙げたものに限られず、その他の負極活物質、例えば、金属、半金属の合金または化合物、スズ(Sn)の合金または化合物などのリチウムの吸蔵および放出が可能な材料を含んでいてもよい。負極活物質として用いることができる金属および半金属としては、例えば、スズ(Sn)、鉛(Pb)、アルミニウム(Al)、インジウム(In)、亜鉛(Zn)、アンチモン(Sb)、ビスマス(Bi)、カドミウム(Cd)、マグネシウム(Mg)、ホウ素(B)、ガリウム(Ga)、ゲルマニウム(Ge)、ヒ素(As)、銀(Ag)、ジルコニウム(Zr)、イットリウム(Y)およびハフニウム(Hf)が挙げられる。中でも、ゲルマニウム、スズおよび鉛が好ましい。また、スズは、リチウムを吸蔵および放出する能力が大きく、高いエネルギー密度を得ることができるため、より好ましい。
負極活物質として用いることができるスズの合金としては、例えば、スズ以外の第2の構成元素として、ニッケル、銅、鉄、コバルト、マンガン、亜鉛、インジウム、銀、チタン、ゲルマニウム、ビスマス、アンチモンおよびクロムからなる群のうちの少なくとも1種を含むものが挙げられる。また、負極活物質として用いることができるスズの化合物としては、例えば、酸素または炭素を含むものが挙げられ、スズに加えて、上述した第2の構成元素を含んでいてもよい。
なお、負極活物質層222は、負極活物質および結着剤のみを含むことに限られない。例えば、負極活物質層222は、負極導電剤をさらに含んでいてもよい。負極導電剤は、炭素材料、金属材料、導電性高分子化合物のうち少なくとも1種を含む。負極導電剤として用いられる炭素材料の具体例は、カーボンブラック、アセチレンブラック、ケッチェンブラックなどの粒子状炭素材料およびカーボンナノチューブなどの繊維状炭素材料である。カーボンナノチューブは、例えば、シングルウォールカーボンナノチューブ(SWCNT:Single Wall Carbon Nano Tube)である。これにより、負極活物質の粒子表面の電子導電性を向上できる。負極導電剤の負極活物質層222に対する質量比は好ましくは5%以下、より好ましくは2%以下である。これにより、負極スラリーの塗料性を良好とすることができる。
セパレータ230は、正極210と負極220とを絶縁する膜である。セパレータ230は、正極210と負極220とが直接接触しないよう、正極210の主面と負極220の主面との間に設けられる。図1の例では、セパレータ230の形状は、厚さ方向に平面視して、矩形のシートとなっている。
セパレータ230の材料は、電気的に安定であり、正極活物質、負極活物質および電解液に対して化学的に安定であり、かつ絶縁性を有することが好ましい。セパレータ230は、例えば、高分子の不織布、多孔質フィルム、ガラスまたはセラミックスの繊維からなる層を用いることができる。セパレータ230の材料は、多孔質ポリオレフィンフィルムを含むことがより好ましい。これにより、ショート防止効果およびシャットダウン効果により電池の安全性を向上できる。
電解液は、セパレータ230に含浸される。図1の例では、電解液は、外装部材30内の空間に充填される。電解液は、電解質塩と、この電解質塩を溶解する溶媒とを含む非水電解液である。
電解質塩は、例えば、過塩素酸リチウム(LiClO4)、六フッ化リン酸リチウム(LiPF6)、四フッ化ホウ酸リチウム(LiBF4)、リチウムビス(トリフルオロメタンスルホニル)イミド(LiN(SO2CF3)2)、リチウムビス(ペンタフルオロエタンスルホニル)イミド(LiN(SO2C2F5)2)、ヘキサフルオロヒ酸リチウム(LiAsF6)などのリチウム塩を含む。
溶媒は、例えば、γ-ブチロラクトン、γ-バレロラクトン、δ-バレロラクトン、ε-カプロラクトンなどのラクトン系溶媒、炭酸エチレン、炭酸プロピレン、炭酸ブチレン、炭酸ビニレン、炭酸ジメチル、炭酸エチルメチル、炭酸ジエチルなどの炭酸エステル系溶媒、1,2-ジメトキシエタン、1-エトキシ-2-メトキシエタン、1,2-ジエトキシエタン、テトラヒドロフラン、2-メチルテトラヒドロフランなどのエーテル系溶媒、アセトニトリルなどのニトリル系溶媒、スルフォラン系溶媒、リン酸類、リン酸エステル溶媒、ピロリドン類などを含む非水溶媒である。
電解液は、添加剤として、フッ素化カルボン酸エステル、スルホン酸エステル、スルホン酸無水物、カルボン酸無水物等の添加剤をさらに含んでもよい。
以上、実施形態に係る電池について説明したが、実施形態に係る二次電池は、図1で示すものに限られない。以下、図面を用いて他の例について説明するが、図1および図2と同様の構成については符号を付して説明を省略する。
図4は、実施形態に係る二次電池の異なる例を示す切り欠き図である。図5は、図4のV-V線の断面の模式図である。図4および図5に示す二次電池1Aは、電極体200Aが正極リード21Aおよび負極リード22Aを中心に巻回した構造となっている点で図1に係る例と異なる。
電池素子20Aは、外装部材30の内部に設けられる。図5に示すように、電池素子20Aは、電極体200Aと、正極リード21Aと、負極リード22Aと、保護材23とを備える。正極リード21Aは、電池素子20Aの内部から外装部材30の外部に引き出された端子であり、正極リード21Aは、電池素子20Aの中央付近に設けられる。負極リード22Aは、電池素子20Aの内部から外装部材30の外部に引き出された端子であり、負極リード22Aは、電池素子20Aの中央付近に設けられる。保護材23は、電池素子20Aの外部を保護する部材である。保護材23は、電極体200Aに巻き付くように設けられる。保護材23は、例えば、絶縁体のテープである。
図5の例では、電極体200Aは、実施形態に係る二次電池の充放電反応のための積層体である。電極体200Aは、正極集電体211Aと、正極活物質層212Aとを備える正極210Aと、負極集電体221Aと、負極活物質層222Aとを備える負極220Aと、セパレータ230Aと、を含む。電極体200Aは、正極リード21Aおよび負極リード22Aを中心に巻き取られた構造となっており、外側、すなわち保護材23側から、負極集電体221A、負極活物質層222A、セパレータ230A、正極活物質層212A、正極集電体211A、正極活物質層212A、セパレータ230A、負極活物質層222Aの順に積層している。電極体200Aは、正極リード21Aおよび負極リード22A付近では、負極集電体221A、セパレータ230A、正極集電体211A以外の層が設けられていない。この構造とすることで、正極集電体211Aが正極リード21Aに接続され、負極集電体221Aが負極リード22Aに接続される。
以上説明したように、実施形態に係る正極210は、正極集電体211と、正極集電体211に設けられた正極活物質層212とを備える。正極活物質層212は、正極活物質の粒子同士が部分的に接合し、細孔を有する正極活物質焼結体213と、細孔内の正極活物質焼結体の表面の少なくとも一部を被覆し、導体からなる被覆層214とを含む。これにより、レート特性を向上しつつ、被覆層214によって正極活物質の粒子間の電気伝導性を向上できるので、サイクル特性を向上できる。
望ましい態様として、正極活物質は、Ni、Co、AlおよびMnから選択される少なくとも1種を含むリチウム複合酸化物である。これにより、電池の容量を大きくすることができる。
望ましい態様として、被覆層214は、Ru、RuO2、Pt、Pd、RhおよびTiNから選択される少なくとも1種を含む。これにより、サイクル特性をより向上できる。
望ましい態様として、被覆層214は、正極集電体211と接する。これにより、サイクル特性をさらに向上できる。
望ましい態様として、被覆層214は、正極活物質層212の一方の主面から他方の主面にわたって連続して存在する。これにより、正極活物質層212の一方の主面から他方の主面までが被覆層214で導通するため、電気伝導性を向上でき、サイクル特性をさらに向上できる。
望ましい態様として、被覆層214は、正極活物質焼結体213の表面の40面積%以上を被覆する。これにより、正極活物質焼結体213の表面に十分な電気伝導性を付与できるので、サイクル特性をより向上できる。
より望ましい態様として、被覆層214は、正極活物質焼結体213の表面の50面積%以上を被覆する。これにより、正極活物質焼結体213の表面に十分な電気伝導性を付与できるので、サイクル特性をより向上できる。
望ましい態様として、被覆層214の厚みは、20nm以下である。これにより、正極活物質層212へのリチウムイオンの脱離挿入が被覆層214によって阻害されることを抑制でき、出力性能を向上できる。
望ましい態様として、正極活物質焼結体213の平均細孔径は、10μm以下である。これにより、エネルギー密度を高くすることができる。
以上説明したように、実施形態に係る二次電池1は、実施形態に係る正極210と、負極220と、電解質とを備える。これにより、被覆層214によって正極活物質の粒子間の電気伝導性を向上できるので、サイクル特性を向上できる。
以下、実施形態に係る正極210の製造方法を説明する。なお、以下に説明する正極210の製造方法は、一例であってこれに限られない。実施形態に係る正極210の製造方法は、正極活物質焼結体213を作製する工程と、被覆層214を形成する工程と、正極集電体211を積層する工程とを含む。
正極活物質焼結体213を作製する工程では、正極活物質を含む材料を焼成して正極活物質焼結体213を作製する。具体的には、樹脂製のグリーンシートに、正極活物質の粒子を含む正極合剤ペーストを塗布して、乾燥とプレスを行ったのち、樹脂フィルムを剥がしたものを焼成する。ここで、焼成温度は、正極活物質の種類に応じて適宜調整され、例えば400℃以上1000℃以下とすることができる。これにより、正極活物質の粒子同士が部分的に接合し、細孔を有する正極活物質焼結体を形成できる。なお、正極活物質焼結体213の作製方法はこれに限られず、例えば、正極活物質の原材料の混合粉末をプレート状に押し固めた圧粉体を焼成することで、正極活物質焼結体213を作製してもよい。
被覆層214を形成する工程では、正極活物質焼結体213に導体からなる被覆層214を形成して正極活物質層212を作製する。正極活物質焼結体213を作製する工程後に被覆層214を形成する工程を行うことで、焼成によって被覆層214が焼け飛ぶことなく、正極活物質焼結体213に被覆層214を形成できる。ここで、被覆層214は、原子層堆積法(ALD:Atomic Layer Deposition)で形成する。実施形態では、前駆体(プリカーサー)を用いたサーマルALDによって、被覆層214を形成する。プリカーサーは、例えば、Ru、Ti、Pt、Pd、Rh等、被覆層214を構成する金属元素を含む有機化合物が用いられる。なお、酸化物や窒化物を含む被覆層214を形成するには、金属元素を含むプリカーサーを導入してALDを行って排気したのち、酸素ガスまたは窒素ガスをALD装置内に導入してALDを行って排気するというサイクルを繰り返せばよい。
図6は、比較例に係る正極を示す模式的な断面図である。被覆層を形成する工程において、スパッタリングで被覆層214Xを形成した場合、ターゲット原子またはターゲット分子が直進して正極活物質焼結体213と接触する。そのため、図6に示すように、ターゲット原子またはターゲット分子が正極活物質焼結体213の細孔213a内に入り込むことができないために、細孔213a内の正極活物質焼結体213の表面に被覆層214Xが形成されず、正極活物質焼結体213の主面のみに被覆層214Xが形成される。この場合、正極活物質の粒子間の電気伝導性を十分に向上できないので、サイクル特性が低下する可能性がある。同様に、被覆層を形成する工程において、ゾルゲル法を用いた場合も被覆材料を含むゾルが正極活物質焼結体213の細孔213a内に浸透しないために、細孔213a内の正極活物質焼結体213の表面に被覆層214Xが形成されず、正極活物質焼結体213の主面のみに被覆層214Xが形成される。
一方で、本開示に係る正極の製造方法のように、被覆層を形成する工程において、ALDで被覆層214を形成した場合、被覆元素を含むプリカーサーはガスとして正極活物質焼結体213の細孔213a内まで入り込むことができる。また、ALDではプリカーサー分子の自己制御性により被覆層214が形成される。すなわち、被覆層214が既に形成されている箇所にはさらに被覆層214が形成されることが抑制されることで、被覆層214がまだ形成されていない箇所に被覆層214が形成されやすくなる。これは、ALDによってプリカーサー分子が結合した表面では、後から来たプリカーサー分子の結合が阻害されるためである。これにより、正極活物質焼結体213の表面方向に沿って被覆層214が成長する。したがって、この場合、図3に示すように、10μm以下の径の細孔を含む細孔213a内の正極活物質焼結体213の表面にも被覆層214が形成されるので、正極活物質の粒子間の電気伝導性を向上でき、サイクル特性を向上できる。
正極集電体211を積層する工程では、作製した正極活物質層212に正極集電体211を積層する。正極活物質焼結体213を作製する工程の後に正極集電体211を積層することで、正極活物質の焼成において正極集電体211を融解させることなく、正極210を作製できる。ここで、正極集電体211の積層は、例えば、正極集電体211として用いる金属箔を正極活物質層212に積層することによって行われるが、これに限られず、例えば、スパッタ等の方法で正極集電体211を積層してもよい。
以上説明したように、実施形態に係る正極210の製造方法は、正極活物質を含む材料を焼成して正極活物質焼結体213を作製する工程と、正極活物質焼結体213に、原子層堆積法で導体からなる被覆層214を形成する工程とを含む。これにより、細孔213a内の正極活物質焼結体213の表面に被覆層214を形成できるので、正極活物質の粒子間の電気伝導性を向上でき、サイクル特性を向上できる。
(実施例)
以下、実施例を説明する。なお、本実施例によって本発明が限定されるものではない。

表1は、実施例および比較例を示す表である。
(実施例1)
実施例1に係る正極は、以下の方法で作製した。正極活物質としてNCA系活物質(LiNi0.80Co0.15Al0.05O2)97.1質量%と、結着剤としてポリビニルブチラール(PVB)2.5質量%と、添加剤としてフタル酸ジブチル0.4質量%とを混合して正極合剤を調製した。この正極合剤をN-メチル-2-ピロリドン(NMP)に分散させて正極合剤スラリーを作製した後、ポリエチレンテレフタレート(PET)製のグリーンシートに作製した正極合剤スラリーを均一に塗布した。得られた塗布物を90℃で30分乾燥した後、直径16.5mmの円形にグリーンシートごと打ち抜いてプレスした。その後、グリーンシートを剥離して、ジルコニアセッターに挟んで、酸素雰囲気1.5時間670℃で焼成した。これにより、シート状の正極活物質焼結体を作製した。作製した正極活物質焼結体は、下記の条件でRuからなる被覆層をサーマルALDで形成した。ここで、ALD工程におけるサイクルとは、プリカーサーをALD装置に導入してALDを行い排気するというサイクルを指す。
ALD装置:SAVANNAH S200(Cambridge NanoTech Inc.製)
プリカーサー:TRuST(田中貴金属製)
成膜温度:210℃
サイクル数:60サイクル
その後、被覆層を形成した正極活物質焼結体には、カーボンコートアルミニウム箔(MTI製)を積層して、実施例1に係る正極を作製した。作製した正極には、正極集電体層が露出している部分に正極リードを取り付けた。
実施例1に係る正極は、以下の方法で作製した。正極活物質としてNCA系活物質(LiNi0.80Co0.15Al0.05O2)97.1質量%と、結着剤としてポリビニルブチラール(PVB)2.5質量%と、添加剤としてフタル酸ジブチル0.4質量%とを混合して正極合剤を調製した。この正極合剤をN-メチル-2-ピロリドン(NMP)に分散させて正極合剤スラリーを作製した後、ポリエチレンテレフタレート(PET)製のグリーンシートに作製した正極合剤スラリーを均一に塗布した。得られた塗布物を90℃で30分乾燥した後、直径16.5mmの円形にグリーンシートごと打ち抜いてプレスした。その後、グリーンシートを剥離して、ジルコニアセッターに挟んで、酸素雰囲気1.5時間670℃で焼成した。これにより、シート状の正極活物質焼結体を作製した。作製した正極活物質焼結体は、下記の条件でRuからなる被覆層をサーマルALDで形成した。ここで、ALD工程におけるサイクルとは、プリカーサーをALD装置に導入してALDを行い排気するというサイクルを指す。

プリカーサー:TRuST(田中貴金属製)
成膜温度:210℃
サイクル数:60サイクル
その後、被覆層を形成した正極活物質焼結体には、カーボンコートアルミニウム箔(MTI製)を積層して、実施例1に係る正極を作製した。作製した正極には、正極集電体層が露出している部分に正極リードを取り付けた。
≪SEM-EDX測定≫
実施例1に係る正極の断面に対して、以下の方法で被覆層の厚みと覆率を測定した。まず、SEMで正極活物質焼結体の表面のある領域を特定して、当該領域について被覆部の構成元素(Ru)についてのEDXマッピングに基づいて、上述した方法で被覆部の厚みと被覆率を測定した。被覆部の厚みと被覆率は、表1に示す値となった。
実施例1に係る正極の断面に対して、以下の方法で被覆層の厚みと覆率を測定した。まず、SEMで正極活物質焼結体の表面のある領域を特定して、当該領域について被覆部の構成元素(Ru)についてのEDXマッピングに基づいて、上述した方法で被覆部の厚みと被覆率を測定した。被覆部の厚みと被覆率は、表1に示す値となった。
≪充放電試験≫
実施例1に係る正極を用いてハーフセルを作製して充放電試験を行った。ハーフセルに係る対極は金属リチウムとし、セパレータは微孔性ポリエチレンフィルム(F20BHE、東レバッテリーセパレータフィルム社製)とした。また、ハーフセルに係る電解液は、溶媒としてエチルカーボネート(EC)とジメチルカーボネート(DMC)とフルオロエチレンカーボネート(FE)とを質量比30:60:10で混合した溶媒に、電解質塩としてLiPF6を濃度が1mol/kgとなるように溶解させて作製した。ハーフセルは、実施例1に係る正極にセパレータと対極とを順に積層したのち、作製した電解液14μLをセパレータ含浸させることで作製した。
実施例1に係る正極を用いてハーフセルを作製して充放電試験を行った。ハーフセルに係る対極は金属リチウムとし、セパレータは微孔性ポリエチレンフィルム(F20BHE、東レバッテリーセパレータフィルム社製)とした。また、ハーフセルに係る電解液は、溶媒としてエチルカーボネート(EC)とジメチルカーボネート(DMC)とフルオロエチレンカーボネート(FE)とを質量比30:60:10で混合した溶媒に、電解質塩としてLiPF6を濃度が1mol/kgとなるように溶解させて作製した。ハーフセルは、実施例1に係る正極にセパレータと対極とを順に積層したのち、作製した電解液14μLをセパレータ含浸させることで作製した。
充放電試験では、作製したハーフセルに対し、下記の条件で充放電を100サイクル行った。1サイクル目の放電容量に対する100サイクル目の放電容量の比をサイクル維持率として算出した。

実施例2では、正極活物質の組成および正極合剤の焼成温度を表1に示すものに変更して正極を作製した他は、実施例1に係る正極と同様に正極を作製し、測定と試験とを行った。

(実施例3)
実施例3では、正極活物質の組成、正極合剤の焼成温度、被覆部の材料および被覆部の厚みを表1に示すものに変更して正極を作製した他は、実施例1に係る正極と同様に正極を作製し、測定と試験とを行った。実施例3に係る被覆部を形成する工程では、ALDのサイクルを、第1のプリカーサーとしてTRuST(田中貴金属製)を投入して排気した後に、第2のプリカーサーとしてオゾンジェネレーターで生成した酸素を投入して排気するサイクルに変更してALDを行った。
実施例3では、正極活物質の組成、正極合剤の焼成温度、被覆部の材料および被覆部の厚みを表1に示すものに変更して正極を作製した他は、実施例1に係る正極と同様に正極を作製し、測定と試験とを行った。実施例3に係る被覆部を形成する工程では、ALDのサイクルを、第1のプリカーサーとしてTRuST(田中貴金属製)を投入して排気した後に、第2のプリカーサーとしてオゾンジェネレーターで生成した酸素を投入して排気するサイクルに変更してALDを行った。
(実施例4)
実施例4では、正極活物質の組成、正極合剤の焼成温度、被覆部の材料および被覆部の厚みを表1に示すものに変更して正極を作製した他は、実施例1に係る正極と同様に正極を作製し、測定と試験とを行った。実施例4に係る被覆部を形成する工程では、ALDのサイクルを、第1のプリカーサーとしてチタン含有プリカーサー(TDMAT、アルドリッチ製)を投入して排気した後に、第2のプリカーサーとして窒素ガスを投入して排気するサイクルに変更してALDを行った。
実施例4では、正極活物質の組成、正極合剤の焼成温度、被覆部の材料および被覆部の厚みを表1に示すものに変更して正極を作製した他は、実施例1に係る正極と同様に正極を作製し、測定と試験とを行った。実施例4に係る被覆部を形成する工程では、ALDのサイクルを、第1のプリカーサーとしてチタン含有プリカーサー(TDMAT、アルドリッチ製)を投入して排気した後に、第2のプリカーサーとして窒素ガスを投入して排気するサイクルに変更してALDを行った。
(実施例5)
実施例5では、正極活物質の組成および被覆部の厚みを表1に示すものに変更して正極を作製した他は、実施例1に係る正極と同様に正極を作製し、測定と試験とを行った。

実施例6では、正極活物質の組成、正極合剤の焼成温度、被覆部の材料および被覆部の厚みを表1に示すものに変更して正極を作製した他は、実施例1に係る正極と同様に正極を作製し、測定と試験とを行った。実施例6に係る被覆部を形成する工程では、ALDのサイクルを、第1のプリカーサーとしてTRuST(田中貴金属製)を投入して排気した後に、第2のプリカーサーとしてオゾンジェネレーターで生成した酸素を投入して排気するサイクルに変更してALDを行った。
(実施例7)
実施例7では、正極活物質の組成および被覆部の厚みを表1に示すものに変更して正極を作製した他は、実施例1に係る正極と同様に正極を作製し、測定と試験とを行った。

(実施例9)
実施例9では、正極活物質の組成、被覆部の材料および被覆部の厚みを表1に示すものに変更して正極を作製した他は、実施例1に係る正極と同様に正極を作製し、測定と試験とを行った。実施例9に係る被覆部を形成する工程では、ALDに用いるプリカーサーをPt含有プリカーサー((MeCp)PtMe3、アルドリッチ製)に変更した。
実施例9では、正極活物質の組成、被覆部の材料および被覆部の厚みを表1に示すものに変更して正極を作製した他は、実施例1に係る正極と同様に正極を作製し、測定と試験とを行った。実施例9に係る被覆部を形成する工程では、ALDに用いるプリカーサーをPt含有プリカーサー((MeCp)PtMe3、アルドリッチ製)に変更した。
(比較例1)
比較例1では、正極活物質の組成を表1に示すものに変更して、被覆部を形成することなく正極を作製した他は、実施例1に係る正極と同様に正極を作製し、測定と試験とを行った。

(比較例2)
比較例2では、正極活物質の組成および正極合剤の焼成温度を表1に示すものに変更して、被覆部をスパッタリングで形成した他は、実施例1に係る正極と同様に正極を作製し、測定と試験とを行った。比較例2に係る被覆部を形成する工程では、スパッタリングは下記の条件で行った。

比較例2では、正極活物質の組成および正極合剤の焼成温度を表1に示すものに変更して、被覆部をスパッタリングで形成した他は、実施例1に係る正極と同様に正極を作製し、測定と試験とを行った。比較例2に係る被覆部を形成する工程では、スパッタリングは下記の条件で行った。

電源タイプ:DC(直流)
(比較例3)
比較例3では、正極活物質の組成および正極合剤の焼成温度を表1に示すものに変更して、TiNからなる被覆部をゾルゲル法で形成した他は、実施例1に係る正極と同様に正極を作製し、測定と試験とを行った。比較例2に係る被覆部を形成する工程では、粒径20nmのTiN、アンモニア水(NH4OH)およびエタノールを混合したコロイド液を正極活物質焼結体の表面に塗布して、160℃2時間で乾燥させることでは被覆部を形成した。
比較例3では、正極活物質の組成および正極合剤の焼成温度を表1に示すものに変更して、TiNからなる被覆部をゾルゲル法で形成した他は、実施例1に係る正極と同様に正極を作製し、測定と試験とを行った。比較例2に係る被覆部を形成する工程では、粒径20nmのTiN、アンモニア水(NH4OH)およびエタノールを混合したコロイド液を正極活物質焼結体の表面に塗布して、160℃2時間で乾燥させることでは被覆部を形成した。
表1に示すように、被覆部を形成した実施例1から9では、被覆部を形成しなかった比較例1と比べてサイクル維持率が向上した。これにより、被覆部を形成することで、サイクル特性を向上できることが分かる。
表1に示すように、被覆率が40面積%以上である実施例1から9では、被覆率が40面積%未満である比較例2、3と比べてサイクル特性が向上した。これにより、被覆率を40面積%以上とすることで、サイクル特性を向上できることが分かる。
表1に示すように、被覆率が50面積%以上である実施例1から8では、被覆率が50面積%未満である実施例9および比較例2、3と比べてサイクル特性が向上した。これにより、被覆率を50面積%以上とすることで、サイクル特性を向上できることが分かる。
表1に示すように、被覆部をALDで形成した実施例1から9では、被覆部を形成しなかった比較例1および被覆部をALD以外の方法で形成した比較例2、3と比べてサイクル維持率が向上した。したがって、被覆部をALDで形成することで、サイクル特性を向上できることが分かる。ここで、被覆部をALDで形成した実施例1から9では、被覆部をALD以外の方法で形成した比較例2、3と比べて被覆率が向上している。この結果は、被覆部をALD以外の方法で形成した場合、被覆部が正極活物質焼結体の正極集電体と反対側の主面のみに形成され、細孔内の正極活物質焼結体の表面には被覆部が形成されなかったのに対し、被覆部をALDで形成した場合、細孔内の正極活物質焼結体の表面にも被覆部が形成されたことで、正極活物質粒子間の電気伝導性が向上したためと考えられる。
上記した実施形態は、本発明の理解を容易にするためのものであり、本発明を限定して解釈するためのものではない。本発明は、その趣旨を逸脱することなく、変更/改良され得るとともに、本発明にはその等価物も含まれる。
また、本発明は以下の態様に係るものであってもよい。
