Description
본 출원은 2024년 6월 27일자 대한민국 특허출원 제10-2024-0084454호에 기초한 우선권의 이익을 주장하며, 해당 한국 특허출원의 문헌에 개시된 모든 내용은 본 명세서의 일부로서 포함된다.
본 발명은 다층 구조의 이차전지용 음극, 다층 구조의 이차전지용 음극을 제조하는 방법 및 이를 포함하는 이차전지에 관한 것이다.
이차전지의 전극은, 금속 재질의 전극 집전체의 표면에 활물질을 코팅하여 제작된다. 전극 집전체는, 가령, 알루미늄이나 구리 재질의 금속 포일일 수 있고, 활물질은 슬러리 형태로 상기 전극 집전체의 일면 또는 양면에 코팅된다.
본 발명의 목적은 음극활물질층과 집전체 간 우수한 접착력을 갖는 다층 구조의 이차전지용 음극을 제공하는 것이다.
본 발명의 목적은 음극활물질층 내 음극활물질의 로딩량이 증가시켜 셀 수명, 출력 등의 전지 성능이 개선된 다층 구조의 이차전지용 음극을 제공하는 것이다.
본 발명의 목적은 음극활물질층과 집전체 간 우수한 접착력을 가지면서도 셀 수명, 출력 등의 전지 성능이 개선된 다층 구조의 이차전지용 음극을 제공하는 것이다.
본 발명의 목적은 상기한 다층 구조의 이차전지용 음극을 제조하는 방법을 제공하는 것이다.
본 발명의 목적은 상기한 다층 구조의 이차전지용 음극을 활용한 이차전지를 제공하는 것이다.
본 발명의 목적들은 이상에서 언급한 목적으로 제한되지 않으며, 언급되지 않은 본 발명의 다른 목적 및 장점들은 하기의 설명에 의해서 이해될 수 있고, 본 발명의 실시예에 의해 보다 분명하게 이해될 것이다. 또한, 본 발명의 목적 및 장점들은 특허 청구 범위에 나타낸 수단 및 그 조합에 의해 실현될 수 있음을 쉽게 알 수 있을 것이다.
본 발명의 일 구현예에서, 집전체 및 음극활물질층을 포함하고, 상기 음극활물질층은 상기 집전체 상에 순차적으로 적층된 제1 음극활물질층 및 제2 음극활물질층을 포함하고, 상기 제1 음극활물질층은 제1 음극활물질 및 제1 바인더를 포함하고, 상기 제2 음극활물질층은 제2 음극활물질 및 제2 바인더를 포함하고, 상기 제1 음극활물질층 중 상기 제1 바인더의 질량% 함량이 상기 제2 음극활물질층 중 상기 제2 바인더의 질량% 함량 보다 크고, 상기 제1 음극활물질층의 두께에 대한 상기 제2 음극활물질층의 두께의 비는 8 내지 10인 다층 구조의 이차전지용 음극을 제공한다.
상기 음극활물질층 전체 100 중량부 대비, 상기 제1 음극활물질 및 상기 제2 음극활물질의 총 함량은 92 중량부 이상일 수 있다.
상기 음극활물질층 전체 100 중량부 대비, 상기 제1 바인더 및 상기 제2 바인더의 총 함량은 5 중량부 이하일 수 있다.
상기 제1 음극활물질층의 두께가 5㎛ 내지 50㎛ 일 수 있다.
상기 제2 음극활물질층의 두께가 100㎛ 내지 300㎛ 일 수 있다.
상기 음극활물질층 전체 중 상기 제2 바인더 대 상기 제1 바인더의 중량비가 1 : 1 초과 내지 10 일 수 있다.
상기 음극활물질층 전체 중 상기 제1 음극활물질 : 상기 제2 음극활물질은 0 초과 : 100 미만 내지 20 : 80의 질량비일 수 있다.
상기 제2 음극활물질층 중 상기 제2 바인더의 질량% 함량에 대한 상기 제1 음극활물질층 중 상기 제1 바인더의 질량% 함량의 비율이 1 내지 50 일 수 있다.
상기 제1 음극활물질 및 제2 음극활물질이, 각각 독립적으로, 인조흑연, 천연흑연, 하드 카본, 소프트 카본, 흑연화탄소 섬유, 흑연화 메조카본마이크로비드, 석유코크스, 수지소성체, 탄소섬유, 열분해 탄소, Si, SiOx(0<x≤2)로 표시되는 규소산화물, 리튬티타늄산화물(LTO), 리튬 금속 또는 이들의 조합으로 이루어진 군으로부터 선택된 적어도 하나를 포함할 수 있다.
상기 제1 음극활물질은 천연흑연이고, 상기 제2 음극활물질은 인조흑연일 수 있다.
상기 제1 음극활물질층은 그라비어 (gravure) 코팅 방식에 의해 형성되고, 상기 제2 음극활물질층은 슬롯 다이 (slot die) 코팅 방식으로 형성될 수 있다.
본 발명의 일 구현예에서,
제1 음극활물질, 제1 바인더 및 제1 분산매를 포함하는 제1 음극활물질층용 조성물을 준비하는 단계;
제2 음극활물질, 제2 바인더 및 제2 분산매를 포함하는 제2 음극활물질층용 조성물을 준비하는 단계;
음극 집전체의 일면에 상기 제1 음극활물질층용 조성물을 그라비어 (gravure) 코팅 방식에 의해 코팅하여 제1 음극활물질층을 형성하는 단계; 및
상기 제1 음극활물질층 상에 상기 제2 음극활물질층용 조성물을 슬롯 다이 (slot die) 코팅 방식에 의해 코팅하여 제2 음극활물질층을 형성하는 단계;를 포함하는
상기 방법에 있어서, 상기 제1 음극활물질층의 코팅 두께에 대한 상기 제2 음극활물질층의 코팅 두께의 비는 8 초과 10 미만일 수 있다.
상기 방법에 있어서, 상기 제1 음극활물질층은 5㎛ 내지 50㎛ 두께로 코팅할 수 있다.
상기 방법에 있어서, 상기 제2 음극활물질층은 100㎛ 내지 200㎛ 두께로 코팅할 수 있다.
상기 방법에 있어서, 상기 제1 음극활물질층 중 상기 제1 바인더의 질량% 함량이 상기 제2 음극활물질층 중 상기 제2 바인더의 질량% 함량 보다 클 수 있다.
상기 방법에 있어서, 상기 제1 음극활물질층 및 상기 제2 음극활물질층 총 함량 100 중량부 대비, 상기 제1 음극활물질 및 상기 제2 음극활물질의 총 함량은 92 중량부 이상이고, 상기 제1 바인더 및 상기 제2 바인더의 총 함량은 5 중량부 이하일 수 있다.
상기 방법에 있어서, 상기 제1 음극활물질층 및 상기 제2 음극활물질층 전체 중에서 상기 제1 음극활물질 : 상기 제2 음극활물질은 0 초과 : 100 미만 내지 20 : 80의 질량비 일 수 있다.
상기 방법에 있어서, 상기 음극활물질층 전체 중 상기 제2 바인더 대 상기 제1 바인더의 중량비가 1 : 1 초과 내지 10 일 수 있다.
본 발명의 일 구현예에서, 상기 다층 구조의 이차전지용 음극, 양극 및 분리막을 포함하는 이차전지를 제공한다.
상기 양극은 양극활물질을 포함하고, 상기 양극활물질은 하기 화학식 1로 표시되는 리튬 복합 전이금속 화합물일 수 있다.

상기 화학식 1에서,
1.0≤a≤1.5, 0<x≤0.2, 0≤y≤0.2, 0≤w≤0.1, 0<x+y≤0.2 이고,
M1은 Mn 및 Al 중 적어도 1종의 금속이고,
M2은 Ba, Ca, Zr, Ti, Mg, Ta, Nb 및 Mo으로 이루어진 군에서 선택된 적어도 1종의 금속 원소이다.
본 발명의 일 구현예에 따른 다층 구조의 이차전지용 음극은 음극활물질층과 집전체 간의 접착력이 우수하다.
본 발명의 일 구현예에 따른 다층 구조의 이차전지용 음극은 음극활물질층 내 음극활물질의 로딩량이 높아서, 이를 적용한 이차전지의 셀 수명, 출력 등의 전지 성능을 개선할 수 있다.
본 발명의 일 구현예에 따른 다층 구조의 이차전지용 음극은 음극활물질층과 집전체 간의 우수한 접착력을 유지하면서도, 음극활물질층 내 음극활물질의 로딩량이 높아서, 이를 적용한 이차전지의 셀 수명, 출력 등의 전지 성능을 개선할 수 있다.
상술한 효과와 더불어 본 발명의 구체적인 효과는 이하 발명을 실시하기 위한 구체적인 사항을 설명하면서 함께 기술한다.

본 발명의 일 구현예에서, 집전체 및 음극활물질층을 포함하고, 상기 음극활물질층은 상기 집전체 상에 순차적으로 적층된 제1 음극활물질층 및 제2 음극활물질층을 포함하는 다층 구조의 이차전지용 음극을 제공한다.
상기 다층 구조의 이차전지용 음극은 음극활물질층과 집전체의 접착력을 향상시키기 위해 바인더의 함량비를 높게 한 제1 음극활물질층과 셀 성능 개선에 유리한 조성을 갖는 제2 음극활물질층의 다층 구조를 형성한다.
도 1은 상기 다층 구조의 이차전지용 음극(100)의 단면 구조를 나타낸다. 도 1에서, 상기 다층 구조의 이차전지용 음극(100)은 집전체(110) 상에 제1 음극활물질층(121)과 제2 음극활물질층(122)이 순차적으로 적층된 구조이고, 음극활물질층(120)은 제1 음극활물질층(121)과 제2 음극활물질층(122)의 다층으로 형성된 구조이다.
일 구현예에서, 상기 제1 음극활물질층 중 상기 제1 바인더의 질량% 함량이 상기 제2 음극활물질층 중 상기 제2 바인더의 질량% 함량 보다 크다. 예를 들어, 상기 제2 음극활물질층 중 상기 제2 바인더의 질량% 함량에 대한 상기 제1 음극활물질층 중 상기 제1 바인더의 질량% 함량의 비율, 즉 (제1 음극활물질층 중 상기 제1 바인더의 질량%)/(제2 음극활물질층 중 상기 제2 바인더의 질량%)은 1 내지 50, 구체적으로, 10 내지 50, 예를 들어, 20 내지 50일 수 있다.
상기 제1 음극활물질층은 일정 수준의 접착력을 확보하기만 한다면 상기 제1 음극활물질층 대비 상기 제2 음극활물질층의 두께가 두꺼울수록 전지의 성능 측면에서 유리하다.
상기 다층 구조의 이차전지용 음극은 상기 제1 음극활물질층 대비 상기 제2 음극활물질층의 두께비를 크게 하여, 셀 수명, 출력 등의 전지 성능을 개선할 수 있다.
일 구현예에서, 상기 제1 음극활물질층은 제1 음극활물질 및 제1 바인더를 포함하고, 상기 제2 음극활물질층은 제2 음극활물질 및 제2 바인더를 포함하고, 상기 제1 음극활물질층 중 상기 제1 바인더의 질량% 함량이 상기 제2 음극활물질층 중 상기 제2 바인더의 질량% 함량 보다 크고, 상기 제1 음극활물질층의 두께에 대한 상기 제2 음극활물질층의 두께의 비는 8 내지 10 일 수 있다. 상기 제2 바인더는 제2 음극활물질층 중 질량% 함량이 낮고, 상대적으로 제2 음극활물질층 중에는 제2 음극활물질의 함량비가 높을 수 있게 되어, 제2 음극활물질층의 두께가 두꺼울수록 전체 음극활물질층 중 음극활물질의 함량이 높아지는 결과를 가져오고 이는 전지의 성능 향상으로 귀결될 수 있다.
상기 다층 구조의 이차전지용 음극 제조시, 상기 제1 음극활물질층은 그라비어 (gravure) 코팅 방식에 의해 형성되고, 상기 제2 음극활물질층은 슬롯 다이 (slot die) 코팅 방식으로 형성될 수 있다.
만약, 슬롯 다이 코팅 방식으로 다층의 음극활물질층을 모두 형성하게 되면, 슬롯 다이 코팅시 제1 음극활물질층과 제2 음극활물질층 모두를 일정 수준 이상의 두께로 하여야 하기 때문에 제1 음극활물질층과 제2 음극활물질층을 원하는 수준의 두께비로 형성하기 어렵다.
슬롯 다이 코팅 공정에서 코팅 두께의 제어하기 위해서, 기재와 다이 립과의 갭을 조절하거나, 또는 슬러리를 공급하는 펌프의 유량을 조절할 수 있다. 그러나, 코팅 갭 감소 시 코팅 두께를 작게 할 수 있지만, 제1 및 제2 음극활물질층이 모두 그 두께가 작아지게 된다. 한편, 펌프 유량을 감소시킬 경우, 유량은 낮아지지만, 다이 내부 압력 감소에 따라, 토출되는 슬러리의 폭 방향 유량 편차가 발생하여 코팅 폭 방향으로 균일한 코팅층을 형성할 수 없는 문제가 있어서, 펌프 유량을 감소시켜 두께는 낮추는 데에는 한계가 있다.
따라서, 제1 음극활물질층과 제2 음극활물질층 형성시 모두 슬롯 다이 코팅 공정에 의할 경우, 소정의 두께비를 형성할 수 없다.
상기 다층 구조의 이차전지용 음극은 슬롯 다이 코팅과 그라비아 코팅 방식을 함께 결합하여 제1 음극활물질층과 제2 음극활물질층을 구비한 다층 구조의 음극을 형성하기 때문에, 전술한 바와 같은 슬롯 다이 코팅 공정만을 적용한 경우의 제약을 받지 않게 되어, 제1 음극활물질층과 제2 음극활물질층을 소정의 두께비, 즉, 상기 제1 음극활물질층의 두께에 대한 상기 제2 음극활물질층의 두께의 비는 8 내지 10 으로 형성하는 것이 가능하다. 상기와 같은 두께비로 형성된 상기 다층 구조의 이차전지용 음극은 집전체에 대한 음극활물질층의 접착력이 우수하면서도, 상대적으로 높은 함량으로 음극활물질을 로딩할 수 있어서 전지 성능을 개선할 수 있다.
일 구현예에서, 상기 음극활물질층 전체 100 중량부 대비, 상기 제1 음극활물질 및 상기 제2 음극활물질의 총 함량은 92 중량부 이상, 구체적으로, 95 중량부 이상 내지 100 중량부 미만, 더욱 구체적으로, 96 중량부 이상 내지 100 중량부 미만, 더욱 구체적으로, 97 중량부 이상 내지 100 중량부 미만일 수 있다. 상기 다층 구조의 이차전지용 음극은 전술한 바와 같이, 제1 음극활물질층 대비 제2 음극활물질층의 두께를 높게 함으로써, 제2 음극활물질을 고함량으로 로딩할 수 있고, 그 결과, 음극활물질층 전체 중 음극활물질 함량 (즉, 상기 제1 음극활물질 및 상기 제2 음극활물질의 총 함량을 의미함. 본 명세서에서 음극활물질은 제1 음극활물질과 제2 음극활물질을 모두 포함하여 통칭하는 용어임)을 상기 수치 범위로 구현이 가능해진다. 상기 수치 범위의 함량비로 음극활물질을 포함함으로써, 상기 다층 구조의 이차전지용 음극은 집전체에 대한 음극활물질층의 접착력이 우수하면서도, 상대적으로 높은 함량으로 음극활물질을 로딩할 수 있어서 전지 성능을 개선할 수 있다.
일 구현예에서, 상기 음극활물질층 전체 100 중량부 대비, 상기 제1 바인더 및 상기 제2 바인더의 총 함량은 5 중량부 이하, 구체적으로, 0 초과 3 중량부 이하, 더욱 구체적으로, 0 초과 2 중량부 이하, 더욱 구체적으로, 0 초과 1 중량부 이하일 수 있다. 상기 다층 구조의 이차전지용 음극은 전술한 바와 같이, 제1 음극활물질층의 두께를 낮게 함으로써, 제1 바인더를 낮은 함량으로 로딩할 수 있고, 그 결과, 음극활물질층 전체 중 바인더 함량 (즉, 상기 제1 바인더 및 상기 제2 바인더의 총 함량을 의미함. 본 명세서에서 바인더는 제1 바인더와 제2 바인더를 모두 포함하여 통칭하는 용어임)을 상기 수치 범위로 구현이 가능해진다. 상기 수치 범위의 함량비로 바인더를 포함함으로써, 상기 다층 구조의 이차전지용 음극은 집전체에 대한 음극활물질층의 접착력이 우수하면서도, 상대적으로 높은 함량으로 음극활물질을 로딩할 수 있어서 전지 성능을 개선할 수 있다.
일 구현예에서, 상기 제1 음극활물질층의 두께가 1㎛ 내지 50㎛, 구체적으로, 1㎛ 내지 30㎛, 더욱 구체적으로, 1㎛ 내지 10㎛ 일 수 있다. 전술한 바와 같이, 슬롯 다이 코팅의 경우, 낮은 두께로 형성하는 것이 어려우나, 상기 제1 음극활물질층은 그라비아 코팅 방식으로 형성됨으로써 상기 두께 범위로 형성이 가능하다. 상기 두께 범위의 제1 음극활물질층을 포함하는 상기 다층 구조의 이차전지용 음극은 집전체에 대한 음극활물질층의 접착력을 우수하게 유지할 수 있다.
일 구현예에서, 상기 제2 음극활물질층의 두께가 100㎛ 내지 300㎛, 구체적으로, 150㎛ 내지 200㎛일 수 있다. 전술한 바와 같이, 제1 음극활물질층과 함께 제2 음극활물질층을 모두 슬롯 다이 코팅에 의해 형성할 경우, 제2 음극활물질층만 두껍게 형성하는 것이 어려우나, 상기 제1 음극활물질층은 그라비아 코팅 방식으로 형성되고, 제2 음극활물질층만 슬롯 다이 코팅을 적용함으로써 상기 두께 범위로 형성이 가능하다. 상기 두께 범위의 제2 음극활물질층을 포함하는 상기 다층 구조의 이차전지용 음극은 집전체에 대한 음극활물질층의 접착력이 우수하면서도, 상대적으로 높은 함량으로 음극활물질을 로딩할 수 있어서 전지 성능을 개선할 수 있다.
일 구현예에서, 상기 음극활물질층 전체 중 상기 제2 바인더 대 상기 제1 바인더의 중량비가 1 : 1 초과 내지 10 일 수 있다. 상기 다층 구조의 이차전지용 음극은 전술한 바와 같이, 제1 음극활물질층의 두께를 낮게 하고, 제1 음극활물질층 대비 제2 음극활물질층의 두께를 높게 함으로써, 비록 제1 바인더가 제1 음극활물질층 내에 상대적으로 높은 함량이어도, 제1 음극활물질층의 두께가 작기 때문에, 제1 바인더 및 제2 바인더의 상대 함량비가 상기 수치 범위로 구현이 가능해진다. 제1 바인더 및 제2 바인더의 상기 수치 범위의 함량비는 결국 제1 음극활물질층의 두께를 낮게 하고, 제2 음극활물질층을 두껍게 형성했음을 의미하게 되므로, 이러한 다층 구조의 이차전지용 음극은 집전체에 대한 음극활물질층의 접착력이 우수하면서도, 상대적으로 높은 함량으로 음극활물질을 로딩할 수 있어서 전지 성능을 개선할 수 있다.
일 구현예에서, 상기 다층 구조의 이차전지용 음극은 상기 음극활물질층 전체 중 상기 제1 음극활물질 : 상기 제2 음극활물질은 0 초과 : 100 미만 내지 20 : 80의 질량비, 구체적으로, 0 초과 : 100 미만 내지 15 : 85의 질량비, 더욱 구체적으로, 0 초과 : 100 미만 내지 12 : 88의 질량비 를 가질 수 있다. 상기 다층 구조의 이차전지용 음극은 전술한 바와 같이, 제1 음극활물질층의 두께를 낮게 하거나, 제1 음극활물질층 대비 제2 음극활물질층의 두께를 높게 함으로써, 비록 제1 음극활물질이 제1 음극활물질층 내에 상대적으로 낮은 함량이어도, 제1 음극활물질층의 두께가 작기 때문에, 제1 음극활물질 및 제2 음극활물질의 상대 함량비가 상기 수치 범위로 구현이 가능해진다. 제1 음극활물질 및 제2 음극활물질의 상기 수치 범위의 함량비는 결국 제1 음극활물질층의 두께를 낮게 하고, 제2 음극활물질층을 두껍게 형성했음을 의미하게 되므로, 이러한 다층 구조의 이차전지용 음극은 집전체에 대한 음극활물질층의 접착력이 우수하면서도, 상대적으로 높은 함량으로 음극활물질을 로딩할 수 있어서 전지 성능을 개선할 수 있다.
상기 제1 음극활물질 및 제2 음극활물질로서 음극활물질로서 사용되는 알려진 물질이 사용될 수 있다. 예를 들면, 상기 제1 음극활물질 및 제2 음극활물질은, 각각 독립적으로, 인조흑연, 천연흑연, 하드 카본, 소프트 카본, 흑연화탄소 섬유, 흑연화 메조카본마이크로비드, 석유코크스, 수지소성체, 탄소섬유, 열분해 탄소, Si, SiOx(0<x≤2)로 표시되는 규소산화물, 리튬티타늄산화물(LTO), 리튬 금속 또는 이들의 조합으로 이루어진 군으로부터 선택된 적어도 하나를 포함할 수 있고, 이에 한정되지 않는다.
상기 인조 흑연은 일반적으로 콜타르, 콜타르 피치(coal tar pitch) 및 석유계 중질류 등의 원료를 2,500℃ 이상으로 탄화시켜 제조될 수 있고, 이러한 흑연화 이후에 분쇄 및 2차 입자 형성과 같은 입자도 조정을 거쳐 음극활물질로서 사용된다. 인조 흑연의 경우 결정이 입자 내에서 랜덤하게 분포되어 있으며, 천연 흑연에 비해 구형화도가 낮고 다소 뾰족한 형상을 갖는다.
인조 흑연은 상업적으로 많이 사용되고 있는 MCMB(mesophase carbon microbeads), MPCF(mesophase pitch-based carbon fiber), 블록 형태로 흑연화된 인조 흑연, 분체 형태로 흑연화된 인조 흑연 등이 있으며, 구형화도가 0.91 이하, 예를 들어, 0.6 내지 0.91, 다른 예를 들어, 0.7 내지 0.9인 인조 흑연을 사용할 수 있다.
상기 구형화도는 상기 흑연계 활물질을 투영하였을 때, 투영된 이미지와 동일 면적인 원의 원주를 투영된 이미지의 둘레길이로 나눈 값일 수 있으며, 구체적으로 하기 수학식 1로 나타낼 수 있다. 상기 구형화도는 입형분석기, 예컨대 Malvern사제 sysmex FPIA3000 등의 입형분석기를 이용하여 측정할 수 있다.

일 구현예에서, 상기 인조 흑연은 5 내지 30㎛, 구체적으로, 10 내지 25㎛의 평균 입경을 가질 수 있다.
상기 천연 흑연은 일반적으로 가공되기 이전에는 판상의 응집체로 되어 있으며, 판상의 입자는 전극 제조를 위한 활물질로 사용되기 위해서 입자 분쇄 및 재조립 과정 등의 후처리 가공을 통해 매끈한 표면을 갖는 구형 형태로 제조될 수 있다.
상기 천연 흑연은 구형화도가 0.91 초과 및 0.97 이하, 예를 들어, 0.93 내지 0.97, 다른 예를 들어, 0.94 내지 0.96인 것을 사용할 수 있다.
상기 천연 흑연은 5㎛ 내지 30㎛, 구체적으로, 10㎛ 내지 25㎛의 평균 입경을 가질 수 있다.
상기 제1 음극활물질층 및 상기 제2 음극활물질층은 각각 서로 다른 음극활물질을 포함할 수 있고, 각 층에서 2종 이상을 포함할 수 있으며, 상기 집전체와의 거리에 따라 농도 구배를 형성할 수도 있고, 또는 동종의 재료인 음극활물질이라도 그 평균 입경이나 형태가 상이한 형태로 포함될 수 있다.
예를 들어, 상기 제1 음극활물질층은 천연 흑연을 단독으로 포함하거나, 또는 천연 흑연과 인조 흑연을 모두 포함할 수 있고, 상기 제2 음극활물질층은 인조 흑연을 단독으로 포함하거나, 또는 천연 흑연과 인조 흑연을 모두 포함할 수 있다. 상기 제1 음극활물질층 및 제2 음극활물질층에 동종 재료의 음극활물질을 사용하는 경우 (예를 들어 천연 흑연과 인조 흑연을 모두 포함하는 경우)이더라도, 상기 제1 음극활물질층은 그 평균 입경이 작은 음극활물질을 포함하고, 상기 제2 음극활물질층은 평균 입경이 큰 음극활물질을 포함할 수 있다.
일 구현예에서, 상기 제1 음극활물질층과 상기 제2 음극활물질층 사이에양 층의 음극활물질들이 서로 혼재하는 혼합 영역(인터믹싱, intermixing)이 존재할 수 있다.
일 구현예에서, 상기 제1 음극활물질은 천연흑연이고, 상기 제2 음극활물질은 인조흑연일 수 있다. 상기 다층 구조의 이차전지용 음극은 천연 흑연과 같은 접착력이 우수한 재료를 제1 음극활물질로 하고, 전지 성능 개선에 유리한 인조흑연을 제2 음극활물질로 하여, 집전체와의 우수한 접착력을 구현하면서도 제2 음극활물질층이 두께 증가로 인조흑연의 로딩량이 높아져서 우수한 전지 성능을 구현할 수 있다.
상기 집전체는 전지에 화학적 변화를 유발하지 않으면서 도전성을 가진 것이라면 특별히 제한되는 것은 아니며, 예를 들어, 구리, 스테인레스 스틸, 알루미늄, 니켈, 티탄, 소성 탄소, 구리나 스테인레스 스틸의 표면에 카본, 니켈, 티탄, 은 등으로 표면 처리한 것, 알루미늄-카드뮴 합금 등이 사용될 수 있다.
상기 집전체의 두께는 특별히 제한되지는 않으나, 통상적으로 적용되는 3 내지 500 ㎛의 두께를 가질 수 있다.
상기 제1 바인더 및 제2 바인더는, 각각 독립적으로, 폴리비닐리덴플루오라이드-헥사플루오로프로필렌 코폴리머 (PVDF-co-HEP), 폴리비닐리덴플루오라이드 (polyvinylidenefluoride), 폴리아크릴로니트릴 (polyacrylonitrile), 폴리메틸메타크릴레이트 (polymethylmethacrylate), 폴리아크릴산 (polyacrylic acid), 폴리메타크릴산 (polymethacrylic acid), 폴리비닐알코올, 전분, 히드록시프로필셀룰로오스, 재생 셀룰로오스, 폴리비닐피롤리돈, 테트라플루오로에틸렌, 폴리에틸렌, 폴리프로필렌, 폴리아크릴산, 스티렌 부타디엔 고무(SBR), 불소 고무, 다양한 공중합체 등의 다양한 종류의 바인더 고분자를 1종 또는 2종 이상으로 사용될 수 있다.
음극활물질층용 조성물은 음극활물질 및 바인더에 분산매를 함께 혼합하여 통상적으로 슬러리로 형성될 수 있다. 음극활물질층용 조성물의 점도를 증가시켜서 슬러리의 분산 안정화에 기여하는 역할을 하는 고분자로서 음극활물질층용 조성물은 증점제를 더 포함할 수 있다.
상기 증점제는 예를 들어, 카르복시메틸셀룰로오스 (CMC), 전분, 폴리아크릴산, 폴리메타크릴산, 폴리비닐알코올 등을 사용할 수 있다.
이러한 증점제 중에서는 다른 바인더 없이 단독으로 사용되어 활물질층 내에서의 결착제 역할 및 슬러리의 분산 안정화를 위한 증점제 역할을 동시에 하는 예 (폴리아크릴산, 폴리메타크릴산, 폴리비닐알코올 등)들도 있고, 다른 바인더와 함께 사용되어 슬러리의 분산 안정성 측면에서 더 기여하는 예 (카르복시메틸셀룰로오스, 전분 등)도 있을 수 있다.
상기 음극활물질층은, 선택적으로, 도전재를 더 포함할 수 있다. 구분의상기 편의상, 제1 음극활물질층은 제1 도전재를 포함하고, 상기 제2 음극활물질층은 제2 도전재를 포함하는 것으로 명명할 수 있다. 상기 도전재는 전지에 화학적 변화를 유발하지 않으면서 도전성을 가진 것이라면 특별히 제한되는 것은 아니며, 예를 들어, 카본블랙, 아세틸렌 블랙, 케첸 블랙, 채널 블랙, 파네스 블랙, 램프 블랙, 서멀 블랙 등의 카본 블랙; 탄소 섬유나 금속 섬유 등의 도전성 섬유; 플루오로카본, 알루미늄, 니켈 분말 등의 금속 분말; 산화아연, 티탄산 칼륨 등의 도전성 위스커; 산화티탄 등의 도전성 금속 산화물; 폴리페닐렌 유도체 등의 도전성 소재 등이 사용될 수 있다.
일 구현예에서, 상기 제1 도전재에 대한 상기 제1 바인더의 비가 상기 제2 도전재에 대한 상기 제2 바인더의 비보다 크고, 상기 제1 도전재에 대한 상기 제1 음극활물질의 비가 상기 제2 도전재에 대한 상기 제2 음극활물질의 비보다 작을 수 있다.
본 발명의 일 구현예에서,
제1 음극활물질, 제1 바인더 및 제1 분산매를 포함하는 제1 음극활물질층용 조성물을 준비하는 단계;
제2 음극활물질, 제2 바인더 및 제2 분산매를 포함하는 제2 음극활물질층용 조성물을 준비하는 단계;
음극 집전체의 일면에 상기 제1 음극활물질층용 조성물을 slot die 코팅 방식에 의해 코팅하여 제1 음극활물질층을 형성하는 단계; 및
상기 제1 음극활물질층 상에 상기 제2 음극활물질층용 조성물을 그라비어 (gravure) 코팅 방식에 의해 코팅하여 제2 음극활물질층을 형성하는 단계;를 포함하는
다층 구조의 이차전지용 음극을 제조하는 방법을 제공한다.
상기 다층 구조의 이차전지용 음극을 제조하는 방법에 의해 전술한 다층 구조의 이차전지용 음극을 제조할 수 있다. 따라서, 상기 다층 구조의 이차전지용 음극에 대한 상세한 설명이 상기 다층 구조의 이차전지용 음극을 제조하는 방법에 동일하게 적용될 수 있다.
일 구현예에서, 상기 제1 음극활물질층의 코팅 두께에 대한 상기 제2 음극활물질층의 코팅 두께의 비는 8 초과 10 미만일 수 있다.
일 구현예에서, 상기 제1 음극활물질층 중 상기 제1 바인더의 질량% 함량이 상기 제2 음극활물질층 중 상기 제2 바인더의 질량% 함량 보다 클 수 있다.

상기 제1 분산매 및 상기 제2 분산매로 사용될 수 있는 분산매는 코팅층을 형성하기 위해 음극활물질을 포함하는 유동성이 있는 조성물로 제조하기 위해 사용되는 알려진 물질이 사용될 수 있고, 예를 들어, N-메틸피롤리돈, 아세톤, 물 등을 사용할 수 있고, 이에 한정되지 않는다.
상기 음극활물질층용 조성물을 코팅하여 코팅층을 형성한 뒤, 건조하여 음극활물질층을 형성할 수 있다. 이러한 건조 단계 이후 음극활물질층을 압연시키는 단계를 더 수행할 수 있다. 압연은 롤 프레싱(roll pressing)와 같이 알려진 방법으로 수행될 수 있으며, 예를 들어, 1 내지 20 MPa의 압력 및 15 내지 30℃의 온도에서 수행될 수 있다.
본 발명의 일 구현예에서, 상기 다층 구조의 이차전지용 음극, 양극 및 분리막을 포함하는 이차전지를 제공한다. 예를 들어, 상기 이차전지는 양극, 상기 다층 구조의 음극 및 그 사이에 개재된 분리막을 포함하는 전극조립체에 전해질을 주입하여 제조될 수 있다.
상기 양극은 양극활물질, 도전재, 바인더 및 용매를 혼합하여 양극활물질용 조성물을 제조한 후 이를 집전체에 직접 코팅하거나, 별도의 지지체 상에 캐스팅하고 이 지지체로부터 박리시킨 양극활물질 필름을 집전체에 라미네이션하여 양극활물질층을 포함하는 양극을 제조할 수 있다.
일 구현예에서, 상기 양극활물질층은 양극활물질을 포함하고, 예를 들어, 상기 양극 활물질층은 양극 활물질층 총 중량에 대하여 상기 양극 활물질 80 내지 99중량%, 예를 들어, 85 내지 99중량%, 다른 예를 들어, 90 내지 99중량%를 포함할 수 있다.
상기 양극활물질은 하기 화학식 1로 표시되는 리튬 복합 전이금속 화합물일 수 있다.

상기 분리막은 다공성 고분자 필름을 사용할 수 있고, 예를 들어 에틸렌 단독중합체, 프로필렌 단독중합체, 에틸렌/부텐 공중합체, 에틸렌/헥센 공중합체 및 에틸렌/메타크릴레이트 공중합체 등과 같은 폴리올레핀계 고분자로 제조한 다공성 고분자 필름을 단독 또는 이들을 적층하여 사용할 수 있다. 또한, 높은 이온 투과도와 기계적 강도를 가지는 절연성의 얇은 박막이 사용될 수 있다. 상기 분리막은 분리막 표면에 세라믹 물질이 얇게 코팅된 안정성 강화 분리막 (SRS, safety reinforced separator)을 포함할 수 있다. 이외에도 통상적인 다공성 부직포, 예를 들어 고융점의 유리 섬유, 폴리에틸렌테레프탈레이트 섬유 등으로 된 부직포를 사용할 수 있으나, 이에 한정되는 것은 아니다.
상기 전해질은 리튬염과 이를 용해시키기 위한 유기용매를 포함한 전해액으로 주입될 수 있다.
상기 리튬염은 이차전지용 전해액에 통상적으로 사용되는 것들이면 제한 없이 사용될 수 있으며, 예를 들어, 상기 리튬염의 음이온으로는 F-, Cl-, I-, NO3

상기 카보네이트계 유기 용매 중 고리형 카보네이트인 에틸렌카보네이트 및 프로필렌카보네이트는 고점도의 유기 용매로서 유전율이 높아 전해질 내의 리튬염을 잘 해리시키는 이점을 활용할 수 있다. 예를 들어, 고리형 카보네이트에 디메틸카보네이트 및 디에틸카보네이트와 같은 저점도, 저유전율 선형 카보네이트를 소정의 비율로 혼합하여 사용하면 높은 전기 전도율을 갖는 전해액을 만들 수 있다.
상기 이차전지는 양극과 음극 사이에 분리막을 배치하여 전극조립체를 형성하고, 상기 전극조립체를 예를 들어, 파우치, 원통형 전지 케이스 또는 각형 전지 케이스에 넣은 다음, 전해질을 주입하면 이차전지를 제조할 수 있다. 또는 상기 전극조립체를 적층한 다음, 이를 전해액에 함침시키고, 얻어진 결과물을 전지 케이스에 넣어 밀봉하여 이차전지를 제조할 수 있다.
이하, 도 2 내지 도 13을 참조하여, 본 발명에 따른 일 실시예의 원통형 배터리 셀의 구조에 대해 설명한다.
실시예의 배터리 셀은, 예를 들어 폼 팩터의 비 (원통형 배터리 셀의 직경을 높이로 나눈 값, 즉 높이(H) 대비 직경(Φ)의 비로 정의됨)가 대략 0.4 보다 큰 원통형 배터리 셀일 수 있다.
여기서, 폼 팩터란, 원통형 배터리 셀의 직경 및 높이를 나타내는 값을 의미한다. 가압 테스터에 적용될 원통형 배터리 셀은, 예를 들어 46110 셀, 48750 셀, 48110 셀, 48800 셀, 46800 셀일 수 있다. 폼 팩터를 나타내는 수치에서, 앞의 숫자 2개는 셀의 직경을 나타내고, 그 다음 숫자 2개는 셀의 높이를 나타내고, 마지막 숫자 0은 셀의 단면이 원형임을 나타낸다.
가압 테스터에 적용될 배터리 셀은, 대략 원기둥 형태의 셀로서, 그직경이 대략 46mm이고, 그 높이는 대략 110mm이고, 폼 팩터의 비는 0.418인 원통형 배터리 셀일 수 있다.
다른 실시예에 따른 배터리 셀은, 대략 원기둥 형태의 셀로서, 그 직경이 대략 48mm이고, 그 높이는 대략 75mm이고, 폼 팩터의 비는 0.640인 원통형 배터리 셀 일 수 있다.
또 다른 실시예에 따른 배터리 셀은, 대략 원기둥 형태의 셀로서, 그 직경이 대략 48mm이고, 그 높이는 대략 110mm이고, 폼 팩터의 비는 0.418인 원통형 배터리 셀일 수 있다.
또 다른 실시예에 따른 배터리 셀은, 대략 원기둥 형태의 셀로서, 그 직경이 대략 48mm이고, 그 높이는 대략 80mm이고, 폼 팩터의 비는 0.600인 원통형 배터리 셀일 수 있다.
또 다른 실시예에 따른 배터리 셀은, 대략 원기둥 형태의 셀로서, 그 직경이 대략 46mm이고, 그 높이는 대략 80mm이고, 폼 팩터의 비는 0.575인 원통형 배터리 셀일 수 있다.
본 발명의 가압 테스터는, 폼 팩터의 비가 대략 0.4 이하인 배터리 셀들, 예를 들어 18650 셀, 21700 셀 등에 적용될 수도 있음은 물론이다. 18650셀의 경우, 그 직경이 대략 18mm이고, 그 높이는 대략 65mm이고, 폼 팩터의 비는 0.277이다. 21700 셀의 경우, 그 직경이 대략 21mm이고, 그 높이는 대략 70mm이고, 폼 팩터의 비는 0.300이다.
도 2와 도 10을 참조하면, 상기 전지캔(10)은 원통형의 측벽부(11)와, 상기 측벽부(11)의 축방향 일측 단부에 연결된 바닥부(12)를 포함한다.
상기 바닥부(12)와 측벽부(11)는 스틸의 표면에 니켈이 도금된 금속 시트를 딥 드로잉 공정으로 성형 가공하고, 측벽부(11)의 선단부를 블랭크 홀더로 파지한 상태에서 펀치로 트리밍 가공하여 제작될 수 있다. 물론 캔(10)의 재질이 이에 한정되는 것은 아니다.
상기 바닥부(12)의 중앙부에는 홀이 형성되고, 상기 홀에 제1전극단자(13)가 끼움 결합될 수 있다. 상기 제1전극단자(13)는, 단자가스켓(14)을 개재한 상태에서 상기 바닥부(12)에 리벳팅되어 고정될 수 있다. 상기 단자가스켓(14)은 상기 제1전극단자(13)와 상기 바닥부(12) 사이에 개재되어, 전지캔(10)의 내부와 외부를 밀봉하여 전해액의 누액을 방지하고, 제1전극단자(13)와 바닥부(12)를 전기적으로 절연할 수 있다.
다만, 상기 제1전극단자(13)와 바닥부(12)의 연결 방식이 이에 한정되는 것은 아니다. 가령 제1전극단자(13)와 바닥부(12) 사이를 밀봉하고, 제1전극단자(13)와 바닥부(12)를 전기적으로 절연할 수 있는 구조라면, 이 외에도 다양한 고정 방법, 가령 볼트-너트 결합 방식, 글라스 씰(glass seal) 방식, 또는 크롬코팅 & PP-MAH 열접합 방식과 같은 다양한 다른 방식 역시 적용 가능하다.
상기 제1전극단자(13)는 제1 극성을 띄고, 상기 전지캔(10)은 제2 극성을 띌 수 있다. 이에 따라, 상기 전지캔(10)의 바닥부(12) 및 이와 연결되는 측벽부(11)는 모두 제2 극성을 띌 수 있다.
이에 따라, 상기 전지캔(10)은, 축방향 일측 단부에 제1전극단자(13)와 제2전극단자(15)가 모두 배치될 수 있다. 그러면, 상기 전지캔(10)은 제1전극단자(13)에 연결되는 버스바와 제2전극단자(15)에 연결되는 버스바가 모두 전지캔(10)의 축방향 일측 단부, 즉 상부에 위치할 수 있다.
일 예에서, 상기 제1 전극단자(13)는 양극단자이고, 상기 제2 전극단자(15)는 음극단자일 수 있다. 물론 그 반대일 수도 있다.
상기 전지캔(10) 내에는 전극조립체(20)가 수용된다. 상기 전극조립체(20)는, 도 3에 도시된 바와 같이 소정의 폭을 가지고 길이방향으로 연장된 제1 전극(21), 제2 전극(22) 및 분리막(28)을 준비하고, 도 4와 도 5에 도시된 바와 같이 제1전극(21), 분리막(28), 제2전극(22), 분리막(28)의 순으로 적층한 적층체를 형성한 뒤, 이를 권심축 둘레로 권취한 젤리롤 형태로 제작된다.
상기 제1전극(21)은 양극일 수 있고, 상기 제2전극(22)은 음극일 수 있다. 물론 그 반대일 수도 있다.
상기 제1전극(21)과 제2전극(22)은 시트 형태로 제작된다. 상기 전극시트는, 집전체(23)의 표면에 활물질층(24)이 도포된 형태로 제작된다. 상기 전극시트는, 활물질층(24)이 도포된 유지부(25) 영역과, 활물질층(24)을 도포하지 않은 무지부(26) 영역을 구비한다. 양극시트는 폭방향 일측에 무지부(26) 영역이 구비되고, 음극시트는 폭방향 타측에 무지부(26) 영역이 구비된다.
무지부(26) 영역은 적층체에서 폭방향으로 노출 또는 돌출된다. 상기 무지부(26)는 그 자체가 전극 탭으로서 기능한다.
상기 무지부(26)에는 소정의 간격을 두고 노치를 형성하여 플래그(flag) 형태의 노칭탭(27)들을 형성할 수 있다.
실시예에서는 상기 노칭탭(27)들이 등변 사다리꼴 형태임이 예시된다. 그러나 이들의 형태는 반원형, 반타원형, 삼각형, 직사각형, 평행사변형 등 다양한 형태일 수 있다.
또한 실시예에서는 길이방향을 따라 배열되는 상기 노칭탭(27)들이 동일한 너비를 가지는 형태가 예시된다. 그러나 노칭탭들의 너비는, 권심 측에서 외주 측으로 갈수록 점진적으로 또는 단계적으로 넓어지는 형태일 수도 있다.
또한 실시예에서는 권심 측에서 외주 측으로 갈수록 상기 노칭탭(27)들의 높이가 단계적으로 높아지는 형태가 예시된다. 그러나 이러한 노칭탭들의 높이는 일정하거나 점차 낮아지는 형태로 구현될 수도 있다.
또한 실시예에서는 상기 무지부(26)의 구심측 단부의 소정 구간과 원심측 단부의 소정 구간에 노칭탭(27)이 삭제된 구조가 예시된다. 그러나 무지부의 구심측 단부에서 노칭탭이 삭제되지 않을 수도 있고, 무지부의 원심측 단부에서 노칭탭이 삭제되지 않을 수도 있음은 물론이다.
젤리롤 형태의 전극조립체(20)에서, 상기 노칭탭(27)은 반경방향으로 절곡되어 평탄화될 수 있다. 상기 노칭탭(27)은 반경방향 내측으로 절곡되거나 외측으로 절곡될 수 있다. 실시예에서는 도 6과 도 7에 도시된 바와 같이 노칭탭(27)이 반경방향 내측으로 절곡된 구조가 예시된다.
상기 노칭탭(27)은, 적층체를 권취하여 젤리롤 형태의 전극조립체(20)를 형성하는 과정에서 하나씩 절곡 가공될 수 있다. 이와 달리 상기 노칭탭(27)은, 적층체를 권취하여 젤리롤 형태의 전극조립체를 형성한 뒤, 한꺼번에 절곡 가공될 수도 있다.
이렇게 반경방향으로 절곡되며 포개어진 제1전극(21)의 노칭탭(27)들과 제2전극(22)의 노칭탭(27)들은, 각각 도 7에 도시된 바와 같이 전극조립체(20)의 축방향 양측 단부에서 축방향에 대해 실직적으로 수직한 평면을 제공할 수 있다.
상기 전극조립체(20)의 축방향 양단부로 노출된 노칭탭(27)이 절곡되어 제공되는 실질적으로 평평한 표면에는 도 8에 도시된 바와 같이 집전판(31)이 접합될 수 있다.
상기 집전판(31)은, 금속 시트를 펀칭하고 트리밍하고 피어싱하고 절곡하여 제작될 수 있다.
도 8을 참조하면 상기 집전판(31)은, 중심부로부터 방사상으로 연장되는 단자연결부(32)와, 상기 단자연결부(32)의 원심측 가장자리를 원주방향으로 연결하는 링부(33)와, 상기 링부(33)로부터 구심측으로 연장되되 상기 단자연결부(32)와는 연결되지 않는 전극연결부(34)를 구비한다. 상기 단자연결부(32)의 중심부는 전극조립체(20)의 권심 중공부의 적어도 일부를 덮는다.
상기 전극연결부(34)는, 상기 전극조립체(20)를 전지캔(10)에 넣기 전에, 전극조립체(20)의 제1전극(21)의 노칭탭(27)에 레이저 용접 등의 방식으로 접합된다.
도 9를 참조하면, 상기 전극조립체(20)의 제2전극(22)의 노칭탭(27)에는 집전판이 연결되지 않을 수 있다. 물론 본 발명이 제2전극(22)의 노칭탭(27)에 집전판을 연결하지 않은 구조에 한정되는 것은 아니다.
도 10과 도 11에 도시된 바와 같이, 상기 전극조립체(20)는, 상기 집전판(31)이 전지캔(10)의 바닥부(12)를 향하도록 정렬된 상태에서 상기 전지캔(10)에 수용된다. 이 때, 집전판(31)과 전지캔(10)의 바닥부(12) 사이에 인슐레이터(19)를 개재하여 상기 집전판(31)과 상기 바닥부(12)를 전기적으로 절연되도록 한다.
그리고, 상기 집전판(31)의 단자연결부(32)는 상기 전지캔(10)에 고정된 제1전극단자(13)와 저항 용접, 초음파 용접 또는 레이저 용접 등의 방식으로 접합된다. 상기 집전판(31)과 제1전극단자(13)의 용접부(W)를 형성하기 위한 용접장치는 상기 전극조립체(20)의 축방향 타측 단부로부터 상기 전극조립체(20)의 권심 중공부를 통해 상기 집전판(31)의 단자연결부(32) 중심의 이면에 접근하여 용접을 진행할 수 있다. 물론 이 외에도 브레이징이나 솔더링 방식 등에 의해 집전판(31)과 제1전극단자(13)가 접합될 수도 있음은 물론이다. 즉 상기 집전판(31)과 제1전극단자(13)는 이들을 전기적으로 연결하며 상호 고정할 수 있는 결합 방식이라면 다양한 방식이 적용 가능하다.
도 12와 도 13을 참조하면, 상기 전지캔(10)에 전극조립체(20)를 수용하고 제1전극(21)을 제1전극단자(13)에 연결한 상태에서, 상기 제2전극(22)의 노칭탭(27)은, 상기 전지캔(10)의 개방 단부를 통해 압입되는 캡(40)에 직접 연결될 수 있다. 이에 따라 상기 제2전극(22)은, 노칭탭(27)과 캡(40)의 용접부(W)를 통해 전기적으로 연결된다. 물론 노칭탭(27)과 캡(40) 역시, 용접 방식 외에 브레이징이나 솔더링과 같은 다른 접합 방식이 적용될 수 있음은 물론이다.
상기 캡(40)의 가장자리는 상기 전지캔(10)의 측벽부(11)와 접합되어 전기적으로 연결되며 밀봉 고정된다. 이에 따라 상기 제2전극(22)은, 상기 캡(40)과 전지캔(10)에 전기적으로 연결될 수 있다. 캡(40)과 전지캔(10)의 접합부(M) 가공 역시 용접, 브레이징, 솔더링과 같이 전기적으로 연결되며 밀봉 접합할 수 있는 다양한 방식이 적용될 수 있다.
이하 본 발명의 실시예 및 비교예를 기재한다. 하기 실시예는 본 발명의 일 실시예일뿐 본 발명이 하기한 실시예에 한정되는 것은 아니다.
(실시예)
실시예 1
<음극의 제조>
제1 음극활물질로서 천연 흑연, 제1 도전재로서 카본블랙, 증점제로서 카르복시메틸셀룰로오스 (CMC), 제1 바인더로서 스티렌 부타디엔 고무 (SBR)을 90.5 : 1 : 1 : 7.5의 중량비로 혼합하여 제1 음극활물질용 조성물을 슬러리 형태로 제조하였다.
제2 음극활물질로서 인조 흑연, 제2 도전재로서 카본블랙, 증점제로서 카르복시메틸셀룰로오스 (CMC), 제2 바인더로서 스티렌 부타디엔 고무 (SBR)를 97.72 : 1 : 1 : 0.28의 중량비로 혼합하여 제2 음극활물질용 조성물을 슬러리 형태로 제조하였다.
그라비어 코팅과 슬롯 다이 코팅을 순차적으로 진행할 수 있는 코터를 활용하여, 상기 제1 음극활물질용 조성물을 다층 전극의 하층이 되도록 그라비어 코터를 활용하여 20㎛ 두께로 코팅하였고, 상기 제2 음극활물질용 조성물을 다층 전극의 상층이 되도록 슬롯 다이 코터를 활용하여 180㎛ 두께로 순차적으로 코팅하고, 한번에 건조한 후, 압연하여 도 1의 구조와 같은 다층 구조의 음극을 제조하였다.
상기 제1 음극활물질용 조성물과 상기 제2 음극활물질용 조성물을 코팅하여 형성된 제1 음극활물질층 및 제2 음극활물질층의 두께비는 1 : 9 이었으며, 제조된 다층 구조의 전극에서 음극활물질층 (120) 전체 중 음극활물질 : 도전재 : CMC : 바인더의 중량비는 97 : 1 : 1 : 1이었고, 음극활물질층 (120) 전체 중 제1 바인더 : 제2 바인더의 중량비는 0.75 : 0.25 이었다. 상기 음극활물질의 함량은 상기 제1 음극활물질 및 상기 제2 음극활물질의 총 함량을 의미하고, 상기 바인더의 함량은 상기 제1 바인더 및 상기 제2 바인더의 총 함량을 의미하고, 상기 도전재의 함량은 상기 제1 도전재 및 상기 제2 도전재의 총 함량을 의미한다.
<양극의 제조>
양극활물질로서 Li(Ni0.6Mn0.2Co0.2)O2 (NCM-622), 도전재로서 카본 블랙, 바인더로서 폴리비닐리덴 플루오라이드(PVdF)를 96 : 2 : 2 의 중량비로 용매인 N-메틸피롤리돈(NMP)에 첨가하여, 양극활물질용 조성물을 슬러리 형태로 제조하였다. 상기 슬러리를 두께 15㎛의 알루미늄 집전체의 일면에 코팅하고, 상기 음극과 동일한 조건으로 건조 및 압연을 수행하여 양극을 제조하였다. 양극활물질층의 건조 중량기준으로 로딩양은 28.1 mg/cm2 이었다.
<리튬 이차전지의 제조>
에틸렌 카보네이트(EC), 디메틸카보네이트(DMC) 및 디에틸 카보네이트(DEC)을 1 : 2 : 1 (부피비)의 비율로 혼합한 유기 용매에 LiPF6를 1.0M의 농도가 되도록 용해시켜 비수성 전해액을 제조하였다.
상기에서 제조된 양극과 음극 사이에 폴리올레핀 분리막을 개재시키고, 이를 원통형 전지 캔에 삽입한 후 상기 전해액을 주입하여 4680 셀 리튬 이차전지를 제조하였다.
비교예 1
제1 음극활물질로서 천연 흑연, 제1 도전재로서 카본블랙, 증점제로서 카르복시메틸셀룰로오스 (CMC), 제1 바인더로서 스티렌 부타디엔 고무 (SBR)을 90.5 : 1 : 1 : 7.5의 중량비로 혼합하여 제1 음극활물질용 조성물을 슬러리 형태로 제조하였다.
제2 음극활물질로서 인조 흑연, 제2 도전재로서 카본블랙, 증점제로서 카르복시메틸셀룰로오스 (CMC), 제2 바인더로서 스티렌 부타디엔 고무 (SBR)을 97.72 : 1 : 1 : 0.28의 중량비로 혼합하여 제2 음극활물질용 조성물을 슬러리 형태로 제조하였다.
상기 제1 음극활물질용 조성물을 제1 음극활물질층(121)으로, 상기 제2 음극활물질용 조성물을 제2 음극활물질층(122)으로 슬롯 다이 코터를 활용하여 순차적으로 각각 100㎛ 두께로 코팅하고 건조한 후 압연하여 도 1에서 나타난 다층 구조의 음극을 제조하였다.
상기 제1 음극활물질용 조성물과 상기 제2 음극활물질용 조성물을 코팅하여 형성된 제1 음극활물질층 및 제2 음극활물질층의 두께비는 5 : 5 이었으며, 제조된 다층 구조의 전극에서 음극활물질층 (120) 전체 중 음극활물질 : 도전재 : CMC : 바인더의 중량비는 94.11 : 1 : 1 : 3.89 이었고, 음극활물질층 (120) 전체 중 제1 바인더 : 제2 바인더의 중량비는 3.75 : 0.14 이었다. 상기 음극활물질의 함량은 상기 제1 음극활물질 및 상기 제2 음극활물질의 총 함량을 의미하고, 상기 바인더의 함량은 상기 제1 바인더 및 상기 제2 바인더의 총 함량을 의미하고, 상기 도전재의 함량은 상기 제1 도전재 및 상기 제2 도전재의 총 함량을 의미한다.
상기와 같이 음극을 제조한 점을 제외하고, 실시예 1에서와 동일하게 양극을 제조하여 4680 셀 리튬 이차전지를 제조하였다.
비교예 2
제1 음극활물질로서 천연 흑연, 제1 도전재로서 카본블랙, 증점제로서 카르복시메틸셀룰로오스 (CMC), 제1 바인더로서 스티렌 부타디엔 고무 (SBR)을 96.5 : 1 : 1 : 1.5의 중량비로 혼합하여 제1 음극활물질용 조성물을 슬러리 형태로 제조하였다.
제2 음극활물질로서 인조 흑연, 제2 도전재로서 카본블랙, 증점제로서 카르복시메틸셀룰로오스 (CMC), 제2 바인더로서 스티렌 부타디엔 고무 (SBR)을 97.5 : 1 : 1 : 0.5의 중량비로 혼합하여 제2 음극활물질용 조성물을 슬러리 형태로 제조하였다.
상기 제1 음극활물질용 조성물을 제1 음극활물질층(121)으로, 상기 제2 음극활물질용 조성물을 제2 음극활물질층(122)으로 슬롯 다이 코터를 활용하여 순차적으로 각각 100㎛ 두께로 코팅하고 건조한 후 압연하여 도 1에서 나타난 다층 구조의 음극을 제조하였다.
상기 제1 음극활물질용 조성물과 상기 제2 음극활물질용 조성물을 코팅하여 형성된 제1 음극활물질층 및 제2 음극활물질층의 두께비는 5 : 5 이었으며, 제조된 다층 구조의 전극에서 음극활물질층 (120) 전체 중 음극활물질 : 도전재 : CMC : 바인더의 중량비는 97 : 1 : 1 : 1 이었고, 음극활물질층 (120) 전체 중 제1 바인더 : 제2 바인더의 중량비는 0.75 : 0.25 이었다. 상기 음극활물질의 함량은 상기 제1 음극활물질 및 상기 제2 음극활물질의 총 함량을 의미하고, 상기 바인더의 함량은 상기 제1 바인더 및 상기 제2 바인더의 총 함량을 의미하고, 상기 도전재의 함량은 상기 제1 도전재 및 상기 제2 도전재의 총 함량을 의미한다.
상기와 같이 음극을 제조한 점을 제외하고, 실시예 1에서와 동일하게 양극을 제조하여 4680 셀 리튬 이차전지를 제조하였다.
비교예 3
제1 음극활물질로서 천연 흑연, 제1 도전재로서 카본블랙, 증점제로서 카르복시메틸셀룰로오스 (CMC), 제1 바인더로서 스티렌 부타디엔 고무 (SBR)을 96.125 : 1 : 1 : 1.875의 중량비로 혼합하여 제1 음극활물질용 조성물을 슬러리 형태로 제조하였다.
제2 음극활물질로서 인조 흑연, 제2 도전재로서 카본블랙, 증점제로서 카르복시메틸셀룰로오스 (CMC), 제2 바인더로서 스티렌 부타디엔 고무 (SBR)을 97.58 : 1 : 1 : 0.42의 중량비로 혼합하여 제2 음극활물질용 조성물을 슬러리 형태로 제조하였다.
상기 제1 음극활물질용 조성물을 제1 음극활물질층(121)으로, 상기 제2 음극활물질용 조성물을 제2 음극활물질층(122)으로 슬롯 다이 코터를 활용하여 순차적으로 각각 80㎛ 및 120㎛ 두께로 코팅하고 건조한 후 압연하여 도 1에서 나타난 다층 구조의 음극을 제조하였다.
상기 제1 음극활물질용 조성물과 상기 제2 음극활물질용 조성물을 코팅하여 형성된 제1 음극활물질층 및 제2 음극활물질층의 두께비는 4 : 6 이었으며, 제조된 다층 구조의 전극에서 음극활물질층 (120) 전체 중 음극활물질 : 도전재 : CMC : 바인더의 중량비는 97 : 1 : 1 : 1 이었고, 음극활물질층 (120) 전체 중 제1 바인더 : 제2 바인더의 중량비는 0.75 : 0.25 이었다. 상기 음극활물질의 함량은 상기 제1 음극활물질 및 상기 제2 음극활물질의 총 함량을 의미하고, 상기 바인더의 함량은 상기 제1 바인더 및 상기 제2 바인더의 총 함량을 의미하고, 상기 도전재의 함량은 상기 제1 도전재 및 상기 제2 도전재의 총 함량을 의미한다.
상기와 같이 음극을 제조한 점을 제외하고, 실시예 1에서와 동일하게 양극을 제조하여 4680 셀 리튬 이차전지를 제조하였다.
비교예 4

상기 제1 음극활물질용 조성물을 제1 음극활물질층(121)으로, 상기 제2 음극활물질용 조성물을 제2 음극활물질층(122)으로 슬롯 다이 코터를 활용하여 순차적으로 각각 60㎛ 및 140㎛ 두께로 코팅하고 건조한 후 압연하여 도 1에서 나타난 다층 구조의 음극을 제조하였다.
상기 제1 음극활물질용 조성물과 상기 제2 음극활물질용 조성물을 코팅하여 형성된 제1 음극활물질층 및 제2 음극활물질층의 두께비는 3 : 7 이었으며, 제조된 다층 구조의 전극에서 음극활물질층 (120) 전체 중 음극활물질 : 도전재 : CMC : 바인더의 중량비는 97 : 1 : 1 : 1 이었고, 음극활물질층 (120) 전체 중 제1 바인더 : 제2 바인더의 중량비는 0.75 : 0.25 이었다. 상기 음극활물질의 함량은 상기 제1 음극활물질 및 상기 제2 음극활물질의 총 함량을 의미하고, 상기 바인더의 함량은 상기 제1 바인더 및 상기 제2 바인더의 총 함량을 의미하고, 상기 도전재의 함량은 상기 제1 도전재 및 상기 제2 도전재의 총 함량을 의미한다.
상기와 같이 음극을 제조한 점을 제외하고, 실시예 1에서와 동일하게 양극을 제조하여 4680 셀 리튬 이차전지를 제조하였다.
비교예 5
제1 음극활물질로서 천연 흑연, 제1 도전재로서 카본블랙, 증점제로서 카르복시메틸셀룰로오스 (CMC), 제1 바인더로서 스티렌 부타디엔 고무 (SBR)을 94.25 : 1 : 1 : 3.75의 중량비로 혼합하여 제1 음극활물질용 조성물을 슬러리 형태로 제조하였다.
제2 음극활물질로서 인조 흑연, 제2 도전재로서 카본블랙, 증점제로서 카르복시메틸셀룰로오스 (CMC), 제2 바인더로서 스티렌 부타디엔 고무 (SBR)을 97.69 : 1 : 1 : 0.31의 중량비로 혼합하여 제2 음극활물질용 조성물을 슬러리 형태로 제조하였다.
상기 제1 음극활물질용 조성물을 제1 음극활물질층(121)으로, 상기 제2 음극활물질용 조성물을 제2 음극활물질층(122)으로 슬롯 다이 코터를 활용하여 순차적으로 각각 40㎛ 및 160㎛ 두께로 코팅하고 건조한 후 압연하여 도 1에서 나타난 다층 구조의 음극을 제조하였다.
상기 제1 음극활물질용 조성물과 상기 제2 음극활물질용 조성물을 코팅하여 형성된 제1 음극활물질층 및 제2 음극활물질층의 두께비는 2 : 8 이었으며, 제조된 다층 구조의 전극에서 음극활물질층 (120) 전체 중 음극활물질 : 도전재 : CMC : 바인더의 중량비는 97 : 1 : 1 : 1 이었고, 음극활물질층 (120) 전체 중 제1 바인더 : 제2 바인더의 중량비는 0.75 : 0.25 이었다. 상기 음극활물질의 함량은 상기 제1 음극활물질 및 상기 제2 음극활물질의 총 함량을 의미하고, 상기 바인더의 함량은 상기 제1 바인더 및 상기 제2 바인더의 총 함량을 의미하고, 상기 도전재의 함량은 상기 제1 도전재 및 상기 제2 도전재의 총 함량을 의미한다.
상기와 같이 음극을 제조한 점을 제외하고, 실시예 1에서와 동일하게 양극을 제조하여 리튬 이차전지를 제조하고자 하였으나, 제1 음극활물질층 조성물의 코팅 폭 방향 로딩이 불균일하여 정상적으로 전극을 제조하지 못하였다.
비교예 6
음극활물질로서 천연 흑연, 도전재로서 카본블랙, 증점제로서 카르복시메틸셀룰로오스 (CMC), 바인더로서 스티렌 부타디엔 고무 (SBR)를 97 : 1 : 1 : 1의 중량비로 혼합하여 음극활물질용 조성물을 슬러리 형태로 제조하였다.
상기 음극활물질용 조성물을 음극활물질층으로 슬롯 다이 코터를 활용하여 200㎛ 두께로 코팅하고 건조한 후 압연하여 단층 구조의 음극을 제조하였다.
상기와 같이 음극을 제조한 점을 제외하고, 실시예 1에서와 동일하게 양극을 제조하여 4680 셀 리튬 이차전지를 제조하였다.
(실험예)
상기 제조된 실시예 1과 비교예 1 내지 6의 전극의 접착력을 평가하고, 제작된 4680 셀 리튬 이차전지의 출력 및 수명 특성을 하기 표 1에 기재하였다.

실시예 1은 비교예 1과 제1 음극활물질층 조성물과 제2 음극활물질층 조성물의 조성비가 동일하지만, 제1 바인더 함량비가 높고, 저항이 높은 천연 흑연을 포함하는 제1 음극활물질층 조성물을 낮은 두께비로 박막코팅하여 제1 음극활물질을 형성하였고, 제2 바인더 함량비가 낮고, 성능이 우수한 인조 흑연이 포함된 제2 음극활물질층 조성물을 높은 두께비로 코팅함에 따라, 음극활물질층 전체에서, 바인더 비율을 낮게 설계하고, 인조 흑연의 비율을 높게 설계할 수 있어서, 출력 및 수명특성이 상대적으로 우수한 특성을 나타냄을 확인할 수 있다.또한, 실시예 1은 비교예 2 내지 4와 전체 음극활물질층 조성은 활물질 : 도전재 : CMC : 바인더 97 : 1 : 1 : 1로 동일하지만, 그라비어 코팅과 슬롯 다이 코팅의 연속 코팅으로 제2 음극활물질층을 제1 음극활물질층보다 높은 두께비로 전극 설계 및 코팅을 할 수 있음에 따라, 전체 음극활물질층 설계 조성 중 인조 흑연의 비율이 높고, 비교예 2 내지 4 대비 동일한 수준의 접착력과 보다 우수한 출력 및 수명특성을 나타낸다.
비교예 6은 인조 흑연을 단층으로 적용함에 따라 출력 및 수명특성은 실시예 1과 동일하지만, 전극 접착력이 낮아 전극제조 공정성이 저하될 수 있다.
이상과 같이 본 발명에 대해서 실시예를 참조로 하여 설명하였으나, 본 명세서에 개시된 실시예에 의해 본 발명이 한정되는 것은 아니며, 본 발명의 기술사상의 범위 내에서 통상의 기술자에 의해 다양한 변형이 이루어질 수 있음은 자명하다. 아울러 앞서 본 발명의 실시예를 설명하면서 본 발명의 구성에 따른 작용 효과를 명시적으로 기재하여 설명하지 않았을 지라도, 해당 구성에 의해 예측 가능한 효과 또한 인정되어야 함은 당연하다.

Claims (21)
- 집전체 및 음극활물질층을 포함하고,상기 음극활물질층은 상기 집전체 상에 순차적으로 적층된 제1 음극활물질층 및 제2 음극활물질층을 포함하고,상기 제1 음극활물질층은 제1 음극활물질 및 제1 바인더를 포함하고,상기 제2 음극활물질층은 제2 음극활물질 및 제2 바인더를 포함하고,상기 제1 음극활물질층 중 상기 제1 바인더의 질량% 함량이 상기 제2 음극활물질층 중 상기 제2 바인더의 질량% 함량 보다 크고,상기 제1 음극활물질층의 두께에 대한 상기 제2 음극활물질층의 두께의 비는 8 내지 10인다층 구조의 이차전지용 음극.
- 제1항에 있어서,상기 음극활물질층 전체 100 중량부 대비, 상기 제1 음극활물질 및 상기 제2 음극활물질의 총 함량은 92 중량부 이상인다층 구조의 이차전지용 음극.
- 제1항에 있어서,상기 음극활물질층 전체 100 중량부 대비, 상기 제1 바인더 및 상기 제2 바인더의 총 함량은 5 중량부 이하인다층 구조의 이차전지용 음극.
- 제1항에 있어서,상기 제1 음극활물질층의 두께가 5㎛ 내지 50㎛인다층 구조의 이차전지용 음극.
- 제1항에 있어서,상기 제2 음극활물질층의 두께가 100㎛ 내지 300㎛인다층 구조의 이차전지용 음극.
- 제1항에 있어서,상기 음극활물질층 전체 중 상기 제2 바인더 대 상기 제1 바인더의 중량비가 1 : 1 초과 내지 10인다층 구조의 이차전지용 음극.
- 제1항에 있어서,상기 음극활물질층 전체 중 상기 제1 음극활물질 : 상기 제2 음극활물질은 0 초과 : 100 미만 내지 20 : 80의 질량비인다층 구조의 이차전지용 음극.
- 제1항에 있어서,상기 제2 음극활물질층 중 상기 제2 바인더의 질량% 함량에 대한 상기 제1 음극활물질층 중 상기 제1 바인더의 질량% 함량의 비율이 1 내지 50인다층 구조의 이차전지용 음극.
- 제1항에 있어서,상기 제1 음극활물질 및 제2 음극활물질이, 각각 독립적으로, 인조흑연, 천연흑연, 하드 카본, 소프트 카본, 흑연화탄소 섬유, 흑연화 메조카본마이크로비드, 석유코크스, 수지소성체, 탄소섬유, 열분해 탄소, Si, SiOx(0<x≤2)로 표시되는 규소산화물, 리튬티타늄산화물(LTO), 리튬 금속 또는 이들의 조합으로 이루어진 군으로부터 선택된 적어도 하나를 포함한다층 구조의 이차전지용 음극.
- 제1항에 있어서,상기 제1 음극활물질은 천연흑연이고, 상기 제2 음극활물질은 인조흑연인다층 구조의 이차전지용 음극.
- 제1항에 있어서,상기 제1 음극활물질층은 그라비어 (gravure) 코팅 방식에 의해 형성되고, 상기 제2 음극활물질층은 슬롯 다이 (slot die) 코팅 방식으로 형성된다층 구조의 이차전지용 음극.
- 제1 음극활물질, 제1 바인더 및 제1 분산매를 포함하는 제1 음극활물질층용 조성물을 준비하는 단계;제2 음극활물질, 제2 바인더 및 제2 분산매를 포함하는 제2 음극활물질층용 조성물을 준비하는 단계;음극 집전체의 일면에 상기 제1 음극활물질층용 조성물을 그라비어 (gravure) 코팅 방식에 의해 코팅하여 제1 음극활물질층을 형성하는 단계; 및상기 제1 음극활물질층 상에 상기 제2 음극활물질층용 조성물을 슬롯 다이 (slot die) 코팅 방식에 의해 코팅하여 제2 음극활물질층을 형성하는 단계;를 포함하는다층 구조의 이차전지용 음극을 제조하는 방법.
- 제12항에 있어서,상기 제1 음극활물질층의 두께에 대한 상기 제2 음극활물질층의 두께의 비는 8 초과 10 미만인다층 구조의 이차전지용 음극을 제조하는 방법.
- 제12항에 있어서,상기 제1 음극활물질층은 5㎛ 내지 50㎛ 두께로 코팅하는다층 구조의 이차전지용 음극을 제조하는 방법.
- 제12항에 있어서,상기 제2 음극활물질층은 100㎛ 내지 200㎛ 두께로 코팅하는다층 구조의 이차전지용 음극을 제조하는 방법.
- 제12항에 있어서,상기 제1 음극활물질층 중 상기 제1 바인더의 질량% 함량이 상기 제2 음극활물질층 중 상기 제2 바인더의 질량% 함량 보다 큰다층 구조의 이차전지용 음극을 제조하는 방법.
- 제12항에 있어서,상기 제1 음극활물질층 및 상기 제2 음극활물질층 총 함량 100 중량부 대비, 상기 제1 음극활물질 및 상기 제2 음극활물질의 총 함량은 92 중량부 이상이고, 상기 제1 바인더 및 상기 제2 바인더의 총 함량은 5 중량부 이하인다층 구조의 이차전지용 음극을 제조하는 방법.
- 제12항에 있어서,상기 제1 음극활물질층 및 상기 제2 음극활물질층 전체 중에서 상기 제1 음극활물질 : 상기 제2 음극활물질은 0 초과 : 100 미만 내지 20 : 80의 질량비인다층 구조의 이차전지용 음극을 제조하는 방법.
- 제12항에 있어서,상기 음극활물질층 전체 중 상기 제2 바인더 대 상기 제1 바인더의 중량비가 1 : 1 초과 내지 10인다층 구조의 이차전지용 음극을 제조하는 방법.
- 제1항 내지 제11항 중 어느 한 항에 따른 다층 구조의 이차전지용 음극, 양극 및 분리막을 포함하는 이차전지.
- 제20항에 있어서,상기 양극은 양극활물질을 포함하고, 상기 양극활물질은 하기 화학식 1로 표시되는 리튬 복합 전이금속 화합물인이차전지:[화학식 1]LiaNi(1-x-y)CoxM1yM2wO2상기 화학식 1에서,1.0≤a≤1.5, 0<x≤0.2, 0≤y≤0.2, 0≤w≤0.1, 0<x+y≤0.2 이고,M1은 Mn 및 Al 중 적어도 1종의 금속이고,M2은 Ba, Ca, Zr, Ti, Mg, Ta, Nb 및 Mo으로 이루어진 군에서 선택된 적어도 1종의 금속 원소이다.
