Abstract
電子部品の製造方法は、ベンゼン環を構造中に有する熱硬化性樹脂を含む基材10にレーザ光21を照射して熱硬化性樹脂を改質することにより、グラフェン及びグラファイトの一方又は双方を含む導電部13を、基材10の表面11、基材10の内部、または基材10の表面11及び内部の双方に形成する工程を含む。熱硬化性樹脂は、エポキシ樹脂及びフェノール樹脂のうち少なくとも一方の樹脂を含んでもよい。レーザ光21の波長は200nm以上1100nm以下であってもよい。
Description
本開示は、電子部品の製造方法および電子部品に関する。本出願は、2024年6月25日出願の日本出願第2024-101811号に基づく優先権を主張し、前記日本出願に記載された全ての記載内容を援用する。
特許文献1は、炭化ケイ素構造を備えるポリジメチルシロキサン基板の製造方法を開示する。この製造方法は、ポリジメチルシロキサン基板にレーザ光を照射することにより、ポリジメチルシロキサン基板に炭化ケイ素からなる改質部を形成する工程を含む。
従来、回路基板などの電子部品において導電部を形成する際には、金属膜を形成し、その金属膜上にマスクを形成し、マスクを介して金属膜をエッチングするといった、複雑な工程が必要となる。本開示は、導電部を備える電子部品をより簡易な工程によって製造することが可能な、電子部品の製造方法および電子部品を提供することを目的とする。
[1]本開示による電子部品の製造方法は、ベンゼン環を構造中に有する熱硬化性樹脂を含む基材にレーザ光を照射して熱硬化性樹脂を改質することにより、グラフェン及びグラファイトの一方又は双方を含む導電部を、基材の表面、基材の内部、または基材の表面及び内部の双方に形成する工程を含む。
本発明者の実験によれば、ベンゼン環を構造中に有しない熱硬化性樹脂にレーザ光を照射した場合と比較して、ベンゼン環を構造中に有する熱硬化性樹脂にレーザ光を照射した場合には、熱硬化性樹脂の改質により形成される導電部の導電性が高まる。これは、ベンゼン環が改質して生じた結晶性の高いグラフェン及び/又はグラファイトが導電性に寄与しているためと考えられる。上記[1]の製造方法では、ベンゼン環を構造中に有する熱硬化性樹脂を含む基材にレーザ光を照射し、グラフェン及びグラファイトの一方又は双方を含む導電部を形成する。加えて、熱硬化性樹脂は熱可塑性樹脂と異なりレーザ光を照射しても溶融しない。よって、導電性に優れた導電部を備える電子部品を、従来よりも簡易な工程によって製造することができる。
[2]上記[1]の製造方法において、熱硬化性樹脂は、エポキシ樹脂及びフェノール樹脂のうち少なくとも一方の樹脂を含んでもよい。本発明者の実験によれば、例えばそのような場合に、導電性に優れた導電部を得ることができる。
[3]上記[1]または[2]の製造方法において、レーザ光の波長は200nm以上1100nm以下であってもよい。本発明者の実験によれば、例えばそのような場合に、導電性に優れた導電部を得ることができる。
[4]上記[1]~[3]のうちいずれかの製造方法において、レーザ光はパルス光であり、レーザ光のパルス幅は100フェムト秒以上2ピコ秒以下であってもよい。本発明者の実験によれば、例えばそのような場合に、導電性に優れた導電部を得ることができる。
[5]上記[2]の製造方法において、レーザ光の波長は200nm以上520nm以下であり、レーザ光のパルス幅は100フェムト秒以上200フェムト秒以下であり、レーザ光のフルーエンスは4J/cm2以上であってもよい。本発明者の実験によれば、例えばそのような場合に、導電部の導電性を更に高めることができる。
[6]上記[2]の製造方法において、レーザ光のフルーエンスは0.1mJ/cm2以上であってもよい。本発明者の実験によれば、例えばそのような場合に、導電性に優れた導電部を得ることができる。
[7]上記[1]~[6]のうちいずれかの製造方法において、レーザ光の照射ピッチは0.5μm以下であってもよい。本発明者の実験によれば、例えばそのような場合に、導電性に優れた導電部を得ることができる。
[8]上記[1]~[7]のうちいずれかの製造方法において、基材は、熱硬化性樹脂中に分散する植物粉を更に含んでもよい。本発明者の実験によれば、植物粉を基材が含むことにより、導電部の導電性を更に高めることができる。
[9]本開示による電子部品は、ベンゼン環を構造中に有する熱硬化性樹脂を含む基材と、基材の表面、基材の内部、または基材の表面及び内部の双方に設けられ、熱硬化性樹脂由来のグラフェン及びグラファイトの一方又は双方を含む導電部と、を備える。この[9]の電子部品が備える、熱硬化性樹脂由来のグラフェン及びグラファイトの一方又は双方を含む導電部は、例えば、ベンゼン環を構造中に有する熱硬化性樹脂を含む基材にレーザ光を照射することにより形成され得る。加えて、前述したように、ベンゼン環を構造中に有しない熱硬化性樹脂にレーザ光を照射した場合と比較して、ベンゼン環を構造中に有する熱硬化性樹脂にレーザ光を照射した場合には、熱硬化性樹脂の改質により形成される導電部の導電性が高まる。よって、上記[9]の電子部品によれば、導電性に優れた導電部を備え、従来よりも簡易な工程によって製造可能な電子部品を提供することができる。
[10]上記[9]の電子部品は回路基板であり、基材は基板であり、導電部は配線パターンであってもよい。この回路基板によれば、上記[9]の電子部品と同様に、導電性に優れた配線パターンを備え、従来よりも簡易な工程によって製造可能な回路基板を提供することができる。
[11]上記[9]または[10]の電子部品において、熱硬化性樹脂は、エポキシ樹脂及びフェノール樹脂のうち少なくとも一方の樹脂を含んでもよい。本発明者の実験によれば、例えばそのような場合に、導電性に優れた導電部を得ることができる。
[12]上記[9]~[11]のうちいずれかの電子部品において、基材は、熱硬化性樹脂中に分散する植物粉を更に含んでもよい。本発明者の実験によれば、植物粉を基材が含むことにより、導電部の導電性を更に高めることができる。
本開示によれば、導電部を備える電子部品をより簡易な工程によって製造することが可能な、電子部品の製造方法および電子部品を提供できる。
以下、添付図面を参照しながら本開示による電子部品の製造方法および電子部品の実施の形態を詳細に説明する。図面の説明において同一の要素には同一の符号を付し、重複する説明を省略する。
図1は、本開示の一実施形態に係る電子部品8を示す斜視図である。電子部品8は、基材10と、導電部13とを備える。本実施形態の基材10は基板であり、平坦な表面11を有する。但し、表面11は平坦でなくてもよい。基材10は、ベンゼン環を構造中に有する熱硬化性樹脂を含む。例えば、ベンゼン環を構造中に有する熱硬化性樹脂は、エポキシ樹脂及びフェノール樹脂のうち少なくとも一方の樹脂を含む。図2は、エポキシ樹脂の構造式を示す図である。図3の(a)部は、フェノール樹脂の構造式を示す図である。これらの図に示されるように、エポキシ樹脂及びフェノール樹脂は、ベンゼン環15を構造中に含む。図3の(b)部は、比較例として、ユリア樹脂の構造式を示す図である。同図に示されるように、ユリア樹脂はベンゼン環を構造中に含まない。一例では、基材10は、エポキシ樹脂をガラス繊維に含浸させたガラスエポキシ樹脂、またはフェノール樹脂を紙基材に含浸させた紙フェノール樹脂からなる。基材10は、熱硬化性樹脂中に分散する植物粉を更に含んでもよく、植物粉を含まなくてもよい。植物粉は、例えば木粉及び竹粉の少なくとも一方である。植物粉は、これらの例に限られない。
導電部13は、基材10の表面11、基材10の内部、または基材10の表面11及び内部の双方に設けられる。導電部13は、基材10の熱硬化性樹脂が改質されて形成された部分であって、熱硬化性樹脂由来のグラフェン及びグラファイトの一方又は双方を含む。導電部13の導電率は、例えば0.01S/m以上、10S/m以上、または100S/m以上である。言い換えると、導電部13の抵抗率は、例えば100Ω・m以下、0.1Ω・m以下、または0.01Ω・m以下である。導電部13の導電率は、例えば100000S/m以下である。
導電部13は、電気的な機能部分を含む。図4は、電気的な機能部分の複数の例を示す図である。図4の(a)部は、渦巻き状の導電線によって形成されたスパイラルインダクタを示す。図4の(b)部は、一対の櫛歯状の導電線が対向することによって形成されたキャパシタを示す。図4の(c)部は、導電線の幅が局所的に小さくなることによって形成された抵抗を示す。電気的な機能部分はこれらの例に限られない。導電部13は、単一の機能部分を含んでもよく、複数の機能部分を含んでもよい。複数の機能部分のうち、少なくとも二つの機能部分の種類が互いに異なってもよい。
また、キャパシタ及びスパイラルインダクタを直列または並列に接続することにより、共振回路を得ることができる。図5~図7は、導電部13によるキャパシタ及びスパイラルインダクタを含む回路の例を示す図である。図5の(a)部は、導電部13によって構成されるローパスフィルタを示す。このローパスフィルタは、一対の櫛歯状の導電部13が対向することによって形成されたキャパシタ31と、渦巻き状の導電部13によって形成されたスパイラルインダクタ32と、を含む。キャパシタ31の一方の櫛歯状の導電部13は、入力端33に接続されるとともに、スパイラルインダクタ32の一端に接続されている。キャパシタ31の他方の櫛歯状の導電部13は、基準電位線35に接続されている。スパイラルインダクタ32の他端は、出力端34に接続されている。
図5の(b)部は、導電部13によって構成されるハイパスフィルタを示す。このハイパスフィルタは、キャパシタ31及びスパイラルインダクタ32を含む。キャパシタ31の一方の櫛歯状の導電部13は、入力端33に接続されている。キャパシタ31の他方の櫛歯状の導電部13は、スパイラルインダクタ32の一端に接続されるとともに、出力端34に接続されている。スパイラルインダクタ32の他端は、基準電位線35に接続されている。
図6の(a)部は、導電部13によって構成されるバンドパスフィルタを示す。このバンドパスフィルタは、キャパシタ31及びスパイラルインダクタ32を含む。キャパシタ31の一方の櫛歯状の導電部13は、入力端33に接続されている。キャパシタ31の他方の櫛歯状の導電部13は、スパイラルインダクタ32の一端に接続されている。スパイラルインダクタ32の他端は、出力端34に接続されている。
図6の(b)部は、導電部13によって構成されるバンドエリミネーションフィルタを示す。このバンドエリミネーションフィルタは、キャパシタ31及びスパイラルインダクタ32を含む。キャパシタ31の一方の櫛歯状の導電部13は、入力端33に接続されるとともに、出力端34に接続されている。キャパシタ31の他方の櫛歯状の導電部13は、スパイラルインダクタ32の一端に接続されている。スパイラルインダクタ32の他端は、基準電位線35に接続されている。
図7は、導電部13によって構成されるアンテナ回路を示す。このアンテナ回路は、キャパシタ31、スパイラルインダクタ32及びアンテナ36を含む。キャパシタ31の一方の櫛歯状の導電部13は、基準電位線35に接続されている。キャパシタ31の他方の櫛歯状の導電部13は、アンテナ36の一端に接続され、スパイラルインダクタ32の一端に接続され、且つ、出力端34に接続されている。スパイラルインダクタ32の他端は、基準電位線35に接続されている。アンテナ36は、例えば受信信号の波長の1/4などの任意の長さを有する。
一般的に、キャパシタは、低い周波数を有する信号を通しにくく、高い周波数を有する信号を通し易い性質を有する。反対に、インダクタは、高い周波数を有する信号を通しにくく、低い周波数を有する信号を通し易い性質を有する。従って、例えば図5の(a)部に示されるローパスフィルタでは、入力端33に対して直列にスパイラルインダクタ32を接続することにより、低い周波数を有する信号が選択的に出力される。また、入力端33と基準電位線35との間にキャパシタ31を接続することにより、高い周波数を有する信号は基準電位線35に流れて出力されない。従って、ローパスフィルタとしての作用を得ることができる。また、複数のローパスフィルタを多段にわたって接続することにより、カットオフ特性を急峻にすることも可能である。他のフィルタ(ハイパスフィルタ、バンドパスフィルタ、バンドエリミネーションフィルタ)においても同様に、キャパシタ31及びスパイラルインダクタ32の周波数特性を利用して、入力端33から出力端34へ通過する信号の周波数を選別することができる。
或いは、電子部品8は配線基板であってもよい。電子部品8が配線基板である場合、導電部13は、配線パターンを含む。配線基板の導電部13は、配線パターンに加えて、電気的な機能部分を更に含んでもよい。
電子部品8の製造方法について説明する。電子部品8の製造方法は、導電部13を形成する工程を含む。図1に示されるように、グラフェン及びグラファイトの一方又は双方を含む導電部13は、基材10の表面11、基材10の内部、または基材10の表面11及び内部の双方にレーザ光21を照射して熱硬化性樹脂を改質することにより形成される。レーザ光21は、導電部13の延在方向に沿って走査される。レーザ光21の波長は、例えば200nm以上、または300nm以上である。レーザ光21の波長は、例えば1100nm以下、または520nm以下である。レーザ光21は、例えばパルス光である。パルス光はシングルパルスであってもよく、シングルパルスが複数のパルスに分割されたマルチパルスであってもよい。レーザ光21のパルス幅は、例えば100フェムト秒以上である。レーザ光21のパルス幅は、例えば2ピコ秒以下、または200フェムト秒以下である。レーザ光21のフルーエンスは、例えば0.1mJ/cm2以上または4J/cm2以上であり、1000J/cm2以下である。
以上に説明した本実施形態の電子部品8及びその製造方法によって得られる効果について説明する。従来、回路基板などの電子部品において導電部を形成する際には、金属膜を形成し、その金属膜上にマスクを形成し、マスクを介して金属膜をエッチングするといった、複雑な工程が必要となる。
後述する実験によれば、ベンゼン環15を構造中に有しない熱硬化性樹脂にレーザ光21を照射した場合と比較して、ベンゼン環15を構造中に有する熱硬化性樹脂にレーザ光21を照射した場合には、熱硬化性樹脂の改質により形成される導電部13の導電性が高まる。これは、ベンゼン環15が改質して生じた結晶性の高いグラフェン及び/又はグラファイトが導電性に寄与しているためと考えられる。本実施形態では、ベンゼン環15を構造中に有する熱硬化性樹脂を含む基材10にレーザ光21を照射し、グラフェン及びグラファイトの一方又は双方を含む導電部13を形成する。加えて、熱硬化性樹脂は熱可塑性樹脂と異なりレーザ光21を照射しても溶融しない。よって、導電性に優れた導電部13を備える電子部品8を、従来よりも簡易な工程によって製造することができる。
前述したように、熱硬化性樹脂は、エポキシ樹脂及びフェノール樹脂のうち少なくとも一方の樹脂を含んでもよい。後述する実験によれば、例えばそのような場合に、導電性に優れた導電部13を得ることができる。
前述したように、レーザ光21の波長は200nm以上1100nm以下であってもよい。後述する実験によれば、例えばそのような場合に、導電性に優れた導電部13を得ることができる。
前述したように、レーザ光21はパルス光であり、レーザ光21のパルス幅は100フェムト秒以上2ピコ秒以下であってもよい。後述する実験によれば、例えばそのような場合に、導電性に優れた導電部13を得ることができる。
前述したように、レーザ光21の波長は200nm以上520nm以下であり、レーザ光21のパルス幅は100フェムト秒以上200フェムト秒以下であり、レーザ光21のフルーエンスは4J/cm2以上であってもよい。後述する実験によれば、例えばそのような場合に、導電部13の導電性を更に高めることができる。
前述したように、レーザ光21のフルーエンスは0.1mJ/cm2以上であってもよい。後述する実験によれば、例えばそのような場合に、導電性に優れた導電部13を得ることができる。
レーザ光21の照射ピッチは0μmより大きく0.5μm以下であってもよい。後述する実験によれば、例えばそのような場合に、導電性に優れた導電部13を得ることができる。レーザ光21の照射ピッチ(μm)とは、基材10にレーザ光21をずらして照射した際の照射位置間の距離(間隔)である。言い換えると、レーザ光21の照射ピッチ(μm)とは、光パルスによる加工スポットの中心と、その次に照射される光パルスによる加工スポットの中心との間の距離である。
前述したように、基材10は、熱硬化性樹脂中に分散する植物粉を更に含んでもよい。後述する実験によれば、基材10が植物粉を含むことにより、レーザ光21の照射を受けた植物粉がグラフェンまたはグラファイトに変化し、導電部13の導電性を更に高めることができる。
本実施形態の電子部品8は、ベンゼン環15を構造中に有する熱硬化性樹脂を含む基材10と、基材10の表面11、基材10の内部、または基材10の表面11及び内部の双方に設けられ、熱硬化性樹脂由来のグラフェン及びグラファイトの一方又は双方を含む導電部13と、を備える。この電子部品8が備える、熱硬化性樹脂由来のグラフェン及びグラファイトの一方又は双方を含む導電部13は、例えば、ベンゼン環15を構造中に有する熱硬化性樹脂を含む基材10にレーザ光21を照射することにより形成され得る。加えて、前述したように、ベンゼン環15を構造中に有しない熱硬化性樹脂にレーザ光21を照射した場合と比較して、ベンゼン環15を構造中に有する熱硬化性樹脂にレーザ光21を照射した場合には、熱硬化性樹脂の改質により形成される導電部13の導電性が高まる。よって、本実施形態によれば、導電性に優れた導電部13を備え、従来よりも簡易な工程によって製造可能な電子部品8を提供することができる。
本実施形態の回路基板は、ベンゼン環15を構造中に有する熱硬化性樹脂を含む基板と、基板の表面11、基板の内部、または基板の表面11及び内部の双方に設けられ、熱硬化性樹脂由来のグラフェン及びグラファイトの一方又は双方を含む配線パターンと、を備える。この回路基板によれば、上記の電子部品8と同様に、導電性に優れた配線パターンを備え、従来よりも簡易な工程によって製造可能な回路基板を提供することができる。
以下、本発明者が実施した実験の詳細について説明する。以下の実験においては、レーザ光21の繰り返し周波数を20kHzとした。加えて、波長が343nmでありパルス幅が185fsであるレーザ光21のスポット径を35μmとした。波長が515nmでありパルス幅が185fsであるレーザ光21のスポット径を30μmとした。波長が515nmでありパルス幅が1.0psであるレーザ光21のスポット径を3.6μmとした。波長が1030nmでありパルス幅が1.0psであるレーザ光21のスポット径を10.3μmとした。加工深さは100μmであった。
[第1実施例]
図8~図10は、紙フェノール樹脂からなる基材10にレーザ光21を照射して導電部13を形成したときの、レーザ光21の照射ピッチ(μm)及びフルーエンス(J/cm2)の双方と、導電部13の導電率(S/m)との関係を示すグラフである。これらの図において、黒丸のプロットP11は導通なし(導電率が0.01S/m未満)を示し、ハッチングされたプロットP12は導電率が0.01S/m以上10S/m未満であることを示し、白丸のプロットP13は導電率が10S/m以上100S/m未満であることを示し、ハーフトーンが施されたプロットP14は導電率が100S/m以上であることを示す。図中のいくつかのプロットには、具体的な導電率の数値が示されている。この実験では、レーザ光21の照射スポットを少しずつずらしながら、言い換えると照射スポット同士が部分的に重複するように、加工を行った。
図8~図10は、紙フェノール樹脂からなる基材10にレーザ光21を照射して導電部13を形成したときの、レーザ光21の照射ピッチ(μm)及びフルーエンス(J/cm2)の双方と、導電部13の導電率(S/m)との関係を示すグラフである。これらの図において、黒丸のプロットP11は導通なし(導電率が0.01S/m未満)を示し、ハッチングされたプロットP12は導電率が0.01S/m以上10S/m未満であることを示し、白丸のプロットP13は導電率が10S/m以上100S/m未満であることを示し、ハーフトーンが施されたプロットP14は導電率が100S/m以上であることを示す。図中のいくつかのプロットには、具体的な導電率の数値が示されている。この実験では、レーザ光21の照射スポットを少しずつずらしながら、言い換えると照射スポット同士が部分的に重複するように、加工を行った。
図8の(a)部は、波長が343nmでありパルス幅が185fsであるレーザ光21を用いたときの結果を示す。図8の(b)部は、波長が515nmでありパルス幅が185fsであるレーザ光21を用いたときの結果を示す。図8の(a)部を図8の(b)部と比較すると、レーザ光21の波長が515nmである場合よりも343nmである場合のほうが、レーザ光21のフルーエンスの閾値が小さい、言い換えると、レーザ光21のエネルギーが小さくて済むことがわかる。加えて、図8の(a)部及び(b)部を参照すると、レーザ光21の照射ピッチが0.25μmであるときに導電部13の導電率が最も大きく、照射ピッチが0.25μmより大きい又は小さいときに導電率が小さくなる、すなわち抵抗値が大きくなることがわかる。
図9の(a)部は、波長が515nmでありパルス幅が1.0psであるレーザ光21を用いたときの結果を示す。図9の(b)部は、波長が515nmでありパルス幅が185fsであるレーザ光21を用いたときの結果を示す。図9の(a)部を図9の(b)部と比較すると、レーザ光21のパルス幅が1.0psである場合よりも185fsである場合のほうが、レーザ光21のフルーエンスの閾値が小さいことがわかる。加えて、図9の(a)部を参照すると、レーザ光21のパルス幅が1.0psである場合、レーザ光21の照射ピッチが0.10μm以下であるときに、導電部13の導電率が大きくなることがわかる。
図10の(a)部は、波長が515nmでありパルス幅が1.0psであるレーザ光21を用いたときの結果を示す。図10の(b)部は、波長が1030nmでありパルス幅が1.0psであるレーザ光21を用いたときの結果を示す。図10の(a)部を図10の(b)部と比較すると、レーザ光21の波長が515nmである場合よりも1030nmである場合のほうが、レーザ光21のフルーエンスの閾値が小さいことがわかる。加えて、図10の(a)部及び(b)部を参照すると、レーザ光21の照射ピッチが小さいほど、導電部13の導電率が大きくなることがわかる。
図11~図13は、ガラスエポキシ樹脂からなる基材10にレーザ光21を照射して導電部13を形成したときの、レーザ光21の照射ピッチ(μm)及びフルーエンス(J/cm2)の双方と、導電部13の導電率(S/m)との関係を示すグラフである。これらの図において、プロットP11~P14の意味は図8~図10と同じである。
図11の(a)部は、波長が343nm、パルス幅が185fsであるレーザ光21を用いたときの結果を示す。図11の(b)部は、波長が515nm、パルス幅が185fsであるレーザ光21を用いたときの結果を示す。図11の(a)部を図11の(b)部と比較すると、レーザ光21の波長が515nmである場合よりも343nmである場合のほうが、レーザ光21のフルーエンスの閾値が小さいことがわかる。
図12の(a)部は、波長が515nm、パルス幅が1.0psであるレーザ光21を用いたときの結果を示す。図12の(b)部は、波長が515nm、パルス幅が185fsであるレーザ光21を用いたときの結果を示す。図12の(a)部を図12の(b)部と比較すると、レーザ光21のパルス幅が1.0psである場合よりも185fsである場合のほうが、レーザ光21のフルーエンスの閾値が小さいことがわかる。
図13の(a)部は、波長が515nm、パルス幅が1.0psであるレーザ光21を用いたときの結果を示す。図13の(b)部は、波長が1030nm、パルス幅が1.0psであるレーザ光21を用いたときの結果を示す。図13の(a)部を図13の(b)部と比較すると、レーザ光21の波長が515nmである場合よりも1030nmである場合のほうが、レーザ光21のフルーエンスの閾値が小さいことがわかる。加えて、図13の(a)部及び(b)部を参照すると、レーザ光21の照射ピッチが小さいほど、導電部13の導電率が大きくなることがわかる。
以上の結果から、レーザ光21の波長の一例は、343nm及び515nm及びそれらの周辺を含む範囲、すなわち200nm以上520nm以下であることがわかる。加えて、レーザ光21のパルス幅の一例は、185fs及びその周辺を含む範囲、すなわち100fs以上200fs以下であることがわかる。その場合、レーザ光21のフルーエンスが4J/cm2以上であれば、導電率を0.01S/m以上とすることができる。
[第2実施例]
続いて、熱硬化性樹脂中のベンゼン環15の有無による導電率の違いについて実験した結果を説明する。図14は、レーザ光21のフルーエンス(J/cm2)と導電部13の抵抗値(Ω)との関係を示すグラフである。図14において、黒丸のプロットP21は基材10が紙フェノール樹脂からなる場合を示し、ハッチングされたプロットP22は基材10がフェノール樹脂のみからなり紙等を含まない場合を示し、白丸のプロットP23は基材10がユリア樹脂からなる場合を示す。図14の(a)部は、波長が1030nmでありパルス幅が1.0psであるレーザ光21を用いたときの結果を示す。図14の(b)部は、波長が515nmでありパルス幅が1.0psであるレーザ光21を用いたときの結果を示す。
続いて、熱硬化性樹脂中のベンゼン環15の有無による導電率の違いについて実験した結果を説明する。図14は、レーザ光21のフルーエンス(J/cm2)と導電部13の抵抗値(Ω)との関係を示すグラフである。図14において、黒丸のプロットP21は基材10が紙フェノール樹脂からなる場合を示し、ハッチングされたプロットP22は基材10がフェノール樹脂のみからなり紙等を含まない場合を示し、白丸のプロットP23は基材10がユリア樹脂からなる場合を示す。図14の(a)部は、波長が1030nmでありパルス幅が1.0psであるレーザ光21を用いたときの結果を示す。図14の(b)部は、波長が515nmでありパルス幅が1.0psであるレーザ光21を用いたときの結果を示す。
この実験では、レーザ光21による改質によって、フェノール樹脂の導電率が10-9~10-10から6.8×102へと12桁変化し、ユリア樹脂の導電率が10-10~10-11から1.5×100へと11桁変化した。このように、ユリア樹脂よりもフェノール樹脂のほうが導電率の変化量が大きい。これは、レーザ光21の照射による導電率の向上にベンゼン環15が大きく寄与しているためと考えられる。加えて、基材10が紙フェノール樹脂からなる場合よりも、基材10がフェノール樹脂のみからなり紙等を含まない場合のほうが導電率が大きい。これは、レーザ光21の照射による導電率の向上に、紙ではなくフェノール樹脂が大きく寄与しているためと考えられる。
図15及び図16は、レーザ光21の照射によって改質された被加工部分のラマン分析結果を示すグラフである。図15の(a)部~(c)部及び図16の(a)部は、基材10が紙フェノール樹脂からなる場合のラマンスペクトル波形を示す。図15の(a)部は、レーザ光21のパルス幅を185fsとしたときの、抵抗値が異なる被加工部分の分析結果を示す。図15の(b)部は、レーザ光21のパルス幅を1.0psとしたときの、抵抗値が異なる被加工部分の分析結果を示す。図15の(c)部は、レーザ光21のパルス幅を1.0psとしたときの、加工条件のうちレーザ光21の波長のみが異なる被加工部分の分析結果を示す。図16の(a)部は、レーザ光21のパルス幅を185fsとしたときの、加工条件のうちレーザ光21のパルス数のみが異なる被加工部分の分析結果を示す。図16の(b)部は、基材10がユリア樹脂からなる場合に、レーザ光21のパルス幅を1.0psとしたときのラマンスペクトル波形を示す。
図15の(a)部~(c)部及び図16の(a)を図16の(b)と比較すると明らかなように、紙フェノール樹脂中の被加工部分のラマンスペクトル波形は、ユリア樹脂中の被加工部分のラマンスペクトル波形と大きく異なる。このことは、紙フェノール樹脂中の被加工部分における生成物の組成が、ユリア樹脂中の被加工部分における生成物の組成と大きく異なることを意味する。
図17は、G/D比と抵抗値(Ω)との関係を示すグラフである。G/D比は、Gバンドのピーク強度とDバンドのピーク強度との比であって、R値ともいう。図17において、プロットP31~P35は、基材10が紙フェノール樹脂からなる場合を示す。プロットP31は、レーザ光21の波長が343nmであり、パルス幅が185fsである場合を示す。プロットP32は、レーザ光21の波長が515nmであり、パルス幅が185fsである場合を示す。プロットP33は、レーザ光21の波長が515nmであり、パルス幅が1.0psである場合を示す。プロットP34は、レーザ光21の波長が1030nmであり、パルス幅が1.0psである場合を示す。プロットP35は、レーザ光21の波長が515nmであり、レーザ光21がダブルパルスであり、パルス幅が185fsである場合を示す。プロットP36は、レーザ光21の波長が515nmであり、パルス幅が1.0psであり、基材10がユリア樹脂からなる場合を示す。
図17を参照すると、基材10が紙フェノール樹脂からなる場合には、基材10がユリア樹脂からなる場合と比較して、G/D比が格段に高く、抵抗値が低いことがわかる。これは、ベンゼン環を含む紙フェノール樹脂において、加工後の結晶性が良好であり、六員環の形成が十分であるためと考えられる。
図18は、レーザ光21のフルーエンス(J/cm2)と導電部13の抵抗値(Ω)との関係を示すグラフである。図18において、プロットP41は基材10がガラスエポキシ樹脂からなる場合を示し、プロットP42は基材10がユリア樹脂からなる場合を示す。図18の(a)部は、波長が1030nm、パルス幅が1.0psであるレーザ光21を用いたときの結果を示す。図18の(b)部は、波長が515nm、パルス幅が1.0psであるレーザ光21を用いたときの結果を示す。
この実験では、レーザ光21による改質によって、ガラスエポキシ樹脂の導電率が10-13から2.3×101へと14桁変化した。ユリア樹脂よりもガラスエポキシ樹脂のほうが導電率の変化量が大きいのは、フェノール樹脂と同様、レーザ光21の照射による導電率の向上にベンゼン環15が大きく寄与しているためと考えられる。
図19は、レーザ光21の照射によって改質された被加工部分のラマン分析結果を示すグラフである。図19の(a)部~(d)部は、基材10がガラスエポキシ樹脂からなる場合のラマンスペクトル波形を示す。図19の(a)部は、レーザ光21のパルス幅を185fsとしたときの、レーザ光21の波長、及び抵抗値が異なる被加工部分の分析結果を示す。図19の(b)部は、レーザ光21のパルス幅を1.0psとしたときの、抵抗値が異なる被加工部分の分析結果を示す。図19の(c)部は、レーザ光21のパルス幅を1.0psとしたときの、加工条件のうちレーザ光21の波長のみが異なる被加工部分の分析結果を示す。図19の(d)部は、レーザ光21のパルス幅を185fsとしたときの、加工条件のうちレーザ光21のパルス数のみが異なる被加工部分の分析結果を示す。
図19の(a)部~(d)部を図16の(b)部と比較すると明らかなように、ガラスエポキシ樹脂中の被加工部分のラマンスペクトル波形は、ユリア樹脂中の被加工部分のラマンスペクトル波形と大きく異なる。このことは、ガラスエポキシ樹脂中の被加工部分における生成物の組成が、ユリア樹脂中の被加工部分における生成物の組成と大きく異なることを意味する。
図20は、G/D比と抵抗値(Ω)との関係を示すグラフである。図20において、プロットP52~P55は、基材10がガラスエポキシ樹脂からなる場合を示す。プロットP52は、レーザ光21の波長が515nmであり、パルス幅が185fsである場合を示す。プロットP53は、レーザ光21の波長が515nmであり、パルス幅が1.0psである場合を示す。プロットP54は、レーザ光21の波長が1030nmであり、パルス幅が1.0psである場合を示す。プロットP55は、レーザ光21の波長が515nmであり、レーザ光21がダブルパルスであり、パルス幅が185fsである場合を示す。プロットP56は、レーザ光21の波長が515nmであり、パルス幅が1.0psであり、基材10がユリア樹脂からなる場合を示す。
図20を参照すると、基材10がガラスエポキシ樹脂からなる場合においても、基材10がユリア樹脂からなる場合と比較して、G/D比が格段に高く、抵抗値が低いことがわかる。これは、ベンゼン環を含むガラスエポキシ樹脂において、加工後の結晶性が良好であり、六員環の形成が十分であるためと考えられる。
[第3実施例]
続いて、基材10が木粉を50質量パーセント含む場合についての実施例を説明する。図21は、木粉を50質量パーセント含む紙フェノール樹脂からなる基材10にレーザ光21を照射して導電部13を形成したときの、レーザ光21の照射ピッチ(μm)及びフルーエンス(J/cm2)の双方と、導電部13の導電率(S/m)との関係を示すグラフである。同図において、プロットP61は導通なし(導電率が0.01S/m未満)を示し、プロットP62は導電率が0.01S/m以上10S/m未満であることを示し、プロットP63は導電率が10S/m以上100S/m未満であることを示し、プロットP64は導電率が100S/m以上であることを示し、プロットP65は導電率が1000S/m以上であることを示す。
続いて、基材10が木粉を50質量パーセント含む場合についての実施例を説明する。図21は、木粉を50質量パーセント含む紙フェノール樹脂からなる基材10にレーザ光21を照射して導電部13を形成したときの、レーザ光21の照射ピッチ(μm)及びフルーエンス(J/cm2)の双方と、導電部13の導電率(S/m)との関係を示すグラフである。同図において、プロットP61は導通なし(導電率が0.01S/m未満)を示し、プロットP62は導電率が0.01S/m以上10S/m未満であることを示し、プロットP63は導電率が10S/m以上100S/m未満であることを示し、プロットP64は導電率が100S/m以上であることを示し、プロットP65は導電率が1000S/m以上であることを示す。
図21の(a)部は、比較のため、基材10が、木粉を含まない紙フェノール樹脂からなる場合を示す。図21の(b)部は、基材10が、木粉を50質量パーセント含む紙フェノール樹脂からなる場合を示す。また、図21の(a)部及び(b)部は、波長が515nmであるレーザ光21を用いたときの結果を示す。
図21の(b)部を図21の(a)部と比較すると、レーザ光21の波長が515nm及び343nmのいずれである場合であっても、基材10が木粉を含むことにより、導電部13の導電性が向上することを確認できる。特に、図21の(b)部に含まれる2つのプロットP65の導電率は、それぞれ1613S/m(照射ピッチ1.0μm)、1471S/m(照射ピッチ0.5μm)といった格段に大きな値であった。
この結果は、木粉の含有量に影響されると考えられるが、基材10が木粉を含んでいれば少なくとも得られると考えられる。加えて、この結果は、木粉以外の植物粉を基材10が含む場合においても同様に得られると考えられる。加えて、この結果は、基材10が、紙フェノール樹脂以外の熱硬化性樹脂、例えばガラスエポキシ樹脂からなる場合においても同様に得られると考えられる。加えて、この結果は、レーザ光21の波長に影響されると考えられるが、基材10が木粉を含んでいればレーザ光21の波長にかかわらず得られると考えられる。
[第4実施例]
続いて、紙フェノール樹脂からなる基材10にレーザ光21を照射してスパイラルインダクタを形成した実施例を説明する。図22は、本実施例におけるレーザ光21の照射条件を示す図表である。また、図23は、4つのスパイラルインダクタA~Dに関するインダクタンスの計算値及び実測値を示す図表である。このうちスパイラルインダクタA~Cは、基材10にレーザ光21を照射して形成された導電部13からなるスパイラルインダクタである。スパイラルインダクタDは、比較例として、被覆銅線を巻回して得られたスパイラルインダクタである。計算値に関しては、巻線長さが併せて示されている。実測値に関しては、巻き数、直径(平均値)、及び線間距離が併せて示されている。
続いて、紙フェノール樹脂からなる基材10にレーザ光21を照射してスパイラルインダクタを形成した実施例を説明する。図22は、本実施例におけるレーザ光21の照射条件を示す図表である。また、図23は、4つのスパイラルインダクタA~Dに関するインダクタンスの計算値及び実測値を示す図表である。このうちスパイラルインダクタA~Cは、基材10にレーザ光21を照射して形成された導電部13からなるスパイラルインダクタである。スパイラルインダクタDは、比較例として、被覆銅線を巻回して得られたスパイラルインダクタである。計算値に関しては、巻線長さが併せて示されている。実測値に関しては、巻き数、直径(平均値)、及び線間距離が併せて示されている。
図23に示されるように、スパイラルインダクタA~Cにおいては、巻き径が大きくなるほどインダクタンスが増大した。但し、比較例に係るスパイラルインダクタDと異なり、インダクタンスの実測値は、インダクタンスの計算値よりも格段に大きくなった。例えば、スパイラルインダクタCにおける実測値(3400μH)は、銅線を用いたスパイラルインダクタDにおける実測値(3μH)のおよそ1100倍である。すなわち、導電部13を用いたスパイラルインダクタは、銅線を用いたスパイラルインダクタよりも格段に小型化する(巻き数を減らす、巻き径を小さくする)ことが可能である。また、本実施例では、レーザ光21のフルーエンスが0.83mJ/cm2とされている。このように、レーザ光21のフルーエンスが0.1mJ/cm2以上であれば、導電性に優れた導電部13を得ることができる。このことは、基材10がエポキシ樹脂を含む場合でも同様であると推測される。
[第5実施例]
続いて、紙フェノール樹脂からなる基材10にレーザ光21を照射してキャパシタを形成した実施例を説明する。図24は、本実施例にて作製されたキャパシタの形状を表す平面図である。このキャパシタは、一対の櫛歯状の導電部13が対向することによって構成されている。また、図25は、2つのキャパシタE,Fに関する静電容量の計算値及び実測値を示す図表である。キャパシタE,Fは、基材10にレーザ光21を照射して形成された導電部13からなるキャパシタである。計算値に関しては、比誘電率が併せて示されている。実測値に関しては、枝部及び幹部それぞれについて、対向面数、長さ、線間距離、及び対向面積が併せて示されている。なお、レーザ光21の照射条件は第4実施例と同じである(図22を参照)。
続いて、紙フェノール樹脂からなる基材10にレーザ光21を照射してキャパシタを形成した実施例を説明する。図24は、本実施例にて作製されたキャパシタの形状を表す平面図である。このキャパシタは、一対の櫛歯状の導電部13が対向することによって構成されている。また、図25は、2つのキャパシタE,Fに関する静電容量の計算値及び実測値を示す図表である。キャパシタE,Fは、基材10にレーザ光21を照射して形成された導電部13からなるキャパシタである。計算値に関しては、比誘電率が併せて示されている。実測値に関しては、枝部及び幹部それぞれについて、対向面数、長さ、線間距離、及び対向面積が併せて示されている。なお、レーザ光21の照射条件は第4実施例と同じである(図22を参照)。
図25に示されるように、キャパシタE,Fにおいて、十分な大きさの静電容量が得られた。キャパシタE,Fにおいては、対向面積が大きいほど、また線間距離が短いほど、静電容量が増大した。なお、一般的に一対の導体が間隔をあけて配置されていれば静電容量が生じる。よって、キャパシタとしての導電部13の形状は櫛歯状に限られない。また、本実施例においても、レーザ光21のフルーエンスは0.83mJ/cm2とされている。このように、レーザ光21のフルーエンスが0.1mJ/cm2以上であれば、導電性に優れた導電部13を得ることができる。このことは、基材10がエポキシ樹脂を含む場合でも同様であると推測される。
本開示による電子部品の製造方法および電子部品は、上述した実施形態に限られるものではなく、他に様々な変形が可能である。例えば、上記実施形態では基材10がフェノール樹脂またはガラスエポキシ樹脂を含む場合を例示したが、基材10は、フェノール樹脂及びガラスエポキシ樹脂の双方を含んでもよく、フェノール樹脂及びガラスエポキシ樹脂以外の、ベンゼン環を構造中に有する熱硬化性樹脂を含んでもよい。植物粉は、木粉および竹粉を除く他の植物粉(例えば草、葉、茎、または根など)を含んでもよい。
好適な実施の形態において本発明の原理を図示し説明してきたが、本発明は、そのような原理から逸脱することなく配置および詳細において変更され得ることは、当業者によって認識される。本発明は、本実施の形態に開示された特定の構成に限定されるものではない。したがって、特許請求の範囲およびその精神の範囲から来る全ての修正および変更に権利を請求する。

Claims (12)
- ベンゼン環を構造中に有する熱硬化性樹脂を含む基材にレーザ光を照射して前記熱硬化性樹脂を改質することにより、グラフェン及びグラファイトの一方又は双方を含む導電部を、前記基材の表面、前記基材の内部、または前記基材の表面及び内部の双方に形成する工程を含む、電子部品の製造方法。
- 前記熱硬化性樹脂は、エポキシ樹脂及びフェノール樹脂のうち少なくとも一方の樹脂を含む、請求項1に記載の電子部品の製造方法。
- 前記レーザ光の波長は200nm以上1100nm以下である、請求項1または2に記載の電子部品の製造方法。
- 前記レーザ光はパルス光であり、
前記レーザ光のパルス幅は100フェムト秒以上2ピコ秒以下である、請求項1~3のいずれか1項に記載の電子部品の製造方法。 - 前記レーザ光の波長は200nm以上520nm以下であり、
