Description
本開示は、被覆超硬合金および工具に関する。
従来から、超硬合金からなる基材と、該基材の少なくとも一部の直上に配置されたダイヤモンド層と、を備える、被覆超硬合金が、切削工具などの素材に利用されている(特許文献1~特許文献3)。
本開示の被覆超硬合金は、

[本開示が解決しようとする課題]
超硬合金からなる基材と、該基材の少なくとも一部の直上に配置されたダイヤモンド層と、を備える被覆超硬合金を切削工具などの工具の素材に用いた場合において、基材からダイヤモンド層が剥離することに対する耐性(すなわち「耐剥離性」)が十分でない場合があった。その為、その様な被覆超硬合金を切削工具などの工具に用いた場合において、工具寿命が十分でない場合があった。
超硬合金からなる基材と、該基材の少なくとも一部の直上に配置されたダイヤモンド層と、を備える被覆超硬合金を切削工具などの工具の素材に用いた場合において、基材からダイヤモンド層が剥離することに対する耐性(すなわち「耐剥離性」)が十分でない場合があった。その為、その様な被覆超硬合金を切削工具などの工具に用いた場合において、工具寿命が十分でない場合があった。
そこで、本開示は、優れた耐剥離性を有する被覆超硬合金および該被覆超硬合金からなる工具を提供することを目的とする。

本開示によれば、優れた耐剥離性を有する被覆超硬合金および該被覆超硬合金からなる工具を提供することが可能である。

最初に本開示の実施態様を列記して説明する。

本開示によれば、優れた耐剥離性を有する被覆超硬合金および該被覆超硬合金からなる工具を提供することができる。
(2)上記(1)において、前記外部領域の平均厚みT1は、1μm以上5μm以下であってもよい。これによって、より優れた耐剥離性を有する被覆超硬合金および該被覆超硬合金からなる工具を提供することができる。
(3)上記(1)または(2)において、前記ダイヤモンド層の平均厚みは、3μm以上28μm以下であってもよい。これによって、より優れた耐剥離性を有する被覆超硬合金および該被覆超硬合金からなる工具を提供することができる。
(4)上記(1)から(3)のいずれかにおいて、前記ダイヤモンド層の表面の法線方向に沿った前記被覆超硬合金の断面において、前記基材は、前記基材と前記ダイヤモンド層との界面に、深さ1μm以上の凹みを有し、
前記凹みの1μmの深さ位置における前記凹みの幅の平均は、1μm以上3μm以下であってもよい。これによって、より優れた耐剥離性を有する被覆超硬合金および該被覆超硬合金からなる工具を提供することができる。

(5)上記(4)において、前記断面に設けられた、前記基材と前記ダイヤモンド層との界面を含み、且つ、前記ダイヤモンド層の表面の法線方向に沿う長さが80μmであり、且つ、前記ダイヤモンド層の表面に沿う方向の長さが110μmである矩形の視野において、前記凹みの1μmの深さ位置における前記凹みの幅が10μm超である第1凹みの数は、1以下であってもよい。これによって、より優れた耐剥離性を有する被覆超硬合金および該被覆超硬合金からなる工具を提供することができる。
(6)上記(1)から(5)のいずれかにおいて、前記超硬合金における前記炭化タングステン粒子の含有率は、90質量%以上98質量%以下であってもよい。これによって、より優れた耐剥離性を有する被覆超硬合金および該被覆超硬合金からなる工具を提供することができる。
(7)上記(1)から(6)のいずれかにおいて、前記超硬合金における前記コバルトの含有率は、2質量%以上10質量%以下であってもよい。これによって、より優れた耐剥離性を有する被覆超硬合金および該被覆超硬合金からなる工具を提供することができる。
(8)本開示の工具は、上述の(1)から(7)に記載の被覆超硬合金からなる。
本開示によれば、優れた耐剥離性を有する被覆超硬合金からなる工具を提供することができる。

本開示の一実施形態(以下、「本実施形態」とも記す。)の被覆超硬合金の具体例を、以下に図面を参照しつつ説明する。本開示の図面において、同一の参照符号は、同一部分または相当部分を表すものである。また、長さ、幅、厚さ、深さなどの寸法関係は図面の明瞭化と簡略化のために適宜変更されており、必ずしも実際の寸法関係を表すものではない。
本開示の一実施形態(以下、「本実施形態」とも記す。)の被覆超硬合金の具体例を、以下に図面を参照しつつ説明する。本開示の図面において、同一の参照符号は、同一部分または相当部分を表すものである。また、長さ、幅、厚さ、深さなどの寸法関係は図面の明瞭化と簡略化のために適宜変更されており、必ずしも実際の寸法関係を表すものではない。
本開示において「A~B」という形式の表記は、範囲の上限下限(すなわちA以上B以下)を意味し、Aにおいて単位の記載がなく、Bにおいてのみ単位が記載されている場合、Aの単位とBの単位とは同じである。
本開示において化合物などを化学式で表す場合、原子比を特に限定しないときは従来公知のあらゆる原子比を含むものとし、必ずしも化学量論的範囲のもののみに限定されるべきではない。
[実施形態1:被覆超硬合金]
本開示の一実施形態に係る被覆超硬合金について、図1~図2を用いて説明する。図1は、本開示の一実施形態の被覆超硬合金の一断面を模式的に示す図である。図2は、図1の領域IIにおける拡大図である。
本開示の一実施形態(以下、「本実施形態」とも記す。)は、
超硬合金からなる基材1と、該基材1の少なくとも一部の直上に配置されたダイヤモンド層2と、を備える、被覆超硬合金3であって、
該超硬合金は、炭化タングステン粒子とコバルトとを含み、
該基材1は、該ダイヤモンド層2との界面から、該基材1の内部に向かって、コバルト含有率が増加する傾斜組成を有する外部領域R2と、該外部領域R2より該基材1の内部側の内部領域R1と、を含み、

本開示によれば、優れた耐剥離性を有する被覆超硬合金3および該被覆超硬合金3からなる工具を提供することができる。その理由は、以下の通りと推察される。
本実施形態の被覆超硬合金3において、基材1は、ダイヤモンド層2との界面から、該基材1の内部に向かって、コバルト含有率が増加する傾斜組成を有する外部領域R2と、該外部領域R2より該基材1の内部側の内部領域R1と、を含み、該内部領域R1におけるコバルトの含有率は、2質量%以上であり、該外部領域R2の平均厚みT1μmに対する、該外部領域R2の厚みの標準偏差T2μmの百分率(T2/T1)×100は、30%以下である。これによると、外部領域R2の厚みのばらつきを十分に低く抑えることができる関係で、基材1とダイヤモンド層2との密着性が向上する為、被覆超硬合金3の耐剥離性を向上することができる。
≪基材≫
被覆超硬合金3は、超硬合金からなる基材1を備える。超硬合金は、炭化タングステン粒子とコバルトとを含む。超硬合金は、ニッケルを更に含んでもよい。超硬合金は、本開示の効果を損なわない範囲で、他の成分を更に含んでもよい。他の成分としては、例えば、チタン(Ti)、タンタル(Ta)、ニオブ(Nb)、ジルコニウム(Zr)、ハフニウム(Hf)、およびモリブデン(Mo)からなる群より選択される少なくとも1つの元素を含む炭化物、窒化物、または炭窒化物、不可避不純物などが挙げられる。不可避不純物としては、例えば、鉄(Fe)、カルシウム(Ca)、酸素(O)、硫黄(S)などが挙げられる。
被覆超硬合金3は、超硬合金からなる基材1を備える。超硬合金は、炭化タングステン粒子とコバルトとを含む。超硬合金は、ニッケルを更に含んでもよい。超硬合金は、本開示の効果を損なわない範囲で、他の成分を更に含んでもよい。他の成分としては、例えば、チタン(Ti)、タンタル(Ta)、ニオブ(Nb)、ジルコニウム(Zr)、ハフニウム(Hf)、およびモリブデン(Mo)からなる群より選択される少なくとも1つの元素を含む炭化物、窒化物、または炭窒化物、不可避不純物などが挙げられる。不可避不純物としては、例えば、鉄(Fe)、カルシウム(Ca)、酸素(O)、硫黄(S)などが挙げられる。
超硬合金における炭化タングステン粒子の含有率は、90質量%以上98質量%以下であってもよい。これによって、高い密着性を有する、炭化タングステン粒子と、後述するダイヤモンド層2におけるダイヤモンド粒子と、の接触界面の面積を十分に確保できる為、被覆超硬合金3の耐剥離性をより向上することができる。超硬合金における炭化タングステン粒子の含有率は、91質量%以上97質量%以下であってもよく、92質量%以上96質量%以下であってもよい。なお、炭化タングステン粒子は、「純粋なWC粒子(不純物元素が一切含有されないWC、不純物元素の含有量が検出限界未満であるWCも含む。)」および「本開示の効果を損なわない限りにおいて、その内部に不純物元素が意図的あるいは不可避的に含有されるWC粒子」の少なくともいずれかを含む。炭化タングステン粒子の不純物の含有率(不純物を構成する元素が2種類以上の場合は、それらの合計含有率)は、0.1質量%未満である。炭化タングステン粒子の不純物元素の含有率は、ICP発光分析(Inductively Coupled Plasma Emission Spectroscopy、測定装置:株式会社島津製作所製の「ICPS-8100」(商標))により測定される。
超硬合金におけるコバルトの含有率は、2質量%以上10質量%以下であってもよい。これによって、コバルトの存在によるグラファイトの生成が抑制される為、被覆超硬合金3の耐剥離性をより向上することができる。超硬合金におけるコバルトの含有率は、3質量%以上9質量%以下であってもよく、4質量%以上8質量%以下であってもよい。
基材1の組成は、内部領域R1における各成分の含有率を、ICP発光分析(Inductively Coupled Plasma Emission Spectroscopy(測定装置:島津製作所「ICPS-8100」(商標))により特定し、各成分に関し、内部領域R1における含有率の平均値(算術平均)を算出することにより特定することができる。
実施形態1において、炭化タングステン粒子の平均粒径は特に制限されない。炭化タングステン粒子の平均粒径は、例えば、0.5μm以上3μm以下とすることができる。実施形態1の被覆超硬合金3は、炭化タングステン粒子の平均粒径によらず、優れた耐剥離性を有することができることが確認されている。
炭化タングステン粒子の平均粒径は、以下の(A1)~(H1)の手順により特定することができる。
(A1)被覆超硬合金3の任意の位置を切り出して断面を露出させる。該断面をクロスセクションポリッシャ(日本電子社製)により鏡面加工する。
(B1)被覆超硬合金3の鏡面加工面の基材1の領域に対して、走査電子顕微鏡-エネルギー分散型X線分光法(SEM-EDX)を用いて分析を行い(装置:Carl Zeiss社製 Gemini450(商標))、基材1に含まれる元素を特定する。
(C1)被覆超硬合金3の鏡面加工面の基材1の領域を走査型電子顕微鏡(SEM)で撮影して反射電子像を得る。撮影画像の撮影領域は、被覆超硬合金3の断面の基材1の領域の中央部、すなわち、ダイヤモンド層2と基材1との界面近傍などバルク部分とは明らかに性状が異なる部分を含まない位置(撮像領域がすべて基材1のバルク部分となる位置)に設定する。観察倍率は5000倍である。測定条件は、加速電圧3kV、電流値2nA、ワーキングディスタンス(WD)5mmである。
(D1)上記(C1)の撮影領域に対して、SEM付帯のエネルギー分散型X線分析装置(SEM-EDX)を用いて分析を行い、該撮影領域における上記(B1)で特定された元素の分布を特定し、元素マッピング像を得る。
(E1)上記(C1)で得られた反射電子像をコンピュータに取り込み、画像解析ソフトウェア(OpenCV、SciPy)を用いて二値化処理を行う。二値化処理は、反射電子像中の炭化タングステン粒子および結合相のうち、炭化タングステン粒子のみが抽出されるように行う。二値化の閾値はコントラストにより変化するため、画像ごとに設定する。
(F1)上記(D1)で得られた元素マッピング像と上記(E1)で得られた二値化処理後の画像とを重ねることにより、該二値化処理後の画像上で炭化タングステン粒子の存在領域を特定する。具体的には、二値化処理後の画像において白色で示され、元素マッピング像においてタングステン(W)および炭素(C)の存在する領域が、炭化タングステン粒子の存在領域に該当する。
(G1)上記二値化処理後の画像中に、12.0μm×8.2μmの矩形の1つの測定視野を設定する。上記画像解析ソフトウェアを用いて、該測定視野中の各炭化タングステン粒子の外縁を特定し、各炭化タングステン粒子の円相当径(Heywood径:等面積円相当径)を算出する。
(H1)上記測定視野中の全炭化タングステン粒子に基づき、炭化タングステン粒子の等面積円相当径のD50を算出する。
(A1)被覆超硬合金3の任意の位置を切り出して断面を露出させる。該断面をクロスセクションポリッシャ(日本電子社製)により鏡面加工する。
(B1)被覆超硬合金3の鏡面加工面の基材1の領域に対して、走査電子顕微鏡-エネルギー分散型X線分光法(SEM-EDX)を用いて分析を行い(装置:Carl Zeiss社製 Gemini450(商標))、基材1に含まれる元素を特定する。
(C1)被覆超硬合金3の鏡面加工面の基材1の領域を走査型電子顕微鏡(SEM)で撮影して反射電子像を得る。撮影画像の撮影領域は、被覆超硬合金3の断面の基材1の領域の中央部、すなわち、ダイヤモンド層2と基材1との界面近傍などバルク部分とは明らかに性状が異なる部分を含まない位置(撮像領域がすべて基材1のバルク部分となる位置)に設定する。観察倍率は5000倍である。測定条件は、加速電圧3kV、電流値2nA、ワーキングディスタンス(WD)5mmである。
(D1)上記(C1)の撮影領域に対して、SEM付帯のエネルギー分散型X線分析装置(SEM-EDX)を用いて分析を行い、該撮影領域における上記(B1)で特定された元素の分布を特定し、元素マッピング像を得る。
(E1)上記(C1)で得られた反射電子像をコンピュータに取り込み、画像解析ソフトウェア(OpenCV、SciPy)を用いて二値化処理を行う。二値化処理は、反射電子像中の炭化タングステン粒子および結合相のうち、炭化タングステン粒子のみが抽出されるように行う。二値化の閾値はコントラストにより変化するため、画像ごとに設定する。
(F1)上記(D1)で得られた元素マッピング像と上記(E1)で得られた二値化処理後の画像とを重ねることにより、該二値化処理後の画像上で炭化タングステン粒子の存在領域を特定する。具体的には、二値化処理後の画像において白色で示され、元素マッピング像においてタングステン(W)および炭素(C)の存在する領域が、炭化タングステン粒子の存在領域に該当する。
(G1)上記二値化処理後の画像中に、12.0μm×8.2μmの矩形の1つの測定視野を設定する。上記画像解析ソフトウェアを用いて、該測定視野中の各炭化タングステン粒子の外縁を特定し、各炭化タングステン粒子の円相当径(Heywood径:等面積円相当径)を算出する。
(H1)上記測定視野中の全炭化タングステン粒子に基づき、炭化タングステン粒子の等面積円相当径のD50を算出する。
同一の被覆超硬合金3において上記の方法で測定する限り、測定箇所を任意に変更しても測定結果にばらつきがないことが確認されている。
<内部領域および外部領域>
基材1は、ダイヤモンド層2との界面から、該基材1の内部に向かって、コバルト含有率が増加する傾斜組成を有する外部領域R2と、該外部領域R2より該基材1の内部側の内部領域R1と、を含む。内部領域R1におけるコバルトの含有率は、2質量%以上である。基材1は、外部領域R2と、内部領域R1とからなってもよい。
基材1は、ダイヤモンド層2との界面から、該基材1の内部に向かって、コバルト含有率が増加する傾斜組成を有する外部領域R2と、該外部領域R2より該基材1の内部側の内部領域R1と、を含む。内部領域R1におけるコバルトの含有率は、2質量%以上である。基材1は、外部領域R2と、内部領域R1とからなってもよい。
外部領域R2の平均厚みT1μmに対する、該外部領域R2の厚みの標準偏差T2μmの百分率(T2/T1)×100は、30%以下である。これによって、被覆超硬合金3の耐剥離性を向上することができる。該百分率(T2/T1)×100は、1%以上30%以下であってもよく、3%以上25%以下であってもよく、5%以上20%以下であってもよい。
外部領域R2の平均厚みT1は、1μm以上5μm以下であってもよい。これによって、被覆超硬合金3の耐剥離性をより向上することができる。外部領域R2の平均厚みT1は、1.5μm以上4.5μm以下であってもよく、外部領域R2の平均厚みT1は、2μm以上4μm以下であってもよい。
外部領域R2の厚みの標準偏差T2μmは、0.2μm以上1.5μm以下であってもよい。これによって、被覆超硬合金3の耐剥離性をより向上することができる。外部領域R2の厚みの標準偏差T2μmは、0.25μm以上1.25μm以下であってもよく、0.3μm以上1.0μm以下であってもよい。
外部領域R2の平均厚みT1μmと、該外部領域R2の厚みの標準偏差T2μmとは、以下の(A2)~(E2)の手順により特定することができる。
(A2)被覆超硬合金3を、そのダイヤモンド層2の表面に対して垂直な平面で切断することにより断面を得、該断面を研磨する。
(B2)電子顕微鏡を用いてダイヤモンド層2および基材1が収まるように、縦25μm×横40μmの矩形の視野で2視野撮像を行う。
(C2)EDX(エネルギー分散型X線分光法)線分析を行う。ダイヤモンド層2の厚みの中心地点から基材1の結合相の除去がなされていない箇所への方向に、約8umの幅で線分析を実施する。線分析の方向はダイヤモンド層2と基材1との界面に対し垂直とする。線分析においては、上記中心地点から空隙が発生している外部領域を超えて、空隙の発生が認められない内部領域を終点とする。1視野内で任意の5箇所に対し測定を行う。

(E2)濃度プロファイルについてフィッティングを実行する。先ず、W、Coの濃度が一定である領域に対し、「y=const.」でフィッティングを行う(ステップI)。W:F(x)=a,Co:G(x)=bとする。ここで、フィッティングのCoの濃度が2質量%であることを確認することにより、内部領域におけるコバルトの含有率が2質量%以上であることを特定する。次に、W、Coの濃度勾配が存在する領域に対し、一次関数「y=ax+b」でフィッティングを行う(ステップII)。フィッティングを行う領域はステップIのフィッティングで得られた定数値の50%を中心として、前後の一定範囲(例えば、50%±20%あるいは50%±30%)となる領域とする。W:H(x)=cx+d,Co:I(x)=ex+fとする。次に、外部領域R2の厚みを算出する(ステップIII)。H(x)=0の解(W濃度の立ち上がりx座標)とG(x)=I(x)の解(Co濃度が下がり始めるx座標)の差を外部領域R2の厚みと定義する。任意の10箇所のデータを取得し、それらの厚みの平均値と標準偏差とを算出することにより平均厚みT1および標準偏差T2を特定する。

同一の被覆超硬合金3において上記の方法で測定する限り、測定箇所を任意に変更することや、上記ステップIIのフィッティングの領域の範囲を上記の範囲で任意に変更することによっても測定結果にばらつきがないことが確認されている。
<基材の凹み>
ダイヤモンド層2の表面の法線方向に沿った被覆超硬合金3の断面において、基材1は、該基材1と該ダイヤモンド層2との界面に、深さ1μm以上の凹みを有し、該凹みの1μmの深さ位置における該凹みの幅の平均は、1μm以上3μm以下であってもよい。これによって、局所的な亀裂の起点の発生が抑制され、且つ、適度な凹凸によるアンカー効果が発揮される為、被覆超硬合金3の耐剥離性をより向上することができる。該凹みの1μmの深さ位置における該凹みの幅の平均は、1.5μm以上2.5μm以下であってもよい。
ダイヤモンド層2の表面の法線方向に沿った被覆超硬合金3の断面において、基材1は、該基材1と該ダイヤモンド層2との界面に、深さ1μm以上の凹みを有し、該凹みの1μmの深さ位置における該凹みの幅の平均は、1μm以上3μm以下であってもよい。これによって、局所的な亀裂の起点の発生が抑制され、且つ、適度な凹凸によるアンカー効果が発揮される為、被覆超硬合金3の耐剥離性をより向上することができる。該凹みの1μmの深さ位置における該凹みの幅の平均は、1.5μm以上2.5μm以下であってもよい。
上記凹みの1μmの深さ位置における上記凹みの幅の平均は、以下の(A3)~(D3)の手順により特定することができる。

(C3)視野の中で最もダイヤモンド層2の表面に近いWC粒子の2点を直線L1で結び、この直線L1からの距離が1μmとなる平行線L2を基材1側にひく(図2)。
(D3)平行線L2を超えて基材1側に位置するダイヤモンド層2の領域を特定し、該領域の数と、各領域における平行線L2上の線分の長さ(言い換えれば、凹みの1μmの深さ位置における該凹みの幅W1)をそれぞれ測定し、計2視野における該線分の長さの平均値を算出することにより、該凹みの幅の平均を求める(図2)。

上記断面に設けられた、基材1とダイヤモンド層2との界面を含み、且つ、該ダイヤモンド層2の表面の法線方向に沿う長さが80μmであり、且つ、該ダイヤモンド層2の表面に沿う方向の長さが110μmである矩形の視野において、上記凹みの1μmの深さ位置における上記凹みの幅が10μm超である第1凹みの数は、1以下であってもよい。これによって、基材1とダイヤモンド層2との接触面積を確保し、該基材1と該ダイヤモンド層2とのアンカー効果を担保できる為、被覆超硬合金3の耐剥離性をより向上することができる。第1凹みの数は、0以上1以下であってもよく、0以上0.8以下であってもよく、0以上0.6以下であってもよい。
第1凹みの数は、以下の(A4)~(B4)の手順により特定することができる。
(A4)上記(A3)~(C3)を実行する。

≪ダイヤモンド層≫
<ダイヤモンド層の組成>
被覆超硬合金3は、基材1の少なくとも一部の直上に配置されたダイヤモンド層2を備える。ここで、「直上」とは、使用時の被覆超硬合金3の表面側(すなわち、基材1の上面側)に限定されず、使用時の被覆超硬合金3の裏面側(すなわち、基材1の下面側)をも包含する概念である。ダイヤモンド層2は、ダイヤモンドを含有する層を意味する。ダイヤモンドは、多結晶ダイヤモンドであってもよい。ここで多結晶ダイヤモンドとは、10数nm~数μm程度のダイヤモンド微粒子が固く結合したものを意味する。ダイヤモンド層2は、本開示の効果を損なわない範囲で、ダイヤモンド以外の成分として、グラファイト、アモルファスカーボン、珪素原子(Si)、不可避不純物(例えば、銅原子(Cu)、鉄原子(Fe)、ニッケル原子(Ni))などを含有してもよい。なお、ダイヤモンド層2が、ダイヤモンド以外の成分を含有することは、X線回折法(XRD)、ラマン分光法、および二次イオン質量分析法(SIMS)等により特定することができる。
<ダイヤモンド層の組成>
被覆超硬合金3は、基材1の少なくとも一部の直上に配置されたダイヤモンド層2を備える。ここで、「直上」とは、使用時の被覆超硬合金3の表面側(すなわち、基材1の上面側)に限定されず、使用時の被覆超硬合金3の裏面側(すなわち、基材1の下面側)をも包含する概念である。ダイヤモンド層2は、ダイヤモンドを含有する層を意味する。ダイヤモンドは、多結晶ダイヤモンドであってもよい。ここで多結晶ダイヤモンドとは、10数nm~数μm程度のダイヤモンド微粒子が固く結合したものを意味する。ダイヤモンド層2は、本開示の効果を損なわない範囲で、ダイヤモンド以外の成分として、グラファイト、アモルファスカーボン、珪素原子(Si)、不可避不純物(例えば、銅原子(Cu)、鉄原子(Fe)、ニッケル原子(Ni))などを含有してもよい。なお、ダイヤモンド層2が、ダイヤモンド以外の成分を含有することは、X線回折法(XRD)、ラマン分光法、および二次イオン質量分析法(SIMS)等により特定することができる。
被覆超硬合金3は、基材1の少なくとも一部の直上に配置されたダイヤモンド層2を備える。ダイヤモンド層2の平均厚みは、3μm以上28μm以下であってもよい。これによって、ダイヤモンド層2に負荷がかかった際の局所的な応力集中を緩和できる為、被覆超硬合金3の耐剥離性をより向上することができる。ダイヤモンド層2の平均厚みは、4μm以上27μm以下であってもよく、5μm以上26μm以下であってもよい。ダイヤモンド層2の平均厚みは、ダイヤモンド層形成工程における成膜時間を適宜変更することにより、調整することができる。
ダイヤモンド層2の平均厚みは、例えば、走査型電子顕微鏡(Scanning Electron Microscope:SEM)を用いて、ダイヤモンド層2の表面の法線方向に平行な断面サンプルにおける任意の5点を測定し、測定された5点の厚みの平均値をとることで求めることが可能である。上記断面サンプルの作製には、例えば、集束イオンビーム装置、クロスセクションポリッシャ装置等を用いることができる。
≪被覆超硬合金の用途≫
本実施形態の被覆超硬合金3は、工具(切削工具、鋸刃、耐磨部品など)および金型などに用いられ得る。切削工具としては、例えば、汎用加工用の切削工具が挙げられる。より具体的には、ドリル、エンドミル、バイト、刃先交換式インサート、ドリル用刃先交換型切削チップ、エンドミル用刃先交換型切削チップ、フライス加工用刃先交換型切削チップ、旋削加工用刃先交換型切削チップ、メタルソー、歯切工具、リーマ、タップ等の切削工具が挙げられる。
本実施形態の被覆超硬合金3は、工具(切削工具、鋸刃、耐磨部品など)および金型などに用いられ得る。切削工具としては、例えば、汎用加工用の切削工具が挙げられる。より具体的には、ドリル、エンドミル、バイト、刃先交換式インサート、ドリル用刃先交換型切削チップ、エンドミル用刃先交換型切削チップ、フライス加工用刃先交換型切削チップ、旋削加工用刃先交換型切削チップ、メタルソー、歯切工具、リーマ、タップ等の切削工具が挙げられる。
[実施形態2:被覆超硬合金の製造方法]
本実施形態に係る被覆超硬合金は、超硬合金からなる基材中間体を準備する工程(以下、「基材中間体準備工程」とも記す。)と、該基材中間体の表面に対し表面処理を実行することにより、基材を得る工程(以下、「表面処理工程」とも記す。)と、該基材上にダイヤモンド層を化学気相成長法により形成して被覆超硬合金を得る工程(以下、「ダイヤモンド層形成工程」とも記す。)と、をこの順で備える。
本実施形態に係る被覆超硬合金は、超硬合金からなる基材中間体を準備する工程(以下、「基材中間体準備工程」とも記す。)と、該基材中間体の表面に対し表面処理を実行することにより、基材を得る工程(以下、「表面処理工程」とも記す。)と、該基材上にダイヤモンド層を化学気相成長法により形成して被覆超硬合金を得る工程(以下、「ダイヤモンド層形成工程」とも記す。)と、をこの順で備える。
≪準備工程≫
準備工程において、超硬合金からなる基材中間体を準備する。超硬合金からなる基材中間体は、従来公知の方法を用いて製造することにより準備してもよく、市販品を購入することにより準備してもよい。

≪表面処理工程≫
表面処理工程において、超硬合金からなる基材中間体の表面に対し、表面処理を実行することにより、基材を得る。表面処理として、エッチング処理を実行する。表面処理として、エッチング処理に先立って、アルミナや炭化ケイ素の粒子を吹き付ける「サンドブラスト処理」、基材中間体の表面粗さを低減する「ラップ処理」、またはその両方を更に実行してもよい。
表面処理工程において、超硬合金からなる基材中間体の表面に対し、表面処理を実行することにより、基材を得る。表面処理として、エッチング処理を実行する。表面処理として、エッチング処理に先立って、アルミナや炭化ケイ素の粒子を吹き付ける「サンドブラスト処理」、基材中間体の表面粗さを低減する「ラップ処理」、またはその両方を更に実行してもよい。
サンドブラスト処理において、粒子の粒径は例えば5μm以上40μm以下であってもよい。これによって、実施形態1に記載の「第1凹みの数」を所望の範囲に調整することができる。サンドブラスト処理において、噴射圧力は、0.1MPa以上0.4MPa以下であってもよい。
ラップ処理として、具体的には、機械的研磨およびイオンミリングが挙げられる。機械的研磨としては、例えば、「AERO LAP(登録商標)-鏡面加工装置」が挙げられる。ラップ処理の時間は例えば1分以上4分以下であってもよい。これによって、実施形態1に記載の「凹みの幅の平均」を所望の範囲に調整することができる。
エッチング処理は、硫酸と硝酸との混酸に基材中間体を浸して、基材中間体の表面の一部を溶解させることにより実行する。エッチング処理は、混酸を撹拌しながら実行する。これらによって、外部領域におけるコバルトの含有率を所望の範囲に調整し、且つ、ダイヤモンド層の直下において、該外部領域の平均厚みT1μmに対する、該外部領域の厚みの標準偏差T2μmの百分率(T2/T1)×100を所望の範囲に調整することができる。混酸において、硫酸の濃度は10質量%以上98質量%以下であってもよく、硝酸の濃度は10質量%以上70質量%以下であってもよい。また、基材中間体を混酸に浸す時間(言い換えれば、エッチング処理の処理時間)は、0.5分以上60分以下であってもよい。基材中間体を混酸に浸す時間を上記の範囲で調整することにより、外部領域の平均厚みT1μmを所望の範囲に調整することができる。撹拌速度は、100rpm以上300rpm以下であってもよい。
≪ダイヤモンド層形成工程≫
ダイヤモンド層形成工程において、基材上にダイヤモンド層を化学気相成長法により形成して被覆超硬合金を得る。具体的には、先ず、上記基材の表面に、ダイヤモンド種結晶を塗布して種付け処理を行う。この際、ダイヤモンド種結晶は0.01g/L以上の濃度で水に分散させ、基材をこのダイヤモンド種結晶水溶液に漬け込む。
ダイヤモンド層形成工程において、基材上にダイヤモンド層を化学気相成長法により形成して被覆超硬合金を得る。具体的には、先ず、上記基材の表面に、ダイヤモンド種結晶を塗布して種付け処理を行う。この際、ダイヤモンド種結晶は0.01g/L以上の濃度で水に分散させ、基材をこのダイヤモンド種結晶水溶液に漬け込む。
ダイヤモンド種結晶の平均粒径は0.005μm以上0.5μm以下が好ましい。これによると、ダイヤモンドの核発生密度が好適となり、ダイヤモンド層の平均空隙面積率が低下し、ダイヤモンド層の耐剥離性が向上する。ここで、「平均粒径」とは、体積基準の粒度分布(体積分布)におけるメジアン径(d50)を意味する。ダイヤモンド種結晶の平均粒径を算出するための各結晶粒の粒子径は、電界放出型走査電子顕微鏡(FE-SEM)により測定する。
次に、基材のダイヤモンド種結晶が種付けされた側の表面上に、ダイヤモンド層をCVD法により形成して被覆超硬合金を得る。CVD法は、従来公知のCVD法を用いることができる。例えば、マイクロ波プラズマCVD法、プラズマジェットCVD法、熱フィラメントCVD法等を用いることができる。
例えば、熱フィラメントCVD装置内に基材を配置し、装置内にメタンガスと水素ガスとを体積基準で0.5:99.5~10:90の混合割合で導入し、基板温度を700℃以上900℃以下に維持することにより、基材上にダイヤモンド層を形成することができる。

表1に記載の条件で、上記旋削用切削インサート(基材中間体)の表面に対し、表面処理を実行することにより基材を得た。なお、サンドブラスト処理、ラップ処理、およびエッチング処理のそれぞれは、この順で実行された。表1の「エッチング処理」欄の「撹拌速度[rpm]」欄に0rpmと記載されている場合は、エッチング処理において撹拌が実行されなかったことを意味する。エッチング処理において撹拌が実行される場合において、該撹拌は、マグネティックスターラーを用いることにより実行した。エッチング処理において、硫酸と硝酸との混合比が体積基準で1:3である混酸を用いた。ラップ処理が実行された場合においては、ラップ処理の条件は、乾式ショット式鏡面研磨機を用いて、表1に記載された時間で、基材中間体の表面の研磨を行った。
表1に記載の条件で、上記旋削用切削インサート(基材中間体)の表面に対し、表面処理を実行することにより基材を得た。なお、サンドブラスト処理、ラップ処理、およびエッチング処理のそれぞれは、この順で実行された。表1の「エッチング処理」欄の「撹拌速度[rpm]」欄に0rpmと記載されている場合は、エッチング処理において撹拌が実行されなかったことを意味する。エッチング処理において撹拌が実行される場合において、該撹拌は、マグネティックスターラーを用いることにより実行した。エッチング処理において、硫酸と硝酸との混合比が体積基準で1:3である混酸を用いた。ラップ処理が実行された場合においては、ラップ処理の条件は、乾式ショット式鏡面研磨機を用いて、表1に記載された時間で、基材中間体の表面の研磨を行った。
<ダイヤモンド層形成工程>
先ず、上記基材の表面に、ダイヤモンド種結晶の種付け処理を行った。次に、ダイヤモンド層の平均厚みが表3に記載の通りとなるまで、表2に記載の条件で、化学気相成長法により基材上にダイヤモンド層を形成した。水素ガスに対するメタンガス濃度は、1体積%とした。
先ず、上記基材の表面に、ダイヤモンド種結晶の種付け処理を行った。次に、ダイヤモンド層の平均厚みが表3に記載の通りとなるまで、表2に記載の条件で、化学気相成長法により基材上にダイヤモンド層を形成した。水素ガスに対するメタンガス濃度は、1体積%とした。
以上の手順によって、試料1~20、101に係る被覆超硬合金を作製した。
≪被覆超硬合金の特性評価≫
<外部領域の平均厚みT1および外部領域の厚みの標準偏差T2>
各試料に係る被覆超硬合金について、外部領域の平均厚みT1を実施形態1に記載の方法により求めた。得られた結果を、表3の「外部領域」欄の「平均厚みT1[μm]」欄に記す。また、各試料に係る被覆超硬合金について、外部領域の厚みの標準偏差T2を実施形態1に記載の方法により求めた。得られた結果を、表3の「外部領域」欄の「標準偏差T2[μm]」欄に記す。
<外部領域の平均厚みT1および外部領域の厚みの標準偏差T2>
各試料に係る被覆超硬合金について、外部領域の平均厚みT1を実施形態1に記載の方法により求めた。得られた結果を、表3の「外部領域」欄の「平均厚みT1[μm]」欄に記す。また、各試料に係る被覆超硬合金について、外部領域の厚みの標準偏差T2を実施形態1に記載の方法により求めた。得られた結果を、表3の「外部領域」欄の「標準偏差T2[μm]」欄に記す。
<凹みの幅の平均>
各試料に係る被覆超硬合金について、凹みの1μmの深さ位置における該凹みの幅の平均を実施形態1に記載の方法により求めた。得られた結果を、表3の「凹みの幅の平均[μm]」欄に記す。
各試料に係る被覆超硬合金について、凹みの1μmの深さ位置における該凹みの幅の平均を実施形態1に記載の方法により求めた。得られた結果を、表3の「凹みの幅の平均[μm]」欄に記す。
<第1凹みの数>
各試料に係る被覆超硬合金について、凹みの1μmの深さ位置における該凹みの幅が10μm超である第1凹みの数を実施形態1に記載の方法により求めた。得られた結果を、表3の「第1凹みの数」欄に記す。
各試料に係る被覆超硬合金について、凹みの1μmの深さ位置における該凹みの幅が10μm超である第1凹みの数を実施形態1に記載の方法により求めた。得られた結果を、表3の「第1凹みの数」欄に記す。
<炭化タングステン粒子の含有率およびコバルトの含有率>
各試料に係る被覆超硬合金について、超硬合金における炭化タングステン粒子の含有率を実施形態1に記載の方法により求めた。得られた結果を、表3の「WC粒子含有率[質量%]」欄に記す。また、各試料に係る被覆超硬合金について、超硬合金におけるコバルトの含有率を実施形態1に記載の方法により求めた。得られた結果を、表3の「Co含有率[質量%]」欄に記す。
各試料に係る被覆超硬合金について、超硬合金における炭化タングステン粒子の含有率を実施形態1に記載の方法により求めた。得られた結果を、表3の「WC粒子含有率[質量%]」欄に記す。また、各試料に係る被覆超硬合金について、超硬合金におけるコバルトの含有率を実施形態1に記載の方法により求めた。得られた結果を、表3の「Co含有率[質量%]」欄に記す。
≪切削試験≫
各試料に係る被覆超硬合金を切削工具として用いて、以下の条件で、以下の被削材の上面に対しフライス加工を実行した。フライス加工は、切削工具にダイヤモンド層の剥離が生じるまで実行し、該剥離が生じるまでの加工面積を特定した。得られた結果を表3の「切削試験」欄の「加工面積[mm2]」欄に記す。なお、加工面積が多いもの程、耐剥離性が優れていることを意味する。
<切削条件>
被削材:A390(アルミニウム合金)
切削速度Vc:500m/分
刃当たり送り:0.2mm/rev
切り込み量:0.5mm
切削液:水溶性クーラント
各試料に係る被覆超硬合金を切削工具として用いて、以下の条件で、以下の被削材の上面に対しフライス加工を実行した。フライス加工は、切削工具にダイヤモンド層の剥離が生じるまで実行し、該剥離が生じるまでの加工面積を特定した。得られた結果を表3の「切削試験」欄の「加工面積[mm2]」欄に記す。なお、加工面積が多いもの程、耐剥離性が優れていることを意味する。
<切削条件>
被削材:A390(アルミニウム合金)
切削速度Vc:500m/分
刃当たり送り:0.2mm/rev
切り込み量:0.5mm
切削液:水溶性クーラント
試料1~20に係る被覆超硬合金は実施例に該当する。試料101に係る被覆超硬合金は比較例に該当する。表3の結果から、試料1~20に係る被覆超硬合金は、試料101に係る被覆超硬合金に比して、優れた耐剥離性を有することが分かった。
以上により、試料1~20に係る被覆超硬合金は、優れた耐剥離性を有することが分かった。
以上のように本開示の実施の形態および実施例について説明を行なったが、上述の各実施の形態および実施例の構成を適宜組み合わせたり、様々に変形することも当初から予定している。
今回開示された実施の形態および実施例はすべての点で例示であって、制限的なものではないと考えられるべきである。本発明の範囲は上記した実施の形態および実施例ではなく請求の範囲によって示され、請求の範囲と均等の意味、および範囲内でのすべての変更が含まれることが意図される。

Claims (8)
- 超硬合金からなる基材と、前記基材の少なくとも一部の直上に配置されたダイヤモンド層と、を備える、被覆超硬合金であって、
前記超硬合金は、炭化タングステン粒子とコバルトとを含み、
前記基材は、前記ダイヤモンド層との界面から、前記基材の内部に向かって、コバルト含有率が増加する傾斜組成を有する外部領域と、前記外部領域より前記基材の内部側の内部領域と、を含み、
前記内部領域におけるコバルトの含有率は、2質量%以上であり、
前記外部領域の平均厚みT1μmに対する、前記外部領域の厚みの標準偏差T2μmの百分率(T2/T1)×100は、30%以下である、被覆超硬合金。 - 前記外部領域の平均厚みT1は、1μm以上5μm以下である、請求項1に記載の被覆超硬合金。
- 前記ダイヤモンド層の平均厚みは、3μm以上28μm以下である、請求項1または請求項2に記載の被覆超硬合金。
- 前記ダイヤモンド層の表面の法線方向に沿った前記被覆超硬合金の断面において、前記基材は、前記基材と前記ダイヤモンド層との界面に、深さ1μm以上の凹みを有し、
前記凹みの1μmの深さ位置における前記凹みの幅の平均は、1μm以上3μm以下である、請求項1から請求項3のいずれか1項に記載の被覆超硬合金。 - 前記断面に設けられた、前記基材と前記ダイヤモンド層との界面を含み、且つ、前記ダイヤモンド層の表面の法線方向に沿う長さが80μmであり、且つ、前記ダイヤモンド層の表面に沿う方向の長さが110μmである矩形の視野において、前記凹みの1μmの深さ位置における前記凹みの幅が10μm超である第1凹みの数は、1以下である、請求項4に記載の被覆超硬合金。
- 前記超硬合金における前記炭化タングステン粒子の含有率は、90質量%以上98質量%以下である、請求項1から請求項5のいずれか1項に記載の被覆超硬合金。
- 前記超硬合金における前記コバルトの含有率は、2質量%以上10質量%以下である、請求項1から請求項6のいずれか1項に記載の被覆超硬合金。
- 請求項1から請求項7のいずれか1項に記載の被覆超硬合金からなる、工具。
