Abstract
ステータコアは、円環状に形成されたヨークと、ヨークから延びる複数のティースと、を備えるステータコアであって、絶縁材で被覆された軟質磁性粉末の圧粉成形体である複数の分割コアを備え、複数の分割コアは、ヨークの周方向に配置されて、互いに圧入により接合されている。絶縁材で被覆された軟質磁性粉末の圧粉成形体により構成された分割コアは、円弧状に延びるヨーク部と、ヨーク部から延びるティースと、を備え、ヨーク部は、分割コアと第一周方向側の端部に形成されて、第一周方向側に隣り合う分割コアと圧入により接合するように構成された第一圧入部と、分割コアと第二周方向側の端部に形成されて、第二周方向側に隣り合う分割コアと圧入により接合するように構成された第二圧入部と、を有する。
Description
本発明は、ステータコア、分割コア、ステータ、モータ、及びステータコアの製造方法に関する。
特許文献1には、絶縁性結着剤で結着した磁性金属粉を加圧成形して得られる圧粉コアからなるモータ用コアが記載されている。このモータ用コアは、円周方向に分割された複数の部分コアからなり、部分コア同士を溶接することで部分コア同士を固定している。
特許文献1に記載されたモータ用コアのように、複数の分割コア(部分コア)を溶接により接合したステータコアを作製して、モータの特性を評価した。その結果、想定していた特性が得られなかった。
そこで、本開示は、モータの特性を向上することができる分割コア、ステータコア、ステータ、及びモータを提供することを課題とする。
上記課題に鑑みて更に鋭意検討を行った結果、次のような知見が得られた。複数の分割コアを溶接すると、軟質磁性粉末の絶縁被膜が溶ける。これにより、ステータコアが導電して渦電流損が増加し、ステータコアが発熱する。その結果、鉄損が増大し、モータの性能が低下したと考えられる。本開示は、上記知見に基づきなされたものである。
[1] 本開示に係るステータコアは、円環状に形成されたヨークと、ヨークから延びる複数のティースと、を備えるステータコアであって、絶縁材で被覆された軟質磁性粉末の圧粉成形体である複数の分割コアを備え、複数の分割コアは、ヨークの周方向に配置されて、互いに圧入により接合されている。
このステータコアでは、絶縁材で被覆された軟質磁性粉末の圧粉成形体である複数の分割コアが、ヨークの周方向に配置されて互いに圧入により接合されているため、複数の分割コアが溶接により接合されている場合に比べて、絶縁特性の低下を抑制することができる。これにより、鉄損の増大を抑制することができるため、モータの特性を向上することができる。
[2] [1]に記載のステータコアにおいて、複数の分割コアのそれぞれは、ヨークが周方向に分割されてなるヨーク部を有し、複数の分割コアは、ヨーク部において互いに圧入により接合されていてもよい。このステータコアでは、複数の分割コアが、ヨーク部において互いに圧入により接合されているため、ステータコアの製造時に複数の分割コアを容易に圧入により接合することができる。
[3] [1]又は[2]に記載のステータコアにおいて、複数の分割コアは、第一分割コアと、周方向において第一分割コアと隣り合う第二分割コアと、を含み、第一分割コアは、第二分割コア側の端部に形成された凸部を有し、第二分割コアは、第一分割コア側の端部に形成されて第一分割コアの凸部が圧入された凹部を有してもよい。このステータコアでは、第一分割コアの凸部が第二分割コアの凹部に圧入されているため、第一分割コアと第二分割コアとの間での絶縁特性の低下を抑制しつつ、第一分割コアと第二分割コアとの接合を強固なものとすることができる。
[4] [3]に記載のステータコアにおいて、第一分割コアは、第二分割コアとは反対側の端部に形成されて、第二分割コアとは反対側に隣り合う分割コアが圧入された凹部を有し、第二分割コアは、第一分割コアとは反対側の端部に形成されて、第一分割コアとは反対側に隣り合う分割コアに圧入された凸部を有してもよい。このステータコアでは、第一分割コア及び第二分割コアのそれぞれが凸部及び凹部を有し、この凸部及び凹部により隣り合う分割コアと圧入により接合されているため、全ての分割コアが同じ形状であっても、全ての分割コアが圧入により接合されたものとすることができる。これにより、ステータコアの製造コストを低減することができる。
[5] [3]又は[4]に記載のステータコアにおいて、第一分割コアは、第二分割コアとは反対側の端部に形成されて、第二分割コアとは反対側に隣り合う分割コアに圧入された凸部を有し、第二分割コアは、第一分割コアとは反対側の端部に形成されて、第一分割コアとは反対側に隣り合う分割コアが圧入された凹部を有してもよい。このステータコアでは、第一分割コアが両端部に凸部を有し、第二分割コアが両端部に凹部を有するため、第一分割コアと第二分割コアとを交互に配置することで、全ての分割コアが圧入により接合されたものとすることができる。
[6] [1]~[5]の何れかに記載のステータコアにおいて、複数の分割コアの密度は、7.5g/cm3以上であってもよい。このステータコアでは、複数の分割コアの密度が7.5g/cm3以上であるため、複数の分割コアが破損せずに圧入により接合されたものとすることができる。
[7] 本開示に係る分割コアは、絶縁材で被覆された軟質磁性粉末の圧粉成形体により構成された分割コアであって、円弧状に延びるヨーク部と、ヨーク部から延びるティースと、を備え、ヨーク部は、分割コアとヨーク部の周方向における一方側である第一周方向側の端部に形成されて、第一周方向側に隣り合う分割コアと圧入により接合するように構成された第一圧入部と、分割コアと周方向における第一周方向とは反対側である第二周方向側の端部に形成されて、第二周方向側に隣り合う分割コアと圧入により接合するように構成された第二圧入部と、を有する。
この分割コアでは、ヨーク部の第一周方向側の端部に形成された第一圧入部において、第一周方向側に隣り合う分割コアと圧入により接合することができ、ヨーク部の第二周方向側の端部に形成された第二圧入部において、第二周方向側に隣り合う分割コアと圧入により接合することができる。このため、複数の分割コアを円環状に配置して、周方向に隣り合う分割コアの第一圧入部と第二圧入部とを圧入により接合することで、複数の分割コアが圧入により接合されたステータコアを製造することができる。これにより、鉄損の増大を抑制することができるため、モータの特性を向上することができる。
[8] [7]に記載の分割コアにおいて、第一圧入部は、第一周方向に突出する凸部であり、第二圧入部は、第一周方向に窪む凹部であってもよい。この分割コアでは、第一周方向側の端部に、第一圧入部として、第一周方向に突出する凸部が形成されており、第二周方向側の端部に、第二圧入部として、第一周方向に窪む凹部が形成されているため、全ての分割コアが同じ形状であっても、全ての分割コアを圧入により接合することができる。これにより、ステータコアの製造コストを低減することができる。
[9] [7]に記載の分割コアにおいて、第一圧入部は、第一周方向に突出する凸部であり、第二圧入部は、第二周方向に突出する凸部であってもよい。この分割コアでは、隣り合う分割コアの凹部に凸部を圧入することで、隣り合う分割コアと接合することができる。
[10] [7]に記載の分割コアにおいて、第一圧入部は、第二周方向に窪む凹部であり、第二圧入部は、第一周方向に窪む凹部であってもよい。この分割コアでは、隣り合う分割コアの凸部を凹部に圧入することで、隣り合う分割コアと接合することができる。
[11] [7]~[10]の何れかに記載の分割コアにおいて、密度は、7.5g/cm3以上であってもよい。この分割コアでは、密度が7.5g/cm3以上であるため、複数の分割コアを破損させることなく容易に圧入により接合することができる。
[12] 本開示に係るステータは、モータのステータであって、[1]~[6]の何れかに記載のステータコアと、ステータコアのティースに巻回された巻線と、を備える。このステータでは、上述したステータコアを備えるため、鉄損の増大を抑制して、モータの特性を向上することができる。
[13] 本開示に係るモータは、[12]に記載されたステータと、ステータに対して回転可能に配置されたロータと、を備える。このモータでは、上述したステータを備えるため、鉄損の増大を抑制して、モータの特性を向上することができる。
[14] 本開示に係るステータコアの製造方法は、複数の[7]~[11]の何れかに記載の分割コアを用意する用意工程と、複数の分割コアを圧入により接合する圧入工程と、を備える。このステータコアの製造方法では、上述した複数の分割コアを圧入により接合するため、複数の分割コアが圧入により接合されたステータコアを製造することができる。これにより、鉄損の増大を抑制することができるため、モータの特性を向上することができる。
[15] [14]に記載のステータコアの製造方法において、圧入工程では、複数の分割コアを円環状に配置して、複数の分割コアの外周側から複数の分割コアを締め付けてもよい。このステータコアの製造方法では、複数の分割コアを円環状に配置して、複数の分割コアの外周側から複数の分割コアを締め付けることで、複数の分割コアが圧入により接合されたステータコアを少ない工数で製造することができる。
モータの特性を向上することができる。
以下、図面を参照しながら本開示の好適な実施形態について詳細に説明する。なお、図面中、同一又は相当部分には同一符号を付し、重複する説明は省略する。また、図面では、説明を分かり易くするために、寸法割合等を適宜変更している。
(第一実施形態)
[モータ:ラジアルギャップモータ]
第一実施形態に係るモータは、本開示に係るモータをラジアルギャップモータに適用したものである。図1は、第一実施形態に係るモータを示す模式断面である。図1に示すように、本実施形態に係るモータ1は、ラジアルギャップモータであり、ステータ2と、ステータ2に対して回転可能に配置されたロータ3と、ロータ3に固定されたシャフト4と、を備える。ステータ2とロータ3とは、シャフト4の半径方向に離間して配置されている。ロータ3の中央部には、シャフト4が挿通されるシャフト用孔5が形成されている。

第一実施形態に係るモータは、本開示に係るモータをラジアルギャップモータに適用したものである。図1は、第一実施形態に係るモータを示す模式断面である。図1に示すように、本実施形態に係るモータ1は、ラジアルギャップモータであり、ステータ2と、ステータ2に対して回転可能に配置されたロータ3と、ロータ3に固定されたシャフト4と、を備える。ステータ2とロータ3とは、シャフト4の半径方向に離間して配置されている。ロータ3の中央部には、シャフト4が挿通されるシャフト用孔5が形成されている。
[ステータ]
本実施形態に係るステータ2は、モータ1のステータである。ステータ2は、ステータコア6と、ステータコア6に巻回された巻線7と、を備える。ステータコア6は、ステータ2から巻線7を除いた部分であり、モータコア又はコアとも呼ばれる。
[ステータコア]
図2は、第一実施形態に係るステータコアを示す模式図である。図1及び図2に示すように、本実施形態に係るステータコア6は、円環状のヨーク8と、ヨーク8から延びる複数のティース9と、を備える。図面では、一例として、ステータコア6が12個のティース9を備える場合を示している。ヨーク8は、バックヨークとも呼ばれる。ここで、ヨーク8の周方向を周方向D1といい、ヨーク8の半径方向を半径方向D2という。周方向D1は、ヨーク8がなす円環の周方向(モータ1におけるロータ3の回転方向)でもある。半径方向D2は、ヨーク8がなす円環の半径方向(モータ1におけるロータ3の半径方向)でもある。周方向D1における一方側を第一周方向D11といい、周方向D1における第一周方向D11とは反対側を第二周方向D12という。
図2は、第一実施形態に係るステータコアを示す模式図である。図1及び図2に示すように、本実施形態に係るステータコア6は、円環状のヨーク8と、ヨーク8から延びる複数のティース9と、を備える。図面では、一例として、ステータコア6が12個のティース9を備える場合を示している。ヨーク8は、バックヨークとも呼ばれる。ここで、ヨーク8の周方向を周方向D1といい、ヨーク8の半径方向を半径方向D2という。周方向D1は、ヨーク8がなす円環の周方向(モータ1におけるロータ3の回転方向)でもある。半径方向D2は、ヨーク8がなす円環の半径方向(モータ1におけるロータ3の半径方向)でもある。周方向D1における一方側を第一周方向D11といい、周方向D1における第一周方向D11とは反対側を第二周方向D12という。
複数のティース9のそれぞれは、ヨーク8から半径方向D2内側に延びている。巻線7は、複数のティース9のそれぞれに巻回されている。
ステータコア6は、ヨーク8の周方向D1に配置された複数の分割コア10を有しており、複数の分割コア10は、互いに圧入により接合されている。図面では、一例として、6個の分割コア10によりステータコア6が構成されている場合を示している。複数の分割コア10は、周方向D1に一列に並ぶように配置されており、隣り合う分割コア10が互いに圧入により接合されている。複数の分割コア10は、例えば、互いに同じ形状をなしている。
[分割コア]
図3は、第一実施形態に係る分割コアを示す斜視図である。図1~図3に示すように、本実施形態に係る分割コア10は、円弧状に延びるヨーク部8aと、ヨーク部8aから延びる1又は複数のティース9と、を有する。図面では、一例として、分割コア10が1個のティース9を有する場合を示している。ここで、ヨーク部8aが円弧状に延びる方向とステータコア6の周方向D1とは同じであるため、ヨーク部8aが円弧状に延びる方向も周方向D1という。また、ヨーク部8aがなす円弧の半径方向とステータコア6の半径方向D2とは同じであるため、ヨーク部8aがなす円弧の半径方向も半径方向D2という。
図3は、第一実施形態に係る分割コアを示す斜視図である。図1~図3に示すように、本実施形態に係る分割コア10は、円弧状に延びるヨーク部8aと、ヨーク部8aから延びる1又は複数のティース9と、を有する。図面では、一例として、分割コア10が1個のティース9を有する場合を示している。ここで、ヨーク部8aが円弧状に延びる方向とステータコア6の周方向D1とは同じであるため、ヨーク部8aが円弧状に延びる方向も周方向D1という。また、ヨーク部8aがなす円弧の半径方向とステータコア6の半径方向D2とは同じであるため、ヨーク部8aがなす円弧の半径方向も半径方向D2という。
ヨーク部8aは、ヨーク8を周方向D1に分割してなるものである。ヨーク部8aは、ヨーク部本体11と、ヨーク部本体11の第一周方向D11側の端部に形成されて第一周方向D11に突出する凸部12と、ヨーク部本体11の第二周方向D12側の端部に形成されて第一周方向D11に窪む凹部13と、を有している。
凸部12は、第一周方向D11側に隣り合う分割コア10と圧入により接合するように構成された第一圧入部である。つまり、凸部12は、第一周方向D11側に隣り合う分割コア10の凹部13に圧入されることで、第一周方向D11側に隣り合う分割コア10と接合されるように構成されている。凹部13は、第二周方向D12に隣り合う分割コア10と圧入により接合するように構成された第二圧入部である。つまり、凹部13は、第二周方向D12に隣り合う分割コア10の凸部12が圧入されることで、第二周方向D12に隣り合う分割コア10と接合されるように構成されている。
凸部12は、第一周方向D11側に隣り合う分割コア10の凹部13に圧入された際に当該分割コア10の凹部13に圧接される一対の凸部圧接面12a,12aを有する。一対の凸部圧接面12a,12aは、例えば、半径方向D2に対向して周方向D1に延びる対向面、又は、半径方向D2に対向して互いに平行となる対向面である。同様に、凹部13は、第二周方向D12に隣り合う分割コア10の凸部12が圧入された際に当該分割コア10の凸部12に圧接される一対の凹部圧接面13a,13aを有する。一対の凹部圧接面13a、13aは、例えば、周方向D1に延びる対向面、又は、互いに平行となる対向面である。一対の凹部圧接面13aの間の長さL2は、一対の凸部圧接面12aの間の長さL1よりも狭くなっている。一対の凹部圧接面13a,13aの間の長さL2と一対の凸部圧接面12a,12aの間の長さL1との差は、圧入代となる。一対の凹部圧接面13a,13aの間の長さL2と一対の凸部圧接面12a,12aの間の長さL1との差は、例えば、5μm以上60μm、好ましくは7.5μm以上50μm以下、より好ましくは10μm以上40μm以下とすることができる。
周方向D1における凸部12の長さは、例えば、1mm以上15mm以下、好ましくは1.5mm以上10mm以下、より好ましくは2mm以上7mm以下とすることができる。周方向D1における凹部13Aの長さは、例えば、1mm以上15mm以下、好ましくは1.5mm以上10mm以下、より好ましくは2mm以上7mm以下とすることができる。
ヨーク部本体11の第一周方向D11側の端面11aの半径方向D2における長さL3に対する、一対の凸部圧接面12a,12aの長さL1の割合は、例えば、5%以上80%以下、好ましく10%以上70%以下、より好ましくは20%以上50%以下とすることができる。ヨーク部本体11の第二周方向D12側の端面11bの半径方向D2における長さL4に対する、一対の凹部圧接面13a,13aの長さL2の割合は、例えば、5%以上80%以下、好ましくは10%以上70%以下、より好ましくは20%以上50%以下とすることができる。
そして、ステータコア6では、全ての分割コア10の凸部12が、隣の分割コア10の凹部13に圧入されていることで、全ての分割コア10が互いに接合されている。
複数の分割コア10のうちの任意の分割コア10を第一分割コア10aとし、第一分割コア10aと隣り合う分割コア10を第二分割コア10bとする。この場合、第一分割コア10aの凸部12が第二分割コア10bの凹部13に圧入されていることで、第一分割コア10aと第二分割コア10bとが接合されている。また、第一分割コア10aの凹部13に、第二分割コア10bとは反対側に隣り合う分割コア10の凸部12が圧入されていることで、これらの分割コア10が接合されている。また、第二分割コア10bの凸部12が、第一分割コア10aとは反対側に隣り合う分割コア10の凹部13に圧入されていることで、これらの分割コア10が接合されている。
複数の分割コア10のそれぞれは、絶縁材で被覆された軟質磁性粉末の圧粉成形体である。圧粉成形体である複数の分割コア10のそれぞれは、例えば、市販の圧粉成形装置により成形することができる。軟質磁性粉末の素材は、例えば、純鉄、鉄シリコン、鉄コバルトである。軟質磁性粉末の平均粒径は、例えば、3μm以上300μm以下、30μm以上200μm以下、又は50μm以上150μm以下である。絶縁材の素材は、例えば、リン酸、シリコーン等を含む絶縁被膜である。なお、軟質磁性粉末の平均粒径は、株式会社セイシン企業製のロボットシフター(型番:RPS-205)により計測される。
複数の分割コア10のそれぞれの抗折強度は、例えば、50MPa以上200MPa以下、好ましくは60MPa以上175MPa以下、より好ましくは80MPa以上150MPa以下とすることができる。抗折強度は、島津製作所株式会社製 オートグラフを用いて、JIS Z 2511に準拠した方法により測定する。
複数の分割コア10のそれぞれの引張強度は、例えば、25MPa以上100MPa以下、好ましくは30MPa以上85MPa以下、より好ましくは40MPa以上75MPa以下とすることができる。引張強度は、INSTORON社製 5582型を用いて、JIS K7161-1に準拠した方法により測定する。
複数の分割コア10のそれぞれの抗折強度及び引張強度を上記範囲とする観点から、例えば、複数の分割コア10のそれぞれを製造する際に、スチーム処理又は樹脂含浸を行うことができる。スチーム処理は、成形された圧粉成形体を加熱して飽和水蒸気を供給することで、圧粉成形体の表面に酸化被膜を形成し、耐食性、硬度等を向上させる処理である。樹脂含浸は、成形された圧粉成形体を加熱して樹脂を含浸させることで、圧粉成形体の密度及び強度を向上させる処理である。
複数の分割コア10のそれぞれの密度は、例えば、7.5g/cm3以上、好ましくは7.55g/cm3以上、より好ましくは7.6g/cm3以上とすることができる。複数の分割コア10のそれぞれの密度の上限は、特に限定されないが、複数の分割コア10のそれぞれの密度は、例えば、7.8g/cm3以下、好ましくは7.75g/cm3以下、より好ましくは7.7g/cm3以下とすることができる。また、複数の分割コア10のそれぞれの密度は、例えば、7.5g/cm3以上7.8g/cm3以下、好ましくは7.55g/cm3以上7.75g/cm3以下、より好ましくは7.6g/cm3以上7.7g/cm3以下とすることができる。
複数の分割コア10のそれぞれの密度を上記範囲とする観点から、例えば、複数の分割コア10を製造する際に、金型潤滑又は金型形状の最適化を行うことができる。金型潤滑は、軟質磁性粉末に潤滑剤を含有させるのではなく、金型に潤滑剤を塗布してから金型に軟質磁性粉末を充填し、軟質磁性粉末をプレスすることで、圧粉成形体における樹脂の含有比率を低下させて、密度を向上させる方法である。金型形状の最適化は、軟質磁性粉末のプレス時に軟質磁性粉末の流動が大きく阻害されないように、ダイス及びパンチ等の金型の形状を最適化する方法である。
[ステータコア及びステータの製造方法]
次に、本実施形態に係るステータコア及びステータの製造方法について説明する。この製造方法は、上述したステータコア6及びステータ2を製造する方法である。

ステータコア及びステータの製造方法は、上述した複数の分割コア10を用意する用意工程と、複数の分割コア10のそれぞれのティース9に巻線7を巻回する巻回工程と、用意した複数の分割コア10を圧入により接合する圧入工程と、を備える。
巻回工程は、圧入工程の前であれば任意のタイミングで行うことができる。例えば、巻回工程は、用意工程の前に行ってもよく、用意工程の後に行ってもよく、用意工程と同時に行ってもよい。
圧入工程は、挿入工程の後に行う。図4は、第一実施形態に係るステータコアの製造方法における圧入工程を示す模式図である。図4に示すように、圧入工程では、複数の分割コア10を円環状に配置する。これにより、複数の分割コア10のそれぞれは、ティース9がヨーク部8aから半径方向D2内側に延びた状態となる。また、隣り合う分割コア10間では、一方の分割コア10の凸部12が他方の分割コア10の凹部13に向けられた状態となる。そして、複数の分割コア10の外周側(半径方向D2外側)から複数の分割コア10を締め付けることで、隣り合う分割コア10において凸部12を凹部13に圧入する。
凸部12を凹部13に圧入するための圧入代は、例えば、5μm以上60μm、好ましくは7.5μm以上50μm以下、より好ましくは10μm以上40μm以下とすることができる。
複数の分割コア10の締め付けは、例えば、コレットチャック方式により行うことができる。コレットチャック方式では、円環状に配置された複数の分割コア10をコレット14の内側に配置し、コレット14を締め付けることで、複数の分割コア10を締め付ける。
これにより、隣り合う分割コア10が接合されて、ステータコア6及びステータ2が得られる。つまり、複数の分割コア10のヨーク部8aは、互いに接合されることで円環状のヨーク8となり、複数の分割コア10のティース9は、ヨーク8から半径方向D2内側に延びる複数のティース9となる。なお、上記の巻回工程を行わないことで、巻線7を有しないステータコア6のみを製造することができる。
以上説明したように、本実施形態に係るステータコアで6は、絶縁材で被覆された軟質磁性粉末の圧粉成形体である複数の分割コア10が、ヨーク8の周方向D1に配置されて互いに圧入により接合されているため、複数の分割コア10が溶接により接合されている場合に比べて、絶縁特性の低下を抑制することができる。これにより、鉄損の増大を抑制することができるため、モータ1の特性を向上することができる。
また、このステータコア6では、複数の分割コア10が、ヨーク部8aにおいて互いに圧入により接合されているため、ステータコア6の製造時に複数の分割コア10を容易に圧入により接合することができる。
また、このステータコア6では、任意の一つの分割コア10である第一分割コア10aの凸部12が、第一分割コア10aと隣り合う分割コア10である第二分割コア10bの凹部13に圧入されているため、第一分割コア10aと第二分割コア10bとの間での絶縁特性の低下を抑制しつつ、第一分割コア10aと第二分割コア10bとの接合を強固なものとすることができる。
また、このステータコア6では、第一分割コア10a及び第二分割コア10bのそれぞれが凸部12及び凹部13を有し、この凸部12及び凹部13により隣り合う分割コア10と圧入により接合されているため、全ての分割コア10が同じ形状であっても、全ての分割コア10が圧入により接合されたものとすることができる。これにより、ステータコア6の製造コストを低減することができる。
また、このステータコアでは、複数の分割コア10の密度が7.5g/cm3以上、好ましくは7.55g/cm3以上、より好ましくは7.6g/cm3以上であるため、複数の分割コア10が破損せずに圧入により接合されたものとすることができる。
本実施形態に係る分割コア10では、ヨーク部8aの第一周方向D11側の端部に形成された第一圧入部において、第一周方向D11側に隣り合う分割コア10と圧入により接合することができ、ヨーク部8aの第二周方向D12側の端部に形成された第二圧入部において、第二周方向D12側に隣り合う分割コア10と圧入により接合することができる。このため、複数の分割コア10を円環状に配置して、周方向D1に隣り合う分割コア10の第一圧入部と第二圧入部とを圧入により接合することで、複数の分割コア10が圧入により接合されたステータコア6を製造することができる。これにより、鉄損の増大を抑制することができるため、モータ1の特性を向上することができる。
また、この分割コア10では、第一周方向D11側の端部に、第一圧入部として、第一周方向D11に突出する凸部12が形成されており、第二周方向D12側の端部に、第二圧入部として、第一周方向D11に窪む凹部13が形成されているため、全ての分割コア10が同じ形状であっても、全ての分割コア10を圧入により接合することができる。これにより、ステータコア6の製造コストを低減することができる。
また、この分割コア10では、密度が7.5g/cm3以上、好ましくは7.55g/cm3以上、より好ましくは7.6g/cm3以上であるため、複数の分割コア10を破損させることなく容易に圧入により接合することができる。
本実施形態に係るステータ2では、上述したステータコア6を備えるため、鉄損の増大を抑制して、モータ1の特性を向上することができる。
本実施形態に係るモータ1では、上述したステータ2を備えるため、鉄損の増大を抑制して、モータ1の特性を向上することができる。
本実施形態に係るステータコアの製造方法では、上述した複数の分割コア10を圧入により接合するため、複数の分割コア10が圧入により接合されたステータコア6を製造することができる。これにより、鉄損の増大を抑制することができるため、モータ1の特性を向上することができる。
本実施形態に係るステータコアの製造方法では、複数の分割コア10を円環状に配置して、複数の分割コア10の外周側から複数の分割コア10を締め付けることで、複数の分割コア10が圧入により接合されたステータコア6を少ない工数で製造することができる。
(第二実施形態)
[モータ:アキシャルギャップモータ]
第二実施形態に係るモータは、基本的に第一実施形態に係るモータと同様であるが、本開示に係るモータをアキシャルギャップモータに適用した点で、第一実施形態に係るモータと相違する。図5は、第二実施形態に係るモータを示す模式断面である。図5に示すように、本実施形態に係るモータ1Aは、アキシャルギャップモータであり、ステータ2Aと、ステータ2Aに対して回転可能に配置されたロータ3Aと、ロータ3Aに固定されたシャフト4Aと、を備える。ステータ2Aとロータ3Aとは、シャフト4Aの軸線方向に離間して配置されている。ロータ3Aの中央部には、シャフト4Aが挿通されるシャフト用孔5Aが形成されている。
[モータ:アキシャルギャップモータ]

図6は、第二実施形態に係るステータコアを示す模式図である。図5及び図6に示すように、本実施形態に係るステータコア6Aは、円環状のヨーク8Aと、ヨーク8Aから延びる複数のティース9Aと、を備える。図面では、一例として、ステータコア6Aが24個のティース9Aを備える場合を示している。ここで、ヨーク8Aの周方向を周方向D1といい、ヨーク8Aの半径方向を半径方向D2といい、ヨーク8Aの厚さ方向を厚さ方向D3という。厚さ方向D3は、ロータ3Aの回転軸線方向及びシャフト4Aの軸線方向でもある。
複数のティース9Aのそれぞれは、ヨーク8から厚さ方向D3に延びている。巻線7Aは、複数のティース9Aのそれぞれに巻回されている。
ステータコア6Aは、ヨーク8Aの周方向D1に配置された複数の分割コア10Aを有しており、複数の分割コア10Aは、互いに圧入により接合されている。図面では、一例として、4個の分割コア10Aによりステータコア6Aが構成されている場合を示している。複数の分割コア10Aのそれぞれは、絶縁材で被覆された軟質磁性粉末の圧粉成形体である。なお、複数の分割コア10Aのそれぞれの抗折強度、引張強度、密度等は、第一実施形態の複数の分割コア10のそれぞれと同様とすることができる。複数の分割コア10Aは、周方向D1に一列に並ぶように配置されており、隣り合う分割コア10Aが互いに圧入により接合されている。複数の分割コア10Aは、例えば、互いに同じ形状をなしている。

凸部12Aは、第一実施形態の凸部12と同様に、第一周方向D11側に隣り合う分割コア10Aと圧入により接合するように構成された第一圧入部である。凹部13Aは、第一実施形態の凹部13Aと同様に、第二周方向D12に隣り合う分割コア10Aと圧入により接合するように構成された第二圧入部である。
凸部12Aは、第一周方向D11側に隣り合う分割コア10Aの凹部13Aに圧入された際に当該分割コア10Aの凹部13Aに圧接される一対の凸部圧接面12Aa,12Aaを有する。一対の凸部圧接面12Aa,12Aaは、例えば、半径方向D2に対向して周方向D1に延びる対向面、又は、半径方向D2に対向して互いに平行となる対向面である。同様に、凹部13Aは、第二周方向D12に隣り合う分割コア10Aの凸部12Aが圧入された際に当該分割コア10Aの凸部12Aに圧接される一対の凹部圧接面13Aa,13Aaを有する。一対の凹部圧接面13Aa、13Aaは、例えば、半径方向D2に対向して周方向D1に延びる対向面、又は、半径方向D2に対向して互いに平行となる対向面である。一対の凹部圧接面13Aaの間の長さL6は、一対の凸部圧接面12Aaの間の長さL5よりも狭くなっている。一対の凹部圧接面13Aaの間の長さL6と一対の凸部圧接面12Aaの間の長さL5との差は、圧入代となる。一対の凹部圧接面13Aaの間の長さL6と一対の凸部圧接面12Aaの間の長さL5との差は、例えば、5μm以上60μm、好ましくは7.5μm以上50μm以下、より好ましくは10μm以上40μm以下とすることができる。

ヨーク部本体11Aの第一周方向D11側の端面11Aaの半径方向D2における長さL7に対する、一対の凸部圧接面12Aa,12Aaの長さL5の割合は、例えば、5%以上80%以下、好ましく10%以上70%以下、より好ましくは20%以上50%以下とすることができる。ヨーク部本体11Aの第二周方向D12側の端面11Abの半径方向D2における長さL8に対する、一対の凹部圧接面13Aa,13Aaの長さL6の割合は、例えば、5%以上80%以下、好ましくは10%以上70%以下、より好ましくは20%以上50%以下とすることができる。
そして、ステータコア6Aでは、全ての分割コア10Aの凸部12Aが、隣の分割コア10Aの凹部13Aに圧入されていることで、全ての分割コア10Aが互いに接合されている。
複数の分割コア10Aのうちの任意の分割コア10Aを第一分割コア10Aaとし、第一分割コア10Aaと隣り合う分割コア10Aを第二分割コア10Abとする。この場合、第一分割コア10Aaの凸部12Aが第二分割コア10Abの凹部13Aに圧入されていることで、第一分割コア10Aaと第二分割コア10Abとが接合されている。また、第一分割コア10Aaの凹部13Aに、第二分割コア10Abとは反対側に隣り合う分割コア10Aの凸部12が圧入されていることで、これらの分割コア10Aが接合されている。また、第二分割コア10Abの凸部12Aが、第一分割コア10Aaとは反対側に隣り合う分割コア10Aの凹部13Aに圧入されていることで、これらの分割コア10が接合されている。
複数の分割コア10Aのそれぞれの抗折強度、引張強度、密度等は、第一実施形態の複数の分割コア10のそれぞれと同様とすることができる。
[ステータコア及びステータの製造方法]
[ステータコア及びステータの製造方法]
次に、本実施形態に係るステータコア及びステータの製造方法について説明する。この製造方法は、上述したステータコア6A及びステータ2Aを製造する方法である。
ステータコア及びステータの製造方法は、上述した複数の分割コア10Aを用意する用意工程と、複数の分割コア10Aのそれぞれのティース9Aに巻線7Aを巻回する巻回工程と、用意した複数の分割コア10Aを圧入により接合する圧入工程と、を備える。
巻回工程は、圧入工程の前であれば任意のタイミングで行うことができる。例えば、巻回工程は、用意工程の前に行ってもよく、用意工程の後に行ってもよく、用意工程と同時に行ってもよい。
圧入工程は、挿入工程の後に行う。図8は、第二実施形態に係るステータコアの製造方法における圧入工程を示す模式図である。図8に示すように、圧入工程では、複数の分割コア10Aを円環状に配置する。このとき、複数の分割コア10Aにおいて、ティース9Aがヨーク部8Aaから厚さ方向D3における同じ方向に延びた状態となるように、複数の分割コア10Aを配置する。これにより、隣り合う分割コア10A間では、一方の分割コア10Aの凸部12Aが他方の分割コア10Aの凹部13Aに向けられた状態となる。そして、複数の分割コア10Aの外周側から複数の分割コア10Aを締め付けることで、隣り合う分割コア10Aにおいて凸部12Aを凹部13Aに圧入する。
凸部12Aを凹部13Aに圧入するための圧入代は、例えば、5μm以上60μm、好ましくは7.5μm以上50μm以下、より好ましくは10μm以上40μm以下とすることができる。
複数の分割コア10の締め付けは、例えば、コレットチャック方式により行うことができる。コレットチャック方式では、円環状に配置された複数の分割コア10Aをコレット14Aの内側に配置し、コレット14Aを締め付けることで、複数の分割コア10Aを締め付ける。
これにより、隣り合う分割コア10Aが接合されて、ステータコア6A及びステータ2Aが得られる。つまり、複数の分割コア10Aのヨーク部8Aaは、互いに接合されることで円環状のヨーク8Aとなり、複数の分割コア10Aのティース9Aは、ヨーク8Aから厚さ方向D3に延びる複数のティース9Aとなる。なお、上記の巻回工程を行わないことで、巻線7Aを有しないステータコア6Aのみを製造することができる。
本開示は、上記実施形態に限定されるものではなく、本開示の趣旨を逸脱しない限り適宜変更が可能である。
例えば、上記実施形態では、全ての分割コアは、第一圧入部が凸部であり、第二圧入部が凹部であるものとして説明したが、複数の分割コアは、第一圧入部及び第二圧入部の双方が凸部であるものと、第二圧入部及び第二圧入部の双方が凹部であるものと、が混在していてもよい。
図9は、変形例のステータコアを示す模式図である。図9に示すステータコア6Bは、基本的に第一実施形態のステータコア6と同様であるが、複数の分割コアが、第一圧入部及び第二圧入部の双方が凸部である分割コア10B1と、第一圧入部及び第二圧入部の双方が凹部である分割コア10B2と、を有する点で、第一実施形態のステータコア6と相違する。
分割コア10B1は、第一圧入部としての凸部12Baと、第二圧入部としての凸部12Bbと、を有している。凸部12Baは、第一周方向D11側の端部に形成されて、第一周方向D11に突出している。凸部12Bbは、第二周方向D12側の端部に形成されて、第二周方向D12に突出している。
分割コア10B2は、第一圧入部としての凹部13Baと、第二圧入部としての凹部13Bbと、を有している。凹部13Baは、第一周方向D11側の端部に形成されて、第二周方向D12に窪んでいる。凹部13Bbは、第二周方向D12側の端部に形成されて、第一周方向D11に窪んでいる。
ステータコア6Bでは、分割コア10B1と分割コア10B2とが、円環状に交互に配置されて、互いに圧入により接合されている。つまり、分割コア10B1の凸部12Baが第一周方向D11側に隣り合う分割コア10B2の凹部13Bbに圧入されている。また、分割コア10B1の凸部12Bbが第二周方向D12側に隣り合う分割コア10B2の凹部13Baに圧入されている。
図10は、変形例のステータコアを示す模式図である。図10に示すステータコア6Bは、基本的に第二実施形態のステータコア6Aと同様であるが、複数の分割コアとして、第一圧入部及び第二圧入部の双方が凸部である分割コア10C1と、第一圧入部及び第二圧入部の双方が凹部である分割コア10C2と、を有する点で、第二実施形態のステータコア6Aと相違する。
分割コア10C1は、第一圧入部としての凸部12Caと、第二圧入部としての凸部12Cbと、を有している。凸部12Caは、第一周方向D11側の端部に形成されて、第一周方向D11に突出している。凸部12Cbは、第二周方向D12側の端部に形成されて、第二周方向D12に突出している。
分割コア10C2は、第一圧入部としての凹部13Caと、第二圧入部としての凹部13Cbと、を有している。凹部13Caは、第一周方向D11側の端部に形成されて、第二周方向D12に窪んでいる。凹部13Cbは、第二周方向D12側の端部に形成されて、第一周方向D11に窪んでいる。
ステータコア6Cでは、分割コア10C1と分割コア10C2とが、円環状に交互に配置されて、互いに圧入により接合されている。つまり、分割コア10C1の凸部12Caが第一周方向D11側に隣り合う分割コア10C2の凹部13Cbに圧入されている。また、分割コア10C1の凸部12Cbが第二周方向D12側に隣り合う分割コア10C2の凹部13Caに圧入されている。
また、上記実施形態では、複数の分割コアは圧入のみによって接合されているものとして説明したが、圧入及び接着によって接合されているものとしてもよい。この場合、複数の分割コアを圧入する前に、複数の複数の分割コアの接合部分に接着剤を塗布する。これにより、第一分割コアと第二分割コアとの間に接着剤が配置されて、複数の分割コアが圧入及び接着により接合されたステータコアを得ることができる。このように、第一分割コアと第二分割コアとの間に接着剤が配置されていることで、第一分割コアと第二分割コアとの接合強度を更に高めることができる。また、複数の分割コアを圧入により接合する前に複数の分割コアの接合部分に接着剤を塗布することで、複数の分割コアの接合強度を更に高めることができる。
次に、本開示の実施例を説明する。但し、本開示は以下の実施例に限定されるものではない。
(実施例1)
実施例1として、図11に示すステータ100を作製した。ステータ100の作製では、まず、一方端部に凸部111が形成され、他方端部に凹部112が形成された、半円弧状の分割コア110を2個作製した。次に、一次巻きを100ターン、二次巻きを20ターンとして、各分割コア110のティースに巻線を巻回した。次に、2個の分割コア110を円環状に配置し、それぞれ凸部111を凹部112に圧入することで、外径が30cm、内径が20cm、厚さ(長さ)が5cmの円環状のステータ100を作製した。
実施例1として、図11に示すステータ100を作製した。ステータ100の作製では、まず、一方端部に凸部111が形成され、他方端部に凹部112が形成された、半円弧状の分割コア110を2個作製した。次に、一次巻きを100ターン、二次巻きを20ターンとして、各分割コア110のティースに巻線を巻回した。次に、2個の分割コア110を円環状に配置し、それぞれ凸部111を凹部112に圧入することで、外径が30cm、内径が20cm、厚さ(長さ)が5cmの円環状のステータ100を作製した。
そして、磁束密度が1Tで一定となる条件で、鉄損及び渦電流損を測定した。鉄損及び渦電流損の測定には、岩崎通信機気株式会社製のBHアナライザ SY-8218を用いた。鉄損の測定結果を表1及び図13に示し、渦電流損の測定結果を表2及び図14に示す。
(比較例1)
比較例1として、図12に示すステータ200を作製した。ステータ200の作製では、まず、一方端面211及び他方端面212が平面状に形成された半円弧状の分割コア210を2個作製した。次に、一次巻きを100ターン、二次巻きを20ターンとして、各分割コア210のティースに巻線を巻回した。次に、2個の分割コア210を円環状に配置し、それぞれ一方端面211と他方端面212とを突き当てて2個の分割コア210を溶接することで、外径が30cm、内径が20cm、厚さ(長さ)が5cmの円環状のステータ200を作製した。
比較例1として、図12に示すステータ200を作製した。ステータ200の作製では、まず、一方端面211及び他方端面212が平面状に形成された半円弧状の分割コア210を2個作製した。次に、一次巻きを100ターン、二次巻きを20ターンとして、各分割コア210のティースに巻線を巻回した。次に、2個の分割コア210を円環状に配置し、それぞれ一方端面211と他方端面212とを突き当てて2個の分割コア210を溶接することで、外径が30cm、内径が20cm、厚さ(長さ)が5cmの円環状のステータ200を作製した。
そして、実施例1と同条件で、鉄損及び渦電流損を測定した。鉄損の測定結果を表1及び図13に示し、渦電流損の測定結果を表2及び図14に示す。
表1及び図13に示すように、2個の分割コア110を圧入により接合した実施例1のステータ100は、2個の分割コア210を溶接により接合した比較例1のステータ200よりも、鉄損が大幅に低下していた。また、表2及び図14に示すように、2個の分割コア110を圧入により接合した実施例1のステータ100は、2個の分割コア210を溶接により接合した比較例1のステータ200よりも、渦電流損が大幅に低下していた。このような結果から、比較例1のステータ200では、溶接により軟質磁性粉末の絶縁被膜が溶けたため、渦電流損が増加して鉄損が増加したが、実施例1のステータ100では、溶接を行わなかったため、比較例1のステータ200に比べて、渦電流損が低減して鉄損が低減したものと推察される。
本開示は、ステータコア、分割コア、ステータ、モータ、及びステータコアの製造方法として利用可能である。

- 円環状に形成されたヨークと、前記ヨークから延びる複数のティースと、を備えるステータコアであって、
絶縁材で被覆された軟質磁性粉末の圧粉成形体である複数の分割コアを備え、
前記複数の分割コアは、前記ヨークの周方向に配置されて、互いに圧入により接合されている、
ステータコア。 - 前記複数の分割コアのそれぞれは、前記ヨークが前記周方向に分割されてなるヨーク部を有し、
前記複数の分割コアは、前記ヨーク部において互いに圧入により接合されている、
請求項1に記載のステータコア。 - 前記複数の分割コアは、第一分割コアと、前記周方向において前記第一分割コアと隣り合う第二分割コアと、を含み、
