Abstract
ハジキ欠陥や異物欠陥を抑制し、優れた外観品質を備える調光フィルム、及び透明導電フィルムを提供することを目的とする。本実施形態の調光フィルムは、一対の透明導電フィルムと、前記透明導電フィルムの間に位置する調光層と、を有し、前記調光層と接する透明導電フィルム表面の表面張力が、51dyn/cm以上70dyn/cm以下である、ことを特徴とする。本実施形態の調光フィルムは、調光フィルムに適用される透明導電フィルムであって、前記調光フィルムの調光層と接する表面の表面張力が、51dyn/cm以上70dyn/cm以下であることを特徴とする。
Description
本発明は、調光フィルム、及び透明導電フィルムに関する。
特許文献1には、調光フィルムに用いられる透明導電フィルムの透明導電層の表面張力が28dyn/cm以上50dyn/cm以下であることが開示されている。特許文献1では、透明導電フィルムと調光層との貼り合せムラの発生を抑えるとともに、透明導電層と調光層との密着性を高めることができるとしている。
調光層は、透明導電フィルム表面に直接形成されるため、該透明導電フィルム表面の影響を強く受けるところ、表面張力の大きさによって、調光層にハジキ欠陥や異物欠陥が見られ、外観不良や特性劣化の問題が生じることがわかった。
本発明は、かかる点に鑑みてなされたものであり、ハジキ欠陥や異物欠陥を抑制し、優れた外観品質を備える調光フィルム、及び透明導電フィルムを提供することを目的とする。
本実施形態の調光フィルムは、一対の透明導電フィルムと、前記透明導電フィルムの間に位置する調光層と、を有し、前記調光層と接する透明導電フィルム表面の表面張力が、51dyn/cm以上70dyn/cm以下である、ことを特徴とする。
本実施形態の透明導電フィルムは、調光フィルムに適用される透明導電フィルムであって、前記調光フィルムの調光層と接する表面の表面張力が、51dyn/cm以上70dyn/cm以下である、ことを特徴とする。
本発明によれば、ハジキ欠陥や異物欠陥の発生を減らすことができ、良好な外観品質を備える調光フィルム、及びそれに用いる透明導電フィルムを提供することができる。
以下に本発明の実施の形態を詳細に説明するが、以下の説明は、本説明の実施の形態の一例(代表例)であり、本発明はその要旨を超えない限りこれらの内容に限定されない。
<第1の実施の形態における調光フィルム10の構成>
図1は、第1の実施の形態の調光フィルム10の断面模式図である。図1に示すように、調光フィルム10は、一対の透明導電フィルム1、1と、該透明導電フィルム1、1の間に位置する調光層2と、を有して構成される。調光層2は、透明導電フィルム表面1a、1aに、直接接触している。
図1は、第1の実施の形態の調光フィルム10の断面模式図である。図1に示すように、調光フィルム10は、一対の透明導電フィルム1、1と、該透明導電フィルム1、1の間に位置する調光層2と、を有して構成される。調光層2は、透明導電フィルム表面1a、1aに、直接接触している。
(透明導電フィルム1)
透明導電フィルム1は、透明基材3と、透明基材3の表面に形成された透明導電層4とを有して構成される。ここで、「フィルム」は、厚みより平面の幅及び長さが極めて大きい平面形状を指すが、「シート」と読み替えることもできる。なお、本実施の形態では、JIS規格に規定する厚みにより「フィルム」、「シート」を区別するものではない。
透明導電層4の調光層2と対向する側の表面は、該調光層2と直接接する透明導電フィルム表面1aを構成する。
透明導電フィルム1は、透明基材3と、透明基材3の表面に形成された透明導電層4とを有して構成される。ここで、「フィルム」は、厚みより平面の幅及び長さが極めて大きい平面形状を指すが、「シート」と読み替えることもできる。なお、本実施の形態では、JIS規格に規定する厚みにより「フィルム」、「シート」を区別するものではない。
透明導電層4の調光層2と対向する側の表面は、該調光層2と直接接する透明導電フィルム表面1aを構成する。
透明基材3の材質を限定するものではないが、例えば、PET(Polyethylene Terephthalate)フィルムが好ましく使用される。
また、透明導電層4は、導電性を有する透明な層であり、材質を限定するものではないが、例えば、酸化インジウムスズ(ITO)、フッ素ドープ酸化スズ(FTO)、酸化スズ、酸化亜鉛、カーボンナノチューブ(CNT)、ポリ(3,4-エチレンジオキシチオフェン)(PEDOT)を含むポリマー、或いは、Ag合金薄膜を含む多層膜等が挙げられる。このうち、透明導電層4には、ITO又はAg合金を用いることが好ましい。
また、膜厚を限定するものでないが、透明基材3は、50μm~200μm程度であり、透明導電層4は、10nm~100nm程度である。
(調光層2)
調光層2は、例えば、高分子ネットワーク型液晶(PNLC:Polymer Network Liquid Crystal)、高分子分散型液晶(PDLC:Polymer Dispersed Liquid Crystal)、カプセル型ネマティック液晶(NCAP:Nematic Curvilinear Aligned Phase)等から構成される。例えば、高分子ネットワーク型液晶は、3次元の網目状を有した高分子ネットワークを備え、高分子ネットワークが有する空隙に液晶分子を保持する。調光層2が含む液晶分子は、例えば、誘電率異方性が正であって、液晶分子の長軸方向の誘電率が液晶分子の短軸方向の誘電率よりも大きい。液晶分子は、例えば、シッフ塩基系、アゾ系、アゾキシ系、ビフェニル系、ターフェニル系、安息香酸エステル系、トラン系、ピリミジン系、シクロヘキサンカルボン酸エステル系、フェニルシクロヘキサン系、ジオキサン系の液晶分子である。
調光層2は、例えば、高分子ネットワーク型液晶(PNLC:Polymer Network Liquid Crystal)、高分子分散型液晶(PDLC:Polymer Dispersed Liquid Crystal)、カプセル型ネマティック液晶(NCAP:Nematic Curvilinear Aligned Phase)等から構成される。例えば、高分子ネットワーク型液晶は、3次元の網目状を有した高分子ネットワークを備え、高分子ネットワークが有する空隙に液晶分子を保持する。調光層2が含む液晶分子は、例えば、誘電率異方性が正であって、液晶分子の長軸方向の誘電率が液晶分子の短軸方向の誘電率よりも大きい。液晶分子は、例えば、シッフ塩基系、アゾ系、アゾキシ系、ビフェニル系、ターフェニル系、安息香酸エステル系、トラン系、ピリミジン系、シクロヘキサンカルボン酸エステル系、フェニルシクロヘキサン系、ジオキサン系の液晶分子である。
本実施の形態における調光層2は、液晶分子、光硬化性樹脂、及びスペーサを含有して構成されることが好ましい。
<本実施の形態の調光フィルム10に至る経緯>
図2は、従来において、調光層12にハジキ欠陥13が生じた状態を示す拡大模式図である。図2に示すように、一対の透明導電フィルム11と、該透明導電フィルム11の間に位置する調光層12との境界付近にハジキ欠陥13が見られ、外観不良となった。図3(a)は、ハジキ欠陥の写真であり、図3(b)は、その模式図である。
図2は、従来において、調光層12にハジキ欠陥13が生じた状態を示す拡大模式図である。図2に示すように、一対の透明導電フィルム11と、該透明導電フィルム11の間に位置する調光層12との境界付近にハジキ欠陥13が見られ、外観不良となった。図3(a)は、ハジキ欠陥の写真であり、図3(b)は、その模式図である。
図4は、従来において、調光層12に異物欠陥14が生じた状態を示す拡大模式図である。図4に示すように、一対の透明導電フィルム11の間に位置する調光層12に異物14aが混入し、異物14aと、その周辺を含めた異物欠陥14が見られ、外観不良となった。異物14aの周辺では、空洞が生じたり、液晶分子の配列が不規則化するなどの欠陥が発生する。図5(a)は、異物欠陥の写真であり、図5(b)は、その模式図である。
このように、調光層12は、透明導電フィルム11に直接接して形成される。このため、外観や特性面で、透明導電フィルム表面11aの影響を受け、上記したハジキ欠陥13や異物欠陥14が発生することがわかった。
そこで、本発明者は、鋭意研究を行った結果、透明導電フィルム表面1aの表面張力を調整して、ハジキ欠陥及び異物欠陥の発生を減少でき、外観品質良好な調光フィルム10を発明するに至った。
<本実施の形態の調光フィルム10の特徴点>
本実施の形態では、調光層2と接する透明導電フィルム表面1aの表面張力が、51dyn/cm以上70dyn/cm以下であることを特徴とする。なお、表面張力の評価方法は、JIS K 6768に準拠する。

表面張力を上記の範囲内で調整することにより、図2で示したハジキ欠陥13や、図4で示した異物欠陥14の発生を抑制できる。なお、本実施の形態においては、ハジキ欠陥及び異物欠陥の欠陥サイズは直径2.0mm以上のものとした。直径φは、図6(a)に示す円形や楕円形の場合や、図6(b)に示す異形状の場合、それぞれ幅寸法a及び長さ寸法bを測定し、(幅寸法a+長さ寸法b)/2にて算出することができる。なお、幅寸法aと長さ寸法bは直交関係にある。ここでは、欠陥が、円形や楕円形、異形状の場合を例示したが、これ以外の形状であっても同様にして直径φを求めることができる。
図2で示すように、ハジキ欠陥13は、調光層12と透明導電フィルム11との界面付近で発生するが、透明導電フィルム表面の表面張力を51dyn/cm以上とすることで、該界面での濡れ性が良好となり、調光材料を塗布した際のハジキの発生を抑制できる。一方で、透明導電フィルム表面の表面張力が高くなりすぎると、図4で示すように、調光材料の塗工工程などで、異物14aが調光層12の内部に混入しやすくなるため、表面張力を70dyn/cm以下とすることで、調光層の塗工の際に異物14aが噛み込むのを抑制できる。
本実施の形態では、表面張力は、54dyn/cm以上であることが好ましく、56dyn/cm以上であることがより好ましい。表面張力は、66dyn/cm以下であることが好ましく、64dyn/cm以下であることがより好ましく、62dyn/cm以下であることがさらに好ましい。
本実施の形態では、ハジキ欠陥と異物欠陥の合計欠陥数を、0.69個/m2以下に抑えることができ、好ましくは、0.5個/m2以下にでき、より好ましくは、0.45個/m2以下にできる。
上記した表面張力に調整する表面改質処理として、コロナ処理や常圧プラズマ処理を実施できるが、これに限定されるものではない。
<その他の実施の形態における調光フィルムの構成>
図7では、透明導電フィルム5が、透明基材3/透明導電層4/保護層6の積層フィルムであり、調光層2と接する透明導電フィルム表面5aが保護層6である。

図8では、透明導電フィルム7が、透明基材3/透明導電層4/配向層8の積層フィルムであり、調光層2と接する透明導電フィルム表面7aが配向層8である。
図9では、透明導電フィルム9が、透明基材3/透明導電層4/保護層6/配向層8の積層フィルムであり、調光層2と接する透明導電フィルム表面9aが配向層8である。
このように、調光層2と接する透明導電フィルム表面は、図1のように、透明導電層4に限定されず、図7のように、保護層6や図8、9のように配向層8等であってもよい。いずれの場合においても、透明導電フィルム表面6a、7a、8aの表面張力は、51dyn/cm以上70dyn/cm以下に調整される。
図8、9のように調光フィルムの層構造に配向層8を備える構成は、リバース型の調光フィルムに適用される。
(配向層8)
配向層8は、調光層2が含む液晶分子の配向を制御する層である。図8、9に示す本実施の形態の調光フィルム10は、リバース型調光フィルムであり、駆動電圧が印加されていないとき、液晶分子を配向層8の法線方向に沿って配向(垂直配向)させて透明とされており、駆動電圧が印加されているとき、調光フィルム10は不透明となる。
配向層8は、調光層2が含む液晶分子の配向を制御する層である。図8、9に示す本実施の形態の調光フィルム10は、リバース型調光フィルムであり、駆動電圧が印加されていないとき、液晶分子を配向層8の法線方向に沿って配向(垂直配向)させて透明とされており、駆動電圧が印加されているとき、調光フィルム10は不透明となる。
配向層8を構成する材料を限定するものではないが、例えば、ポリアミド、ポリイミド、ポリカーボネート、ポリスチレン、ポリシロキサン、ポリエチレンテレフタレートやポリエチレンナフタレート等のポリエステル、ポリメチルメタクリレート等のポリアクリレートが挙げられる。このうち、ポリイミド系樹脂を用いることが好ましい。
配向層8の膜厚を限定するものではないが、50nm~250nm程度であり、好ましくは、100nm~200nm程度である。これにより、液晶分子に対する優れた配向規制力を有することができる。
リバース型において、電源をオフにした透明状態での外観品質は重要である。このため、配向層8の表面の表面張力を調整して、調光層2との間でハジキ欠陥や異物欠陥が生じることを極力抑制し、優れた外観品質を得ることが望ましい。
また、図7や図9に示す保護層6は、特に限定するものでなく、例えば、プライマー層である。その他、機能層としての、例えば、ハードコート層、アンチブロッキング層、プライマー層、或いは、インデックマッチング層の少なくともいずれか1つを、透明導電フィルムに含めることができ、該機能層が、調光層2と接する透明導電フィルム表面に該当する場合は、機能層表面の表面張力が、51dyn/cm以上70dyn/cm以下に調整される。
以下、本発明の効果を明確にするために実施した実施例により、本発明を詳細に説明する。なお、本発明は、以下の実施例によって何ら限定されるものではない。
<表面改質方法>
透明導電フィルムの透明導電層表面に改質処理を行った。改質処理方法を限定するものではないが、本実験では、常圧プラズマ処理を実施した。実験では、電極出力30kVに対して、0%~90%にて制御した。

<表面張力の評価方法>
JIS K 6768(プラスチック-フィルム及びシート-ぬれ張力試験方法)に準拠して、透明導電層表面の表面張力を求めた。

<調光フィルムの作製>
上記の表面改質処理にて、表面張力が異なる複数の透明導電フィルムを使用して、夫々、図1に示す調光フィルムを作製した。

<欠陥評価方法>
欠陥は、光学系検査機にて評価した。照明には高輝度LEDを用い、検出方式は散乱透過型とした。

図3、5に示すハジキ欠陥や異物欠陥の判定は、直径が2mm以上のものを欠陥と見做した。欠陥サイズは、図6にて求めた。
その実験結果が表1及び図10に示されている。

ハジキ欠陥と異物欠陥の合計欠陥数が、0.69個/m2以上である場合は、判定を×し、0.69個/m2以下であれば、判定を○とした。
実験によると、表面張力が50dyn/cm以下であると、ハジキ欠陥が多数発生し、合計欠陥数が、0.69個/m2以上となり、また、表面張力が71dyn/cm以上であると異物欠陥が多数発生し、合計欠陥数が、0.69個/m2以上となった。
そこで、表面張力を、51dyn/cm以上70dyn/cm以下とし、好ましくは、54dyn/cm以上或いは、56dyn/cm以上、66dyn/cm以下或いは、64dyn/cm以下とした。

- 一対の透明導電フィルムと、
前記透明導電フィルムの間に位置する調光層と、を有し、
前記調光層と接する透明導電フィルム表面の表面張力が、51dyn/cm以上70dyn/cm以下である、
ことを特徴とする調光フィルム。 - 前記調光層は、液晶分子、光硬化性樹脂、及びスペーサを含有して構成される、
