Description

磁性ペースト、回路部材及び回路部材の製造方法
 本開示は、磁性ペースト、回路部材及び回路部材の製造方法に関する。
 工業製品に要求される特性に応じて、様々な物性を有する金属粉を含む材料が使用されている。例えば、インダクタ、電磁波シールド、及びボンド磁石等の分野では、磁性粉を含む磁性材料が使用されている。中でも、近年、磁性粉と樹脂とを含む材料に対する要望が高まっている(例えば、特許文献1参照。)。
特開2014-127624号公報
 回路部材の製造方法として、基材に設けられた微細な隙間(例えば、配線間の隙間、スルーホール、非貫通孔、キャビティー、トレンチ)にペースト状の磁性材料(磁性ペースト)を埋め込む方法が検討されている。しかしながら、回路部材のさらなる小型化に伴って、磁性ペーストが適用される隙間のサイズも小さくなってきており、当該隙間を充分に埋め込むためには、磁性ペーストにより高い流動性が求められるようになってきている。
 そこで、本開示の一側面は、流動性が向上された磁性ペーストを提供することを目的とする。また、本開示の他のいくつかの側面は、上記磁性ペーストを用いて得られる回路部材及びその製造方法を提供することを目的とする。
 本開示は、いくつかの側面において、下記[1]~[10]を提供する。

 本開示の一側面によれば、流動性が向上された磁性ペーストを提供することができる。また、本開示の他のいくつかの側面によれば、上記磁性ペーストを用いて得られる回路部材及びその製造方法を提供することができる。

 本明細書中、「~」を用いて示された数値範囲は、「~」の前後に記載される数値をそれぞれ最小値及び最大値として含む範囲を示す。また、具体的に明示する場合を除き、「~」の前後に記載される数値の単位は同じである。本明細書中に段階的に記載されている数値範囲において、ある段階の数値範囲の上限値又は下限値は、他の段階の数値範囲の上限値又は下限値に置き換えてもよい。また、本明細書中に記載されている数値範囲において、その数値範囲の上限値又は下限値は、実施例に示されている値に置き換えてもよい。また、個別に記載した上限値及び下限値は任意に組み合わせ可能である。また、「A又はB」とは、A及びBのどちらか一方を含んでいればよく、両方とも含んでいてもよい。また、以下で例示する材料は、特に断らない限り、1種単独で用いてもよく、2種以上を組み合わせて用いてもよい。ペースト中の各成分の含有量は、ペースト中に各成分に該当する物質が複数存在する場合、特に断らない限り、ペースト中に存在する当該複数の物質の合計量を意味する。また、本明細書において、「(メタ)アクリロイル」とは、アクリロイル、及び、それに対応するメタクリロイルの少なくとも一方を意味する。「(メタ)アクリレート」等の他の類似の表現においても同様である。
 以下、本開示の例示的な実施形態について説明する。ただし、本開示は下記実施形態に何ら限定されるものではない。
<磁性ペースト>
 一実施形態の磁性ペーストは、(A)磁性粉(以下、「(A)成分」ともいう。)と、(B)ラジカル重合性化合物(以下、「(B)成分」ともいう。)と、(C)熱ラジカル重合開始剤(以下、「(C)成分」ともいう。)と、を含有する。
 上記磁性ペーストは、熱硬化性成分として、ラジカル重合性化合物及び熱ラジカル重合開始剤を含有するため、従来の磁性ペースト(例えば、エポキシ樹脂を含有する磁性ペースト)と比較して、優れた流動性を有する。そのため、上記磁性ペーストは、回路部材用の基材に設けられた微細な隙間(例えば、配線間の隙間、スルーホール、非貫通孔、キャビティー、トレンチ)を充填する用途に用いてよく、中でも、有機溶剤の使用が厳しく制限されるスルーホール、非貫通孔、キャビティー又はトレンチを充填する用途に用いてよい。
 また、磁性ペーストの流動性は磁性粉の量が増えるほど低下する傾向があるため、従来の磁性ペーストでは充分な流動性を確保するために磁性粉の量を少なくする必要があるが、上記磁性ペーストによれば、充分な流動性を維持しながら、従来よりも磁性粉の配合量を増やすことができる。そのため、上記磁性ペーストによれば、充分な流動性と、より高い透磁率とを両立し得る。
[(A)成分]
 (A)成分(磁性粉)は、磁性粒子の集合体である。磁性粒子は磁性成分を少なくとも含む。磁性粒子は、1種の磁性成分を単独で含んでいてよく、複数種の磁性成分を含んでいてもよい。磁性粒子は、磁性成分のみからなっていてもよいが、磁性成分以外の成分をさらに含んでいてもよい。磁性粒子の全質量を基準とする磁性成分の含有量は20質量%以上であってよく、(A)成分の全質量を基準とする磁性成分の含有量は50質量%以上であってよい。
 磁性成分は、例えば、金属元素を含む。磁性成分に含まれる金属元素は、例えば、卑金属元素、貴金属元素、遷移金属元素、及び希土類元素からなる群から選択される少なくとも1種であってよい。金属元素は、例えば、鉄(Fe)、銅(Cu)、チタン(Ti)、マンガン(Mn)、コバルト(Co)、ニッケル(Ni)、亜鉛(Zn)、ニオブ(Nb)、アルミニウム(Al)、スズ(Sn)、クロム(Cr)、バリウム(Ba)、ストロンチウム(Sr)、鉛(Pb)、銀(Ag)、プラセオジム(Pr)、ネオジム(Nd)、サマリウム(Sm)、及びジスプロシウム(Dy)からなる群より選ばれる少なくとも1種であってよい。
 磁性成分は、金属元素の1種のみからなる金属単体であってよく、金属元素の2種以上から構成される合金であってもよい。合金は、固溶体、共晶、及び金属間化合物からなる群より選ばれる少なくとも1種を含んでよい。合金は、例えば、Fe-Cr系合金、及びFe-Ni-Cr系合金等の鉄合金であってよい。また、Cu-Sn系合金、Cu-Sn-P系合金、Cu-Ni系合金、及びCu-Be系合金等の銅合金であってもよい。
 磁性成分は、上記金属元素と、上記金属元素以外の元素とを含む金属化合物であってもよい。上記金属元素以外の元素として、例えば、炭素(C)、酸素(О)、ベリリウム(Be)、リン(P)、ホウ素(B)、及びケイ素(Si)からなる群から選択される少なくとも1種が挙げられる。金属化合物は、例えば、酸化鉄等の金属酸化物であってよい。金属化合物は、金属酸化物を主成分とする焼結体(例えば、金属酸化物と、コバルト、ニッケル、及びマンガン等の金属元素とを混合焼結してなる焼結体)であってもよい。
 磁性成分は、軟磁性成分であってよく、強磁性成分であってもよい。磁性成分は、例えば、Fe-Si系合金、Fe-Si-Al系合金(センダスト)、Fe-Ni系合金(パーマロイ)、Fe-Cu-Ni系合金(パーマロイ)、Fe-Co系合金(パーメンジュール)、Fe-Cr-Si系合金(電磁ステンレス鋼)、Nd-Fe-B系合金(希土類磁石)、Sm-Fe-N系合金(希土類磁石)、Al-Ni-Co系合金(アルニコ磁石)、及びフェライトからなる群より選ばれる少なくとも1種であってよい。フェライトは、例えば、スピネルフェライト、六方晶フェライト、又はガーネットフェライトであってよい。
 (A)成分は、より高い透磁率が得られる観点から、Fe単体及びFe系合金からなる群から選択される少なくとも1種を含んでよい。Fe系合金は、例えば、Fe-Si系合金、Fe-Si-Al系合金、Fe-Ni系合金、Fe-Cu-Ni系合金、Fe-Co系合金、Fe-Cr-Si系合金、Fe-Si-B系合金、及びFe-Si-B-P-Nb-Cr系合金からなる群から選択される少なくとも1種であってよい。(A)成分は、さらに高い透磁率が得られる観点から、Feアモルファス合金粉を含んでよい。
 Feアモルファス合金は、主成分となるFeをSi等の他の元素と一緒に高温溶融した合金を急冷して得られる非晶質の粉末であり、金属ガラスとしても知られている。Feアモルファス合金粉は、当技術分野で周知の方法に従って製造することができる。Feアモルファス合金粉は、市販品として入手することもできる。例えば、エプソンアトミックス株式会社製の製品名AW2-08、及びKUAMET-6B2、大同特殊鋼株式会社製の製品名DAPMS3、DAPMS7、DAPMSA10、DAPPB、DAPPC、DAPMKV49、DAP410L、DAP430L、及びDAPHYBシリーズ、並びに株式会社神戸製鋼所製の製品名MH45D、MH28D、MH25D、及びMH20Dが挙げられる。これらのFeアモルファス合金粉の1種を使用しても、又は2種以上を組み合わせて使用してもよい。
 (A)成分の表面の全体又は一部は、表面処理剤によって被覆されていてもよい。表面処理剤は、例えば、無機酸化物、リン酸系化合物及びリン酸塩系化合物、並びにシランカップリング剤等の無機系表面処理剤、モンタンワックス等の有機系表面処理剤、樹脂硬化物であってよい。表面処理剤として、後述するカップリング剤を使用することもできる。
 (A)成分(例えばFe系合金を含む磁性粉)は、その表面の全体又は一部が絶縁性材料によって被覆されていてよい。すなわち、(A)成分は、表面が絶縁性材料で被覆された磁性粒子(以下、「絶縁被覆磁性粒子」)を含んでいてよい。絶縁性材料としては、例えば、シリカ、チタニア、リン酸カルシウム、モンタンワックス、及びエポキシ樹脂硬化物が挙げられる。絶縁被覆磁性粒子は、絶縁被覆を有するFeアモルファス合金粉であってよい。絶縁被覆を構成する無機酸化物被膜の厚さは、例えば、1~100nmであってよい。
 絶縁被覆磁性粒子としては、例えば、エプソンアトミックス株式会社製の「KUAMET9A4」(Fe-Si-B系合金、D50:20μm、絶縁被覆あり)、新東工業株式会社製の「SAP-2C」(Fe-Si-B-P-Nb-Cr系合金、D50:2.2μm、絶縁被覆あり)を用いることができる。これらの絶縁被覆磁性粒子は、絶縁被覆を有しない磁性粒子と併用してよく、例えば、戸田工業株式会社製のソフトフェライト粉「BSN-125」(Ni-Zn系合金、D50:10μm、絶縁被覆なし)等と併用してよい。
 磁性粒子の形状は、特に限定されない。磁性粒子は、例えば、球状、楕円球、扁平形状、板状、棒状、及び針状であってよい。埋込性がより向上する観点では、磁性粒子の形状は、球状であってよい。ここで、磁性粒子が球状であるとは、下記方法により測定される磁性粒子の長軸と短軸の比(長軸/短軸)であるアスペクト比の平均値が1.0~4.0であることを意味する。本明細書においてアスペクト比の平均値は、無作為に選択される100個それぞれの磁性粒子について長軸と短軸の比(長軸/短軸)を求め、これら得られたアスペクト比を平均した値である。磁性粒子の長軸とは、磁性粒子に外接し、互いに平行である二平面の間の距離が最大となるように選ばれる二平面間の距離を意味する。磁性粒子の短軸とは、磁性粒子に外接し、互いに平行である二平面の間の距離が最小となるように選ばれる二平面間の距離を意味する。磁性ペーストの流動性及び埋め込み性、並びに磁性粒子の緻密充填の観点から、磁性粒子のアスペクト比は1.0~3.0であってよく、1.0~2.0又は1.0~1.5であってもよい。
 (A)成分のD50は、磁性ペーストの流動性及び透磁率の観点では、1.1μm以上であってよく、1.2μm以上又は1.3μm以上であってもよい。(A)成分のD50は、磁性粒子の緻密充填の観点では、3.6μm以下であってよく、3.5μm以下又は3.4μm以下であってもよい。これらの観点では、(A)成分のD50は、1.1~3.6μm、1.2~3.6μm、1.3~3.6μm、1.1~3.5μm、1.2~3.5μm、1.3~3.5μm、1.1~3.4μm、1.2~3.4μm又は1.3~3.4μmであってもよい。なお、D50とは、(A)成分の体積基準の粒度分布において、粒径の小さい側から累積した体積の積算量が(A)成分全体の50%となるときの粒径を意味する。(A)成分のD50の算出に用いられる粒度分布は、レーザー回折散乱式粒径分布測定装置を用い、実施例に記載の条件で粒度分布測定を行うことにより得ることができる。
 (A)成分は、複数の磁性粉を組み合わせることで得られる混合粉であってもよい。混合粉は、例えば、D50(体積基準の粒度分布における50%累積粒径)が0.5~8.0μmである第一の磁性粉と、D50(体積基準の粒度分布における50%累積粒径)が8.0~50.0μmである第二の磁性粉とを含んでいてよい。第一の磁性粉のD50は、1.0~5.0μm又は1.5~4.5μmであってもよい。第二の磁性粉のD50は、10.0~40.0μm又は12.0~30.0μmであってもよい。
 第一の磁性粉の配合量は、粒子の緻密充填性及び磁気損失抑制の観点では、磁性ペースト中の磁性粉の全質量を基準として、5.0質量%以上であってよく、8.0質量%以上又は10.0質量%以上であってもよい。第一の磁性粉の配合量は、粒子の緻密充填性、ペースト粘度、硬化物の透磁率、及び熱膨張率の観点では、磁性ペースト中の磁性粉の全質量を基準として、95.0質量%以下であってよく、92.0質量%以下、90.0質量%以下、30.0質量%以下、28.0質量%以下又は25.0質量%以下であってもよい。これらの観点から、第一の磁性粉の配合量は、磁性ペースト中の磁性粉の全質量を基準として、5.0~95.0質量%、5.0~92.0質量%、5.0~90.0質量%、8.0~95.0質量%、8.0~92.0質量%、8.0~90.0質量%、10.0~95.0質量%、10.0~92.0質量%、又は10.0~90.0質量%であってもよく、5.0~30.0質量%、5.0~28.0質量%、5.0~25.0質量%、8.0~30.0質量%、8.0~28.0質量%、8.0~25.0質量%、10.0~30.0質量%、10.0~28.0質量%、又は10.0~25.0質量%であってもよい。
 第二の磁性粉の配合量は、粒子の緻密充填性、ペースト粘度、硬化物の透磁率、及び熱膨張率の観点では、磁性ペースト中の磁性粉の全質量を基準として、5.0質量%以上であってよく、10.0質量%以上、15.0質量%以上、70.0質量%以上、72.0質量%以上又は75.0質量%以上であってもよい。第二の磁性粉の配合量は、粒子の緻密充填性及び磁気損失の観点では、磁性ペースト中の磁性粉の全質量を基準として、95.0質量%以下であってよく、92.0質量%以下又は90.0質量%以下であってもよい。これらの観点から、第二の磁性粉の配合量は、磁性ペースト中の磁性粉の全質量を基準として、5.0~95.0質量%、5.0~92.0質量%、5.0~90.0質量%、10.0~95.0質量%、10.0~92.0質量%、10.0~90.0質量%、15.0~95.0質量%、15.0~92.0質量%、15.0~90.0質量%、70.0~95.0質量%、70.0~92.0質量%、70.0~90.0質量%、72.0~95.0質量%、72.0~92.0質量%、72.0~90.0質量%、75.0~95.0質量%、75.0~92.0質量%又は75.0~90.0質量%であってよい。
 第一の磁性粉と第二の磁性粉の合計体積に対する第一の磁性粉の体積比率(「第一の磁性粉の体積」/「第一の磁性粉と第二の磁性粉の合計体積」)は、粒子の緻密充填性、ペースト粘度、硬化物の透磁率、熱膨張率、及び磁気損失の観点では、0.05以上であってよく、0.08以上又は0.10以上であってもよい。第一の磁性粉と第二の磁性粉の合計体積に対する第一の磁性粉の体積比率は、粒子の緻密充填性、ペースト粘度、硬化物の透磁率、及び熱膨張率の観点では、0.95以下、0.92以下又は0.90以下、0.30以下、0.28以下又は0.25以下であってもよい。これらの観点から、第一の磁性粉と第二の磁性粉の合計体積に対する第一の磁性粉の体積比率は、0.05~0.95、0.05~0.92、0.05~0.90、0.08~0.95、0.08~0.92、0.08~0.90、0.10~0.95、0.10~0.92、又は0.10~0.90であってもよく、0.05~0.30、0.05~0.28、0.05~0.25、0.08~0.30、0.08~0.28、0.08~0.25、0.10~0.30、0.10~0.28又は0.10~0.25であってよい。
 (A)成分の含有量は、高い透磁率が得られる観点から、磁性ペーストの全体積を基準として、40体積%以上であってよく、50体積%以上又は60体積%以上であってもよい。(A)成分の含有量は、より高い流動性が得られる観点から、磁性ペーストの全体積を基準として、90体積%以下であってよく、85体積%以下又は80体積%以下であってもよい。上記観点から、(A)成分の含有量は、磁性ペーストの全体積を基準として、40~90体積%、40~85体積%、40~80体積%、50~90体積%、50~85体積%、50~80体積%、60~90体積%、60~85体積%又は60~80体積%であってよい。
[(B)成分]
 (B)成分(ラジカル重合性化合物)は、熱によって(C)成分(熱ラジカル重合開始剤)から発生したラジカルによって重合する化合物である。(B)成分は、モノマー、又は、1種若しくは2種以上のモノマーが重合してなるポリマー(又はオリゴマー)のいずれであってもよい。(B)成分は、1種の化合物を単独で用いてもよく、複数種の化合物を組み合わせて用いてもよい。
 (B)成分は、ラジカルによって反応する官能基(ラジカル重合性基)を有する化合物である。ラジカル重合性基としては、例えば、(メタ)アクリロイル基、ビニル基、アリル基、スチリル基、アルケニル基、アルケニレン基、マレイミド基等が挙げられる。ラジカル重合性基の数(官能基数)は、1~10であってよく、1~6又は1~4であってもよい。
 (B)成分としては、磁性ペーストの流動性と硬化物の特性(例えば密着性、熱物性及び機械特性)とのバランスをより良好なものとする観点から、(メタ)アクリロイル基を有する化合物(以下、「(B1)成分」ともいう。)を用いてもよい。(B1)成分は、(メタ)アクリロイル基を1つ有する化合物(以下、「(B1-1)成分」ともいう。)であってよく、(メタ)アクリロイル基を2つ以上有する化合物(以下、「(B1-2)成分」ともいう。)であってもよい。磁性ペーストの流動性と硬化物の特性とのバランスをさらに良好なものとする観点では、(B1-1)成分と(B1-2)成分とを組み合わせて用いてもよい。
 (B1-1)成分としては、磁性ペーストの流動性と硬化物の特性とのバランスをより良好なものとする観点から、アルキル(メタ)アクリレートを用いてよい。アルキル基((メタ)アクリロイル基以外の部分)は、直鎖状であっても分岐状であっても環状であってもよい。アルキル基の炭素数は、1以上、3以上、5以上、又は6以上であってよく、30以下、24以下、20以下、18以下、14以下、又は12以下であってよい。アルキル基の炭素数は、例えば、1~30、1~24、3~18、5~14、又は6~12であってもよく、1~11、1~8、1~6、又は1~4であってもよく、12~30、12~28、12~24、12~22、12~18、又は12~14であってもよい。
 アルキル(メタ)アクリレートは、磁性ペーストの流動性と硬化物の特性とのバランスをより良好なものとする観点から、環状のアルキル基(シクロアルキル基)を有していてよい。環状のアルキル基を有するアルキル(メタ)アクリレートとしては、シクロヘキシル(メタ)アクリレート、3,3,5-トリメチルシクロヘキシル(メタ)アクリレート、イソボルニル(メタ)アクリレート、テルペン(メタ)アクリレート、ジシクロペンタニル(メタ)アクリレート等が挙げられる。
 アルキル(メタ)アクリレートの含有量は、(B)成分の全質量を基準として、0~80質量%であってよく、磁性ペーストの流動性と硬化物の特性とのバランスをより良好なものとする観点から、5~80質量%、5~70質量%又は10~60質量%であってもよい。
 (B1-1)成分としては、磁性ペーストの流動性と硬化物の特性とのバランスをより良好なものとする観点から、下記式(I)で表される化合物(以下、「アクリルアミド系化合物」ともいう。)を用いてもよい。
 式(I)中、R1及びR2は、それぞれ独立に水素原子又は1価の有機基を表し、互いに結合して環を形成していてもよい。R3は、水素原子又はメチル基を表す。
 R1及びR2で表される1価の有機基は、炭素原子、水素原子、酸素原子、硫黄原子等を含む基であってよく、炭素原子及び水素原子のみを含む基であってもよく、炭素原子、水素原子及び酸素原子のみを含む基であってもよい。1価の有機基は、例えば、アルキル基等の1価の炭化水素基であってよい。アルキル基としては、例えば、メチル基、エチル基、n-プロピル基、イソプロピル基等が挙げられる。
 R1及びR2により形成される環は、5員環、6員環、又は7員環であってよい。当該環は、窒素原子と、R1及びR2で表される基とで形成されており、窒素原子以外に、炭素原子、水素原子、酸素原子、硫黄原子等を含んでいてよく、窒素原子、炭素原子、水素原子及び酸素原子のみを含んでいてもよい。
 アクリルアミド系化合物の具体例としては、ジメチルアクリルアミド、ジエチルアクリルアミド、ジイソプロピルアクリルアミド、N-(メタ)アクリロイルモルホリン、N-アクリロイルチオモルホリン、N-アクリロイルオキサゾリン、N-アクリロイルチアゾリジン、N-アクリロイルイミダゾリジン、N-(メタ)アクリロイルピペラジン、N-ビニルピロリドン、及びN-ビニルカプロラクタムが挙げられる。
 アクリルアミド系化合物の含有量は、(B)成分の全質量を基準として、0~80質量%であってよく、磁性ペーストの流動性と硬化物の特性とのバランスをより良好なものとする観点から、5~80質量%、5~70質量%又は10~60質量%であってもよい。
 (B1-1)成分としては、磁性ペーストの流動性と硬化物の特性とのバランスをより良好なものとする観点から、ヒドロキシアルキル(メタ)アクリレートを用いてもよい。ヒドロキシアルキル(メタ)アクリレートは、上記したアルキル(メタ)アクリレートにおける水素原子の1つ又は2つ以上がヒドロキシ基で置換されてなる化合物である。ヒドロキシアルキル(メタ)アクリレートとしては、例えば、2-ヒドロキシエチル(メタ)アクリレート、2-ヒドロキシプロピル(メタ)アクリレート、3-ヒドロキシプロピル(メタ)アクリレート、2-ヒドロキシブチル(メタ)アクリレート、4-ヒドロキシブチル(メタ)アクリレート、6-ヒドロキシヘキシル(メタ)アクリレート、8-ヒドロキシオクチル(メタ)アクリレート、10-ヒドロキシデシル(メタ)アクリレート、12-ヒドロキシラウリル(メタ)アクリレート、及び、(4-ヒドロキシメチルシクロへキシル)メチル(メタ)アクリレートが挙げられる。
 ヒドロキシアルキル(メタ)アクリレートの含有量は、(B)成分の全質量を基準として、0~80質量%であってよく、磁性ペーストの流動性と硬化物の特性とのバランスをより良好なものとする観点から、5~80質量%、5~70質量%又は10~60質量%であってもよい。
 (B1-1)成分としては、1種の化合物を単独で用いてもよく、複数種の化合物を組み合わせて用いてもよい。磁性ペーストの流動性と硬化物の特性とのバランスをより良好なものとする観点では、アルキル(メタ)アクリレートと、アクリルアミド系化合物及びヒドロキシアルキル(メタ)アクリレートからなる群より選択される少なくとも1種と、を組み合わせて用いてよい。これらの化合物の合計量は、(B1-1)成分の全質量を基準として、90~100質量%、95~100質量%又は99~100質量%であってよい。
 (B1-1)成分としては、上記以外の化合物を用いてもよいが、当該化合物の含有量は、(B1-1)成分の全質量を基準として、40質量%以下、30質量%以下又は20質量%以下であってよい。
 (B1-1)成分の含有量は、磁性ペーストの流動性と硬化物の特性とのバランスをより良好なものとする観点から、(B)成分の全質量を基準として、20~99質量%、30~95質量%又は40~90質量%であってよい。
 (B1-2)成分としては、硬化物の熱物性及び機械特性をより良好なものとする観点から、下記式(1)で表される化合物を用いてもよい。
 式(1)中、R11及びR12はそれぞれ独立に水素原子又はメチル基を表し、R13はポリ(メタ)アクリレート鎖を有する2価の基を表す。
 ポリ(メタ)アクリレート鎖は、下記式(1a)で表される構造単位を含む。
 式(1a)中、R14は水素原子又は1価の有機基を表し、R15は水素原子又はメチル基を表す。
 R14で表される1価の有機基は、例えば、炭化水素基であってよく、酸素原子有する有機基であってもよく、窒素原子を有する有機基であってもよい。
 炭化水素基は、鎖状であってよく、環(例えば芳香族環)を有していてもよい。炭化水素基の炭素数は、例えば、1以上であってよく、18以下であってよい。炭化水素基としては、例えば、メチル基、エチル基、n-プロピル基、イソプロピル基、n-ブチル基、イソブチル基、t-ブチル基、n-ペンチル基、n-ヘキシル基、n-へプチル基、n-オクチル基、2-エチルヘキシル基、2-プロピルへプチル基、ノニル基、デシル基、イソデシル基、ドデシル基、オクタデシル基、フェニル基、トルイル基、及びベンジル基が挙げられる。
 酸素原子を有する有機基としては、例えば、アルコキシ基を有する基、ヒドロキシル基を有する基、カルボキシル基を有する基、及びグリシジル基を有する基が挙げられる。アルコキシ基を有する基の例として、2-メトキシエチル基、及び3-メトキシブチル基が挙げられる。ヒドロキシル基を有する基の例として、2-ヒドロキシエチル基、2-ヒドロキシプロピル基、及び4-ヒドロキシブチル基が挙げられる。カルボキシル基を有する基の例として、カルボキシル基が挙げられる。グリシジル基を有する基の例として、グリシジル基が挙げられる。
 窒素原子を有する有機基としては、例えば、アミノ基又はニトリル基を有する基が挙げられる。アミノ基を有する基の例として、2-アミノエチル基が挙げられる。ニトリル基を有する基の例として、ニトリル基が挙げられる。
 R14で表される1価の有機基は、磁性ペーストの流動性と硬化物の特性とのバランスをより良好なものとする観点から、極性基を有する基であってよく、ヒドロキシル基又はカルボキシル基を有する基であってよい。
 式(1)で表される化合物は、下記式(1-1)で表される化合物であってもよい。
 式(1-1)中、R11及びR12は式(1)におけるR11及びR12とそれぞれ同義であり、R14及びR15は式(1a)におけるR14及びR15とそれぞれ同義であり、nは2以上の整数(例えば、2~1000)である。
 式(1)で表される化合物の23℃における粘度は、例えば、5~1000Pa・sであり、10Pa・s以上、15Pa・s以上、20Pa・s以上、25Pa・s以上、30Pa・s以上、又は35Pa・s以上であってもよく、800Pa・s以下、700Pa・s以下、600Pa・s以下、又は550Pa・s以下であってもよい。
 本明細書における粘度は、JIS Z8803に基づいて測定された値を意味し、具体的には、E型粘度計(例えば、東機産業(株)製、PE-80L)により測定された値を意味する。なお、粘度計の校正は、JIS Z8809-JS14000に基づいて行うことができる。
 式(1)で表される化合物のガラス転移温度(Tg)は、例えば、-60~0℃であり、-50℃以上、又は-40℃以上であってもよく、-10℃以下、又は-30℃以下であってもよい。式(1)で表される化合物のガラス転移温度(Tg)は、-60~-10℃、-60~-30℃、-50~0℃、-50~-10℃、-50~-30℃、-40~0℃、-40~-10℃、又は-40~-30℃であってもよい。ガラス転移温度は、示差走査熱量測定により測定された値を意味する。
 式(1)で表される化合物の含有量は、磁性ペーストの流動性と硬化物の特性とのバランスをより良好なものとする観点から、(B)成分の全質量を基準として、0~70質量%、5~60質量%又は10~50質量%であってよい。式(1-1)で表される化合物の含有量が上記範囲であってもよい。
 (B1-2)成分としては、1種の化合物を単独で用いてもよく、複数種の化合物を組み合わせて用いてもよい。(B1-2)成分としては、上記以外の化合物を用いてもよいが、当該化合物の含有量は、(B1-2)成分の全質量を基準として、10質量%以下、5質量%以下又は1質量%以下であってよい。
 (B1-2)成分の含有量は、磁性ペーストの流動性と硬化物の特性とのバランスをより良好なものとする観点から、(B)成分の全質量を基準として、0~70質量%、5~60質量%又は10~50質量%であってよい。
 (B1-1)成分に対する(B1-2)成分の質量比((B1-2)成分の含有量/(B1-1)成分の含有量)は、磁性ペーストの流動性と硬化物の特性とのバランスをより良好なものとする観点から、0.02~4.0、0.1~1.5又は0.2~0.7であってよい。
 (B1)成分の含有量((B1-1)成分の含有量と(B1-2)成分の含有量の合計)は、磁性ペーストの流動性と硬化物の特性とのバランスをより良好なものとする観点から、(B)成分の全質量を基準として、60~100質量%、70~100質量%又は80~100質量%であってよい。
 (B)成分は、硬化物特性をより良好なものとする観点から、重量平均分子量が3000以上である化合物(以下、「高分子化合物」ともいう。)を含んでいてもよい。高分子化合物の重量平均分子量は、硬化物の反りを抑制する観点及び硬化物の強度をより良好なものとする観点から、4000以上、5000以上、6000以上、7000以上、8000以上、9000以上、10000以上、11000以上、12000以上、又は13000以上であってもよい。高分子化合物の重量平均分子量は、磁性ペーストの流動性をより良好なものとする観点から、100000以下、80000以下、60000以下、34000以下、31000以下、又は28000以下であってよい。上記観点から、高分子化合物の重量平均分子量は、例えば、3000~100000であってよい。
 高分子化合物は、上記(B1)成分であってよい。高分子化合物は、(B1-1)成分及び(B1-2)成分のいずれであってもよいが、磁性ペーストの流動性と硬化物の特性とのバランスをより良好なものとする観点から、式(1)で表される化合物であってよい。すなわち、式(1)で表される化合物の重量平均分子量は、上述した範囲であってよい。式(1-1)中のnは、式(1)で表される化合物の重量平均分子量が上記のような範囲となるような整数であってよい。
 本明細書における重量平均分子量は、ゲルパーミエーションクロマトグラフィー(GPC)を用いて以下の条件で測定され、ポリスチレンを標準物質として決定される値を意味する。
・測定機器:HLC-8320GPC(製品名、東ソー(株)製)
・分析カラム:TSKgel SuperMultipore HZ-H(3本連結)(製品名、東ソー(株)製)

 高分子化合物の含有量は、磁性ペーストの流動性と硬化物の特性とのバランスをより良好なものとする観点から、(B)成分の全質量を基準として、0~70質量%、5~60質量%又は10~50質量%であってよい。
 (B)成分は、25℃で液状であってよい。ここで、「25℃で液状」とは、E型粘度計で測定した25℃における粘度が600Pa・s以下であることをいい、(B)成分が複数の化合物を含む場合、(B)成分に該当する全ての化合物からなる混合物が25℃で液状であることをいう。
 (B)成分の含有量は、より高い流動性が得られる観点から、磁性ペースト中の不揮発分の全質量を基準として、1.0質量%以上、1.5質量%以上又は2.0質量%以上であってよい。(B)成分の含有量は、高い透磁率が得られる観点では、磁性ペースト中の不揮発分の全質量を基準として、20質量%以下、15質量%以下又は10質量%以下であってよい。上記観点から、(B)成分の含有量は、磁性ペースト中の不揮発分の全質量を基準として、1.0~20質量%、1.0~15質量%、1.0~10質量%、1.5~20質量%、1.5~15質量%、1.5~10質量%、2.0~20質量%、2.0~15質量%又は2.0~10質量%であってよい。なお、磁性ペースト中の不揮発分とは、磁性ペーストに含まれる成分のうち揮発成分以外の成分を意味する。揮発成分とは、熱ラジカル重合開始剤共存下において180℃で60分間加熱した際に20質量%以上の質量減少を示し、かつ、沸点が300℃以下の成分をいう。
[(C)成分]
 (C)成分(熱ラジカル重合開始剤)としては、例えば、アゾ化合物及び有機過酸化物が挙げられる。アゾ化合物としては、例えば、アゾビスイソブチロニトリル、アゾビス-4-メトキシ-2,4-ジメチルバレロニトリル、アゾビスシクロヘキサノン-1-カルボニトリル及びアゾジベンゾイルが挙げられる。有機過酸化物としては、例えば、過酸化ベンゾイル、過酸化ラウロイル、ジ-t-ブチルパーオキサイド、ジ-t-へキシルパーオキサイド、ジ-t-ブチルパーオキシヘキサヒドロテレフタレート、t-ブチルパーオキシ-2-エチルヘキサノエート、1,1-t-ブチルパーオキシ-3,3,5-トリメチルシクロヘキサン及びt-ブチルペルオキシイソプロピルカーボネートが挙げられる。(C)成分としては、これらを1種単独で又は2種以上を組み合わせて用いてよい。
 (C)成分の含有量は、(B)成分の重合を好適に進行させる観点から、(B)成分100質量部に対して、0.01質量部以上、0.05質量部以上、0.1質量部以上又は0.5質量部以上であってよい。(C)成分の含有量は、重合を好適に進行させる観点から、(B)成分100質量部に対して、10質量部以下、5質量部以下又は3質量部以下であってよい。上記観点から、(C)成分の含有量は、(B)成分100質量部に対して、0.01~10質量部、0.05~5質量部、0.1~3質量部又は0.5~3質量部であってよい。
[(D)成分]
 磁性ペーストは、酸化防止剤(以下、「(D)成分」ともいう。)をさらに含有してもよい。酸化防止剤としては、例えば、フェノール系酸化防止剤、ベンゾフェノン系酸化防止剤、ベンゾエート系酸化防止剤、ヒンダードアミン系酸化防止剤及びベンゾトリアゾール系酸化防止剤が挙げられる。
 酸化防止剤としては、耐熱性及び低揮発性の観点から、フェノール系酸化防止剤を用いてよい。フェノール系酸化防止剤は、例えばヒンダードフェノール構造(ヒンダードフェノール環)を有している。ヒンダードフェノール構造(ヒンダードフェノール環)は、例えば、フェノール環における水酸基に対してオルト位の位置の一方又は両方にt-ブチル基が結合した構造であってよい。フェノール系酸化防止剤は、このようなヒンダードフェノール環を1個以上有しており、このようなヒンダードフェノール環を2個以上、3個以上又は4個以上有していてもよい。
 フェノール系酸化防止剤としては、例えば2-t-ブチル-4-メトキシフェノール、3-t-ブチル-4-メトキシフェノール、2,6-ジ-t-ブチル-4-エチルフェノール、2,2’-メチレン-ビス(4-メチル-6-t-ブチルフェノール)、4,4’-チオビス-(3-メチル-6-t-ブチルフェノール)、4,4’-ブチリデンビス(3-メチル-6-t-ブチルフェノール)、1,1,3-トリス(2-メチル-4-ヒドロキシ-5-t-ブチルフェニル)ブタン、1,3,5-トリメチル-2,4,6-トリス(3,5-ジ-t-ブチル-4-ヒドロキシベンジル)ベンゼン及びテトラキス-[メチレン-3-(3’,5’-ジ-t-ブチル-4’-ヒドロキシフェニル)プロピオネート]メタンが挙げられる。
 酸化防止剤の含有量は、磁性ペースト中の(B)成分100質量部に対して、0.01~10質量部、0.05~8質量部又は0.1~5質量部であってよい。
[その他の成分]
 磁性ペーストは、上述した成分以外の成分(その他の成分)をさらに含有してもよい。その他の成分としては、例えば、熱可塑性樹脂、カップリング剤、難燃剤、分散剤、粘度調整剤、潤滑剤等が挙げられる。
 熱可塑性樹脂は、例えば、アクリル樹脂、ポリエチレン、ポリプロピレン、ポリスチレン、ポリ塩化ビニル、及びポリエチレンテレフタレートからなる群より選ばれる少なくとも1種であってよい。熱可塑性樹脂の含有量は、磁性ペースト中の不揮発分の全質量を基準として、0.01~1.0質量%であってよい。
 カップリング剤は、磁性粉の分散性の向上、熱硬化性成分と磁性粉との密着性の向上、磁性ペーストから得られる硬化物の基材に対する密着性、可撓性、機械的強度の向上等に寄与する。そのため、カップリング剤を用いることにより、充填性がより向上する傾向があり、また、クラックをより生じ難い磁性体が得られる傾向がある。カップリング剤は、例えば、シラン系化合物(シランカップリング剤)、チタン系化合物、アルミニウム化合物(アルミニウムキレート類)、及びアルミニウム/ジルコニウム系化合物からなる群より選ばれる少なくとも1種であってよい。中でも、上記効果が得られやすい観点から、シランカップリング剤であってもよい。
 シランカップリング剤は、式:-SiR1 n(OR2)3-nで表される加水分解性シリル基を有する有機化合物である。ここで、式中のR1及びR2は、それぞれ独立して炭化水素基を表し、nは0~2の整数を表す。R1及びR2が複数存在する場合、複数のR1及びR2は、それぞれ、互いに同一であっても異なっていてもよい。炭化水素基は、例えば、炭素数1~20のアルキル基である。
 シランカップリング剤は、上記加水分解性シリル基に加えて、エポキシ基、メルカプト基、(メタ)アクリロイル基、スチリル基、ビニル基、酸無水物基、ウレイド基等の反応性官能基、及び/又は、アルキル基、アリール基等の有機官能基を更に有していてよい。なお、ラジカル重合性基を有するシランカップリング剤は、(B)成分にも該当するものとする。
 シランカップリング剤は、例えば、エポキシシラン、メルカプトシラン、アミノシラン、アルキルシラン、ウレイドシラン、酸無水物系シラン、メタクリルシラン、スチリルシラン及びビニルシランからなる群より選ばれる少なくとも1種であってよい。
 シランカップリング剤の具体例としては、N-フェニル-3-アミノプロピルトリメトキシシラン、3-アミノプロピルトリメトキシシラン、3-グリシドキシプロピルトリメトキシシラン、オクチルトリメトキシシラン、3-メタクリロキシプロピルトリメトキシシラン、8-メタクリロキシオクチルトリメトキシシラン、p-スチリルトリメトキシシラン、ビニルトリメトキシシラン、7-オクテニルトリメトキシシラン等が挙げられる。
 カップリング剤の含有量は、密着性及び分散性の観点から、磁性ペースト中の不揮発分の全質量を基準として、0.01質量%以上であってよく、0.05質量%以上又は0.1質量%以上であってもよい。カップリング剤の含有量は、透磁率の観点から、磁性ペースト中の不揮発分の全質量を基準として、1.0質量%以下であってよく、0.9質量%以下又は0.8質量%以下であってもよい。これらの観点から、カップリング剤の含有量は、磁性ペースト中の不揮発分の全質量を基準として、0.01~1.0質量%、0.05~0.9質量%又は0.1~0.8質量%であってよい。
 難燃剤は、磁性ペーストの環境安全性、リサイクル性及び低コスト化等に寄与する。難燃剤は、例えば、臭素系難燃剤、リン系難燃剤、水和金属化合物系難燃剤、シリコーン系難燃剤、窒素含有化合物、ヒンダードアミン化合物、有機金属化合物及び芳香族エンジニアリングプラスチックからなる群より選ばれる少なくとも1種であってよい。難燃剤の含有量は、例えば、磁性ペースト中の不揮発分の全質量を基準として、0.01~0.5質量%であってよい。
 分散剤は、磁性粉の高充填率化、低粘度化及び印刷性向上等に寄与する。分散剤は、例えば、ポリエステル、ポリエーテル、ポリオキシアルキレン、リン酸、リン酸エステル、アルキルアンモニウム塩、ポリアクリル酸及びスルホン酸からなる群より選ばれる少なくとも1種であってよい。分散剤の含有量は、磁性ペースト中の不揮発分の全質量を基準として、0.01~1.0質量%、0.02~0.9質量%又は0.03~0.8質量%であってよい。
 磁性ペーストは、本開示の効果を阻害しない範囲で、分子内に1以上のエポキシ基を有する化合物(以下、「エポキシ基含有化合物」という。)を含んでいてもよいが、エポキシ基含有化合物の含有量は、例えば、磁性ペースト中の不揮発分の全質量を基準として、1質量%以下である。
 磁性ペーストは、必要に応じて有機溶剤を含んでもよい。有機溶剤は、特に限定されない。例えば、熱硬化性成分を溶解可能な有機溶剤を使用することができる。有機溶剤は、例えば、アセトン、メチルエチルケトン、メチルイソブチルケトン、ベンゼン、トルエン、カルビトールアセテート、ブチルカルビトールアセテート、シクロヘキサノン、酢酸エチル、酢酸ブチル、トルエン及びキシレンからなる群より選ばれる少なくとも1種であってよい。作業性の観点から、有機溶剤は、常温(25℃)で液体であってもよい。作業性の観点から、有機溶剤の沸点は、50℃以上、250℃以下であってもよい。
 一方、磁性ペーストが有機溶剤を含む場合、磁性ペーストをスルーホール等の微細な隙間に充填した後に乾燥工程が必要になり、揮発性成分による環境負荷が生じる。また、特に硬化時の加熱温度よりも低沸点の有機溶剤の場合、加熱時に急激に揮発して磁性ペーストの硬化物にボイドを発生させる場合がある。さらに、硬化時の加熱温度よりも高沸点の有機溶剤の場合は、有機溶剤は加熱時に揮発し難く、そのままペースト内に残留して硬化物の特性を低下させる場合がある。例えば、硬化物中にボイドが存在すると、機械的強度及び磁気特性といった特性が低下しやすい。また、特に、硬化物に有機溶剤が残留すると、硬化物中のイオン成分等が移動しやすくなり、絶縁抵抗値及び絶縁信頼性等の絶縁性が低下しやすくなる。これらの現象は、特に、スルーホール、非貫通孔、キャビティー及びトレンチの充填において顕著に発生する。
 これらの観点から、特に、スルーホール、非貫通孔、キャビティー又はトレンチを充填する用途に磁性ペーストを用いる場合、有機溶剤の含有量は、磁性ペーストの全質量を基準として、5質量%以下であってよく、3質量%以下又は1質量%以下であってもよい。上記用途に使用される磁性ペーストは、実質的に有機溶剤を含まない、いわゆる「無溶剤型磁性ペースト」であってもよい。本明細書において「実質的に有機溶剤を含まない」とは、磁性ペーストに対して有機溶剤を意図的に添加していないことを意味する。有機溶剤を実質的に含まない磁性ペーストは、例えば、樹脂の製造時に使用され、樹脂中に残存した有機溶剤を含んでいてもよい。
 上記と同様の観点から、微細な隙間(特に、スルーホール、非貫通孔、キャビティー、トレンチ)を充填するために用いられる磁性ペーストは、180℃で加熱処理して硬化させたときの熱重量減少率が5%以下であってよい。上記熱重量減少率は、3%以下、2%以下又は0%であってもよい。熱重量減少率は、熱重量示差熱分析装置(TG-DTA)を用いた測定値から算出することができる。磁性ペーストの熱重量減少率が5%以下である場合、絶縁性等の所望とする特性に優れる硬化物で上記の隙間を充填することが容易となる。
 磁性ペーストが配線間の充填等に用いられる場合、有機溶剤の含有量は、磁性ペーストの全質量を基準として、0.01~10質量%、0.1~8質量%又は0.5~5質量%であってよい。
 磁性ペーストの粘度は、1Pa・s以上であってよく、10Pa・s以上又は100Pa・s以上であってもよい。1Pa・s以上の粘度に調整することで、磁性ペースト中の磁性粉の沈降が抑制され、磁性ペースト撹拌後の時間経過による充填性の低下を容易に改善することができる。一方、磁性ペーストの粘度は、600Pa・s以下であってよく、400Pa・s以下又は200Pa・s以下であってもよい。粘度を600Pa・s以下に調整することで、磁性ペーストに流動性が生じやすくなり、より優れた充填性が得られやすくなる。これらの観点から、磁性ペーストの粘度は、1~600Pa・s、1~400Pa・s、1~200Pa・s、10~600Pa・s、10~400Pa・s、10~200Pa・s、100~600Pa・s、100~400Pa・s又は100~200Pa・sであってよい。上記粘度は、25℃における粘度であり、実施例に記載の方法で測定される。
 磁性ペーストの粘度は、配合成分の種類、配合比等によって調整することができる。
 上記実施形態の磁性ペーストは、例えば、(A)成分と、(B)成分と、(C)成分と、場合により配合されるその他の成分と、を均一に撹拌混練することによって作製することができる。撹拌混練の方法は特に限定されず、例えば、撹拌羽根、自公転式撹拌、プラネタリミキサ、ロールミル、ディスクミル、及びボールミルを使用することができる。
<回路部材>
 本開示の他の一実施形態は、基材と、前記基材に設けられた、配線間の隙間、スルーホール、非貫通孔、キャビティー又はトレンチを充填する磁性体と、を備え、該磁性体が、上記実施形態の磁性ペーストの硬化物を含む、回路部材である。
 実施形態の回路部材は、例えば、インダクタであってよく、インダクタを製造するための中間部材であってもよい。
<回路部材の製造方法>
 本開示の他の一実施形態は、基材に設けられた、配線間の隙間、スルーホール、非貫通孔、キャビティー又はトレンチに、上記実施形態の磁性ペーストを充填する工程と、該磁性ペーストを加熱して硬化させる工程と、を含む、回路部材の製造方法である。
 上記方法によれば、上記実施形態の回路部材が得られる。また、上記方法では、上記実施形態の磁性ペーストを用いることから、上記方法によれば、配線間の隙間、スルーホール、非貫通孔、キャビティー又はトレンチが磁性体によって良好に充填された回路部材を得ることができる。
 以下では、図1を参照しつつ、上記実施形態の回路部材及びその製造方法について、スルーホールを充填する方法を例に挙げて、より詳細に説明する。
 図1は、一実施形態の回路部材10の製造方法を示す模式断面図である。一実施形態の回路部材10の製造方法は、少なくとも、スルーホール1aを有する基材1の該スルーホール1aに、磁性ペースト2を充填する工程(以下、「工程(1)」という。)と、該磁性ペースト2を加熱して硬化させる工程(以下、「工程(2)」という。)と、を含む。
[工程(1)]
 工程(1)では、スルーホール1aを有する基材1の該スルーホール1aに、磁性ペースト2を充填する(図1の(a)参照。)。基材1は、ガラスエポキシ基板、金属基板、ポリエステル基板、ポリイミド基板、BTレジン基板、熱硬化型ポリフェニレンエーテル基板等の絶縁性基材の表面に金属層(例えば銅層等)を備える基材であってよい。図示しないが、金属層は単層であっても多層であってもよい。金属層は、スルーホール1aを構成する貫通穴の内壁に形成されていてもよい。基材1は、通常、複数のスルーホール1aを有するが、スルーホール1aの数は特に限定されない。
 磁性ペースト2の充填は、例えば、スキージ、真空印刷機等を用いて公知の印刷法(例えばスクリーン印刷法)により磁性ペーストを印刷することにより行ってよく、ロールコート法、インクジェット法、ディスペンサー等の方法により行ってもよい。スルーホールを有する基材に磁性ペーストを塗布したフィルムを真空プレス、真空ラミネートなどで圧着することで充填してもよい。
 工程(1)では、予め作製された基材1を用いてよく、スルーホール1aを有しない基材を用意し、ドリル、レーザー照射、プラズマ照射等により基材に貫通穴を形成することで、スルーホール1aを有する基材1を準備してもよい。貫通穴の形成後、粗化処理(プラズマ処理、膨潤液、酸化剤等による湿式処理)、及び、めっき処理を行うことで、貫通穴の内壁に金属層を形成することができる。
[工程(2)]
 工程(2)では、磁性ペースト2を加熱して硬化させる。これにより、磁性ペーストの硬化物を含む磁性体3が形成され、回路部材10が得られる(図1の(b)参照。)。加熱温度は、例えば、80℃以上であり、90~240℃であってよく、100~220℃又は110~200℃であってもよい。加熱時間は、例えば、1~180分であってよく、5~120分又は10~60分であってもよい。加熱は、予備加熱を含む多段階段階で行ってもよい。例えば、80℃で60分予備加熱後に、150℃で30分加熱してもよい。加熱は、磁性ペーストの硬化度が80%以上となるように行ってもよい。加熱後の硬化度は、85%以上又は90%以上であってもよい。なお、硬化度は、例えば示差走査熱量測定装置を用いて測定することができる。
 以上、回路部材の製造方法の一実施形態について説明したが、本開示の回路部材の製造方法は上記方法に限定されない。
 例えば、工程(1)において、磁性ペーストの一部が基材1の表面から突出している場合は、余剰の磁性ペーストを除去する工程を実施してよい。この工程は、工程(2)の後に実施してもよい。除去方法は特に限定されないが、例えば、バフ研磨、ベルト研磨等により磁性体3を研磨することで、余剰の磁性体を除去してよい。
 また、例えば、磁性体に形成した貫通穴に付着した切削カスを水又は空気で洗浄する工程、磁性体3を粗化処理する工程(デスミア工程)、磁性体3上に導体層を形成する工程等をさらに含んでいてもよい。導体層は、例えば、無電解めっき処理を行った後、配線パターンに対応するレジストを形成してから電解銅めっき処理を行い、レジストの剥離及びフラッシュエッチングを行う方法により行うことができる。
 以下、本開示の内容を実施例及び比較例を用いてより詳細に説明するが、本開示は以下の実施例に限定されるものではない。
 実施例及び比較例では、以下の各成分を用いた。
(A)磁性粉
・A1:エプソンアトミックス株式会社製の「KUAMET 9A4-II」(商品名、鉄アモルファス合金の粉末、D50=25.0μm)
・A2:エプソンアトミックス株式会社製の「AW2-08」(商品名、Fe-Si-B-C-Cr系合金の粉末、D50=3.3μm)
・A3:パウダーテック株式会社製の「M001」(商品名、マンガンフェライト粉末、D50=0.1μm)
(B)ラジカル重合性化合物
・B1:大阪有機化学工業株式会社製の「IBXA」(商品名、イソボルニルアクリレート、25℃で液状)
・B2:大阪有機化学工業株式会社製の「4HBA」(商品名、4-ヒドロキシブチルアクリレート、25℃で液状)
・B3:KJケミカルズ株式会社製の「ACMO」(商品名、N-アクリロイルモルホリン、25℃で液状)
・B4:株式会社カネカ製の「RC200C」(商品名、上記式(1-1)で表される化合物(式(1-1)中のR11及びR12が水素原子又はメチル基であり、R14が極性基を有する基であり、R15が水素原子である)、重量平均分子量:18000、23℃における粘度:530Pa・s、Tg:-39℃、25℃で液状)
(C)熱ラジカル重合開始剤
・C1:日油株式会社の「パーブチルO」(商品名、t-ブチルパーオキシ-2-エチルヘキサノエート)

・信越化学工業株式会社製の「KBM-573」(商品名、N-フェニル-3-アミノプロピルトリメトキシシラン)
<調製例1~2>
 (B)成分(ラジカル重合性化合物)と、(C)成分(熱ラジカル重合性化合物)と、(D)成分(酸化防止剤)とを、表1に示す配合比(単位:質量部)で秤量し、軟膏容器に入れた。軟膏容器内の原料を、自公転撹拌機(シンキー株式会社製の「ARE-500」)を用いて公転速度2000rpmで1分間にわたって撹拌混練した。次いで、薬さじを用いて軟膏容器内の原料をさらに撹拌した後、再び、自公転撹拌機を用いて公転速度2000rpmで1分間にわたって撹拌混練することによって、組成物A及びBをそれぞれ調製した。
<調製例3>
 新日鐵化学製の液状エポキシ樹脂「YDF-8170C」を70質量部と、株式会社ADEKA製の液状エポキシ樹脂「アデカグリシロールED-503G」を30質量部と、三菱ケミカル株式会社製の硬化剤「jERキュアWA」(液状の芳香族アミン)を30質量部とをそれぞれ秤量し、軟膏容器に入れた。軟膏容器内の全原料を、自公転撹拌機(シンキー株式会社製の「ARE-500」)を用いて公転速度2000rpmで1分間にわたって撹拌混練した。次いで、薬さじを用いて軟膏容器内の原料をさらに撹拌した後、再び、自公転撹拌機を用いて公転速度2000rpmで1分間にわたって撹拌混練することによって、組成物Cを調製した。
<実施例1>
(磁性ペーストの調製)
 (A)成分と、上記で調製した組成物Aと、分散剤と、カップリング剤とを、表2に示す配合比(単位:質量部)で秤量し、軟膏容器に入れた。磁性粉A1と磁性粉A2との体積比は、磁性粉A1 79体積%に対し、磁性粉A2 21体積%であった。薬さじを用いて軟膏容器内の原料を撹拌した後、自公転撹拌機(シンキー株式会社製の「ARE-500」)を用いて公転速度2000rpmで45秒にわたって撹拌混練した。次いで、薬さじを用いて軟膏容器内の原料をさらに撹拌した後、自公転撹拌機を用いて公転速度2000rpmで45秒にわたって撹拌混練する工程を2回繰り返すことで、実施例1の磁性ペーストを得た。
<実施例2>
 組成物Aに代えて組成物Bを用いたことを除き、実施例1と同様にして、実施例2の磁性ペーストを得た。
<実施例3~7>
 (A)成分、分散剤の種類、及び/又は、各成分の配合比を表2に示すように変更したことを除き、実施例2と同様にして、実施例3~7の磁性ペーストを得た。実施例6における磁性粉A2と磁性粉A3との体積比は、磁性粉A2 83体積%に対し、磁性粉A3 17体積%であった。
<比較例1>
 組成物Aに代えて組成物Cを表2に示す配合比で用いたこと、及び、カップリング剤の種類を表2に示すように変更したことを除き、実施例1と同様にして、比較例1の磁性ペーストを得た。
<評価>
(透磁率の評価)
 磁性ペーストを、スキージを用いて支持体であるPETフィルム上に塗工し、120℃で20分間乾燥させることにより、磁性膜を形成した。2枚の磁性膜を真空ラミネートで重ね合わせ、1.1mm厚の磁性膜を準備した。磁性膜を囲うように磁性膜の周囲四方に1mm厚のステンレス板を設置した。真空プレス機(株式会社井元製作所製、手動油圧真空加熱プレス、1A31)を用い、真空条件下、180℃、2MPa、60分間加圧加熱して1mm厚の板状に磁性膜を成型硬化した。ドリル加工で外径7mm、内径3mm、厚さ1mmのリング状サンプルに成型した。ネットワークアナライザを用いて20MHzの比透磁率μ’を測定した。
(流動性の評価)
 得られた磁性ペーストの粘度により磁性ペーストの流動性を評価した。粘度は、東機産業株式会社製のTV-33型粘度計を用い、温度:25℃、ロータ:SPP、及び回転速度:2.5rpmの条件下で測定した。結果を表2に示す。磁性ペーストの粘度が、600Pa・s以下である場合に、流動性が良好であると評価した。また、比較例1を基準にして、流動性の向上効果の有無を評価した。

Claims (10)

  1.  (A)磁性粉と、
     (B)ラジカル重合性化合物と、
     (C)熱ラジカル重合開始剤と、を含有する、磁性ペースト。
  2.  前記(B)成分が、(メタ)アクリロイル基を有する化合物を含む、請求項1に記載の磁性ペースト。
  3.  前記(B)成分が、(メタ)アクリロイル基を1つ有する化合物と、(メタ)アクリロイル基を2つ以上有する化合物とを含む、請求項1に記載の磁性ペースト。
  4.  前記(メタ)アクリロイル基を2つ以上有する化合物が、下記式(1)で表される化合物を含む、請求項3に記載の磁性ペースト。
    [式(1)中、R11及びR12はそれぞれ独立に水素原子又はメチル基を表し、R13はポリ(メタ)アクリレート鎖を有する2価の基を表す。]
  5.  前記(B)成分が、25℃で液状である、請求項1に記載の磁性ペースト。
  6.  前記(A)成分の含有量が、前記磁性ペーストの全体積を基準として、40~90体積%である、請求項1に記載の磁性ペースト。
  7.  25℃における粘度が1~600Pa・sである、請求項1に記載の磁性ペースト。
  8.  回路部材用の基材に設けられた、配線間の隙間、スルーホール、非貫通孔、キャビティー又はトレンチを充填するために用いられる、請求項1に記載の磁性ペースト。
  9.  基材と、前記基材に設けられた、配線間の隙間、スルーホール、非貫通孔、キャビティー又はトレンチを充填する磁性体と、を備え、
     前記磁性体が、請求項1~8のいずれか一項に記載の磁性ペーストの硬化物を含む、回路部材。
  10.  基材に設けられた、配線間の隙間、スルーホール、非貫通孔、キャビティー又はトレンチに、請求項1~8のいずれか一項に記載の磁性ペーストを充填する工程と、
     前記磁性ペーストを加熱して硬化させる工程と、を含む、回路部材の製造方法。
