Description

固形物の製造方法
 本発明は、含フッ素ポリマーを含む固形物の製造方法に関する。
 近年、含フッ素ポリマーは耐熱性、耐溶剤性、耐薬品性などに優れた高分子材料であることから、その特徴を生かして種々の用途に利用されている。
 含フッ素ポリマーの製造方法としては、溶液重合法、懸濁重合法および乳化重合法が知られており、高分子量のコポリマーを与えること、重合速度などの点から、重合媒体として分子量が比較的低い含フッ素化合物が用いられている。
 特許文献1には、特定の含フッ素エーテル化合物を含む重合媒体中、含フッ素モノマーを含むモノマー成分を重合開始剤の存在下で重合する、含フッ素ポリマーの製造方法が記載されている。

 近年、環境負荷の低減の観点から、含フッ素ポリマーを用いて製造される成形体に含まれる低分子量含フッ素化合物の含有量の更なる低減が求められている。
 本発明者らは、特許文献1に記載されている含フッ素ポリマーの製造方法を検討したところ、製造される含フッ素ポリマーを含む固形物に含まれる低分子量含フッ素化合物の含有量について、更なる改善の余地があることを知見した。
 本発明は、含フッ素ポリマーを主成分として含み、低分子量含フッ素化合物の含有量が少ない固形物を簡便に製造できる、含フッ素ポリマーを含む固形物の製造方法の提供を目的とする。
 本発明者らは、上記課題について鋭意検討した結果、特定の構造を有する含フッ素ポリマーおよび低分子量含フッ素化合物を含む混合物に対して、特定の化合物を用いて処理することにより、含フッ素ポリマーを含む固形物において低分子量含フッ素化合物の含有量を低減できることを見出し、本発明に至った。
 すなわち、本発明者らは、以下の構成により上記課題が解決できることを見出した。
〔1〕
 含フッ素ポリマーを含む固形物の製造方法であって、含フッ素ポリマーおよび低分子量含フッ素化合物を含む混合物と、特定媒体とを接触させ、上記含フッ素ポリマー、上記低分子量含フッ素化合物および上記特定媒体を含む組成物を得て、得られた上記組成物から、上記特定媒体を分離し、上記特定媒体を分離した上記組成物を乾燥し、上記含フッ素ポリマーにおいて、環構造を含むモノマーに基づく単位の含有量が、上記含フッ素ポリマーの全質量に対して10質量%以下であり、かつ、上記含フッ素ポリマーはイオン性官能基を含まず、上記特定媒体は、炭化水素媒体又はケトン系媒体であって、かつ、フッ素原子及び水酸基を含まないことを特徴とする、固形物の製造方法。
〔2〕
 上記低分子量含フッ素化合物の存在下、環構造およびイオン性官能基をいずれも有さない含フッ素モノマーを含むモノマーを重合させて、上記含フッ素ポリマーおよび上記低分子量含フッ素化合物を含む混合物を得る、〔1〕に記載の固形物の製造方法。
〔3〕
 上記混合物に接触させる上記特定媒体が液状であり、上記混合物に接触させる液状の上記特定媒体の量の上記混合物の量に対する質量比が、3000質量%以下である、〔1〕または〔2〕に記載の固形物の製造方法。
〔4〕
 上記混合物に接触させる上記特定媒体がガス状であり、上記混合物に接触させるガス状の上記特定媒体の量の上記混合物の量に対する質量比が、3000質量%以下である、〔1〕または〔2〕に記載の固形物の製造方法。
〔5〕
 上記低分子量含フッ素化合物と上記特定媒体とのハンセン溶解度パラメータ距離が、12MPa0.5以下である、〔1〕~〔4〕のいずれかに記載の固形物の製造方法。
〔6〕
 上記低分子量含フッ素化合物がイオン性官能基を有さない、〔1〕~〔5〕のいずれかに記載の固形物の製造方法。
〔7〕
 上記特定媒体を分離した後、上記組成物に、更に、フッ素原子を含まず、かつ、水酸基を含まない第2の特定媒体を接触させ、得られた上記含フッ素ポリマーおよび上記第2の特定媒体を含む組成物から上記第2の特定媒体を分離する、〔1〕~〔6〕のいずれかに記載の固形物の製造方法。
〔8〕
 上記固形物における上記低分子量含フッ素化合物の含有量が、上記固形物の全質量に対して0.005質量%以下である、〔1〕~〔7〕のいずれかに記載の固形物の製造方法。
〔9〕
 上記固形物における上記特定媒体の含有量が、上記固形物の全質量に対して10質量%以下である、〔1〕~〔8〕のいずれかに記載の固形物の製造方法。
〔10〕
 上記含フッ素ポリマーが、テトラフルオロエチレンに基づく単位を含む、〔1〕~〔9〕のいずれかに記載の固形物の製造方法。
 本発明によれば、含フッ素ポリマーを主成分として含み、低分子量含フッ素化合物の含有量が少ない固形物を簡便に製造できる、含フッ素ポリマーを含む固形物の製造方法を提供できる。
 本明細書における用語の意味は以下の通りである。
 「~」を用いて表される数値範囲は、「~」の前後に記載される数値を下限値および上限値として含む範囲を意味する。本明細書に段階的に記載されている数値範囲において、ある数値範囲で記載された上限値または下限値は、他の段階的な記載の数値範囲の上限値または下限値に置き換えてもよい。また、本明細書に記載されている数値範囲において、ある数値範囲で記載された上限値または下限値は、実施例に示されている値に置き換えてもよい。
 本明細書において、各成分は、各成分に該当する物質を1種単独でも用いても、2種以上を併用してもよい。ここで、各成分について2種以上の物質を併用する場合、その成分についての含有量とは、特段の断りがない限り、併用した物質の合計の含有量を指す。
 本明細書において、2以上の好ましい態様の組み合わせは、より好ましい態様である。 
 「単位」とは、モノマーが重合して直接形成された、上記モノマー1分子に由来する原子団と、上記原子団の一部を化学変換して得られる原子団との総称である。なお、以下において、場合により、個々のモノマーに由来する単位をそのモノマー名に「単位」を付した名称で記す。
 「TFE単位」とは、含フッ素ポリマーのテトラフルオロエチレンに基づく単位であり、「E単位」とは、含フッ素ポリマーのエチレンに基づく単位である。
 「溶媒」とは、25℃、1013hPaにおいて液体である物質を意味する。
[固形物の製造方法]
 本発明の含フッ素ポリマーを含む固形物の製造方法(以下、「本方法」ともいう。)は、含フッ素ポリマーおよび低分子量含フッ素化合物を含む混合物と、特定媒体とを接触させ、含フッ素ポリマー、低分子量含フッ素化合物および特定媒体を含む組成物を得て、得られた組成物から、特定媒体を分離し、特定媒体を分離した組成物を乾燥する製造方法であって、上記含フッ素ポリマーにおいて、環構造を含むモノマーに基づく単位の含有量が上記含フッ素ポリマーの全質量に対して10質量%以下であり、かつ、上記含フッ素ポリマーはイオン性官能基を含まず、上記特定媒体は、炭化水素媒体又はケトン系媒体であって、かつ、フッ素原子及び水酸基を含まないことを特徴とする。
 本方法により、含フッ素ポリマーを主成分として含み、低分子量含フッ素化合物の含有量が少ない固形物を簡便に製造できる。そのような固形物を製造できる理由の詳細は明らかではないが、本方法では、環構造を含むモノマーに基づく単位の含有量が含フッ素ポリマーの全質量に対して10質量%以下であり、かつ、イオン性官能基を含まない含フッ素ポリマーに対して、フッ素原子および水酸基を含まない特定媒体を接触させた後、特定媒体を分離し、その後、乾燥する。上記特定媒体は、上記含フッ素ポリマーと適度に親和性があるため、上記含フッ素ポリマー内に存在する低分子量含フッ素化合物を抽出し易く、上記含フッ素ポリマーと容易に分離でき、結果として、低分子量含フッ素化合物の含有量がより低く、上記含フッ素ポリマーを主成分として含む固形物を製造できるものと推測される。
 本方法について詳しく説明する。
 以下、環構造を含むモノマーに基づく単位の含有量が含フッ素ポリマーの全質量に対して10質量%以下であり、かつ、イオン性官能基を含まない含フッ素ポリマーを「特定含フッ素ポリマー」ともいい、特定含フッ素ポリマーおよび低分子量含フッ素化合物を含む混合物を「特定混合物」ともいい、フッ素原子を含まず、かつ、水酸基を含まない炭化水素媒体を「特定炭化水素媒体」ともいい、フッ素原子を含まず、かつ、水酸基を含まないケトン系媒体を「特定ケトン系媒体」ともいい、特定炭化水素媒体と特定ケトン系媒体をまとめて「特定媒体」ともいう。
 また、特定混合物と、特定媒体とを接触させ、特定含フッ素ポリマー、低分子量含フッ素化合物および特定媒体を含む組成物を得る工程を「接触工程」ともいい、当該組成物から特定媒体を分離する工程を「分離工程」ともいい、特定媒体を分離した組成物を乾燥する工程を「乾燥工程」ともいう。
〔接触工程〕
 接触工程では、特定含フッ素ポリマーおよび低分子量含フッ素化合物を含む特定混合物と、特定媒体とを接触させる。接触工程により、特定含フッ素ポリマー、低分子量含フッ素化合物および特定媒体を含む組成物(以下、「第1組成物」ともいう。)が得られる。 
<特定含フッ素ポリマー>
 特定含フッ素ポリマーは、少なくとも1つの含フッ素モノマーに基づく単位を含み、環構造を含むモノマーに基づく単位の含有量が含フッ素ポリマーの全質量に対して10質量%以下であり、かつ、イオン性官能基を含まないポリマーである。
 特定含フッ素ポリマーは、例えば、含フッ素モノマーを含むモノマー成分(ただし、イオン性官能基のいずれかを含むモノマーを除く)を重合することにより得られる。
 特定含フッ素ポリマーの製造に用いられる含フッ素モノマーとしては、フッ素原子および重合性不飽和結合を含み、かつ、環構造およびイオン性官能基をいずれも含まない化合物が好ましく、例えば、以下の化合物が挙げられる。
(1)テトラフルオロエチレン(以下、「TFE」ともいう。)およびクロロトリフルオロエチレン。
(2)下記式1で表される化合物、下記式2で表される化合物、フッ化ビニリデン(VDF)、フッ化ビニル(VF)、トリフルオロエチレン、ヘキサフルオロイソブチレン(HFIB)等のエーテル結合を有してもよいフルオロオレフィン(ただし、TFE、CTFEを除く。)。

 式1中、X、YおよびZは、それぞれ独立に、水素原子またはフッ素原子を表し、mは、1~6の整数を表す。
 式2中、nは、1~6の整数を表す。
 中でも、耐熱性、耐薬品性、耐候性等がさらに優れる点から、(1)が好ましく、TFEがより好ましい。
 含フッ素モノマーは、1種を単独で用いてもよく、2種以上を組合せて用いてもよい。 
 式1で表される化合物において、Xは、重合反応性の点から、水素原子が好ましい。
 Yは、重合反応性の点から、水素原子が好ましい。
 Zは、フッ素原子が好ましい。
 mは、2~6の整数が好ましく、3~6の整数がより好ましく、3または4が更に好ましい。
 式1で表される化合物の具体例としては、CH=CF(CFF、CH=CF(CFF、CH=CF(CFF、CH=CF(CFF、CH=CF(CFF、CH=CF(CFH、CH=CF(CFH、CH=CF(CFH、CH=CF(CFH、CH=CF(CFH、CH=CH(CFF、CH=CH(CFF、CH=CH(CFF、CH=CH(CFF、CH=CH(CFF、CH=CH(CFH、CH=CH(CFH、CH=CH(CFH、CH=CH(CFHおよびCH=CH(CFH等が挙げられ、CH=CH(CFFまたはCH=CH(CFFが好ましい。
 また、式1で表される化合物としては、ヘキサフルオロプロピレン(HFP)も好ましい。
 式2で表される化合物の具体例としては、CF=CF-O-(CF)F(ペルフルオロメチルビニルエーテル(PMVE))、CF=CF-O-(CFF、CF=CF-O-(CFF(ペルフルオロプロピルビニルエーテル(PPVE))、CF=CF-O-(CFF、CF=CF-O-(CFF、および、CF=CF-O-(CFFが挙げられ、PMVE、および、PPVEが好ましく、PMVEがより好ましい。
 特定含フッ素ポリマーは、含フッ素モノマー以外の他のモノマーに基づく単位を含んでいてもよい。
 他のモノマーとしては、エチレン(以下、「E」ともいう。)、プロピレンおよびブテン等のα位に不飽和結合を有する鎖状炭化水素等が挙げられる。α位に不飽和結合を有する鎖状炭化水素としては、得られるポリマーの耐熱性、機械特性等の物性に優れる点から、エチレン、プロピレンまたは1-ブテンが好ましく、エチレンがより好ましい。
 特定含フッ素ポリマーにおいて、環構造を含むモノマーに基づく単位の含有量は、含フッ素ポリマーの全質量に対して10質量%以下であり、5質量%以下が好ましい。下限値は特に制限されず、0質量%であってもよい。特定含フッ素ポリマーにおける環構造を含むモノマーに基づく単位の含有量は、実施例に記載する測定方法の検出限界以下であってもよい。
 また、特定含フッ素ポリマーは、イオン性官能基を含まない。
 ここで、「含フッ素ポリマーがイオン性官能基を含まない」とは、含フッ素ポリマーに含まれる全単位に対するイオン性官能基を有するモノマーに基づく単位の含有量が0.001モル%以下であることを意図し、0.0001モル%以下が好ましく、0モル%がより好ましい。特定含フッ素ポリマーに含まれる全単位に対するイオン性官能基を有するモノマーに基づく単位の含有量は、実施例に記載する測定方法の検出限界以下であることも好ましい。
 イオン性官能基としては、例えば、アニオン性官能基およびカチオン性官能基が挙げられる。
 アニオン性官能基としては、例えば、スルホン酸基、カルボン酸基、硫酸基、ホスホン酸基およびリン酸基等の酸基、上記酸基の塩、並びに、上記酸基の前駆体基が挙げられる。上記酸基と塩を構成する対イオンとしては、金属カチオンおよび第4級アンモニウムカチオン等が挙げられる。上記酸基の前駆体基とは、加水分解処理、酸型化処理等の処理によって上記酸基に変換できる基を意味する。
 カチオン性官能基としては、例えば、第4級アンモニウム基等の塩基基、上記塩基基の塩、並びに、上記塩基基の前駆体基が挙げられる。上記塩基基と塩を構成する対イオンとしては、無機酸または有機酸から少なくとも1つのプロトンを除去してなるアニオンが挙げられる。上記塩基基の前駆体基とは、加水分解処理等の処理によって上記塩基基に変換できる基を意味する。
 特定含フッ素ポリマーとしては、TFE単位を含むポリマーが好ましく、TFE単位およびE単位を含むポリマー、TFE単位およびPMVE単位を含むポリマー又はTFE単位およびPPVE単位を含むポリマーがより好ましく、TFE単位およびE単位を含むポリマー又はTFE単位およびPMVE単位を含むポリマーがより好ましく、TFE単位およびE単位を含むポリマーが更に好ましく、TFE単位およびE単位、並びに、式1で表される化合物に基づく単位および式2で表される化合物に基づく単位の少なくとも一方を含むポリマーが特に好ましく、TFE単位、E単位、および、式1で表される化合物に基づく単位を含むポリマーが最も好ましい。
 特定含フッ素ポリマーが、TFE単位及びPMVE単位を含む場合、TFE単位とPMVE単位のモル比(TFE/PMVE)は、80.0/20.0~30.0/70.0が好ましく、75.0/25.0~35.0/65.0がより好ましく、70.0/30.0~40.0/60.0が更に好ましい。
 特定含フッ素ポリマーがTFE単位およびE単位を含む場合、特定含フッ素ポリマーからなる成形体における耐熱性、耐候性、耐薬品性、薬液透過防止性、機械的強度、溶融成形性等がより優れる点で、TFE単位とE単位とのモル比(TFE/E)は、20.0/80.0~80.0/20.0が好ましく、30.0/70.0~70.0/30.0がより好ましく、50.0/50.0~65.0/35.0が更に好ましい。
 特定含フッ素ポリマーがTFE単位およびE単位を含む場合、TFE単位の含有量は、特定含フッ素ポリマーに含まれる全単位に対して、45.00~69.99モル%が好ましく、48.00~64.90モル%がより好ましく、50.00~64.50モル%が更に好ましい。上記下限値以上であれば、成形体の長期使用時の耐薬品性および耐熱性がより優れ、上記上限値以下であれば、成形体の機械特性がより優れる。
 特定含フッ素ポリマーがTFE単位およびE単位を含む場合、E単位の含有量は、特定含フッ素ポリマーに含まれる全単位に対して、30.00~54.99モル%が好ましく、35.00~51.90モル%がより好ましく、35.00~49.50モル%が更に好ましい。上記下限値以上であれば、成形体の機械特性がより優れ、上記上限値以下であれば、成形体の耐熱性および長期屋外使用時の耐候性がより優れる。
 特定含フッ素ポリマーにおいてTFE単位およびE単位の合計含有量は、特定含フッ素ポリマーに含まれる全単位に対して、90.00モル%以上が好ましく、95.00モル%以上がより好ましく、97.00モル%以上が更に好ましく、また、100.00モル%以下であってよい。特定含フッ素ポリマーがTFE単位およびE単位以外の他の単位を含む場合、TFE単位およびE単位の合計含有量は、特定含フッ素ポリマーに含まれる全単位に対して、99.00モル%以下が好ましく、99.50モル%以下がより好ましい。
 特定含フッ素ポリマーがTFE単位およびE単位以外の他の単位を含む場合、他の単位の含有量は、特定含フッ素ポリマーに含まれる全単位に対して、0.01~10.00モル%が好ましく、0.10~5.00モル%がより好ましく、0.50~4.00モル%が更に好ましい。上記下限値以上であれば、耐摩耗性に優れた成形体を形成でき、上記上限値以下であれば、寸法安定性に優れた成形体を形成できる。
 特定含フッ素ポリマーは、例えば、上記のモノマー成分を公知の方法で重合することにより製造できる。重合方法としては、塊状重合、溶液重合、懸濁重合および乳化重合等が挙げられ、中でも、溶液重合または懸濁重合が好ましい。
 特定含フッ素ポリマーの製造では、上記のモノマー成分の他に、重合開始剤、重合媒体、連鎖移動剤等を使用できる。
 特定含フッ素ポリマーの製造に用いる重合開始剤としては、半減期が10時間である温度が0~100℃であるラジカル重合開始剤が好ましく、該温度が20~90℃であるラジカル重合開始剤がより好ましい。重合開始剤の具体例としては、国際公開第2013/015202号に例示されている各種重合開始剤が挙げられる。
 重合開始剤は、1種単独で用いても2種以上を併用してもよい。
 重合開始剤の使用量は、重合開始剤の種類および重合反応条件等に応じて適宜変更できるが、通常、モノマー成分の全質量に対して0.01~5質量%程度の重合開始剤が用いられる。
 重合媒体としては、例えば、含フッ素溶媒が挙げられる。重合媒体としては、国際公開第2013/015202号に例示されている重合媒体も挙げられる。
 含フッ素溶媒としては、ペルフルオロカーボン(PFC)、クロロフルオロカーボン(CFC)、ハイドロフルオロカーボン(HFC)、ハイドロクロロフルオロカーボン(HCFC)、ハイドロフルオロエーテル(HFE)、ハイドロクロロフルオロエーテル(HCFE)、ハイドロフルオロオレフィン(HFO)、ハイドロクロロフルオロオレフィン(HCFO)およびハイドロフルオロチオエーテルが挙げられる。
 含フッ素溶媒の構造は、直鎖状、分岐状または環状のいずれであってもよい。
 含フッ素溶媒の炭素数は、3~10が好ましく、3~8がより好ましい。
 含フッ素溶媒としては、PFC、CFC、HFC、HCFC、HFEまたはHCFEが好ましく、HFCまたはHFEがより好ましく、CFCHOCFCFH(AE-3000)、C13H(AC-2000)、C15H、ペルフルオロシクロブタン、HCFCFCHOCFCFH、CFCFHCFOCF、CF(CFOCH、(CFCFOCH、CF(CFOCH、(CFCFCFOCH、CF(CFOCHCH、(CFCFCFOCFCH、または、CFCFCF(OCH)CF(CFが更に好ましく、AE-3000、AC-2000、CF(CFOCH、(CFCFCFOCH、CF(CFOCHCH、(CFCFCFOCFCH、または、CFCFCF(OCH)CF(CFが特に好ましく、AE-3000またはAC-2000が最も好ましい。
 重合媒体の沸点は、20~120℃が好ましく、40~100℃がより好ましく、50~90℃が更に好ましい。特に、重合で得られた特定含フッ素ポリマーのスラリーを、水とともに攪拌しながら加熱し、造粒しながら重合媒体等を回収する場合、重合媒体の沸点は100℃以下が好ましい。
 重合媒体は、1種単独で用いても2種以上を併用してもよい。
 重合媒体の使用量は、モノマー成分の全質量に対して、質量比で5倍以上が好ましく、7倍以上がより好ましく、また、20倍以下が好ましく、17倍以下がより好ましい。
 特定含フッ素ポリマーの製造においては、連鎖移動剤を用いることが好ましい。連鎖移動剤の存在下でモノマー成分を重合することにより、製造される特定含フッ素ポリマーの分子量が調整しやすくなる。
 連鎖移動剤は、一般に重合反応に用いられる公知のものでよい。
 連鎖移動剤は、連鎖移動定数が大きく、添加量が少なくてすむ点から、メタノール、エタノール、2,2,2-トリフルオロエタノール、2,2,3,3-テトラフルオロプロパノール、1,1,1,3,3,3-ヘキサフルオロイソプロパノール、2,2,3,3,3-ペンタフルオロプロパノール等のアルコール類;n-ペンタン、n-ヘキサン、シクロヘキサン等のハイドロカーボン類;CF等のハイドロフルオロカーボン類;アセトン等のケトン類;メチルメルカプタン等のメルカプタン類;酢酸メチル、酢酸エチル等のエステル類;ジエチルエーテル、メチルエチルエーテル等のエーテル類が好ましい。
 中でも、連鎖移動定数がより大きく、特定含フッ素ポリマーの末端基の安定性が高い点から、アルコール類、ハイドロカーボン類およびハイドロフルオロカーボン類からなる群から選択される少なくとも1種が好ましく、アルコール類およびハイドロカーボン類からなる群から選択される少なくとも1種がより好ましく、アルコール類が更に好ましい。アルコール類の中では、メタノールまたはエタノールが特に好ましい。
 連鎖移動剤の使用量は、モノマー成分の全質量に対して、質量比で0.001倍以上が好ましく、0.005倍以上がより好ましく、また、5倍以下が好ましく、4倍以下がより好ましい。
 重合温度は、5~100℃が好ましく、50~80℃がより好ましい。
 重合圧力は、0.1~10MPaGが好ましく、0.5~3MPaGがよりに好ましい。
 重合時間は、1~30時間が好ましく、2~20時間がより好ましい。
 特定混合物に含まれる特定含フッ素ポリマーの含有量は、特定混合物の全質量に対して、80~100質量%が好ましく、95~100質量%がより好ましい。
<低分子量含フッ素化合物>
 特定混合物は、低分子量含フッ素化合物を含む。
 本明細書において、「低分子量含フッ素化合物」とは、フッ素原子を含み、かつ、分子量(分子量分布がある場合は重量平均分子量(Mw)。以下同じ。)が3000以下である化合物を意図する。
 低分子量含フッ素化合物の分子量は、3000以下が好ましく、1000以下がより好ましく、また、180以上が好ましく、100以上がより好ましい。
 低分子量含フッ素化合物の分子量は、ガスクロマトグラフ質量分析計(GC-MS)により測定できる。
 低分子量含フッ素化合物としては、イオン性官能基を有さない化合物が好ましい。イオン性官能基については、特定含フッ素ポリマーに含まれないイオン性官能基と同義である。
 特定混合物に含まれる低分子量含フッ素化合物としては、その好ましい態様も含めて、特定含フッ素ポリマーの製造において重合媒体として用いられる、含フッ素溶媒が挙げられる。
 含フッ素溶媒としては、PFC、CFC、HFC、HCFC、HFEまたはHCFEが好ましく、HFCまたはHFEがより好ましく、CFCHOCFCFH(AE-3000)、C13H(AC-2000)、C15H、ペルフルオロシクロブタン、HCFCFCHOCFCFH、CFCFHCFOCF、CF(CFOCH、(CFCFOCH、CF(CFOCH、(CFCFCFOCH、CF(CFOCHCH、(CFCFCFOCFCH、または、CFCFCF(OCH)CF(CFが更に好ましく、AE-3000、AC-2000、CF(CFOCH、(CFCFCFOCH、CF(CFOCHCH、(CFCFCFOCFCH、または、CFCFCF(OCH)CF(CFが特に好ましく、AE-3000、または、AC-2000が非常に好ましく、AE-3000が最も好ましい。
 特定混合物に含まれる低分子量含フッ素化合物としては、その好ましい態様も含めて、特定含フッ素ポリマーの製造において用いられる、含フッ素乳化剤も挙げられる。
 含フッ素乳化剤としては、COCFCFOCFCOONH(EEA)、C13S(6:2FTS)、CFCFCFOCF(CF)COONH(HFPO-DA)、CFOCFCFCFOCFHCFCOONHが挙げられ、EEAが好ましい。
 特定混合物に含まれる低分子量含フッ素化合物の含有量は、特定混合物の全質量に対して、例えば、50質量%以下であり、25質量%以下が好ましく、10質量%以下がより好ましく、5質量%以下が更に好ましく、3質量%以下が特に好ましく、2質量%以下が最も好ましい。また、低分子量含フッ素化合物の含有量の下限は特に限定されないが、低分子量含フッ素化合物の含有量の下限としては、例えば、1質量ppb、25質量ppb、100質量ppb、1質量ppm、10質量ppm、及び、100質量ppmが挙げられる。
 特定混合物に含まれる低分子量含フッ素化合物の含有量は、ヘッドスペースガスクロマトグラフ質量分析(HS-GC/MS)により、測定できる。後述の実施例に詳しい分析条件を記載する。
 特定混合物には、特定含フッ素ポリマーおよび低分子量含フッ素化合物以外の他の成分が含まれていてもよい。
 他の成分としては、例えば、特定含フッ素ポリマーの製造に用いられる成分(モノマー成分、重合媒体、連鎖移動剤等)のうち低分子量含フッ素化合物に含まれない成分、並びに、水が挙げられる。
 特定混合物に含まれる上記他の成分の含有量は、特定混合物の全質量に対して、5質量%以下が好ましく、1質量%以下がより好ましく、また、0質量%以上であってよい。 
 特定混合物は、例えば、粉末状、粒状(ビーズ状)、ペレット状、糸状等の形態であってよく、低分子量含フッ素化合物の含有量がより少ない固形物を得やすい観点から、粉末状又は粒状(ビーズ状)が好ましく、粉末状がより好ましい。
 特定混合物は、例えば、低分子量含フッ素化合物に相当する含フッ素溶媒の存在下、環構造およびイオン性官能基をいずれも有さない含フッ素モノマーを含むモノマー成分を重合させることにより製造できる。詳しい製造方法については、特定含フッ素ポリマーの製造方法に記載の通りである。
 特定混合物は、上記モノマー成分の重合により特定含フッ素ポリマーおよび低分子量含フッ素化合物を含むスラリーと、水とを混合し、得られた混合物を攪拌しながら加熱することにより造粒し、次いで、重合溶媒および水を除去して得られる造粒物であることが好ましい。
<特定媒体>
 特定媒体は、特定炭化水素媒体又は特定ケトン系媒体である。
 特定炭化水素媒体は、フッ素原子を含まず、かつ、水酸基を含まない炭化水素媒体であり、特定ケトン系媒体は、ケトン基を有し、フッ素原子を含まず、かつ、水酸基を含まない媒体である。
 特定媒体は、本発明の効果がより優れる観点から、特定炭化水素媒体であることが好ましい。
 特定媒体は、特定混合物との接触をより効率的に実施できる点で、特定混合物と接触する際、ガス状または液状であることが好ましく、液状であることがより好ましい。
 以下、特定混合物と接触させる際に液状である特定媒体を「特定溶媒」ともいい、特定混合物と接触させる際にガス状である特定媒体を「特定ガス」ともいう。
 特定炭化水素媒体としては、水素原子及び炭素原子のみからなる化合物、又は、水素原子、炭素原子及び塩素原子のみからなる化合物が好ましく、水素原子及び炭素原子のみからなる化合物がより好ましい。
 特定炭化水素媒体は、脂環および芳香環等の環状構造を有してもよいが、環状構造を有さない脂肪族炭化水素が好ましく、直鎖状の脂肪族炭化水素がより好ましい。
 特定炭化水素媒体の炭素数は、取り扱いにおける温度、圧力が常温、常圧に近い点から、1~8が好ましく、2~6がより好ましく、3~6が更に好ましい。
 特定炭化水素媒体としては、例えば、メタン、エタン、プロパン、n-ブタン、イソブタン、n-ペンタン、2-メチルブタン、2,2-ジメチルプロパン、n-ヘキサン、2-メチルペンタン、2,2-ジメチルブタン、n-ヘプタン、および、n-オクタンが挙げられ、プロパン、n-ブタン、n-ペンタンまたはn-ヘキサンが好ましい。
 特定ケトン系媒体は、酸素原子と、炭素原子及び水素原子のみからなり、ケトン基を有する化合物が好ましく、酸素原子と、炭素原子及び水素原子のみからなり、ケトン基を有し、ケトン基に由来する酸素原子以外の酸素原子を有さないことが好ましい。
 特定ケトン系媒体の炭素数は、特定含フッ素ポリマーとの相溶性の観点から、3~8が好ましく、3または4がより好ましい。
 特定ケトン系媒体としては、例えば、アセトン、メチルエチルケトン、ジエチルケトン、アセトフェノン、シクロヘキサノンが好ましく、アセトンまたはメチルエチルケトンが好ましく、アセトンがさらに好ましい。
 接触工程で用いる特定媒体および低分子量含フッ素化合物については、特定媒体と低分子量含フッ素化合物とのハンセン溶解度パラメータ距離(ΔHSP)が、13.5MPa0.5以下であることが好ましく、12MPa0.5以下であることがより好ましく、8MPa0.5以下であることが更に好ましい。ΔHSPは0MPa0.5であってもよい。
 ΔHSPが上記の上限値以下であれば、低分子量含フッ素化合物の含有量がより少ない固形物を製造できる。
 ハンセン溶解度パラメータ(HSP:Hansen solubility parameters)は、物質の溶解度を3つの成分(分散項δD,極性項δP,水素結合項δH)に分割し、3次元空間に表したものである。分散項δDは分散力による効果を示し、極性項δPは双極子間力による効果を示し、水素結合項δHは水素結合力の効果を示す。
 特定媒体と低分子量含フッ素化合物とのΔHSP(単位:MPa0.5)は、下記式(D)から算出される。

 δD1は、特定媒体のHSPにおける分散項を表し、δP1は、特定媒体のHSPにおける極性項を表し、δH1は、特定媒体のHSPにおける水素結合項を表す。
 δD2は、低分子量含フッ素化合物のHSPにおける分散項を表し、δP2は、低分子量含フッ素化合物のHSPにおける極性項を表し、δH2は、低分子量含フッ素化合物のHSPにおける水素結合項を表す。
 2種以上の特定媒体を用いる場合、上記のδD1、δP1およびδH1としては、各特定媒体の分散項、極性項または水素結合項に各特定媒体の質量含有率を乗じて合算した数値をそれぞれ用いる。また、2種以上の低分子量含フッ素化合物を用いる場合、上記のδD2、δP2およびδH2としては、各低分子量含フッ素化合物の分散項、極性項または水素結合項に各低分子量含フッ素化合物の質量含有率を乗じて合算した数値をそれぞれ用いる。
 ハンセン溶解度パラメータの定義および計算方法は、Charles M.Hansen著、Hansen Solubility Parameters: A Users Handbook(CRCプレス,2007年)に記載されている。また、コンピュータソフトウエアHansen Solubility Parameters in Practice(HSPiP)を用いることにより、文献値等が知られていない化合物に関しても、その化学構造から簡便にハンセン溶解度パラメータを推算することができる。
 本明細書では、HSPiP(ver.5)を用いて、HSPがデータベースに登録されている化合物についてはその値を適用する。
 HSPが未知である化合物のHSPとしては、HSPiP(ver.5)によりY-MB法に基づいて計算された推算値を用いてもよい。
 特定媒体は、特定含フッ素ポリマーを溶解しない化合物であることが好ましい。
 ここで、「特定含フッ素ポリマーを溶解しない化合物」とは、23℃を超えない温度条件においてその化合物に溶解する特定含フッ素ポリマーの量が1質量%未満である化合物を意味する。
<接触方法> 
 特定混合物と特定媒体とを接触させる方法としては、例えば、特定溶媒中に特定混合物を浸漬する方法、特定混合物を配置した管路に特定溶媒を通液させる方法、特定混合物を充填したカラムに特定ガスを流通させる方法、および、特定混合物を入れた容器内を特定ガスで満たす方法が挙げられる。
 特定混合物と特定媒体との接触の方法としては、系全体の均一性がより優れる点で、特定溶媒中に特定混合物を浸漬する方法、または、特定混合物を配置した管路に特定溶媒を通液させる方法が好ましく、特定溶媒中に特定混合物を浸漬する方法がより好ましい。
 特定混合物を配置した管路に特定溶媒を通液させる際、特定溶媒を循環させながら特定混合物と特定溶媒とを繰り返し接触させてもよい。つまり、特定混合物を通過した特定溶媒を特定混合物よりも上流側に戻して、再度、特定混合物に通過させる循環処理を実施してもよい。
 同様に、特定混合物を充填したカラムに特定ガスを流通させる際、特定ガスを循環させながら特定混合物と特定ガスとを繰り返し接触させてもよい。つまり、特定混合物を通過した特定ガスを特定混合物よりも上流側に戻して、再度、特定混合物に通過させる循環処理を実施してもよい。
 接触工程において特定混合物に接触させる特定媒体が液状の特定溶媒である場合、特定混合物の量に対する特定溶媒の量の質量比(特定溶媒/特定混合物)は、10質量%以上が好ましく、100質量%以上がより好ましく、また、3000質量%以下が好ましく、2000質量%以下がより好ましい。質量比が上記下限値以上であれば、本発明の効果がより優れる。また、質量比が上記上限値以下であれば、経済性がより優れる。
 なお、特定溶媒中に特定混合物を浸漬する場合、または、特定混合物に特定溶媒を通液させる処理が1回である場合、上記の特定混合物に接触させる特定溶媒の量は、接触に用いる特定溶媒の量に等しい。また、特定混合物に特定溶媒を通液させる処理を繰り返し実施する場合、上記の特定混合物に接触させる特定溶媒の量は、接触に用いる特定溶媒の量に通液処理を繰り返した数を乗じて得られる積算通液量を意味する。
 特定媒体が特定溶媒を含む場合、特定混合物と特定溶媒との接触時間は、0.5時間以上が好ましく、1時間以上がより好ましく、また、3時間以下が好ましく、2時間以下がより好ましい。接触時間が上記下限値以上であれば、本発明の効果がより優れる。また、接触時間が上記上限値以下であれば、経済性がより優れる。
 特定溶媒中に特定混合物を浸漬する場合、上記の接触時間は浸漬時間に相当し、特定混合物に特定溶媒を通液させる場合、上記の接触時間は特定溶媒の通液時間に相当する。
 接触工程で用いる特定媒体が特定ガスである場合、特定混合物の量に対する特定ガスの量の質量比(特定ガス/特定混合物)は、10質量%以上が好ましく、100質量%以上がより好ましく、また、3000質量%以下が好ましく、2000質量%以下がより好ましい。質量比が上記下限値以上であれば、本発明の効果がより優れる。また、質量比が上記上限値以下であれば、経済性がより優れる。
 なお、特定混合物を入れた容器内を特定ガスで満たす場合、または、特定混合物を充填したカラムに特定ガスを流通させる処理が1回である場合、上記の特定混合物に接触させる特定ガスの量は、接触に用いる特定ガスの量に等しい。また、特定混合物を充填したカラムに特定ガスを流通させる処理を繰り返し実施する場合、上記の特定混合物に接触させる特定ガスの量は、接触に用いる特定ガスの量に流通処理を繰り返した数を乗じて得られる積算流通量を意味する。
 特定媒体が特定ガスである場合、特定混合物と特定ガスとの接触時間は、0.5時間以上が好ましく、1時間以上がより好ましく、また、3時間以下が好ましく、6時間以下がより好ましい。接触時間が上記下限値以上であれば、本発明の効果がより優れる。また、接触時間が上記上限値以下であれば、経済性がより優れる。
 特定混合物を入れた容器内を特定ガスで満たす場合、上記の接触時間は特定混合物および特定ガスの両者が容器内に存在する時間に相当し、特定混合物に特定ガスを流通させる場合、上記の接触時間は特定ガスの流通時間に相当する。
 接触工程において特定混合物に特定媒体を接触させる温度は、低分子量含フッ素化合物の含有量がより少ない固形物を得やすい観点から、20~150℃の範囲が好ましく、50~120℃の範囲がより好ましく、70~110℃の範囲が更に好ましい。
〔分離工程〕
 分離工程では、接触工程で得られた特定含フッ素ポリマー、低分子量含フッ素化合物および特定媒体を含む第1組成物から、特定媒体を分離する。分離工程により、特定含フッ素ポリマーを少なくとも含む組成物(以下、「第2組成物」ともいう。)が得られる。
 第1組成物から特定媒体を分離する方法としては、公知の分離方法が適用できる。
 例えば、第1組成物が特定溶媒を含む場合、ろ過、デカンテーションおよび遠心分離等の公知の固液分離方法が挙げられる。
 また、第1組成物が特定ガスを含む場合、サイクロンおよびバグフィルタ等の公知の固気分離装置を用いる分離方法が挙げられる。
 第1組成物から特定媒体を分離する方法としては、簡便性及び経済性がより優れる点で、ろ過により第1組成物から特定溶媒を分離し、第2組成物を得る方法が好ましい。
 本方法において、上記の接触および分離を繰り返し行ってもよい。
 例えば、上記の分離工程で特定媒体を分離した後、得られる第2組成物に、更に、フッ素原子を含まず、かつ、水酸基を含まない第2の炭化水素媒体(第2の特定媒体)を接触させる第2の接触工程、および、得られた含フッ素ポリマーおよび第2の炭化水素媒体を含む組成物から第2の炭化水素媒体を分離する第2の分離工程を行ってもよい。
 本方法において接触および分離を繰り返し行うことにより、低分子量含フッ素化合物の含有量がより少ない固形物を製造できる。
 接触および分離を繰り返し行う場合の繰り返しの数は、1回の接触および1回の分離を1セットとして、2~6セットが好ましく、2~4セットがより好ましい。
 接触および分離を繰り返し行う場合、各セットにおける接触および分離は同じであってもよく、異なっていてもよい。
 上記の第2の特定媒体については、好ましい態様も含めて上記の特定媒体と同じであってよい。また、各セットにおける接触および分離については、好ましい態様も含めて上記の接触工程および分離工程に記載の通りである。ただし、接触および分離を繰り返し行う場合、各セットにおける接触時間の合計は、1時間以上が好ましく、3時間以上がより好ましく、また、6時間以下が好ましく、3時間以下がより好ましい。
〔乾燥工程〕
 乾燥工程では、分離工程で得られた特定含フッ素ポリマーを含む第2組成物を乾燥させる。乾燥工程により、特定含フッ素ポリマーを含む固形物が得られる。
 第2組成物を乾燥する方法としては、自然乾燥、加熱、送風、および、減圧等の公知の乾燥処理が挙げられる。これらの乾燥処理は、単独で行ってもよく、複数組み合わせて行ってもよい。
 なお、自然乾燥とは、室温(23℃)において所定時間放置することを意味する。
 乾燥処理に用いる乾燥機としては、例えば、オーブン、ドライヤおよび真空乾燥機が挙げられる。
 乾燥温度は、20~250℃の範囲が好ましく、60~250℃の範囲がより好ましく、100~160℃の範囲が更に好ましい。
 乾燥時間は、1~48時間の範囲が好ましく、1~24時間の範囲がより好ましい。
 本方法において、接触および分離を繰り返し行う場合、1回目の接触および分離を行って第2組成物を得た後、得られる第2組成物に対して、第2の特定媒体を接触させる前に乾燥処理を行ってもよい。乾燥処理の詳細については、好ましい態様も含めて後述の乾燥工程に記載の通りである。
〔固形物〕
 本方法により、特定含フッ素ポリマーを主成分として含む固形物が最終生成物として得られる。「主成分として含む」とは、固形物の全質量に対する特定含フッ素ポリマーの含有量が、50質量%以上であることを意味する。
 固形物における特定含フッ素ポリマーの含有量は、固形物の全質量に対して、50質量%以上100質量%未満が好ましく、70質量%以上100質量%未満がより好ましく、90質量%以上100質量%未満が更に好ましく、99質量%以上100質量%未満が特に好ましい。
 本方法により得られる固形物に含まれる低分子量含フッ素化合物の含有量は、成形体の環境負荷が低く優れる点で、固形物の全質量に対して、例えば0.1質量%以下であり、0.01質量%以下が好ましく、0.005質量%以下がより好ましく、0.001質量%以下が更に好ましく、1質量ppm以下がより更に好ましく、100質量ppb以下が特に好ましく、25質量ppb以下が最も好ましい。固形物における低分子量含フッ素化合物の含有量は、0質量ppbであってよい。
 本方法により得られる固形物に含まれる特定媒体の含有量は、固形物の全質量に対して、例えば10質量%以下であり、5質量%以下が好ましく、2質量%以下がより好ましく、1質量%以下が更に好ましく、1000質量ppm以下が特に好ましく、100質量ppm以下が最も好ましい。固形物における低分子量含フッ素化合物の含有量は、0質量%であってよい。
 固形物は、粒状、粉体状、ペレット状および糸状等の形状であってよく、粉末状又は粒状(ビーズ状)が好ましく、粉末状がより好ましい。固形物は、上記乾燥により得られた固形物を、押出機を用いて溶融し、ペレット状または糸状等の他の形状に成形してもよい。
[成形体]
 上記の固形物は、成形体の製造に使用できる。
 成形体は、上記の固形物または固形物を含む組成物を成形して得られる。
 成形方法の具体例としては、射出成形、押出成形、ブロー成形、プレス成形、回転成形、静電塗装およびスプレー成形が挙げられる。
 固形物を含む組成物としては、例えば、固形物と、必要に応じて使用する他の成分とを公知の方法で溶融混錬して得られる混錬物が挙げられる。
 他の成分の具体例としては、特定含フッ素ポリマー以外の他の樹脂、熱安定剤、酸化防止剤、着色剤、紫外線吸収剤、充填剤、架橋剤、架橋助剤、および、有機過酸化物が挙げられる。
 組成物が他の成分を含む場合、他の成分の含有量は、組成物中の特定含フッ素ポリマーの100質量部に対して、0.0000001~70質量部が好ましく、0.0000005~60質量部がより好ましく、0.000001~50質量部が更に好ましい。
 成形体の具体例としては、ナット、ボルト、継手、フィルム、ボトル、ガスケット、電線被覆、チューブ、ホース、パイプ、バルブ、シート、シール、パッキン、タンク、ローラー、容器、コック、コネクタ、フィルターハウジング、フィルターケージ、流量計、ポンプ、ウェハーキャリア、および、ウェハーボックスが挙げられる。
 成形体は、固形物を用いて形成される塗膜であってもよい。塗膜の形成方法としては、固形物または固形物を含む組成物を用いて、回転成形、静電塗装またはスプレー成形により塗膜を形成する方法が挙げられる。
 塗膜の厚さは、1μm~10mmが好ましく、50μm~5mmがより好ましく、100μm~3mmが更に好ましい。
 上記の固形物または成形体は、次の用途に使用できる。
 食品包装用フィルム、食品製造工程で使用する流体移送ラインのライニング材、パッキン、シール材、および、シート等の食品製造装置用流体移送部材;
 薬品用の薬栓、包装フィルム、薬品製造工程で使用される流体移送ラインのライニング材、パッキン、シール材、および、シート等の薬液移送部材;
 化学プラントまたは半導体工場の薬液タンクおよび配管の内面ライニング部材;
 自動車の燃料系統および周辺装置に用いられるO(角)リング、チューブ、パッキン、バルブ芯材、ホースおよびシール材等、並びに、自動車のAT装置に用いられるホースおよびシール材等の燃料移送部材;
 自動車のエンジンおよび周辺装置に用いられるキャブレターのフランジガスケット、シャフトシール、バルブステムシール、シール材およびホース等、並びに、自動車のブレーキホース、エアコンホース、ラジエーターホースおよび電線被覆材等のその他の自動車部材;
 半導体製造装置のO(角)リング、チューブ、パッキン、バルブ芯材、ホース、シール材、ロール、ガスケット、ダイヤフラム、および、継手等の半導体装置用薬液移送部材; 塗装設備用の塗装ロール、ホース、チューブ、および、インク用容器等の塗装およびインク用部材;

 建築分野で使用される内装材、および、不燃性防火安全ガラス等のガラス類の被覆材; 家電分野等で使用されるラミネート鋼板等のライニング材;
 燃料電池用キャリアフィルム。
 本発明では、特定の構造を有する含フッ素ポリマーおよび低分子量含フッ素化合物を含む混合物に対して、特定媒体を用いて処理することにより、含フッ素ポリマーを含む固形物において低分子量含フッ素化合物の含有量を低減するが、特定媒体に代えて、超臨界COを用いて低分子量含フッ素化合物の含有量を低減することもできる。
 超臨界COにより含有量を低減できる低分子量含フッ素化合物としては、上述の低分子量含フッ素化合物が挙げられ、含フッ素乳化剤が好ましい。
 処理に用いる超臨界COは、31℃以上かつ7.38MPa以上であることが好ましい。
 以下、例を挙げて本発明を詳細に説明する。例2~例5、例8~11は実施例であり、例1、例6~例7は比較例である。ただし本発明はこれらの例に限定されない。

 含フッ素ポリマーの融点(℃)は、走査型示差熱分析装置(SII社製「DSC7020」)を用いて、空気雰囲気下、10℃/分の昇温速度で300℃まで加熱した際に検出される吸熱ピークから求めた。
<含フッ素ポリマーの組成(モル%)>
 含フッ素ポリマー中の各単位の含有量(モル%)は、全フッ素量測定および溶融F-NMR測定の結果から算出した。含フッ素ポリマー中のE単位の含有量については、Hおよび13C-NMR測定により算出した。
<固形物中の低分子量含フッ素化合物の定量>
(低分子量含フッ素化合物/トルエン溶液の調製)
 低分子量含フッ素化合物であるCFCHOCFCFH(以下、「AE-3000」ともいう。)と分析用溶媒であるトルエンを混合し、AE-3000濃度が286.834ng/2μLのトルエン溶液を調製した。調製されたAE-3000/トルエン溶液をトルエンで順に5倍ずつ希釈し、1.319ng/2μLまで12水準のAE-3000/トルエン溶液をそれぞれ得た。同時にトルエン原液を、「AE-3000濃度0.000ng/2μLのAE-3000/トルエン溶液」と定義し、全13水準とした。
(内部標準液の調製)
 t-ブチルメチルエーテルの濃度が0.797779mg/Lであるt-ブチルメチルエーテル/トルエン溶液を調製した。調製されたt-ブチルメチルエーテル/トルエン溶液を、ヘッドスペースガスクロマトグラフ質量分析(HS-GC/MS)における内部標準液とした。
(検量線作成用標準液の調製)
 上記各濃度のAE-3000/トルエン溶液と内部標準液とを体積比9:1で混合し、検量線作成用標準液(全13濃度水準)を調製した。以後、「AE-3000濃度0.000ng/2μLのAE-3000/トルエン溶液」と内部標準液との混合液を「低分子量含フッ素化合物定量用標準液」と定義する。
(検量線の作成)
 上記各濃度の検量線作成用標準液をマイクロシリンジで2μL計量したのち、全量をバイアルに封入し、下記条件でHS-GC/MSを実施した。
-HS-GC/MS測定条件-
・ヘッドスペースサンプラー:アジレント・テクノロジー社製「8697ヘッドスペースサンプラ」
・GC/MS:アジレント・テクノロジー社製「8890GCシステム-5977C-GC/MSD」
・カラム:アジレント・テクノロジー社製「DB-1301,60m,0.25mm,1.00μm」
-HS加温条件-
・オーブン温度:280℃、バイアル保温時間:20min
-GC昇温プログラム-
・40℃で6分間保持後、20℃/分で280℃まで昇温
 検量線の作成にあたり、X軸、Y軸を以下の計算式Aで与えられる値としてプロットした。
・X軸:(計算式A)検量線作成用標準液のHS-GC/MS分析にて取得される解析値のうち、AE-3000由来のフラグメントイオンの抽出イオンクロマトグラム上ピークの面積値(m/z=51の面積値)/t-ブチルメチルエーテル由来フラグメントイオンの抽出イオンクロマトグラム上ピークの面積値(m/z=73.1の面積値)[単位:無次元]
・Y軸:検量線作成用標準液のAE-3000濃度[単位:ng/2μL]
 検量線は最小二乗法による直線近似により取得し、その相関係数は0.993であった。
(固形物に含まれる低分子量含フッ素化合物の含有量の測定)
 後述する各例で得られた固形物約20mgを計量し、上記の低分子量含フッ素化合物定量用標準液2μLとともにバイアルに封入した。上記のHS-GC/MS測定条件でHS-GC/MSを実施したのち、上記の検量線を用いて、検出されたAE-3000の含有量を定量した。次いで、以下の計算式Bに基づいて、固形物に含まれる低分子量含フッ素化合物の含有量[単位:質量ppb]を算出した。
(計算式B)固形物に含まれる低分子量含フッ素化合物の含有量[単位:質量ppb]=検出されたAE-3000の重量[単位:ng]/バイアルに封入した固形物の重量[単位:mg]×1000
 また、上記の測定方法に準じて、特定混合物に含まれる低分子量含フッ素化合物の含有量を測定した。
<製造例1>
 内容積2.0Lの、攪拌機およびジャケットを備えたステンレス製重合槽を真空引きした後、CFCHOCFCFH(AE-3000)の1166g、メタノール(連鎖移動剤)の6.75g、CH=CH(CFFの5.5gを仕込んだ。重合槽内部を攪拌しながら、TFEの145g、エチレン(E)の8.6gを仕込んだ後、ジャケットに温水を流して重合槽内温を66℃にした。このときの重合槽内圧力は1.54MPaGであった。内温が安定してから、tert-ブチルペルオキシピバレートの2質量%溶液(溶媒:AE-3000)を5mL圧入し、重合を開始した。重合前に添加したモノマー成分の合計は、159gであり、重合溶媒であるAE-3000の使用量はモノマー成分の合計の質量に対して7.3倍であった。重合中、内圧が1.54MPaGで一定になるよう、TFE/E=54/46モル比の混合ガスを添加した。併せて、重合中に添加されるTFE/E混合ガスが10g消費される毎に、CH=CH(CFFの1.0mLを添加した。反応開始から150分後、TFE/E=54/46モル比の混合ガスの100gを添加したところで重合槽を冷却し、重合を終了した。
 その後、重合槽から残モノマーガスを大気圧までパージし、スラリーを内容積2Lの容器に移し、スラリーと同体積の水を加え、加熱(30~90℃)しながら、重合媒体、連鎖移動剤および残モノマーと、含フッ素ポリマーとを分離した。得られた含フッ素ポリマーを含むスラリー状混合物を、オーブンを用いて150℃で4時間乾燥し、白色粉末状の混合物1を得た。
 混合物1に含まれる含フッ素ポリマー1の組成は、TFE単位/E単位/CH=CH(CFF単位=53.5モル%/44.8モル%/1.7モル%であり、融点は256℃であった。含フッ素ポリマー1には、環構造を含むモノマーに基づく単位も、イオン性官能基も含まれていなかった。
 また、混合物1には低分子量含フッ素化合物であるAE-3000が含まれていた。後述の表に、混合物1の全質量に対する低分子量含フッ素化合物の含有量(単位:質量ppb)を示す。
<製造例2>
 製造例1で得られた白色粉末状の混合物1を、オーブンを用いて120℃で5時間乾燥し、含フッ素ポリマー1を含む混合物2を得た。
 混合物2に含まれる含フッ素ポリマー1の組成および融点は、混合物1と同じであった。
 また、混合物2には低分子量含フッ素化合物であるAE-3000が含まれていた。混合物2の全質量に対する低分子量含フッ素化合物の含有量は、27000質量ppbであった。
<製造例3>
 製造例1と同様に重合反応を行い、重合を終了した後、重合槽から残モノマーガスを大気圧までパージし、スラリーを内容積2Lの容器に移し、スラリーと同体積の水を加え、加熱(30~90℃)しながら、重合媒体、連鎖移動剤および残モノマーと、含フッ素ポリマーとを分離した。得られた含フッ素ポリマーを含むスラリー状混合物を、オーブンを用いて150℃で4.5時間乾燥し、白色粉末状の混合物3を得た。
 混合物3に含まれる含フッ素ポリマー3の組成は、TFE単位/E単位/CH=CH(CFF単位=53.5モル%/44.8モル%/1.7モル%であり、融点は256℃であった。含フッ素ポリマー3には、環構造を含むモノマーに基づく単位も、イオン性官能基も含まれていなかった。
 また、混合物3には低分子量含フッ素化合物であるAE-3000が含まれていた。後述の表に、混合物3の全質量に対する低分子量含フッ素化合物の含有量(単位:質量ppb)を示す。
[例1]
 製造例1で得られた混合物1を、オーブンを用いて120℃で6時間乾燥し、固形物1を得た。
 後述の表に、上記の方法で測定された固形物1に含まれる低分子量含フッ素化合物の含有量を示す。
[例2]
<接触、分離>
 内容量0.25LのSUS製反応器に、製造例1で得られた20gの混合物1を仕込んだ後、反応器を密閉し、反応器の外側を液体窒素で冷やした。次いで、16.7gのプロパン(特定媒体)を液化させながら反応器内に導入することで、混合物1とプロパンを接触させた後、反応器を加熱して内温が90℃の状態で1時間保持した。1時間後、含フッ素ポリマー1、AE-3000およびプロパンを含む組成物2-Aを反応器から取り出した。
 次いで、ブフナー漏斗上に目開きが10μmであるメンブレンフィルターを敷いたのち組成物2-Aを流し込み、組成物2-Aからプロパンを固液分離して、含フッ素ポリマー1を含む組成物2-Bを得た。
<乾燥>
 得られた組成物2-Bを、オーブンを用いて120℃で5時間乾燥し、固形物2を得た。後述の表に、固形物2に含まれる低分子量含フッ素化合物の含有量を示す。
[例3]
 16.7gのプロパンに代えて14.0gのn-ブタン(特定媒体)を用いた以外は例2と同様に処理して、含フッ素ポリマー1を含む固形物3を得た。後述の表に、固形物3に含まれる低分子量含フッ素化合物の含有量を示す。
[例4]
<接触、分離>
 内容量0.25LのSUS製反応器に、製造例1で得られた20gの混合物1と、16.3gのn-ペンタン(特定媒体)を仕込んだ後、反応器を密閉した。次いで、反応器を加熱して内温が90℃の状態で1時間保持した。1時間後、含フッ素ポリマー1、AE-3000およびn-ペンタンを含む組成物4-Aを反応器から取り出した。次いで、ろ過により組成物4-Aからn-ペンタンを分離して、含フッ素ポリマー1を含む組成物4-Bを得た。
<乾燥>
 得られた組成物4-Bを、オーブンを用いて120℃で5時間乾燥し、固形物4を得た。後述の表に、固形物4に含まれる低分子量含フッ素化合物の含有量を示す。
[例5]
 16.3gのn-ペンタンに代えて16.7gのn-ヘキサン(特定媒体)を用いた以外は例4と同様に処理して、含フッ素ポリマー1を含む固形物5を得た。後述の表に、固形物5に含まれる低分子量含フッ素化合物の含有量を示す。
[例6]
 16.3gのn-ペンタンに代えて17.3gのメタノールを用いた以外は例4と同様に処理して、含フッ素ポリマー1を含む固形物6を得た。後述の表に、固形物6に含まれる低分子量含フッ素化合物の含有量を示す。
[例7]
 16.3gのn-ペンタンに代えて17.8gの1-プロパノールを用いた以外は例4と同様に処理して、含フッ素ポリマー1を含む固形物7を得た。後述の表に、固形物7に含まれる低分子量含フッ素化合物の含有量を示す。
[例8]
<接触、分離>
 内容量0.05LのSUS製チューブ型反応器に、製造例3で得られた10gの混合物3を仕込んだ後、反応器を密閉した。次いで、反応器内温度が90℃になるようにボンベと反応器を加温して、ガス状のn-ブタン(特定媒体)を0.1MPaGの圧力で反応器内に導入した。導入速度が、7g/hとなるように出口バルブの開度を調節しながらn-ブタンを反応器内に流通させた。流通開始から1時間後にn-ブタンの流通を止めた後、反応器内を開放し、含フッ素ポリマー1およびAE-3000を含む組成物8-Aを反応器から取り出した。混合物と接触させたn-ブタンは気体状態であったため、固液分離は不要であった。
<乾燥>
 得られた組成物8-Aを、オーブンを用いて120℃で5時間乾燥し、固形物8を得た。後述の表に、固形物8に含まれる低分子量含フッ素化合物の含有量を示す。
 表1に、特定混合物に含まれる低分子量含フッ素化合物の種類および含有量(単位:質量ppb)、使用した炭化水素媒体の種類、接触させた特定混合物の量に対する炭化水素媒体の量の質量比(単位:質量%)、接触処理時間、乾燥処理時間、並びに、得られた固形物に含まれる低分子量含フッ素化合物の含有量(単位:質量ppb)をそれぞれ示す。 表中、「炭化水素媒体」の「HSP距離[MPa0.5]」欄は、各例で用いた低分子量含フッ素化合物と炭化水素媒体とのHSP距離(単位:MPa0.5)を示す。
 表中、「媒体/混合物比」欄は、特定混合物の量に対する炭化水素媒体の量の質量比(単位:質量%)を示す。
 表中、「低分子量含フッ素化合物の残存率」欄は、特定混合物に含まれる低分子量含フッ素化合物の含有量に対する、固形物に含まれる低分子量含フッ素化合物の含有量の割合(単位:質量%)を示す。
 上記の通り、含フッ素ポリマーおよび低分子量含フッ素化合物を含む特定混合物と、フッ素原子を含まず、かつ、水酸基を含まない炭化水素媒体とを接触させ、得られた組成物から含フッ素ポリマーを含む固形物を分離することにより、含フッ素ポリマーを主成分として含み、低分子量含フッ素化合物の含有量が少ない固形物を簡便に製造できることが確認された(例2~例5及び例8)。
[例9]
 混合物1に代えて混合物2を用いた以外は例2と同様にして、混合物2とn-ブタン(特定媒体、HSP距離6.4)とを接触させて、含フッ素ポリマー1、AE-3000およびn-ブタンを含む組成物9-Aを反応器から取り出した。次いで、ろ過により組成物9-Aからn-ブタンを分離して、含フッ素ポリマー1を含む組成物9-Bを得た。
 得られた組成物9-Bを、オーブンを用いて120℃で1時間乾燥し、組成物9-Cを得た。組成物9-Cに含まれる低分子量含フッ素化合物の含有量は、組成物9-Cの全質量に対して208質量ppbであった。
 次いで、混合物2に代えて組成物9-Cを用いた以外は上記の1回目の接触および分離と同様にして、組成物9-Cとn-ブタンとを接触させて、含フッ素ポリマー1、AE-3000およびn-ブタンを含む組成物9-Dを得た後、ろ過により組成物9-Dからn-ブタンを分離して、含フッ素ポリマー1を含む組成物9-Eを得た。
 得られた組成物9-Eを、オーブンを用いて120℃で3時間乾燥し、固形物9を得た。
 固形物9に含まれる低分子量含フッ素化合物の含有量は、固形物9の全質量に対して23質量ppbであった。
 このように、例9においても、含フッ素ポリマーを主成分として含み、低分子量含フッ素化合物の含有量が少ない固形物が得られることが確認された。
[例10]
 内容量0.25LのSUS製反応器に、製造例1で得られた49.5gの混合物1と、98.9gのアセトン(特定媒体、HSP距離5.6)を仕込んだ後、反応器を密閉した。次いで、反応器を加熱して内温が80℃の状態で1時間保持した。1時間後、含フッ素ポリマー1、AE-3000およびアセトンを含む組成物10-Aを反応器から取り出した。さらに、ろ過操作により組成物10-Aからアセトンを分離して、含フッ素ポリマー1を含む組成物10-Bを得た。
 上記1回目の接触およびろ過分離と同様にして、組成物10-Bとアセトンとを接触、ろ過分離する工程をさらに2回追加し、合計3回の接触とろ過分離を繰り返した組成物10-Cを得た。
 得られた組成物10-Cを、オーブンを用いて150℃で5時間乾燥し、固形物10を得た。
 固形物10に含まれる低分子量含フッ素化合物の含有量は、固形物10の全質量に対して27質量ppbであった。
[例11]
 特定媒体をアセトンの代わりにメチルエチルケトン(特定媒体、HSP距離4.0)を用いた以外は例10と同様の合計3回の接触とろ過分離を繰り返した組成物11-Cを得た。
 得られた組成物11-Cを、オーブンを用いて150℃で1時間乾燥し、固形物11を得た。
 固形物11に含まれる低分子量含フッ素化合物の含有量は、固形物11の全質量に対して80質量ppbであった。
 このように、例10及び例11においても、含フッ素ポリマーを主成分として含み、低分子量含フッ素化合物の含有量が少ない固形物が得られることが確認された。

Claims (10)

  1.  含フッ素ポリマーを含む固形物の製造方法であって、
     含フッ素ポリマーおよび低分子量含フッ素化合物を含む混合物と、特定媒体とを接触させ、前記含フッ素ポリマー、前記低分子量含フッ素化合物および前記特定媒体を含む組成物を得て、
     得られた前記組成物から、前記特定媒体を分離し、
     前記特定媒体を分離した前記組成物を乾燥し、
     前記含フッ素ポリマーにおいて、環構造を含むモノマーに基づく単位の含有量が、前記含フッ素ポリマーの全質量に対して10質量%以下であり、かつ、前記含フッ素ポリマーはイオン性官能基を含まず、
     前記特定媒体は、炭化水素媒体又はケトン系媒体であって、かつ、フッ素原子及び水酸基を含まないことを特徴とする、固形物の製造方法。
  2.  前記低分子量含フッ素化合物の存在下、環構造およびイオン性官能基をいずれも有さない含フッ素モノマーを含むモノマーを重合させて、前記含フッ素ポリマーおよび前記低分子量含フッ素化合物を含む混合物を得る、請求項1に記載の固形物の製造方法。
  3.  前記混合物に接触させる前記特定媒体が液状であり、
     前記混合物に接触させる液状の前記特定媒体の量の前記混合物の量に対する質量比が、3000質量%以下である、請求項1または2に記載の固形物の製造方法。
  4.  前記混合物に接触させる前記特定媒体がガス状であり、
     前記混合物に接触させるガス状の前記特定媒体の量の前記混合物の量に対する質量比が、3000質量%以下である、請求項1または2に記載の固形物の製造方法。
  5.  前記低分子量含フッ素化合物と前記特定媒体とのハンセン溶解度パラメータ距離が、12MPa0.5以下である、請求項1または2に記載の固形物の製造方法。
  6.  前記低分子量含フッ素化合物がイオン性官能基を有さない、請求項1または2に記載の固形物の製造方法。
  7.  前記特定媒体を分離した後、前記組成物に、更に、フッ素原子を含まず、かつ、水酸基を含まない第2の特定媒体を接触させ、得られた前記含フッ素ポリマーおよび前記第2の特定媒体を含む組成物から前記第2の特定媒体を分離する、請求項1または2に記載の固形物の製造方法。
  8.  前記固形物における前記低分子量含フッ素化合物の含有量が、前記固形物の全質量に対して0.005質量%以下である、請求項1または2に記載の固形物の製造方法。
  9.  前記固形物における前記特定媒体の含有量が、前記固形物の全質量に対して10質量%以下である、請求項1または2に記載の固形物の製造方法。
  10.  前記含フッ素ポリマーが、テトラフルオロエチレンに基づく単位を含む、請求項1または2に記載の固形物の製造方法。
