固体酸化物形燃料電池は、電池積層体と、その外周端部をシールするガスシール部とを備える。電池積層体は、電解質層と、電解質層を挟むように配置されたアノード電極層及びカソード電極層と、カソード電極層上に配置され、ステンレスを含むカソード支持体と、カソード電極層と前記カソード支持体との間に配置されたカソード接合層とを備える。カソード接合層とカソード電極層との間の界面強度は、カソード支持体とカソード接合層との間の界面強度よりも大きい。

Description

固体酸化物形燃料電池及びその製造方法
 本発明は、固体酸化物形燃料電池及びその製造方法に関する。
 固体酸化物形燃料電池として、メタルサポート型の電池が知られている。メタルサポート型の電池とは、金属支持体が設けられた固体酸化物形燃料電池である。メタルサポート型の電池においては、電解質層がアノード電極層及びカソード電極層により挟まれる。更に、アノード電極層及びカソード電極層の少なくとも一方の上に、金属支持体が設けられる。
 メタルサポート型の電池に関連して、特許文献1(米国特許第7553573号)には、多孔質電気伝導層と、その上に設けられ、電気触媒を含む多孔質イオン伝導層と、その上に設けられた緻密イオン伝導層と、その上に設けられた電極とを含む複合体が開示されている。特許文献1には、その複合体が固体酸化物形燃料電池として使用される点、及び多孔質電気伝導層が金属又は合金製である点等が記載されている。
 ところで、本発明者らは、メタルサポート型の電池として、カソード電極層上に金属支持体(カソード支持体)が設けられた構成を有する電池について検討している。しかしながら、このような電池においては、カソード電極層とカソード支持体との間にクラックが生じる場合があることが判った。クラックが生じると、発電に寄与する部分の面積が減少し、電池としての性能が低下する。
 従って、本発明の目的は、クラックによる電池の性能低下を抑制することができる技術を提供することにある。
 一態様において、本発明に係る固体酸化物形燃料電池は、電池積層体と、電池積層体の外周端部をシールするガスシール部とを備える。電池積層体は、電解質層と、電解質層を挟むように配置されたアノード電極層及びカソード電極層と、カソード電極層上に配置され、ステンレスを含むカソード支持体と、カソード電極層とカソード支持体との間に配置されたカソード接合層とを備える。カソード接合層とカソード電極層との間の界面強度は、カソード支持体とカソード接合層との間の界面強度よりも大きい。
 一態様において、本発明に係る固体酸化物形燃料電池の製造方法は、電解質用グリーンシート、アノード電極層用グリーンシート、カノード電極層用グリーンシート、カノード支持体用グリーンシート、及び、カノード接合層用グリーンシートを作製する工程と、アノード電極層用グリーンシート、電解質用グリーンシート、カソード電極層用グリーンシート、カソード接合層用グリーンシート、及びカソード支持体用グリーンシートを積層し、グリーンシート積層体を得る工程と、グリーンシート積層体を焼成する工程とを含む。

 以下、図面を参照しつつ、本発明の実施形態について説明する。
(1)第1の実施形態
 図1は、本実施形態に係る固体酸化物形燃料電池1を示す概略断面図である。固体酸化物形燃料電池1は、電池積層体2と、ガスシール部3とを有している。
 電池積層体2は、発電機能を実現する部分である。電池積層体2は、アノード電極層6、電解質層4、カソード電極層5、カソード接合層8、及びカソード支持体7を有している。これらは、この順番で積層されている。言い換えれば、電解質層4を挟むようにアノード電極層6とカソード電極層5とが配置されている。カソード電極層5上には、カソード接合層8を介して、カソード支持体7が配置されている。なお、カソード支持体7は、ステンレスを含んでいる。
 ガスシール部3は、電池積層体2の外周端部をシールしている。ガスシール部3は、アノードとカソードとの間でガスを分離するために設けられている。
 運転時には、アノード電極層6に水素を含む燃料ガスが供給される。また、カソード電極層5に対しては、カソード支持体7及びカソード接合層8を介して、空気などの酸素含有ガスが供給される。そして、アノード電極層6及びカソード電極層5において電気化学反応が進行し、固体酸化物形燃料電池1が発電する。
 ここで、本実施形態においては、上述の通り、カソード電極層5とカソード支持体7との間にカソード接合層8が設けられている。そして、カソード接合層8とカソード電極層5との間の界面強度が、カソード支持体7とカソード接合層8との間の界面強度よりも大きい。このような構成を有していることによって、クラックによる電池の性能低下を抑制することができる。この点について、以下、参考例を参照しつつ、説明する。
 図2Aは、参考例に係る固体酸化物形燃料電池を示す概略断面図である。この参考例に係る電池においては、カソード接合層8が設けられていない。すなわち、カソード支持体7とカソード電極層5とが直接接している。運転時には、既述のように、アノード電極層6に対して水素を含む燃料ガスが供給される。また、カソード電極層5に対しては、カソード支持体7を介して、空気等の酸素含有ガスが供給される。ここで、ガスシール部3の存在により、理想的には、アノードとカソードとの間でガスは遮断される。しかし、実際にはガスを完全に遮断することは難しい。そのため、アノード電極層6に含まれる水素が、ガスシール部3と電解質層4の端部との間を通過し、カソード側に流れ込むことがある。カソード側に流れ込んだ水素は、酸素により燃焼する。既述のように、カソード支持体7はステンレスを含んでいる。そのため、カソード支持体7の表面が酸化され、Feが形成される。Feは、カソード電極層5の構成材料(典型的にはジルコニア)とは大きく異なる熱膨張係数を有していることが多い。そのため、カソード支持体7とカソード電極層5との間に熱応力が生じ、カソード支持体7がカソード電極層5から剥離する場合がある。すなわち、クラックが生じる場合がある。クラックは、通常、電池積層体2の外周端部を起点として、内側に向かって進展する(図2A中の矢印参照)。クラックが発生した部分においては抵抗が非常に大きくなり、カソード電極層5においてほとんど電流が流れない。従って、発電に寄与する部分の面積が減少し、電池としての性能が低下する。
 一方、図2Bは、本実施形態に係る固体酸化物形燃料電池1を示す概略断面図であり、運転時における構成を示す模式図である。本実施形態においては、既述のようにカソード接合層8が設けられており、カソード接合層8とカソード電極層5との間の界面強度が、カソード支持体7とカソード接合層8との間の界面強度よりも大きい。従って、クラックは、発生したとしても、界面強度が小さいカソード支持体7とカソード接合層8との間に発生する。ここで、カソード接合層8は、カソード電極層5よりも電子伝導性が高い材料により形成することができる。そのため、カソード支持体7とカソード接合層8との間にクラックが発生したとしても、カソード接合層8においては面方向(積層方向に垂直な方向)にも電流が流れ、発電に寄与する部分の面積はさほど低下しない。よって、クラックの発生による性能低下を抑制できる。
 以上が本実施形態の概略である。続いて、本実施形態の細部の構成について詳細に説明する。
(電解質層)
 電解質層4は、酸化物イオンが伝導可能であり、ガスについては透過させないように構成されていればよい。好ましくは、電解質層4は、緻密なセラミックスにより形成される。例えば、電解質層4は、固体酸化物セラミックスにより形成することができる。固体酸化物セラミックスとしては、特に限定されないが、例えば、ジルコニア含有材料及びペロブスカイト酸化物等を挙げることができる。ジルコニア含有材料としては、イットリア、酸化ネオジム、サマリウム、ガドリニウム、およびスカンジウム等をドープした安定化ジルコニアなどを挙げることができる。電解質層4の厚さは、例えば0.5~20μm、好ましくは1~10μmである。
(カソード電極層及びアノード電極層)
 カソード電極層5は、酸素含有ガスに含まれる酸素分子を酸化物イオンに変換する部分である。一方、アノード電極層6は、水素等の燃料を酸化物イオンと反応させて、電子を生じさせる部分である。
 カソード電極層5及びアノード電極層6は、例えば、多孔質セラミックスにより形成される。多孔質セラミックスとしては、固体酸化物セラミックスを挙げることができる。固体酸化物セラミックスとしては、例えば、ジルコニア及びペロブスカイト酸化物等を挙げることができる。ジルコニアとしては、イットリア、酸化ネオジム、サマリウム、ガドリニウム、及びスカンジウム等をドープした安定化ジルコニア等を挙げることができる。
 カソード電極層5及びアノード電極層6の厚みは、それぞれ、例えば0.3~50μm、好ましくは0.5~30μmである。
 カソード電極層5には、電極反応を促進させるためのカソード触媒が担持されていてもよい。カソード触媒としては、プラセオジウム酸化物などが挙げられる。
 アノード電極層6にも、電極反応を促進させるためのアノード触媒が担持されていてもよい。そのようなアノード触媒として、例えば、ニッケル(Ni)、パラジウム(Pd)、白金(Pt)、ルテニウム(Ru)、Ni-Fe合金、Ni-Co合金、Fe-Co合金、Ni-Cu合金、およびPd-Pt合金等が挙げられる。
(カソード支持体)
 カソード支持体7は、形状保持等の目的で設けられている。カソード支持体7の厚みは、形状保持の観点などから決められ、例えば50~1000μm、好ましくは100~500μmである。
 カソード支持体7は、既述のように、ステンレスを含んでいる。好適には、カソード支持体7の構成材料のほとんどは、ステンレスである。例えば、カソード支持体7の95質量%以上はステンレスである。より好ましくは、カソード支持体7の99質量%以上は、ステンレスである。カソード支持体7がステンレスを含んでいると、既述のように、カソード支持体7の表面が酸化し、クラックが発生する場合がある。しかし、本実施形態によれば、既述のように、クラックが発生しても発電面積が確保されるので、クラックによる性能低下を抑制できる。
 カソード支持体7は、ガス透過性を有している。具体的には、カソード支持体7は、多孔質構造を有している。例えば、カソード支持体7は、粒子状物質の集合体により形成される。これにより、外部からカソード支持体7を介してカソード電極層5に酸素含有ガスを供給することが可能となっている。
(カソード接合層)
 カソード接合層8は、上述のように、クラックの発生場所を制御するために設けられている。
 カソード接合層8の体積抵抗率は、カソード電極層5の体積抵抗率よりも小さいことが好ましい。このような構成によれば、カソード接合層8において面方向に電流が流れやすくなるから、クラックが発生したとしても、発電領域が確保される。好適には、カソード接合層8の体積抵抗率は、カソード電極層5の体積抵抗率の1/10以下である。
 カソード接合層8の構成材料は、特に限定されない。カソード接合層8とカソード電極層5との間の界面強度の方が、カソード支持体7とカソード接合層8との間の界面強度よりも大きくなるような材料を使用すればよい。
 好適な一態様において、カソード接合層8は、ステンレスを含む。ステンレスは電子伝導性に優れている。ステンレスが含まれていることにより、カソード接合層8における体積抵抗率を小さくすることが容易になる。例えば、カソード接合層8の95質量%以上は、ステンレスである。好適には、カソード接合層8の99質量%以上は、ステンレスである。
 あるいは、カソード接合層8は、ステンレスと、ジルコニアを含むセラミックスとのサーメットを含んでいることも好ましい。ステンレスが含まれていることにより、上述のように、カソード接合層8における体積抵抗率を減らしやすくなる。また、カソード電極層5にジルコニアが含まれている場合、カソード接合層8にもジルコニアが含まれていれば、相互拡散により、カソード接合層8とカソード電極層5との間の界面強度が大きくなりやすい。このため、カソード接合層8とカソード電極層5との間の界面強度が、カソード支持体7とカソード接合層8との間の界面強度に比べて大きい構成が得られやすくなる。
 カソード接合層8は、好適には、ガス透過性を有するような多孔質構造を有している。好適な一態様においては、カソード支持体7とカソード接合層8とは、それぞれ、粒子により形成されている。そして、カソード支持体7の平均粒子径が、カソード接合層8の平均粒子径よりも大きい。このような構成を採用することにより、クラックの発生場所をより確実に制御できる。この点について、図3A及び図3Bを参照しつつ説明する。
 図3Aは、同程度のサイズの粒子により形成された2つの層の界面の構成を示す模式図である。一方、図3Bは、異なるサイズの粒子により形成された2つの層の界面の構成を示す模式図である。図3Aに示されるように、粒子の大きさが同程度である場合には、界面における接合領域が増えるため、2つの層の間の界面強度が高くなる。一方、図3Bに示されるように、粒子のサイズが異なる場合には、2つの層が点接触により接合することとなり、界面強度が低くなる。カソード支持体7の平均粒子径がカソード接合層8の平均粒子径よりも大きければ、図3Bに示したように、カソード支持体7とカソード接合層8とが点接触で接合することとなり、界面強度が低くなる。その結果、カソード支持体7とカソード接合層8との界面において選択的にクラックを進展させることができ、意図しない部分におけるクラックの発生を抑えることができる。すなわち、クラックの発生場所をより確実に制御できる。これにより、電池性能の低下をより確実に抑えることができる。
 なお、本明細書において、カソード支持体7及びカソード接合層8の平均粒子径は、顕微鏡により断面を観察することにより、求めることができる。例えば、固体酸化物形燃料電池の断面の顕微鏡写真を取得し、画像解析を行って各粒子の円相当径を算出し、その個数平均を算出することにより、平均粒子径を求めることができる。
 カソード接合層8の厚みは、カソード支持体7の厚みの1/10~1/2であることが好ましい。カソード接合層8の厚みが大きい方が、カソード接合層8において面方向に電流が流れやすくなる。その結果、クラックによる電池性能の低下を抑えやすくなる。一方で、カソード接合層8の厚みが小さければ、カソード接合層8とカソード支持体7との界面において選択的にクラックを発生させやすくなり、意図しない部分でのクラックの発生を抑制できる。すなわち、クラックの発生場所を制御しやすくなる。カソード接合層8の厚みが上述の範囲内であれば、発電領域の低下を十分に抑制しつつも、クラックの発生場所を十分に制御することができる。
(ガスシール部)
 ガスシール部3は、ガスの遮断機能を有するように構成されていればよい。ガスシール部3は、例えば、ガラス材により形成することができる。
(2)第2の実施形態
 続いて、第2の実施形態について説明する。既述の実施形態と同様の構成を採用することができる点については、詳細な説明を省略する。
 図4は、本実施形態に係る固体酸化物形燃料電池1を示す概略断面図である。本実施形態においては、カソード接合層8のサイズが特定されている。具体的には、積層方向に沿って見た場合に、カソード接合層8の端部は、カソード支持体7の端部よりも内側に位置している。なお、カソード電極層5、電解質層4、及びアノード電極層6の端部は、積層方向に沿って見た場合に揃っている。その結果、カソード接合層8の外側においては、カソード支持体7とカソード電極層5とが直接接している。
 本実施形態によれば、クラックの進展位置をより確実に制御することができる。カソード電極層5とカソード支持体7との間の界面強度は、比較的小さい。そのため、クラックは、電池積層体2の外周端部のうち、カソード電極層5とカソード支持体7との間の界面を起点として、内側に進展する。内側に進展したクラックは、カソード接合層8の外周端部において、上側(カソード接合層8とカソード支持体7との間の界面)に誘導される。これにより、クラックの発生場所がカソード支持体7とカソード接合層8との間に制限されやすくなる。意図しない部分におけるクラックの発生がより確実に防止されるから、電池性能の低下をより確実に抑えることができる。
(3)第3の実施形態
 続いて、第3の実施形態について説明する。既述の実施形態と同様の構成を採用することができる点については、詳細な説明を省略する。
 図5は、本実施形態に係る固体酸化物形燃料電池1を示す概略断面図である。本実施形態においては、電池積層体2が、更にアノード支持体9を有している。アノード支持体9は、アノード電極層6上に設けられている。アノード支持体9としては、例えば、カソード支持体7と同様の構成を有するものを用いることができる。
 本実施形態によれば、固体酸化物形燃料電池1が、電解質層4を中心として積層方向において対称的な構成になる。従って、固体酸化物形燃料電池1において歪みなどが生じ難くなり、フラットな構成を実現できる。
(4)製造方法
 続いて、固体酸化物形燃料電池1の製造方法を説明する。図6は、固体酸化物形燃料電池1の製造方法を示すフローチャートである。
ステップS1:グリーンシートの作製
 まず、各部分の前駆体となるグリーンシートを作製する。具体的には、電解質用グリーンシート、アノード電極層用グリーンシート、カノード電極層用グリーンシート、カノード支持体用グリーンシート、及び、カノード接合層用グリーンシートを作製する。アノード支持体を設ける場合には、アノード支持体用グリーンシートも作成する。各グリーンシートは、例えば、構成材料を含むスラリーを調製した後、テープキャスト法を用いることにより、作製することができる。
ステップS2:積層
 続いて、アノード電極層用グリーンシート、電解質用グリーンシート、カソード電極層用グリーンシート、カソード接合層用グリーンシート、カソード支持体用グリーンシート、及び必要に応じてアノード支持体用グリーンシートを積層(ラミネート)し、グリーンシート積層体を得る。
 また、必要に応じて、グリーンシート積層体を所望のサイズになるように切断する。
ステップS3:焼成(還元雰囲気)
 続いて、グリーンシート積層体を還元雰囲気において焼成し、焼成体を得る。焼成温度は例えば1200~1500℃である。
ステップS4:ガスシール部の形成
 続いて、焼成体の端部を覆うようにシール材を塗布し、焼成する。これにより、ガスシール部3が形成される。
ステップS5:電極触媒の含浸及び熱処理
 続いて、各電極層に電極触媒を含浸させ、熱処理を行う。具体的には、アノード触媒含有液と、カソード触媒含有液とを用意する。そして、各電極層に、各触媒含有液を含浸させる。具体的には、まず、アノード電極層及びカソード電極層の一方に触媒含有液を含浸させ、熱処理を行う。その後、アノード電極層及びカソード電極層の他方に触媒含有液を含浸させ、熱処理を行う。これにより、各電極層に電極触媒を担持させることができる。
 以上説明した方法により、固体酸化物形燃料電池1を得ることができる。上述の方法において、カソード接合層として適切な材料を選択すれば、得られる固体酸化物形燃料電池1において、カソード接合層とカソード電極層との間の界面強度の方が、カソード支持体とカソード接合層との間の界面強度よりも大きくなる。
 続いて、本発明者らによって実施された実施例について説明する。ただし、本発明は以下の実施例に限定して解釈されるべきものではない。
(実施例1)
 実施例1として、図1に示した構成を有する固体酸化物形燃料電池を作製した。具体的には、図6に示したフローチャートに従って、固体酸化物形燃料電池を作製した。なお、電解質層としては、スカンジウムをドープした安定化ジルコニアを用いた。電解質層の厚みは、10ミクロンであった。アノード電極層及びカソード電極層としては、ジルコニアを含むセラミックスを用いた。アノード電極層の厚みは、20ミクロンであった。カソード電極層の厚みは、20ミクロンであった。カソード接合層としては、ステンレス粉末とスカンジウムをドープした安定化ジルコニア粉末のサーメットを用いた。カソード接合層の厚みは、10ミクロンであった。カソード接合層の体積抵抗率は、カソード電極層の1/10以下であった。カソード支持体としては、ステンレス製のものを用いた。カソード支持体の厚みは300ミクロンであった。カソード接合層における平均粒子径は、カソード支持体における平均粒子径よりも小さかった。
(比較例1)
 カソード接合層を用いなかった点を除き、実施例1と同様にして、比較例1に係る固体酸化物形燃料電池を作製した。
 実施例1及び比較例1に係る固体酸化物形燃料電池を運転した。具体的には、カソード電極層に対して空気を供給し、アノード電極層に対して水素を供給した。そして、運転時における電流密度の経時変化を測定した。結果を図7に示す。なお、図7において、スペクトルaは実施例1であり、スペクトルbは比較例1である。図7に示されるように、実施例1の方が、比較例1よりも、経時による電流密度の低下が少なかった。このことから、特定の構成を有するカソード接合層を設けることにより、電池性能の低下を抑制できることが確かめられた。

 付記1に記載の固体酸化物形燃料電池であって、カソード接合層の体積抵抗率が、カソード電極層の体積抵抗率よりも小さい、固体酸化物形燃料電池。
 上述の構成によれば、カソード支持体7とカソード接合層8との間の界面にクラックが発生した場合であっても、カソード接合層において面方向に電流が流れるため、発電領域の低下を抑制することができる。その結果、電池性能の低下を抑制できる。
(付記3)
 付記1又は2に記載の固体酸化物形燃料電池であって、前記カソード接合層は、ステンレスと、ジルコニアを含むセラミックスとのサーメットを含んでいる、固体酸化物形燃料電池。
 上述の構成によれば、ステンレスが使用されていることによって、カソード接合層の体積抵抗率を下げることができる。また、カソード電極層がジルコニアを含んでいれば、ジルコニアの相互拡散により、カソード電極層とカソード接合層との間の界面強度を高めることができる。その結果、クラックの発生場所をより確実に制御することができる。

 付記1~8のいずれかに記載の固体酸化物形燃料電池の製造方法であって、電解質用グリーンシート、アノード電極層用グリーンシート、カノード電極層用グリーンシート、カノード支持体用グリーンシート、及び、カノード接合層用グリーンシートを作製する工程と、前記アノード電極層用グリーンシート、前記電解質用グリーンシート、前記カソード電極層用グリーンシート、前記カソード接合層用グリーンシート、及び前記カソード支持体用グリーンシートを積層し、グリーンシート積層体を得る工程と、前記グリーンシート積層体を焼成する工程と、を含む、固体酸化物型燃料電池の製造方法。
 上述の方法によれば、クラックの発生による電池の性能低下が抑制された固体酸化物型燃料電池を製造することができる。

Claims (9)

  1.  電池積層体と、
     前記電池積層体の外周端部をシールするガスシール部と、
    を備え、
     前記電池積層体は、
      電解質層と、
      前記電解質層を挟むように配置されたアノード電極層及びカソード電極層と、
      前記カソード電極層上に配置され、ステンレスを含むカソード支持体と、
      前記カソード電極層と前記カソード支持体との間に配置されたカソード接合層とを備え、
     前記カソード接合層と前記カソード電極層との間の界面強度は、前記カソード支持体と前記カソード接合層との間の界面強度よりも大きい、
    固体酸化物形燃料電池。
  2.  請求項1に記載の固体酸化物形燃料電池であって、
     前記カソード接合層の体積抵抗率が、前記カソード電極層の体積抵抗率よりも小さい、
    固体酸化物形燃料電池。
  3.  請求項1又は2に記載の固体酸化物形燃料電池であって、
     前記カソード接合層は、ステンレスと、ジルコニアを含むセラミックスとのサーメットを含んでいる、
    固体酸化物形燃料電池。
  4.  請求項1又は2に記載の固体酸化物形燃料電池であって、
     前記カソード接合層は、ステンレスを含んでいる、
    固体酸化物形燃料電池。
  5.  請求項1又は2に記載の固体酸化物形燃料電池であって、
     前記カソード支持体及び前記カソード接合層は、それぞれ、粒子により形成されており、
     前記カソード支持体の平均粒子径は、前記カソード接合層の平均粒子径よりも大きい、
    固体酸化物形燃料電池。
  6.  請求項1又は2に記載の固体酸化物形燃料電池であって、
     前記カソード接合層の厚みは、前記カソード支持体の厚みの1/10~1/2である、
    固体酸化物形燃料電池。
  7.  請求項1又は2に記載の固体酸化物形燃料電池であって、
     積層方向に沿って見た場合に、前記カソード接合層の端部は、前記カソード支持体の端部よりも内側に位置している、
    固体酸化物形燃料電池。
  8.  請求項1又は2に記載の固体酸化物形燃料電池であって、
    更に、
     前記アノード電極層上に設けられ、金属により形成されたアノード支持体、
    を備える、
    固体酸化物形燃料電池。
  9.  請求項1に記載の固体酸化物形燃料電池の製造方法であって、
     電解質用グリーンシート、アノード電極層用グリーンシート、カノード電極層用グリーンシート、カノード支持体用グリーンシート、及び、カノード接合層用グリーンシートを作製する工程と、
     前記アノード電極層用グリーンシート、前記電解質用グリーンシート、前記カソード電極層用グリーンシート、前記カソード接合層用グリーンシート、及び前記カソード支持体用グリーンシートを積層し、グリーンシート積層体を得る工程と、
     前記グリーンシート積層体を焼成する工程と、
    を含む、
    固体酸化物型燃料電池の製造方法。
