この還元鉄の製造方法は、酸化鉄原料を所定の予熱温度まで予熱する酸化鉄原料予熱工程と、予熱された前記酸化鉄原料をシャフト炉に装入する酸化鉄装入工程と、原料ガスを酸素ガスで部分燃焼させることで還元ガスを生成する部分燃焼工程と、前記還元ガスを、予熱された前記酸化鉄原料が装入された状態の前記シャフト炉内に吹き込む吹き込み工程と、を含む。

Description

還元鉄の製造方法
 本発明は、還元鉄の製造方法に関する。
 本願は、2024年1月17日に、日本に出願された特願2024-005112号に基づき優先権を主張し、その内容をここに援用する。
 シャフト炉を用いた還元鉄の製造方法(シャフト炉操業)は、酸化鉄原料から還元鉄を製造する直接還元プロセスの代表格であり、主に天然ガスを安価に入手できる地域(産油国)で広まっている。ここで、シャフト炉を用いた還元鉄の製造方法の概要を説明する。
 まず、シャフト炉の上方から酸化鉄原料(例えば酸化鉄ペレット)を装入し、酸化鉄原料が装入されたシャフト炉の下方から還元ガスを吹き込む。ここで、還元ガスは所定温度(例えば900~950℃程度)まで加熱された後、シャフト炉に吹き込まれる。そして、シャフト炉に吹き込まれた還元ガスがシャフト炉内の酸化鉄原料を還元する。このような直接還元プロセスにより、還元鉄が製造される。還元鉄はシャフト炉の下方から排出され、冷却される。シャフト炉の炉頂からは、水素ガス、COガス、水蒸気、及びCOガスを含む炉頂ガス(排ガス)が排出される。炉頂ガスから水蒸気が除去された後に、炉頂ガス中の水素ガスやCOガスが原料ガスの一部として再利用される。また、炉頂ガスから水蒸気が除去された後に、COガスを除去する場合もある。
 シャフト炉で使用する還元ガスは、炭素分を含む原料ガス(例えば天然ガス、コークス炉ガス等)を水蒸気やCOガス、酸素ガスなどを用いて改質することで得られる。または、原料ガスを改質せず、原料ガスをそのまま還元ガスとして用いる。還元ガスの主成分は水素ガス(H)、COガス(CO)、CHガスである。
 ところで、近年、COガスの排出量をさらに削減するために、還元ガス中の水素ガスの濃度を高める技術が検討されている。例えば、特許文献1には、水素ガスの濃度が70体積%以上である還元ガスを用いた技術が開示されている。特許文献1に開示された技術では、還元ガスの加熱を排ガスによる熱交換、加熱炉による加熱、酸素ガスを用いた還元ガスの部分燃焼により行っている。

 ところで、水素ガスを部分燃焼させた場合、水(水蒸気)が生成する。水蒸気は炉頂ガスとして排出される。本発明者は、炉頂ガスの水蒸気濃度の上昇により炉頂の還元ポテンシャルが低下することで酸化鉄原料の還元粉化が発生しやすくなることを知見した。酸化鉄原料の還元粉化が生じると、シャフト炉中の酸化鉄原料の流動が阻害されるので、操業が不安定になる。
 そこで、本発明は、上記問題に鑑みてなされたものであり、本発明の目的は、水素ガスを含む原料ガスを部分燃焼させた場合であっても、酸化鉄原料の還元粉化を抑制することが可能な、新規かつ改良された還元鉄の製造方法を提供することにある。
 本発明の要旨は以下である。
[1]酸化鉄原料を所定の予熱温度まで予熱する酸化鉄原料予熱工程と、予熱された前記酸化鉄原料をシャフト炉に装入する酸化鉄装入工程と、水素ガスを含む原料ガスを酸素ガスで部分燃焼させることで還元ガスを生成する部分燃焼工程と、前記還元ガスを、予熱された前記酸化鉄原料が装入された状態の前記シャフト炉内に吹き込む吹き込み工程と、を含むことを特徴とする、還元鉄の製造方法。
[2]前記シャフト炉の炉頂ガスの水蒸気濃度を体積%で表したXと、前記所定の予熱温度であるYとが以下の式(5)を満たすことを特徴とする[1]に記載の還元鉄の製造方法。

 本発明によれば、水素ガスを含む原料ガスを部分燃焼させた場合であっても、酸化鉄原料の還元粉化を抑制することが可能な、新規かつ改良された還元鉄の製造方法を提供することができる。

 以下に添付図面を参照しながら、本発明の好適な実施の形態について詳細に説明する。
<1.本発明者による知見>
 まず、本実施形態の基礎となる本発明者による知見について説明する。本発明者は、酸化鉄原料の予熱が酸化鉄原料の還元粉化を抑制する有効な手段となることを想定し、炉頂ガスの水蒸気濃度と酸化鉄原料の予熱温度との相関を種々試験的に検討した。その結果に基づいて、炉頂ガスの水蒸気濃度に応じた酸化鉄原料の必要な予熱温度を特定して、本実施形態に係る還元鉄の製造方法を完成した。本実施形態に係る還元鉄の製造方法によれば、炉頂ガスの水蒸気濃度によって酸化鉄原料の予熱温度を調整することで、還元粉化の抑制が可能となる。その結果、操業が安定する。
(1-1.試験装置)
 図1は、還元鉄の製造装置を模擬した試験装置100の構成を示す模式図である。本発明者は、本試験装置100を用いて試験を行った。本試験装置100は、小型シャフト炉110と、原料ガス供給装置120と、加熱炉130と、原料ホッパ140と、排出フィーダ150と、還元鉄ホッパ160と、ガス分析装置170とを備える。試験装置100の詳細は非特許文献(水谷ら:CAMP-ISIJ,33(2020),483「断熱型向流移動層シャフト炉シミュレーターの開発」)に記載されている。
 小型シャフト炉110は、従来のシャフト炉と同様の機能を有する。すなわち、小型シャフト炉110の上方から酸化鉄原料が装入される。続いて、酸化鉄原料が装入された小型シャフト炉110の下方の側面から、還元ガスが小型シャフト炉110内に吹き込まれる。小型シャフト炉110に吹き込まれた還元ガスは、小型シャフト炉110内で上昇する。還元ガスは、小型シャフト炉110内の酸化鉄原料を還元し、還元鉄(DRI)を生成する。還元鉄は小型シャフト炉110の下方から排出され、冷却される。また、小型シャフト炉110の炉頂からは炉頂ガス(排ガス)が排出される。炉頂ガスには、未反応の水素ガスの他、水蒸気、ダスト等が含まれる。小型シャフト炉110の内径は0.1mであり、高さは4.0mである。小型シャフト炉110には高さ方向に沿って複数のヒータ及び熱電対が設けられており、高さ方向の各部分毎に温度調整及び温度測定を行うことができる。
 原料ガス供給装置120は、各種の原料ガス(水素ガス、COガス、COガス、CHガス、Nガス等)を、水蒸気供給装置125を介して加熱炉130に供給可能な装置である。本試験では、水素ガス(水素ガス100体積%)を原料ガスとして使用した。
 加熱炉130には原料ガスの他、水蒸気供給装置125から酸素燃焼を模擬して水蒸気が導入される。本試験では、原料ガスと水蒸気とを含む還元ガスの温度を900℃と設定した。加熱炉130と小型シャフト炉110とは配管で連結されており、還元ガスはこの配管を通って小型シャフト炉110に吹き込まれる。ここで、還元ガスの温度は、例えば熱電対により測定される。熱電対を上述した配管と小型シャフト炉110との連結部分に設け、この熱電対を用いて還元ガスの温度を測定する。
 原料ホッパ140は、酸化鉄原料を貯留するとともに、小型シャフト炉110の上方から酸化鉄原料を小型シャフト炉110に装入する。本試験では、酸化鉄原料として、平均粒径12.5mm、還元粉化指数(RDI)5%の焼成ペレットを用いた。粒度分布はJIS M8706:2015に記載の方法により測定し、平均粒径は同JIS附属書Jに記載の方法により測定した。還元粉化指数はISO11257:2022に記載の方法により測定した。この還元粉化指数は、現行の品質基準を満たす上限値である。
 原料ホッパ140の上流側には図示しない加熱炉が配置されており、当該加熱炉により予熱された酸化鉄原料が原料ホッパ140に供給される。
 排出フィーダ150は、小型シャフト炉110の下方から排出された還元鉄を還元鉄ホッパ160に供給する。還元鉄ホッパ160は、還元鉄を貯留しつつ冷却する。還元鉄ホッパ160は、冷却された還元鉄を下方に排出する。
 小型シャフト炉110の炉頂から排出された炉頂ガスはガス分析装置170に導入される。ガス分析装置170は炉頂ガスの組成を分析する。本試験では、特に炉頂ガスの水蒸気濃度を測定する。水蒸気濃度は、排ガス配管に設置された水分計により測定する。水分計には中性子水分計を用いることができる。
(1-2.試験方法)
 本発明者は、炉頂ガスの水蒸気濃度及び酸化鉄原料の予熱温度を種々に変更して試験装置100を用いたシャフト炉操業を行い、操業状態を評価した。ここで、炉頂ガスの水蒸気濃度は、水蒸気供給装置125から発生する水蒸気発生量を調整することで調整した。そして、操業開始から5時間以上安定して(言い換えれば、還元粉化による目詰まりが生じない)操業を継続できた場合をAと判定した。一方、操業開始から5時間以内に小型シャフト炉110が詰まり、還元鉄が排出されなくなった場合をBと判定した。Bの場合、小型シャフト炉110内で還元粉化が生じていると考えられる。試験結果を表1にまとめた。炉頂ガスの水蒸気濃度が20体積%未満となる場合、酸化鉄原料の予熱温度にかかわらず、還元粉化は生じなかった。
 表1をグラフ化すると図2が得られる。図2は操業安定領域A1、操業準安定領域A2、及び操業不安定領域B1、並びに操業安定領域A1と操業準安定領域A2の境界線A、及び操業準安定領域A2と操業不安定領域B1の境界線Bを示す。表1及び図2に示すように、酸化鉄原料の予熱温度と、炉頂ガスの水蒸気濃度と、還元粉化の有無との間には相関がある。図2によれば、X軸(横軸)を炉頂ガスの水蒸気濃度の体積%とし、Y軸(縦軸)を酸化鉄原料の予熱温度(℃)とした場合、上記の各領域は以下のような式で示される。以下の式は、試験結果である表1をグラフ化した図2の境界線A、及び境界線Bの酸化鉄原料の予熱温度(Y)と、炉頂ガスの水蒸気濃度(X)との関係から導出した。
 操業安定領域A1は以下の式(1)及び(2)で示される。

 操業準安定領域A2は以下の式(3)及び(4)で示される。
 10X+300<Y<10X+400  (X≧30)  (3)
 Y<10X+400       (20<X<30)  (4)
 したがって、本試験で使用した酸化鉄原料を用いてシャフト炉操業を行う場合、以下の式(5)及び(6)に示す操業安定領域A1及び操業準安定領域A2に対応する予熱温度まで酸化鉄原料を予熱した後にシャフト炉に装入すればよい。

 より好ましくは、上記の式(1)及び(2)に示す操業安定領域A1に対応する予熱温度まで酸化鉄原料を予熱した後にシャフト炉に装入する。操業安定領域A1に対応する予熱温度まで酸化鉄原料を予熱した後にシャフト炉に装入すれば、より確実に還元粉化の抑制効果を享受することができる。
 実際の操業では、操業安定領域は酸化鉄原料の還元粉化指数等に応じて変動しうると考えられる。したがって、実際に使用する酸化鉄原料毎に上述した試験を行い、操業安定領域、操業準不安定領域となる予熱温度(=所定の予熱温度)を特定すればよい。上記試験の結果は還元粉化指数5%での結果だが、還元粉化指数5%未満であれば同様の結果が得られる。また、上述した試験で使用した酸化鉄原料の還元粉化指数は現行の品質基準を満たす上限値である5%である。そのため、使用する酸化鉄原料の還元粉化指数が現行の品質基準を満たす場合、少なくとも式(1)、(2)(実質的には式(1))を満たすように酸化鉄原料を予熱すれば、還元粉化を抑制できると考えられる。
 予熱温度の上限及び下限は特に限定されないが、還元粉化抑制の効果を得る観点から、予熱温度の下限は300℃が好ましく、400℃がより好ましい。
<2.還元鉄の製造装置>
 次に、本実施形態に係る還元鉄の製造装置1Aについて説明する。図3は本実施形態に係る還元鉄の製造装置1Aの構成を示す模式図である。図3に示すように、本実施形態に係る還元鉄の製造装置1Aは、シャフト炉1と、加熱炉2と、炉頂ガス処理装置3と、酸化鉄原料予熱炉4と、流量計(マスフローメーター等)5とを備える。
 シャフト炉1は従来と同様である。すなわち、シャフト炉1の上方から酸化鉄原料が装入される。酸化鉄原料の種類は特に問われず、既存のシャフト炉操業と同様であればよい。酸化鉄原料としては、例えば酸化鉄ペレット(焼成ペレット等)が挙げられる。続いて、酸化鉄原料が装入されたシャフト炉1の下方の側面から、還元ガスがシャフト炉1内に吹き込まれる。シャフト炉1に吹き込まれた還元ガスは、シャフト炉1内で上昇する。還元ガスは、シャフト炉1内の酸化鉄原料を還元し、還元鉄(DRI)を生成する。還元鉄はシャフト炉1の下方から排出され、冷却される。また、シャフト炉1の炉頂からは炉頂ガス(排ガス)が排出される。炉頂ガスには、未反応の水素ガスの他、水蒸気、ダスト等が含まれる。
 加熱炉2には、原料ガス及び酸素ガスが導入される。原料ガスは、水素ガスを主成分として含むことが好ましく、水素ガスで構成されることが好ましい。原料ガスが水素ガスを主成分として含むとは、原料ガスに水素ガスを90体積%以上含んでいることを表す。原料ガスは、本実施形態の効果を損なわない範囲で、水素ガス以外のガスを微量(10体積%以下)含んでいてもよい。水素ガス以外のガスとしては、例えばCOガス、COガス、CHガス等が挙げられる。なお、原料ガスとしての水素ガスは、電解水素ガス、コークス炉ガス(COG)や水生ガスシフト反応で得られたガスからPSA法や膜分離法を用いて水素を分離した水素ガスを用いることができる。
 加熱炉2は、酸素ガスを用いて原料ガスを部分燃焼させる。具体的には、加熱炉2は、主に原料ガス中の水素ガスを部分燃焼させる。部分燃焼とは、原料ガスと酸素を反応させた際に、原料ガス中のHガスやCOガスを完全に燃焼させるのではなく、原料ガス中のHガスやCOガスが一定量以上残存するように反応させることを意味する。一定量とは、例えば燃焼されるHガスやCOガスの割合が50体積%である。これにより、加熱炉2は原料ガスを加熱し、還元ガスを生成する。加熱温度は特に制限されず、従来のシャフト炉操業と同様であればよい。例えば、加熱温度は800~1150℃であってもよい。
 加熱炉2とシャフト炉1とは配管で連結されており、還元ガスはこの配管を通ってシャフト炉1に吹き込まれる。ここで、還元ガスの温度は、例えば熱電対により測定される。
 熱電対を上述した配管とシャフト炉1との連結部分に設け、この熱電対を用いて還元ガスの温度を測定する。
 原料ガスの部分燃焼だけでは還元ガスの温度を所望の温度に加熱できない場合、別途の加熱手段(ヒーター等)を加熱炉2に設け、この加熱手段により還元ガスを加熱すればよい。
 炉頂ガス処理装置3は、シャフト炉1の炉頂から排出された炉頂ガスを回収し、脱水及び除塵する。水素ガスを主成分として含む原料ガスを用いた場合、処理後の炉頂ガスは概ね水素ガスとなるので、原料ガスとして再利用してもよいし、他工程の燃料ガスとして再利用してもよい。
 酸化鉄原料予熱炉4は、図示しない原料ホッパの上流側に設けられ、酸化鉄原料を事前に(シャフト炉1に装入する前に)所定の予熱温度まで予熱する。ここで、所定の予熱温度は、上述した試験方法により特定された予熱温度となる。すなわち、所定の予熱温度は、シャフト炉操業において5時間以上安定して(還元粉化による目詰まりが生じない)操業が行える予熱温度である。
 例えば、シャフト炉1の炉頂ガスの水蒸気濃度を体積%で表したXと、所定の予熱温度であるYとが以下の式(1)、(2)(実質的には式(1))を満たすように、酸化鉄原料を予熱する。

 酸化鉄原料の予熱温度Yは、上記式(1)を満足し、且つ境界線A(Y=10X+400)に近いほど、炉頂ガスの水蒸気濃度Xを低下できる、すなわち部分酸化の程度を減少できるので、好ましい。水蒸気濃度Xの測定方法については後述する。
 酸化鉄原料予熱炉4による具体的な予熱手段は特に制限されない。予熱手段としては、例えば、電気、ガス、マイクロ波および炉頂ガス顕熱や廃熱を使用することができる。予熱方式も特に制限されず、バッチ式、ロータリーキルン式、シャフト炉式等であってもよい。原料ホッパ内で酸化鉄原料を予熱してもよい。あるいは、酸化鉄原料がその製造時に生じた顕熱を持っている場合(例えば製造直後の焼成ペレットは高温の状態である)、そのような顕熱を用いてもよい。酸化鉄原料予熱炉4で予熱された酸化鉄原料は、シャフト炉1に装入される。
 予熱後の酸化鉄原料は、原料ホッパでいったん貯留された後に、シャフト炉1に装入される。酸化鉄原料の予熱温度は、原料ホッパに設けられた熱電対または放射熱温度計等により測定可能である。これらの測定手段により測定された予熱温度が所定の予熱温度となるように酸化鉄原料予熱炉4を制御する。
 流量計5は炉頂ガス処理装置3による処理後の炉頂ガスの流量を測定する。(処理前の)炉頂ガスの水蒸気濃度は以下の式(7)で算出される。
 炉頂ガスの水蒸気濃度=1-炉頂ガス処理後の炉頂ガス流量/還元ガス流量  (7)
 炉頂ガス処理後の炉頂ガス流量は流量計5で測定される。還元ガス流量は、例えば加熱炉2とシャフト炉1とを連結する配管に流量計を設けておき、この流量計を用いて測定すればよい。
<3.還元鉄の製造方法>
 つぎに、還元鉄の製造装置1Aを用いた還元鉄の製造方法について説明する。本実施形態に係る還元鉄の製造方法は、酸化鉄原料を所定の予熱温度まで予熱する酸化鉄原料予熱工程と、予熱された酸化鉄原料をシャフト炉1に装入する酸化鉄装入工程と、原料ガスを酸素ガスで部分燃焼させることで還元ガスを生成する部分燃焼工程と、還元ガスを、予熱された酸化鉄原料が装入された状態のシャフト炉1内に吹き込む吹き込み工程と、を含む。
 ここで、所定の予熱温度は、上述したように、上述した試験方法により特定された予熱温度となる。すなわち、所定の予熱温度は、シャフト炉操業において5時間以上安定して(還元粉化による目詰まりが生じない)操業が行える予熱温度である。
 好ましくは、所定の予熱温度は炉頂ガスの水蒸気濃度に基づいて算出することもできる。炉頂ガスの水蒸気濃度は、式(7)と、各流量計により測定された炉頂ガス処理後の炉頂ガス流量/還元ガス流量とに基づいて算出される。
 ここまで、炉頂ガスの水蒸気濃度に基づいて所定の予熱温度を算出する場合について説明したが、酸化鉄原料の予熱温度に基づいて炉頂ガスの水蒸気濃度を算出することもできる。すなわち、酸化鉄原料の予熱温度に応じて炉頂ガスの水蒸気濃度を所定の範囲に調整することによって、還元粉化を抑制することもできる。炉頂ガスの水蒸気濃度は、例えば部分燃焼する際の酸素ガス量(原単位でも可)(Nm3-O/t-DRI)やシャフト炉に吹込まれる水素ガス量(原単位でも可)(Nm3-H/t-DRI)により調整される。
 本実施形態によれば、還元ガスに含まれる水蒸気によって炉頂の還元ポテンシャルが低下する場合であっても、酸化鉄原料の還元粉化を抑制することができる。
 以上、本発明の好適な実施形態について詳細に説明したが、本発明はかかる例に限定されない。本発明の属する技術の分野における通常の知識を有する者であれば、特許請求の範囲に記載された技術的思想の範疇内において、各種の変更例または修正例に想到し得ることは明らかであり、これらについても、当然に本発明の技術的範囲に属するものと了解される。

Claims (4)

  1.  酸化鉄原料を所定の予熱温度まで予熱する酸化鉄原料予熱工程と、
     予熱された前記酸化鉄原料をシャフト炉に装入する酸化鉄装入工程と、
     水素ガスを含む原料ガスを酸素ガスで部分燃焼させることで還元ガスを生成する部分燃焼工程と、
     前記還元ガスを、予熱された前記酸化鉄原料が装入された状態の前記シャフト炉内に吹き込む吹き込み工程と、を含むことを特徴とする還元鉄の製造方法。
  2.  前記シャフト炉の炉頂ガスの水蒸気濃度を体積%で表したXと、前記所定の予熱温度であるYとが以下の式(5)を満たすことを特徴とする請求項1に記載の還元鉄の製造方法。
